熱可塑性樹脂(A)と、官能基で変性されたポリアリーレンエーテル(B)と、カップリング剤(C)と、炭素繊維(D)とを含む熱可塑性樹脂組成物。
Description
本発明は、熱可塑性樹脂組成物及びその成形体に関する。
近年特に自動車分野においては、その重量を軽くすることによる燃費の改善が検討されている。例えば、従来の金属製の構造部材を繊維強化プラスチックにより代替えする動きが活発となっており、優れた強度を有する繊維強化プラスチックが求められている。なかでも、成形加工の容易さ、リサイクルのしやすさ等の点から、熱可塑性樹脂をマトリクスとする炭素繊維複合材料(炭素繊維強化熱可塑性樹脂。以下、CFRTPと略記することがある。)について、実用化に向けた検討が進められている。
特許文献1には、ポリフェニレンエーテル樹脂及び芳香族ビニル系樹脂からなる樹脂成分に、炭素繊維、及び有機カルボン酸マグネシウム塩を添加することで衝撃強度を高めた樹脂組成物が開示されている。
特許文献2には、ポリアミド6に、炭素繊維、シランカップリング剤及び熱可塑性弾性体を混合することで、機械的強度等に優れる樹脂組成物が開示されている。
特許文献3には、芳香族ポリカーボネートに無機化合物粒子及び特定の金属塩を添加することで、燃焼物のドリップ防止効果が格段に改良された、難燃性の芳香族ポリカーボネート系樹脂組成物が開示されている。
特許文献4には、シンジオタクチック構造を有するスチレン系樹脂を含む熱可塑性樹脂組成物と、ガラスフィラーとを含むスチレン系樹脂組成物が、優れた耐熱水性と離型性、低ガス性を両立できることが開示されている。
特許文献5には、シンジオタクチック構造を有するポリスチレン系樹脂と、ポリアミドと、相溶化剤と、特定のヒンダードフェノール系化合物と無機フィラーとを含み、シンジオタクチック構造を有するポリスチレン系樹脂と特定のヒンダードフェノール系化合物を特定の割合で含む樹脂組成物が、機械物性に優れ、高い引張強度保持率及び高い引張伸び保持率等の優れた長期耐熱性を有することが開示されている。
CFRTPを様々な用途に用いるには、さらなる機械的強度が要求される。例えば、屋外で用いられる自動車、航空機等では、高温及び高湿度な環境で長期にわたって利用されるため、長期において機械的強度を維持することが求められる。
本発明の目的は、機械的強度が高く、耐湿熱性に優れる熱可塑性樹脂組成物を提供することである。

本発明によれば、以下の熱可塑性樹脂組成物等が提供される。
1.熱可塑性樹脂(A)と、官能基で変性されたポリアリーレンエーテル(B)と、カップリング剤(C)と、炭素繊維(D)とを含む熱可塑性樹脂組成物。
2.前記熱可塑性樹脂(A)が、シンジオタクチックポリスチレンを含む、1に記載の熱可塑性樹脂組成物。
3.前記カップリング剤(C)が、シランカップリング剤、アルミネートカップリング剤、及びチタネートカップリング剤からなる群から選択される1種以上を含む、1又は2に記載の熱可塑性樹脂組成物。
4.前記カップリング剤(C)がイソシアネート系シランを含む、1~3のいずれかに記載の熱可塑性樹脂組成物。
5.さらに収束剤(E)を含む、1~4のいずれかに記載の熱可塑性樹脂組成物。
6.前記収束剤(E)がエポキシ基を有する、5に記載の熱可塑性樹脂組成物。

本発明によれば、機械的強度が高く、耐湿熱性に優れる熱可塑性樹脂組成物を提供することができる。
[熱可塑性樹脂組成物]
本発明の一態様に係る熱可塑性樹脂組成物は、熱可塑性樹脂(A)と、官能基で変性されたポリアリーレンエーテル(B)と、カップリング剤(C)と、炭素繊維(D)とを含む。成分(A)~(D)を組み合わせることにより、機械的強度が向上し、かつ、耐湿熱性も高くなる。
以下、本態様の構成成分について説明する。
本発明の一態様に係る熱可塑性樹脂組成物は、熱可塑性樹脂(A)と、官能基で変性されたポリアリーレンエーテル(B)と、カップリング剤(C)と、炭素繊維(D)とを含む。成分(A)~(D)を組み合わせることにより、機械的強度が向上し、かつ、耐湿熱性も高くなる。
以下、本態様の構成成分について説明する。
<熱可塑性樹脂(A)>
本発明の一態様に係る熱可塑性樹脂組成物の製造に使用される、熱可塑性樹脂(A)は、後述する官能基で変性されたポリアリーレンエーテル(B)以外の熱可塑性樹脂であれば特に限定されず、具体的には、ポリアミド樹脂、アクリル樹脂、ポリフェニレンスルフィド樹脂、ポリ塩化ビニル樹脂、ポリスチレン系樹脂、ポリオレフィン、ポリアセタール樹脂、ポリカーボネート系樹脂、ポリウレタン、ポリブチレンテレフタレート、アクリロニトリルブタジエンスチレン(ABS)樹脂、変性ポリフェニレンエーテル樹脂、フェノキシ樹脂、ポリスルホン、ポリエーテルスルホン、ポリエーテルケトン、ポリエーテルエーテルケトン、芳香族ポリエステル、エポキシ樹脂等を挙げることができる。中でも、ポリカーボネート系樹脂、ポリスチレン系樹脂、ポリアミド及びポリオレフィンからなる群から選択される少なくとも1種であることが好ましく、ポリアミド樹脂、ポリフェニレンスルフィド樹脂、ポリカーボネート系樹脂又はポリスチレン系樹脂であることがより好ましい。本発明の一態様によれば、熱可塑性樹脂(A)はポリフェニレンスルフィド樹脂、ポリスチレン系樹脂又はポリアミド樹脂である。
本発明の一態様に係る熱可塑性樹脂組成物の製造に使用される、熱可塑性樹脂(A)は、後述する官能基で変性されたポリアリーレンエーテル(B)以外の熱可塑性樹脂であれば特に限定されず、具体的には、ポリアミド樹脂、アクリル樹脂、ポリフェニレンスルフィド樹脂、ポリ塩化ビニル樹脂、ポリスチレン系樹脂、ポリオレフィン、ポリアセタール樹脂、ポリカーボネート系樹脂、ポリウレタン、ポリブチレンテレフタレート、アクリロニトリルブタジエンスチレン(ABS)樹脂、変性ポリフェニレンエーテル樹脂、フェノキシ樹脂、ポリスルホン、ポリエーテルスルホン、ポリエーテルケトン、ポリエーテルエーテルケトン、芳香族ポリエステル、エポキシ樹脂等を挙げることができる。中でも、ポリカーボネート系樹脂、ポリスチレン系樹脂、ポリアミド及びポリオレフィンからなる群から選択される少なくとも1種であることが好ましく、ポリアミド樹脂、ポリフェニレンスルフィド樹脂、ポリカーボネート系樹脂又はポリスチレン系樹脂であることがより好ましい。本発明の一態様によれば、熱可塑性樹脂(A)はポリフェニレンスルフィド樹脂、ポリスチレン系樹脂又はポリアミド樹脂である。
ポリスチレン系樹脂は特に限定されないが、スチレン系化合物の単独重合体、2種以上のスチレン系化合物の共重合体及びスチレン系化合物の重合体よりなるマトリックス中にゴム状重合体が粒子状に分散してなるゴム変性ポリスチレン樹脂(ハイインパクトポリスチレン)等を挙げることができる。原料となるスチレン系化合物としては、例えば、スチレン、o-メチルスチレン、p-メチルスチレン、m-メチルスチレン、α-メチルスチレン、エチルスチレン、α-メチル-p-メチルスチレン、2,4-ジメチルスチレン、モノクロロスチレン、p-tert-ブチルスチレン等が挙げられる。
ポリスチレン系樹脂は2種以上のスチレン系化合物を併用して得られる共重合体でもよいが、中でもスチレンを単独で用いて重合して得られるポリスチレンが好ましい。例えば、アタクチックポリスチレン、アイソタクチックポリスチレン、シンジオタクチックポリスチレン等の立体規則構造を有するポリスチレンを挙げることができる。本発明の樹脂組成物に含まれる熱可塑性樹脂(A)としては、中でもシンジオタクチックポリスチレンが好ましい。
本発明の一態様に係る熱可塑性樹脂組成物の製造に使用される、シンジオタクチックポリスチレンとは、高度なシンジオタクチック構造を有するスチレン系樹脂(以下、SPSと略記することがある)を意味する。本明細書において「シンジオタクチック」とは、隣り合うスチレン単位におけるフェニル環が、重合体ブロックの主鎖によって形成される平面に対して交互に配置されている割合(以下において、シンジオタクティシティと記載する)が高いことを意味する。
タクティシティは、同位体炭素による核磁気共鳴法(13C-NMR法)により定量同定できる。13C-NMR法により、連続する複数の構成単位、例えば連続した2つのモノマーユニットをダイアッド、3つのモノマーユニットをトリアッド、5つのモノマーユニットをペンタッドとしてその存在割合を定量することができる。
タクティシティは、同位体炭素による核磁気共鳴法(13C-NMR法)により定量同定できる。13C-NMR法により、連続する複数の構成単位、例えば連続した2つのモノマーユニットをダイアッド、3つのモノマーユニットをトリアッド、5つのモノマーユニットをペンタッドとしてその存在割合を定量することができる。
「高度なシンジオタクチック構造を有するスチレン系樹脂」とは、ラセミダイアッド(r)で通常75モル%以上、好ましくは85モル%以上、又はラセミペンタッド(rrrr)で通常30モル%以上、好ましくは50モル%以上のシンジオタクティシティを有するポリスチレン、ポリ(炭化水素置換スチレン)、ポリ(ハロゲン化スチレン)、ポリ(ハロゲン化アルキルスチレン)、ポリ(アルコキシスチレン)、ポリ(ビニル安息香酸エステル)、これらの水素化重合体もしくは混合物、又はこれらを主成分とする共重合体を意味する。
ポリ(炭化水素置換スチレン)としては、ポリ(メチルスチレン)、ポリ(エチルスチレン)、ポリ(イソプロピルスチレン)、ポリ(tert-ブチルスチレン)、ポリ(フェニル)スチレン、ポリ(ビニルナフタレン)及びポリ(ビニルスチレン)等を挙げることができる。ポリ(ハロゲン化スチレン)としては、ポリ(クロロスチレン)、ポリ(ブロモスチレン)及びポリ(フルオロスチレン)等が、ポリ(ハロゲン化アルキルスチレン)としては、ポリ(クロロメチルスチレン)等を挙げることができる。ポリ(アルコキシスチレン)としては、ポリ(メトキシスチレン)及びポリ(エトキシスチレン)等を挙げることができる。
上記スチレン系重合体のうち特に好ましいものとして、ポリスチレン、ポリ(p-メチルスチレン)、ポリ(m-メチルスチレン)、ポリ(p-tert-ブチルスチレン)、ポリ(p-クロロスチレン)、ポリ(m-クロロスチレン)、ポリ(p-フルオロスチレン)を挙げることができる。
さらにはスチレンとp-メチルスチレンとの共重合体、スチレンとp-tert-ブチルスチレンとの共重合体、スチレンとジビニルベンゼンとの共重合体等を挙げることができる。
さらにはスチレンとp-メチルスチレンとの共重合体、スチレンとp-tert-ブチルスチレンとの共重合体、スチレンとジビニルベンゼンとの共重合体等を挙げることができる。
上記シンジオタクチックポリスチレンの分子量については特に制限はないが、成形時の樹脂の流動性及び得られる成形体の機械的性質の観点から、重量平均分子量が1×104以上1×106以下であることが好ましく、50,000以上500,000以下であることがより好ましく、50,000以上300,000以下であることがさらに好ましい。重量平均分子量が1×104以上であれば、十分な機械的性質を有する成形体を得ることができる。一方、重量平均分子量が1×106以下であれば成形時の樹脂の流動性にも問題がない。
温度300℃、荷重1.2kgfの条件下でシンジオタクチックポリスチレンのMFR測定を行った場合は、該MFRが2g/10分以上、好ましくは4g/10分以上であることが好ましく、この範囲であれば、成形時の樹脂の流動性にも問題がない。上記MFRが50g/10分以下、好ましくは40g/分以下、さらに好ましくは30g/分以下であれば十分な機械的性質を有する成形体を得ることができる。
温度300℃、荷重1.2kgfの条件下でシンジオタクチックポリスチレンのMFR測定を行った場合は、該MFRが2g/10分以上、好ましくは4g/10分以上であることが好ましく、この範囲であれば、成形時の樹脂の流動性にも問題がない。上記MFRが50g/10分以下、好ましくは40g/分以下、さらに好ましくは30g/分以下であれば十分な機械的性質を有する成形体を得ることができる。
シンジオタクチックポリスチレンは、例えば不活性炭化水素溶媒中又は溶媒の不存在下で、チタン化合物、及び水とトリアルキルアルミニウムの縮合生成物(アルミノキサン)を触媒として、スチレン単量体を重合することにより製造することができる(例えば、特開2009-068022号公報、WO2019/107525A1)。
熱可塑性樹脂(A)の含有量は、熱可塑性樹脂組成物に含まれる樹脂成分中、好ましくは80~97質量%、より好ましくは85~95質量%である。
熱可塑性樹脂(A)の含有量を上記範囲とすることで、耐熱性、低吸水性、及び成形加工性に優れるという効果が得られる。
なお、本明細書において熱可塑性樹脂組成物に含まれる樹脂成分とは、熱可塑性樹脂(A)、及び官能基で変性されたポリアリーレンエーテル(B)を意味する。
熱可塑性樹脂(A)の含有量を上記範囲とすることで、耐熱性、低吸水性、及び成形加工性に優れるという効果が得られる。
なお、本明細書において熱可塑性樹脂組成物に含まれる樹脂成分とは、熱可塑性樹脂(A)、及び官能基で変性されたポリアリーレンエーテル(B)を意味する。
<官能基で変性されたポリアリーレンエーテル(B)>
本発明の一態様に係る熱可塑性樹脂組成物の製造に使用される、官能基で変性されたポリアリーレンエーテルは、例えば、ポリアリーレンエーテルを変性剤と反応させることにより得ることができる。
本発明の一態様に係る熱可塑性樹脂組成物の製造に使用される、官能基で変性されたポリアリーレンエーテルは、例えば、ポリアリーレンエーテルを変性剤と反応させることにより得ることができる。
本発明の一態様に係る熱可塑性樹脂組成物の製造に使用される、官能基で変性されたポリアリーレンエーテルの原料として使用するポリアリーレンエーテルは特に限定されない。
ポリアリーレンエーテルとしては、例えば、ポリ(2,3-ジメチル-6-エチル-1,4-フェニレンエーテル)、ポリ(2-メチル-6-クロロメチル-1,4-フェニレンエーテル)、ポリ(2-メチル-6-ヒドロキシエチル-1,4-フェニレンエーテル)、ポリ(2-メチル-6-n-ブチル-1,4-フェニレンエーテル)、ポリ(2-エチル-6-イソプロピル-1,4-フェニレンエーテル)、ポリ(2-エチル-6-n-プロピル-1,4-フェニレンエーテル)、ポリ(2,3,6-トリメチル-1,4-フェニレンエーテル)、ポリ〔2-(4’-メチルフェニル)-1,4-フェニレンエーテル〕、ポリ(2-フェニル-1,4-フェニレンエーテル)、ポリ(2-クロロ-1,4-フェニレンエーテル)、ポリ(2-メチル-1,4-フェニレンエーテル)、ポリ(2-クロロ-6-エチル-1,4-フェニレンエーテル)、ポリ(2-クロロ-6-ブロモ-1,4-フェニレンエーテル)、ポリ(2,6-ジ-n-プロピル-1,4-フェニレンエーテル)、ポリ(2-メチル-6-イソプロピル-1,4-フェニレンエーテル)、ポリ(2-クロロ-6-メチル-1,4-フェニレンエーテル)、ポリ(2-メチル-6-エチル-1,4-フェニレンエーテル)、ポリ(2,6-ジブロモ-1,4-フェニレンエーテル)、ポリ(2,6-ジクロロ-1,4-フェニレンエーテル)、ポリ(2,6-ジエチル-1,4-フェニレンエーテル)、ポリ(2,6-ジメチル-1,4-フェニレンエーテル)等が挙げられる。あるいは、米国特許第3,306,874号,同第3,306,875号,同第3,257,357号及び同第3,257,358号の各明細書に記載のポリマー及び共重合体も適切である。さらに、例えば、ポリスチレン等のビニル芳香族化合物と前記のポリフェニレンエーテルとのグラフト共重合体及びブロック共重合体が挙げられる。これらのなかでは、特にポリ(2,6-ジメチル-1,4-フェニレンエーテル)が好ましく用いられる。
ポリアリーレンエーテルとしては、例えば、ポリ(2,3-ジメチル-6-エチル-1,4-フェニレンエーテル)、ポリ(2-メチル-6-クロロメチル-1,4-フェニレンエーテル)、ポリ(2-メチル-6-ヒドロキシエチル-1,4-フェニレンエーテル)、ポリ(2-メチル-6-n-ブチル-1,4-フェニレンエーテル)、ポリ(2-エチル-6-イソプロピル-1,4-フェニレンエーテル)、ポリ(2-エチル-6-n-プロピル-1,4-フェニレンエーテル)、ポリ(2,3,6-トリメチル-1,4-フェニレンエーテル)、ポリ〔2-(4’-メチルフェニル)-1,4-フェニレンエーテル〕、ポリ(2-フェニル-1,4-フェニレンエーテル)、ポリ(2-クロロ-1,4-フェニレンエーテル)、ポリ(2-メチル-1,4-フェニレンエーテル)、ポリ(2-クロロ-6-エチル-1,4-フェニレンエーテル)、ポリ(2-クロロ-6-ブロモ-1,4-フェニレンエーテル)、ポリ(2,6-ジ-n-プロピル-1,4-フェニレンエーテル)、ポリ(2-メチル-6-イソプロピル-1,4-フェニレンエーテル)、ポリ(2-クロロ-6-メチル-1,4-フェニレンエーテル)、ポリ(2-メチル-6-エチル-1,4-フェニレンエーテル)、ポリ(2,6-ジブロモ-1,4-フェニレンエーテル)、ポリ(2,6-ジクロロ-1,4-フェニレンエーテル)、ポリ(2,6-ジエチル-1,4-フェニレンエーテル)、ポリ(2,6-ジメチル-1,4-フェニレンエーテル)等が挙げられる。あるいは、米国特許第3,306,874号,同第3,306,875号,同第3,257,357号及び同第3,257,358号の各明細書に記載のポリマー及び共重合体も適切である。さらに、例えば、ポリスチレン等のビニル芳香族化合物と前記のポリフェニレンエーテルとのグラフト共重合体及びブロック共重合体が挙げられる。これらのなかでは、特にポリ(2,6-ジメチル-1,4-フェニレンエーテル)が好ましく用いられる。
ポリアリーレンエーテルの重合度に特に制限はなく、使用目的等に応じて適宜選定でき、通常は、60~400の範囲から選定することができる。重合度が60以上であれば、後に詳述するが、官能基で変性されたポリアリーレンエーテルを含む熱可塑性樹脂組成物の強度を向上させることができる。400以下であれば良好な成形性を維持することができる。
上記ポリアリーレンエーテルを変性する変性剤としては、酸変性剤、アミノ基含有変性剤、リン化合物、水酸基含有変性剤、ハロゲン含有変性剤、エポキシ基含有変性剤、不飽和炭化水素基含有変性剤等を挙げることができる。酸変性剤としては、例えばジカルボン酸及びその誘導体が例示される。
変性剤として用いられるジカルボン酸としては、無水マレイン酸及びその誘導体、フマル酸及びその誘導体が挙げられる。無水マレイン酸の誘導体は、エチレン性二重結合とカルボキシル基又は酸無水物基のような極性基とを同一分子内に持つ化合物である。具体的には、例えばマレイン酸、マレイン酸モノエステル、マレイン酸ジエステル、マレイミド及びそのN置換体(例えばN-置換マレイミド、マレイン酸モノアミド、マレイン酸ジアミド等)、マレイン酸のアンモニウム塩、マレイン酸の金属塩、アクリル酸、メタクリル酸、メタクリル酸エステル、グリシジルメタクリレート等が挙げられる。フマル酸誘導体の具体例としては、フマル酸ジエステル、フマル酸金属塩、フマル酸アンモニウム塩、フマル酸ハロゲン化物等が挙げられる。これらの中でもフマル酸又は無水マレイン酸が特に好ましく用いられる。
官能基で変性されたポリアリーレンエーテルとしては、ジカルボン酸変性ポリアリーレンエーテルが好ましく、フマル酸変性ポリアリーレンエーテル又はマレイン酸変性ポリアリーレンエーテルがより好ましい。具体的には、(スチレン-無水マレイン酸)-ポリフェニレンエーテル-グラフトポリマー、無水マレイン酸変性ポリフェニレンエーテル、フマル酸変性ポリフェニレンエーテル、グリシジルメタクリレート変性ポリフェニレンエーテル、アミン変性ポリフェニレンエーテル等の変性ポリフェニレンエーテル系ポリマー等が挙げられる。中でも変性ポリフェニレンエーテルが好ましく、無水マレイン酸変性ポリフェニレンエーテル又はフマル酸変性ポリフェニレンエーテルがより好ましく、フマル酸変性ポリフェニレンエーテルが特に好ましい。
官能基で変性されたポリアリーレンエーテルの変性度合(変性度又は変性量)は、赤外線(IR)吸収分光法や滴定法により求めることができる。
赤外線(IR)吸収分光法から変性度を求める場合には、変性剤として用いる化合物の吸収を示すピーク強度と、該当するポリアリーレンエーテルの吸収を示すピーク強度のスペクトルの強度比から求めることができる。例えばフマル酸変性ポリフェニレンエーテルの場合、フマル酸の吸収を示す1790cm-1のピーク強度(IA)とポリフェニレンエーテル(PPE)の吸収を示す1704cm-1のピーク強度の比(IB)から下記式を用いることで求める。
変性度=(IA)/(IB)
官能基で変性されたポリアリーレンエーテルの変性度は、0.05~20であることが好ましい。

変性度=(IA)/(IB)
官能基で変性されたポリアリーレンエーテルの変性度は、0.05~20であることが好ましい。
滴定により変性量を求める場合は、JIS K 0070-1992に準拠して測定された中和滴定量から酸含有量として求めることができる。官能基で変性されたポリアリーレンエーテルの変性量は、ポリアリーレンエーテルの質量に対して、好ましくは0.1~20質量%、より好ましくは0.5~15質量%、さらに好ましくは1.0~10質量%、特に好ましくは1.0~5.0質量%の変性量のものを使用することができる。
官能基で変性されたポリアリーレンエーテルは、任意に溶媒や他樹脂の存在下で、上述したポリアリーレンエーテルと変性剤とを、ラジカル発生剤の存在下又は不存在下で反応させることにより調製できる。変性方法としては、溶液変性あるいは溶融変性が知られる。
上述したフマル酸又はその誘導体を変性剤として用いる場合には、任意に芳香族炭化水素溶媒及び他樹脂の存在下で、ポリアリーレンエーテルとフマル酸又はその誘導体を、ラジカル発生剤の存在下あるいは不存在下で反応させることにより、フマル酸変性ポリアリーレンエーテルを得ることができる。芳香族炭化水素溶媒としては、ポリアリーレンエーテル、フマル酸又はその誘導体、及び任意に用いられるラジカル発生剤を溶解し、かつ発生ラジカルに対して不活性なものであればよく、特に限定されない。具体的には、例えばベンゼン、トルエン、エチルベンゼン、キシレン、クロロベンゼン、tert-ブチルベンゼン等を好適なものとして挙げることができる。中でも、連鎖移動定数の小さいベンゼン、トルエン、クロロベンゼン、tert-ブチルベンゼンを用いることが好ましい。溶媒は単独でも、2種以上を混合して用いてもよい。芳香族炭化水素溶媒の使用割合も、特に制限はなく、状況に応じて適宜選定すればよい。一般には、使用するポリアリーレンエーテルに対して1~20倍(質量比)の範囲で定めればよい。
変性剤として用いられるフマル酸又はその誘導体の使用割合については、ポリアリーレンエーテル100質量部に対して、好ましくは1~20質量部、より好ましくは3~15質量部である。1質量部以上であれば、十分な変性量(変性度)が得られる。20質量部以下であれば、変性後の精製等の後処理を適切に行うことができる。
ポリアリーレンエーテルの溶液変性に任意に用いられるラジカル発生剤は特に限定されない。反応温度に適した分解温度を持ち、変性剤のポリアリーレンエーテルへのグラフトを効果的に行うため、水素引抜き能が大きなものが好ましい。具体的には、例えば、ジ-tert-ブチルパーオキシド、ジクミルパーオキシド、1,1-ビス(tert-ブチルパーオキシ)シクロヘキサン、1,1-ビス(tert-ブチルパーオキシ)-3,3,5-トリメチルシクロヘキサン、ベンゾイルパーオキシド、デカノイルパーオキシド等を挙げることができる。ラジカル発生剤の使用割合は、ポリアリーレンエーテル100質量部に対して、15質量部以下とすることが好ましい。ラジカル発生剤が、15質量部以下であれば、不溶成分を生じにくく好ましい。ラジカル発生剤の不存在下で上記変性を行うと、変性量(変性度)が低い(例えば変性量が0.3~0.5質量%)ポリアリーレンエーテルが得られる。
ポリアリーレンエーテルを溶液変性する場合は、具体的には、ポリアリーレンエーテル及び変性剤として例えばフマル酸又はその誘導体を芳香族炭化水素溶媒に溶解させ均一になった後、ラジカル発生剤を用いる場合には、ラジカル発生剤の半減期が1時間以下になる任意の温度でラジカル発生剤を加え、当該温度で反応を行う。使用するラジカル発生剤の半減期が1時間を超えるような温度は、長い反応時間が必要なため好ましくない。
反応時間は適宜選択できるが、ラジカル発生剤を有効に作用させるため、所定の反応温度でラジカル発生剤の半減期の3倍以上の時間変性反応を行うのが好ましい。
反応終了後、反応溶液をメタノール等のポリアリーレンエーテルの貧溶媒に加え、析出した変性ポリアリーレンエーテルを回収、乾燥して、目的とする、官能基で変性されたポリアリーレンエーテルを得ることができる。
反応時間は適宜選択できるが、ラジカル発生剤を有効に作用させるため、所定の反応温度でラジカル発生剤の半減期の3倍以上の時間変性反応を行うのが好ましい。
反応終了後、反応溶液をメタノール等のポリアリーレンエーテルの貧溶媒に加え、析出した変性ポリアリーレンエーテルを回収、乾燥して、目的とする、官能基で変性されたポリアリーレンエーテルを得ることができる。
ポリアリーレンエーテルを溶融変性する場合には、ラジカル発生剤の存在下あるいは不存在下で、ポリアリーレンエーテルと、変性剤として例えばフマル酸又はその誘導体とを押出機を用いて溶融混練することにより、官能基で変性されたポリアリーレンエーテルを得ることができる。フマル酸又はその誘導体の使用割合は、ポリアリーレンエーテル100質量部に対して、好ましくは1~5質量部、より好ましくは2~4質量部である。1質量部以上であれば十分な変性量(変性度)となり、5質量部以下であれば、フマル酸やその誘導体の変性効率を良好に保ち、ペレット中に残留するフマル酸等の量を抑制することができる。
ポリアリーレンエーテルの溶融変性に用いられるラジカル発生剤は、半減期が1分間となる温度(1分間半減期温度)が300℃以上のものが好ましい。1分間半減期温度が300℃未満のもの、例えば過酸化物やアゾ化合物等では、ポリアリーレンエーテルの変性効果が充分でない。
ラジカル発生剤としては、具体的には、例えば2,3-ジメチル-2,3-ジフェニルブタン、2,3-ジエチル-2,3-ジフェニルブタン、2,3-ジエチル-2,3-ジフェニルヘキサン、2,3-ジメチル-2,3-ジ(p-メチルフェニル)ブタン等がある。中でも、1分間半減期温度が330℃である2,3-ジメチル-2,3-ジフェニルブタンが好適に用いられる。
ラジカル発生剤の使用割合は、ポリアリーレンエーテル100質量部に対して、好ましくは0.1~3質量部、より好ましくは0.5~2質量部の範囲で選定される。0.1質量部以上であれば高い変性効果が得られ、3質量部以下であれば、効率よくポリアリーレンエーテルを変性することができ、不溶成分も生じにくい。
ラジカル発生剤としては、具体的には、例えば2,3-ジメチル-2,3-ジフェニルブタン、2,3-ジエチル-2,3-ジフェニルブタン、2,3-ジエチル-2,3-ジフェニルヘキサン、2,3-ジメチル-2,3-ジ(p-メチルフェニル)ブタン等がある。中でも、1分間半減期温度が330℃である2,3-ジメチル-2,3-ジフェニルブタンが好適に用いられる。
ラジカル発生剤の使用割合は、ポリアリーレンエーテル100質量部に対して、好ましくは0.1~3質量部、より好ましくは0.5~2質量部の範囲で選定される。0.1質量部以上であれば高い変性効果が得られ、3質量部以下であれば、効率よくポリアリーレンエーテルを変性することができ、不溶成分も生じにくい。
ポリアリーレンエーテルを溶融変性する方法としては、例えば、ポリアリーレンエーテル、フマル酸又はその誘導体、及びラジカル発生剤を室温で均一にドライブレンドした後、実質的にポリアリーレンエーテルの混練温度である300~350℃の範囲で溶融反応を行う方法を挙げることができる。300℃以上であれば、溶融粘度を適切に維持することができ、350℃以下であれば、ポリアリーレンエーテルの分解を抑制することができる。
以上詳述した方法により得られた、官能基で変性されたポリアリーレンエーテルのうち、特に好ましいフマル酸変性ポリアリーレンエーテルの場合、上記した滴定法により求められる変性量(変性剤含有量)は、好ましくは0.1~20質量%、より好ましくは0.5~15質量%、さらに好ましくは1~10質量%、特に好ましくは1.0~5.0質量%である。変性量が0.1質量%以上であれば、充分な力学物性、耐熱性を有するポリアリーレンエーテルを得ることができる。該変性量は20質量%以下で十分である。
樹脂成分と炭素繊維(D)との界面せん断強度を高める観点から官能基で変性されたポリアリーレンエーテル(B)の含有量は、熱可塑性樹脂組成物に含まれる樹脂成分中、好ましくは3~20質量%、より好ましくは5~15質量%である。
官能基で変性されたポリアリーレンエーテル(B)の量が3質量%以上であれば、優れた界面せん断強度を得ることができる。ポリアリーレンエーテル(B)の量が20質量%以下であれば、得られる成形体の機械的強度や耐熱性を良好に保つことができる。

<カップリング剤(C)>
本発明の一態様に係る熱可塑性樹脂組成物の製造に使用される、カップリング剤としては、シランカップリング剤、アルミネートカップリング剤、チタネートカップリング剤等が挙げられる。カップリング剤は1種のみを単独で使用してもよいし、2種以上を組み合わせて使用してもよい。
本発明の一態様に係る熱可塑性樹脂組成物の製造に使用される、カップリング剤としては、シランカップリング剤、アルミネートカップリング剤、チタネートカップリング剤等が挙げられる。カップリング剤は1種のみを単独で使用してもよいし、2種以上を組み合わせて使用してもよい。
本発明の一態様に係る熱可塑性樹脂組成物の製造に使用される、カップリング剤は、好ましくはシランカップリング剤、アルミネートカップリング剤、チタネートカップリング剤からなる群から選択される1種以上を含む。
シランカップリング剤としては、ビニルトリメトキシシラン、ビニルトリエトキシシラン、2-(3,4-エポキシシクロヘキシル)エチルトリメトキシシラン、3-グリシドキシプロピルメチルジメトキシシラン、3-グリシドキシプロピルトリメトキシシラン、3-グリシドキシプロピルメチルジエトキシシラン、3-グリシドキシプロピルトリエトキシシラン、p-スチリルトリメトキシシラン、3-メタクリロキシプロピルメチルジメトキシシラン、3-メタクリロキシプロピルトリメトキシシラン、3-メタクリロキシプロピルメチルジエトキシシラン、3-メタクリロキシプロピルトリエトキシシラン、3-アクリロキシプロピルトリメトキシシラン、N-2-(アミノエチル)-3-アミノプロピルメチルジメトキシシラン、N-2-(アミノエチル)-3-アミノプロピルトリメトキシシラン、3-アミノプロピルトリメトキシシラン、3-アミノプロピルトリエトキシシラン、3-トリエトキシシリル-N-(1,3-ジメチル-ブチリデン)プロピルアミン、N-フェニル-3-アミノプロピルトリメトキシシラン、N-(ビニルベンジル)-2-アミノエチル-3-アミノプロピルトリメトキシシラン塩酸塩、トリス-(トリメトキシシリルプロピル)イソシアヌレート、3-ウレイドプロピルトリアルコキシシラン、3-メルカプトプロピルトリメトキシシラン、3-メルカプトプロピルメチルジメトキシシラン、3-イソシアネートプロピルトリエトキシシラン、3-トリメトキシシリルプロピルコハク酸無水物等が挙げられる。
アルミネートカップリング剤としては、アルキルアセトアセテートアルミニウムジイソプロピレート等が挙げられる。
チタネートカップリング剤としては、イソプロピルトリイソステアロイルチタネート、テトラオクチルビス(ジトリデシルホスファイト)チタネート、ビス(ジオクチルパイロホスフェート)オキシアセテートチタネート、イソプロビルトリドデシルベンゼンスルホニルチタネート等が挙げられる。
本発明の一態様に係る熱可塑性樹脂組成物の製造に使用される、カップリング剤は、シランカップリング剤、アルミネートカップリング剤、チタネートカップリング剤からなる群から選択される1種以上を含むことが好ましく、イソシアネート系シラン(例えば、トリス-(トリメトキシシリルプロピル)イソシアヌレート、3-イソシアネートプロピルトリエトキシシラン)を含むことがより好ましい。これにより、耐湿熱性の向上という効果が得られる。
カップリング剤(C)の含有量は、熱可塑性樹脂組成物に含まれる樹脂成分の合計100質量部に対して、好ましくは0.3~3.0質量部、より好ましくは0.5~1.5質量部である。
なお、カップリング剤は官能基の反応により、配合時とは異なる形態で存在していてもよい。

<炭素繊維(D)>
本発明の一態様に係る熱可塑性樹脂組成物に含まれる炭素繊維は、特に限定されず、ポリアクリロニトリルを原料としたPAN系、石油や石炭中のコールタールピッチを原料としたピッチ系、熱硬化性樹脂、例えばフェノール樹脂を原料としたフェノール系等の各種の炭素繊維を用いることができる。炭素繊維は、気相成長法により得られるものであってもよく、リサイクル炭素繊維(RCF)であってもよい。このように炭素繊維は特に限定されないが、PAN系炭素繊維、ピッチ系炭素繊維、熱硬化系炭素繊維、フェノール系炭素繊維、気相成長炭素繊維、リサイクル炭素繊維(RCF)からなる群から選択される少なくとも1種の炭素繊維であることが好ましい。
炭素繊維は製造時の原料品質や焼成温度により黒鉛化度を変えたものがあるが、黒鉛化度によらず使用可能である。炭素繊維の形状は特に限定されず、ミルドファイバー、集束切断状(チョップドストランド)、短繊維状、ロービング、フィラメント、トウ、ウイスカー、ナノチューブ等からなる群から選択される少なくとも1種の形状を有する炭素繊維を用いることができる。集束切断状(チョップドストランド)の場合、平均繊維長が0.1~50mm、平均繊維径が5~20μmのものが好ましく用いられる。
炭素繊維の密度は特に限定されないが、1.75~1.95g/cm3のものが好ましい。
本発明の一態様に係る熱可塑性樹脂組成物に含まれる炭素繊維は、特に限定されず、ポリアクリロニトリルを原料としたPAN系、石油や石炭中のコールタールピッチを原料としたピッチ系、熱硬化性樹脂、例えばフェノール樹脂を原料としたフェノール系等の各種の炭素繊維を用いることができる。炭素繊維は、気相成長法により得られるものであってもよく、リサイクル炭素繊維(RCF)であってもよい。このように炭素繊維は特に限定されないが、PAN系炭素繊維、ピッチ系炭素繊維、熱硬化系炭素繊維、フェノール系炭素繊維、気相成長炭素繊維、リサイクル炭素繊維(RCF)からなる群から選択される少なくとも1種の炭素繊維であることが好ましい。
炭素繊維は製造時の原料品質や焼成温度により黒鉛化度を変えたものがあるが、黒鉛化度によらず使用可能である。炭素繊維の形状は特に限定されず、ミルドファイバー、集束切断状(チョップドストランド)、短繊維状、ロービング、フィラメント、トウ、ウイスカー、ナノチューブ等からなる群から選択される少なくとも1種の形状を有する炭素繊維を用いることができる。集束切断状(チョップドストランド)の場合、平均繊維長が0.1~50mm、平均繊維径が5~20μmのものが好ましく用いられる。
炭素繊維の密度は特に限定されないが、1.75~1.95g/cm3のものが好ましい。
炭素繊維の形態は、単繊維でも、繊維束でもよく、単繊維と繊維束の両者が混在していてもよい。各繊維束を構成する場合の単繊維の数は、各繊維束においてほぼ均一であってもよく、あるいは異なっていてもよい。炭素繊維の平均繊維径は形態により異なるが、例えば、平均繊維径が好ましくは0.0004~15μm、より好ましくは3~15μm、さらにより好ましくは5~10μmである炭素繊維を用いることができる。
炭素繊維(D)の含有量は、熱可塑性樹脂組成物に含まれる樹脂成分の合計100質量部に対して、好ましくは10~300質量部、より好ましくは20~200質量部である。炭素繊維(D)の量が上記範囲であれば、本態様の熱可塑性樹脂組成物を含む成形体又は複合材が優れた機械的強度を有する。
上述したように、本明細書においては、本発明の一態様に係る熱可塑性樹脂組成物は、熱可塑性樹脂(A)と、官能基で変性されたポリアリーレンエーテル(B)と、カップリング剤(C)と、炭素繊維(D)とを含有していればよく、含有の方法は問わない。炭素繊維(D)を含む部材を、熱可塑性樹脂(A)と、官能基で変性されたポリアリーレンエーテル(B)と、カップリング剤(C)とを含む混合物に浸漬させた物(複合材)も本発明における「組成物」及び「組成物を含む成形体」に包含される。織物、不織布又は一方向材の形態を有する炭素繊維部材を、熱可塑性樹脂(A)と、官能基で変性されたポリアリーレンエーテル(B)と、カップリング剤(C)とを含む混合物に浸漬させたものを挙げることができる。
また、予め炭素繊維(D)を、官能基で変性されたポリアリーレンエーテル(B)に加えた後に、熱可塑性樹脂(A)と、カップリング剤(C)とを加え、熱可塑性樹脂組成物としてもよい。

炭素繊維を含む部材が織物、不織布又は一方向材の場合には、平均繊維径が好ましくは3~15μm、より好ましくは5~7μmである単繊維を用いることができる。また、炭素繊維を含む部材が織物、不織布又は一方向材の形態を有する場合に、炭素繊維を一方向に束ねたもの(繊維束)を用いることができる。当該炭素繊維を含む部材には、繊維束として炭素繊維メーカーから供給される炭素繊維の単繊維を6000本(6K)、12000本(12K)、24000本(24K)、又は60000本(60K)等を束ねた製品をそのまま用いても、これらをさらに束ねたものを用いてもよい。繊維束は、無撚糸、有撚糸、解撚糸のいずれであってもよい。当該繊維束は、成形体に開繊された状態で含まれていてもよく、開繊されずに繊維束として含まれることもあり得る。炭素繊維を含む部材が織物、不織布又は一方向材の場合には、当該部材を、熱可塑性樹脂(A)と、官能基で変性されたポリアリーレンエーテル(B)と、カップリング剤(C)とを含む混合物に浸漬させることにより成形体を得ることができる。
炭素繊維を含む部材、特に織物、不織布、一方向材は、厚みが薄いものが好ましい。薄い炭素繊維複合材を得るとの観点からは、炭素繊維を含む部材の厚みは3mm以下が好ましい。特に一方向材の場合は、厚みが0.2mm以下であることが好ましい。炭素繊維を含む部材の厚みの下限は特に限定されないが、7μm以上であるとよく、品質の安定の観点からは、10μm以上、より好ましくは20μm以上である。
<収束剤(E)>
本発明の一態様に係る熱可塑性樹脂組成物は、さらに収束剤を含んでもよい。収束剤は、炭素繊維を収束するものであれば特に限定されない。また、本態様の熱可塑性樹脂組成物に含まれる炭素繊維は、表面に収束剤が付着しているものであってもよい。収束剤が付着している炭素繊維を用いる場合、当該収束剤の種類は、炭素繊維及び熱可塑性樹脂の種類に応じて適宜選択でき、特に限定されない。炭素繊維は、エポキシ系収束剤、ウレタン系収束剤、ポリアミド系収束剤で処理したもの、或いは収束剤を含まないもの等種々製品化されているが、本態様においては収束剤の種類、有無にかかわらず使用可能である。なかでも、湿熱処理後の成形体の引張強度の観点から、エポキシ基を有する収束剤を含むことが好ましい。
本発明の一態様に係る熱可塑性樹脂組成物は、さらに収束剤を含んでもよい。収束剤は、炭素繊維を収束するものであれば特に限定されない。また、本態様の熱可塑性樹脂組成物に含まれる炭素繊維は、表面に収束剤が付着しているものであってもよい。収束剤が付着している炭素繊維を用いる場合、当該収束剤の種類は、炭素繊維及び熱可塑性樹脂の種類に応じて適宜選択でき、特に限定されない。炭素繊維は、エポキシ系収束剤、ウレタン系収束剤、ポリアミド系収束剤で処理したもの、或いは収束剤を含まないもの等種々製品化されているが、本態様においては収束剤の種類、有無にかかわらず使用可能である。なかでも、湿熱処理後の成形体の引張強度の観点から、エポキシ基を有する収束剤を含むことが好ましい。
収束剤は、炭素繊維の表面の一部又は全部を被覆し得る。収束剤は、熱可塑性樹脂組成物中で、必ずしも全部が炭素繊維に付着した状態である必要はなく、炭素繊維から脱離して熱可塑性樹脂組成物中に分散されていてもよい。
エポキシ基を有する収束剤が付着している炭素繊維(D)の市販品としては、例えば、帝人社製のテナックス(登録商標)チョップドファイバー HTC261、三菱ケミカル社製のパイロフィル(登録商標)チョップドファイバー TR066A(以上、エポキシ系収束剤で処理されたもの)等が挙げられる。また、三菱ケミカル社製のパイロフィル(登録商標)チョップドファイバー TR06Q(特殊エポキシ系収束剤で処理されたもの)を用いてもよい。
収束剤の含有量は、炭素繊維(D)と収束剤との合計に対し、好ましくは0.3~5.0質量%、より好ましくは1.0~3.0質量%である。
なお、熱可塑性樹脂組成物の配合量の計算においては、収束剤の質量は炭素繊維の質量に含まれる。すなわち、収束剤と炭素繊維の合計を炭素繊維(D)の質量として計算する。

<その他成分>
本発明の一態様に係る熱可塑性樹脂組成物には、本発明の目的を阻害しない範囲で、一般に使用されるゴム状弾性体、酸化防止剤、上記炭素繊維又は炭素繊維以外の充填剤、架橋剤、架橋助剤、核剤、離型剤、可塑剤、相溶化剤、着色剤及び/又は帯電防止剤等のその他成分を添加することができる。その他成分のいくつかを以下に例示する。
本発明の一態様に係る熱可塑性樹脂組成物には、本発明の目的を阻害しない範囲で、一般に使用されるゴム状弾性体、酸化防止剤、上記炭素繊維又は炭素繊維以外の充填剤、架橋剤、架橋助剤、核剤、離型剤、可塑剤、相溶化剤、着色剤及び/又は帯電防止剤等のその他成分を添加することができる。その他成分のいくつかを以下に例示する。
ゴム状弾性体としては、様々なものが使用可能である。例えば、天然ゴム、ポリブタジエン、ポリイソプレン、ポリイソブチレン、クロロプレンゴム、ポリスルフィドゴム、チオコールゴム、アクリルゴム、ウレタンゴム、シリコーンゴム、エピクロロヒドリンゴム、スチレン-ブタジエンブロック共重合体(SBR)、水素添加スチレン-ブタジエンブロック共重合体(SEB)、スチレン-ブタジエン-スチレンブロック共重合体(SBS)、水素添加スチレン-ブタジエン-スチレンブロック共重合体(SEBS)、スチレン-イソプレンブロック共重合体(SIR)、水素添加スチレン-イソプレンブロック共重合体(SEP)、スチレン-イソプレン-スチレンブロック共重合体(SIS)、水素添加スチレン-イソプレン-スチレンブロック共重合体(SEPS)、スチレン-ブタジエンランダム共重合体、水素添加スチレン-ブタジエンランダム共重合体、スチレン-エチレン-プロピレンランダム共重合体、スチレン-エチレン-ブチレンランダム共重合体、エチレンプロピレンゴム(EPR)、エチレンプロピレンジエンゴム(EPDM)、あるいはアクリロニトリル-ブタジエン-スチレン-コアシェルゴム(ABS)、メチルメタクリレート-ブタジエン-スチレン-コアシェルゴム(MBS)、メチルメタクリレート-ブチルアクリレート-スチレン-コアシェルゴム(MAS)、オクチルアクリレート-ブタジエン-スチレン-コアシェルゴム(MABS)、アルキルアクリレート-ブタジエン-アクリロニトリル-スチレンコアシェルゴム(AABS)、ブタジエン-スチレン-コアシェルゴム(SBR)、メチルメタクリレート-ブチルアクリレートシロキサンをはじめとするシロキサン含有コアシェルゴム等のコアシェルタイプの粒子状弾性体、又はこれらを変性したゴム等が挙げられる。
これらの中で、特に、SBR、SBS、SEB、SEBS、SIR、SEP、SIS、SEPS、コアシェルゴム又はこれらを変性したゴム等が好ましく用いられる。

変性されたゴム状弾性体としては、例えば、スチレン-ブチルアクリレート共重合体ゴム、スチレン-ブタジエンブロック共重合体(SBR)、水素添加スチレン-ブタジエンブロック共重合体(SEB)、スチレン-ブタジエン-スチレンブロック共重合体(SBS)、水素添加スチレン-ブタジエン-スチレンブロック共重合体(SEBS)、スチレン-イソプレンブロック共重合体(SIR)、水素添加スチレン-イソプレンブロック共重合体(SEP)、スチレン-イソプレン-スチレンブロック共重合体(SIS)、水素添加スチレン-イソプレン-スチレンブロック共重合体(SEPS)、スチレン-ブタジエンランダム共重合体、水素添加スチレン-ブタジエンランダム共重合体、スチレン-エチレン-プロピレンランダム共重合体、スチレン-エチレン-ブチレンランダム共重合体、エチレンプロピレンゴム(EPR)、エチレンプロピレンジエンゴム(EPDM)等を、極性基を有する変性剤によって変性を行ったゴム等が挙げられる。
充填剤として、炭素繊維あるいは炭素繊維の他に、有機フィラーも加えることができる。有機フィラーとして、有機合成繊維、天然植物繊維等が挙げられる。有機合成繊維の具体例としては、全芳香族ポリアミド繊維、ポリイミド繊維、ポリパラフェニレンベンズオキサゾール繊維等が挙げられる。上記有機フィラーは1種のみを単独で用いてもよいし、2種以上を組み合わせて用いてもよく、その添加量は、熱可塑性樹脂組成物に含まれる樹脂成分の合計100質量部に対して1~350質量部であることが好ましく、5~200質量部であることがより好ましい。1質量部以上であれば、充填剤の効果が十分に得られ、350質量部以下であれば分散性に劣らず、成形性に悪影響を与えない。
酸化防止剤としては様々なものがあるが、特にトリス(2,4-ジ-tert-ブチルフェニル)ホスファイト、トリス(モノ及びジ-ノニルフェニル)ホスファイト等のモノホスファイトやジホスファイト等のリン系酸化防止剤及びフェノール系酸化防止剤が好ましい。
ジホスファイトとしては、一般式
(式中、R30及びR31は、それぞれ独立に炭素数1~20のアルキル基、炭素数3~20のシクロアルキル基あるいは炭素数6~20のアリール基を示す。)で表されるリン系化合物を用いることが好ましい。

上記一般式で表されるリン系化合物の具体例としては、ジステアリルペンタエリスリトールジホスファイト、ジオクチルペンタエリスリトールジホスファイト、ジフェニルペンタエリスリトールジホスファイト、ビス(2,4-ジ-tert-ブチルフェニル)ペンタエリスリトールジホスファイト、ビス(2,6-ジ-tert-ブチル-4-メチルフェニル)ペンタエリスリトールジホスファイト、ジシクロヘキシルペンタエリスリトールジホスファイト等が挙げられる。
フェノール系酸化防止剤としては既知のものを使用することができ、その具体例としては、2,6-ジ-tert-ブチル-4-メチルフェノール、2,6-ジフェニル-4-メトキシフェノール、2,2’-メチレンビス(6-tert-ブチル-4-メチルフェノール)、2,2’-メチレンビス-(6-tert-ブチル-4-メチルフェノール)、2,2’-メチレンビス〔4-メチル-6-(α-メチルシクロヘキシル)フェノール〕、1,1-ビス(5-tert-ブチル-4-ヒドロキシ-2-メチルフェニル)ブタン、2,2’-メチレンビス(4-メチル-6-シクロヘキシルフェノール)、2,2’-メチレンビス(4-メチル-6-ノニルフェノール)、1,1,3-トリス(5-tert-ブチル-4-ヒドロキシ-2-メチルフェニル)ブタン、2,2-ビス(5-tert-ブチル-4-ヒドロキシ-2-メチルフェニル)-4-n-ドデシルメルカプトブタン、エチレングリコール-ビス〔3,3-ビス(3-tert-ブチル-4-ヒドロキシフェニル)ブチレート〕、1,1-ビス(3,5-ジメチル-2-ヒドロキシフェニル)-3-(n-ドデシルチオ)-ブタン、4,4’-チオビス(6-tert-ブチル-3-メチルフェノール)、1,3,5-トリス(3,5-ジ-tert-ブチル-4-ヒドロキシベンジル)-2,4,6-トリメチルベンゼン、2,2-ビス(3,5-ジ-tert-ブチル-4-ヒドロキシベンジル)マロン酸ジオクタデシルエステル、n-オクタデシル-3-(4-ヒドロキシ-3,5-ジ-tert-ブチルフェニル)プロピオネート、テトラキス〔メチレン(3,5-ジ-tert-ブチル-4-ヒドロキシハイドロシンナメート)〕メタン等が挙げられる。
上記リン系酸化防止剤、フェノール系酸化防止剤の他に、アミン系酸化防止剤、硫黄系酸化防止剤等を単独で、あるいは複数種を混合して用いることができる。

上記の酸化防止剤は、熱可塑性樹脂組成物に含まれる樹脂成分の合計100質量部に対して、通常、0.005質量部以上5質量部以下である。酸化防止剤の配合割合が0.005質量部以上であれば、熱可塑性樹脂(A)の分子量低下を抑制することができる。5質量部以下であれば、機械的強度を良好に維持することができる。酸化防止剤として複数種の酸化防止剤を組成物中に含む場合には、合計量が上記範囲となるように調整することが好ましい。酸化防止剤の配合量は、熱可塑性樹脂組成物に含まれる樹脂成分の合計100質量部に対して、より好ましくは0.01~4質量部、さらに好ましくは0.02~3質量部である。
核剤としては、アルミニウムジ(p-tert-ブチルベンゾエート)をはじめとするカルボン酸の金属塩、メチレンビス(2,4-ジ-tert-ブチルフェノール)アシッドホスフェートナトリウムをはじめとするリン酸の金属塩、タルク、フタロシアニン誘導体等、公知のものから任意に選択して用いることができる。具体的な商品名としては、株式会社ADEKA製のアデカスタブNA-10、アデカスタブNA-11、アデカスタブNA-21、アデカスタブNA-30、アデカスタブNA-35、アデカスタブNA-70、大日本インキ化学工業株式会社製のPTBBA-AL等が挙げられる。これらの核剤は1種のみを単独で又は2種以上を組み合わせて用いることができる。核剤の配合量は特に限定されないが、熱可塑性樹脂組成物に含まれる樹脂成分の合計100質量部に対して好ましくは0.01~5質量部、より好ましくは0.04~2質量部である。
離型剤としては、ポリエチレンワックス、シリコーンオイル、長鎖カルボン酸、長鎖カルボン酸金属塩等公知のものから任意に選択して用いることができる。これらの離型剤は1種のみを単独で、又は2種以上を組み合わせて用いることができる。離型剤の配合量は特に限定されないが、熱可塑性樹脂組成物に含まれる樹脂成分の合計100質量部に対して、好ましくは0.1~3質量部、より好ましくは0.2~1質量部である。
本発明の一態様に係る熱可塑性樹脂組成物は、実質的に、上述した熱可塑性樹脂(A)、官能基で変性されたポリアリーレンエーテル(B)、カップリング剤(C)及び炭素繊維(D)からなっていてもよく、また、実質的に、上記(A)~(D)及び収束剤(E)からなっていてもよい。実質的に(A)~(D)又は(A)~(E)からなるとは、例えば、熱可塑性樹脂組成物全体に占める(A)~(D)又は(A)~(E)の割合が80質量%以上、90質量%以上又は95質量%以上であることを意味する。
<熱可塑性樹脂組成物の調製>
本発明の一態様に係る熱可塑性樹脂組成物を調製する方法は特に限定されないが、公知のミキサーによる混合でもよく、押出機等にて溶融混練してもよい。炭素繊維を含む部材を、溶融した樹脂に浸漬させてもよい。また、炭素繊維をあらかじめ所定量のカップリング剤で処理しておき混練や含浸させてもよい。
例えば熱可塑性樹脂(A)と、官能基で変性されたポリアリーレンエーテル(B)と、カップリング剤(C)と、炭素繊維(D)と、必要に応じて上記の各種成分とを添加した組成物を成形し、射出成形をすることができる。射出成形では所定形状の金型を用い成形すればよく、押出成形では、フィルム及びシートをT-ダイ成形し、得られたフィルム及びシートを加熱溶融したものを押出して所定形状にすればよい。
二軸混練機を用いて炭素繊維をサイドフィードする方法や、溶融樹脂に炭素繊維ロービングを浸漬させて引き抜き成形後に、所望のペレット長に切断するいわゆる長繊維ペレットの製造方法を用いると、炭素繊維の折損を抑制できるため好ましい。熱可塑性樹脂組成物をプレス成形することもでき、コールドプレス法、ホットプレス法等の既知の方法を用いることができる。
炭素繊維(D)を含む部材を、熱可塑性樹脂(A)と、官能基で変性されたポリアリーレンエーテル(B)と、カップリング剤(C)とを含む混合物に浸漬させて複合部材を得る場合には、具体的には、熱可塑性樹脂(A)と、官能基で変性されたポリアリーレンエーテル(B)と、カップリング剤(C)とを含む混合物に、炭素繊維(D)を含む部材(織物、不織布、UD材等)を浸漬させる。樹脂を浸漬させる対象となる部材は、1枚であってもよいし、2枚以上積層した積層体であってもよい。

<成形体の製造方法>
本発明の一態様に係る熱可塑性樹脂組成物からなる成形体は、上述した通り、熱可塑性樹脂(A)と、官能基で変性されたポリアリーレンエーテル(B)と、カップリング剤(C)と、炭素繊維(D)とを混合、溶融混練、又は浸漬させることにより組成物を成形して得ることができる。他の方法として、官能基で変性されたポリアリーレンエーテル(B)と、前記炭素繊維(D)とを含む炭素部材を作製する工程と、前記炭素部材に、前記熱可塑性樹脂(A)と、カップリング剤(C)を加える工程とを含む方法により、成形体を成形することもできる。
本発明の一態様に係る熱可塑性樹脂組成物からなる成形体は、上述した通り、熱可塑性樹脂(A)と、官能基で変性されたポリアリーレンエーテル(B)と、カップリング剤(C)と、炭素繊維(D)とを混合、溶融混練、又は浸漬させることにより組成物を成形して得ることができる。他の方法として、官能基で変性されたポリアリーレンエーテル(B)と、前記炭素繊維(D)とを含む炭素部材を作製する工程と、前記炭素部材に、前記熱可塑性樹脂(A)と、カップリング剤(C)を加える工程とを含む方法により、成形体を成形することもできる。
熱可塑性樹脂(A)と、官能基で変性されたポリアリーレンエーテル(B)と炭素繊維(D)とを含む炭素部材を作製する手段は特に限定されない。例えば、適切な溶媒下、炭素繊維(D)を官能基で変性されたポリアリーレンエーテル(B)に浸漬させる方法、適切なビヒクルにポリアリーレンエーテル(B)を混合した混合物を炭素繊維(D)に塗布する方法、サイジング材に官能基で変性されたポリアリーレンエーテル(B)を混合して炭素繊維(D)に加える方法等を挙げることができる。この方法を用いる場合、炭素繊維(D)の形態としては、チョップドストランド、織物、不織布又は一方向材から選択される少なくとも1種の形態を挙げることができる。
上記工程により得られた炭素部材に、続く工程で熱可塑性樹脂(A)と、カップリング剤(C)を加える。炭素部材に熱可塑性樹脂(A)と、カップリング剤(C)を加える方法は限定されず、熱可塑性樹脂(A)が溶液状態であっても、溶融状態であってもよい。具体的には、適切な溶媒下で、炭素部材を、熱可塑性樹脂(A)と、カップリング剤(C)とを含む混合物に浸漬させる方法、熱可塑性樹脂(A)と、カップリング剤(C)を含むフィルムを積層して溶融プレスを行う方法、炭素部材に熱可塑性樹脂(A)と、カップリング剤(C)の粉末を直接加えた後、溶融させることにより加える方法等を挙げることができる。
炭素部材は官能基で変性されたポリアリーレンエーテル(B)と炭素繊維(D)とを含んでいればよく、織物、不織布又は一方向材の形態で熱可塑性樹脂(A)と、カップリング剤(C)を加えてもよく、織物等の形態を有する炭素部材を短くカットしたチョップドの形態とした後、熱可塑性樹脂(A)と、カップリング剤(C)を加えてもよい。炭素部材に熱可塑性樹脂(A)と、カップリング剤(C)を加えた後、後述する各種成形法により成形体を製造することができる。
炭素部材は官能基で変性されたポリアリーレンエーテル(B)と炭素繊維(D)とを含んでいればよく、織物、不織布又は一方向材の形態で熱可塑性樹脂(A)と、カップリング剤(C)を加えてもよく、織物等の形態を有する炭素部材を短くカットしたチョップドの形態とした後、熱可塑性樹脂(A)と、カップリング剤(C)を加えてもよい。炭素部材に熱可塑性樹脂(A)と、カップリング剤(C)を加えた後、後述する各種成形法により成形体を製造することができる。
<成形体>
本発明の一態様に係る熱可塑性樹脂組成物からなる成形体の形状は特に限定されず、例えば、シート、フィルム、維維、織物、不織布、一方向材(UD材)、容器、射出成形体、ブロー成形体等を挙げることができる。本発明の一態様に係る熱可塑性樹脂組成物からなる成形体は、上述した通り射出成形体であってもよい。用いる炭素繊維の形態によっては、上記成形体は、一方向繊維強化材、又は織物状炭素繊維及び不織布状炭素繊維から選択される少なくとも1種の部材を含む成形体でもあり得る。当該成形体を複数積層させて、積層体とすることもできる。この積層体も、本明細書においては、「成形体」に含まれるものとする。
本発明の一態様に係る熱可塑性樹脂組成物からなる成形体の形状は特に限定されず、例えば、シート、フィルム、維維、織物、不織布、一方向材(UD材)、容器、射出成形体、ブロー成形体等を挙げることができる。本発明の一態様に係る熱可塑性樹脂組成物からなる成形体は、上述した通り射出成形体であってもよい。用いる炭素繊維の形態によっては、上記成形体は、一方向繊維強化材、又は織物状炭素繊維及び不織布状炭素繊維から選択される少なくとも1種の部材を含む成形体でもあり得る。当該成形体を複数積層させて、積層体とすることもできる。この積層体も、本明細書においては、「成形体」に含まれるものとする。
本発明の一態様に係る成形体は、高温・高湿度環境で高い強度保持率を有する。例えば、本態様の成形体は、成形後の引張強度と、120℃、500時間湿熱処理後の引張強度について、下記式(1)を用いて求めた強度保持率が、80%以上であることが好ましく、90%以上であることがより好ましい。湿熱処理は、実施例に記載の方法で行うことができる。
なお、熱可塑性樹脂組成物を成形してなる本態様の成形体では、カップリング剤(C)が検出できない可能性がある。また、官能基の反応により、カップリング剤(C)は配合時とは異なる形態で存在する可能性がある。
したがって、本発明の一態様に係る成形体は、熱可塑性樹脂(A)と、官能基で変性されたポリアリーレンエーテル(B)と、炭素繊維(D)とを含む熱可塑性樹脂組成物からなり、上記式(1)で示される120℃、500時間湿熱処理後の強度保持率が80%以上である成形体であってもよい。本態様では、カップリング剤(C)に由来すると推定される原子、例えば、Si、Al、Tiが、ICP発光分析(ICP-AES)等の公知の方法により検出される場合がある。
したがって、本発明の一態様に係る成形体は、熱可塑性樹脂(A)と、官能基で変性されたポリアリーレンエーテル(B)と、炭素繊維(D)とを含む熱可塑性樹脂組成物からなり、上記式(1)で示される120℃、500時間湿熱処理後の強度保持率が80%以上である成形体であってもよい。本態様では、カップリング剤(C)に由来すると推定される原子、例えば、Si、Al、Tiが、ICP発光分析(ICP-AES)等の公知の方法により検出される場合がある。
本発明の一態様に係る熱可塑性樹脂組成物からなる成形体は、電気・電子材料(コネクタ・プリント基板等)、産業構造材、自動車部品(車両搭載用コネクター、ホイールキャップ、シリンダーヘッドカバー等)、家電品、各種機械部品、パイプ、シート、トレイ、フィルム等の産業用資材として好適である。
本発明の一態様に係る熱可塑性樹脂組成物からなる成形体は、具体的には、熱可塑性炭素繊維強化プラスチック(CFRTP)として、さらなる軽量化が求められている自動車/航空機/スポーツ用品等、幅広い用途に展開することができる。この用途の成形体には、高荷重・高温といった高負荷環境下での耐性が求められる、エンジニアリングプラスチックの改良にも応用することが可能である。本発明の一態様に係る熱可塑性樹脂組成物からなる成形体は、成形時間も短くリサイクル性に優れ、成形時の樹脂浸漬が容易であり、機械的強度が十分であるため、広い用途に実用可能である。
具体的には、自動車用途、二輪車/自転車用途、給湯器及びエコキュート関連用途、家電用途/電子機器用途、建材用途、日用品用途を挙げることができる。
自動車用途としては、ギア等の摺動部品、自動車用パネル部材、ミリ波レドーム、IGBTハウジング、ラジエターグリル、メーターフード、フェンダーサポート、フロントエンジンカバー、フロントストラットタワーパネル、ミッションセンタートンネル、ラジコアサポート、フロントダッシュ、ドアインナー、リアラゲッジバックパネル、リアラゲッジサイドパネル、リアラゲッジフロア、リアラゲッジパーティション、ルーフ、ドアフレームピラー、シートバック、ヘッドレストサポート、エンジン部品、クラッシュボックス、フロントフロアトンネル、フロントフロアパネル、アンダーカバー、アンダーサポートロッド、インパクトビーム、フロントカウル、フロントストラットタワーバー等の自動車用部品が例示できる。

本発明の一態様に係る熱可塑性樹脂組成物からなる成形体は、例えば、パワーエレクトロニックユニット、急速充電用プラグ、車載充電器、リチウムイオン電池、バッテリーコントロールユニット、パワーエレクトロニック・コントロールユニット、三相同期モーター、家庭充電用プラグ等を好適に構成し得る。
本発明の一態様に係る熱可塑性樹脂組成物からなる成形体は、さらに例えば、ソーラートワイライトセンサー、オルタネーター、EDU(エレクトロニックインジェクタードライバーユニット)、電子スロットル、タンブルコントロールバルブ、スロットル開度センサー、ラジエーターファンコントローラー、スティックコイル、A/Cパイプジョイント、ディーゼル微粒子捕集フィルター、ヘッドライト反射板、チャージエアダクト、チャージエア冷却ヘッド、インテークエア温度センサー、ガソリン燃料プレッシャーセンサー、カム/クランクポジションセンサー、コンビネーションバルブ、エンジンオイル圧力センサー、トランスミッションギア角度センサー、無段変速機オイルプレッシャーセンサー、ELCM(エバポリークチェックモジュール)ポンプ、ウォーターポンプインペラー、ステアリングロールコネクター、ECU(エンジンコンピュータユニット)コネクター、ABS(アンチロックブレーキシステム)リザーバーピストン、アクチュエーターカバー等を好適に構成し得る。
本発明の一態様に係る熱可塑性樹脂組成物からなる成形体は、さらに例えば、車載センサーモジュールが備えるセンサーを封止するための封止材としても好適に用いられる。当該センサーは特に限定されず、具体的には、(例えば高地補正用)大気圧センサー、(例えば燃料噴射制御用)ブースト圧センサー、(IC化)大気圧センサー、(例えばエアバッグ用)加速度センサー、(例えばシートコンディション制御用)ゲージ圧センサー、(例えば燃料タンク漏れ検出用)タンク内圧センサー、(例えばエアコン制御用)冷媒圧センサー、(例えば点火コイル制御用)コイルドライバー、EGR(排気再循環)バルブセンサー、(例えば燃料噴射制御用)エアフローセンサー、(例えば燃料噴射制御用)吸気管圧(MAP)センサー、オイルパン、ラジエーターキャップ、インテークマニホールド等を挙げることができる。
本発明の一態様に係る熱可塑性樹脂組成物からなる成形体は、上記に例示した自動車部品に限定されず、例えば、高電圧(ハーネス)コネクター、ミリ波レドーム、IGBT(絶縁ゲートバイポーラトランジスタ)ハウジング、バッテリーヒューズターミナル、ラジエターグリル、メーターフード、インバーター冷却用ウォーターポンプ、電池監視ユニット、構造部品、インテークマニホールド、高電圧コネクター、モーター制御ECU(エンジンコンピュータユニット)、インバーター、配管部品、キャニスターパージバルブ、パワーユニット、バスバー、モーター減速機、キャニスター等にも好適に用いられる。
本発明の一態様に係る熱可塑性樹脂組成物からなる成形体は、二輪車部品、自転車部品にも好適に用いられ、より具体的には、自動二輪車用部材、二輪車用カウル、自転車用部材等が挙げられる。二輪車/自転車用途としては、自動二輪車用部材、二輪車用カウル、自転車用部材を挙げることができる。
本発明の一態様に係る熱可塑性樹脂組成物からなる成形体は、二輪車部品、自転車部品にも好適に用いられ、より具体的には、自動二輪車用部材、二輪車用カウル、自転車用部材等が挙げられる。二輪車/自転車用途としては、自動二輪車用部材、二輪車用カウル、自転車用部材を挙げることができる。
本発明の一態様に係る熱可塑性樹脂組成物からなる成形体は、耐薬品性にも優れることから各種電化製品にも用いることができる。例えば給湯器、具体的には、いわゆる「エコキュート(登録商標)」等として知られる自然冷媒ヒートポンプ給湯器の部品を構成することも好ましい。当該部品としては、例えば、シャワー部品、ポンプ部品、配管部品等が挙げられ、より具体的には、一口循環接続金具、逃し弁、混合弁ユニット、耐熱トラップ、ポンプケーシング、複合水弁、入水金具、樹脂継手、配管部品、樹脂減圧弁、給水栓用エルボ等が挙げられる。
本発明の一態様に係る熱可塑性樹脂組成物からなる成形体は、家電用途、電子機器にも好適に用いられ、より具体的には、電話機、携帯電話、電子レンジ、冷蔵庫、掃除機、OA機器、電動工具部品、電装部品用途、静電気防止用途、高周波電子部品、高放熱性電子部品、高電圧用部品、電磁波遮蔽用部品、通信機器製品、AV機器、パソコン、レジスター、扇風機、換気扇、ミシン、インク周辺部品、リボンカセット、エアークリーナー部品、温水洗浄便座部品、便座、便蓋、炊飯器部品、光ピックアップ機器、照明器具用部品、DVD、DVD-RAM、DVDピックアップ部品、DVD用ピックアップ基盤、スイッチ部品、ソケット、ディスプレイ、ビデオカメラ、フィラメント、プラグ、高速カラー複写機(レーザープリンター)、インバーター、エアコン、キーボード、コンバーター、テレビ、ファクシミリ、光コネクター、半導体チップ、LED部品、洗濯機・洗濯乾燥機部品、食器洗浄機・食器乾燥機用部品等の構成部材を挙げることができる。
本発明の一態様に係る熱可塑性樹脂組成物からなる成形体は、建材にも好適に用いられ、より具体的には、外壁パネル、バックパネル、間仕切壁パネル、信号灯、非常灯、壁材等の構成部材が挙げられる。

以上に説明した各種部品のそれぞれは、一部又は全部が本発明の一態様に係る熱可塑性樹脂組成物からなる成形体によって構成され得る。

実施例及び比較例で用いた各成分は以下の通りである。
[熱可塑性樹脂(A)]
熱可塑性樹脂1:SPS(シンジオタクチックポリスチレン樹脂、ラセミペンタッド:98モル%、MFR:13g/10分、融点:270℃)
80℃まで昇温した他は、特開2009-068022の製造例1と同様にして重合した。
熱可塑性樹脂2:PPS(ポリフェニレンスルフィド樹脂、DIC株式会社製:T-1G)
[熱可塑性樹脂(A)]

ポリアリーレンエーテル[BLUESTAR NEW CHEMICAL MATERIALS Co.LTD.製:LXR040;ポリ(2,6-ジメチル-1,4-フェニルエーテル)]100質量部、ラジカル発生剤(日油(株)製:ノフマーBC90;2,3-ジメチル-2,3-ジフェニルブタン)4質量部、変性剤(フマル酸)2質量部をドライブレンドし、32mmのシリンダ径を有する二軸混練機(Coperion社製:ZSK32MC)を用いて、スクリュー回転数200rpm、設定温度300℃で溶融混練した。ストランドを冷却後ペレット化し、フマル酸変性ポリアリーレンエーテルを得た。
JIS K0070-1992に準拠して測定された中和滴定量から、酸含有量として変性量を求めた。
フマル酸変性PPE(溶融変性により製造、変性量1.7質量%、ガラス転移点220℃)
ポリアリーレンエーテル[BLUESTAR NEW CHEMICAL MATERIALS Co.LTD.製:LXR040;ポリ(2,6-ジメチル-1,4-フェニルエーテル)]100質量部、ラジカル発生剤(日油(株)製:ノフマーBC90;2,3-ジメチル-2,3-ジフェニルブタン)4質量部、変性剤(フマル酸)2質量部をドライブレンドし、32mmのシリンダ径を有する二軸混練機(Coperion社製:ZSK32MC)を用いて、スクリュー回転数200rpm、設定温度300℃で溶融混練した。ストランドを冷却後ペレット化し、フマル酸変性ポリアリーレンエーテルを得た。

実施例1
<成形体の製造>
熱可塑性樹脂組成物に含まれる樹脂成分(SPS:95質量%、フマル酸変性PPE:5質量%)の合計100質量部に対して、炭素繊維1:28質量部、シランカップリング剤:1質量部、酸化防止剤1:0.2質量部、酸化防止剤2:0.2質量部、結晶核剤:0.3質量部を、シリンダ径が32mmである二軸混練機(Coperion社製:ZSK32MC)を用いて炭素繊維をサイドフィードして混練した。得られたペレットは、射出成形機(株式会社ニイガタマシンテクノ製:MD100)を用い、シリンダ温度300℃、金型温度150℃の条件で射出成形を行い、試験片を得た。金型はISO金型を用いた。
<機械的強度の評価>
この試験片を用いて、ISO 527-1:2012(第2版)に準拠して、引張試験機(島津製作所社製:オートグラフAG5000B)にて、初期チャック間距離100mm、引張速度5mm/分の室温条件で、引張試験を行って成形後の引張強度(MPa)を測定した。結果を表1に示す。
<湿熱処理後の機械的強度の評価>
試験片を120℃で500時間水中に浸漬することで処理した(湿熱処理)。処理後の試験片について、上述した引張強度(MPa)を測定した。
また、成形後の引張強度と湿熱処理後の引張強度について、下記式(1)を用いて強度保持率を求めた。その結果、強度保持率は90%であった。
<成形体の製造>
熱可塑性樹脂組成物に含まれる樹脂成分(SPS:95質量%、フマル酸変性PPE:5質量%)の合計100質量部に対して、炭素繊維1:28質量部、シランカップリング剤:1質量部、酸化防止剤1:0.2質量部、酸化防止剤2:0.2質量部、結晶核剤:0.3質量部を、シリンダ径が32mmである二軸混練機(Coperion社製:ZSK32MC)を用いて炭素繊維をサイドフィードして混練した。得られたペレットは、射出成形機(株式会社ニイガタマシンテクノ製:MD100)を用い、シリンダ温度300℃、金型温度150℃の条件で射出成形を行い、試験片を得た。金型はISO金型を用いた。
<機械的強度の評価>
この試験片を用いて、ISO 527-1:2012(第2版)に準拠して、引張試験機(島津製作所社製:オートグラフAG5000B)にて、初期チャック間距離100mm、引張速度5mm/分の室温条件で、引張試験を行って成形後の引張強度(MPa)を測定した。結果を表1に示す。
<湿熱処理後の機械的強度の評価>
試験片を120℃で500時間水中に浸漬することで処理した(湿熱処理)。処理後の試験片について、上述した引張強度(MPa)を測定した。
また、成形後の引張強度と湿熱処理後の引張強度について、下記式(1)を用いて強度保持率を求めた。その結果、強度保持率は90%であった。
比較例1
シランカップリング剤を使用しなかった以外は実施例1と同様の方法にて成形体を得た。得られた成形体の機械的強度及び湿熱処理後の機械的強度を実施例1と同様に測定した。結果を表1に示す。強度保持率は70%であった。

熱可塑性樹脂組成物に含まれる樹脂成分(SPS:95質量%、フマル酸変性PPE:5質量%)の合計100質量部に対して、炭素繊維1:31質量部、シランカップリング剤:1質量部、ゴム状弾性体:11質量部、酸化防止剤1:0.2質量部、酸化防止剤2:0.2質量部、結晶核剤:0.3質量部を、シリンダ径が32mmである二軸混練機(Coperion社製:ZSK32MC)を用いて炭素繊維をサイドフィードして混練した。得られたペレットは、射出成形機(株式会社ニイガタマシンテクノ製:MD100)を用い、シリンダ温度300℃、金型温度150℃の条件で射出成形を行い、試験片を得た。金型はISO金型を用いた。得られた成形体の機械的強度及び湿熱処理後の機械的強度を実施例1と同様に測定した。結果を表2に示す。強度保持率は90%であった。

熱可塑性樹脂組成物に含まれる樹脂成分(PPS:95質量%、フマル酸変性PPE:5質量%)の合計100質量部に対して、炭素繊維1:28質量部、シランカップリング剤:1質量部を、シリンダ径が32mmである二軸混練機(Coperion社製:ZSK32MC)を用いて炭素繊維をサイドフィードして混練した。得られたペレットは、射出成形機(株式会社ニイガタマシンテクノ製:MD100)を用い、シリンダ温度320℃、金型温度150℃の条件で射出成形を行い、試験片を得た。金型はISO金型を用いた。得られた成形体の機械的強度及び湿熱処理後の機械的強度を実施例1と同様に測定した。結果を表5に示す。強度保持率は80%であった。

実施例1及び2から、カップリング剤を使用した熱可塑性樹脂組成物からなる成形体は、成形後の引張強度と湿熱処理後の引張強度に優れ、特に湿熱処理後の強度保持率が80%以上と優れることがわかる。
また、実施例3及び4から、カップリング剤を使用した熱可塑性樹脂組成物からなる成形体は、実施例1及び2とは異なる炭素繊維を使用した場合であっても、成形後の引張強度と湿熱処理後の引張強度に優れることがわかる。
また、実施例3及び4から、カップリング剤を使用した熱可塑性樹脂組成物からなる成形体は、実施例1及び2とは異なる炭素繊維を使用した場合であっても、成形後の引張強度と湿熱処理後の引張強度に優れることがわかる。

Claims (11)
- 熱可塑性樹脂(A)と、官能基で変性されたポリアリーレンエーテル(B)と、カップリング剤(C)と、炭素繊維(D)とを含む熱可塑性樹脂組成物。
- 前記熱可塑性樹脂(A)が、シンジオタクチックポリスチレンを含む、請求項1に記載の熱可塑性樹脂組成物。
- 前記カップリング剤(C)が、シランカップリング剤、アルミネートカップリング剤、及びチタネートカップリング剤からなる群から選択される1種以上を含む、請求項1又は2に記載の熱可塑性樹脂組成物。
- 前記カップリング剤(C)がイソシアネート系シランを含む、請求項1~3のいずれかに記載の熱可塑性樹脂組成物。
- さらに収束剤(E)を含む、請求項1~4のいずれかに記載の熱可塑性樹脂組成物。
- 前記収束剤(E)がエポキシ基を有する、請求項5に記載の熱可塑性樹脂組成物。
- 前記官能基で変性されたポリアリーレンエーテル(B)が、ジカルボン酸変性ポリアリーレンエーテルである、請求項1~6のいずれかに記載の熱可塑性樹脂組成物。
- 前記ジカルボン酸変性ポリアリーレンエーテルが、フマル酸変性ポリアリーレンエーテル又は無水マレイン酸変性ポリアリーレンエーテルである、請求項7に記載の熱可塑性樹脂組成物。
- 請求項1~8のいずれかに記載の熱可塑性樹脂組成物からなる成形体。
