Abstract
製造工程数を減らしつつ、ガスケットがセパレータから剥がれ難くすることを可能とするセパレータ一体ガスケット及びその製造方法を提供する。 燃料電池を構成するセパレータ200に一体的に設けられるガスケット210,220を備えるセパレータ一体ガスケットであって、セパレータ200は、熱可塑性の第1樹脂材料が添加されたカーボンにより構成されると共に、ガスケット210,220は、第1樹脂材料と相溶性を有する熱可塑性の第2樹脂材料により構成されていることを特徴とする。
Description
本発明は、燃料電池を構成するセパレータ一体ガスケット及びその製造方法に関する。
従来、燃料電池を構成するセパレータに、ゴムなどの弾性体からなるガスケットを一体成形する技術が知られている。セパレータの材料として、カーボンが用いられる場合には、セパレータの表面に接着剤を塗布した後に、ガスケットを一体成形する必要があるため、製造工程数が増加する原因となっている。また、セパレータとガスケットの熱膨張率の差が大きいため、高温環境下において、ガスケットがセパレータから剥がれてしまい易いといった問題もある。更に、ガスケットがセパレータから剥がれてしまうと再利用ができないといった問題もある。
本発明の目的は、製造工程数を減らしつつ、ガスケットがセパレータから剥がれ難くすることを可能とするセパレータ一体ガスケット及びその製造方法を提供することにある。
本発明は、上記課題を解決するために以下の手段を採用した。
すなわち、本発明のセパレータ一体ガスケットは、
燃料電池を構成するセパレータに一体的に設けられるガスケットを備えるセパレータ一体ガスケットであって、
前記セパレータは、熱可塑性の第1樹脂材料が添加されたカーボンにより構成されると共に、
前記ガスケットは、第1樹脂材料と相溶性を有する熱可塑性の第2樹脂材料により構成されていることを特徴とする。

本発明によれば、ガスケットは、セパレータの材料に添加されている第1樹脂材料と相溶性を有する熱可塑性の第2樹脂材料により構成される。そのため、セパレータに直接ガスケットを一体成形すれば、第1樹脂材料と第2樹脂材料が溶けて混ざり合った後に硬化した状態となる。従って、接着剤を用いることなく、ガスケットをセパレータに一体的に設けることができる。また、熱膨張率の相違により、剥がれ易くなってしまうこともない。
また、他の発明のセパレータ一体ガスケットは、
燃料電池を構成するセパレータに一体的に設けられるガスケットを備えるセパレータ一体ガスケットであって、

本発明によれば、上記の発明と同様の効果を得ることができる。また、本発明においては、ガスケットが伸び縮みし易くなるため、ガスケットの熱収縮によりセパレータが変形してしまうことを抑制することができ、かつ、ガスケットが配される部分の隙間の変化に拘わらず、安定的にシール機能が発揮される。
前記セパレータにおける前記ガスケットとの溶着部分には複数の凹凸が形成されているとよい。
これにより、セパレータとガスケットとの溶着部分の面積を広くすることができるため、固着力を高めることが可能となる。
また、本発明のセパレータ一体ガスケットの製造方法は、
燃料電池を構成するセパレータ一体ガスケットの製造方法であって、
射出成形金型に、熱可塑性の第1樹脂材料が添加されたカーボン材料により構成されるセパレータを取り付ける工程と、
第1樹脂材料と相溶性を有する熱可塑性の第2樹脂材料により、前記セパレータにガスケットを一体成形する工程と、

ここで、前記セパレータの表面に予め形成された複数の凹凸部分の表面上にガスケットを一体成形するとよい。
以上説明したように、本発明によれば、製造工程数を減らしつつ、ガスケットがセパレータから剥がれ難くすることができる。
以下に図面を参照して、この発明を実施するための形態を、実施例に基づいて例示的に詳しく説明する。ただし、この実施例に記載されている構成部品の寸法、材質、形状、その相対配置などは、特に特定的な記載がない限りは、この発明の範囲をそれらのみに限定する趣旨のものではない。
(実施例1)
図1~図3を参照して、本発明の実施例1に係るセパレータ一体ガスケット及びその製造方法について説明する。図1は本発明の実施例1に係る燃料電池の一部を示す断面図であり、燃料電池の一部を概略的に示す断面図である。図2は本発明の実施例1に係るセパレータ一体ガスケットの平面図である。なお、図1中の断面図のうち、セパレータの断面図は、図2中のAA断面図に相当する。図3は本発明の実施例1に係るセパレータ一体ガスケットの製造工程図である。
図1~図3を参照して、本発明の実施例1に係るセパレータ一体ガスケット及びその製造方法について説明する。図1は本発明の実施例1に係る燃料電池の一部を示す断面図であり、燃料電池の一部を概略的に示す断面図である。図2は本発明の実施例1に係るセパレータ一体ガスケットの平面図である。なお、図1中の断面図のうち、セパレータの断面図は、図2中のAA断面図に相当する。図3は本発明の実施例1に係るセパレータ一体ガスケットの製造工程図である。
<燃料電池>
図1及び図2を参照して、本実施例に係るセパレータを備える燃料電池について説明する。一般的に、燃料電池は、複数の単セルからなるセルスタックとして構成される。図1においては、複数の単セルからなるセルスタックのうちの一部の模式的断面図を示している。図1に示すように、セルスタックは、MEA(Membrane Electrode Assembly)100と、セパレータ200が交互に積層されるように構成される。そして、MEA100と、その両面に設けられる一対のセパレータ200によって、単セル10が構成される。なお、セルスタックにおいては、冷却液が流される個所において、MEA100が介在されずに、セパレータ200同士が隣り合うように設けられる個所も存在することがある。
図1及び図2を参照して、本実施例に係るセパレータを備える燃料電池について説明する。一般的に、燃料電池は、複数の単セルからなるセルスタックとして構成される。図1においては、複数の単セルからなるセルスタックのうちの一部の模式的断面図を示している。図1に示すように、セルスタックは、MEA(Membrane Electrode Assembly)100と、セパレータ200が交互に積層されるように構成される。そして、MEA100と、その両面に設けられる一対のセパレータ200によって、単セル10が構成される。なお、セルスタックにおいては、冷却液が流される個所において、MEA100が介在されずに、セパレータ200同士が隣り合うように設けられる個所も存在することがある。
MEA100は、電解質膜と、電解質膜の両面に備えられる一対のガス拡散層とを備えている。また、セパレータ200には、燃料ガスや酸化剤ガスや冷却液などが流れる流路201が形成されている。
そして、MEA100とセパレータ200との間には、燃料ガスや酸化剤ガスや冷却液などが漏れるのを防ぐために、弾性を有するガスケット210,220が設けられている。本実施例においては、セパレータ200にガスケット210,220が一体的に設けられている。このように、セパレータ200にガスケット210,220が一体的に設けられた部材は、「セパレータ一体ガスケット」と呼ばれる。
<セパレータ>
図1及び図2を参照して、燃料電池に備えられるセパレータ200について、より詳細に説明する。セパレータ200には、セパレータ200の表面に形成される流路201と、複数のマニホルド202とが設けられている。本実施例に係るセパレータ200は、熱可塑性の第1樹脂材料が添加されたカーボンにより構成される。なお、一般的に、脆性材料であるカーボンは脆いといった欠点があるのに対し、カーボンに第1樹脂材料が添加されることにより、そのような欠点を補うことが可能となる。
図1及び図2を参照して、燃料電池に備えられるセパレータ200について、より詳細に説明する。セパレータ200には、セパレータ200の表面に形成される流路201と、複数のマニホルド202とが設けられている。本実施例に係るセパレータ200は、熱可塑性の第1樹脂材料が添加されたカーボンにより構成される。なお、一般的に、脆性材料であるカーボンは脆いといった欠点があるのに対し、カーボンに第1樹脂材料が添加されることにより、そのような欠点を補うことが可能となる。
流路201は、燃料ガスや酸化剤ガスや冷却液などが流れる流路として用いられる。また、マニホルド202は、燃料ガス,酸化剤ガス、及び冷却液などを各セルに分配するために設けられている。そして、上記の燃料ガスなどが外部などに漏れてしまうことを防止するために、流路201が形成されている領域の周囲、及びマニホルド202の周囲に、それぞれガスケット210,220がセパレータ200に一体的に設けられている。なお、図2においては、ガスケット210が設けられている部位を太線にて示している。本実施例に係るガスケット210,220は、第1樹脂材料と相溶性を有する熱可塑性の第2樹脂材料により構成されている。なお、第1樹脂材料と第2樹脂材料の具体例としては、PP(ポリプロピレン)及びPE(ポリエチレン)を挙げることができる。なお、PPとPEとは相溶性を有する。
<セパレータ一体ガスケットの製造方法>
特に、図3を参照して、本実施例に係るセパレータ一体ガスケットの製造方法について説明する。本実施例に係るセパレータ一体ガスケットは、射出成形によって、セパレータ200にガスケット210,220が一体的に成形される。本実施例に係る射出成形に用いられる金型(射出成形金型)は、上型510と、下型520とを備えている。上型510には、キャビティCに樹脂材料(第2樹脂材料)を注入するためのゲート511が設けられている。
特に、図3を参照して、本実施例に係るセパレータ一体ガスケットの製造方法について説明する。本実施例に係るセパレータ一体ガスケットは、射出成形によって、セパレータ200にガスケット210,220が一体的に成形される。本実施例に係る射出成形に用いられる金型(射出成形金型)は、上型510と、下型520とを備えている。上型510には、キャビティCに樹脂材料(第2樹脂材料)を注入するためのゲート511が設けられている。
まず、射出成形金型に、セパレータ200が取り付けられる(図3(a)参照)。そして、ゲート511から第2樹脂材料210Xが注入される(図3(a)中、矢印方向に注入される)。
これにより、セパレータ200を構成するカーボン材料に添加されている第1樹脂材料と第2樹脂材料210Xは相溶性を有するため、セパレータ200の表面付近の第1樹脂材料の一部が溶けて、第1樹脂材料と第2樹脂材料210Xが均一に混ざり合った状態となる(図3(b)参照)。なお、射出成形の際にゲート511から射出される溶融状態にある第2樹脂材料210Xの温度は、およそ180℃~220℃程度である。その後、温度が低下すると、混ざり合った第1樹脂材料と第2樹脂材料210Xは硬化する。なお、図1,3中、符号215は、第1樹脂材料と第2樹脂材料210Xが混ざり合った部分を示している。以下、この部分を溶着部215と称する。なお、図1には、ガスケット220における溶着部225も示している。
その後、金型からセパレータ200が取り出される。セパレータ200に一体成形されたガスケット210Yには、ゲート跡210Yaが残った状態となる(図3(c)参照)。そのため、ゲート跡210Yaを除去する後処理などを行うのが望ましい。後処理を行うことで、セパレータ200に対して、表面が平面状のガスケット210が一体的に設けられたセパレータ一体ガスケットが得られる。
なお、以上の説明においては、セパレータ200の一方の表面にガスケット210を一体的に設ける場合の製造工程について説明した。しかしながら、下型520にもゲートを設けて、セパレータ200に対して、ガスケット210とガスケット220を同時に一体成形することもできる。
<本実施例に係るセパレータ一体ガスケット及びその製造方法の優れた点>
本実施例に係るセパレータ一体ガスケット及びその製造方法によれば、ガスケット210,220は、セパレータ200の材料に添加されている第1樹脂材料と相溶性を有する熱可塑性の第2樹脂材料により構成される。そのため、セパレータ200に直接ガスケット210,220を一体成形すれば、第1樹脂材料と第2樹脂材料が溶けて混ざり合った後に硬化した状態となる。つまり、第1樹脂材料と第2樹脂材料が混ざり合った溶着部215,225により、ガスケット210,220がセパレータ200に一体的に固定される。従って、接着剤を用いることなく、ガスケット210,220をセパレータ200に一体的に設けることができる。これにより、接着剤を塗布する工程も不要となる。なお、第1樹脂材料と第2樹脂材料は、相溶性を有すれば、同一の材料としてもよいし、異なる材料としてもよい。
本実施例に係るセパレータ一体ガスケット及びその製造方法によれば、ガスケット210,220は、セパレータ200の材料に添加されている第1樹脂材料と相溶性を有する熱可塑性の第2樹脂材料により構成される。そのため、セパレータ200に直接ガスケット210,220を一体成形すれば、第1樹脂材料と第2樹脂材料が溶けて混ざり合った後に硬化した状態となる。つまり、第1樹脂材料と第2樹脂材料が混ざり合った溶着部215,225により、ガスケット210,220がセパレータ200に一体的に固定される。従って、接着剤を用いることなく、ガスケット210,220をセパレータ200に一体的に設けることができる。これにより、接着剤を塗布する工程も不要となる。なお、第1樹脂材料と第2樹脂材料は、相溶性を有すれば、同一の材料としてもよいし、異なる材料としてもよい。
また、第1樹脂材料と第2樹脂材料の熱膨張率が大きく異なることもないため、熱膨張率の差異を原因として、ガスケット210,220がセパレータ200から剥がれてしまうことも抑制することができる。更に、ガスケット210,220は熱可塑性の樹脂材料により構成されるため、仮に、セパレータ200からガスケット210,220が剥がれたとしても、再加熱すれば、セパレータ200に溶着することができるため、再利用が可能である。

図4を参照して、本実施例に係るセパレータ一体ガスケットの各種変形例を説明する。図4は本発明の実施例1に係るセパレータ一体ガスケットの各種変形例を示す模式的断面図である。

セパレータ200の表面のうち、ガスケット210,220が溶着される部分が平面であったとしても、上記の通り、第1樹脂材料と第2樹脂材料が混ざり合った溶着部215,225により固定されるため、一定以上の固着力を得ることができる。しかしながら、使用環境等によっては、より一層高い固着力が求められる場合もある。その場合には、セパレータ200の表面のうちガスケット210,220が溶着される部位に、予め凹凸を形成するとよい。
例えば、図4(a)には、セパレータ200aの表面に断面矩形の複数の凹凸203aを設け、この凹凸203aの部分にガスケット210aを一体的に成形することにより得られたセパレータ一体ガスケットの断面図が示されている。この場合、凹凸203aに沿って、溶着部215aが形成され、セパレータ200aとガスケット210aとの溶着部215aの面積を広くすることができるため、固着力を高めることができる。
また、図4(b)には、セパレータ200bの表面に断面略円弧形の複数の凹凸203bを設け、この凹凸203bの部分にガスケット210bを一体的に成形することにより得られたセパレータ一体ガスケットの断面図が示されている。この場合においても、凹凸203bに沿って、溶着部215bが形成され、セパレータ200bとガスケット210bとの溶着部215bの面積を広くすることができるため、固着力を高めることができる。
なお、上記の通り、セルスタックにおいては、冷却液が流れる個所において、MEAが介在されずに、セパレータ同士が隣り合うように設けられる個所が存在する場合もある。この場合でも、冷却液が漏れないようにするために、セパレータ同士の間にガスケットが必要となる。この場合、一対のセパレータのそれぞれに対してガスケットを一体的に設けてもよい。
例えば、図4(c)には、一対のセパレータ200cのそれぞれに対して、ガスケット210cが一体的に設けられたセパレータ一体ガスケットの断面図が示されている。このようなセパレータ一体ガスケットにおいても、各セパレータ200cに、それぞれ複数の凹凸203cを設けて、これらの凹凸203cの部分にガスケット210cを一体的に設けるとよい。これにより、凹凸203cに沿って、溶着部215cが形成され、セパレータ200cとガスケット210cとの溶着部215cの面積を広くすることができるため、固着力を高めることができる。
(実施例2)
図5には、本発明の実施例2について示されている。本実施例においては、ガスケットの材料が、上記実施例1とは異なる場合の構成について示す。その他の基本的な構成および作用については実施例1と同一なので、同一の構成部分については同一の符号を付して、その説明は適宜省略する。

図5は本発明の実施例2に係るセパレータ一体ガスケットの説明図である。図5(a)は、上記実施例1の構成の一部を拡大した断面図である。図5(b)は、本発明の実施例2に係るセパレータ一体ガスケットの一部を拡大した断面図である。図5(c)は本発明の実施例2に係るセパレータ一体ガスケットの挙動を示す断面図である。
上記実施例1のように、第2樹脂材料により構成されるガスケット210と、主成分がカーボンにより構成されるセパレータ200とでは熱膨張率が異なる。これにより、セパレータ200にガスケット210を一体成形した後に、これらの温度が低下すると、セパレータ200に比べてガスケット210の収縮の方が大きくなる。そのため、ガスケット210の収縮(図5(a)中の矢印参照)により、セパレータ200に対して、セパレータ200を縮ませるような力が作用する。これにより、セパレータ200及びガスケット210の寸法形状等によっては、セパレータ200の一部が湾曲するように変形してしまうことが懸念される。
そこで、本実施例においては、そのような不具合が発生してしまうことを抑制可能なセパレータ一体ガスケットについて説明する。図5(b)に示すように、本実施例に係るセパレータ一体ガスケットにおいても、実施例1と同様に、セパレータ200とガスケット210Sとから構成される。また、これらセパレータ200とガスケット210Sは、溶着部215により、一体的に固定されている。なお、セパレータ200の構成については、上記実施例1と同様であるので、その説明は省略する。
本実施例においては、ガスケット210Sの材料が、第1樹脂材料と相溶性を有する熱可塑性の第2樹脂材料とゴム材料との混合材料により構成されている点で、上記実施例1と異なっている。第1樹脂材料と第2樹脂材料の具体例としては、PP(ポリプロピレン)及びPE(ポリエチレン)を挙げることができる。また、ゴム材料の具体例としては、EPDMを挙げることができる。なお、第2樹脂材料とゴム材料を任意の比率でドライブレンドした材料を、二軸混錬押し出し機で混錬することにより、成形材料を得ることができる。なお、セパレータ200にガスケット210Sを射出成形により一体成形する際においては、上記の混錬された成形材料をペレット状にして用いればよい。
以上のように、本実施例においては、ガスケット210Sの材料についてのみ、実施例1と異なっている。本実施例に係るセパレータ一体ガスケットの製造方法についても、実施例1と同様であるので、その説明は省略する。
本実施例に係るセパレータ一体ガスケット及びその製造方法においても、上記実施例1と同様の効果を得ることができる。また、本実施例においては、ガスケット210Sの材料が、第2樹脂材料とゴム材料との混合材料により構成されている。そのため、ガスケット210Sは、実施例1におけるガスケット210に比べて、伸び縮みし易い。これにより、ガスケット210Sの熱収縮によりセパレータ200が変形してしまうことを抑制することができる。また、ガスケット210Sが配される部分の隙間の変化に拘わらず、安定的にシール機能が発揮される。すなわち、例えば、図5(c)に示すように、ガスケット210Sが一対のセパレータ200の間に配された場合において、セパレータ間の隙間が広くなっても、狭くなっても、ガスケット210Sの伸縮により、安定的にシール機能が発揮される。なお、同図左側は隙間が広い状態を示し、同図右側は隙間が狭い状態を示している(H1>H2)。
なお、上記図4に示す各種変形例においても、本実施例で示したガスケット210Sを適用することができることは言うまでもない。

Claims (6)
- 燃料電池を構成するセパレータに一体的に設けられるガスケットを備えるセパレータ一体ガスケットであって、
前記セパレータは、熱可塑性の第1樹脂材料が添加されたカーボンにより構成されると共に、
前記ガスケットは、第1樹脂材料と相溶性を有する熱可塑性の第2樹脂材料により構成されていることを特徴とするセパレータ一体ガスケット。 - 燃料電池を構成するセパレータに一体的に設けられるガスケットを備えるセパレータ一体ガスケットであって、
前記セパレータは、熱可塑性の第1樹脂材料が添加されたカーボンにより構成されると共に、
前記ガスケットは、第1樹脂材料と相溶性を有する熱可塑性の第2樹脂材料とゴム材料との混合材料により構成されていることを特徴とするセパレータ一体ガスケット。 - 前記セパレータにおける前記ガスケットとの溶着部分には複数の凹凸が形成されていることを特徴とする請求項1または2に記載のセパレータ一体ガスケット。
- 燃料電池を構成するセパレータ一体ガスケットの製造方法であって、
射出成形金型に、熱可塑性の第1樹脂材料が添加されたカーボン材料により構成されるセパレータを取り付ける工程と、
第1樹脂材料と相溶性を有する熱可塑性の第2樹脂材料により、前記セパレータにガスケットを一体成形する工程と、
を有することを特徴とするセパレータ一体ガスケットの製造方法。 - 燃料電池を構成するセパレータ一体ガスケットの製造方法であって、
射出成形金型に、熱可塑性の第1樹脂材料が添加されたカーボン材料により構成されるセパレータを取り付ける工程と、
第1樹脂材料と相溶性を有する熱可塑性の第2樹脂材料とゴム材料との混合材料により、前記セパレータにガスケットを一体成形する工程と、
を有することを特徴とするセパレータ一体ガスケットの製造方法。 - 前記セパレータの表面に予め形成された複数の凹凸部分の表面上にガスケットを一体成形することを特徴とする請求項4または5に記載のセパレータ一体ガスケットの製造方法。
