Abstract
다수의 무기물 입자, 및 상기 무기물 입자의 표면의 일부 또는 전부에 위치하여 상기 무기물 입자 사이를 연결 및 고정시키는 바인더 고분자를 포함하고, 상기 바인더 고분자는, 에스테르기(COO) 또는 카르복실기(COOH) 단량체로 개질된 폴리비닐리덴플루오라이드(PVDF)계 바인더 고분자를 포함하는 것을 특징으로 하는 프리스탠딩 다공성 분리막 및 이를 포함하는 전기화학소자를 제공한다. 이에 따라, 전해액 내에서 치수 변화율이 감소되면서도 동시에 인장 강도 및/또는 연신율이 향상된 다공성 분리막을 제공할 수 있다.
Description
본 발명은 다공성 분리막 및 이를 포함하는 전기화학소자에 관한 것으로서, 기계적 물성이 향상되고, 전해액 내 치수 변화가 억제되는 다공성 분리막 및 이를 포함하는 전기화학소자에 관한 것이다.
본 출원은 2019년 8월 9일자로 출원된 한국 특허출원 번호 제10-2019-0097678호에 대한 우선권 주장 출원으로서, 해당 출원의 명세서 및 도면에 개시된 모든 내용은 인용에 의해 본 출원에 원용된다.
최근 에너지 저장 기술에 대한 관심이 갈수록 높아지고 있다. 휴대폰, 캠코더 및 노트북 PC, 나아가서는 전기 자동차의 에너지까지 적용분야가 확대되면서 전기화학소자의 연구와 개발에 대한 노력이 점점 구체화되고 있다. 전기화학소자는 이러한 측면에서 가장 주목 받고 있는 분야이고 그 중에서도 충방전이 가능한 이차전지의 개발은 관심의 초점이 되고 있으며, 최근에는 이러한 전지를 개발함에 있어서 용량 밀도 및 비에너지를 향상시키기 위하여 새로운 전극과 전지의 설계에 대한 연구개발로 진행되고 있다.
현재 적용되고 있는 이차전지 중에서 1990년대 초에 개발된 리튬 이차전지는 수용액 전해액을 사용하는 Ni-MH, Ni-Cd, 황산-납 전지 등의 재래식 전지에 비해서 작동 전압이 높고 에너지 밀도가 월등히 크다는 장점으로 각광을 받고 있다.
상기와 같은 전기화학소자는 많은 회사에서 생산되고 있으나 그들의 안전성 특성은 각각 다른 양상을 보인다. 이러한 전기화학소자의 안전성 평가 및 안전성 확보는 매우 중요하다. 가장 중요한 고려사항은 전기화학소자가 오작동시 사용자에게 상해를 입혀서는 안 된다는 것이며, 이러한 목적으로 안전규격은 전기화학소자 내의 발화 및 발연 등을 엄격히 규제하고 있다. 전기화학소자의 안전성 특성에 있어서, 전기화학소자가 과열되어 열폭주가 일어나거나 분리막이 관통될 경우에는 폭발을 일으키게 될 우려가 크다. 특히, 전기화학소자의 분리막으로서 통상적으로 사용되는 폴리올레핀계 다공성 기재는 재료적 특성과 연신을 포함하는 제조공정상의 특성으로 인하여 100℃ 이상의 온도에서 극심한 열 수축 거동을 보임으로서, 양극과 음극 사이의 단락을 일으켰다.
이와 같은 전기화학소자의 안전성 문제를 해결하기 위하여, 다수의 기공을 갖는 폴리올레핀계 다공성 기재의 적어도 일면에, 과량의 무기물 입자와 바인더 고분자의 혼합물을 코팅하여 다공성 유기-무기 코팅층을 형성한 분리막이 제안되었다.
하지만, 이때 상기 다공성 유기-무기 코팅층은 제조 공정 중, 예를 들어 건조 과정에서 발생하는 크랙에 의해 표면에서의 코팅 결함(defect)이 발생할 수 있다. 이로 인해 이차전지 조립시 또는 전지 사용시 상기 코팅층이 쉽게 탈리가 될 수 있으며, 이것은 전지의 안전성이 저하로 이어진다. 또한, 상기 코팅층을 형성하기 위해 폴리올레핀계 다공성 기재에 도포된 다공층 형성용 슬러리는 건조 중 입자의 밀집도가 증가하여 고밀도로 패킹(packing)되는 부분이 발생하게 되어 통기도 특성이 저하되는 문제점이 있다. 또한, 폴리올레핀 기재에 다공성 코팅층을 형성시킨 경우, 전극과의 접착성이 약하고 최근의 분리막 박막화 경향에 부응하지 못하는 비교적 두꺼운 두께는 가지는 문제 등이 있다. 이에, 본 발명자들은 전술한 문제점을 근본적으로 해결하기 위하여 다공성 고분자 기재를 사용하지 않는 프리스탠딩(free standing) 다공성 분리막을 제공하고자 한다.
본 발명자들은 상술한 프리스탠딩 다공성 분리막을 사용함으로써, 폴리올레핀계 다공성 고분자 기재를 사용한 경우와 달리 120 ℃ 이상의 고온 노출시에도 열수축 현상이 일어나지 않아 안전성을 개선된 프리스탠딩 다공성 분리막을 제공하고자 한다.
본 발명자들은, 프리스탠딩 다공성 분리막을 전해액에 함침시켰을 때에 분리막 스웰링에 의해 좌우로 치수 변화가 일어나는 문제를 발견하였다. 이러한 문제는 폴리올레핀계 다공성 고분자 기재를 사용한 경우에는 나타나지 않았던 문제점이다. 본 발명자들은 폴리올레핀계 다공성 고분자 기재를 사용하지 않음에 따라 발생하는 문제, 즉 스웰링(swelling)에 따른 분리막의 치수 변화를 개선한 프리스탠딩 다공성 분리막을 제공하고자 한다. 또한, 이와 같은 치수 변화로 인해, 셀의 외관 불량이 발생하거나, 또는 전극과 프리스탠딩 다공성 분리막 사이가 들 떠 내부에 기포가 발생하는 문제를 방지하고자 한다. 치수 변화가 발생함에 따라, 전극과 프리스탠딩 다공성 분리막 사이의 계면 저항이 발생할 수 있는데 이에 따라 리튬이 석출되고 셀 저항이 급격히 증가하는 문제를 개선하고자 한다.
또한, 폴리올레핀 다공성 고분자 기재를 사용하는 대비 낮아진 인장 강도를 개선한 프리스탠딩 다공성 분리막을 제공하고자 한다.
본 발명에서 “치수변화율 또는 치수변화(dimension change)”란, 다공성 고분자 기재를 사용하지 않은 프리스탠딩 다공성 분리막에 있어서, 이러한 프리스탠딩 다공성 분리막을 전해액에 함침시키기 전 대비 늘어나거나 줄어든 치수 변화를 수치로 표현한 백분율(%)을 의미하는 것이다.
본 발명이 해결하고자 하는 또 다른 과제는 상기 다공성 분리막을 분리막로서 구비하는 전기화학소자를 제공하는 것이다.
본 발명의 일 측면은 하기 구현예들에 따른 프리스탠딩 다공성 분리막을 제공한다.
제1 구현예는, 다수의 무기물 입자 및 상기 무기물 입자의 표면의 일부 또는 전부에 위치하여 상기 무기물 입자 사이를 연결 및 고정시키는 바인더 고분자를 포함하고, 상기 바인더 고분자는, 에스테르기(COO) 또는 카르복실기(COOH) 단량체로 개질된 폴리비닐리덴플루오라이드(PVdF)계 바인더 고분자를 포함하는 것을 특징으로 하는 프리스탠딩(free standing) 다공성 분리막에 관한 것이다.
제2 구현예는, 전술한 구현예에 있어서,
상기 단량체의 함량이 상기 개질된 폴리비닐리덴플루오라이드(PVdF) 100 중량% 기준으로 0.1 중량% 내지 10 중량%인 것을 특징으로 하는 프리스탠딩(free standing) 다공성 분리막에 관한 것이다.
제3 구현예는, 전술한 구현예 중 어느 한 구현예에 있어서,
상기 개질된 폴리비닐리덴플루오라이드(PVdF)계 바인더 고분자의 중량평균분자량이 600,000 내지 2,000,000 g/mol 인 것을 특징으로 하는 프리스탠딩 다공성 분리막에 관한 것이다.
제4 구현예는, 전술한 구현예 중 어느 한 구현예에 있어서,
상기 무기물 입자와 상기 바인더 고분자의 중량비는 60 : 40 내지 90 : 10인 것을 특징으로 하는 프리스탠딩 다공성 분리막에 관한 것이다.
제5 구현예는, 전술한 구현예 중 어느 한 구현예에 있어서,
상기 무기물 입자가 유전율 상수가 5 이상인 무기물 입자, 리튬 이온 전달 능력을 갖는 무기물 입자 또는 이들의 혼합물인 것을 특징으로 하는 프리스탠딩 다공성 분리막에 관한 것이다.
제6 구현예는, 전술한 구현예 중 어느 한 구현예에 있어서,
상기 개질된 폴리비닐리덴플루오라이드(PVdF)계 바인더 고분자의 융점은 섭씨 150 이상 내지 170 미만의 범위인 것을 특징으로 하는 프리스탠딩 다공성 분리막에 관한 것이다.
제7 구현예는, 전술한 구현예 중 어느 한 구현예에 있어서,
상기 단량체의 함량이 상기 개질된 폴리비닐리덴플루오라이드(PVdF) 100 중량% 기준으로 0.1 중량% 내지 5 중량%인 것을 특징으로 하는 프리스탠딩(free standing) 다공성 분리막에 관한 것이다.
제8 구현예는, 전술한 구현예 중 어느 한 구현예에 있어서,
상기 폴리비닐리덴 플루오라이드계 바인더 고분자는, 호모-폴리비닐리덴 플루오라이드(homo-polyvinylidene fluoride), 폴리비닐리덴 플루오라이드-헥사플루오로프로필렌 (polyvinylidene fluoride-co-hexafluoropropylene), 폴리비닐리덴 플루오라이드-클로로트리플루오로에틸렌 (polyvinylidene fluoride-co-chlorotrifluoroethylene), 폴리비닐리덴 플루오라이드-트리클로로에틸렌 (polyvinylidene fluoride-co-trichloroethylene), 폴리비닐리덴 플루오라이드-트리플루오로프로필렌 (polyvinylidene fluoride-co-trifluoropropylene), 폴리비닐리덴 플루오라이드-테트라플루오로프로필렌 (polyvinylidene fluoride-co-tetrafluoropropylene) 단독 또는 이들 중 2 이상을 포함하는 것을 특징으로 하는 프리스탠딩 다공성 분리막에 관한 것이다.
제9 구현예는, 전술한 구현예 중 어느 한 구현예에 있어서,
상기 다공성 분리막에서는 상기 무기물 입자들은 충전되어 서로 접촉된 상태에서 상기 바인더 고분자에 의해 서로 결착되고, 이로 인해 상기 무기물 입자들 사이에 인터스티셜 볼륨(interstitial volume)이 형성되고, 상기 무기물 입자 사이의 인터스티셜 볼륨(Interstitial Volume)은 빈 공간이 되어 기공을 형성하는 것을 특징으로 하는 프리스태딩 다공성 분리막에 관한 것이다.
제10 구현예는, 전술한 구현예 중 어느 한 구현예에 있어서,
상기 다공성 분리막의 두께는 5 ㎛ 내지 100 ㎛ 인 것을 특징으로 하는 프리스탠딩 다공성 분리막에 관한 것이다.
본 발명의 다른 일 측면은 하기 구현예들에 따른 전기화학소자를 제공한다.
제11 구현예는,
양극, 음극, 상기 양극 및 음극 사이에 개재된 분리막을 포함하는 전기화학소자에 있어서, 상기 분리막이 전술한 구현예 중 어느 한 구현예의 프리스탠딩 다공성 분리막인 전기화학소자에 관한 것이다.
제12 구현예는, 제11 구현예에 있어서,
상기 전기화학소자가 리튬 이차전지인 전기화학소자에 관한 것이다.
본 발명의 다른 일 측면은 하기 구현예들에 따른 프리스탠딩 다공성 분리막의 제조방법을 제공한다.
제13 구현예는,
무기물 입자 및 바인더 고분자를 구비하는, 다공성 분리막 형성용 슬러리를 준비하는 단계, 및 상기 슬러리를 이형성 기재의 일면에 도포하고, 이를 건조한 후 상기 이형성 기재를 제거하는 단계를 포함하거나, 또는

제14 구현예는, 제13 구현예에 있어서,
상기 다공성 분리막 형성용 슬러리를 상기 이형성 기재 또는 전극층에 도포하는 방법은 솔벤트 캐스팅 또는 슬랏 코팅 방법인 프리스탠딩 다공성 분리막의 제조방법에 관한 것이다.
본 발명의 일 실시예에 따른 다공성 분리막은 폴리올레핀계 다공성 기재를 구비하지 않음으로써, 가격 절감의 효과가 있으며, 분리막 전체의 기공 크기 및 기공도를 제어하여 균일한 다공성 분리막을 구현할 수 있다. 또한, 분리막의 두께를 얇게 할 수 있어 중량을 줄일 수 있으며, 에너지 밀도를 높일 수 있는 장점이 있다. 또한 120℃ 이상의 고온 노출 시에도 열수축과 같은 현상이 없어 안전성을 개선할 수 있는 장점이 있다.
본 발명의 일 실시예에 따르면, 프리스탠딩 다공성 분리막에서 나타나는 문제점인 전해액 내 치수 변화율이 감소된 다공성 분리막을 제공할 수 있다.
본 발명의 일 실시예에 따르면, 폴리올레핀계 다공성 고분자 기재를 사용하는 것 대비 낮아진 인장 강도 및/또는 연신율을 개선한 다공성 분리막을 제공할 수 있다.
도 1은 실시예 1 내지 3에서 제조된 다공성 분리막을 전해액에 함침한 경우, 상기 다공성 분리막의 치수변화율을 나타낸 그래프이다.

본 발명의 일 측면에 따른 다공성 분리막은, 다수의 무기물 입자, 및 상기 무기물 입자의 표면의 일부 또는 전부에 위치하여 상기 무기물 입자 사이를 연결 및 고정시키는 바인더 고분자를 포함하고, 상기 바인더 고분자는, 에스테르기(COO) 또는 카르복실기(COOH) 단량체로 개질된 폴리비닐리덴플루오라이드(PVdF)계 바인더 고분자를 포함하는 것이다.
본 발명의 다공성 분리막은 후술 하는 바와 같이 양극과 음극 사이에 개재되어 분리막의 역할을 할 수 있으므로, 상기 다공성 분리막은 다공성 분리층(separating layer)에 해당될 수 있고, 또한 구성하는 성분 면에서 유기물질과 무기물질이 혼합되어 있는 바, 유기-무기 복합체에 해당될 수도 있다.
이러한 유기-무기 복합체는 폴리올레핀과 같은 다공성 고분자 기재 없이 무기물과 바인더 고분자로만 구성되어 있으므로, 다공성 고분자 기재에 비하여 인장 강도 및 연신율이 낮기 때문에 양산 조립시 분리막이 찢기거나 내부 미세 단락이 일어날 확률이 높은 문제가 있다. 또한, 유기-무기 복합체는 무기물 입자와 바인더 고분자로만 이루어져 있어 전해액 내에 함침시 부푸는 스웰링 현상으로 인해 이차전지 적용시 외관 불량이 발생할 수 있다.
본 발명에서는 다공성 분리막의 전해액 함침시 스웰링 현상을 억제시키면서 동시에 인장 강도를 증가시키기 위하여 개질된 바인더 고분자를 사용한다.
프리스탠딩 다공성 분리막은 폴리올레핀 다공성 고분자 기재를 사용하지 않으므로, 120 ℃ 이상의 고온 노출시에도 열수축 현상이 일어나지 않아 안전성을 개선된다. 다만, 본 발명자들은, 이러한 프리스탠딩 다공성 분리막을 전해액에 함침시켰을 때에 스웰링에 의해 분리막의 좌우로 치수 변화가 일어나는 문제를 발견하였다. 이러한 문제는 폴리올레핀계 다공성 고분자 기재를 사용한 경우에는 나타나지 않았던 문제점이다. 본 발명자들은 폴리올레핀계 다공성 고분자 기재를 사용하지 않음에 따라 발생하는 문제, 즉 스웰링(swelling)에 따른 분리막의 치수 변화를 개선한 프리스탠딩 다공성 분리막을 제공하고자 한다. 또한, 이와 같은 치수 변화로 인해, 셀의 외관 불량이 발생하거나, 또는 전극과 프리스탠딩 다공성 분리막 사이가 들 떠 내부에 기포가 발생하는 문제를 방지하고자 한다. 치수 변화가 발생함에 따라, 전극과 프리스탠딩 다공성 분리막 사이의 계면 저항이 발생할 수 있는데 이에 따라 리튬이 석출되고 셀 저항이 급격히 증가하는 문제를 개선하고자 한다.
또한, 폴리올레핀 다공성 고분자 기재를 사용하는 대비 낮아진 인장 강도를 개선한 프리스탠딩 다공성 분리막을 제공하고자 한다.
구체적으로, 본 발명의 일 실시예에서는, 개질된 폴리비닐리덴플루오라이드(PVdF) 100 중량% 기준으로 에스테르기(COO) 또는 카르복실기(COOH) 단량체의 함량이 0.1 중량% 내지 10 중량% 인 개질된 폴리비닐리덴 플루오라이드계 바인더 고분자를 포함한다. 본 발명의 구체적인 일 실시양태에 있어서, 상기 단량체의 함량이 상기 개질된 폴리비닐리덴플루오라이드(PVdF) 100 중량% 기준으로 0.1 중량% 내지 5 중량% 일 수 있다. 개질되지 않은 폴리비닐리덴 플루오라이드계 바인더 고분자를 사용하는 경우 바인더 고분자 간 접착력이 떨어져 제막이 불가능하다. 한편, 상기 단량체의 함량이 10 중량%를 초과하는 경우에는, 과도한 결합력으로 인해 슬러리 응집 현상이 발생하는 문제가 있다.
본 발명의 구체적인 일 실시양태에 있어서, 상기 폴리비닐리덴플루오라이드(PVdF)가 에스테르기(COO) 또는 카르복실기(COOH) 단량체로 개질된 경우 인장 강도가 증가한다. 이는 바인더 고분자의 구조로 인해 무기물 입자와 바인더 고분자 사이의 결합력이 향상되었기 때문인 것으로 보인다. 특히, 상기 단량체의 함량이 0.1 중량% 내지 10 중량%인 경우에 인장 강도가 증가한다. 만약, 개질되지 않은 폴리비닐리덴 플루오라이드계 바인더 고분자를 사용하는 경우에는 무기물 입자와 바인더 고분자 사이의 결합력 저하로 인해 인장 강도가 감소한다. 만약, 단량체의 함량이 10 중량%를 초과하면 과도한 결합력으로 인해 슬러리 응집현상이 발생하여 슬러리 안정성 확보가 어려운 문제가 있다.
본 발명의 구체적인 일 실시양태에 있어서, 폴리비닐리덴 플루오라이드계 바인더 고분자는, 호모-폴리비닐리덴 플루오라이드(homo-polyvinylidene fluoride), 폴리비닐리덴 플루오라이드-헥사플루오로프로필렌 (polyvinylidene fluoride-co-hexafluoropropylene), 폴리비닐리덴 플루오라이드-클로로트리플루오로에틸렌 (polyvinylidene fluoride-co-chlorotrifluoroethylene), 폴리비닐리덴 플루오라이드-트리클로로에틸렌 (polyvinylidene fluoride-co-trichloroethylene), 폴리비닐리덴 플루오라이드-트리플루오로프로필렌 (polyvinylidene fluoride-co-trifluoropropylene), 폴리비닐리덴 플루오라이드-테트라플루오로프로필렌 (polyvinylidene fluoride-co-tetrafluoropropylene) 단독 또는 이들 중 2 이상을 포함할 수 있다.
본 발명의 구체적인 일 실시양태에 있어서, 상기 바인더 고분자의 중량평균분자량은 600,000g/mol 이상, 700,000 g/mol 이상, 800,000 g/mol 이상일 수 있으며, 2,000,000 g/mol 이하, 1,600,000 g/mol 이하, 또는 1,500,000 g/mol 이하, 또는 1,200,000 g/mol 이하일 수 있다. 상기 수치 범위 내에서 분리막의 강도가 매우 낮거나, 지지체가 되는 다공성 기재가 없는 형태의 막(free standing film)을 구현될 수 없는 문제를 방지할 수 있다. 또한, 상기 범위 내에서 점도가 적절하여 제조 공정 측면에서 유리하다.
상기 바인더 고분자의 중량평균 분자량(Mw)은 겔 투과 크로마토그래피(GPC)로 측정한 폴리스티렌 환산 중량 평균 분자량(Mw)이다.
본 발명의 구체적인 일 실시양태에 있어서, 호모 폴리비닐리덴 플루오라이드계 바인더로만 이루어진 바인더 고분자에 비하여 큰 중량평균 분자량을 갖기 때문에 중량평균 분자량의 증가로 인하여 상기 개질된 폴리비닐리덴플루오라이드(PVdF)계 바인더 고분자의 융점은 섭씨 150 이상 내지 170 미만의 범위를 가지는 것일 수 있다. 보다 상세하게는, 상기 개질된 폴리비닐리덴플루오라이드의 융점은 섭씨 160 이상 내지 170 미만의 범위를 가지는 것일 수 있다. 상기 수치 범위 내에서, 다공성 분리막의 내열 특성이 우수하며 전해액 내에서의 분리막의 치수 변화율이 적다는 측면에서 유리하다.
한편, 본 발명의 구체적인 일 실시양태에 있어서, 상기 다공성 분리막의 두께는 5 ㎛ 내지 100 ㎛ 일 수 있다.
본 발명의 일 측면에 따른 다공성 분리막에 있어서, 유리 전이 온도(glass transition temperature, T
g)가 -200 내지 200 ℃인 바인더 고분자를 추가로 더 포함할 수 있는데, 이는 최종적으로 형성되는 다공성 분리막의 유연성 및 탄성 등과 같은 기계적 물성을 향상시킬 수 있기 때문이다. 이러한 바인더 고분자는 무기물 입자들 사이를 연결 및 안정하게 고정시켜주는 바인더 역할을 충실히 수행함으로써, 다공성 분리막의 기계적 물성 저하 방지에 기여한다.
또한, 상기 바인더 고분자는 이온 전도 능력을 반드시 가질 필요는 없으나, 이온 전도 능력을 갖는 고분자를 사용할 경우 전기화학소자의 성능을 더욱 향상시킬 수 있다. 따라서, 상기 바인더 고분자는 가능한 유전율 상수가 높은 것을 사용할 수 있다. 실제로 전해액에서 염의 해리도는 전해액 용매의 유전율 상수에 의존하기 때문에, 상기 바인더 고분자의 유전율 상수가 높을수록 전해질에서의 염 해리도를 향상시킬 수 있다. 이러한 바인더 고분자의 유전율 상수는 1.0 내지 100 (측정 주파수 = 1 kHz) 범위가 사용 가능하며, 특히 10 이상일 수 있다.
전술한 기능 이외에, 상기 바인더 고분자는 액체 전해액 함침시 겔화됨으로써 높은 전해액 팽윤도(degree of swelling)를 나타낼 수 있는 특징을 가질 수 있다. 이에 따라, 상기 바인더 고분자의 용해도 지수, 즉 힐더브랜드 용해도 지수(Hildebrand solubility parameter)는 15 내지 45 MPa

상기 다공성 분리막에서는 무기물 입자들은 충전되어 서로 접촉된 상태에서 상기 바인더 고분자에 의해 서로 결착되고, 이로 인해 무기물 입자들 사이에 인터스티셜 볼륨(interstitial volume)이 형성되고, 상기 무기물 입자 사이의 인터스티셜 볼륨(Interstitial Volume)은 빈 공간이 되어 기공을 형성한다.
즉, 바인더 고분자는 무기물 입자들이 서로 결착된 상태를 유지할 수 있도록 이들을 서로 부착, 예를 들어, 바인더 고분자가 무기물 입자 사이를 연결 및 고정시키고 있다. 또한, 상기 다공성 분리막의 기공은 무기물 입자들 간의 인터스티셜 볼륨(interstitial volume)이 빈 공간이 되어 형성된 기공이고, 이는 무기물 입자들에 의한 충진 구조(closed packed or densely packed)에서 실질적으로 면접하는 무기물 입자들에 의해 한정되는 공간이다.

본 발명의 일 측면에 따른 다공성 분리막은 전술한 무기물 입자 및 바인더 고분자 이외에, 기타 첨가제를 더 포함할 수 있다.
본 발명의 일 실시예에 따른 다공성 분리막은, 무기물 입자 및 바인더 고분자를 구비하는, 다공성 분리막 형성용 슬러리를 준비하고, 이러한 슬러리를 이형성 기재의 일면에 도포하고, 이를 건조한 후 상기 이형성 기재를 제거하여 제조될 수 있다. 또는 상기 다공성 분리막 형성용 슬러리를 직접 양극 및 음극 중 1종 이상의 전극층의 일면에 도포하고, 이를 건조함으로써 바로 전극층에 결합된 전극-다공성 분리막의 복합체로 제조될 수 있다.
먼저, 다공성 분리막 형성용 슬러리는, 바인더 고분자를 용매에 용해시킨 다음 무기물 입자를 첨가하고 이를 분산시켜 제조할 수 있다. 무기물 입자들은 미리 소정의 평균입경을 갖도록 파쇄된 상태에서 첨가할 수 있으며, 또는 바인더 고분자의 용액에 무기물 입자를 첨가한 후 무기물 입자를 볼밀법 등을 이용하여 소정의 평균입경을 갖도록 제어하면서 파쇄하여 분산시킬 수도 있다.
상기 다공성 분리막 형성용 슬러리를 상기 이형성 기재 또는 전극층에 코팅(도포)하는 방법은 특별히 한정하지는 않지만, 솔벤트 캐스팅이나 슬랏 코팅을 을 사용하는 것이 바람직하다. 슬랏 코팅은 슬랏 다이를 통해 공급된 슬러리가 기재의 전면에 도포되는 방식으로 정량 펌프에서 공급되는 유량에 따라 코팅층 두께의 조절이 가능하다.
이렇게 다공성 분리막 형성용 슬러리가 코팅된 이형성 기재를 오븐과 같은 건조기를 이용하여 건조하고, 이후 이형성 기재를 제거함으로써 다공성 분리막을 제조하게 된다. 이러한 이형성 기재로는 유리판, 폴리에틸렌계 필름, 폴리에스테르계 필름 등을 사용할 수 있으며, 여기에 제한되지는 않는다.
또는 다공성 분리막 형성용 슬러리를 전극층에 직접 코팅한 경우에는 이를 동일한 방법으로 건조하여 전극층에 결합된 전극-다공성 분리막의 복합체로 제조될 수 있다.
본 발명의 일 측면에 따른 전기화학소자는 양극, 음극, 상기 양극 및 음극 사이에 개재된 분리막을 포함하고, 상기 분리막이 전술한 본 발명의 일 실시예에 따른 다공성 분리막이다.
이러한 전기화학소자는 전기 화학 반응을 하는 모든 소자를 포함하며, 구체적인 예를 들면, 모든 종류의 1차, 이차 전지, 연료 전지, 태양 전지 또는 수퍼 캐패시터 소자와 같은 캐퍼시터(capacitor) 등이 있다. 특히, 상기 2차 전지 중 리튬 금속 이차 전지, 리튬 이온 이차 전지, 리튬 폴리머 이차 전지 또는 리튬 이온 폴리머 이차 전지 등을 포함하는 리튬 이차전지가 바람직하다.

실시예 1
<양극 및 음극의 제조>
양극 활물질로서 기능하는 LiCoO
2를 96.7중량부, 도전재로서 기능하는 그래파이트를 1.3중량부, 결합재로서 기능하는 폴리비닐리덴 플루오라이드(PVdF)를 2.0중량부 혼합해서, 양극 합제를 조제했다. 얻어진 양극 합제를 용매로서 기능하는 N-메틸-2-피롤리돈에 분산시키는 것에 의해, 양극 합제 슬러리를 조제했다. 이 슬러리를 두께 20 ㎛의 알루미늄 호일의 양면에 각각 코팅, 건조, 및 압착하여 양극을 제조하였다.
음극 활물질로서 기능하는 그래파이트를 97.6중량부, 결합재로서 기능하는 스티렌-부타디엔 고무(SBR)를 1.2중량부, 카르복시메틸 셀룰로스(CMC)를 1.2중량부 혼합해서, 음극 합제를 조제했다. 이 음극 합제를 용매로서 기능하는 이온 교환수에 분산시키는 것에 의해, 음극 합제 슬러리를 조제했다. 이 슬러리를 두께 20 ㎛의 구리 호일의 양면에 코팅, 건조 및 압착하여 음극을 제조하였다.
<다공성 분리막의 제조>
호모-폴리비닐리덴 플루오라이드(homo-PVdF)에, 카르복실기(COOH) 단량체가 1% 치환된, 개질된 바인더 고분자를 준비하였다. 구체적으로, 중량평균분자량이 600,000 g/mol인 개질된 바인더 고분자 7 중량부를, N-메틸-2-피롤리돈 93 중량부에 첨가하여 50℃에서 약 12시간 이상 용해시켜 바인더 고분자 용액을 준비하였다. 준비된 바인더 고분자 용액에 무기물 입자인 평균입경 250 nm 보헤마이트(AlOOH) 와 상기 바인더 고분자의 중량비가 80 : 20 이 되도록, 보헤마이트를 첨가하고, 분산하여 다공성 분리막용 슬러리를 제조하였다. 이때, 상기 다공성 분리막의 전체 중량에 대한 상기 바인더 고분자의 중량이 20 중량% (30 체적%에 해당) 이었다.
이와 같이 제조된 슬러리를 유리판 위에 솔벤트 캐스팅(solvent casting) 하고, 코팅 두께는 약 20㎛ 정도로 조절하여, 150℃의 오븐에서 30분 동안 건조하고, 상기 기재로부터 박리하여 다공성 분리막을 제조하였다.
<리튬 이차전지의 제조>
에틸렌 카보네이트(EC), 프로필렌카보네이트(PC) 및 디에틸 카보네이트(DEC)를 3:3:4(부피비)의 조성으로 혼합된 유기 용매에 LiPF
6를 1.0M의 농도가 되도록 용해시켜 비수성 전해액을 제조하였다.
상기에서 제조된 양극과 음극 사이에 다공성 분리막이 개재되도록 적층하고 이를 파우치에 수납한 후, 상기 전해액을 주입하여 리튬 이차전지를 제조하였다.
실시예 2
폴리비닐리덴 플루오라이드(homo-PVdF) 바인더 고분자에, 카르복실기 단량체가, 개질된 PVdF계 바인더 고분자 100중량% 기준으로, 2% 치환된 개질된 바인더 고분자를 준비하였다. 구체적으로, 중량평균분자량이 600,000g/mol인 상기 개질된 PVdF계 바인더 고분자를 사용한 것을 제외하고는 실시예 1과 동일한 방법으로 다공성 분리막, 및 리튬 이차전지를 제조하였다.
실시예 3
폴리비닐리덴 플루오라이드(homo-PVdF) 바인더 고분자에, 카르복실기 단량체가, 개질된 PVdF계 바인더 고분자 100중량% 기준으로, 4% 치환된 개질된 바인더 고분자를 준비하였다. 구체적으로, 중량평균분자량이 600,000g/mol인 상기 개질된 PVdF계 바인더 고분자를 사용한 것을 제외하고는 실시예 1과 동일한 방법으로 다공성 분리막, 및 리튬 이차전지를 제조하였다.
비교예 1
작용기가 치환되지 않은, 즉, 바인더 고분자로서, 치환기에 의해 개질되지 않은, 중량평균분자량이 600,000g/mol인 호모-폴리비닐리덴 플루오라이드 (homo-PVdF)를 사용한 것을 제외하고는 실시예 1과 동일한 방법으로 다공성 분리막, 및 리튬 이차전지를 제조하였다.
물성 평가
치수변화율 평가
실시예 1 내지 3 및 비교예 1에서 제조된 다공성 분리막의 전해액 함침시 치수변화율을 하기 방법으로 측정하고, 그 결과를 표 1에 나타내었다. 실시예 1 내지3에서 제조된 다공성 분리막의 치수변화율을 하기 방법으로 측정하고, 그 결과를 도 1에 나타내었다.
<치수변화율(dimension change) 측정 방법>
다공성 분리막을 100x100mm 크기로 2장을 준비하고, 전해액이 10ml 들어있는 500ml Nalgen bottle에 함침한 후 1시간 뒤의 분리막을 PET 필름 위에 올려놓고, 초기 대비 늘어난 길이를 가로/세로 측정하였다. 2장의 다공성 분리막에 대한 평균값을 치수변화율로 정하였다.
인장강도 평가
실시예 1 내지 3 및 비교예 1에서 제조된 다공성 분리막의 인장강도를 하기 방법으로 측정하고, 그 결과를 표 1에 나타내었다. 실시예 1 내지 3에서 제조된 다공성 분리막의 인장강도를 하기 방법으로 측정하고, 그 결과를 도 2에 나타내었다.
<인장강도 측정 방법>
다공성 분리막을 100x20mm 크기로 6장을 준비하여 인스트론(Instron) 장비를 통해서 상온에서 500mm/min으로 당겨서 파단 할 때까지의 강도를 측정하였으며 6장의 다공성 분리막에 대한 평균값을 인장강도로 정하였다. 이 때 샘플의 측정 부위는 20x20mm이다.
연신율 평가
실시예 1 내지 3 및 비교예 1에서 제조된 다공성 분리막의 연신율을 하기 방법으로 측정하고, 그 결과를 표 1에 나타내었다.
< 연신율 측정 방법>
다공성 분리막을 100x20mm 크기로 6장을 준비하여 인스트론(Instron) 장비를 통해서 상온에서 500mm/min으로 당겨서 파단 할 때까지의 분리막의 늘어난 길이를 측정하고, 초기 다공성 분리막 길이 대비 증가한 비율을 계산하였으며, 6장의 다공성 분리막에 대한 평균값을 연신율로 정하였다. 이 때 샘플의 측정 부위는 20x20mm이다.

하기 도 1 내지 2와, 상기 표 1을 참조하면, 비교예 1과 같이 단량체에 의해 개질되지 않은 바인더 고분자를 사용하는 경우에는 제막이 불가능하였다. 특히, 비교예 1의 경우 중량평균분자량이 600,000 g/mol인 호모-폴리비닐리덴 플루오라이드를 사용한 경우로, 바인더 고분자 간 접착력이 떨어지고 치환된 작용기도 존재하지 않아 제막이 불가능하였다.
한편, 실시예 1 내지 3의 경우, 호모-폴리비닐리덴 플루오라이드에 카르복실기가 1 내지 4 중량%로 치환된 경우로서, 치수변화율은 개선되고 인장 강도가 증가함을 확인할 수 있었다.
Claims (14)
- 다수의 무기물 입자 및 상기 무기물 입자의 표면의 일부 또는 전부에 위치하여 상기 무기물 입자 사이를 연결 및 고정시키는 바인더 고분자를 포함하고,상기 바인더 고분자는, 에스테르기(COO) 또는 카르복실기(COOH) 단량체로 개질된 폴리비닐리덴플루오라이드(PVdF)계 바인더 고분자를 포함하는 것을 특징으로 하는 프리스탠딩(free standing) 다공성 분리막.
- 제1항에 있어서,상기 단량체의 함량이 상기 개질된 폴리비닐리덴플루오라이드(PVdF) 100 중량% 기준으로 0.1 중량% 내지 10 중량%인 것을 특징으로 하는 프리스탠딩(free standing) 다공성 분리막.
- 제1항에 있어서,상기 개질된 폴리비닐리덴플루오라이드(PVdF)계 바인더 고분자의 중량평균분자량이 600,000 내지 2,000,000 g/mol 인 것을 특징으로 하는 프리스탠딩 다공성 분리막.
- 제1항에 있어서,상기 무기물 입자와 상기 바인더 고분자의 중량비는 60 : 40 내지 90 : 10인 것을 특징으로 하는 프리스탠딩 다공성 분리막.
- 제1항에 있어서,상기 무기물 입자가 유전율 상수가 5 이상인 무기물 입자, 리튬 이온 전달 능력을 갖는 무기물 입자 또는 이들의 혼합물인 것을 특징으로 하는 프리스탠딩 다공성 분리막.
- 제1항에 있어서,상기 개질된 폴리비닐리덴플루오라이드(PVdF)계 바인더 고분자의 융점은 섭씨 150 이상 내지 170 미만의 범위인 것을 특징으로 하는 프리스탠딩 다공성 분리막.
- 제1항에 있어서,상기 단량체의 함량이 상기 개질된 폴리비닐리덴플루오라이드(PVdF) 100 중량% 기준으로 0.1 중량% 내지 5 중량%인 것을 특징으로 하는 프리스탠딩(free standing) 다공성 분리막.
- 제1항에 있어서,상기 폴리비닐리덴 플루오라이드계 바인더 고분자는,호모-폴리비닐리덴 플루오라이드(homo-polyvinylidene fluoride), 폴리비닐리덴 플루오라이드-헥사플루오로프로필렌 (polyvinylidene fluoride-co-hexafluoropropylene), 폴리비닐리덴 플루오라이드-클로로트리플루오로에틸렌 (polyvinylidene fluoride-co-chlorotrifluoroethylene), 폴리비닐리덴 플루오라이드-트리클로로에틸렌 (polyvinylidene fluoride-co-trichloroethylene), 폴리비닐리덴 플루오라이드-트리플루오로프로필렌 (polyvinylidene fluoride-co-trifluoropropylene), 폴리비닐리덴 플루오라이드-테트라플루오로프로필렌 (polyvinylidene fluoride-co-tetrafluoropropylene) 단독 또는 이들 중 2 이상을 포함하는 것을 특징으로 하는 프리스탠딩 다공성 분리막.
- 제1항에 있어서,상기 다공성 분리막에서는 상기 무기물 입자들은 충전되어 서로 접촉된 상태에서 상기 바인더 고분자에 의해 서로 결착되고, 이로 인해 상기 무기물 입자들 사이에 인터스티셜 볼륨(interstitial volume)이 형성되고, 상기 무기물 입자 사이의 인터스티셜 볼륨(Interstitial Volume)은 빈 공간이 되어 기공을 형성하는 것을 특징으로 하는 프리스태딩 다공성 분리막.
- 제1항에 있어서,상기 다공성 분리막의 두께는 5 ㎛ 내지 100 ㎛ 인 것을 특징으로 하는 프리스탠딩 다공성 분리막.
- 양극, 음극, 상기 양극 및 음극 사이에 개재된 분리막을 포함하는 전기화학소자에 있어서, 상기 분리막이 제1항 내지 제10항 중 어느 한 항의 프리스탠딩 다공성 분리막인 전기화학소자.
- 제11항에 있어서,상기 전기화학소자가 리튬 이차전지인 전기화학소자.
- 무기물 입자 및 바인더 고분자를 포함하는, 다공성 분리막 형성용 슬러리를 준비하는 단계, 및 상기 슬러리를 이형성 기재의 일면에 도포하고, 이를 건조한 후 상기 이형성 기재를 제거하는 단계를 포함하거나, 또는무기물 입자 및 바인더 고분자를 포함하는, 다공성 분리막 형성용 슬러리를 준비하는 단계, 및 상기 다공성 분리막 형성용 슬러리를 직접 양극 및 음극 중 1종 이상의 전극층의 일면에 도포하고, 이를 건조함으로써 바로 전극층에 결합된 전극-다공성 분리막의 복합체를 제조하는 단계를 포함하는,제1항 내지 제10항 중 어느 한 항의 프리스탠딩 다공성 분리막의 제조방법.
- 제13항에 있어서,상기 다공성 분리막 형성용 슬러리를 상기 이형성 기재 또는 전극층에 도포하는 방법은 솔벤트 캐스팅 또는 슬랏 코팅 방법인 프리스탠딩 다공성 분리막의 제조방법.
