インダクタおよびその製造方法
 本発明は、インダクタおよびその製造方法に関する。
 従来、インダクタは、電子機器などに搭載されて、電圧変換部材などの受動素子として用いられることが知られている。
 そのようなインダクタとして、例えば、銅などの内部導体と、これを埋設し、磁性体材料からなるチップ本体部とを備えるインダクタが提案されている(例えば、下記特許文献1参照。)。特許文献1のインダクタでは、内部導体の両端面とチップ本体部の両端面とが、それぞれ、面一に形成されている。

 しかるに、インダクタでは、電子機器に搭載される前に、内部導体の両端面にプローブ(検査用端子)などを接触させて、インダクタのインダクタンスなどの磁性特性の評価、および/または、内部導体の導通の有無などの検査を実施する必要がある。
 しかし、特許文献1のインダクタでは、少なくとも内部導体の一端面とチップ本体部の一端面とが、それぞれ、面一に形成されていることから、内部導体の一端面にプローブを直接接触させることが困難となり、そのため、上記した評価および検査を実施することができないという不具合がある。
 また、たとえ、プローブを内部導体の一端面に接触できても、プローブと内部導体との電気的な接続が不良となり易く、そのため、上記した評価および検査が不確実になるという不具合がある。
 一方、インダクタンスを低コストで製造したい要求もある。
 本発明は、磁性特性の評価、および、配線の導通検査を容易かつ確実に実施できながら、インダクタを低コストで製造することのできる、インダクタおよびその製造方法を提供する。
 本発明(1)は、配線を準備する第1工程と、磁性粒子を含有する磁性組成物から磁性層を、前記配線の途中部の外周面を被覆し、かつ、前記配線の端部が2mm以上100mm未満の範囲で前記磁性層から露出するように、形成する第2工程、および、前記配線の前記端部を除去する第3工程を備える、インダクタの製造方法を含む。
 このインダクタの製造方法では、第2工程で、磁性層を、配線の端部が2mm以上磁性層から露出するように、形成するので、その後、端子を配線の端部に容易に接触させることができ、端子と配線との電気的な接続が確実である。そのため、磁性特性の評価、および、配線の導通検査を容易かつ確実に実施できる。
 また、第2工程で、磁性層を、配線の端部が100mm未満で磁性層から露出するように、形成し、第3工程で、配線の端部を除去するので、除去される端部の長さを100mm未満の範囲に抑制することができる。そのため、除去される配線量を抑制でき、結果として、インダクタを低コストで製造することができる。
 従って、この製造方法によれば、磁性特性の評価、および、配線の導通検査を容易かつ確実に実施できながら、インダクタを低コストで製造することができる。
 本発明(2)は、前記配線の前記インダクタにおける厚み方向長さが、1000μm以下である、(1)に記載のインダクタの製造方法を含む。
 配線のインダクタにおける厚み方向長さが、1000μm以下と短いので、薄型のインダクタを製造することができる。
 一方、薄型のインダクタを製造する方法において、特許文献1のインダクタのように、配線の端面と磁性層の端面とが面一であれば、その後、端子の端部への接触がより一層困難になる。
 しかし、上記したように、第2工程では、磁性層を、配線の端部が2mm以上の範囲で磁性層から露出するように、形成するので、たとえ、配線のインダクタにおける厚み方向長さが、1000μm以下と短い場合であっても、その後、端子を配線の端部に容易に接触させることができる。
 そのため、端子が配線の端部と容易に接触できながら、薄型のインダクタを製造することができる。
 本発明(3)は、前記第2工程では、前記配線の両端部が前記磁性層から露出する、(1)または(2)に記載のインダクタの製造方法を含む。
 第2工程では、配線の両端部が磁性層から露出するので、第2工程後において、2つの端子のそれぞれを配線の両端部のそれぞれに容易に接触させることができ、2つの端子と配線との電気的な接続が確実である。
 本発明(4)は、前記第1工程では、導線と、前記導線の外周面を被覆する絶縁層とを備える前記配線を準備し、前記第2工程後、前記第3工程前であって、前記配線の前記端部において前記導線を前記絶縁層から露出させる第4工程をさらに備える、(1)~(3)のいずれか一項に記載のインダクタの製造方法を含む。
 第1工程では、導線と、導線の外周面を被覆する絶縁層とを備える配線を準備するので、絶縁層によって、導線と磁性層との短絡を抑制することができる。
 また、第4工程において、配線の端部において導線を絶縁層から露出させるので、端子と、配線の端部における導線とを容易に接触させることができ、端子と導線との電気的な接続が確実である。
 本発明(5)は、複数の配線と、前記複数の配線のそれぞれの途中部をする磁性層とを備え、前記磁性層は、磁性粒子を含有し、前記複数の配線のそれぞれの端部は、2mm以上100mm未満の範囲で前記磁性層から露出する、インダクタを含む。
 このインダクタでは、複数の配線のそれぞれの端部は、2mm以上磁性層から露出する。そのため、端子を配線の端部に容易に接触させることができ、端子と配線との電気的な接続が確実である。そのため、インダクタなどの磁性特性の評価、および、配線の導通検査を容易かつ確実に実施できる。
 また、複数の配線のそれぞれの端部が100mm未満の範囲で磁性層から露出するので、端部を除去するように、インダクタを複数の配線のそれぞれに対応して個片化して、インダクタを製造して、除去される配線量を抑制でき、結果として複数のインダクタを低コストで製造することができる。
 本発明のインダクタおよびその製造方法によれば、磁性特性の評価、および、配線の導通検査を容易かつ確実に実施できながら、インダクタを低コストで製造することができる。

 本発明のインダクタの製造方法およびそれにより得られるインダクタの第1実施形態を、図1A~図5を参照して、説明する。
  <第1実施形態>
 図1A~図2Hに示すように、インダクタ1の製造方法では、複数の配線2と、それらを被覆する磁性層3とを備えるインダクタ30を製造し、その後、インダクタ30から複数のインダクタ1を製造する。
 具体的には、インダクタ1の製造方法は、配線2を準備する第1工程と、磁性層3を、配線2の途中部10を被覆し、かつ、配線2の第1端部8および第2端部9が磁性層3から露出するように、形成する第2工程、および、配線2の第1端部8および第2端部9を除去する第3工程を備える。この製造方法では、図3に示すように、第1工程、第2工程、および、第3工程が順に実施される。
 また、この製造方法は、第2工程後、第3工程前であって、配線2の第1端部8および第2端部9において導線6を絶縁層7から露出させる第4工程と、第4工程後、第3工程前であって、複数のインダクタ1のインダクタンスの評価、および、複数の配線2の導通検査を実施する評価検査工程とをさらに備える。つまり、この製造方法では、図3に示すように、第1工程、第2工程、第4工程、評価検査工程、および、第3工程が順に実施される。
 図1A~図1Bに示すように、第1工程では、複数の配線2を準備する。複数の配線2は、例えば、第1配線4と、第2配線5とを備える。
 第1配線4は、導線6と、それを被覆する絶縁層7とを備える。
 導線6は、電気の流れる方向に長尺に延び、例えば、平面視略U字形状を有する。具体的には、第1工程において、第1配線4が図示しない水平台に平面視略U字形状となるように載置されることによって、導線6が上記した平面視形状を有する。導線6は、第1配線4と中心軸線を共有する断面視略円形状を有する。
 導線6の材料は、例えば、銅、銀、金、アルミニウム、ニッケル、これらの合金などの金属導体であり、好ましくは、銅が挙げられる。導線6は、単層構造であってもよく、コア導体(例えば、銅)の表面にめっき(例えば、ニッケル)などがされた複層構造であってもよい。
 導線6の半径R1は、導線6の中心から第1外周面12までの距離であって、例えば、25μm以上、好ましくは、50μm以上であり、また、例えば、2000μm以下、好ましくは、250μm以下である。
 絶縁層7は、導線6を薬品や水から保護し、また、導線6の短絡を防止するための層である。絶縁層7は、導線6の外周面の一例としての第1外周面12の全面を被覆するように、配置されている。
 絶縁層7は、第1配線4と中心軸線(中心)を共有する断面視略円環形状を有する。
 絶縁層7の材料としては、例えば、ポリビニルホルマール、ポリエステル、ポリエステルイミド、ポリアミド(ナイロンを含む)、ポリイミド、ポリアミドイミド、ポリウレタンなどの絶縁性樹脂が挙げられる。これらは、1種単独で用いてもよく、2種以上併用してもよい。絶縁層7は、単層から構成されていてもよく、複数の層から構成されていてもよい。
 絶縁層7の厚みT1は、導線6の第1外周面12から、第1配線4(配線2)の外周面の一例としての第2外周面13までの距離であって、円周方向のいずれの位置においても配線2の径方向において略均一であり、例えば、1μm以上、好ましくは、3μm以上であり、また、例えば、100μm以下、好ましくは、50μm以下である。
 第1配線4の半径R2は、上記した導線6の半径R1と絶縁層7の厚みT1との合計(R1+T1)であって、具体的には、第1配線4の中心から第2外周面13までの長さR2である。第1配線4の半径R2は、例えば、25μm以上、好ましくは、50μm以上であり、また、例えば、2000μm以下、好ましくは、250μm以下、より好ましくは、200μm以下、さらに好ましくは、150μm以下である。
 第1配線4の直径D(第1配線4のインダクタ1における厚みに相当)は、上記した第1配線4の半径R2の2倍値(2×R2)であり、具体的には、例えば、50μm以上、好ましくは、100μm以上であり、また、例えば、4000μm以下、好ましくは、1000μm以下、より好ましくは、500μm以下、さらに好ましくは、400μm以下、とりわけ好ましくは、300μm以下である。
 第1配線4の半径R2および/または直径Dが、上記した下限以上であれば、優れたインダクタンスを得ることができる。第1配線4の半径および/または直径が、上記した上限以下であれば、薄型のインダクタ1を得ることができる。
 図1Aに示すように、また、この第1配線4は、電流の流れ方向両側端部に配置される第1端部8および第2端部9と、それらの流れ方向途中(それらの間)に位置する途中部10とを一体的に有する。
 第1端部8および第2端部9は、例えば、後述する評価検査工程における電気接点(端子部)として利用される。
 途中部10は、第1端部8および第2端部9を流れ方向に連結する。途中部10は、電流の流れ方向中央において、例えば、平面視略半円弧形状を有する湾曲部11を有する。
また、途中部10は、第1端部8に連結される(連続する)第1連結部19、および、第2端部9に連結される(連続する)第2連結部29を有する。
 第1連結部19は、平面視において、第1端部8と一直線上に配置および形成されている。また、第1連結部19は、図1A~図1Bにおいて描画されないが、電気の流れ方向に沿う断面において、第1端部8と一直線上に配置および形成されている。第1連結部19の一端は、第1端部8と接続され、第1連結部19の他端は、湾曲部11の一端と接続されている。
 第2連結部29は、平面視において、第2端部9と一直線上に配置および形成されている。また、第2連結部29は、図1A~図1Bにおいて描画されないが、電気の流れ方向に沿う断面において、第2端部9と一直線上に配置および形成されている。第2連結部29の一端は、第2端部9と接続され、第2連結部29の他端は、湾曲部11の他端と接続されている。
 途中部10は、配線2において第1端部8および第2端部9を除く部分の全部である。また、途中部10は、複数の配線2のそれぞれにおいて、その平面積が、例えば、60%以上、好ましくは、80%以上であり、また、例えば、99%以下、好ましくは、95%以下である。
 第1端部8および第2端部9の断面視(または正面視)における中心間距離L2は、例えば、20μm以上、好ましくは、50μm以上であり、また、例えば、3000μm以下、好ましくは、2000μm以下である。
 第2配線5は、第1配線4と同一形状であり、同一の構成および材料を備える。
 第1配線4の第2端部9と、第2配線5の第1端部8との中心間距離L1は、例えば、20μm以上、好ましくは、50μm以上であり、また、例えば、3000μm以下、好ましくは、2000μm以下である。
 図1C~図1Dに示すように、第2工程では、磁性層3を、配線2の途中部10の第2外周面13を被覆し、かつ、配線2の第1端部8および第2端部9が露出するように、形成する。
 第2工程では、磁性層3を、磁性粒子を含有する磁性組成物から形成する。具体的には、磁性組成物は、磁性粒子と、バインダとを含有する。
 磁性粒子を構成する磁性材料としては、例えば、軟磁性体、硬磁性体が挙げられる。好ましくは、インダクタンスの観点から、軟磁性体が挙げられる。
 軟磁性体としては、例えば、1種類の金属元素を純物質の状態で含む単一金属体、例えば、1種類以上の金属元素(第1金属元素)と、1種類以上の金属元素(第2金属元素)および/または非金属元素(炭素、窒素、ケイ素、リンなど)との共融体(混合物)である合金体が挙げられる。これらは、単独または併用することができる。
 単一金属体としては、例えば、1種類の金属元素(第1金属元素)のみからなる金属単体が挙げられる。第1金属元素としては、例えば、鉄(Fe)、コバルト(Co)、ニッケル(Ni)、その他、軟磁性体の第1金属元素として含有することが可能な金属元素の中から適宜選択される。
 また、単一金属体としては、例えば、1種類の金属元素のみを含むコアと、そのコアの表面の一部または全部を修飾する無機物および/または有機物を含む表面層とを含む形態、例えば、第1金属元素を含む有機金属化合物や無機金属化合物が分解(熱分解など)された形態などが挙げられる。後者の形態として、より具体的には、第1金属元素として鉄を含む有機鉄化合物(具体的には、カルボニル鉄)が熱分解された鉄粉(カルボニル鉄粉と称される場合がある)などが挙げられる。なお、1種類の金属元素のみを含む部分を修飾する無機物および/または有機物を含む層の位置は、上記のような表面に限定されない。なお、単一金属体を得ることができる有機金属化合物や無機金属化合物としては、特に制限されず、軟磁性体の単一金属体を得ることができる公知乃至慣用の有機金属化合物や無機金属化合物から適宜選択することができる。
 合金体は、1種類以上の金属元素(第1金属元素)と、1種類以上の金属元素(第2金属元素)および/または非金属元素(炭素、窒素、ケイ素、リンなど)との共融体であり、軟磁性体の合金体として利用することができるものであれば特に制限されない。
 第1金属元素は、合金体における必須元素であり、例えば、鉄(Fe)、コバルト(Co)、ニッケル(Ni)などが挙げられる。なお、第1金属元素がFeであれば、合金体は、Fe系合金とされ、第1金属元素がCoであれば、合金体は、Co系合金とされ、第1金属元素がNiであれば、合金体は、Ni系合金とされる。
 第2金属元素は、合金体に副次的に含有される元素(副成分)であり、第1金属元素に相溶(共融)する金属元素であって、例えば、鉄(Fe)(第1金属元素がFe以外である場合)、コバルト(Co)(第1金属元素がCo以外である場合)、ニッケル(Ni)(第1金属元素Ni以外である場合)、クロム(Cr)、アルミニウム(Al)、ケイ素(Si)、銅(Cu)、銀(Ag)、マンガン(Mn)、カルシウム(Ca)、バリウム(Ba)、チタン(Ti)、ジルコニウム(Zr)、ハフニウム(Hf)、バナジウム(V)、ニオブ(Nb)、タンタル(Ta)、モリブデン(Mo)、タングステン(W)、ルテニウム(Ru)、ロジウム(Rh)、亜鉛(Zn)、ガリウム(Ga)、インジウム(In)、ゲルマニウム(Ge)、スズ(Sn)、鉛(Pb)、スカンジウム(Sc)、イットリウム(Y)、ストロンチウム(Sr)、各種希土類元素などが挙げられる。これらは、単独使用または2種以上併用することができる。
 非金属元素は、合金体に副次的に含有される元素(副成分)であり、第1金属元素に相溶(共融)する非金属元素であって、例えば、ホウ素(B)、炭素(C)、窒素(N)、ケイ素(Si)、リン(P)、硫黄(S)などが挙げられる。これらは、単独使用または2種以上併用することができる。
 合金体の一例であるFe系合金として、例えば、磁性ステンレス(Fe-Cr-Al-Si合金)(電磁ステンレスを含む)、センダスト(Fe-Si-Al合金)(スーパーセンダストを含む)、パーマロイ(Fe-Ni合金)、Fe-Ni-Mo合金、Fe-Ni-Mo-Cu合金、Fe-Ni-Co合金、Fe-Cr合金、Fe-Cr-Al合金、Fe-Ni-Cr合金、Fe-Ni-Cr-Si合金、ケイ素銅(Fe-Cu-Si合金)、Fe-Si合金、Fe-Si―B(-Cu-Nb)合金、Fe-B-Si-Cr合金、Fe-Si-Cr-Ni合金、Fe-Si-Cr合金、Fe-Si-Al-Ni-Cr合金、Fe-Ni-Si-Co合金、Fe-N合金、Fe-C合金、Fe-B合金、Fe-P合金、フェライト(ステンレス系フェライト、さらには、Mn-Mg系フェライト、Mn-Zn系フェライト、Ni-Zn系フェライト、Ni-Zn-Cu系フェライト、Cu-Zn系フェライト、Cu-Mg-Zn系フェライトなどのソフトフェライトを含む)、パーメンジュール(Fe-Co合金)、Fe-Co-V合金、Fe基アモルファス合金などが挙げられる。
 合金体の一例であるCo系合金としては、例えば、Co-Ta-Zr、コバルト(Co)基アモルファス合金などが挙げられる。
 合金体の一例であるNi系合金としては、例えば、Ni-Cr合金などが挙げられる。
 これら軟磁性体の中でも、磁気特性の点から、好ましくは、合金体、より好ましくは、Fe系合金、さらに好ましくは、センダスト(Fe-Si-Al合金)が挙げられる。また、軟磁性体として、好ましくは、単一金属体、より好ましくは、鉄元素を純物質の状態で含む単一金属体、さらに好ましくは、鉄単体、あるいは、鉄粉(カルボニル鉄粉)が挙げられる。
 磁性粒子の磁性組成物における体積割合は、例えば、40体積%以上、好ましくは、50体積%以上、より好ましくは、60体積%以上であり、また、例えば、95体積%以下、好ましくは、90体積%以下である。
 磁性粒子の形状としては、特に限定されず、例えば、扁平状(板状)、針状などの異方性形状、また、例えば、球状などの非異方性形状などが挙げられ、配向性の観点から、異方性形状が挙げられ、より好ましくは、面方向(二次元)に比透磁率が良好である観点から、扁平状が挙げられる。
 扁平状の磁性粒子の扁平率(扁平度)は、例えば、8以上、好ましくは、15以上であり、また、例えば、500以下、好ましくは、450以下である。扁平率は、例えば、扁平状の磁性粒子の平均粒子径(平均長さ)(後述)を扁平状の磁性粒子の平均厚さで除したアスペクト比として算出される。
 扁平状の磁性粒子の平均粒子径(平均長さ)は、例えば、3.5μm以上、好ましくは、10μm以上であり、また、例えば、200μm以下、好ましくは、150μm以下である。扁平状の磁性粒子が扁平状であれば、その平均厚みが、例えば、0.1μm以上、好ましくは、0.2μm以上であり、また、例えば、3.0μm以下、好ましくは、2.5μm以下である。
 なお、非異方性の磁性粒子の平均粒子径は、例えば、0.1μm以上、好ましくは、0.5μm以上であり、また、例えば、200μm以下、好ましくは、150μm以下である。
 バインダとしては、例えば、樹脂が挙げられ、そのような樹脂としては、例えば、エポキシ樹脂、フェノール樹脂などの熱硬化性樹脂、例えば、アクリル樹脂などの熱可塑性樹脂が挙げられる。これらは、単独使用または併用することができる。
 好ましくは、熱硬化性樹脂および熱可塑性樹脂の併用が挙げられ、より好ましくは、アクリル樹脂、エポキシ樹脂およびフェノール樹脂の併用が挙げられる。
 なお、磁性組成物には、必要に応じて、熱硬化触媒、無機粒子(磁性粒子を除く)、有機粒子、架橋剤などの添加剤を添加することもできる。
 バインダおよび添加剤の磁性組成物における割合は、上記した磁性粒子のそれの残部である。
 磁性組成物の詳細は、例えば、特開2014-165363号公報などに記載されている。
 第2工程では、まず、上記した磁性組成物から、例えば、略矩形シート形状の磁性シート20を作製する。なお、この磁性シート20は、厚み方向に対向し、互いに平行し、平坦である一方面および他方面を有する。磁性シート20は、好ましくは、まず、磁性組成物のワニスを調製し、これを図示しない剥離シートに塗布して、Aステージシートを調製し、続いて、これを加熱して、Bステージシートとして調製する。
 続いて、磁性シート20によって、複数の配線2のそれぞれの途中部10(湾曲部11を含む途中部10)の第2外周面13を被覆する。好ましくは、Bステージシートの磁性シート20に、複数の配線2のそれぞれの途中部10を埋設する。あるいは、Bステージシートの磁性シート20に、複数の配線2のそれぞれの途中部10を埋め込む。途中部10を埋設する磁性シート20は、磁性層3をなす。
 詳しくは、第2工程では、図4A~図4Bに示すように、第1磁性シート21、第2磁性シート22および第3磁性シート23をそれぞれ独立して備える磁性シート20を準備(作製)する。第1磁性シート21、第2磁性シート22および第3磁性シート23のそれぞれの平面視形状は、上記した磁性シート20と同一である。また、第1磁性シート21、第2磁性シート22および第3磁性シート23の平面視寸法は、互いに同一である。
 図4Aに示すように、別途、複数の配線2を図示しない水平台に、上記した配置で、載置する。具体的には、複数の配線2のそれぞれにおける第1端部8および第2端部9が、それらの隣接方向に投影したときに、重複するように、配置する。
 図4Bに示すように、次いで、第1磁性シート21(好ましくは、Bステージの第1磁性シート21)によって、複数の配線2のそれぞれの途中部10を被覆する。詳しくは、第1磁性シート21を、厚み方向一方側から、途中部10に向けてプレスする。これにより、途中部10の第2外周面13(における厚み方向他端縁以外)の全面が、第1磁性シート21に被覆される。なお、プレス後の第1磁性シート21は、磁性組成物が熱硬化性樹脂を含有する場合には、例えば、まだBステージである。
 第1磁性シート21では、正面視(あるいは断面視)において、その厚み方向一方面が、配線2に対応する湾曲面を有する。
 図4Cに示すように、続いて、途中部10および第1磁性シート21の厚み方向一方側および他方側のそれぞれに、第2磁性シート22および第3磁性シート23(磁性組成物が熱硬化性樹脂を含有する場合には、好ましくは、Bステージの第2磁性シート22および第3磁性シート23のそれぞれ)を配置し、第2磁性シート22および第3磁性シート23を、途中部10および第1磁性シート21に対してプレスする。なお、プレス後の第2磁性シート22および第3磁性シート23は、磁性組成物が熱硬化性樹脂を含有する場合には、例えば、いずれも、まだBステージである。
 これによって、第2磁性シート22、第1磁性シート21および第3磁性シート23を厚み方向一方側から他方側に向かって順に備える磁性シート20を、複数の配線2の第2外周面13を被覆するように、形成する。なお、図4Cに示すように、第2磁性シート22、第1磁性シート21および第3磁性シート23の境界を明確に描画しているが、例えば、第2磁性シート22、第1磁性シート21および第3磁性シート23の積層シートである磁性シート20において、それらの境界が判然とせず、より具体的には、図1Dに示すように、境界が確認されなくてもよい。
 磁性シート20の厚み方向一方面は、平坦面を有する。
 一方、複数の配線2のそれぞれの第1端部8および第2端部9は、磁性シート20から露出している。具体的には、第1端部8および第2端部9は、磁性シート20における4つの周端面のうちの一端面(先端面)16から突出している。
 そして、図1Cに示すように、磁性シート20から露出する第1端部8および第2端部9のそれぞれの長さLは、2mm以上100mm未満の範囲にある。
 長さLが2mm未満であれば、図2Eおよび図5に示すように、評価検査工程(後述)において、端子25(後述)を配線2の第1端部8および第2端部9に容易に接触させることができず、端子25と配線2との電気的な接続が不確実となる。そのため、インダクタ1の磁性特性の評価、および、配線2の導通検査を容易かつ確実に実施できない。
 一方、長さLが100mm以上であれば、図2Gに示すように、第3工程(後述)で、配線2の第1端部8および第2端部9を除去することを考慮すると、除去される第1端部8および第2端部9の長さLを100mm未満の範囲に抑制することができない。そのため、除去される配線量を抑制できず、そのため、配線2の歩留まりが低下し、結果として、インダクタ1を低コストで製造することができない。
 詳しくは、長さLの範囲は、好ましくは、3mm以上、より好ましくは、4mm以上、さらに好ましくは、5mm以上、さらに好ましくは、10mm以上であり、また、好ましくは、99mm以下、より好ましくは、95mm以下、さらに好ましくは、75mm以下、とりわけ好ましくは、50mm以下、最も好ましくは、40mm以下、さらには、25mm以下が好適である。
 その後、磁性シート20がまだBステージであれば、Cステージ化する。
 図1C~図1Dに示すように、これによって、磁性シート20からなる磁性層3を、複数の配線2のそれぞれの第1端部8および第2端部9を露出し、複数の配線2のそれぞれの途中部10を被覆するように、形成する。
 この第2工程によって、複数の配線2と、複数の配線2のそれぞれの途中部10をする磁性層3とを備えるインダクタ30が得られる。このインダクタ30では、磁性層2は、磁性粒子を含有しており、複数の配線2のそれぞれの第1端部8および第2端部9は、2mm以上100mm未満の範囲で磁性層3から、磁性層3の厚み方向を直交する方向に露出している。
 このインダクタ30は、図2Gおよび図2Hに示すように、後述するインダクタ1を得るための集合体シートであって、インダクタ1そのものではなく、複数のインダクタ1の他に、第1端部8および第2端部9を含む。インダクタ30は、単独で流通し、産業上利用可能なデバイスである。
 インダクタ30の厚みは、磁性層3の厚みと同一であり、具体的には、例えば、5000μm以下、好ましくは、1000μm以下であり、また、例えば、100μm以上である。
 図2Fに示すように、第4工程では、複数の配線2のそれぞれの第1端部8および第2端部9において導線6を絶縁層7から露出させる。
 例えば、厚み方向一方側からレーザー光を照射するレーザー処理などによって、第1端部8および第2端部9において、導線6の第1外周面12の厚み方向一端部に対向する絶縁層7を除去して、導線6の第1外周面12の厚み方向一端部を絶縁層7から露出させる。
 あるいは、研磨によって、導線6の第1外周面12の厚み方向一端部を絶縁層7から露出させることもできる。
 評価検査工程では、例えば、複数のインダクタ1のインダクタンスの評価、および、複数の配線2の導通検査を実施する。
 具体的には、1対の端子25を、第1端部8および第2端部9の厚み方向一方側に配置し、1対の端子25の厚み方向他方面を、第1端部8および第2端部9において、絶縁層7から露出する導線6の第1外周面12に接触させる。
 端子25の形状は、特に限定されず、例えば、厚み方向他端面に比較的広い平坦面を有する略円柱形状、例えば、インダクタ30の厚み方向に長く延びる針形状などが挙げられ、利便性および導線6との広い接触面積を確保する観点から、略円柱形状が挙げられる。
 端子25は、接続線(図示せず)を介して検査装置(具体的には、LCRメーター、ベクトルネットワークアナライザ、インピーダンス・アナライザなど)に接続されている。
 インダクタンスの評価では、1対の端子25に微弱電流を印加しながらインピーダンスを測定し、その測定値を理論式に代入することにより、1つの配線2およびその周囲の磁性層3により決定されるインダクタンスが算出される。
 配線2の導通検査では、1対の端子25間の抵抗を測定することにより、配線2の導通の有無を確認する。
 図2G~図2Hに示すように、第3工程において、配線2の第1端部8および第2端部9を除去する。
 具体的には、複数の配線2のそれぞれに対応し、かつ、第1端部8および第2端部9から分離されるように、インダクタ30を切断して、インダクタ1を得る。
 このとき、露出する第1端部8および第2端部9のみを除去するのではなく、磁性層3の内側を切り取るように、除去する。
 例えば、平面視において、磁性層3の周端面より内側の第1切断線26が形成されるように、配線2および磁性層3を切断し、また、隣接する第1配線4および第2配線5間を通過する第2切断線27が形成されるように、磁性層3を切断する。上記の切断には、例えば、ダイシング、レーザー処理、打ち抜き加工などが用いられる。
 これにより、1つの配線2と、流れ方向全部の第2外周面13を被覆し、1つの磁性層3とを備えるインダクタ1が複数得られる。つまり、インダクタ30に第1端部8および第2端部9が残存するように、インダクタ1をインダクタ30から切り離す(切り抜く)。つまり、第1端部8および第2端部9を除去するように、インダクタ1を得る。なお、このインダクタ1は、好ましくは、1つの配線2と、1つの磁性層3とのみを備える。
 このインダクタ1は、例えば、矩形平板形状を有し、具体的には、複数(4つ)の平坦な周端面を有する。インダクタ1は、第1端部8および第2端部9を含まない。インダクタ1は、単独で流通し、産業上利用可能なデバイスである。
 このインダクタ1における4つの周端面のうちの一端面18では、配線2の端面および磁性層3の端面が面一に形成されている。
 インダクタ1の厚みは、上記した磁性層3の厚みと同様である。
 そして、このインダクタ1の製造方法では、図1C~図1Dに示すように、第2工程で、磁性層3を、配線2の第1端部8および第2端部9が2mm以上磁性層3から露出するように、形成する。そのため、図2E~図2Fに示すように、第2工程後の評価検査工程において、端子25を配線2の第1端部8および第2端部9に容易に接触させることができ、端子25と配線2との電気的な接続が確実である。そのため、インダクタ1および30のインダクタンスの評価、および、配線2の導通検査を容易かつ確実に実施できる。
 詳しくは、配線2の第1端部8および第2端部9が2mm以上磁性層3から露出するので、種々の形状を有する端子25を導線6に接触させることができ、図2Fおよび図5に示すように、例えば、厚み方向他方端(先端)が鋭利な針形状の端子25(実線)はもとより、略円柱形状の端子25(仮想線)も、導線6に接触させることができる。従って、端子25の形状および/またはサイズ等に拘わらず、端子25と配線2との接触を容易かつ確実に達成することができる。つまり、使用できる端子25の自由度が高く、そのため、端子25による検査および評価が容易である。
 逆に、配線2の第1端部8および第2端部9が2mm未満磁性層3から露出する場合には、針形状の端子25(実線)を導線6に接触させることができても、略円柱形状の端子25(仮想線)を導線6に接触させることが困難である。
 また、図1C~図1Dに示すように、第2工程で、磁性層3を、配線2の第1端部8および第2端部9が100mm未満で磁性層3から露出するように、形成し、図2G~図2Hに示すように、第3工程で、配線2の第1端部8および第2端部9を除去するので、除去される第1端部8および第2端部9の長さLを100mm未満の範囲に抑制することができる。そのため、除去される配線2の量(あるいは長さ)を抑制でき、そのため、配線2の歩留まりに優れ、結果として、インダクタ1を低コストで製造することができる。
 従って、この製造方法によれば、インダクタ1のインダクタンスの評価、および、配線2の導通検査を容易かつ確実に実施できながら、インダクタ1を低コストで製造することができる。
 また、この製造方法では、配線2の直径Dが、1000μm以下と小さい場合には、薄型のインダクタ1を製造することができる。
 一方、薄型のインダクタ1を製造する方法において、特許文献1のインダクタのように、配線2の端面と磁性層3の一端面16とが面一であれば、その後、端子25の配線2の端面への接触がより一層困難になる。
 しかし、この第1実施形態では、上記したように、第2工程では、磁性層3を、配線2の第1端部8および第2端部9が2mm以上の範囲で磁性層3から露出するように、形成するので、たとえ、配線2の直径Dが、500μm以下と小さい場合であっても、その後、端子25を第1端部8および第2端部9に容易に接触させることができる。
 そのため、端子25が配線2の第1端部8および第2端部9と容易に接触できながら、薄型のインダクタ1を製造することができる。
 また、図1Cに示すように、この第1実施形態の第2工程では、配線2の第1端部8および第2端部9が磁性層3から露出するので、第2工程後において、図2Eに示す評価検査工程において、2つの端子25のそれぞれを配線2の第1端部8および第2端部9のそれぞれに容易に接触させることができ、2つの端子25と配線2との電気的な接続が確実である。
 図1Bに示すように、この第1実施形態の第1工程では、導線6と、導線6の第1外周面12を被覆する絶縁層7とを備える配線2を準備しても、図2Fおよび図5に示すように、第4工程において、配線2の第1端部8および第2端部9において導線6を絶縁層7から露出させるので、端子25と、配線2の第1端部8および第2端部9における導線6とを容易に接触させることができ、端子25と導線6との電気的な接続が確実である。
 図1C~図1Dに示す第1実施形態のインダクタ30では、複数の配線2のそれぞれの第1端部8および第2端部9は、2mm以上磁性層3から露出する。そのため、図2E~図2Fに示すように、端子25を配線2の第1端部8および第2端部9に容易に接触させることができ、端子25と配線2との電気的な接続が確実である。そのため、インダクタ1のインダンクタンスの評価、および、配線2の導通検査を容易かつ確実に実施できる。
 また、複数の配線2のそれぞれの第1端部8および第2端部9が100mm未満の範囲で磁性層3から露出するので、第1端部8および第2端部9を除去するように、インダクタ30を複数の配線2のそれぞれに対応して個片化して、インダクタ1を製造しても、除去される配線量を抑制でき、結果として、複数のインダクタ1を低コストで製造することができる。
  変形例
 以下の各変形例において、上記した第1実施形態と同様の部材および工程については、同一の参照符号を付し、その詳細な説明を省略する。また、各変形例は、特記する以外、第1実施形態と同様の作用効果を奏することができる。さらに、第1実施形態および変形例を適宜組み合わせることができる。
 図2Eおよび図5に示すように、第1実施形態の第4工程では、第1端部8および第2端部9において、導線6の第1外周面12の厚み方向一端部に対向する絶縁層7を除去して、導線6の第1外周面12の厚み方向一端部を絶縁層7から露出させる。
 図6に示すように、この変形例では、導線6の第1外周面12の全面に対向する絶縁層7を除去して、導線6の第1外周面12の全面を絶縁層7から露出させることもできる。
つまり、第4工程で、第1端部8および第2端部9における絶縁層7の全部を除去することができる。
 また、図1Cに示すように、第1実施形態では、第2工程(インダクタ30)において、第1端部8および第2端部9の両方を、磁性層3から露出させている。しかし、図示しないが、第1端部8および第2端部9のいずれか一方のみを磁性層3から露出させることもできる。
 図5に示すように、配線2の断面視形状(あるいは、第1端部8および第2端部9の正面視形状)は、略円形状であるが、変形例では、図7に示すように、略矩形状である。具体的には、インダクタ30において、第1端部8および第2端部9のそれぞれは、略箱形状を有する。
 この変形例の配線2の厚みT2は、第1実施形態における配線2の直径Dと同様である。
 なお、この変形例において、さらに、断面視における配線2の隅部(例えば、厚み方向一方面と、隣接方向(第1配線4および第2配線5が隣接する方向)両外側面とにより形成される隅部)は、例えば、湾曲形状を有することもできる。
 また、図4A~図4Cに示すように、第1実施形態では、磁性層3を、3つの磁性シート(第1磁性シート21、第2磁性シート22および第3磁性シート23)の積層シートとして形成したが、その数は、限定されず、1、2、または、4以上でもよい。
 また、第1実施形態の第2工程では、シート形状に形成した磁性シート20(磁性層3)によって、配線2を被覆しているが、例えば、磁性組成物のワニスを配線2に対して塗布して、その後、磁性組成物をシート形状に形成して、磁性層3を形成することもできる。
 図2Gに示すように、一実施形態の第3工程では、配線2において磁性層3に埋設される途中部10を切断する。つまり、第1切断線26が形成されるように、インダクタ30を切断する。
 しかし、この変形例では、図8に示すように、配線2において磁性層3に埋設されない部分(具体的には、配線2および途中部10の境界部分)を切断することもできる。配線2を、インダクタ30の端面に沿う第3切断線28が形成されるように、切断する。
 図2Gに示すように、一実施形態の第3工程では、複数の配線2を個片化するように、つまり、第2切断線27が形成されるように、磁性層3を切断する。
 図9に示すように、変形例では、複数の配線2を個片化せず、つまり、第2切断線27が形成されないように、磁性層3を切断する。第3工程によって得られるインダクタ1は、複数の配線2を備える。
 図9の変形例では、磁性層3および配線2を切断している。
 しかし、変形例では、図10に示すように、磁性層3を切断せず、配線2のみを切断することもできる。配線2を、第3切断線28が形成されるように、切断する。
 一実施形態では、図1Cに示すように、複数の配線2を備えるインダクタ30を作製している。
 しかし、図11Aおよび図11Bに示すように、変形例では、1つの配線2を備えるインダクタ準備シート15を作製することができる。
 図11Aに示すように、第3工程では、第1切断線26が形成されるように、配線2および磁性層3を切断する。
 あるいは、図11Bに示すように、第3工程では、第3切断線28が形成されるように、配線2を切断する。
 一実施形態の評価検査工程では、インダクタ1のインダクタンスの評価、および、配線2の導通検査の両方を実施しているが、どちらか一方でもよい。
 また、磁性層3における磁性粒子の割合は、磁性層3において一様でもよく、また、各配線2から離れるに従って、高くなってもよく、あるいは、低くなってもよい。磁性層3における磁性粒子の割合が、配線2から離れるに従って、高くなるインダクタ1を製造するには、例えば、図4Bに示すように、第2磁性シート22における磁性粒子の存在割合、および、第3磁性シート23における磁性粒子の存在割合を、第1磁性シート21における磁性粒子の存在割合に比べて高く設定する。
  <第2実施形態>
 以下の第2実施形態において、上記した第1実施形態およびその変形例と同様の部材および工程については、同一の参照符号を付し、その詳細な説明を省略する。また、第2実施形態は、特記する以外、第1実施形態およびその変形例と同様の作用効果を奏することができる。さらに、第1実施形態、その変形例および第2実施形態を適宜組み合わせることができる。
 第1実施形態では、図1Aで示され、第1工程で準備する配線2(図1A参照)、および、図1Cで示され、第2工程において作製されるインダクタ30(図1C)における配線2は、平面視略U字形状を有する。
 しかし、配線2の平面視形状は、上記に限定されない。
 例えば、図12に示すように、第2実施形態では、上記した配線2は、平面視略葛折り形状を有する。
 配線2の途中部10も、平面視略葛折り形状を有しており、より具体的には、平面視において折れ曲がる屈曲部14を有する。屈曲部14は、途中部10において、電気の流れ方向に互いに間隔を隔てて複数配置されている。
 インダクタ30において、磁性層3の4つの周端面のうち、互いに間隔を隔てて対向する一端面(先端面)16および他端面(後端面)17のそれぞれからは、第1端部8および第2端部9のそれぞれが、露出している。
  <第3実施形態>
 以下の第3実施形態において、上記した第1実施形態、その変形例および第2実施形態と同様の部材および工程については、同一の参照符号を付し、その詳細な説明を省略する。また、第3実施形態は、特記する以外、第1実施形態、その変形例および第2実施形態と同様の作用効果を奏することができる。さらに、第1実施形態、その変形例、第2実施形態および第3実施形態を適宜組み合わせることができる。
 図1Cに示すように、第1実施形態では、インダクタ30において、途中部10において流れ方向全部が、磁性層3に埋設されている。
 図13に示すように、第3実施形態では、途中部10において流れ方向の一部を、磁性層3から露出させることもできる。
 具体的には、インダクタ30において、途中部10(配線2)において流れ方向略中央部18に相当する湾曲部11を、磁性層3の他端面17から露出させる。
 評価検査工程では、湾曲部11には、端子25を接触させず、第1端部8および第2端部9に端子25を接触させる。
 第3工程では、第1端部8および第2端部9を除去する一方、湾曲部11が残存するように、配線2および磁性層3を切断する。つまり、湾曲部11をインダクタ1に付随させる。
 これにより、磁性層3と、磁性層3から露出する湾曲部11、および、磁性層3に埋設説される部分(途中部10において湾曲部11以外の部分)を有する配線2とを備えるインダクタ1を得る。
 以下に実施例および比較例を示し、本発明をさらに具体的に説明する。なお、本発明は、何ら実施例および比較例に限定されない。また、以下の記載において用いられる配合割合(含有割合)、物性値、パラメータなどの具体的数値は、上記の「発明を実施するための形態」において記載されている、それらに対応する配合割合(含有割合)、物性値、パラメータなど該当記載の上限(「以下」、「未満」として定義されている数値)または下限(「以上」、「超過」として定義されている数値)に代替することができる。
  実施例1
 図1A~図2Dに示すように、第1工程および第2工程を順に実施して、図1Cおよび図1Dに示すインダクタ30を得た。
 図1A~図1Bに示すように、第1工程では、直径Dが220μm(半径R2が110μm)の配線2を複数準備した。詳しくは、半径R1が100μmである導線6と、厚みT1が10μmである絶縁層7とを備える配線2を複数準備し、これを図示しない水平台に、平面視U字形状となるように、載置した。
 別途、磁性粒子およびバインダを含有する磁性シート20(より具体的には、第1磁性シート21、第2磁性シート22、第3磁性シート23の積層シート(図4A~図4C参照)によって、導線6の途中部10を被覆した。磁性シート20は、第1端部8および第2端部9が露出するように、シート状を形成した。
 図1Cに示すように、第1端部8および第2端部9のそれぞれの長さLは、10mmであった。
 図2E~図2Hに示すように、その後、第4工程および第3工程を順に実施して、インダクタ1を得た。
  実施例2~比較例2
 表1の記載に従って、長さLを変更した以外は、実施例1と同様に処理して、インダクタ30を作製し、続いて、インダクタ1を得た。
  [検査評価工程における検査容易性]
 各実施例および各比較例の製造途中のインダクタ30の検査容易性を、下記の基準に従って評価した。その結果を表1に記載する。
○ 直径5mmの針状の端子25、および、直径5mmの円柱状の端子25のいずれも、第1端部8および第2端部9と接触でき、インダクタ1のインダクタンスを測定でき、かつ、配線2の導通検査を実施できた。
△ 直径5mmの針状の端子25は、第1端部8および第2端部9と接触でき、インダクタ1のインダクタンスを測定でき、かつ、配線2の導通検査を実施できた。しかし、直径5mmの円柱状の端子25は、第1端部8および第2端部9と接触できず、インダクタ1のインダクタンスを測定できず、また、配線2の導通検査も実施できなかった。
× 直径5mmの針状の端子25、および、直径5mmの円柱状の端子25のいずれも、第1端部8および第2端部9と接触できず、インダクタ1のインダクタンスを測定できず、また、配線2の導通検査も実施できなかった。
  [製造コスト]
 各実施例および各比較例の第4工程における第1端部8および第2端部9の除去量を測定して、製造コストを、下記の基準に従って評価した。その結果を表1に記載する。
○ 配線2の第1端部8および第2端部9のそれぞれの長さLが、40mm以下
△ 配線2の第1端部8および第2端部9のそれぞれの長さLが、40mm超過、100mm未満
× 配線2の第1端部8および第2端部9のそれぞれの長さLが、100mm以上

Claims (5)

  1.  配線を準備する第1工程と、
     磁性粒子を含有する磁性組成物から磁性層を、前記配線の途中部の外周面を被覆し、かつ、前記配線の端部が2mm以上100mm未満の範囲で前記磁性層から露出するように、形成する第2工程、および、
     前記配線の前記端部を除去する第3工程
    を備えることを特徴とする、インダクタの製造方法。
  2.  前記配線の前記インダクタにおける厚み方向長さが、1000μm以下であることを特徴とする、請求項1に記載のインダクタの製造方法。
  3.  前記第2工程では、前記配線の両端部が前記磁性層から露出することを特徴とする、請求項1に記載のインダクタの製造方法。
  4.  前記第1工程では、導線と、前記導線の外周面を被覆する絶縁層とを備える前記配線を準備し、
     前記第2工程後、前記第3工程前であって、前記配線の前記端部において前記導線を前記絶縁層から露出させる第4工程をさらに備えることを特徴とする、請求項1に記載のインダクタの製造方法。
  5.  複数の配線と、
     前記複数の配線のそれぞれの途中部をする磁性層とを備え、
     前記磁性層は、磁性粒子を含有し、
     前記複数の配線のそれぞれの端部は、2mm以上100mm未満の範囲で前記磁性層から露出することを特徴とする、インダクタ。
