日本国特開2012-18993号公報には、光学ユニットを効率良く製造する方法として、ウエハレベル積層体からなる光学ユニットが開示されている。ウエハレベル光学ユニットは、それぞれが複数の光学素子を含む複数の素子ウエハを積層し接着剤で接着した積層ウエハを切断/個片化することで作製される。
素子ウエハを接着する接着剤として液体材料を用いると、接着剤が光路に、はみ出して光学ユニットの光学特性に悪影響を及ぼすおそれがある。
日本国特開2011-197186号公報および日本国特開2014-239446号公報には、素子ウエハを接着する接着剤として固体の粘着シート(接着シート)を用いたレンズウエハ(素子ウエハ)の接着方法が提案されている。
通常、接着シートは2枚の離型フィルム(release film)で挟持(サンドイッチ)されている。接着シートは、片面の離型フィルムが剥離され、剥離面が第1のウエハに貼り付けられた後に、もう一方の離型フィルムが剥離される。そして、接着シートが貼り付けられた第1のウエハをもう一方の第2のウエハに圧着することで2枚のウエハは接着される。
接着シートは粘着性のあるゲル状の未硬化の硬化性樹脂からなる。このため、離型フィルムが剥離された表面には凹凸があり表面性が良くない。しかし、硬いウエハ(光学部材)の表面に圧着されると、軟らかい接着シートの表面は成型され光学部材の表面のレプリカ面となる。これに対して、光路となっている空間である光路空間と接していると、接着シートの表面は圧着成型されないため、剥離された状態のままである。このため、接着シートが光路空間と接していると、表面で光が散乱するため、光学特性が劣化するおそれがある。このため、接着シートを用いてレンズウエハを接着するには、光路領域に開口(穴)のある接着シートが使用されている。
接着シートの所定位置に所定形状の開口を形成するパターニングは容易ではない。また、開口が形成された接着シートは、開口の無い接着シートよりも機械的強度が弱く、変形したり破損したりしやすいため、取り扱いが容易ではない。
本発明の実施形態は、製造が容易で光学特性の良い内視鏡用光学ユニットの製造方法、製造が容易で光学特性の良い内視鏡用光学ユニット、および製造が容易で光学特性の良い内視鏡用光学ユニットを具備する内視鏡を提供することを目的とする。
本発明の実施形態の内視鏡用光学ユニットの製造方法は、第1の光路部と前記第1の光路部を囲む第1のスペーサ部とを含む第1の光学素子と、第2の光路部と前記第2の光路部を囲む第2のスペーサ部とを含む第2の光学素子と、硬化性樹脂膜を有し、前記第1の光学素子と前記第2の光学素子とを接着しているシート状接着部と、を具備し、前記シート状接着部が、光路空間と接している中央部と、前記第1のスペーサ部と前記第2のスペーサ部とを接着し前記中央部を囲んでいる周辺部と、を含み、前記第1の光学素子を含む第1の素子ウエハと、前記第2の光学素子を含む第2の素子ウエハと、を作製する工程と、前記硬化性樹脂膜を含む接着シートを準備する工程と、前記接着シートの所定領域を硬化処理する部分硬化工程と、前記所定領域の表面をオプティカルフラット面とする鏡面化工程と、前記第1の素子ウエハと前記第2の素子ウエハとの間に前記接着シートの前記所定領域が前記第1の光路部および前記第2の光路部と対向するように配置して積層し積層ウエハを作製する工程と、前記積層ウエハの前記接着シートの未硬化領域を硬化処理する硬化工程と、前記積層ウエハを切断する工程と、を具備する。

<第1実施形態>
図1に示すように、本実施形態の内視鏡用光学ユニット1(以下、「光学ユニット1」ともいう。)は内視鏡9の挿入部3の先端部3Aに配設される。

なお、以下の説明において、各実施の形態に基づく図面は、模式的なものであり、各部分の厚さと幅との関係、夫々の部分の厚さの比率および相対角度などは現実のものとは異なることに留意すべきであり、図面の相互間においても互いの寸法の関係や比率が異なる部分が含まれている場合がある。また、一部の構成要素の図示を省略する場合がある。
内視鏡9は、挿入部3と、挿入部3の基端部側に配設された把持部4と、把持部4から延設されたユニバーサルコード4Bと、ユニバーサルコード4Bの基端部側に配設されたコネクタ4Cと、を具備する。挿入部3は、光学ユニット1が配設されている先端部3Aと、先端部3Aの基端側に延設された湾曲自在で先端部3Aの方向を変えるための湾曲部3Bと、湾曲部3Bの基端側に延設された軟性部3Cとを含む。光学ユニット1は入光面10SAが、先端部3Aの先端面3SAに露出している(図3参照)。把持部4には術者が湾曲部3Bを操作するための操作部である回動するアングルノブ4Aが配設されている。
ユニバーサルコード4Bは、コネクタ4Cを介してプロセッサ5Aに接続される。プロセッサ5Aは内視鏡システム6の全体を制御するとともに、光学ユニット1が出力する撮像信号に信号処理を行い画像信号として出力する。モニタ5Bは、プロセッサ5Aが出力する画像信号を内視鏡画像として表示する。なお、内視鏡9は軟性鏡であるが、湾曲部を有していれば硬性鏡でもよい。すなわち、軟性部等は実施形態の内視鏡の必須の構成要素ではない。また、実施形態の内視鏡は、光学ユニット1を具備しているカプセル型でもよい。
<光学ユニットの構成>
図2~図4に示す様に、内視鏡用光学ユニット1は、第1の光学素子10A、第2の光学素子10B、第3の光学素子10Cおよび第4の光学素子10Aが積層された積層体である。

なお、以下、複数の構成要素のそれぞれを示す場合には、符号の末尾のアルファベット1文字を省略する。例えば、第1の光学素子10A~第4の光学素子10Dのそれぞれを光学素子10という。
複数の光学素子10は、それぞれの間に配設されたシート状接着部(以下、「接着部」ともいう)20により接着されている。すなわち、第1の光学素子10Aの裏面10SBAと第2の光学素子10Bのおもて面10SABとは、硬化性樹脂膜からなる第1のシート状接着部20Aを介して接着されている。第2の光学素子10Bの裏面10SBBと第3の光学素子10Cのおもて面10SACとは、第2のシート状接着部20Bを介して接着されている。第3の光学素子10Bと第4の光学素子10Cとは、第3のシート状接着部20Cを介して接着されている。
光学ユニット1は、積層ウエハ1Wの切断により作製されるウエハレベル光学ユニットである(図11参照)。このため、光学素子10および接着部20は、いずれも光軸直交方向の断面の外形が4角形で外寸が同じである。そして、複数の光学素子10は光軸Oが一致するように積層されている。
光学素子10は、光路を構成している光路部11と光路部11を隙間無く囲んでいる環状のスペーサ部12とを有する。例えば光学素子10Aの平面視円形の光路部11Aのおもて面10SAAは平板状の入射面であり、裏面10SBAは凹レンズとなっている。すなわち、光路部11Aは、いわゆる平凹レンズである。スペーサ部12Aは、平面視の外形が4角形で内形は円形で、光路部11Aよりも突出した接着面を有する。
光学素子10Bの光路部11Bは、おもて面10SABが凸形状で裏面10SBBが凹形状の負メニスカスレンズである。光学素子10Cの光路部11Cは、両面が凸形状の凸レンズである。光学素子10Dは平行平板の赤外線カットフィルタである。
対向する光学素子10を接着している接着部20は、光路に配設されている円形の中央部21と、中央部21を隙間無く囲んでいる環状の周辺部22と、に大別される。すなわち、接着部20Aは中央部21Aと周辺部22Aとを有し、接着部20Bは中央部21Bと周辺部22Bとを有し、接着部20Cは中央部21Cと周辺部22Cとを有する。
ただし、中央部21と周辺部22との境界は明確に区別されるものではない。後述するように、製造過程では、中央部21と周辺部22とは、1枚の接着シート20W(図10参照)の隣り合う領域であり同じ硬化性樹脂からなる。
なお、光学素子10A~10Dの厚さD1~D4および接着部20A~20Cの厚さd1~d3は、仕様に応じて設定される。
光学ユニット1では、例えば、光学素子10Bの光路部11Bと接着部20Aの中央部21Aとの間は、固体の光学部材が存在しない光路空間LSである。すでに説明したように、従来の接着シートを用いた光学ユニットでは、光路空間LSと接している接着シート(接着部)の表面性は良くない。
しかし、光学ユニット1では、後述する製造方法で製造されるために、例えば、接着部20Aの中央部21Aのおもて面21SAおよび裏面21SBは光路空間LSと接しているが、オプティカルフラット面となっている。ここで、オプティカルフラット面とは、面の凹凸が、内視鏡9が撮像を行う光のうち最も短い波長λの1/4以下であって、光学的に平面とみなすことができる、レンズとして作用しない面精度の平面をいう。さらに、接着部20Aの中央部21Aのおもて面21SAおよび裏面21SBは、平行に作られており、いわゆるオプティカルパラレル(optical parallel)となっている。
光学ユニット1が可視光光学系を構成している場合には、可視光の最短波長であるλ=400nmの光に対して、面の凹凸が100nm(λ/4)の面精度の平面が、オプティカルフラット面である。面精度は、例えば、面精度が(λ/10)以上の基準基板を用いて干渉技術により測定される。
なお、図示しないが、光学ユニット1は、フレア絞りおよび明るさ絞り等の他の光学要素も具備している。また、いずれかの光学素子が中央に光路となる貫通孔のあるスペーサ素子であってもよい。すなわち、実施形態の光学ユニットの構成は、光学ユニット1の構成に限定されるものではなく、光学素子、スペーサおよび絞りの数等の構成は仕様に応じて設定される。
本実施形態の光学ユニットの必須の構成要素は、第1の光学素子10Aと第2の光学素子10Bと第1のシート状接着部20Aとである。
すなわち、内視鏡用光学ユニット1は、第1の光路部11Aと第1のスペーサ部12Aとを含む少なくとも1つの第1の光学素子10Aと、第2の光路部11Bと第2のスペーサ部12Bとを含む少なくとも1つの第2の光学素子10Bと、第1の光学素子10Aと第2の光学素子10Bとを接着しているシート状接着部20Aと、を具備し、シート状接着部20Aが、光路空間LSと接し光路を構成している中央部21Aと、第1のスペーサ部12Aと第2のスペーサ部12Bとを接着している周辺部22Aと、を含み、中央部21Aの光路空間LSと接している表面21SA、21SBがオプティカルフラット面である。
光学ユニット1は、素子ウエハ10Wが接着シート20Wにより接着されているため、接着剤が光路空間にはみ出して光学特性に悪影響を及ぼすことがない。また、接着シート20Wの光路領域に開口を形成する必要がないため、製造が容易である。そして、光学ユニット1は、光路を構成している中央部21の表面21SA、21SBがオプティカルフラット面であるため、表面で光が散乱することが無いため、光学特性が良い。
そして、光学ユニット1を具備する内視鏡9は細径で、製造が容易で信頼性が高い。
<内視鏡用光学ユニットの製造方法>
次に図5に示すフローチャートに沿って、本実施形態の内視鏡用光学ユニットの製造方法を説明する。光学ユニット1は、複数の光学ユニットを含む積層ウエハ1W(図11参照)を切断し個片化することで製造されるウエハレベル光学ユニットである。

<ステップS10>素子ウエハ作製工程
複数の素子ウエハ10WA~10WDが、仕様に基づいて作製される。例えば、図6に示すように、素子ウエハ10WBは、光路部11Bと光路部11Bを囲むスペーサ部12Bとを有する光学素子10Bがマトリックス状に16個配置されている角型ウエハである。隣り合う素子ウエハ10Wの境界線は後述する切断工程における切断線CL(図13参照)である。すなわち、素子ウエハ10Wの状態では、スペーサ部12は光路部11を囲む平行平板領域である。
複数の素子ウエハ10WA~10WDが、仕様に基づいて作製される。例えば、図6に示すように、素子ウエハ10WBは、光路部11Bと光路部11Bを囲むスペーサ部12Bとを有する光学素子10Bがマトリックス状に16個配置されている角型ウエハである。隣り合う素子ウエハ10Wの境界線は後述する切断工程における切断線CL(図13参照)である。すなわち、素子ウエハ10Wの状態では、スペーサ部12は光路部11を囲む平行平板領域である。
素子ウエハ10WA~10WCは、ポリカーボネート等の透明の光学樹脂からなる。例えば、金型を用いて光学樹脂を射出成形法、またはプレス成形法等で成形することで、複数の所定の形状の光路部11Bのある素子ウエハ10WBが作製される。素子ウエハ10Wの形状は金型の形状が転写されるために、光路部11として非球面レンズも容易に作製できる。
なお、平行平板の素子ウエハ10WDは、赤外線を除去する赤外線カット材料からなる平行平板のフィルタウエハである。フィルタウエハとしては、所定波長の光だけを透過し、不要波長の光をカットするバンドパスフィルタが表面に配設されている平板ガラスウエハ等でもよい。
素子ウエハ10Wは、仕様の光の波長帯域において透明であればよく、例えば、ホウケイ酸ガラス、石英ガラス、または単結晶サファイア等のガラスのエッチング処理により作製されてもよい。また、平行平板ウエハに樹脂からなる光路部11およびスペーサ部12を配設したハイブリッドレンズウエハでもよい。
すでに説明したように、素子ウエハ10Wの構成、すなわち、材料、配置されている光学素子10の形状、数、配置、および外形形状等は仕様に応じて設計される。ただし、素子ウエハ10WA~10WCの光学素子10A~10Cの数および配置は同じであることが好ましい。
<ステップS11>接着シート準備工程
接着シート20Wが準備される。図7に示すように、例えば、接着シート20Wは2枚の離型フィルム30A、30Bで挟持されている。未硬化で粘着性のある硬化性樹脂からなる粘着フィルムである接着シート20Wは、離型フィルム30に樹脂を塗布することで作製される。また、所望の仕様の市販の粘着シートを接着シート20Wとして用いてもよい。なお、素子ウエハ作製工程と接着シート準備工程との順序は逆でもよい。
接着シート20Wが準備される。図7に示すように、例えば、接着シート20Wは2枚の離型フィルム30A、30Bで挟持されている。未硬化で粘着性のある硬化性樹脂からなる粘着フィルムである接着シート20Wは、離型フィルム30に樹脂を塗布することで作製される。また、所望の仕様の市販の粘着シートを接着シート20Wとして用いてもよい。なお、素子ウエハ作製工程と接着シート準備工程との順序は逆でもよい。
本実施形態の接着シート20Wは、アクリル系紫外線硬化型樹脂からなる。接着シート20Wは、厚さ25μm、光透過率(400nm)99.8%、屈折率1.49である。
接着シート20Wの硬化性樹脂には、天然ゴム、アクリル樹脂、エチレン/酢酸ビニル共重合体、ポリウレタン、ポリエステル、シリコンゴム、弗素ゴム、ポリビニルブチラ-ル等を用いる。硬化性樹脂は、粘着付与剤、粘着調整剤、老化防止剤、安定剤、着色剤、を含むことができる。
硬化性樹脂が紫外線硬化型樹脂の場合には、ポリイソシアネート化合物等の硬化剤およびベンゾイン誘導体等の重合開始剤を含む。硬化性樹脂が熱硬化型樹脂の場合には、アゾ化合物、過酸化物等の重合開始剤を含む。
また、PET等を基体とする離型フィルム30の離型面は、シリコーン、ワックス、弗素樹脂等の離型剤で処理し離型化されている。離型フィルム30の材料が弗素樹脂のように離型性を示す場合には離型処理は不要である。
離型フィルム30が剥離された、粘着性のある接着シート20Wの表面20S1は凹凸があり、オプティカルフラット面ではない。このため、素子ウエハ10WA、10WBを接着シート20WAで接着すると、光学ユニットの光路空間LSと接している中央部21Aの表面は凹凸があり、光が散乱する。
このため、図8および図9に示す様に、実施形態の製造方法では、接着シート20Wの所定領域(中央部21)の表面をオプティカルフラット面とする鏡面化工程が行われる。本実施形態の製造方法では、鏡面化工程は、接着シート20Wの部分硬化処理と同時に行われる。
<ステップS12>離型基板圧着工程
図8に示す様に、接着シート20Wが2枚の離型基板40A、40Bで挟持され圧着される。離型基板40A、40Bは、接着シート20Wの厚さよりも少し短い距離で離間した平行な状態で保たれる。離型基板40A、40Bは、接着シート20Wをはさんでいる離型面40S1、40S2がオプティカルフラット面の硬質基板、例えばガラス基板である。
図8に示す様に、接着シート20Wが2枚の離型基板40A、40Bで挟持され圧着される。離型基板40A、40Bは、接着シート20Wの厚さよりも少し短い距離で離間した平行な状態で保たれる。離型基板40A、40Bは、接着シート20Wをはさんでいる離型面40S1、40S2がオプティカルフラット面の硬質基板、例えばガラス基板である。
離型基板40A、40Bは、ガラス基板の表面を、研磨加工/ポリッシング加工により、所定の仕様のオプティカルフラット面に加工した後に、表面を離型化処理することで作製される。なお、接着シート20Wが紫外線硬化型樹脂の場合には、1枚の離型基板40Aは紫外線を透過する透明基板である。
平行な状態の2枚の離型基板40A、40Bで圧着されている状態の接着シート20Wの表面および裏面は、離型面40S1、40S2の表面と同じ形状、すなわちオプティカルフラット面となっているとともにオプティカルパラレルとなっている。
なお、接着シート20Wを挟持している離型フィルム30A、30Bが紫外線透過材料からなり、かつ、離型面がオプティカルフラット面の場合には、離型基板として離型フィルム30を用いてもよい。
ただし、接着シート20Wを挟持している離型フィルム30A、30Bが可撓性の場合には、パターニング精度改善のため、例えば非可撓性の基板で挟持して部分露光工程が行われることが好ましい。
なお、第3の接着シート20WCは、上面が光路空間と接しているが、下面の光路には空間が存在しない。このため、離型基板40Aと素子ウエハ10WDとで第3の接着シート20WCを圧着してもよい。
<ステップS13>部分硬化工程(鏡面化工程:第1の硬化工程)
図9に示す様に、2枚の離型基板40A、40Bで圧着された接着シート20Wの複数の所定領域が硬化処理される。所定領域は、光学ユニット1の中央部21となる円形領域である。

接着シート20Wの複数の所定領域(中央部)21は、フォトマスク45を介して紫外光が照射されると硬化し粘着性を失う。紫外光が照射されない所定領域の周辺(周辺部)22は未硬化のままで、粘着性を有する。
所定領域(中央部)21の表面21SA、21SBは、離型基板40で圧着されている状態で硬化処理(圧着成型)され、離型基板の圧着面の形状が転写されたレプリカ面であり、硬化しているので離型基板40が剥離されても、オプティカルフラット面となっている。
すなわち、本実施形態の製造方法では、部分硬化処理工程が、所定領域の表面をオプティカルフラット面とする鏡面化工程でもある。
硬化性樹脂が、熱硬化性樹脂の場合には、例えば、レーザー光のスポット照射により部分的に所定領域だけを部分的に加熱することで部分硬化工程が行われる。
<ステップS14>積層ウエハ作製工程
図10に示す様に、素子ウエハ10WA~10WDおよび接着シート20WA~20WCが、光学素子10A~10Dの光軸Oおよび中央部21の中心が一致するように位置決めされ圧着積層されて積層ウエハ1Wが作製される。

すなわち、離型基板40A、40Bで挟持された接着シート20Wから、離型基板40Aが剥離され、接着シート20Wが素子ウエハ10Wに接着される。そして離型基板40Bが剥離され、もう1方の素子ウエハ10Wに接着される。
すでに説明したように、接着シート20Wの所定領域以外の領域(周辺部22)は未硬化で粘着性があるため、離型基板40が剥離された表面22Sには凹凸がある。これに対して、接着シート20Wの所定領域(中央部21)の表面21Sは硬化されているため、離型基板40の圧着面の形状が転写されたレプリカ面であり、離型基板40が剥離されてもオプティカルフラット面となっている。
なお、積層ウエハ作製工程は大気圧未満、例えば0.1気圧以下の減圧状態で行われることが好ましい。密封される光路空間LSの圧力が大気圧未満となるため、後工程、例えばリフロー工程の加熱により光路空間LSの気体が膨張して破損するおそれがないためである。なお、圧力の下限は、製造工程の簡略化のため、例えば、0.001気圧以上が好ましい。
<ステップS15>硬化工程(第2の硬化工程)
接着シート20Wが紫外線硬化型樹脂の場合には積層ウエハ1Wに紫外線が照射され、接着シート20Wが熱硬化型樹脂の場合には加熱処理が行われ、接着シート20Wの周辺部22を介して対向している素子ウエハ10Wが強固に接着される。
接着シート20Wが紫外線硬化型樹脂の場合には積層ウエハ1Wに紫外線が照射され、接着シート20Wが熱硬化型樹脂の場合には加熱処理が行われ、接着シート20Wの周辺部22を介して対向している素子ウエハ10Wが強固に接着される。
<ステップS16>切断工程
図11に示す様に、複数の光学ユニット1を含む積層ウエハ1Wが、切断線CLに沿ってダイシングブレードにより切断され個片化される。切断はレーザーダイシングまたはプラズマダイシングを用いてもよい。

本実施形態の製造方法によれば、接着剤が光路空間に、はみだすおそれが無く、かつ接着シート20Wに開口を形成する必要がないため、製造が容易である。さらに、製造された光学ユニット1は、光路空間と接している中央部21の表面21Sがオプティカルフラット面であるため、表面で光が散乱することが無く、光学特性が良い。
<第1実施形態の変形例1>
次に第1実施形態の変形例の内視鏡用光学ユニット1Aについて説明する。光学ユニット1Aは、光学ユニット1と類似し同じ効果を有しているので、同じ構成要素には同じ符号を付し説明は省略する。

図12に示す様に、光学ユニット1Aでは、シート状接着部25(25A、25B)が、透明な平行平板素子23の両面に硬化性樹脂膜24A、24Bが配設されている両面接着部である。すなわち、図示しないが、素子ウエハを接着していた接着シートが、透明な平行平板シートの両面に硬化性樹脂膜が配設されている両面シートである。
光学ユニット1では、シート状接着部20A、20Bの中央部21は両面が光路空間と接しているため、積層時に変形し光学特性が劣化する可能性が無いとはいえない。これに対して光学ユニット1Aのシート状接着部25の硬化性樹脂膜24A、24Bは、平行平板素子23を基体としているため、変形しにくく、光学特性が劣化するおそれが無い。さらに、シート状接着部25は平行平板素子23を光学素子10の間隔を所望の間隔に規定するスペーサとして用いることもできる。
なお、光学ユニット1Aのシート状接着部20Cは、片面しか光路空間LSと接していない。このため、光学素子10Cと光学素子10Dとを接着しているシート状接着部20Cは両面接着部ではない。もちろん、素子ウエハ10WCと素子ウエハ10WDとの接着にも両面接着シートを用いてもよい。
以上の説明のように、実施形態の内視鏡用光学ユニットは、第1の光学素子と、第2の光学素子と、シート状接着部と、具備する。第1の光学素子は、第1の光路部と前記第1の光路部を隙間無く囲む第1のスペーサ部とを含む。第2の光学素子は、第2の光路部と前記第2の光路部を隙間無く囲む第2のスペーサ部とを含む。シート状接着部は、少なくとも1つの硬化性樹脂膜を有し前記第1の光学素子の第1のスペーサ部と前記第2の光学素子の第1のスペーサ部とを接着している。シート状接着部は、光路空間と接している中央部と、前記第1のスペーサ部と前記第2のスペーサ部とを接着し前記中央部を囲んでいる周辺部と、を含む。
実施形態の内視鏡用光学ユニットの製造方法は、複数の第1の光学素子を含む第1の素子ウエハと複数の第2の光学素子を含む第2の素子ウエハとを作製する工程と、少なくとも1つのシート状接着部を含む接着シートを準備する工程と、接着シートの複数の所定領域を硬化処理する部分硬化工程と、前記複数の所定領域の表面をオプティカルフラット面とする鏡面化工程と、前記第1の素子ウエハと前記第2の素子ウエハとの間に前記接着シートの前記複数の所定領域のそれぞれが前記複数の第1の光学素子の第1の光路部および前記複数の第2の光学素子の第2の光路部と対向するように配置して積層し積層ウエハを作製する工程と、積層ウエハの接着シートの前記複数の所定領域の周囲の未硬化領域を硬化処理する硬化工程と、積層ウエハを切断し複数の光学ユニットに個片化する工程と、を具備する。
<第2実施形態>
次に第2実施形態の変形例の内視鏡用光学ユニット1Bについて説明する。光学ユニット1Bは、光学ユニット1と類似しているので、同じ構成要素には同じ符号を付し説明は省略する。

図13のフローチャートに示す様に、光学ユニット1Bの製造方法では、鏡面化工程(S13)が、硬化処理された接着シート20Wの所定領域の表面を機械的に加工する機械加工工程である。
ステップS10、S11は既に説明した第1実施形態の光学ユニット1の製造方法と同じである。
<ステップS12A>中間ウエハ接着工程
離型フィルム30が剥離された接着シート20Wが、中間ウエハ15の離型面15SAに接着される。中間ウエハ15は、シリコンウエハ等の非透明基板でもよいが、離型面15SAは離型化処理されているオプティカルフラット面である。なお、離型フィルム30Bが十分に厚く、離型面がオプティカルフラット面の場合には、接着シート20Wの一方の離型フィルム30Bを中間ウエハ15として用いてもよい。
離型フィルム30が剥離された接着シート20Wが、中間ウエハ15の離型面15SAに接着される。中間ウエハ15は、シリコンウエハ等の非透明基板でもよいが、離型面15SAは離型化処理されているオプティカルフラット面である。なお、離型フィルム30Bが十分に厚く、離型面がオプティカルフラット面の場合には、接着シート20Wの一方の離型フィルム30Bを中間ウエハ15として用いてもよい。
<ステップS12B>部分硬化工程
図14に示す様に、離型フィルム30Aが剥離された接着シート20Wの表面20S1には凹凸がある。中間ウエハ15に接着された接着シート20Wの複数の所定領域が硬化処理される。所定領域は、光学ユニット1Bの中央部21となる円形領域である。

<ステップS13>研磨工程(鏡面化工程)
接着シート20Wの部分硬化された所定領域(中央部21)の表面には凹凸がある。図15に示す接着シート20BWは、表面がオプティカルフラット面に加工された接着シート20Wである。鏡面化工程は、研削/研磨の機械加工工程であり、化学的加工を含むCMP工程でもよい。

なお、接着シート20BWの、中間ウエハ15のオプティカルフラット面から剥離された表面はオプティカルフラット面となる。また、接着シート20BWの表面および裏面はオプティカルパラレルとなっている
ステップS14~S16は、接着シートとして接着シート20BWを用いること以外は、既に説明した第1実施形態の光学ユニット1の製造方法と同じである。
なお、中間ウエハ15の表面がオプティカルフラット面でない場合には、中間ウエハ15として離型化処理されていない透明基板が用いられて、両面に接着シート20Wが接着され、部分硬化工程/研磨工程により、両面シートが作製される。
光学ユニット1Bは、接着シート20BWを用いて素子ウエハ10Wを接着しており、かつ、中央部21の光路空間と接している中央部21の表面21Sがオプティカルフラット面であるため、製造が容易で光学特性が良い。
<第3実施形態>
次に第3実施形態の変形例の内視鏡用光学ユニット1Cについて説明する。光学ユニット1Cは、光学ユニット1Bと類似しているので、同じ構成要素には同じ符号を付し説明は省略する。

図16のフローチャートに示す様に、光学ユニット1Cの製造方法では、部分硬化工程S12Bの後に、未硬化領域の硬化性樹脂膜を除去する工程S13Aと、第2の硬化性樹脂膜を配設する工程S13Bと、研磨工程(鏡面化工程)S13Cを更に有する。
ステップS10、S11、S12A、S12Bは、光学ユニット1Bの製造方法と同じである。
<ステップS13A>未硬化領域除去工程
図17に示す様に、接着シートの未硬化領域(周辺部)が除去される。例えば、所定領域(中央部21)の硬化膜と未硬化膜との溶剤への溶解性の差を利用して、所定領域(中央部21)の周囲の未硬化膜がアセトン等の有機溶剤により除去される。

<ステップS13B>第2樹脂配設工程
さらに、未硬化膜が除去された領域を含む全面に、第1の硬化性樹脂膜と同じように粘着性のある第2の硬化性樹脂膜22C1が配設される。

<ステップS13C>研磨工程(鏡面化工程)
図18に示す様に、研磨工程S13Cで、所定領域(中央部21)が、オプティカルフラット面であると共にオプティカルパラレルとなるように機械的に加工される。すなわち、所定領域(中央部21)の上の第2の硬化性樹脂膜22C1が機械的に除去され、その下にあった硬化されている所定領域(中央部21)の表面がオプティカルフラット面となる。
図18に示す様に、研磨工程S13Cで、所定領域(中央部21)が、オプティカルフラット面であると共にオプティカルパラレルとなるように機械的に加工される。すなわち、所定領域(中央部21)の上の第2の硬化性樹脂膜22C1が機械的に除去され、その下にあった硬化されている所定領域(中央部21)の表面がオプティカルフラット面となる。
硬化されている第1の硬化性樹脂からなる中央部21と、中央部21の周囲の未硬化の粘着性のる第2の硬化性樹脂からなる周辺部22C2は、一体化し、1枚の接着シート20CWを構成している。
なお、鏡面化工程S13Cの前に、所定領域(中央部21)の上の第2の硬化性樹脂膜をフォトリソグラフィ/エッチング等により除去しておいてもよい。または、インクジェット法、印刷法等により、所定領域(中央部21)の周囲にだけ第2の硬化性樹脂膜を配設してもよい。ただし、第2の硬化性樹脂膜21Cの厚さは、所定領域(中央部21)の厚さ以上とする。
ステップS14~S16は、接着シートとして接着シート20CWを用いること以外は、既に説明した第1実施形態の光学ユニット1、1Bの製造方法と同じである。
光学ユニット1Cは、接着シート20CWを用いて素子ウエハ10Wを接着しており、かつ、中央部21の光路空間と接している表面がオプティカルフラット面であるため、製造が容易で光学特性が良い。
なお、光学ユニット1Bと同じように、中間ウエハ15の表面がオプティカルフラット面でない場合には、離型化処理されていない透明中間ウエハを用いて両面シートが作製される。
また、第2の硬化性樹脂膜は第1の硬化性樹脂膜と同じ材料でもよいし、異なる材料でもよい。さらに、中央部を樹脂ではなく、ガラス等で構成してもよい。
<第3実施形態の変形例>
第3実施形態の変形例の内視鏡用光学ユニット1D、1Eは、光学ユニット1~1Cと類似し同じ効果を有しているので、同じ構成要素には同じ符号を付し説明は省略する。

図19に示す様に第3実施形態の変形例1の内視鏡用光学ユニット1Dでは、接着部20Dは、光路である中央部21だけなく、周辺部22の周囲領域29Dも、中央部21と同時に硬化処理されている。

なお、周囲領域29Dには、切欠きN29Dが形成されている。切欠きN29Dは、周囲領域29Dの必須の構成ではない。しかし、複数の素子ウエハ10Wを圧着して積層ウエハを作製する時に、未硬化の樹脂(周辺部)が熱で膨張すると、中央部21が変形するおそれがある。このため、周囲領域29Dには、過剰となった未硬化の樹脂を隙間の外に押し出すための切欠きN29Dが形成されていることが好ましい。
<第3実施形態の変形例2>
図20に示す様に第3実施形態の変形例2の内視鏡用光学ユニット1Eは、複数の光路のあるアレイ型光学ユニットである。

光学ユニット1Eの接着部20Eには、複数の光路に応じて複数の中央部21があり、周辺部22Eは、複数の中央部21を囲んでいるストライプ状である。また中央部21と同時に部分硬化処理される、周辺部22の周辺領域29Eもストライプ状である。すなわち、周辺部22は、円形等に限られるものではない。
<第4実施形態>
第4実施形態の内視鏡用光学ユニット1Fは、内視鏡用光学ユニット1~1Eと類似し同じ効果を有しているので、同じ構成要素には同じ符号を付し説明は省略する。

図21に示す様に、第4実施形態の光学ユニット1Fの積層ウエハ作製工程S14においては、素子ウエハとして複数の撮像素子50を含む撮像素子ウエハ50Wが接着シート20WDを介して接着された積層ウエハ1WFが作製される。
シリコンウエハからなる撮像素子ウエハ50Wには、公知の半導体製造技術により受光面50SAに受光部51等が形成されている複数の撮像素子50を含む。それぞれの撮像素子50の裏面50SBには貫通配線(不図示)を介して受光部51と接続されている電極52が配設される。撮像素子ウエハ50Wに読み出し回路が形成されていてもよい。
図22に示す様に、積層ウエハ1WFの切断により作製される光学ユニット1Fは、光学ユニット1の構成に更に撮像素子50を含む撮像ユニットである。
光学素子10A~10Dを介して撮像素子50の受光部51で受光された光は、電気信号に変換され電極52から出力される。
なお、例えば光学ユニット1B~1Fが、第1実施形態の変形例の光学ユニット1A等の構成を有していれば、それぞれが光学ユニット1A等の効果を有することは言うまでも無い。さらに、光学ユニット1A~1Fを具備する内視鏡が、光学ユニット1を具備する内視鏡9の効果を有し、さらに、光学ユニット1A~1Fのそれぞれの効果を有することは言うまでも無い。
本発明は上述した実施形態等に限定されるものではなく、本発明の要旨を変えない範囲において、種々の変更、改変等ができる。

Claims (10)
- 第1の光路部と前記第1の光路部を囲む第1のスペーサ部とを含む第1の光学素子と、
第2の光路部と前記第2の光路部を囲む第2のスペーサ部とを含む第2の光学素子と、
硬化性樹脂膜を有し、前記第1の光学素子と前記第2の光学素子とを接着しているシート状接着部と、を具備し、
前記シート状接着部が、光路空間と接している中央部と、前記第1のスペーサ部と前記第2のスペーサ部とを接着し前記中央部を囲んでいる周辺部と、を含む光学ユニットの製造方法であって、
前記第1の光学素子を含む第1の素子ウエハと、前記第2の光学素子を含む第2の素子ウエハと、を作製する工程と、
前記硬化性樹脂膜を含む接着シートを準備する工程と、
前記接着シートの所定領域を硬化処理する部分硬化工程と、
前記所定領域の表面をオプティカルフラット面とする鏡面化工程と、
前記第1の素子ウエハと前記第2の素子ウエハとの間に前記接着シートの前記所定領域が前記第1の光路部および前記第2の光路部と対向するように配置して積層し積層ウエハを作製する工程と、
前記積層ウエハの前記接着シートの未硬化領域を硬化処理する硬化工程と、
前記積層ウエハを切断する工程と、を具備することを特徴とする内視鏡用光学ユニットの製造方法。 - 前記部分硬化工程と前記鏡面化工程とが、離型面がオプティカルフラット面である離型基板が前記硬化性樹脂膜の表面に圧着された前記接着シートの部分硬化処理により同時に行われることを特徴とする請求項1に記載の内視鏡用光学ユニットの製造方法。
- 前記鏡面化工程が、硬化処理された前記所定領域の表面を機械的に加工する機械加工工程であることを特徴とする請求項1に記載の内視鏡用光学ユニットの製造方法。
- 前記部分硬化工程の後、前記機械加工工程の前に、
前記未硬化領域の前記硬化性樹脂膜を除去する工程と、
前記硬化性樹脂膜が除去された領域に第2の硬化性樹脂膜を配設する工程と、を更に有することを特徴とする請求項3に記載の内視鏡用光学ユニットの製造方法。 - 前記接着シートが、透明な平行平板シートの両面に前記硬化性樹脂膜が配設されている両面接着シートであることを特徴とする請求項1から請求項4のいずれか1項に記載の内視鏡用光学ユニットの製造方法。
- 第1の光路部と前記第1の光路部を囲む第1のスペーサ部とを含む第1の光学素子と、
第2の光路部と前記第2の光路部を囲む第2のスペーサ部とを含む第2の光学素子と、
前記第1の光学素子と前記第2の光学素子とを接着している硬化性樹脂膜を有するシート状接着部と、を具備し、
前記シート状接着部が、光路空間と接し光路を構成している中央部と、前記第1のスペーサ部と前記第2のスペーサ部とを接着し、前記中央部を囲んでいる周辺部と、を含み、
前記中央部の前記光路空間と接している表面がオプティカルフラット面であることを特徴とする内視鏡用光学ユニット。 - 前記シート状接着部の前記中央部と前記周辺部とが、同じ材料からなることを特徴とする請求項6に記載の内視鏡用光学ユニット。
- 前記シート状接着部の前記中央部と前記周辺部とが、異なる材料からなることを特徴とする請求項6に記載の内視鏡用光学ユニット。
- 前記シート状接着部が、透明な平行平板素子の両面に前記硬化性樹脂膜が配設されている両面接着部であることを特徴とする請求項6から請求項8のいずれか1項に記載の内視鏡用光学ユニット。
- 請求項6から請求項9のいずれか1項に記載の内視鏡用光学ユニットを具備することを特徴とする内視鏡。
