Description

共役ジエンの製造方法
 本発明は、共役ジエンの製造方法に関する。
 近年のアジアを中心としたモータリゼーションによって、ブタジエンをはじめとする共役ジエンは、合成ゴムの原料等として需要の増加が見込まれている。共役ジエンの製造方法としては、例えば、脱水素触媒を用いたn-ブタンの直接脱水素化反応により共役ジエンを製造する方法(特許文献1)及びn-ブテンの酸化的脱水素化反応により共役ジエンを製造する方法(特許文献2~4)が知られている。

 共役ジエンの需要増加に伴って、製造装置の要求特性、運転コスト、反応効率等の特色の異なる、多様な共役ジエンの製造方法の開発が求められている。
 本発明は、共役ジエンの新規製造方法として、触媒劣化が少なく、オレフィンから共役ジエンを効率良く製造可能な共役ジエンの製造方法を提供することを目的とする。
 本発明者らは、特定の脱水素触媒が、オレフィンの脱水素反応において優れた脱水素活性を示すこと及び高い脱水素活性を長期間維持し得ることを見出し、本発明を完成させるに至った。
 本発明の一側面は、オレフィンを含む原料ガスを脱水素触媒に接触させて、共役ジエンを含む生成ガスを得る工程を備える、共役ジエンの製造方法に関する。この製造方法において、脱水素触媒は、Al、第2族金属元素、第14族金属元素及びPtを含有し、脱水素触媒における、Ptに対する第14族金属元素のモル比Aは、10以上22以下であり、脱水素触媒における、Alに対する第2族金属元素のモル比Bは、0.25以上0.7以下である。かかる製造方法によれば、触媒劣化が十分に抑制され、効率良くオレフィンから共役ジエンを製造することができる。
 一態様において、モル比Aが12以上21以下であり、モル比Bが0.30以上0.60以下であってよい。この場合、触媒劣化がより顕著に抑制される。
 一態様において、脱水素触媒は、Al及び第2族金属元素を含む担体に、第14族金属元素及びPtを含む担持金属が担持された触媒であってよい。このような触媒を用いることで、より効率良く共役ジエンが得られるようになる。
 一態様において、上記第14族金属元素はSnであってよい。この場合、上述の効果が一層顕著に奏される。
 一態様において、上記第2族金属元素はMgであってよい。この場合、上述の効果が一層顕著に奏される。
 一態様において、上記オレフィンは、炭素数4~10のオレフィンであってよい。
 一態様において、上記オレフィンはブテンであってよく、このとき、共役ジエンはブタジエンであってよい。上記製造方法は、ブタジエンの製造方法として特に好適に利用することができる。
 本発明によれば、共役ジエンの新規製造方法として、触媒劣化が少なく、オレフィンから共役ジエンを効率良く製造可能な共役ジエンの製造方法を提供することができる。
 以下、本発明の好適な一実施形態について説明する。ただし、本発明は下記の実施形態に何ら限定されるものではない。
 本実施形態に係る製造方法は、オレフィンを含む原料ガスを脱水素触媒に接触させて、共役ジエンを含む生成ガスを得る工程(以下、「脱水素工程」ともいう。)を備える。この製造方法において、脱水素触媒は、アルミニウム(Al)、第2族金属元素、第14族金属元素及び白金(Pt)を含有し、脱水素触媒における、Ptに対する第14族金属元素のモル比A(第14族金属元素のモル数/Ptのモル数)が、10以上22以下であり、脱水素触媒におけるAlに対する第2族金属元素のモル比B(第2族金属元素のモル数/Alのモル数)が、0.25以上0.7以下である。
 本実施形態に係る製造方法によれば、触媒劣化が十分に抑制され、効率良くオレフィンから共役ジエンを製造することができる。すなわち、本実施形態に係る製造方法では、触媒劣化が十分に抑制されるため、触媒の交換又は再生の頻度を低減することができる。また、本実施形態に係る製造方法では、脱水素反応におけるオレフィンの転化率が高く、共役ジエンの選択率が高いことから、収率良く共役ジエンを得ることができる。
 なお、本明細書においてオレフィンの転化率、共役ジエンの選択率及び共役ジエンの収率は、下記式(1)、式(2)及び式(3)で定義される。

式(1)におけるrはオレフィンの転化率(%)である。mは、原料ガスに含まれるオレフィンのモル数である。mは、生成ガス中に残存するオレフィンのモル数である。
式(2)におけるrは共役ジエンの選択率(%)である。mは生成ガスに含まれる共役ジエンのモル数である。
式(3)におけるrは共役ジエンの収率(%)である。
 本実施形態に係る製造方法において、脱水素触媒の劣化が抑制される原因及び当該脱水素触媒が優れた脱水素活性を示す原因は、必ずしも明らかではないが、本発明者らは、以下のように推測している。
 本実施形態に係る脱水素触媒は、第2族金属元素及び第14族金属元素を含有するため、Al由来の酸点が第2族金属元素及び第14族金属元素による被覆を受ける。これにより、Alの酸性質が弱められ、オレフィンのクラッキング反応、重合反応等の副反応が抑えられると考えられる。また、脱水素触媒中の第14族金属元素とPtとがバイメタリック粒子を形成することで、Pt粒子同士の凝集が抑制されると共に、第14族金属元素からPtへの電子供与が起こると考えられる。これにより、脱水素活性が向上すると考えられる。さらに、上記バイメタリック粒子中でPt原子が希釈され、オレフィン1分子にPt原子が多点で作用することによるC-C結合の開裂反応が抑制されると考えられる。また、本実施形態に係る脱水素触媒では、Ptに対する第14族金属元素のモル比A及びAlに対する第2族金属元素のモル比Bが所定の範囲であることで、過剰な第14族金属元素によってPtの活性点が被覆されることが防止され、また、Al由来の酸点が第2族金属元素及び第14族金属元素によって十分に被覆される。そのため、脱水素触媒が優れた脱水素活性を示すと考えられる。
 本実施形態に係る製造方法において、原料ガスはオレフィンを含む。オレフィンの炭素数は、目的とする共役ジエンの炭素数と同じであってよい。すなわち、オレフィンは、生成物として想定される共役ジエン中に存在する二重結合の一つを水素化した場合に得られる炭化水素化合物であってよい。オレフィンの炭素数は、4~10であってよく、4~6であってよい。
 オレフィンは、例えば、鎖状であってよく、環状であってもよい。鎖状のオレフィンとしては、例えば、ブテン、ペンテン、ヘキセン、ヘプテン、オクテン、ノネン及びデセンであってよい。鎖状のオレフィンは、直鎖であってもよいし、分岐状であってもよい。直鎖状のオレフィンは、例えば、n-ブテン、n-ペンテン、n-ヘキセン、n-ヘプテン、n-オクテン、n-ノネン及びn-デセンであってよい。分岐状のオレフィンは、例えば、イソペンテン、2-メチルペンテン、3-メチルペンテン、2、3-ジメチルペンテン、イソヘプテン、イソオクテン、イソノネン及びイソデセンであってよい。原料ガスは、上記オレフィンの一種を単独で含むものであってよく、二種以上を含むものであってもよい。
 原料ガスにおいて、オレフィンの分圧は1.0MPa以下としてよく、0.1MPa以下としてもよく、0.01MPa以下としてもよい。原料ガスのオレフィン分圧を小さくすることで、オレフィンの転化率が一層向上し易くなる。
 原料ガスにおけるオレフィンの分圧は、原料流量に対する反応器サイズを小さくする観点から、0.001MPa以上とすることが好ましく、0.005MPa以上とすることがより好ましい。
 原料ガスは、窒素、アルゴン等の不活性ガスを更に含有していてもよく、スチームを更に含有していてもよい。
 原料ガスがスチームを含有するとき、スチームの含有量は、オレフィンに対して1.0倍モル以上とすることが好ましく、1.5倍モル以上とすることがより好ましい。スチームを原料ガスに含有させることで、触媒の活性低下がより顕著に抑制される場合がある。なお、スチームの含有量は、例えば、オレフィンに対して50倍モル以下であってよく、好ましくは10倍モル以下である。
 原料ガスは、上記以外に、水素、酸素、一酸化炭素、炭酸ガス、アルカン類、ジエン類等の他の成分を更に含有していてもよい。
 本実施形態に係る製造方法において、生成ガスは、共役ジエンを含む。本実施形態に係る製造方法により得られる共役ジエンとしては、例えば、ブタジエン(1,3-ブタジエン)、1,3-ペンタジエン、イソプレン、1,3-ヘキサジエン、1,3-ヘプタジエン、1,3-オクタジエン、1,3-ノナジエン及び1,3-デカジエンが挙げられる。生成ガスは、共役ジエンを一種含むものであってよく、二種以上の共役ジエンを含むものであってよい。
 本実施形態に係る製造方法は、上記の中でも、オレフィンとしてブテンを含む原料ガスを用いる方法、すなわち、1,3-ブタジエンを製造する方法に、特に好適に利用することができる。1,3-ブタジエンの製造に用いるブテンは、1-ブテン又は2-ブテンであってよい。ブテンは、1-ブテン及び2-ブテンの混合物であってよい。2-ブテンは、cis-2-ブテン及びtrans-2-ブテンのうち一方又は両方であってよい。
 以下、本実施形態に係る脱水素触媒について詳述する。
 脱水素触媒は、オレフィンの脱水素反応を触媒する固体触媒である。脱水素触媒は、Al、第2族金属元素、第14族金属元素及びPtを含有する。ここで、第2族金属元素とは、IUPAC(国際純正応用化学連合)の規定に基づく長周期型の元素の周期表における周期表第2族に属する金属元素を意味する。第14族金属元素とは、IUPAC(国際純正応用化学連合)の規定に基づく長周期型の元素の周期表における周期表第14族に属する金属元素を意味する。
 第2族金属元素は、例えば、ベリリウム(Be)、マグネシウム(Mg)、カルシウム(Ca)、ストロンチウム(Sr)及びバリウム(Ba)からなる群より選択される少なくとも一種であってよい。これらの中でも、第2族金属元素がMgである場合、本発明の効果が一層顕著に奏される。
 第14族金属元素は、例えば、ゲルマニウム(Ge)、スズ(Sn)及び鉛(Pb)からなる群より選択される少なくとも一種であってよい。これらの中でも、第14族金属元素がSnである場合、本発明の効果が一層顕著に奏される。
 脱水素触媒において、Al、第2族金属元素、第14族金属元素及びPtは、それぞれ単一の酸化物として存在していてよく、他の金属との複合酸化物として存在していてもよく、金属塩又は0価の金属として存在していてもよい。
 脱水素触媒において、Alの含有量は、脱水素触媒の全質量基準で、15質量%以上であってよく、25質量%以上であってもよい。また、Alの含有量は、40質量%以下であってよい。
 脱水素触媒において、第2族金属元素の含有量は、脱水素触媒の全質量基準で、10質量%以上であることが好ましく、13質量%以上であることがより好ましい。第2族金属元素の含有量は、脱水素触媒の全質量基準で、20質量%以下であることが好ましく、16質量%以下であることがより好ましい。
 脱水素触媒において、第14族金属元素の含有量は、脱水素触媒の全質量基準で、5質量%以上であることが好ましく、7質量%以上であることがより好ましい。第14族金属元素の含有量は、脱水素触媒の全質量基準で、15質量%以下であることが好ましく、13質量%以下であることがより好ましい。
 脱水素触媒において、Ptの含有量は、脱水素触媒の全質量基準で、0.1質量%以上であることが好ましく、0.5質量%以上であることがより好ましい。Ptの含有量は、脱水素触媒の全質量基準で、5質量%以下であることが好ましく、3質量%以下であることがより好ましい。Ptの含有量が0.1質量%以上であると、触媒量当たりの白金量が多くなり、反応器サイズを小さくできる。また、Ptの含有量が5質量%以下であると、触媒上で形成されるPt粒子が脱水素反応に好適なサイズとなり、単位白金重量あたりの白金表面積が大きくなるため、より効率的な反応系が実現できる。
 脱水素触媒において、Ptに対する第14族金属元素のモル比Aは、10以上22以下であり、Alに対する第2族金属元素のモル比Bは、0.25以上0.7以下である。モル比A及びモル比Bが上記範囲であると、副反応が十分に抑制されると共に、十分な脱水素活性が得られる。本発明者らは、このような効果が得られる理由を以下のように推測している。すなわち、モル比Aが10以上であり、モル比Bが0.25以上である場合、Al、第2族金属元素及び第14族金属元素の量が適度なバランスとなり、Alの酸性質を抑制する効果が十分となると共に、脱水素触媒中のPt及び第14族金属元素の量が適度なバランスとなり、Ptと第14族金属元素とが好適なバイメタリック粒子を形成できると考えられる。また、モル比Aが22以下であり、モル比Bが0.7以下である場合、第14族金属元素がPtに対して多くなりすぎず、Ptの活性点が第14族金属元素によって被覆されにくくなると共に、第2族金属元素がAlに対して多くなりすぎないため、脱水素触媒中のPtの分散性が高くなりやすいと考えられる。このような理由から、上記効果が奏されると推測される。
 脱水素触媒は、本発明の効果に一層優れる観点から、モル比Aが12以上21以下であり、モル比Bが0.30以上0.60以下であることが好ましく、モル比Aが14以上21以下であり、モル比Bが0.40以上0.55以下であることがより好ましい。
 モル比Aは、触媒劣化が一層抑制され、共役ジエンの製造効率が一層向上する観点から、12以上であることが好ましく、14以上であることがより好ましい。また、モル比Aは、Ptの活性点の露出が相対的に多くなり、脱水素活性が一層向上する観点から、21以下であることが好ましい。
 モル比Bは、副反応が一層抑制され、共役ジエンの製造効率が一層向上する観点から、0.30以上であることが好ましく、0.40以上であることがより好ましい。また、モル比Bは脱水素触媒中のPtの分散性を高くする観点から、0.60以下であることが好ましく、0.55以下であることがより好ましい。
 脱水素触媒におけるAl、第2族金属元素、第14族金属元素及びPtの含有量は、下記実施例に示す方法によって分析し、確認することができる。
 脱水素触媒は、Al、第2族金属元素、第14族金属元素及びPtの他に、他の金属元素を含有してもよい。他の金属元素としては、例えば、Li、Na、K、Zn、Fe、In、Se、Sb、Ni、Ga等が挙げられる。
 脱水素触媒は、例えば、担体(金属酸化物担体)と、該担体に担持された金属(担持金属)とを有するものであってよい。すなわち、脱水素触媒は、担体に一種又は二種以上の金属が担持されたものであってよい。
 一態様において、脱水素触媒は、Al及び第2族金属元素を含む担体に、第14族金属元素及びPtを含む担持金属が担持された触媒であってよい。また、他の態様において、脱水素触媒は、Alを含む担体に、第2族金属元素、第14族金属元素及びPtを含む担持金属が担持された触媒であってよい。さらに他の態様において、脱水素触媒は、Al及び第14族金属元素を含む担体に、第2族金属元素及びPtを含む担持金属が担持された触媒であってもよい。さらに他の態様において、脱水素触媒は、Al、第2族金属元素及び第14族金属元素を含む担体に、Ptを含む担持金属が担持された触媒であってもよい。
 本実施形態では、担体が第2族金属元素を含まないとき、担持金属には第2族金属元素が含まれる。また、担体が第14族金属元素を含まないとき、担持金属には第14族金属元素が含まれる。換言すれば、担体が第2族金属元素及び第14族金属元素を含むとき、担持金属はPtを含んでいればよい。
 担体は、例えば、アルミナ(Al)、第2族金属元素の酸化物、第14族金属元素の酸化物、Alと第2族金属元素との複合酸化物、Alと第14族金属元素との複合酸化物、Alと第2族金属元素と第14族金属元素との複合酸化物等を含む。
 一態様において、担体はAl及び第2族金属元素を含む担体であってよい。この態様で、担体は、アルミナ及び第2族金属元素の酸化物を含む担体であってよく、Alと第2族金属元素との複合酸化物を含む担体であってもよく、Alと第2族金属元素との複合酸化物と、アルミナ及び第2族金属元素の酸化物からなる群より選択される少なくとも一種と、を含む担体であってもよい。
 上記態様において、担体におけるAlの含有量は、担体の全質量基準で、20質量%以上であってよく、30質量%以上であってもよい。また、担体におけるAlの含有量は、担体の全質量基準で、70質量%以下であってよく、60質量%以下であってもよい。
 上記態様において、担体における第2族金属元素の含有量は、担体の全質量基準で、10質量%以上であってよく、15質量%以上であってもよい。また、担体における第2族金属元素の含有量は、担体の全質量基準で、30質量%以下であってよく、20質量%以下であってもよい。
 上記態様において、担体におけるAlと第2族金属元素との複合酸化物の含有量は、担体の全質量基準で60質量%以上であってよく、80質量%以上であってもよい。担体におけるAlと第2族金属元素との複合酸化物の含有量は、担体の全質量基準で100質量%以下であってよく、90質量%以下であってもよい。
 上記態様において、担体におけるアルミナの含有量は、担体の全質量基準で10質量%以上であってよく、30質量%以上であってもよい。担体におけるアルミナの含有量は、担体の全質量基準で90質量%以下であってよく、80質量%以下であってもよい。
 上記態様において、担体における第2族金属元素の酸化物の含有量は、担体の全質量基準で15質量%以上であってよく、25質量%以上であってもよい。担体における第2族金属元素の酸化物の含有量は、担体の全質量基準で50質量%以下であってよく、35質量%以下であってもよい。
 上記態様において、担体の酸性度は、副反応が抑制される観点から中性付近であることが好ましい。ここで、担体の酸性度は、一般的に、水に担体を分散させた状態におけるpHで評価される。すなわち、本明細書中、担体の酸性度は、担体1質量%を懸濁させた懸濁液のpHで表すことができる。担体の酸性度は、副反応が抑制される観点から、好ましくはpH5.0~9.0であり、より好ましくはpH6.0~8.0である。
 上記態様において、担体の比表面積は、30m/g以上であることが好ましく、50m/g以上であることがより好ましい。このような担体によれば、より高い効率で共役ジエンを製造できるという効果が奏される。また、担体の比表面積は、500m/g以下であってよく、200m/g以下であってもよい。このような比表面積を有する担体は、工業的に好適に利用可能な十分な強度を有する傾向があり、より高効率で共役ジエンを製造できる傾向がある。なお、担体の比表面積は、窒素吸着法を用いたBET比表面積計で測定される。
 担体は、上述した他の金属元素を含んでいてもよい。この場合、他の金属元素は酸化物として存在していてもよいし、Al、第2族金属元素及び第14族金属元素からなる群より選択される少なくとも一種との複合酸化物として存在していてもよい。
 担体は、より具体的には、例えば、アルミナ、Mgの酸化物、AlとMgとの複合酸化物(例えば、MgAl)、AlとSnとの複合酸化物、AlとMgとSnとの複合酸化物、AlとPbとの複合酸化物、AlとZn、Se、Fe、In等との複合酸化物などの金属酸化物を含む担体であってよい。
 担体の調製方法は特に制限されず、例えば、ゾルゲル法、共沈法、水熱合成法、含浸法、固相合成法等が挙げられる。
 担体を調製する方法の一態様を以下に示す。まず、目的の金属元素の前駆体(金属前駆体)が溶媒に溶解した溶液を用意する。次に、溶液を撹拌しながら、イオン交換水を滴下する。続いて、加熱還流下で溶液を撹拌して金属前駆体を加水分解した後、減圧下で溶媒を除去して固体を得る。得られた固体を乾燥させた後、乾燥後の固体を焼成することにより目的の金属元素を含む担体が得られる。複数の金属元素を含有する担体を調製する場合、複数の金属元素それぞれについて、金属前駆体が溶媒に溶解した溶液を調製し、これらの溶液を混合して得られる混合溶液を用いればよい。また、複数の金属元素それぞれの金属前駆体を同一の溶媒に溶解して混合溶液を調製してもよい。この態様において、担体に含まれる目的の金属元素の含有量は、目的の金属元素を含む溶液における当該金属元素の濃度、当該溶液の使用量等によって調整することができる。
 金属前駆体は、例えば、金属元素を含む塩又は錯体であってよい。金属元素を含む塩は、例えば、無機塩、有機酸塩又はこれらの水和物であってよい。無機塩は、例えば、硫酸塩、硝酸塩、塩化物、リン酸塩、炭酸塩等であってよい。有機塩は、例えば、酢酸塩、しゅう酸塩等であってよい。金属元素を含む錯体は、例えば、アルコキシド錯体、アンミン錯体等であってよい。
 金属前駆体を溶解する溶媒としては、例えば、塩酸、硝酸、アンモニア水、エタノール、クロロホルム、アセトン等が挙げられる。
 焼成は、例えば、空気雰囲気下又は酸素雰囲気下で行うことができる。焼成は一段階で行ってよく、二段階以上の多段階で行ってもよい。焼成温度は、金属前駆体を分解可能な温度であればよく、例えば200~1000℃であってよく、400~800℃であってもよい。なお、多段階の焼成を行う場合、少なくともその一段階が上記焼成温度であればよい。他の段階での焼成温度は、例えば上記と同じ範囲であってよく、100~200℃であってもよい。
 撹拌時の条件としては、例えば撹拌温度0~60℃、撹拌時間10分~24時間とすることができる。また、乾燥時の条件としては、例えば乾燥温度100~250℃、乾燥時間3時間~24時間とすることができる。
 担体を調製する方法の他の態様を以下に示す。まず、第1の金属元素の前駆体が溶媒に溶解した溶液に、第2の金属元素を含む担体前駆体を加え、溶液を撹拌する。その後、減圧下で溶媒を除去し、得られた固体を乾燥させる。乾燥後の固体を焼成することで、第1の金属元素及び第2の金属元素を含む担体が得られる。この態様では、焼成後の担体を、再度同じ工程に供してもよい。すなわち、得られた担体を再び第1の金属元素の前駆体が溶媒に溶解した溶液に加え、溶液を撹拌した後、溶媒の除去、乾燥及び焼成を行ってよい。これにより、第1の金属元素を担体前駆体上にムラなく担持することができるため、本実施形態に係る脱水素触媒を調製することが容易となる。
 上記他の態様において複数の金属元素を含有する担体を調製する場合、複数の金属元素それぞれについて、金属前駆体が溶媒に溶解した溶液を調製し、これらの溶液を混合して得られる混合溶液を用いて上記工程を行ってよい。この場合、複数の金属元素それぞれの金属前駆体を同一の溶媒に溶解して混合溶液を調製してもよい。また、それぞれの溶液について上記工程を順次行うことにより担体を調製してもよい。上記他の態様において、担体に含まれる目的の金属元素の含有量は、目的の金属元素を含む溶液における当該金属元素の濃度、当該溶液の使用量等によって調整することができる。
 第1の金属元素の前駆体及び第1の金属元素の前駆体を溶解する溶媒の例は、上述した金属前駆体及び金属前駆体を溶解する溶媒の例と同様である。
 第2の金属元素を含む担体前駆体としては、例えば、アルミナ(例えばγ-アルミナ)、Alと他の金属との複合酸化物等が挙げられる。担体前駆体としては、上述した担体の調製方法(例えば、ゾルゲル法、共沈法及び水熱合成法)によって得られる担体を用いてもよい。
 焼成は、例えば、空気雰囲気下又は酸素雰囲気下で行うことができる。焼成は一段階で行ってもよく、二段階以上の多段階で行ってもよい。焼成温度は、金属前駆体を分解可能な温度であればよく、例えば200~1000℃であってよく、400~800℃であってもよい。なお、多段階の焼成を行う場合、少なくともその一段階が上記焼成温度であればよい。他の段階での焼成温度は、例えば上記と同じ範囲であってよく、100~200℃であってもよい。
 撹拌時の条件としては、例えば撹拌温度0~60℃、撹拌時間10分~24時間とすることができる。また、乾燥時の条件としては、例えば乾燥温度100~250℃、乾燥時間3時間~24時間とすることができる。
 担持金属は、酸化物として担体に担持されていてよく、単体の金属として担体に担持されていてもよい。担体に担持される担持金属としては、Pt、第2族金属元素、第14族金属元素、Li、Na、K、Zn、Fe、In、Se、Sb、Ni、Ga等が挙げられる。
 担体に金属を担持する方法は特に限定されず、例えば、含浸法、沈着法、共沈法、混練法、イオン交換法及びポアフィリング法が挙げられる。
 担体に金属を担持する方法の一態様を以下に示す。まず、目的の金属(担持金属)の前駆体が溶媒に(例えばアルコール)に溶解した溶液に、担体を加え、溶液を撹拌する。その後、減圧下で溶媒を除去し、得られた固体を乾燥させる。乾燥後の固体を焼成することで、目的の金属を担体に担持させることができる。
 上記の担持方法において、担体金属の前駆体は、例えば、金属元素を含む塩又は錯体であってよい。金属元素を含む塩は、例えば、無機塩、有機酸塩又はこれらの水和物であってよい。無機塩は、例えば、硫酸塩、硝酸塩、塩化物、リン酸塩、炭酸塩等であってよい。有機塩は、例えば、酢酸塩、しゅう酸塩等であってよい。金属元素を含む錯体は、例えば、アルコキシド錯体、アンミン錯体等であってよい。
 撹拌時の条件としては、例えば撹拌温度0~60℃、撹拌時間10分~24時間とすることができる。また、乾燥時の条件としては、例えば乾燥温度100~250℃、乾燥時間3時間~24時間とすることができる。
 焼成は、例えば、空気雰囲気下又は酸素雰囲気下で行うことができる。焼成は一段階で行ってもよく、二段階以上の多段階で行ってもよい。焼成温度は、担体金属の前駆体を分解可能な温度であればよく、例えば200~1000℃であってよく、400~800℃であってもよい。なお、多段階の焼成を行う場合、少なくともその一段階が上記焼成温度であればよい。他の段階での焼成温度は、例えば上記と同じ範囲であってよく、100~200℃であってもよい。
 好適な一態様において、脱水素触媒は、Al及び第2族金属元素を含む担体(好ましくは、MgAlを含む担体)に、第14族金属元素とPtとを担持させた触媒であってよく、第14族金属元素とPtとをこの順で担持させた触媒であってよい。
 本態様において、担体に担持されるPtの量は、担体100質量部に対して、好ましくは0.1質量部以上であり、より好ましくは0.5質量部以上である。また、担体に担持されるPtの量は、担体100質量部に対して、5質量部以下であってよく、3質量部以下であってもよい。Ptの量がこのような範囲であると、触媒上で形成されるPt粒子が脱水素反応に好適なサイズとなり、単位白金重量あたりの白金表面積が大きくなるため、より効率的な反応系が実現できる。また、Ptの量がこのような範囲であると触媒コストを抑制しながら、高い活性をより長期間にわたり維持できる。
 本態様において、担体に担持される第14族金属元素の量は、担体100質量部に対して、好ましくは5質量部以上であり、より好ましくは9質量部以上である。担体に担持される第14族金属元素の量は、担体100質量部に対して、11質量部以下であってよく、9質量部以下であってもよい。第14族金属元素の量が上記範囲であると、触媒劣化が一層抑制され、高い活性がより長期間にわたり維持される傾向がある。
 脱水素触媒は押出成形法、打錠成型法等の方法で成形されていてよい。
 脱水素触媒は、成形工程における成形性を向上させる観点から、触媒の物性及び触媒性能を損なわない範囲において、成形助剤を含有してよい。成型助剤は、例えば、増粘剤、界面活性剤、保水剤、可塑剤及びバインダー原料からなる群より選択される少なくとも一種であってよい。脱水素触媒を成形する成形工程は、成形助剤の反応性を考慮して脱水素触媒の製造工程の適切な段階で行ってよい。
 成形された脱水素触媒の形状は、特に限定されるものではなく、触媒を使用する形態により適宜選択することができる。例えば、脱水素触媒の形状は、ペレット状、顆粒状、ハニカム状、スポンジ状等の形状であってよい。
 脱水素触媒は、前処理として還元処理が行われたものを用いてもよい。還元処理は、例えば、還元性ガスの雰囲気下、40~600℃で脱水素触媒を保持することで行うことができる。保持時間は、例えば0.05~24時間であってよい。還元性ガスは、例えば、水素、一酸化炭素等であってよい。
 還元処理を行った脱水素触媒を用いることにより、脱水素反応の初期の誘導期を短くすることができる。反応の初期の誘導期とは、触媒が含有する活性金属のうち、還元されて活性状態にあるものが非常に少なく、触媒の活性が低い状態にある期間をいう。
 次いで、本実施形態における脱水素工程について詳述する。
 脱水素工程は、原料ガスを脱水素触媒に接触させてオレフィンの脱水素反応を行い、共役ジエンを得る工程である。
 脱水素工程は、例えば、脱水素触媒を充填した反応器を用い、当該反応器に原料ガスを流通させることにより実施してよい。反応器としては、固体触媒による気相反応に用いられる種々の反応器を用いることができる。反応器としては、例えば、固定床断熱型反応器、ラジアルフロー型反応器、管型反応器等が挙げられる。
 脱水素反応の反応形式は、例えば、固定床式、移動床式又は流動床式であってよい。これらのうち、設備コストの観点から固定床式が好ましい。
 脱水素反応の反応温度、すなわち反応器内の温度は、反応効率の観点から300~800℃であってよく、400~700℃であってもよく、500~650℃であってもよい。反応温度が300℃以上であれば、オレフィンの平衡転化率が低くなりすぎないため、共役ジエンの収率が一層向上する傾向がある。反応温度が800℃以下であれば、コーキング速度が大きくなりすぎないため、脱水素触媒の高い活性がより長期にわたって維持される傾向がある。
 反応圧力、すなわち反応器内の気圧は0.01~1MPaであってよく、0.05~0.8MPaであってもよく、0.1~0.5MPaであってもよい。反応圧力が上記範囲にあれば脱水素反応が進行し易くなり、一層優れた反応効率が得られる傾向がある。
 脱水素工程を、原料ガスを連続的に供給する連続式の反応形式で行う場合、WHSVは、例えば0.1h-1以上であってよく、0.5h-1以上であってもよい。また、WHSVは、20h-1以下であってよく、10h-1以下であってもよい。ここで、WHSVは、脱水素触媒の質量Wに対する原料ガスの供給速度(供給量/時間)Fの比(F/W)である。WHSVが0.1h-1以上であると、反応器サイズをより小さくできる。WHSVが20h-1以下であると、オレフィンの転化率をより高くすることができる。なお、原料ガス及び触媒の使用量は、反応条件、触媒の活性等に応じて更に好ましい範囲を適宜選定してよく、WHSVは上記範囲に限定されるものではない。
 脱水素工程では、反応器に上記脱水素触媒(以下、「第一の脱水素触媒」ともいう。)以外の触媒を更に充填してもよい。
 例えば、本実施形態では、反応器の第一の脱水素触媒より前段に、アルカンからオレフィンへの脱水素反応を触媒する固体触媒(以下、「第二の脱水素触媒」ともいう。)を更に充填することにより、反応器内で原料ガスを得てもよい。換言すれば、脱水素工程は、第一の脱水素触媒及び第二の脱水素触媒が充填された反応器を用い、当該反応器に、アルカンを含むガスを流通させることにより実施してもよい。また、脱水素工程は、アルカンを含むガスを、第二の脱水素触媒が充填された反応器と第一の脱水素触媒が充填された反応器に順々に流通させることにより実施してもよい。
 以上説明したように、本実施形態に係る製造方法によれば、触媒劣化が少なく、オレフィンから共役ジエンを効率良く製造することができる。そのため、本実施形態に係る製造方法によれば、触媒再生の頻度を少なくすることができる。このような理由から、本実施形態に係る製造方法は、共役ジエンを工業的に製造する場合に、非常に有用である。
 以上、本発明の好適な実施形態について説明したが、本発明は上記実施形態に限定されるものではない。
 以下、実施例により本発明をより具体的に説明するが、本発明は実施例に限定されるものではない。
[触媒合成例1]
<触媒前駆体の調製>
 0.5~1mmに分級されたγ-アルミナ15g(ネオビードGB-13、(株)水澤化学工業製、1質量%の濃度で水に懸濁させた懸濁液のpH:7.9)と、18.8gのMg(NO・6HOを56mLの水に溶解させた溶液Aとを混合した。得られた混合液を、ロータリーエバポレーターを用いて、40℃、0.015MPaAで30分間撹拌した後、40℃、常圧で更に30分間撹拌した。その後、混合液を撹拌しながら減圧下で水を除去した。得られた固体を130℃のオーブン中で一晩乾燥させた。次に、乾燥後の固体を、空気流通下、550℃で3時間、800℃で3時間の2段階で焼成した。次に、上記溶液Aを再度調製し、得られた焼成体と溶液Aとを混合し、上記と同様の手順で撹拌、水の除去、乾燥、及び焼成の操作を繰り返し行った。これにより、触媒前駆体A-1を得た。
<触媒の調製>
 2.5gの触媒前駆体A-1と、0.775gのSnCl・2HOを39mLのEtOHに溶解させた溶液Bとを混合した。得られた混合液を、ロータリーエバポレーターを用いて、40℃、常圧で1時間撹拌し、その後、混合液を撹拌しながら減圧下でEtOHを除去した。得られた固体を130℃のオーブン中で一晩乾燥させた。次に、乾燥後の固体を、空気流通下、550℃で3時間、800℃で3時間の2段階で焼成した。次に、得られた焼成体と、76.1mgのHPtCl・2HOを15mLの水に溶解させた水溶液Cとを混合した。得られた混合液を、ロータリーエバポレーターを用いて、40℃、0.015MPaAで30分間撹拌し、40℃、常圧で30分間撹拌した。その後、混合液を撹拌しながら減圧下で水を除去した。得られた固体を130℃のオーブン中で一晩乾燥させた。次に、乾燥後の固体を、空気流通下、550℃で3時間焼成した後、水素による還元を行い、触媒A-1を得た。水素による還元は、水素と窒素を1:1(モル比)で混合した混合ガスの流通下、焼成後の固体を550℃で2時間保持することにより行った。
[触媒合成例2]
 触媒の調製に際し、溶液Bとして、0.585gのSnCl・2HOを29mLのEtOHに溶解させた溶液を用いたこと以外は触媒合成例1と同様にして触媒の調製を行い、触媒A-2を得た。
[触媒合成例3]
 触媒前駆体の調製に際し、溶液Aとして、12.6gのMg(NO・6HOを37.5mLの水に溶解させた溶液を用いたこと以外は触媒合成例1と同様にして触媒の調製を行い、触媒A-3を得た。
[触媒合成例4]
 触媒の調製に際し、溶液Bとして、0.26gのSnCl・2HOを17mLのEtOHに溶解させた溶液を用いたこと以外は触媒合成例1と同様にして触媒の調製を行い、触媒B-1を得た。
[触媒合成例5]
 触媒の調製に際し、溶液Bとして、0.974gのSnCl・2HOを48mLのEtOHに溶解させた溶液を用いたこと以外は触媒合成例1と同様にして触媒の調製を行い、触媒B-2を得た。
[触媒合成例6]
 触媒の調製に際し、溶液Bとして、1.235gのSnCl・2HOを62mLのEtOHに溶解させた溶液を用いたこと以外は触媒合成例1と同様にして触媒の調製を行い、触媒B-3を得た。
[触媒合成例7]
<触媒前駆体の調製>
 0.5~1mmに分級されたγ-アルミナ15g(ネオビードGB-13、(株)水澤化学工業製、1質量%の濃度で水に懸濁させた懸濁液のpH:7.9)と、12.6gのMg(NO・6HOを37.5mLの水に溶解させた溶液とを混合した。得られた混合液を、ロータリーエバポレーターを用いて、40℃、0.015MPaAで30分間撹拌した後、40℃、常圧で30分間撹拌した。その後、混合液を撹拌しながら減圧下で水を除去した。得られた固体を130℃のオーブン中で一晩乾燥させた。次に、乾燥後の固体を、空気流通下、550℃で3時間、800℃で3時間の2段階で焼成した。これにより、触媒前駆体B-4を得た。
 触媒前駆体A-1に代えて触媒前駆体B-4を用いたこと以外は触媒合成例1と同様にして触媒の調製を行い、触媒B-4を得た。
[触媒合成例8]
 0.5~1mmに分級されたγ-アルミナ15g(ネオビードGB-13、(株)水澤化学工業製、1質量%の濃度で水に懸濁させた懸濁液のpH:7.9)と、7.45gのSnCl・2HOを300mLのEtOHに溶解させた溶液とを混合した。得られた混合液を、ロータリーエバポレーターを用いて、40℃、常圧で1時間撹拌し、その後減圧下でEtOHを除去した。得られた固体を130℃のオーブン中で一晩乾燥させた。次に、乾燥後の固体を、空気流通下、550℃で3時間、800℃で3時間の2段階で焼成した。次に、得られた焼成体7.0gと、187.7mgのHPtCl・2HOを38mLの水に溶解させた水溶液とを混合した。得られた混合液を、ロータリーエバポレーターを用いて、40℃、0.015MPaAで30分間撹拌した後、40℃、常圧で30分間撹拌した。その後、混合液を撹拌しながら減圧下で水を除去した。得られた固体を130℃のオーブン中で一晩乾燥させた。次に、乾燥後の固体を、空気流通下、550℃で3時間焼成した後、水素による還元を行い、触媒B-5を得た。水素による還元は、水素と窒素を1:1(モル比)で混合した混合ガスの流通下、焼成後の固体を550℃で2時間保持することにより行った。
[触媒の分析]
 得られた触媒におけるPtの含有量、Snの含有量、Mgの含有量及びAlの含有量は、誘導結合プラズマ発光分光分析装置(ICP-AES)により測定した。触媒は、アルカリ融解後、希塩酸により水溶液化して測定に用いた。測定条件を以下に記す。
・装置:日立ハイテクサイエンス製 SPS-3000型
・高周波出力:1.2kw
・プラズマガス流量:18L/min
・補助ガス流量:0.4L/min
・ネブライザーガス流量:0.4L/min
 触媒A-1において、Ptの含有量は、触媒の全質量基準で0.94質量%であり、Snの含有量は、触媒の全質量基準で11.5質量%であり、Mgの含有量は、触媒の全質量基準で13.5質量%であり、Alの含有量は、触媒の全質量基準で30.4質量%であった。Ptに対するSnのモル比Aは20.2であり、Alに対するMgのモル比Bは0.49であった。
 触媒A-2において、Ptの含有量は、触媒の全質量基準で0.93質量%であり、Snの含有量は、触媒の全質量基準で8.2質量%であり、Mgの含有量は、触媒の全質量基準で14.6質量%であり、Alの含有量は、触媒の全質量基準で31.1質量%であった。Ptに対するSnのモル比Aは14.4であり、Alに対するMgのモル比Bは0.52であった。
 触媒A-3において、Ptの含有量は、触媒の全質量基準で0.94質量%であり、Snの含有量は、触媒の全質量基準で11.7質量%であり、Mgの含有量は、触媒の全質量基準で10.3質量%であり、Alの含有量は、触媒の全質量基準で33.8質量%であった。Ptに対するSnのモル比Aは20.5であり、Alに対するMgのモル比Bは0.34であった。
 触媒B-1において、Ptの含有量は、触媒の全質量基準で0.89質量%であり、Snの含有量は、触媒の全質量基準で4.8質量%であり、Mgの含有量は、触媒の全質量基準で15.3質量%であり、Alの含有量は、触媒の全質量基準で32.2質量%であった。Ptに対するSnのモル比Aは8.9であり、Alに対するMgのモル比Bは0.52であった。
 触媒B-2において、Ptの含有量は、触媒の全質量基準で0.93質量%であり、Snの含有量は、触媒の全質量基準で13.2質量%であり、Mgの含有量は、触媒の全質量基準で13.5質量%であり、Alの含有量は、触媒の全質量基準で29.0質量%であった。Ptに対するSnのモル比Aは23.2であり、Alに対するMgのモル比Bは0.52であった。
 触媒B-3において、Ptの含有量は、触媒の全質量基準で0.92質量%であり、Snの含有量は、触媒の全質量基準で16.7質量%であり、Mgの含有量は、触媒の全質量基準で12.4質量%であり、Alの含有量は、触媒の全質量基準で27.5質量%であった。Ptに対するSnのモル比Aは29.8であり、Alに対するMgのモル比Bは0.50であった。
 触媒B-4において、Ptの含有量は、触媒の全質量基準で0.94質量%であり、Snの含有量は、触媒の全質量基準で12.0質量%であり、Mgの含有量は、触媒の全質量基準で5.96質量%であり、Alの含有量は、触媒の全質量基準で37.4質量%であった。Ptに対するSnのモル比Aは21.1であり、Alに対するMgのモル比Bは0.18であった。
 触媒B-5において、Ptの含有量は、触媒の全質量基準で0.842質量%であり、Snの含有量は、触媒の全質量基準で15.8質量%であり、Alの含有量は、触媒の全質量基準で39.2質量%であった。Ptに対するSnのモル比Aは30.8であった。
(実施例1)
 0.8gの触媒A-1を管型反応器に充填し、反応器を固定床流通式反応装置に接続した。次に、水素及び窒素の混合ガス(水素:窒素=1:1(mol比))を100mL/minで流通させながら反応器を600℃まで昇温し、当該温度で10分間保持した。続いて、2-ブテン、窒素及び水の混合ガス(原料ガス)を反応器に供給し、原料ガス中の2-ブテンの脱水素反応を行った。ここで、原料ガスにおける2-ブテン、窒素及び水のモル比は、1:5:3に調整した。反応器への原料ガスの供給速度は、48mL/minに調整した。WHSVは1h-1に調整した。反応器中の原料ガスの圧力は0MPaGに調整した。
 反応開始時から1時間が経過した時点で、脱水素反応の生成物(生成ガス)を管型反応器から採取した。また、反応開始時から10時間が経過した時点で、脱水素反応の生成物(生成ガス)を管型反応器から採取した。なお、反応開始時とは、原料ガスの供給が開始された時間である。各時点において採取された生成ガスを、熱伝導度検出器を備えたガスクロマトグラフ(TCD-GC)を用いて分析した。分析の結果、生成ガスが1,3-ブタジエンを含有することが確認された。上記ガスクロマトグラフに基づき、各時点において採取された生成ガス中の1-ブテンの濃度(単位:質量%)、2-ブテンの濃度(単位:質量%)及び1,3-ブタジエンの濃度(単位:質量%)を定量した。
 生成ガス中の1-ブテン、2-ブテン及び1,3-ブタジエンの濃度から、各時点における原料転化率(ブテン転化率)、1,3-ブタジエンの選択率(ブタジエン選択率)及び1,3-ブタジエンの収率(ブタジエン収率)を算出した。また、反応開始時から10時間が経過するまでに供給した原料ガスの量と濃度との関係、及び、反応開始時から10時間が経過するまでに得られた生成ガスの量と濃度との関係から、反応開始時から10時間が経過するまでの1,3-ブタジエンの収率(10時間の平均ブタジエン収率)を算出した。結果を表1に示す。なお、ブテン転化率は下記式(4)により定義され、ブタジエン選択率は下記式(5)により定義され、1,3-ブタジエン収率は下記式(6)により定義され、10時間の平均ブタジエン収率は下記式(7)により定義される。

式(4)におけるRcは、ブテンの転化率である。式(5)におけるRは、ブタジエンの選択率である。式(6)におけるRはブタジエンの収率である。式(7)におけるRYAは、10時間の平均ブタジエン収率である。式(4)~(6)におけるMは、原料ガス中の2-ブテンのモル数である。式(4)及び(5)におけるMは、生成ガス中の1-ブテンと2-ブテン(t-2-ブテン及びc-2-ブテン)のモル数の合計である。式(5)及び式(6)におけるMは、生成ガス中の1,3-ブタジエンのモル数である。式(7)におけるM0Aは、反応開始時から10時間が経過するまでに供給した全原料ガス中の2-ブテンのモル数である。式(7)におけるMbAは、反応開始時から10時間が経過するまでに得られた全生成ガス中の1,3-ブタジエンのモル数である。
(実施例2~3、比較例1~5)
 触媒A-1を表1に示す触媒に変更したこと以外は、実施例1と同様の操作により、2-ブテンの脱水素反応及び生成ガスの分析を行った。結果を表1に示す。

Claims (7)

  1.  オレフィンを含む原料ガスを脱水素触媒に接触させて、共役ジエンを含む生成ガスを得る工程を備え、
     前記脱水素触媒が、Al、第2族金属元素、第14族金属元素及びPtを含有し、
     前記脱水素触媒における、前記Ptに対する前記第14族金属元素のモル比Aが、10以上22以下であり、
     前記脱水素触媒における、前記Alに対する前記第2族金属元素のモル比Bが、0.25以上0.7以下である、共役ジエンの製造方法。
  2.  前記モル比Aが、12以上21以下であり、
     前記モル比Bが、0.30以上0.60以下である、請求項1に記載の製造方法。
  3.  前記脱水素触媒が、Al及び第2族金属元素を含む担体に、第14族金属元素及びPtを含む担持金属が担持された触媒である、請求項1又は2に記載の製造方法。
  4.  前記第14族金属元素がSnである、請求項1~3のいずれか一項に記載の製造方法。
  5.  前記第2族金属元素がMgである、請求項1~4のいずれか一項に記載の製造方法。
  6.  前記オレフィンが、炭素数4~10のオレフィンである、請求項1~5のいずれか一項に記載の製造方法。
  7.  前記オレフィンがブテンであり、前記共役ジエンがブタジエンである、請求項1~6のいずれか一項に記載の製造方法。
