 近年、環境保護と地球温暖化の防止のために、化学燃料の消費を抑制する要請が高まっているが、この要請は、様々な製造業に対して影響を与えている。例えば、移動手段として日々の生活や活動に欠かせない自動車についても例外ではなく、車体の軽量化などによる燃費の向上等が求められている。しかし、自動車では、単に車体の軽量化を実現することは製品品質上許されず、適切な安全性を確保する必要がある。
 自動車の構造の多くは、鉄、特に鋼板により形成されており、この鋼板の質量を低減することが、車体の軽量化にとって重要である。しかし、上述の通り、単に鋼板の質量を低減することは許されず、鋼板の機械的強度を確保することが求められる。このような鋼板に対する要請は、自動車製造業のみならず、様々な製造業でも同様になされている。
 それ故、鋼板の機械的強度を高めることにより、これまで使用していた鋼板より薄くしても、機械的強度を維持又はさらに高めることが可能な鋼板について研究開発が行われている。
 一般に、高い機械的強度を有する材料は、曲げ加工等の成形加工において、形状凍結性が低い場合が多いので、複雑な形状に加工する場合、加工そのものが困難となる。この成形性についての問題を解決する手段の一つとして、いわゆる、「熱間プレス方法(ホットスタンプ法、ホットプレス法、ダイクエンチ法とも呼ばれる)」がある。
 熱間プレス方法では、成形対象である材料を一旦高温に加熱して軟化させ、プレス加工した後に冷却する。この熱間プレス方法によれば、材料を一旦高温に加熱して軟化させるので容易に金型でプレス加工することができ、さらに、成形後の金型との接触冷却による焼入れにより、材料の機械的強度が高まる。したがって、熱間プレスにより、良好な形状凍結性と高い機械的強度が両立した成形品を得ることができる。
 しかし、熱間プレス方法を鋼板に適用した場合、例えば、鋼板は800℃以上の高温に加熱されるので、鋼板表面の鉄が酸化してスケール(酸化物)が発生する。したがって、熱間プレスの後に、スケールを除去する工程(デスケーリング工程)が必要となるため、生産性が低下する。また、耐食性を必要とする部材の場合、加工後に部材表面へ防錆処理や金属被覆を施す必要があり、そのため表面清浄化工程や表面処理工程がさらに必要となり、生産性が低下する。
 このような生産性の低下を抑制する方法として、あらかじめ鋼板に被覆を施す方法がある。一般に、通常の鋼板の被覆材料として、有機系材料や無機系材料など、様々な材料が使用される。なかでも、鋼板に対し犠牲防食作用のある亜鉛系めっき鋼板が、防食性能と生産技術の観点から、自動車鋼板等に広く使われている。
 しかし、熱間プレスにおける加熱温度(700~1000℃)は、有機系材料の分解温度や、Zn系などの金属材料の融点、沸点より高いので、熱間プレスの際に加熱されたとき、鋼板表面のめっき層が溶融、蒸発し、表面性状が著しく劣化する場合がある。
 よって、熱間プレスを施す鋼板としては、例えば、有機系材料の被覆や、Zn系の金属被覆に比べて融点、沸点が高いAlを含む金属被覆を施した鋼板、いわゆる、Alめっき鋼板を使用することが多い。
 鋼板にAlを含む金属被覆を施すと、鋼板表面にスケールが生成することを防止でき、デスケーリング工程などの工程が不要となるので、生産性が向上する。また、Alを含む金属被覆には防錆効果もあるので、塗装後の耐食性も向上する。
 特許文献1には、ウルツ鉱型の化合物(ZnO)を用いてAlめっき鋼板の表面を被覆し、熱間潤滑性と熱間プレス後の化成処理性(化成皮膜形成性)を改善する技術が開示されている。この技術は、熱間潤滑性の向上に有効で、熱間プレス加工後の化成処理性も優れ、塗装後耐食性も向上する。
 しかし、特許文献1では、水溶性樹脂、シランカップリング剤等をウルツ鉱型の化合物であるZnO粒子のバインダーとして用いているため、その皮膜は耐水性、耐溶剤性に劣っており、またAlめっき鋼板との密着性は十分ではない。したがって、ZnO皮膜が脱落した箇所については熱間潤滑性や熱間プレス後の化成処理性、塗装後耐食性が安定的に発現できない。さらには、処理液中のZnO粒子の安定性が不十分であるためZnO粒子が凝集、沈殿しやすく生産性が低下する。

 前述したように、高融点のAlめっきを施しためっき鋼板(Alめっき鋼板)は、耐食性が要求される自動車用鋼板として有望視されており、ウルツ鉱型の化合物であるZnO粒子及び水溶性樹脂を用いてAlめっき鋼板の表面を被覆することで、熱間潤滑性と熱間プレス後の化成処理性が改善できる技術が提案されている。しかし、水溶性樹脂ではバインダーとして十分な性能が得られないため、皮膜の耐水性、耐溶剤性が劣る上に、ZnO皮膜のめっき鋼板に対する密着性が得られず、結果として熱間潤滑性や熱間プレス後の化成処理性、塗装後耐食性が安定的に発現できないのが実態である。また、シランカップリング剤をバインダーとして用いた場合には、加熱後にシリカが残存し、塗装の際の化成処理性を阻害するため、塗装後耐食性が得られない。
 そこで、本発明は、上記課題に鑑み、めっき鋼板において、皮膜の耐水性、耐溶剤性、めっき鋼板との密着性を向上させることで、安定的に熱間プレス時の成形性、熱間プレス後の化成処理性、塗装後耐食性、スポット溶接性を確保することを課題とし、該課題を解決する熱間プレス用めっき鋼板の表面処理液の提供を目的とする。
 本発明者らは、上記課題を解決すべく鋭意検討の結果、特定のZnO水分散液と水分散性有機樹脂を含有する表面処理液を用いて、ZnO粒子と水分散性有機樹脂を特定の質量比で含有する表面処理皮膜をめっき鋼板の表面に形成させることで、皮膜の耐水性、耐溶剤性及びめっき鋼板との密着性が向上し、安定的に熱間潤滑性、熱間プレス後の化成処理性、塗装後耐食性、スポット溶接性を確保することを見出した。すなわち、本発明の要旨は次の通りである。
(1) ZnO水分散液(A)と水分散性有機樹脂(B)とを含み、
 前記ZnO水分散液(A)は、水及び平均粒径が10~300nmであるZnO粒子を含み、
 前記水分散性有機樹脂(B)は、5~300nmのエマルション平均粒径を有し、
 前記ZnO水分散液中のZnO粒子の質量(WA)と、前記水分散性有機樹脂の固形分の質量(WB)との質量比(WA/WB)が30/70~95/5である、
熱間プレス用めっき鋼板の表面処理液。
(2) 前記水分散性有機樹脂(B)が、水分散性ポリウレタン樹脂、水分散性エポキシ樹脂、水分散性アクリル樹脂、水分散性ポリエステル樹脂から成る群より選ばれる1種又は2種以上の樹脂である、(1)に記載の熱間プレス用めっき鋼板の表面処理液。
(3) 前記水分散性有機樹脂(B)の数平均分子量が、10000以上である、(1)又は(2)に記載の熱間プレス用めっき鋼板の表面処理液。
(4) 前記水分散性有機樹脂(B)が、5~45mgKOH/gの酸価を有し、水分散性ポリウレタン樹脂、水分散性アクリル樹脂、水分散性ポリエステル樹脂から成る群より選ばれる1種又は2種以上の樹脂である、(1)~(3)のいずれかに記載の熱間プレス用めっき鋼板の表面処理液。
(5) B、Mg、Si、Ca、Ti、V、Zr、W、Ceから成る群より選ばれる元素を含む化合物から選ばれる少なくとも1種の添加剤(C)を含む、(1)~(4)のいずれかに記載の熱間プレス用めっき鋼板の表面処理液。
(6) 前記ZnO水分散液中の前記ZnO粒子の質量(WA)と、前記添加剤(C)の質量(WC)の質量比(WC/WA)が、0.05~0.6である、(5)に記載の熱間プレス用めっき鋼板の表面処理液。
(7) 前記ZnO粒子のアスペクト比(長径/短径)が1~2.8である、(1)~(6)のいずれかに記載の熱間プレス用めっき鋼板の表面処理液。
(8) 前記ZnO水分散液(A)が、アニオン系分散剤及びノニオン系分散剤のいずれか一方又は両方含む、(1)~(7)のいずれかに記載の熱間プレス用めっき鋼板の表面処理液。
 本発明によれば、ZnO水分散液と水分散性有機樹脂を含有する貯蔵時の安定性に優れた特定の表面処理液を提供することができる。また、この表面処理皮膜を用いて、皮膜の耐水性、耐溶剤性及びめっき鋼板との密着性を確保し、安定的に熱間潤滑性、熱間プレス後の化成処理性、塗装後耐食性、スポット溶接性に優れためっき鋼板を得ることができる。

 <めっき鋼板>
 本発明の表面処理液を用いることができる鋼板は、めっき鋼板であり、例えば、鋼板の片面又は両面に、少なくともAlを含有するめっき層が形成されている鋼板である。
(鋼板)
 鋼板は、熱間プレス後に所要の機械的特性(引張強さ、降伏点、伸び、絞り、硬さ、衝撃値、疲れ強さ、クリープ強等の機械的な変形及び破壊に関する諸特性を意味する。)を有する鋼板が好ましい。上記鋼板は、例えば、質量%で、C:0.1~0.4%、Si:0.01~0.6%、Mn:0.5~3%、Ti:0.01~0.1%、及び、B:0.0001~0.1%のうちの少なくとも1以上を含有し、かつ、残部Fe及び不可避的不純物を含んでなるものである。熱間プレスとは、例えば鋼板を900℃に大気中900℃まで昇温した後に1分間保定し、金型に挟んで急冷することを意味する。
(めっき層)
 めっき鋼板のめっき層は、上記の通り、鋼板の片面又は両面に形成される。めっき層は、例えば、溶融めっき法により形成するが、めっき層の形成方法は、溶融めっき法に限定されない。めっき層の形成の目的には、熱間プレスでの加熱の際、鋼板表面にスケール(鉄の酸化物)が生成するのを防止することがあるため、めっき層は鋼板の両面に形成されることが好ましい。
 めっき層は、少なくともAlを含有していればよく、めっき層中のAlの含有量は、少なくとも10質量%、典型的には、80質量%以上となる。Al以外の成分は、特に限定しないが、以下の理由でSiを添加してもよい。
 Siは、溶融めっき時、Fe-Al合金層の生成を抑制する元素である。Alを含むめっき層中のSi添加量が3質量%未満の場合、溶融めっき時にFe-Al合金層が厚く成長し、また、加工時には、めっき層割れを助長して、耐食性を損なう可能性がある。またSi添加量が15質量%を超えると、Alを含むめっき層の加工性や耐食性が低下する。それ故、Alを含むめっき層中のSi添加量は3~15質量%が好ましい。
 上記成分組成のAlを含むめっき層は、熱間プレス前の輸送中や、熱間プレス後の輸送中や自動車部品として使用された際の鋼板の腐食を防止する。また、熱間プレスでの加熱の際、鋼板表面にスケール(鉄の酸化物)が生成するのを防止する。これら効果は、めっき層中のAlの含有量が10質量%以上で得られ、より好ましくは80質量%以上で得られる。
 鋼板の片面又は両面にAlを含むめっき層が存在することで、熱間プレス後のスケール除去工程、表面清浄化工程、表面処理工程などを省略あるいは簡略化することができ、生産性が向上する。また、Alを含むめっき層は、有機系材料による被覆や、他の金属系材料(例えば、Zn系材料)による被覆よりも融点、沸点が高いので、熱間プレスの際、高温での加工が可能となる。
 Alを含むめっき層に含まれるAlの一部は、溶融めっき時や、熱間プレス時に、鋼板中のFeと合金化する。よって、このめっき層は、必ずしも成分組成が一定な単一の層で形成されるとは限らず、部分的に合金化した層(合金層)を含むものとなる。
 <表面処理液>
 本発明の熱間プレス用めっき鋼板の表面処理液は、平均粒径が10~300nmであるZnO粒子を水に分散させたZnO水分散液(A)と、エマルション平均粒径が5~300nmである水分散性有機樹脂(B)とを含有し、前記ZnO水分散液中のZnO粒子の質量(WA)と前記水分散性有機樹脂の固形分の質量(WB)の質量比(WA/WB)が30/70~95/5である、熱間プレス用めっき鋼板の表面処理液である。
 ここで言う質量比(WA/WB)は、例えば表面処理液を所定量(質量W)採取し、大気中900℃で加熱することで、水分を蒸発させ、水分散性有機樹脂を燃焼するため、残存するZnO量をWAとし、WBをW-WAから算出することで、(WA/WB)を求めることが出来る。
(ZnO水分散液(A))
 本発明に使用されるZnO水分散液(A)に含まれるZnO粒子の平均粒径は、10~300nmである。ZnO水分散液(A)中でZnO粒子は、一部凝集していると考えられる。したがって、ここでいう平均粒径は、凝集粒子も含めた平均粒径である。ZnO粒子の平均粒径が300nmを超えると沈降し、ケーキングを起こしやすくなるため表面処理液の貯蔵安定性を確保することができない。また、ZnO粒子の平均粒径が10nm未満の場合は凝集を起こしやすくなり、時間と共に沈降して表面処理液の貯蔵安定性を確保することができなくなる。この場合、分散安定化のために分散剤を多く配合することが必要になることがあり、好ましくない。
 ZnO水分散液中のZnO粒子の平均粒径は、例えば、動的光散乱式粒度分布測定装置マイクロトラックUPA-EX150、日機装株式会社製)で測定できる。あるいは、表面処理液をめっき鋼板の表面に塗布、乾燥して得られた皮膜表面を、電界放射型走査電子顕微鏡(FE-SEM)で観察し、100個以上のZnO粒子の長径と短径を測定し、その平均値から求める方法、あるいは、表面処理液をめっき鋼板の表面に塗布、乾燥して得られた皮膜表面の断面を、透過型電子顕微鏡(TEM)で観察する方法でも、同様に求めることができる。
 本発明に使用されるZnO水分散液(A)に含まれるZnO粒子のアスペクト比(長径/短径)は1~2.8であることが好ましい。アスペクト比が2.8を超えると良好な熱間潤滑性が得られない。アスペクト比が1~2.8のとき、ZnO粒子の形状は充分球状に近く、粒子表面の平坦度が低いため熱間プレス時の接触面積が小さくなって摩擦係数が小さくなり熱間潤滑性に優れる。
 ZnO粒子のアスペクト比は、表面処理液をめっき鋼板の表面に塗布、乾燥して得られた皮膜表面を、電界放射型走査電子顕微鏡(FE-SEM)で観察し、100個以上のZnO粒子の長径と短径を測定し、その平均値から求めることができる。あるいは、表面処理液をめっき鋼板の表面に塗布、乾燥して得られた皮膜表面の断面を、透過型電子顕微鏡(TEM)で観察し、同様に求めることができる。
 表面処理液の貯蔵安定性を確保するためには、ZnO水分散液の分散剤がアニオン系分散剤とノニオン系分散剤のどちらか、又は両方を添加することが好ましい。カチオン系の分散剤を使用すると水分散性有機樹脂との混和時に処理液としての安定性が確保できない。使用することができるアニオン系分散剤の例としては、ナフタレンスルホン酸アンモニウム、ナフタレンスルホン酸ナトリウム、ポリアクリル酸アンモニウム、ポリアクリル酸ナトリウム等が挙げられる。使用することができるノニオン系分散剤の例としては、ポリオキシエチレンナフチルエーテル、ポリオキシエチレンアルキルエーテル等が挙げられる。
 (水分散性有機樹脂(B))
 本発明に使用される水分散性有機樹脂(B)から得られる皮膜は耐水性、耐溶剤性に優れ、さらにZnO粒子のバインダー成分となり、めっき鋼板との密着性を向上させる。ここで「水分散性有機樹脂」はエマルション平均粒径が5nm以上の有機樹脂の水分散体を指す。平均粒径(メジアン径)は、例えば、動的光散乱式粒度分布測定装置(マイクロトラックUPA-EX150、日機装株式会社製)で測定できる。
 なお、例えばポリアクリル酸、ポリビニルアルコールなどで代表される水溶性樹脂や、シランカップリング剤の加水分解物などに代表される水溶性の高分子前駆体は、エマルションを形成しないので「水分散性有機樹脂」ではない。
 水分散性有機樹脂(B)の数平均分子量は10000以上であることが好ましい。水分散性樹脂(B)の数平均分子量が10000以上であれば、皮膜になったときのバリア性が高まることで酸素非透過性、水蒸気非透過性が向上し、更には水や溶剤に対する耐性が得られやすい。数平均分子量はゲルパーミエーションクロマトグラフィー(GPC)等を用いて測定できる。
 水分散性有機樹脂(B)の酸価は5~45mgKOH/gであることが好ましく、10~25mgKOH/gの範囲がさらに好ましい。水分散性有機樹脂(B)の酸価が5mgKOH/g未満の場合、水に対する親和性が低くなり、エマルションとして液中で分散するのが困難となるために、充分な液安定性が確保できないばかりか、めっき鋼板との密着性も得られないことがある。酸価が45mgKOH/gを超えると、親水基であるアニオン基が過剰となって皮膜とした時に水をよびこみやすくなり、耐水性が不十分となり、ZnO粒子とめっき鋼板との密着性が得られないことがある。酸価が5~45mgKOH/gであれば、処理液としての貯蔵安定性が確保でき、且つ皮膜とした時の耐水性を両立することができる。
 酸価の測定方法はJIS K0070-1992に準拠して測定した。メチルエチルケトンに試料を溶解し、フェノールフタレイン溶液を加えた試料溶液を作製した。試料溶液を0.1N水酸化カリウムエタノール溶液で滴定して終点から酸価を算出した。また、メチルエチルケトンのみの試料溶液を滴定してブランク値とした。酸価は式1により算出した。

 水分散性有機樹脂のエマルション平均粒径が5nm未満になると、エマルションを構成する有機樹脂の酸価が高すぎる、及び/又は分子量が低すぎることが多いため、皮膜としてのバリア性や、水や溶剤に対する耐性が低く、耐水性、耐溶剤性が不十分となりZnO粒子とめっき鋼板との密着性が得られないため、本願の水分散性有機樹脂(B)としては適さない。一方、エマルション平均粒径が300nmを超えると、造膜不良を起こし、凹凸のある不均一な皮膜となるため、十分な耐水性、耐溶剤性が得られない。また、エマルション粒子がZnO粒子よりも大きくなるため、表面処理液を塗布して乾燥する過程で、ZnO粒子の均一塗布性を阻害するため、ZnO粒子が不均一な皮膜となり、安定的に熱間プレス時の成形性、熱間プレス後の化成処理性、塗装後耐食性、スポット溶接性が得られない場合がある。
(固形分質量比(WA/WB))
 本発明の熱間プレス用めっき鋼板の表面処理液において、使用されるZnO粒子の質量は、表面処理液の全固形分に対して、30質量%~95質量%であり、より好ましくは、35質量%~80質量%である。また、使用される水分散性有機樹脂の質量は、表面処理液の全固形分に対して、樹脂固形分として5質量%~70質量%であり、より好ましくは、20質量%~65質量%である。
 なお、固形分とは、皮膜を構成する固形成分を意味し、溶媒などは含まれない。
 ZnO粒子の固形分質量(WA)と水分散性有機樹脂の固形分質量(WB)の質量比(WA/WB)は30/70~95/5である。
 質量比(WA/WB)が30/70未満であると、皮膜に占める水分散性有機樹脂の固形分の割合が多くなるため、加熱後にめっき鋼板板上に樹脂が残存し、化成処理性が不十分となるため塗装後耐食性が得られない。一方、(WA/WB)が95/5を超えると、水分散性樹脂のバインダー効果が不十分となり、ZnO粒子とめっき鋼板との密着性が不十分となり、ZnO粒子が脱落し、熱間潤滑性、熱間プレス後の化成処理性、塗装後耐食性が安定的に発現できない。
 上記水分散性有機樹脂(B)は、5~300nmのエマルション平均粒径を有するものであれば、その種類は特に限定されないが、その具体例としては、水分散性ポリウレタン樹脂、水分散性エポキシ樹脂、水分散性アクリル樹脂、水分散性ポリエステル樹脂が挙げられる。
 水分散性ポリウレタン樹脂の種類は、非水溶性のポリウレタン樹脂を水に分散したものであれば特に限定されず、一分子内に2個以上のイソシアネート基を有するジイソシアネート又はポリイソシアネートと、一分子内に2個以上の水酸基を有するジオール又はポリオールとの縮合重合物等の一般的なポリウレタン樹脂の水分散体を使用できる。分散方法としては、界面活性剤や水溶性高分子等の分散剤を用いて水分散化した強制乳化タイプ、及び、構造中に親水基を含む自己乳化タイプの何れも使用可能である。
 水分散性エポキシ樹脂の種類は、非水溶性のエポキシ樹脂を水に分散したものであれば特に限定されず、例えば、単核多価フェノール化合物のポリグリシジルエーテル化合物、多核多価フェノール化合物のポリグリジルエーテル化合物、多価アルコール類のポリグリシジルエーテル等の水分散体が使用できる。なお、エポキシ樹脂中の一部をビニル変性、アクリル変性、リン酸変性、イソシアネート変性、アミン変性、シリル変性してもよい。分散方法としては、界面活性剤、水溶性高分子等の分散剤を用いて水分散化した強制乳化タイプや、変性によって親水基を導入したソープフリーの自己乳化タイプも使用可能である。
 水分散性アクリル樹脂の種類は、非水溶性のアクリル系樹脂を水に分散したものであれば特に限定されず、またどのような重合方法により得られたものであってもよい。例えば、重合開始剤と乳化剤の存在下で重合する乳化重合、溶液重合、コアシェル型のシード重合等によって得られる、水分散性の、アクリル系モノマーの単独重合体又は共重合体を挙げることができる。
 水分散性ポリエステル樹脂の種類は、非水溶性のポリエステル樹脂を水に分散したものであれば特に限定されず、例えば、マレイン酸、フマル酸、イタコン酸、コハク酸、グルタル酸、スベリン酸、アジピン酸、アゼライン酸、セバシン酸、ダイマー酸、トリマー酸、イソフタル酸、テレフタル酸、トリメリット酸、トリメシン酸、ピロメリット酸、ナフタレンジカルボン酸等の多塩基酸と、エチレングリコール、ジエチレングリコール、トリメチロールプロパン、ネオペンチルグリコール、1,4-CHDM、ポリマーポリオール、ポリカプロラクトンポリオール、ポリカーボネートジオール、ポリブタジエンポリオール、ネオペンチルグリコール、メチルペンタジオール等のポリオールとの縮合樹脂の水分散体等を挙げることができる。
(耐食性向上添加剤(C))
 本発明に使用される耐食性向上添加剤(C)は、B、Mg、Si、Ca、Ti、V、Zr、W、Ceから選ばれる元素を含む化合物から選ばれる少なくとも1種であり、塗装後耐食性をさらに向上させる。耐食性向上添加剤(C)の含有量は、表面処理液中のZnO粒子の質量に対して5質量%~60質量%が好ましく、5質量%~20質量%の範囲がさらに好ましい。5質量%未満では熱間プレス後の塗装後耐食性の向上効果は十分に得られず、60質量%を超えると添加剤(C)がZnO粒子に対する酸のエッチング効果を阻害するため、さらには添加剤(C)に対する酸のエッチング効果が乏しいことから、化成処理の際に必要な酸成分によるエッチングが抑制され、熱間プレス後の化成処理性が不十分となり、却って塗装後耐食性が低下する場合がある。
 なお一般的に知られているように、リン酸亜鉛皮膜処理等の化成処理は、酸性の化成処理液を金属等の基材に接触させエッチングした際に、接触面近傍の化成処理液のpHが上昇することにより皮膜が形成される。従って前記エッチング効果が低い場合は、化成処理性は低下する傾向となる。
 耐食性向上添加剤(C)としては、例えば、ホウ酸、ホウ酸亜鉛、リン酸アンモニウムマグネシウム、リン酸水素マグネシウム、酸化マグネシウム、マグネシウムアセチルアセトネート、クエン酸マグネシウム、ケイ酸マグネシウム、コロイダルシリカ、ケイ酸ナトリウム、ケイ酸リチウム、ケイ酸カリウム、3-グリシドキシプロピルトリメトキシシラン、3-グリシドキシプロピルトリエトキシシラン、3-アミノプロピルトリエトキシラン、N-2-(アミノエチル)-3-アミノプロピルトリメトキシラン、酸化カルシウム、リン酸カルシウム、酸化チタン、チタンフッ化水素酸、チタンフッ化アンモニウム、ジ-i-プロポキシチタンビス(アセチルアセトネート)、ジ-i-プロポキシチタンビス(トリエタノールアミネート)、メタバナジン酸アンモニウム、フッ化バナジウム、リン酸バナジル、シュウ酸バナジウム、バナジウムオキシアセチルアセトネート、バナジウムオキシトリイソプロポキシド、酸化ジルコニウム、ジルコンフッ化水素酸、ジルコンフッ化アンモニウム、タングステン酸アンモニウム、タングステン酸ナトリウム、硝酸セリウム、酸化セリウムなどが挙げられる。
(pH)
 本発明の表面処理液は、pHが6~12であることが好ましく、8~11であることがより好ましい。pHがこの範囲であれば、表面処理液の貯蔵安定性も良好である。pHが低すぎたり、高すぎたりすると、表面処理液の貯蔵安定性が得られないことがある。
 pHを調整するためのpH調整剤としては、従来公知のものを用いることができる。例えば、リン酸、フッ化水素酸、硝酸、ギ酸、酢酸、乳酸、グリコール酸、ホスホン酸、クエン酸、酒石酸、アンモニア、水酸化ナトリウム、モノエタノールアミン、ジエタノールアミン、トリエタノールアミン、エチレンジアミン等が挙げられる。
(溶媒)
 本発明の表面処理液の溶媒としては水を用いるが、皮膜の乾燥性改善など必要に応じて、アルコール、ケトン、セロソルブ系の水溶性有機溶媒を添加した水性溶媒であってもよい。
 本発明の表面処理液における溶媒量は特に限定されないが、処理液全質量に対して、30質量%~99質量%であることが好ましく、50質量%~90質量%であることがより好ましい。
(その他の添加剤)
 本発明の表面処理液には、本発明の趣旨や皮膜性能を損なわない範囲で、ワックス、顔料、界面活性剤、消泡剤、レベリング剤、増粘剤等の添加剤を添加することができる。
(表面処理液の調製方法)
 本発明の表面処理液の調製方法は特に限定されず、公知の方法によって製造することができる。例えば、ZnO水分散液(A)に、水分散性有機樹脂(B)を所定量添加して、混合、攪拌することによって製造することができる。
 本発明の表面処理液を用いて処理された鋼板の好ましい態様を説明する。
 <表面処理皮膜を有する熱間プレス用めっき鋼板>
 本発明の表面処理皮膜を有する前述した熱間プレス用めっき鋼板のZnO付着量は、Znとして片面あたり0.3~2g/m2であることが好ましく、0.5~1.5g/m2がより好ましい。ZnO付着量がZnとして0.3g/m2未満であると熱間プレス時の潤滑性が得られず、2g/m2を超えても、熱間プレス時の潤滑性がさらに向上することは無く、却ってスポット溶接性が低下する。
 (熱間プレス用めっき鋼板の製造方法)
 本発明の表面処理皮膜を有する熱間プレス用めっき鋼板の製造方法は、本発明の表面処理液を、Alを含むめっき鋼板の表面上に塗布する塗布工程と、当該めっき鋼板の表面上に塗布された表面処理液を加熱乾燥して皮膜を得る加熱乾燥工程と、を含む製造方法である。なお、本発明の表面処理液を、Alを含むめっき鋼板に塗布する前に、油分や汚れを除去することを目的とした前処理を行ってもよい。前処理は特に限定されず、例えば湯洗、溶剤洗浄、アルカリ脱脂洗浄などが挙げられる。
 上記塗布工程における塗布の手段としては、特に限定されない。例えば、一般に使用されているロールコート、シャワーコート、エアースプレー、エアレススプレー、カーテンフローコート、刷毛塗り、浸漬等が挙げられる。
 上記加熱乾燥工程における加熱乾燥の手段としては、ドライヤー、熱風炉、高周波誘導加熱炉、赤外線炉等が挙げられる。加熱乾燥工程における加熱乾燥温度は、最高到達板温度が50~200℃であることが好ましく、60~150℃であることがより好ましい。最高到達板温度がこの範囲であれば、水分蒸発速度が速く乾燥効率がより良好である。
 本発明によれば、めっき鋼板の表面にZnO粒子を含む特定の表面処理皮膜を形成することで、耐水性、耐溶剤性、めっき鋼板との密着性、熱間潤滑性、さらには熱間プレス後の化成処理性及び塗装後耐食性、スポット溶接性に優れる鋼板が得られる。その理由は必ずしも明らかではないが、以下のような作用効果によるものと推測される。
 水分散性有機樹脂から得られる皮膜の耐水性、耐溶剤性、めっき鋼板との密着性は、有機樹脂の分子量、酸価に依存する。水分散性有機樹脂の平均粒径が5nm以上であれば、有機樹脂の数平均分子量が10000を超えるため、水や溶剤に対する耐性が高く、強靭な皮膜となりえる。また、水分散性有機樹脂の酸価は水に対する親和性だけでなく、ZnO粒子やめっき表面との相互作用により密着性を発現するものと考えられる。
 ZnO粒子を含有する表面処理皮膜が高い潤滑性を可能にしている理由としては、ZnOの結晶構造が他の物質に比べて球状に近い粒子となり、プレス加工に使用される金型に対する摩擦抵抗が小さいことなどが考えられる。また、ZnOは融点が高く(約1975℃)、熱間プレスにおける高温下(約800℃以上)でも溶融していないことなどが考えられる。
 ZnO粒子を、Alを含むめっき鋼板上に有することで化成処理皮膜が良好に析出する理由として、酸に対する反応性が変化することが考えられる。化成処理反応は酸による素材へのエッチングにより素材界面のpHが上昇し、化成処理皮膜が析出するものであるが、Alを含むめっき鋼板を800℃以上で加熱した場合、めっき表面は酸に対して極めて不活性なAl-Fe合金層となり、化成処理反応が起こり難くなると推測できる。一方、ZnO粒子を含有する皮膜を有する場合、加熱後のめっき表面がAl-Znの酸化物層になることで、化成処理により素材をエッチングすることができるため化成処理皮膜が良好に析出し、電着塗装後の耐食性を発現できると考えられる。
 以下に、実施例を挙げて本発明を説明するが、本発明はこれらの実施例に限定されるものではない。
(1)供試材
 表1に示された鋼成分を有する鋼帯を通常の熱延、酸洗、冷延工程を経て板厚1.4mmに調整した後に無酸化炉型の連続溶融めっきラインにおいてAlめっきをした。このときのAlめっき浴は9%のSi、2%のFeを含有していた。付着量は片面40g/m2 に調整した。

 (2)前処理(洗浄)
 試験板の作製方法としては、まず上記の供試板の表面を、日本パーカライジング(株)製パルクリーンN364Sを用いて処理し、表面の油分や汚れを取り除いた。次に、水道水で水洗して金属材料表面が水で100%濡れることを確認した後、さらに純水(脱イオン水)を流しかけ、70℃雰囲気のオーブンで水分を乾燥したものを試験片として使用した。
(3)ZnO水分散液の製造方法
 ビーズミルに、初期粒径500nmの酸化亜鉛粉末300gと分散剤30gに水670g投入し、直径0.3mmのジルコニアビーズを用いて所定の平均粒径になるまで分散を行った。粒度分布は動的光散乱式粒度分布測定装置(マイクロトラックUPA-EX150、日機装株式会社製)で測定し、メジアン径(d50)を酸化亜鉛の平均粒径とした。

 アクリル樹脂Aの合成方法
 モノマー組成として、メタクリル酸メチル72部、ブチルアクリレート27部、メタクリル酸1部を用いた。合成方法は、反応性ノニオン乳化剤とポリオキシエチレンオクチルフェニルエーテル(HLB17.9)とを6:4で混合した10質量%乳化剤水溶液100部に、上記のモノマーを混合し、ホモジナイザーを用いて、5000rpmで10分間乳化し、モノマー乳化液を得た。続いて、攪拌機、還流冷却器、温度計及びモノマー供給ポンプを備えた四つ口フラスコに、前記の乳化剤水溶液を150部加え、40~50℃に保ち、過硫酸アンモニウムの5質量%水溶液(50部)、及び上記モノマー乳化液をそれぞれ滴下ロートに収め、フラスコの別の口に装着させて、約2時間かけて滴下し、温度を60℃まで昇温して約1時間攪拌した。攪拌しながら室温まで冷却し、アクリル樹脂Aの水分散液を得た。このアクリル樹脂はアニオン性を示す。
 アクリル樹脂B~Gの合成方法
 アクリル樹脂Aと同様の合成方法で、表2に示すモノマー組成でアクリル樹脂B~Gの水分散液を得た。

(水分散性ポリエステル樹脂)
ポリエステル樹脂Aの合成方法
 エチレングリコール3.2部及びネオペンチルグリコール30.9部からなるアルコール成分と、イソフタル酸16.5部、テレフタル酸38.2部、アジピン酸7.8部及び無水トリメリット酸3.4部からなる酸成分との縮合反応によるアニオン性のポリエステル樹脂を次の方法で合成した。クライゼン管及び空気冷却器を取り付けた1000mLの丸底フラスコに、全酸成分と全アルコール成分と触媒(酢酸カルシウム0.25g、N-ブチルチタネート0.1g)とを入れ、系内を窒素置換し、180℃に加熱して内容物を融解させた。そして、浴温を200℃に上げ、約2時間加熱撹拌し、エステル化又はエステル交換反応を行わせた。
 次に、浴温を260℃に上げ、約15分後に系内を0.5mmHgまで減圧し、約3時間反応(重縮合反応)させた。反応終了後、窒素導入下で放冷し、内容物を取り出した。取り出した内容物に最終pHが6~7になる適当量のアンモニア水を加え、オートクレーブ中で100℃、2時間加熱撹拌し、水分散性のポリエステル樹脂を得た。
ポリエステル樹脂B~Gの合成方法
 ポリエステル樹脂Aと同様の合成方法で、表3に示すモノマー組成でポリエステル樹脂B~Gの水分散液を得た。

(5)表面処理液の組成
 各成分を表4に示す組成比(質量比(WA/WB))になるように、ZnO水分散液と水分散性有機樹脂を水中で混合し、表面処理液を得た。また、水分散性有機樹脂の平均粒径(メジアン径)を、動的光散乱式粒度分布測定装置(マイクロトラックUPA-EX150、日機装株式会社製)で測定した結果を表4に示す。
(6)処理方法
 前処理を行った試験板の片面に表面処理液をバーコーターにより塗布、加熱乾燥し、表面処理皮膜を得た。形成された表面処理皮膜のZnO付着量(Znとしての値)及び加熱温度(PMT:最高到達板温度)を、表4に示す。得られた表面処理鋼板を以下の方法で評価した。

(7)評価方法
 耐水性
 表面処理鋼板を温度50℃、湿度98%の恒温恒湿槽に72時間放置し、試験前後のZnO粒子の残存率をXRFで測定した。
 ◎(優):残存率95~100%
 ○(良):残存率90~94%
 △(可):残存率50~89%
 ×(不可):残存率49%以下
 耐溶剤性
 エタノールを染み込ませたガーゼで、表面処理鋼板を500g荷重で50往復ラビングし、試験前後のZnO粒子の残存率をXRFで測定した。
 ◎(優):残存率95~100%
 ○(良):残存率90~94%
 △(可):残存率50~89%
 ×(不可):残存率49%以下
 表面処理皮膜の密着性
 表面処理鋼板をセロハン(登録商標)テープで剥離試験を行い、試験前後のZnO粒子の残存率をXRFで測定した。
 ◎(優):残存率95~100%
 ○(良):残存率90~94%
 △(可):残存率50~89%
 ×(不可):残存率49%以下
 表面処理液の貯蔵安定性
 貯蔵安定性は固形分の変化で判断することとし、表面処理液の固形分が、初期の固形分の90%以上であれば貯蔵安定性が保たれているとした。(なお貯蔵安定性が保たれていない場合は、表面処理液成分が沈殿することにより、表面処理液の固形分が90%未満に低下した状態である)
 表面処理液を40℃の下で静置保管し、貯蔵安定性を保つことができる期間を評価した。
 固形分は、表面処理液の任意の量を採取し、熱風乾燥炉にて110℃で2時間乾燥した際の重量変化から算出した。
 ○(良):貯蔵安定性3ヶ月以上
 △(可):貯蔵安定性1ヶ月以上、3ヶ月未満
 ×(不可):貯蔵安定性1ヶ月未満
 熱間潤滑性
 図1に示す熱間バウデン装置を使用した。供試材を供試材上に重さ1kgの接触子を配置した状態で900℃に保定された炉内に挿入した。供試材には熱電対を溶接し、900℃に到達した時点で炉温を低下させ、700℃に達した時に供試材ごと炉体を駆動させ、このときに掛かる荷重をロードセルで計測した。前記荷重を接触子重量で除して動摩擦係数とした。判定基準は以下とした。
 ○(良):摩擦係数0.5以下
 △(可):摩擦係数0.5~0.7未満
 ×(不可):摩擦係数0.7超
 スポット溶接性
 試験板を大気中900℃まで昇温した後に1分間保定し、金型に挟んで急冷した。その試験板について、溶接条件は、交流電源、アルミナ分散銅電極、電極形状DR(先端6φ-40R)、加圧400kgf、通電時間20サイクルとして、下限ナゲット径4√t、上限チリ発生として適正電流範囲を評価した。評価基準は以下とした。
 ○(良):適正電流範囲1.5kA以上
 ×(不可):適正電流範囲1.5kA未満
 加熱後の化成処理性
 試験板を大気中900℃まで昇温した後に1分間保定し、金型に挟んで急冷した。その試験板を、日本パーカライジング(株)製のアルカリ脱脂剤FC-E2001を用いて表面の汚れを取り除いた。その後、水洗を施し、日本パーカライジング(株)製のリン酸亜鉛処理用の表面調整剤プレパレンXを3g/Lに水道水で希釈した液に室温で30秒間浸漬した後、日本パーカライジング(株)製のリン酸亜鉛表面処理剤パルボンドSX35を48g/Lに水道水で希釈し、使用説明書に従い全酸度及び遊離酸度、促進剤濃度を調整した液に35℃で2分間浸漬させた。
〇(良):リン酸亜鉛皮膜が緻密に析出
×(不可):リン酸亜鉛皮膜が析出しない
 塗装後耐食性
 前記化成処理後に関西ペイント(株)製エポキシ系カチオン電着塗料GT-100を15μm塗装した。クロスカットを付与後、公益社団法人自動車技術会で定めた複合腐食試験JASO-M610を180サイクル(60日)実施し、クロスカットからの片側最大膨れ幅を計測した。評価基準は以下とした。
◎(優):膨れ3mm未満
○(良):膨れ3~6mm
×(不可):膨れ6mm超
 表5に評価結果を示す。

 本発明によれば、めっき鋼板の熱間プレスにおいて、耐水性、耐溶剤性、密着性に優れる表面処理皮膜を被覆することで、熱間潤滑性、熱間プレス後の化成処理性、塗装後耐食性、スポット溶接性を安定的に確保することができるようになった。よって、本発明は、めっき鋼板の熱間プレスへの適用範囲を拡大し、最終用途である自動車や産業機械へのめっき鋼板の適用可能性を高めるので、産業上利用可能性が高いものである。

Claims (8)

  1.  ZnO水分散液(A)と水分散性有機樹脂(B)とを含み、
     前記ZnO水分散液(A)は、水及び平均粒径が10~300nmであるZnO粒子を含み、
     前記水分散性有機樹脂(B)は、5~300nmのエマルション平均粒径を有し、
     前記ZnO水分散液中のZnO粒子の質量(WA)と、前記水分散性有機樹脂の固形分の質量(WB)との質量比(WA/WB)が30/70~95/5である、
    熱間プレス用めっき鋼板の表面処理液。
  2.  前記水分散性有機樹脂(B)が、水分散性ポリウレタン樹脂、水分散性エポキシ樹脂、水分散性アクリル樹脂、水分散性ポリエステル樹脂から成る群より選ばれる1種又は2種以上の樹脂である、請求項1に記載の熱間プレス用めっき鋼板の表面処理液。
  3.  前記水分散性有機樹脂(B)の数平均分子量が、10000以上である、請求項1又は2に記載の熱間プレス用めっき鋼板の表面処理液。
  4.  前記水分散性有機樹脂(B)が、5~45mgKOH/gの酸価を有し、水分散性ポリウレタン樹脂、水分散性アクリル樹脂、水分散性ポリエステル樹脂から成る群より選ばれる1種又は2種以上の樹脂である、請求項1~3のいずれか一項に記載の熱間プレス用めっき鋼板の表面処理液。
  5.  B、Mg、Si、Ca、Ti、V、Zr、W、Ceから成る群より選ばれる元素を含む化合物から選ばれる少なくとも1種の添加剤(C)を含む、請求項1~4のいずれか一項に記載の熱間プレス用めっき鋼板の表面処理液。
  6.  前記ZnO水分散液中の前記ZnO粒子の質量(WA)と、前記添加剤(C)の質量(WC)の質量比(WC/WA)が、0.05~0.6である、請求項5に記載の熱間プレス用めっき鋼板の表面処理液。
  7.  前記ZnO粒子のアスペクト比(長径/短径)が1~2.8である、請求項1~6のいずれか一項に記載の熱間プレス用めっき鋼板の表面処理液。
  8.  前記ZnO水分散液(A)が、アニオン系分散剤及びノニオン系分散剤のいずれか一方又は両方含む、請求項1~7のいずれか一項に記載の熱間プレス用めっき鋼板の表面処理液。
