Description
また、アクリル樹脂フィルムを保護フィルムとした偏光板はディスプレイの最表面で使用されるため、ディスプレイの外観品位の向上のためにも偏光板の保護フィルムには平坦性の高いものが望まれる。
しかし、通常、例えば算術平均表面粗さ(Ra)が1nm以下の平坦性が高い基材フィルムにハードコート層を設けた場合、基材フィルムとハードコート層との密着性が不十分となる。一般に、基材フィルムとハードコート層との密着性を得るには、基材フィルムとハードコート層の接着面積を十分確保する必要があるが、基材フィルムの平坦性が高い場合には困難であり密着性が得られなくなる。また、接着面積の確保にはハードコート層を基材フィルム上に塗布する際に、例えば上記特許文献3、特許文献4に開示されているように、溶剤により基材フィルム表面を溶解することである程度は改善可能となるが、溶解性は基材フィルム成分と溶剤成分の組み合わせ、反応時間等により変化するため、基材フィルムとハードコート層との期待される密着性が得られないことがある。また溶解性が強すぎると基材フィルム成分がハードコート層に多く溶出するため、ハードコート層の表面強度(耐擦傷性)が低下してしまうという新たな課題が発生する。
(構成1の発明)
算術平均表面粗さ(Ra)が1nm以下の熱可塑性アクリル樹脂からなる透明フィルム基材上にハードコート層を有するハードコートフィルムであって、JIS K5600のクロスカット法により測定された前記ハードコート層の残存率が90%以上であることを特徴とするハードコートフィルム。
前記ハードコート層は、1分子あたり2~5個の(メタ)アクリロイル基を有する硬化性化合物を含有することを特徴とする構成1に記載のハードコートフィルム。
(構成3の発明)
前記硬化性化合物の含有割合が、前記ハードコート層中の全硬化性化合物に対して、25~75重量%であることを特徴とする構成2に記載のハードコートフィルム。
算術平均表面粗さ(Ra)が1nm以下の熱可塑性アクリル樹脂からなる透明フィルム基材上にハードコート層を有するハードコートフィルムの製造方法であって、前記透明フィルム基材上に、1分子あたり2~5個の(メタ)アクリロイル基を有する硬化性化合物を含有し、該硬化性化合物の含有割合が、前記ハードコート層中の全硬化性化合物に対して25~75重量%であるハードコート層用塗料を塗布して前記ハードコート層を形成し、次いで該ハードコート層を100℃以上で乾燥した後に、紫外線照射を施すことを特徴とするハードコートフィルムの製造方法。
JIS K5600のクロスカット法により測定された前記ハードコート層の残存率が90%以上であることを特徴とする構成4に記載のハードコートフィルムの製造方法。
また、本発明によれば、平坦性の高い、且つハードコート層の密着性が良好で、さらに表面強度(耐擦傷性)にも優れたハードコートフィルムおよびその製造方法を提供することができる。
本発明のハードコートフィルムは、上記のように、算術平均表面粗さ(Ra)が1nm以下の熱可塑性アクリル樹脂からなる透明フィルム基材上にハードコート層を有するハードコートフィルムであって、JIS K5600のクロスカット法により測定された前記ハードコート層の残存率が90%以上であることを特徴としている。
また、上記構成において、前記ハードコート層は、1分子あたり2~5個の(メタ)アクリロイル基を有する硬化性化合物を含有することを特徴としている。
また、上記構成において、前記硬化性化合物の含有割合が、前記ハードコート層中の全硬化性化合物に対して、25~75重量%であることを特徴としている。
なお、上記のJIS K5600のクロスカット法については、後述の実施例において詳しく説明する。
まず、上記透明フィルム基材について説明する。
本発明の熱可塑性アクリル樹脂からなる透明フィルム基材は、算術平均表面粗さ(Ra)が1nm以下であることが重要である。例えばこのフィルムを偏光板の保護フィルム(ディスプレイの最表面)に使用した場合、ディスプレイの外観品位が大きく向上する。なお、ここで、算術平均表面粗さ(Ra)とは、JIS B 0031(1994)/JIS B 0061(1994)付属書で定義される、ある基準長さにおける粗さ曲線の平均線からの絶対偏差を平均化した値であり、つまり平均線以下の粗さ曲線部分を正値側に折り返した時の凹凸の平均値をいう。
上記Tダイ法でフィルム成形する場合は、公知の単軸押出機や二軸押出機の先端部にTダイを取り付け、フィルム状に押出されたフィルムを巻取って、ロール状のフィルムを得ることができる。この際、巻取りロールの温度を適宜調整して、押出方向に延伸を加えることで、1軸延伸することも可能である。また、押出方向と垂直な方向にフィルムを延伸することにより、同時2軸延伸、逐次2軸延伸等を行うこともできる。
次に、上記ハードコート層について説明する。
ハードコート層は、上記のとおり、熱可塑性アクリル樹脂からなる透明フィルム、例えば上記(メタ)アクリル系樹脂フィルム上にハードコート層形成用組成物を塗工して形成される。ハードコート層形成用組成物は、例えば、熱、光(紫外線等)または電子線等により硬化し得る硬化性化合物を含み、特に光硬化型の硬化性化合物を含むことが好ましい。
含有される(メタ)アクリロイル基が1分子あたり2個未満の場合、基材フィルムと硬化性化合物との3次元的な架橋構造が形成できないため、基材フィルムとハードコート層との密着性に劣る。また含有される(メタ)アクリロイル基が1分子あたり5個を超える場合、硬化性化合物同士での3次元的な架橋構造が多量に形成されてしまい、基材フィルムとハードコート層の密着力よりも硬化性樹脂の硬化収縮力が上回るため、応力ひずみが発生し密着性が低下しやすくなる。
ハードコート層形成用組成物がウレタン(メタ)アクリレートおよび/またはウレタン(メタ)アクリレートのオリゴマーを含んでいれば、柔軟性および(メタ)アクリル系樹脂フィルムに対する密着性に優れるハードコート層を形成することができる。
本発明において、上記ウレタンアクリレート樹脂や多官能アクリルモノマーなどの紫外線硬化型樹脂を硬化させる方法としては、紫外線を照射させる方法を用いることができる。この方法を用いる場合には、前記紫外線硬化型樹脂に光重合開始剤を添加することが好ましい。光重合開始剤の具体例としては、アセトフェノン、ベンゾフェノン、ベンゾイルメチルエーテル、ベンゾイルエチルエーテル、ベンゾインイソプロピルエーテル、ベンゾインイソブチルエーテル、ジベンジル、1-ヒドロキシシクロヘキシルフェニルケトン、2,2-ジメトキシ-2-フェニルアセトフェノン、テトラメチルチウラムモノスルフィド、テトラメチルチウラムジスルフィド、チオキサントン、2-クロロチオキサントン、2-メチルチオキサントン、2-メチル-1-[4-(メチルチオ)フェニル]-2-モルフォリノプロパン-1-オン化合物などを用いることができる。中でも、表面硬化性の高い2-メチル-1-[4-(メチルチオ)フェニル]-2-モルフォリノプロパン-1-オンが望ましい。
本発明において、ハードコート層には、透明フィルム基材への塗工性の改善を目的に各種レベリング剤の使用が可能である。フッ素系、アクリル系、シリコーン系、及びそれらの付加物或いは混合物を使用することができる。中でもハードコート層表面へのブリードアウトが発生し難い反応性アクリル基を有するものが望ましい。その添加量は、紫外線硬化型樹脂100重量部に対し0.03~3.0重量部の範囲での添加が可能である。
本発明において、ハードコート層を塗布形成するのに用いるハードコート層用塗料には、上記ウレタンアクリレート樹脂、多官能アクリルモノマーなどのハードコート層用樹脂の他に、紫外線吸収剤、光安定化剤、熱硬化型樹脂、消泡剤などの各種添加剤も必要に応じて添加することが可能である。また、ハードコート層用樹脂を塗料化するための有機溶剤としては、沸点が50℃から150℃のものが、塗工時の作業性、乾燥性の点から好ましい。具体的な例としては、メタノール、エタノール、イソプロピルアルコール、ノルマルプロピルアルコール、酢酸メチル、酢酸エチル、酢酸ブチル、アセトン、メチルエチルケトン、メチルイソブチルケトン、トルエン、メチルセロソルブ、エチルセロソルブなど公知の有機溶剤を単独或いは適宜数種類組み合わせて使用することもできる。
本発明はハードコートフィルムの製造方法についても提供するものである。
すなわち、本発明のハードコートフィルムは、算術平均表面粗さ(Ra)が1nm以下の熱可塑性アクリル樹脂からなる透明フィルム基材上にハードコート層を有するハードコートフィルムの製造方法であって、前記透明フィルム基材上に、1分子あたり2~5個の(メタ)アクリロイル基を有する硬化性化合物を含有し、該硬化性化合物の含有割合が、前記ハードコート層中の全硬化性化合物に対して25~75重量%であるハードコート層用塗料を塗布して前記ハードコート層を形成し、次いで該ハードコート層を100℃以上で乾燥した後に、紫外線照射を施すことを特徴とする。
(透明フィルム基材の作製)
メタクリル系樹脂からなるペレットを十分に真空乾燥した後供給し、250℃で溶融混錬後、Tダイから押出して、冷却ロールで水冷して引取り、厚み100μmのフィルムを得た。この後、逐次二軸押出機で、縦延伸1.8倍(加熱温度140℃)、つづいて横延伸2.4倍(加熱温度140℃)し、厚み40μmの二軸延伸フィルムである算術平均表面粗さ(Ra)が0.7nmの基材フィルム((メタ)アクリル系樹脂フィルム)を得た。
紫外線硬化型樹脂として多官能アクリルモノマー(商品名:ライトアクリレートPE-4A、共栄社化学(株)製、1分子あたりの(メタ)アクリロイル基数4)と、ウレタンアクリレート樹脂(商品名: アートレジンUN-904、根上工業(株)製、重量平均分子量:4900、1分子あたりの(メタ)アクリロイル基数10)を配合比率が50/50となるように100重量部、光重合開始剤2-メチル-1-[4-(メチルチオ)フェニル]-2-モルフォリノプロパン-1-オン(商品名:イルガキュア907、BASF(株)製)5.0重量部、>N-CH3タイプヒンダードアミン系光安定化剤(商品名:チヌビン292、BASF(株)製)3.2重量部を撹拌し、揮発分が50%となるように酢酸エチルで希釈し、ハードコート層用塗料を得た。
乾燥炉の温度を110℃にした以外は、実施例1と同様にしてハードコートフィルムを作製した。
(実施例3)
乾燥炉の温度を140℃にした以外は、実施例1と同様にしてハードコートフィルムを作製した。
乾燥炉の温度を145℃にした以外は、実施例1と同様にしてハードコートフィルムを作製した。
(実施例5)
多官能アクリルモノマー(商品名:ライトアクリレートPE-4A、共栄社化学(株)製)とウレタンアクリレート樹脂(商品名:アートレジンUN-904、根上工業(株)製)の配合比率を25/75とした以外は、実施例1と同様にしてハードコートフィルムを作製した。
多官能アクリルモノマー(商品名:ライトアクリレートPE-4A、共栄社化学(株)製)とウレタンアクリレート樹脂(商品名:アートレジンUN-904、根上工業(株)製)の配合比率を75/25とした以外は、実施例1と同様にしてハードコートフィルムを作製した。
(実施例7)
多官能アクリルモノマー(商品名:ライトアクリレートPE-4A、共栄社化学(株)製)に代え、3官能アクリルモノマー(商品名:ライトアクリレートPE-3A、共栄社化学(株)製、1分子あたりの(メタ)アクリロイル基数3)を用いた以外は、実施例1と同様にしてハードコートフィルムを作製した。
多官能アクリルモノマー(商品名:ライトアクリレートPE-4A、共栄社化学(株)製)に代え、2官能アクリルモノマー(商品名: ライトアクリレートPN-A、共栄社化学(株)製、1分子あたりの(メタ)アクリロイル基数2)を用いた以外は、実施例1と同様にしてハードコートフィルムを作製した。
(実施例9)
多官能アクリルモノマー(商品名:ライトアクリレートPE-4A、共栄社化学(株)製)に代え、5官能アクリルモノマー(商品名: A-9550、新中村化学(株)製、1分子あたりの(メタ)アクリロイル基数5)を用いた以外は、実施例1と同様にしてハードコートフィルムを作製した。
メタクリル系樹脂からなるペレットを十分に真空乾燥した後供給し、250℃で溶融混錬後、Tダイから押出して、冷却ロールで水冷して引取り、厚み100μmのフィルムを得た。この後、逐次二軸押出機で、縦延伸1.5倍(加熱温度140℃)、つづいて横延伸2.0倍(加熱温度140℃)し、厚み40μmの二軸延伸フィルムである算術平均表面粗さ(Ra)が0.9nmの基材フィルム((メタ)アクリル系樹脂フィルム)を得た。
上記で得られた基材フィルムを使用したこと以外は、実施例1と同様にしてハードコートフィルムを作製した。
乾燥炉の温度を90℃にした以外は、実施例1と同様にしてハードコートフィルムを作製した。
(比較例2)
乾燥炉の温度を80℃にした以外は、実施例1と同様にしてハードコートフィルムを作製した。
多官能アクリルモノマー(商品名:ライトアクリレートPE-4A、共栄社化学(株)製)に代え、5官能アクリルモノマー(商品名: A-9550、新中村化学(株)製、1分子あたりの(メタ)アクリロイル基数5)を用い、この5官能アクリルモノマーとウレタンアクリレート樹脂(商品名:アートレジンUN-904、根上工業(株)製)の配合比率を80/20とした以外は、実施例1と同様にしてハードコートフィルムを作製した。
(比較例4)
多官能アクリルモノマー(商品名:ライトアクリレートPE-4A、共栄社化学(株)製)とウレタンアクリレート樹脂(商品名:アートレジンUN-904、根上工業(株)製)の配合比率を20/80とした以外は、実施例1と同様にしてハードコートフィルムを作製した。
基材フィルムにKC4YUW(コニカミノルタオプト社製、厚み40μm、算術平均表面粗さ(Ra):2.1nm)を用いた以外は、実施例1と同様にしてハードコートフィルムを作製した。
(比較例6)
基材フィルムにテクノロイS001G(住友化学社製、厚み50μm、算術平均表面粗さ(Ra):5.4nm)を用いた以外は、実施例1と同様にしてハードコートフィルムを作製した。
[評価項目]
(1)密着性
JIS K5600のクロスカット法にしたがって、ハードコート層の密着性の評価を行った。
すなわち、碁盤目剥離試験治具を用い1mm2のクロスカットマスを100個作製し、積水化学工業(株)製粘着テープNo.252を、その上に貼り付け、ヘラを用いて均一に押し付けた後、90度方向に剥離し、ハードコート層の残存率(残存個数/100)を評価した。評価基準は下記の通りであり、◎または○であれば密着性は良好と判断した。
◎:クロスカットマスの残存率が、100%
○:クロスカットマスの残存率が、90%以上~100%未満
△:クロスカットマスの残存率が、80%以上~90%未満
×:クロスカットマスの残存率が、80%未満
#0000のスチールウールにより、ハードコートフィルムの表面を250g/cm2の荷重をかけながら10回摩擦し、傷の発生の有無および傷の程度を目視により観察した。評価基準は下記の通りであり、◎と○を良好とした。
◎:傷の発生なし。○:5本以下の傷が発生する。△:傷が6~10本発生する。×:傷が無数に発生する。
ハードコートフィルムを蛍光灯下で目視観察し、実施例1に記載される方法で作製された算術平均表面粗さ(Ra)が1nm以下の(メタ)アクリル系樹脂フィルムとハードコートフィルムを比較し、フィルムの平坦性の状態を評価した。評価基準は下記の通りであり、○と△を合格とした。
○:算術平均粗さ(Ra)1nm以下のフィルムと比較し、平坦性が同等。
△:算術平均粗さ(Ra)1nm以下のフィルムと比較し、凹凸が若干みられ平坦性が劣る。
×:算術平均粗さ(Ra)1nm以下のフィルムと比較し、凹凸がみられ平坦性が大きく劣る。
