Description
有機EL表示パネルにおいて、各有機EL素子は、陽極と陰極の一対の電極対の間に有機発光材料を含む発光層が配設された基本構造を有し、駆動時には、一対の電極対間に電圧を印加し、陽極から発光層に注入されるホールと、陰極から発光層に注入される電子との再結合に伴って発生する電流駆動型の発光素子である。
また、陽極と発光層との間には、ホール注入層、ホール輸送層、ホール注入兼輸送層といった有機層が必要に応じて介挿され、陰極と発光層との間にも、必要に応じて電子注入層、電子輸送層または電子注入兼輸送層が介挿されている。
フルカラー表示の有機EL表示パネルにおいては、このような有機EL素子が、RGB各色のサブピクセルを形成し、隣り合うRGBのサブピクセルが合わさって一画素が形成されている。
その混色が生じたパネルを用いて製造した有機EL表示装置においては、混色が生じた範囲での発光色が本来の色と異なり、表示不良となることがある。
本発明は、上記課題に鑑み、有機EL表示装置の製造過程において、バンクに決壊や異物による欠陥部が発生したときにも、表示不良の発生を抑えることのできる有機EL表示装置の製造方法、及び有機EL表示装置を提供することを目的とする。
また、有機機能層を形成する際に、第1空間及び第2空間のそれぞれに、ノズルヘッドから吐出されるインクの着弾点を存在させているので、第1空間及び第2空間のそれぞれに、有機機能層を形成するインクが塗布される。
フラットディスプレイ基板の製造技術において、例えば、特許文献1には、隔壁を形成後、インク塗布前に、隔壁における決壊箇所の周囲の一部を除去し、除去した箇所に撥インク性のポリマーからなる隔壁修正液を塗布して、決壊箇所を修復する技術が開示されている。
しかし、バンクの欠陥部には、決壊だけでなく、異物が付着することによって生じる欠陥部もある。そして、上記従来技術のようにポリマーを塗布する方法では、異物に起因する欠陥部を補修することは難しい場合があると考えられる。例えば、バンクに付着した異物にポリマー液を塗布しようとすると、異物がポリマー液をはじいて、うまく補修できないこともある。
このような考察のもとに、特に高精細のEL表示装置において、バンクに生じた欠陥部を容易に補修することができ、且つ、表示不良を抑えることのできる方法を検討した。
さらに、EL表示装置において、有機発光層を含む有機機能層は、1対の電極で挟まれ、その電極間に電圧が印加されることによって発光するが、上記のように凹空間に堰を形成して第1空間と第2空間とに仕切ったときに、例えば、第1空間に機能層が形成されないと(所謂、未濡れが生じると)、製造された有機EL表示装置においては、その箇所で発光不良が生じることがある。
<発明の態様>
本発明の一態様にかかる有機EL表示装置の製造方法は、基板上方にバンクを形成し、当該バンクで区画された凹空間のそれぞれに、有機機能層を形成することによって有機EL表示装置を製造する方法であって、基板上方に形成されたバンクにおける欠陥部を検出し、欠陥部が検出された場合に、バンクにおける当該欠陥部が存在する部分の両側に隣接する凹空間の各々の中に、凹空間を、欠陥部に近接する空間部分からなる第1空間と、欠陥部に近接しない空間部分からなる第2空間とに仕切る堰を形成し、その後、各凹空間に、ノズルヘッドから凹空間のそれぞれにインクを吐出することによって有機機能層を形成し、有機機能層を形成する際に、第1空間及び第2空間のそれぞれに、ノズルヘッドから吐出されるインクの着弾点を存在させることとした。
また、欠陥部の周囲に堰を形成する方法でバンクを補修しているので、欠陥部が異物に起因する場合でも、比較的容易に堰を形成してバンクを補修できる。
なお、ここでいう「堰」は、表示装置の表示領域全体に形成されるバンクとは別に、欠陥部の周辺に形成されるものであって、バンクのように表示装置の表示領域全体に形成されるものではない。従って、例えば縦バンクとこれに直交する横バンクが形成されている場合においては、横バンクは「堰」には該当せず、堰は横バンクとは別に形成される。
上記有機EL表示装置の製造方法において、以下のようにしてもよい。
基板上方に、基板面に沿った一方向に伸長する縦バンクを複数本並列に配列し、有機機能層を形成する際に、縦バンクで区画された各凹空間において、一方向に伸長する1本以上の着弾ラインに沿って複数の着弾点を点在させる場合、堰を形成した凹空間において、1本以上の着弾ラインのいずれかが第1空間を横断する長さが、当該着弾ライン上の着弾点のピッチよりも長くなるように、堰の形状を設定する。
基板上方に、基板面に沿って長尺な横バンクを複数本並列に配列し、横バンクよりも高さが高く、横バンクと交差し、基板面に沿った一方向に伸長する縦バンクを複数本並列に配列し、少なくとも1つの堰のいずれかが隣接する横バンクとの間に間隙を開けて形成する場合、有機機能層を形成する際に、この間隙にもノズルヘッドから吐出するインクの着弾点を存在させることが好ましい。
基板上方に、基板面に沿った一方向に伸長する縦バンクを複数本並列に配列し、堰を形成する際に、欠陥部が存在する縦バンクの両側に隣接する凹空間の各々に、欠陥部が存在する縦バンクにおいて欠陥部を一方向に挟む2点のそれぞれから、欠陥部が存在する縦バンクの隣の縦バンクに亘る形状の堰を、対で形成してもよい。
ここで、有機機能層を形成する際に、縦バンクで区画された各凹空間において、一方向に伸長する1本以上の着弾ラインに沿って複数の着弾点を点在させる場合、堰と2か所で交差するいずれかの着弾ライン上において、2か所の堰部分同士の間隔を、着弾点のピッチよりも長く設定すればよい。そうすれば、有機機能層を形成するときに、第1空間に着弾点が存在することになる。
非接触の場合は、堰を形成した凹空間において、1以上の着弾ラインのいずれかと、欠陥部が存在する縦バンクとの間隔を、堰における欠陥部が存在する縦バンクから最も離間している箇所の離間距離よりも小さく設定する。
それによって、堰の根元部分の近傍には横バンクが存在するので、堰の根元部分近傍でインクの未濡れが生じたとしても、製造された有機EL装置において堰の根元部分近傍に電流リークが生じるのを防止できる。
有機機能層には、基本的に有機発光層が含まれるが、その他の層、例えば、ホール注入層、ホール輸送層、電子輸送層、電子注入層などが含まれることもある。
また、堰で仕切られた凹空間の一方に第1有機機能層、他方に第2有機機能層が形成されているので、この有機EL表示装置は、インクの未濡れに起因する発光不良も抑えられ、良好な表示性能を有する。
[有機EL表示装置の全体構成]
図1は、実施形態1に係る表示パネル100を有する有機EL表示装置1の構成を示す模式ブロック図である。
図1に示すように、有機EL表示装置1は、表示パネル100と、これに接続された駆動制御部101とを有している。表示パネル100は、有機材料の電界発光現象を利用したパネルであり、図2に示すように、複数の発光素子(有機EL素子)10が基板上にマトリクス状に配列されている。駆動制御部101は、4つの駆動回路102~105と制御回路106とから構成されている。
[有機EL表示パネルの構成]
図2は、表示パネル100の表示面側から見た概略構成を模式的に示す平面図である。図3は、表示パネル100を図2のA-A'線で切断した一部拡大断面図である。表示パネル100は、いわゆるトップエミッション型であって、Z方向側が表示面となっている。
図3に示すように、表示パネル100は、その主な構成として、下地基板11、画素電極12、ホール注入層13、縦バンク14、有機発光層15、電子輸送層16、共通電極17、封止層18を備える。
ホール注入層13、有機発光層15、電子輸送層16が、機能層に相当し、画素電極12と共通電極17によって、機能層が挟まれた構造となっている。
なお、図2においては、電子輸送層16、共通電極17、封止層18を取り除いた状態を示している。
下地基板11は、基板本体部11a、TFT(薄膜トランジスタ)層11b、層間絶縁層11cを有する。
基板本体部11aは、表示パネル100の基材となる部分であり、例えば、無アルカリガラス、ソーダガラス、ポリカーボネート系樹脂、ポリエステル樹脂、アルミナ等の絶縁性材料のいずれかで形成することができる。
層間絶縁層11cは、TFT層11b上に形成されている。層間絶縁層11cは、ポリイミド系樹脂、アクリル系樹脂、ノボラック型フェノール樹脂等の有機絶縁材料、SiO(酸化シリコン)やSiN(窒化シリコン)等の無機絶縁材料からなり、TFT層11bと画素電極12との間の電気的絶縁性を確保すると共に、TFT層11bの上面に段差が存在してもそれを平坦化して、画素電極12を形成する下地面への影響を抑える機能を持つ。
画素電極12は、下地基板11上に、サブピクセル毎に個別に設けられた画素電極であり、例えば、Ag(銀)、Al(アルミニウム)、アルミニウム合金、Mo(モリブデン)、APC(銀、パラジウム、銅の合金)等の光反射性導電材料からなる。本実施形態において、画素電極12は、陽極である。
[ホール注入層]
ホール注入層13は、例えば、銀(Ag)、モリブデン(Mo)、クロム(Cr)、バナジウム(V)、タングステン(W)、ニッケル(Ni)、イリジウム(Ir)などの酸化物、あるいは、PEDOT(ポリチオフェンとポリスチレンスルホン酸との混合物)などの導電性ポリマー材料からなる層である。上記の内、酸化金属からなるホール注入層13は、ホールを安定的に、またはホールの生成を補助して、有機発光層15に対しホールを注入および輸送する機能を有する。
ホール注入層13の表面には、Y方向に伸長する平面視にて短冊状の縦バンク14が複数本並列に設けられている。この縦バンク14は、絶縁性の有機材料(例えばアクリル系樹脂、ポリイミド系樹脂、ノボラック型フェノール樹脂等)からなる。
各縦バンク14の断面は、図3に示されるように台形であって、縦バンク14同士の間には、縦バンク14によって区画された凹空間20(20R,20G,20B)が形成され、各凹空間20の底部には、複数の画素電極12がY方向に列設され、その上に機能層としてのホール注入層13、有機発光層15、電子輸送層16が形成されている。
横バンク24は、縦バンク14よりも高さが低く(図6参照)、各凹空間20においてY方向に隣接する画素電極12と画素電極12との間に形成され、Y方向に隣接する発光素子10どうしを区画している。
[有機発光層]
有機発光層15は、キャリア(正孔と電子)が再結合して発光する部位であって、R,G,Bのいずれかの色に対応する有機材料を含む。
なお、図6に示す凹空間20Rは、赤色の発光層が形成されて赤色の発光素子10Rが形成される凹空間であり、凹空間20Gは、緑色の発光層が形成されて、緑色の発光素子10Gが形成される凹空間であり、凹空間20Bは、青色の発光層が形成されて、青色の発光素子10Bが形成される凹空間である。
有機発光層15の材料としては、例えば、ポリパラフェニレンビニレン(PPV)、ポリフルオレン、オキシノイド化合物、ペリレン化合物、クマリン化合物、アザクマリン化合物、オキサゾール化合物、オキサジアゾール化合物、ペリノン化合物、ピロロピロール化合物、ナフタレン化合物、アントラセン化合物、フルオレン化合物、フルオランテン化合物、テトラセン化合物、ピレン化合物、コロネン化合物、キノロン化合物及びアザキノロン化合物、ピラゾリン誘導体及びピラゾロン誘導体、ローダミン化合物、クリセン化合物、フェナントレン化合物、シクロペンタジエン化合物、スチルベン化合物、ジフェニルキノン化合物、スチリル化合物、ブタジエン化合物、ジシアノメチレンピラン化合物、ジシアノメチレンチオピラン化合物、フルオレセイン化合物、ピリリウム化合物、チアピリリウム化合物、セレナピリリウム化合物、テルロピリリウム化合物、芳香族アルダジエン化合物、オリゴフェニレン化合物、チオキサンテン化合物、シアニン化合物、アクリジン化合物、8-ヒドロキシキノリン化合物の金属錯体、2-ビピリジン化合物の金属錯体、シッフ塩とIII族金属との錯体、オキシン金属錯体、希土類錯体等の蛍光物質等が挙げられる。
電子輸送層16は、共通電極17から注入された電子を有機発光層15へ輸送する機能を有し、例えば、オキサジアゾール誘導体(OXD)、トリアゾール誘導体(TAZ)、フェナンスロリン誘導体(BCP、Bphen)などで形成されている。
[共通電極]
共通電極17は、例えば、ITO、IZO等の導電性を有する光透過性材料で形成され全てのサブピクセルに亘って設けられている。
[封止層18]
封止層18は、ホール注入層13、有機発光層15、電子輸送層16、共通電極17を水分及び酸素から保護するために設けられている。
なお、図示はしないが、封止層18の上に、ブラックマトリクス、カラーフィルター等が形成されていてもよい。
図4は、表示パネル100の製造過程を示す模式工程図である。
図5は、表示パネル100の製造工程の一部を模式的に示す断面図である。
表示パネル100の製造方法について、図4の工程図に基づいて、図3、5を参照しながら説明する。
続いて、TFT層11bの上に、絶縁性に優れる有機材料を用いてフォトレジスト法で層間絶縁層11cを形成して下地基板11を作製する(ステップS2)。層間絶縁層11cの厚みは例えば約4μmである。なお、図3の断面図および図4の工程図には現れないが、層間絶縁層11cを形成するときに、コンタクトホール2(図2参照)を形成する。
続いて、スパッタ法などで酸化タングステンを、下地基板11および画素電極12上に一様に成膜することによって、ホール注入層13を形成する(ステップS4)。
次に、横バンク24と縦バンク14を以下のようにフォトリソグラフィー法で形成する(ステップS5)。
その後、塗布されたバンク材料層に、横バンク24のパターンに合わせた開口を有するフォトマスクを重ねて、UV照射して露光する。そして未硬化の余分なバンク材料を現像液で除去することによって横バンク24を形成する。
そのバンク材料層上に、形成しようとする縦バンク14のパターンに合わせた開口を有するマスクを重ねて、マスクの上から露光する。その後、余分なバンク材料をアルカリ現像液で洗い出すことによって、バンク材料をパターニングして、縦バンクのパターンを形成する。
次に、このパターン形成された未焼成の縦バンク14aにおける欠陥部の発生を調べて(ステップS6)、欠陥部があればその補修を行う。
このバンク補修については、後で詳しく説明するが、検出した欠陥部の近傍において、縦バンク14aの同士の間の凹空間20に補修材を塗布し乾燥することによって行う(ステップS7)。図5(b)には、縦バンク14a間の凹空間20に補修材が塗布され、未焼成の堰5aが形成された状態を示している。
図5(c)は、この焼成によって、縦バンク14、横バンク24が形成されると共に堰5が形成された状態、すなわち、縦バンク14が補修されて形成された状態を示している。
続いて、図5(d)に示すように、縦バンク14同士の間の凹空間20に、発光層形成用のインクを塗布する。このインクは、有機発光層15を構成する有機材料と溶媒を混合したものであって、各凹空間20内にインクジェット法を用いて塗布する。
次に、有機発光層15および縦バンク14の上に、電子輸送層16を構成する材料を真空蒸着法で成膜して、電子輸送層16を形成する(ステップS10)。
そして、共通電極17の表面に、SiN、SiON等の光透過性材料をスパッタ法あるいはCVD法等で成膜して、封止層18を形成する(ステップS12)。
以上の工程を経て表示パネル100が完成する。
上記製造方法で説明したように、正確には、未焼成の縦バンク14a、横バンク24a、未焼成の堰5aを形成した後、これら未焼成の縦バンク14a、横バンク24aや堰5aを加熱焼成して硬化させることによって、最終的な縦バンク14、横バンク24や堰5が形成される。しかし、未焼成の縦バンク14a、未焼成の堰5aは、ある程度固体化して安定なバンク形状、堰形状となっているので、本明細書では、未焼成の縦バンク14aや未焼成の堰5aについても、単に縦バンク14a、堰5aと記載して説明する。
まず、縦バンク14aに存在する欠陥部3について説明する。
この欠陥部3は、縦バンク14aに異物が存在する部分、または縦バンク14aの一部が欠損した部分である。
異物は、例えば、製造装置に由来する金属片、空気中に存在する塵・埃の類である。そして、塵・埃は、繊維片であることが多い。
このように縦バンク14a上に異物があると、図5(d)に示すように縦バンク14を挟んで隣接する凹空間20にインクを塗布してドーム状に盛ったインク層15aが形成されると、インク層15aが異物に接触して、発光色の異なるインク(例えば赤色インクと緑色インク)が混ざってしまうことがある。
図7(b)に示す例では、1本の縦バンク14aの下に異物が入り込んで、その異物が隣の凹空間まで貫通して欠陥部3となっている。
このように、縦バンク14aの中や下に異物が存在する場合でも、異物とバンク材料との密着性が悪い場合には、隙間が生じてインクの流通路ができる。また、異物が繊維片の場合にはインクを吸収するので、異物自体がインクの流通路となる。従って、異物を挟んで隣り合う凹空間に形成されたインク層15aの間で混色が生じる原因となる。
例えば図16(b)に示すような赤色インクと緑色インクが混合されて生じた混色領域では、赤色が優勢となって発光することになる。従って、緑色で発光すべき領域の中で、混色領域となった領域では赤色が優勢となるので、この混色領域が広がると発光色不良の領域が大きくなり、表示不良の原因となる。
なお、図7(a),(b)のように縦バンク14aの下あるいは中に異物が入り込むと、その箇所では、縦バンク14が上に膨らんでバンク高さが高くなり、一方、図7(c)のように縦バンク14aが決壊した箇所では、縦バンク14の高さが低くなる。
縦バンク14aにおける欠陥部3の検出は、例えば、下地基板11上に形成した縦バンク14aの表面画像を撮影し、その表面画像のパターン検査によって行う。
図8は、バンク欠陥部の検出と、その補修に用いる補修装置の一例を示す概略構成図である。
図9は、補修装置200が欠陥部を検出する動作の一例を示すフローチャートである。図中Bは下地基板11上に形成されている縦バンク14aに付した番号を示す。
その方法は、まず下地基板11の上面の画像データ(縦バンク14a、横バンク24aの画像)を取得し、コントローラ230の記憶部231に記憶する。そして、コントローラ230は、その画像データにおいて、各縦バンク14aにおける部分同士を次々に比較して、相違点を検出することによって、欠陥部3の検出を行う。
そして、最終番の縦バンク14aまで検査を行ったら処理を終了する(ステップS25)。
そして、いずれかの縦バンク14aで欠陥部3が検出された場合には、その補修を行う。
次に、補修装置200におけるテーブル202に載置されている下地基板11の上に、ディスペンサ212から堰形成用の補修材を、欠陥部3の周囲を囲むように塗布して、堰5を形成することによって、縦バンク14aの補修を行う。
ここでは、図6(b)に示すように、欠陥部3を有する縦バンク14aの両側に隣接する各凹空間20の中に、欠陥部3をY方向に挟んだ2つの点A1、A2から、欠陥部3が存在する縦バンク14aの隣の縦バンク14aに亘る形状で堰5を形成する。すなわち、欠陥部3の周囲を取り囲む凹空間20の中に、X方向に仕切る合計4つの堰5を井桁状に形成する。また、凹空間20内において、各堰5は、Y方向に互いに隣接する横バンク24同士の間に形成されている。
このディスペンサ212におけるニードル213の駆動は、コントローラ230からの制御信号に基づいてなされる。
そのような樹脂としては、例えば、(メタ)アクロイル基、アリル基、ビニル基、ビニルオキシ基などのエチレン性の二重結合を有する硬化性の樹脂が挙げられる。
また、樹脂に対して架橋する架橋剤、例えば、エポキシ化合物、ポリイソシアネート化合物を添加してもよい。
溶剤は、樹脂に対する溶解性を有するもので、沸点が150~250℃程度の溶剤を1種類以上用いても良い。
光重合開始剤としては、市販の各種光重合開始剤を用いることができる。
光重合開始剤の添加量は、焼成時における露光量に応じて調整するが、例えば全固形分に対して0.1~50重量%、好ましくは5重量%~30重量%である。
堰5aの形成は、凹空間20内において、堰5を形成しようとするライン(堰形成ライン)に沿って設定された複数の位置に、ディスペンサ212から補修材を塗布することによって行う。
以下に補修装置200が行う堰形成の具体的な方法を説明する。
1番目の欠陥部から最終番の欠陥部まで順に、以下のように堰形成ラインの設定を行う。
そして、横バンク24同士の間隙のY方向中央位置Coと、位置Yoとの距離dを算出する。この距離dは、d=│Yo-Co│で算出される(ステップS33)。
算出した距離dが、着弾ピッチW1の3倍以下であれば(ステップS34でYes)、欠陥部3の中央位置Yoから着弾ピッチW1の1/2以内のところに着弾点が存在するので、1対の堰形成ラインのY方向の位置を、Yo+(W1+T)/2とYo-(W1+T)/2とに設定する(ステップS35)。ここでTは、堰5の幅に相当すると見積もった値であって、例えばT=10μmとする。ただし、このTの値として、堰5の幅よりも大きい値を採用してもよい。
一方、算出した距離dが、着弾ピッチW1の3倍より大きい場合(ステップS34でNoの場合)は、欠陥部3のY方向位置が横バンク24の近傍にあり、欠陥部3の中央位置Yoとこれに最も近い着弾点との距離は、着弾ピッチW1の1/2よりも長いと見なされるので、この場合は、形成する堰5同士の間隙に、欠陥部3に最も近い着弾点を存在させるために、堰形成ラインのY方向の位置を、Yo+(d-2.5W1+T/2)と(d-2.5W1+T/2)とに設定する(ステップS36)。
2番目以降の欠陥部がある場合には(ステップS37でNo、ステップS38)、2番目以降の欠陥部についても同様にして堰形成ラインを設定し、最終番の欠陥部に到るまで(ステップS37でYes)、堰形成ラインのY方向の位置を設定する。
図11(b)は、下地基板11において、点A1を通る堰形成ラインに沿った断面を模式的に示す図である。
図12(a)~(g)は、塗布点P1,P2…に、補修材を順次塗布することによって、堰5aが形成される様子を示す図である。
まず図12(a),(b)に示すように、ニードル213、タンク214を塗布点P1に位置させて、ニードル213を下方に移動してニードル213に補修材を付着させ、ニードル213を塗布点P1に近づけることによって補修材を塗布点P1に塗布する。
続いて、図12(d)に示すように、ニードル213をタンク214内に引き上げて、ニードル213,タンク214を、塗布点P2に移動させる。そして、ニードル213を下方に移動して、補修材を付着させたニードル213を塗布点P2に近づけることによって補修材を塗布点P2に塗布する。
続いて、図12(f)に示すように、ニードル213を引き上げて、塗布点P3に移動させる。そして、同様にして、塗布点P3に補修材の山を形成して、塗布点P2に補修材の山とつなげる。
また、その後の同時焼成工程において、塗布された補修材が硬化するので、より安定した物性を有する堰5が形成される。
[発光層形成]
発光層形成工程(図4のステップS9)では、インクジェット装置300のノズルヘッド322から、下地基板11の各凹空間20にインクを吐出し、乾燥することによって有機発光層15を形成する。
図13は、インクジェット装置300の構成を示す図である。図14は、このインクジェット装置の機能ブロック図である。
図13に示すように、インクジェット装置300は、塗布対象物であるバンク付の基板11を載置する作業テーブル310、インクを吐出する複数のノズルを有するヘッド部320を備える。
図13では、バンク付の下地基板11が基台311上に載置された状態が示されている。
ヘッド部320には、ノズルヘッド322が設けられている。このノズルヘッド322は、ヘッド支持部321を介して台座316に取り付けられている。
(ヘッド部320)
ヘッド部320には、Y方向に長尺なノズルヘッド322が設けられている。ノズルヘッド322には、輸液チューブ304を介して外部からインクが供給される。
ヘッド部320には、各ノズルの各圧電素子を個別に駆動するための駆動回路を備えた吐出制御部327(図14参照)が収納されている。吐出制御部327は、各圧電素子に与える駆動信号を制御して、各ノズル325の吐出口から液滴を吐出させる。吐出制御部327は、通信ケーブル303を介して制御装置330のCPU331に接続されている。
制御装置330は、CPU331、記憶手段332、入力手段333、表示手段(ディスプレイ)334を備える。制御装置330は具体的にはパーソナルコンピュータ(PC)である。
記憶手段332には、制御装置330に接続された作業テーブル310およびヘッド部320を駆動するための制御プログラム等が格納されていて、インクジェット装置300の駆動時には、CPU331は入力手段333を通じて操作者により入力された指示と、記憶手段332に格納された各制御プログラムに基づいて、インクジェット装置300の各部の制御を行う。
CPU331は、記憶手段332に格納された所定の制御プログラムに基づいて、駆動制御部319に指示してリニアモータ部315a,315b及びサーボモータ部317を駆動させたり、吐出制御部327に指示してノズルヘッド322の圧電素子に駆動電圧を印加する。
この「ずらし量ΔW」は、ノズルヘッド322を標準位置からY方向にどれだけずらすかを示す数値(正数、負数または0)であって、CPU331は、入力手段333に入力されるずらし量ΔWに応じ、以下の制御を行う。
(インクジェット装置300による発光層形成用のインク塗布)
以上説明した構成のインクジェット装置300を用いて、発光層形成用のインクをバンク付の下地基板11に塗布する動作を説明する。
操作者は、入力手段333にずらし量ΔWを入力する。ただし本実施形態では、ノズルヘッド322を標準位置で動作させるためにΔW=0を入力することとする。
図15(a)は、このようにして、ノズルヘッド322をX方向に走査しながら、各凹空間20R,20G、20B内に、対応する発光色のインクを着弾させる様子を示す平面図である。
[堰5の形成形態によるインク未濡れ防止効果]
堰5で挟まれた第1空間SA、並びに堰5の外側の第2空間SBにおいて、インクが未濡れの部分が生じると、その領域に有機発光層15が形成されず、出来上がった表示パネル100を駆動するときに、画素電極12と共通電極17との間で電流リークが生じ、点灯不良となることがある。
特に、1対の堰5のY方向の間隔は、欠陥部3を挟み込めるだけの距離は必要であるが、混色領域を狭くする上で、サブピクセルのY方向の長さ以下に設定することが好ましく、できるだけ小さく設定することが好ましいので、堰5の対に挟まれた第1空間SAは、第2空間SBと比べて狭く、インクの未濡れが生じやすい。
図15(b)は、図15(a)における欠陥部3の近傍を模式的に示す図である。第1空間SAに着弾点を存在させるための堰5の形状などの条件としては、基本的には、着弾ラインQ1,Q2のいずれかが第1空間SAを通過する長さが、着弾ラインQ1,Q2上における着弾点のピッチW1よりも長くすることが望ましい。
すなわち、上記堰形成工程(ステップS8)で堰形成ラインのY方向の位置を設定する際に、L1>W1となるように設定すればよく、また、この条件を満たしていれば、基本的にノズルヘッド322のY方向の位置を調整しなくても、堰5Aと堰5Bとの間の第1空間SAに着弾点が存在することになる。
すなわち、図10に示した堰形成工程のステップS34~S36において、ステップS24でYesの場合、ステップS35で形成される1対の堰形成ライン同士の間隔は(W1+T)となるので、1対の堰形成ラインに沿って形成される堰5同士のY方向の間隙は着弾ピッチW1に相当する。また、ステップS34でNoの場合、ステップS36で形成される1対の堰形成ライン同士の間隔は(2d-5W1+T)となるので、堰形成ラインに沿って形成された堰5同士のY方向の間隙は(2d-5W1)となる。ここで、ステップS34でNoの場合は2d>6W1なので、形成される堰5同士のY方向の間隙はW1以上となる。
なお、通常、着弾点のピッチW1は20μm程度かそれ以上なので、堰5Aと堰5Bとの間の第2空間SBに着弾点を存在させるためには、堰5Aと堰5Bとの間隙L1を20μmより長く設定する(L1>20μmとする)ことが好ましいともいえる。
[堰5と横バンク24との間の間隙に対する未濡れ防止]
次に、第2空間SBの中で、堰5と横バンク24との間に間隙が存在する場合は、その間隙にも比較的インクの未濡れが発生しやすい。そこで、この間隙にもインクを着弾させて未濡れを防止することが好ましい。
基本的に、着弾ラインQ1,Q2のいずれかが、この堰5Aと横バンク24Aとの間の間隙を横断する長さが、横バンク24Aとその横バンク24Aに最も近い着弾点との距離W2よりも長くなるように、堰5AのY方向の形成位置を設定すれば、この間隙に着弾点が存在する。
また、本実施形態では、ノズルヘッド322のY方向に位置を標準位置に設定して走査するのでW2=W3となる。この場合、W2,W3の値は、サブピクセル長さLo、着弾点の数6、着弾点のピッチW1を用いて、W2=[Lo-5W1]÷2で算出することができる。従って、L2,L3が、この算出したW2(W3)の値より大きくなるように、堰形成ラインの位置を設定すればよいことになる。
また、堰5Bと横バンク24Bとの間隙にインクの着弾点を存在させるために、着弾ラインQ1、Q2のいずれかが堰5Bと横バンク24Bとの間隙を横断する長さL3が、横バンク24Bに最も近い着弾点との距離W3よりも長く(L3>W3)なるように、堰5AのY方向の位置を設定すればよい。またこの長さL3を20μmより長く設定する(L3>20μmとする)ことが好ましいともいえる。
堰5を形成することによって縦バンク14の欠陥部3を補修することによるインクの混色防止効果について説明する。
図16(a)は、実施の形態にかかるパネルにおいて、欠陥部3を有する縦バンク14の周囲に堰5が形成された後、その縦バンク14に隣接する一方の凹空間20に、赤色のインクが塗布されてインク層15a(R)、他方の凹空間20に緑色のインクが塗布されてインク層15a(G)が形成された状態を示す平面図である。また、図16(b)は、堰5を形成しない比較例において、同様に縦バンク14を挟んで隣接する凹空間20にインク層15a(R)とインク層15a(G)が形成された状態を示す平面図である。
表示パネル100が製造されたときに、この混色領域は、本来の発光色とは異なった発光色で発光する。上記のように、赤色インクと緑色インクが混合された混色領域は、赤色が優勢となって発光することになる。従って、緑色で発光すべき領域の中で、混色領域となった領域では、赤色が優勢となって発光することになり、発光色不良が発生し、表示不良の原因となる。
図17は、図16(a)におけるC-C線の断面図であって、堰5が形成された凹空間20にインクが塗布されてインク層15a(G)が形成されたところを、Y方向に切断した断面を表している。
ここで、図16(a)に示すように、赤色インクと緑色インクが、欠陥部3を介して混ざり合って、空間部分SAが混色領域となることはあるが、第1空間SAに形成されたインク層15aと、1対の堰5よりも外側の第2空間SBに形成されたインク層15aとは、堰5によって隔てられているので、相互に混ざり合わない。
このように本実施の形態においては、欠陥部3によって生じる混色領域の範囲が、欠陥部3に近接する狭い第1空間SAに制限されるので、混色範囲の広がりを抑制する効果が得られ、表示パネル100における発光色不良を低減できることになる。
堰5の高さ(凹空間20の底面からの高さ)について考察する。
図4のステップS9の有機発光層15を形成する工程で、堰5で仕切られている第1空間SAと第2空間SBに、それぞれインクが塗布されてインク層15aが形成される。
そして、図17に示されるように、第1空間SAのインク層15aと第2空間SBのインク層15aとは、堰5によって分離された状態となる。
一方、堰5を高くし過ぎると、その上に形成する電子輸送層16、共通電極17などに段切れが生じやすくなる。
堰5の幅、すなわち堰形成ラインと直交する方向(Y方向)の幅については、この幅が大きすぎると、表示パネル100を見たときにその堰5自体が目立つ可能性もあるので、50μm以下とすることが好ましい。
上記図15(a),(b)に示した例では、欠陥部3をY方向に挟む堰5A,5Bの対は、横バンク24Aと横バンク24Bとの間に形成されていた。
このように横バンク24Aと横バンク24Bとの間に堰5A,5Bを形成することは、混色領域を狭くする上では好ましいが、上述したように横バンク24Aと堰5Aとの間の間隙、並びに横バンク24Bと堰5bとの間の間隙で、インクの未濡れが生じることがある。これに対して以下の変形例のように堰を形成することも有効である。
まず、図18(a)に示す変形例では、欠陥部3をY方向に挟む堰5A,5Bの中、一方の堰5Aを横バンク24Aの上に重ねて形成している。
このように堰5Aを横バンク24Aの上に重ねて形成することによって、図18(a)に示されるように、堰5Aと堰5Bとの間の間隙L1は、図15(b)に示した例と比べてより長くなるので、堰5Aと堰5Bとの間の第1空間に着弾点を存在させやすくなる。
また上記図15(b)に示した例では、堰5Aと横バンク24Aとの間に隙間が存在していたが、図18(a)の例では、堰5Aと横バンク24Aとの間に間隙が存在しないので、この点でもインクの未濡れが生じにくくなる。
特に、欠陥部3の位置が横バンク24Aに近い場合には、このように堰5Aを横バンク24Aの上に重ねて形成することが有効である。
特に、堰5Aのエッジ(堰5Aが縦バンク14と接触する箇所)の近傍においては、インクの未濡れが生じやすいが、この変形例のように堰5Aを横バンク24Aの上に重ねて形成すれば、堰5のエッジ近傍に横バンク24Aが存在するので、そのエッジ近傍にインクの未濡れが生じたとしても、ショートや電流リークを防止することができる。
次に、図18(b)に示す変形例は、欠陥部3をY方向に挟む堰5A,5Bの両方が横バンク24の上に形成されている。すなわち堰5Aは横バンク24Aの上に重ねて形成され、さらに堰5Bも横バンク24Bの上に重ねて形成されている。
また、堰5Aと横バンク24Aとの間に間隙がないだけでなく、堰5Bと横バンク24Bとの間にも間隙が存在しない。また、堰5Bの根本近傍の領域も横バンク24Bが存在しているため、堰5Bの根本近傍領域でインクの未濡れが生じても、電流リークは生じにくい。
<実施の形態2>
実施の形態2にかかる表示パネル100の構成、並びにその製造方法は、実施の形態1で説明した構成、並びに製造方法と同様である。
図19(a)は、実施の形態2にかかる堰5の形状を示す斜視図、(b)は、凹空間に堰5を形成した後、インク層を形成した平面図、(c)は、堰5を形成した凹空間に対するインクの着弾点を示す平面図である。
このようにして欠陥部3を有する縦バンク14の両側に隣接する各凹空間20に形成される堰5によって、図19(a)に示すように、各凹空間20は、欠陥部3に近接する空間部分からなる第1空間SAと、欠陥部3に近接しない空間部分からなる2つの第2空間SBとに仕切られる。そして、欠陥部3は2つの第1空空間SAによって囲まれる。
すなわち、図19(b)に示すように、縦バンク14同士の間の凹空間20に、発光層形成用のインクが塗布されるときに、赤色インクと緑色インクが、欠陥部3を介して混ざり合って、混色領域ができても、その混色領域は堰5を超えて第2空間SBに広がることがない。そして、欠陥部3によって生じる混色領域の範囲は、欠陥部3に近接する狭い第1空間SAに制限されるので、表示パネル100における発光色不良を低減できることになる。
一方、実施の形態1の堰5と比べると、本実施形態の堰5においては、第1空間SAが占める面積がより小さくなっているので、表示パネル100における発光色不良をさらに抑えることができる。
この点について、図19(c)を参照しながら、具体的に説明する。
本実施形態でもノズルヘッド322を標準位置で走査させるものとして説明する。
堰部分5Aと堰部分5Bとの間の第1空間SAに着弾点を存在させるための基本的な条件は、実施の形態1と同様であって、2本の着弾ラインQ1,Q2のいずれかが堰5の内側領域(第1空間SA)を横断する長さが、着弾点のピッチW1よりも長ければ、堰部分5Aと堰部分5Bとの間の第1空間SAに着弾点が存在する。
従って、着弾ラインQ1が堰5と交差する2か所の間隙L11が、着弾点のピッチW1よりも長く(L11>W1)なるように、堰部分5Aと堰部分5Bの形成位置を設定すれば、基本的にその間の第1空間SAに着弾点を存在させることができる。
次に、堰部分5Aと横バンク24Aとの間の間隙に着弾点を存在させるのに適した条件を考察する。この条件も基本的には実施の形態1と同様であって、着弾ラインQ1,Q2のいずれかが、この堰5Aと横バンク24Aとの間の間隙を横断する長さを、横バンク24Aとそれに最も近い着弾点との距離W2よりも長く設定すればよい。
次に、堰部分5Bと横バンク24Bと間の間隙に着弾点を存在させるための条件も、同様であって、着弾ラインQ1,Q2のいずれかが、堰部分5Bと横バンク24Bとの間の間隙を横断する長さを、横バンク24Bとそれに最も近い着弾点との距離W3よりも長く設定すればよい。
また、着弾ラインQ2上における堰部分5Bと横バンク24Bとの間隙L32を20μmより長く設定する(L32>20μmとする)ことが好ましいともいえる。
実施の形態3にかかる表示パネル100の構成、並びにその製造方法も、実施の形態1で説明した構成、並びに製造方法と同様である。
また、縦バンク14aにおける欠陥部3を補修するときに、欠陥部3が存在する縦バンク14aに隣接する各凹空間20に、堰5を形成する点も同様であるが、形成する堰5の形状が異なっている。
本実施形態にかかる堰5も、実施の形態2と同様に、図20(b)に示すように、X-Y面を平面視するとき、欠陥部3をY方向に挟む2点A1,A2の一方から欠陥部3を迂回して他方に亘って形成されているが、欠陥部3が存在する縦バンク14の隣の縦バンク14とが非接触である点が実施の形態2と異なっている。すなわち、本実施形態において、各堰5が欠陥部3の中央からX方向に離間する最大距離bが、凹空間20の幅(X方向幅)よりも小さく設定されている。
この堰5の形成方法も、実施の形態1において図12(a)~(g)を参照しながら説明した方法と同様であって、点A1から点A2に到る堰形成ラインに沿って設定した複数の塗布点に、補修材を順次塗布することによって、堰5を形成することができる。
このように、欠陥部3を有する縦バンク14の両側に隣接する各凹空間に堰5を形成することによって、図20(a)に示すように、各凹空間20は、欠陥部3に近接する空間部分からなる第1空間SAと、欠陥部3に近接しない空間部分からなる第2空間SBとに仕切られるので、実施の形態1と同様に混色範囲を抑える効果を奏する。
また、欠陥部3の周囲を囲むように補修材を塗布することによって堰5を形成するので、補修が容易である点について、また、表示パネル100製造後において、堰5で挟まれた領域における電流リークが生じない点についても同様である。
本実施形態の堰5においても、凹空間20内において、堰5の内側領域(第1空間SA)に、インクの着弾点が存在するように、堰5の形状を設定することが好ましい。
本実施形態でもノズルヘッド322を標準位置で走査させるものとして説明する。
説明上、図20(c)に示すように、コの字形の堰5を3つの堰部分(横バンク24Aに近い側の堰部分5A、横バンク24Bに近い側の堰部分5B、堰部分5Aと堰部分5Bにまたがって架橋されている堰部分5C)に分ける。
従って、着弾ラインQ1が第1空間SAを通過する長さL1(すなわちY方向に対抗する堰部分5Aと堰部分5Bとの間の間隔)が、着弾点のピッチW1より長く(L1>W1)なるように、堰部分5A及び堰部分5BのY方向の形成位置を設定すればよく、そうすれば堰部分5Aと堰部分5Bとの間に着弾点を存在させることができる。
次に、本実施形態の堰5においても、それに隣接する横バンク24との間に間隙がある場合は、その間隙にインクを着弾させて、当該間隙内に未濡れが生じないようにすることが好ましい。
堰5Aと横バンク24Aとの間の間隙に着弾点を存在させるための条件については、実施の形態1で説明したのと同様であって、着弾ラインQ1,Q2のいずれかが、堰部分5Aと横バンク24Aとの間の間隙を横断する長さを、横バンク24Aとその横バンク24Aに最も近い着弾点との距離W2よりも長く設定すればよい。
また、堰部分5Bと横バンク24Bとの間の間隙についても、同様であって、着弾ラインQ1,Q2のいずれかが堰5Bと横バンク24Bとの間隙を横断する長さ(L3)が、横バンク24Bに最も近い着弾点との距離W3よりも長く(L3>W3)なるように、堰部分5Aの形成位置を設定すればよい。
上記実施の形態1~3においては、堰5の内側領域(第1空間SA)に着弾点を存在するように、堰形成工程において形成する堰5の形状を設定した。
これに対して、本実施形態では、発光層形成工程でインクをインクジェット装置で凹空間20に塗布するときに、ノズルヘッド322のY方向の位置を調整することによって、堰5の内側領域(第1空間SA)に着弾点を存在させる。
ただし本実施形態では、下地基板11上のいずれかの欠陥部3の周囲に形成した堰5Aと堰5Bとの間の間隙L1が、インク着弾点のピッチW1よりも小さく設定されていることを前提として説明する。
そこで、本実施形態では、インクジェット装置300で下地基板11上の各凹空間20にインクを塗布する前に、必要に応じて、図21(b)に示すようにノズルヘッド322のY方向の位置をずらしてから、ノズルヘッド322をX方向に走査させる。そしてこのときのずらし量を、すべての欠陥部3に対応する第1空間SAを、いずれかのノズル走査ラインが通過するように設定する。
図22は、インクジェット装置300でインクを塗布する工程の一具体例を示すフローチャートである。図中nは、下地基板11上における欠陥部3に付した番号を示す。ステップS51~S61の処理は、ノズルヘッド322のずらし量ΔWを設定する具体例を示している。
2番目以降の欠陥部3についても、同様に、第1空間SAのY方向の範囲を求める(ステップS54でNo、ステップS55、S52、S53)。そして、すべての欠陥部3について第1空間SAのY方向の範囲を求めたら(ステップS54でYes)、次のステップS56~S62でずらし量ΔWを求める。
この各ノズル走査ラインの標準位置Y1,Y2,Y3,Y4は、例えば、1サブピクセルのY方向の長さ、並びに着弾点のピッチ(ノズルピッチ)W1から算出できる。すなわち、図21(a)に示すように、1サブピクセルのY方向の長さ(横バンク24Aと横バンク24Bとの間の間隙)をLo、ノズルピッチをW1とすると、上記基準Soに対する4つの各ノズルの走査ラインのY方向の位置Y1,Y2,Y3,Y4は、Y1=0.5(Lo-3W1)、Y2=0.5(Lo-W1)、Y3=0.5(Lo+W1)、Y4=0.5(Lo+3W1)となる。
この判定は、例えば、1番目の欠陥部3に対応する第1空間の範囲(S1+T/2)以上、(S2-T/2)以下の範囲内に、Y1,Y2,Y3,Y4のいずれかが入っているかどうかを判定し、入っていれば、2番目以降の欠陥部3についても同様に、対応する第1空間の範囲(S1+T/2)以上、(S2-T/2)以下の範囲内に、Y1,Y2,Y3,Y4のいずれかが入っているかどうかを判定し、最終番目の欠陥部3に到るまで、対応する第1空間の範囲(S1+T/2)以上、(S2-T/2)以下の範囲内に、Y1,Y2,Y3,Y4のいずれかが入っていれば、いずれのノズル走査ラインも通過しない第1空間SAは存在しないと判定できる。また、それ以外なら、いずれのノズル走査ラインも通過しない第1空間SAが存在することになる。
具体的には、カウンタmに1を加え(ステップS62、S63)、各走査ラインのY方向の位置を標準位置(Y1,Y2,Y3,Y4)から着弾ピッチW1の1/10ずつ正方向と負方向とにずらしてみて、ずらした後に、いずれのノズル走査ラインも通過しない第1空間SAが存在するか否かを調べる(ステップS58)。
以上のようにして、ステップS58,S59,S62,S63で、各走査ラインのずらし量を着弾ピッチW1の1/10ずつ増やしながら、すべての欠陥部3に対応する第1空間SAを、いずれかの走査ラインが通過するか否かを順に調べていき、いずれのノズル走査ラインも通過しない第1空間SAが存在しないと判定された時点のずらし量をΔWとして設定する。
ここで設定されるずらし量ΔWの絶対値が大きいと、横バンク24の上に着弾点が設定される可能性もあるが、上記のようにずらし量ΔWの絶対値が小さいものが優先的に求められることは、横バンク24の上に着弾点が設定されるのを避ける上でも好ましい。
<変形例>
1.上記実施の形態1~4においては、下地基板11上に、縦バンク14と横バンク24とが形成されている場合について説明したが、横バンク24を形成しない場合にも、同様に、縦バンク14に生じた欠陥部を堰で補修して、ウェット法で発光層を形成することによって、同様に表示装置における発光色不良を低減することができる。
各凹空間20における着弾ラインが1本の場合は通常、凹空間20の幅方向中央(X方向中央)に沿って着弾ラインが設定されるので、第1空間に着弾点を存在させる条件も、凹空間20の中央ライン上において間隙L1、L2、L3などの条件を設定すればよい。
例えば、実施の形態1にかかる図6(b)、図11(a)においては、2つの堰5が同じ点A1を通るラインに沿ってX方向に伸び、残り2つの堰は同じ点A2を通るラインに沿ってX方向に伸びているが、各堰が別々のラインに沿ってX方向に伸びていてもよい。
また、実施の形態3において、図20(b)では欠陥部3を有する縦バンク14から2つの堰5がX方向に離間する最大距離bが同じであるが、欠陥部3を有する縦バンク14から2つの堰5がX方向に離間する最大距離bは互いに異なっていてもよい。
図23(a)~(d)に示すピクセルバンクは、Y方向に伸長する複数の縦バンク14と、X方向に伸長する複数の横バンク24とが同等の高さを有し、これらの縦バンク14及び横バンク24で囲まれた各矩形領域に有機EL素子が形成されている。
図23(a)では、実施の形態1と同様に、欠陥部3が存在する縦バンク14の両側の各凹空間20に、点A1及び点A2の各々から、対向する縦バンク14に亘る形態で、堰5が対で形成されている。
図23(b)では、実施の形態2と同様に、欠陥部3が存在する縦バンク14の両側の各凹空間20に、点A1から欠陥部3を迂回して点A2に亘る形態で堰5が形成されている。
また図示はしないが、ピクセルバンクに対して、実施の形態3の堰5を適用することもでき、同様に発光色不良を抑える効果が得られる。
この場合も、インクを塗布したときに欠陥部3に起因して混色が形成されても、混色が広がる範囲は、2つの堰5と横バンク24とで囲まれた範囲に限られるので、発光色不良を抑える効果が得られる。
そして、この4つの各凹空間20に堰5が1つずつ形成されている。すなわち、2つの堰5は点A1から欠陥部3を迂回して横バンク24に亘る形態で堰5が形成され、残り2つの堰5は点A2から欠陥部3を迂回して横バンク24に亘る形態で堰5が形成されている。
このようにピクセルバンクに生じた欠陥部の近傍において凹空間20に堰を形成した場合も、発光層を形成する際に、インクの着弾点を堰5によって仕切られた各空間(欠陥部に近接する第1空間と近接しない第2空間)に存在させることによって、表示パネルの製造後に各空間で電流リークが生じない点も同様である。
例えば、ホール注入層と発光層との間にホール輸送層をウェット法で形成する際に、インクジェット装置でホール輸送層用のインクを第1空間と第2空間にそれぞれ着弾点を存在させることによって、第1空間と第2空間における未濡れを防止し、表示パネルに電流リークが生じないようにすることができる。

Claims (12)
- 基板上方にバンクを形成し、当該バンクで区画された凹空間のそれぞれに、有機機能層を形成することによって有機EL表示装置を製造する方法であって、
前記基板上方に形成されたバンクにおける欠陥部を検出し、
欠陥部が検出された場合に、バンクにおける当該欠陥部が存在する部分の両側に隣接する凹空間の各々の中に、
前記凹空間を、前記欠陥部に近接する空間部分からなる第1空間と、前記欠陥部に近接しない空間部分からなる第2空間とに仕切る少なくとも1つの堰を形成し、
その後、前記各凹空間に、ノズルヘッドから前記凹空間のそれぞれにインクを吐出することによって前記有機機能層を形成し、
前記有機機能層を形成する際に、前記第1空間及び第2空間のそれぞれに、前記ノズルヘッドから吐出されるインクの着弾点を存在させる、
有機EL表示装置の製造方法。 - 前記基板上方に、基板面に沿った一方向に伸長する縦バンクを複数本並列に配列し、
前記有機機能層を形成する際に、前記縦バンクで区画された各凹空間において、前記一方向に伸長する1本以上の着弾ラインに沿って複数の着弾点を点在させ、
前記堰を形成した凹空間において、前記1本以上の着弾ラインのいずれかが前記第1空間を横断する長さが、当該着弾ライン上の着弾点のピッチよりも長くなるように、前記堰の形状を設定する、
請求項1記載の有機EL表示装置の製造方法。 - 前記基板上方に、基板面に沿って長尺な横バンクを複数本並列に配列し、

前記有機機能層を形成する際に、前記縦バンクで区画された各凹空間において、前記一方向に伸長する1本以上の着弾ラインに沿って複数の着弾点を点在させ、
前記堰の対と交差するいずれかの着弾ライン上において、前記対をなす堰同士の間隔を、着弾点のピッチよりも長く設定する、
