Description
본 발명은 발광 소자 및 이를 구비한 광원 모듈에 관한 것이다.
발광 다이오드(LED: Light Emitting Diode)는 GaAs 계열, AlGaAs 계열, GaN 계열, InGaN 계열 및 InGaAlP 계열 등의 화합물 반도체 재료를 이용하여 발광 원을 구성할 수 있다.
이러한 발광 다이오드는 패키지화되어 다양한 색을 방출하는 발광 소자로 이용되고 있으며, 발광 소자는 칼라를 표시하는 점등 표시기, 문자 표시기 및 영상 표시기 등의 다양한 분야에 광원으로 사용되고 있다.
특히, 자외선(Ultraviolet) 발광 다이오드(UV LED)의 경우, 단파장의 경우, 살균, 정화 등에 사용되며, 장파장의 경우 노광기 또는 경화기 등에 사용될 수 있다. 그러나, 단파장의 자외선 발광 다이오드가 응용되고 있는 환경은 대부분 고습이거나 물속인 경우가 많아, 방습, 방수 기능의 저하로 인해 소자 불량이 초래되고, 동작 신뢰성이 떨어질 수 있다.

도 1 내지 도 6을 참조하면, 발광 소자(100)는 리세스(111)를 갖는 몸체(110), 상기 리세스(111)에 배치된 복수의 전극(121,123,125), 상기 복수의 전극(121,123,125) 중 적어도 하나의 위에 배치된 발광 칩(131), 상기 리세스(111) 상에 배치된 투광층(161), 및 상기 발광 칩(131)의 표면을 커버하는 불소 수지계 방습층(171)을 포함한다. 상기 발광 칩(131)은 UV-C 파장 즉, 100nm-280nm 범위의 자외선 파장을 발광할 수 있다. 상기 발광 칩(131)의 파장은 이에 한정하지 않으며, 가시광선, 적외선 파장 중 적어도 하나의 파장을 발광할 수도 있다.
상기 몸체(110)는 절연 재질 예컨대, 세라믹 소재를 포함한다. 상기 세라믹 소재는 동시 소성되는 저온 소성 세라믹(LTCC: low temperature co-fired ceramic) 또는 고온 소성 세라믹(HTCC: high temperature co-fired ceramic)을 포함한다. 상기 몸체(110)의 재질은 AlN일 수 있으며, 열 전도도가 140 W/mK 이상인 금속 질화물로 형성할 수 있다.
상기 몸체(110) 내에는 도 5 및 도 6과 같이, 연결 패턴(117)이 배치될 수 있으며, 상기 연결 패턴(117)은 상기 리세스(111)와 상기 몸체(110)의 하면 사이의 전기적인 연결 경로를 제공할 수 있다.

또한 방습층(171)은 PCTFE (Polychlorotrifluoroethylene), ETFE (Ethylene + Tetrafluoroethylene), FEP (Fluorinated ethylene propylene copoly-mer), PFA (Perfluoroalkoxy) 중 적어도 하나로 사용될 수 있다. 도 19의 투과율의 그래프를 보면, 자외선 대역에서 PCTFE, ETFE, FEP, PFA의 순으로 투과율이 높게 나타나며, 도 20 및 도 21의 방습 재질에 따른 자외선 파장에서의 습기 흡수율을 보면, PCTFE, FEP, PFA의 순으로 나타남을 알 수 있다. 따라서, PCTFE, FEP, PFA 중 적어도 하나를 사용하여 방습 층으로 사용할 수 있다.

방습층(171)이 불소 수지계 재질로 사용됨으로써, 발광 칩(131)으로부터 방출된 자외선 파장에 의한 분자 간의 결합 파괴와 같은 손해가 없으며, 광 추출 효율이 저하되는 것을 최소화할 수 있다.
도 5를 참조하면, 상기 방습층(171)의 두께는 1mm 이하로 형성될 수 있으며, 상기 두께는 적어도 발광 칩(131)을 커버하는 두께일 수 있으며, 1mm를 초과하게 되면 자외선 파장의 투과율이 감소될 수 있다. 상기 발광 칩(131)의 상면으로부터의 두께(T1)는 예컨대, 0.5㎛-10㎛ 범위로 형성될 수 있다. 상기 방습층(171)의 두께(T1)가 상기의 범위를 초과하면 광 투과율이 현저하게 저하되며, 상기 범위의 미만이면 내습성이 떨어진다.
실시 예에 따른 방습층(171)은 상기 발광 칩(131)으로부터 방출된 파장에 대해 70% 내지 95%의 투과율을 가질 수 있다. 상기 투과율이 70% 미만이면 기능 저하로 인한 광학적 신뢰성이 떨어질 수 있다. 이러한 방습층(171)에 의해 상기 발광 칩(131)으로부터 방출된 광에 의한 손해 없이 투과시켜 줄 수 있다.
상기 방습층(171)의 코팅 방법의 일 예를 보면, 수지 용제에 불소를 녹인 액상의 불소 수지계 방습층으로 코팅하게 된다. 표 1은 불소 함유량에 따른 투과율을 측정한 표이다. 상기 수지 용제에 녹인 불소의 함유량은 예컨대, 1-3wt% 범위로 녹여 코팅한 후 실험하였다. 아래와 같이, 불소 함유량이 1wt% 인 경우, 경화 후 평균 94.5% 투과율이 나타나며, 2wt%인 경우 경화 후 투과율은 평균 90.4% 이며, 3wt%인 경우 경화 후 투과율은 평균 82.9% 범위가 된다.

이러한 투과율은 불소의 함유량이 증가할수록 투과율은 감소됨을 알 수 있다. 실시 예에 따른 방습층(171)에는 불소의 함유량이 경화 후 더 적어질 수 있으며, 이에 대해 한정하지는 않는다.
또한 상기 투과율은 상기 코팅하는 층의 수 즉, 디핑(dipping)하는 횟수에 따라 변경될 수 있다. 예컨대, 디핑하는 횟수가 증가함에 따라 투과율이 감소될 수 있다. 상기 발광 칩(131) 상에 방습층(171)을 형성하지 않는 경우 투과율이 100%로 할 때, 1회 디핑한 후 투과율은 90.60%, 2회 디핑한 후 투과율은 89.22%, 3회 디핑한 후 투과율은 79.97%, 4회 디핑한 후 투과율은 75.86%, 5회 디핑한 후 투과율은 72.13%로 변경됨을 알 수 있다. 또한 상기 디핑 회수가 증가할수록 두께는 증가하게 되고 투과율은 감소하게 됨을 알 수 있다. 실시 예는 상기 방습층(171)이 투과율과 내습성을 위해 상기 발광 칩(131)의 상면으로부터 10㎛ 이하의 두께를 갖는 구조를 제공할 수 있다.

실시 예에 따른 발광 소자는 플립 칩 방식으로 리세스(111) 내에 배치하고 제1방습층(171B)은 상기 리세스(111) 내에 배치될 수 있다. 상기 방습층(171B)은 제1 및 제2전극(121A,125A)의 상면으로부터 상기 발광 칩(131A)의 상면까지 단차진 구조로 연장될 수 있다. 이에 따라 상기 방습층(171B)은 상기 리세스(111)의 영역 내에서 균일한 방습 효과를 줄 수 있다. 또한 상기 몸체(110)의 외측에는 몰딩 부재가 더 배치되어, 방습 및 소자 보호를 수행할 수 있다. 상기 방습층(171B)의 상면 중에서 상기 발광 칩(131A)의 상면으로부터의 두께는 예컨대, 0.5㎛-10㎛ 범위로 형성될 수 있다. 상기 방습층(171B)의 두께가 상기의 범위를 초과하면 광 투과율이 현저하게 저하되며, 상기 범위의 미만이면 내습성이 떨어질 수 있다. 실시 예에서는 발광 소자가 플립 칩 방식으로 리세스(111)내에 배치되는 것으로 설명하였으나 이에 한정하지 않으며 수평형 또는 수직형 등의 방식으로도 리세스 내에 배치될 수 있다.
도 13은 제8실시 예에 따른 발광 소자의 측 단면도이다.
도 13을 참조하면, 실시 예에 따른 발광 소자는 리세스(111)를 갖는 몸체(110), 상기 리세스(111)에 배치된 복수의 전극(121A,125A), 상기 복수의 전극(121A,125A)의 위에 배치된 발광 칩(131A), 상기 리세스(111) 상에 배치된 투광층(161), 상기 투광층(161)의 하면에 배치된 방습층(171C)을 포함한다.
상기 방습층(171C)는 상기 투광층(161)의 하면에 배치되며, 외측 둘레는 접착제(163)에 접착될 수 있다. 이에 따라 방습층(171C)을 별도의 영역에 형성하는 공정을 단순화하여, 투광층(161)의 하면에 형성해 줌으로써, 투광층(161)의 결합 공정으로 방습층(171C)를 배치할 수 있다. 또한 상기 방습층(171C)의 외측부는 단차 구조(115)와 수직하게 오버랩되게 배치됨으로써, 단차 구조(115)를 통한 수분 또는 습기 침투를 차단할 수 있다.
상기 발광 칩(131A)은 자외선 파장 즉, 100nm-280nm 범위의 파장을 발광할 수 있다. 상기 발광 칩(131)은 상기 전극(121A,125A)에 플립 칩 방식으로 배치되거나, 상기에 개시된 연결 부재로 연결될 수 있으며, 이에 대해 한정하지는 않는다. 상기 방습층(171C)의 두께는 0.5㎛-10㎛ 범위로 형성될 수 있으며, 상기 방습층(171C)의 두께가 상기의 범위를 초과하면 광 투과율이 현저하게 저하되며, 상기 범위의 미만이면 내습성이 떨어진다.
도 14는 제9실시 예에 따른 발광 소자의 측 단면도이다.
도 14를 참조하면, 실시 예에 따른 발광 소자는 리세스(111)를 갖는 몸체(110), 상기 리세스(111)에 배치된 복수의 전극(121A,125A), 상기 복수의 전극(121A,125A)의 위에 배치된 발광 칩(131A), 상기 발광 칩(131A)의 표면을 커버하는 방습층(171A)을 포함한다.
상기 리세스(111)의 측벽(116)은 몸체(110)의 상면으로부터 수직 방향으로 연장될 수 있어, 제조 공정을 단순화할 수 있다. 또한 리세스(111) 내에서 투광층을 제거함으로써, 투광층에 의한 광 손실을 줄일 수 있다.
상기 발광 칩(131A)은 자외선 파장 즉, 100nm-280nm 범위의 파장을 발광할 수 있다. 상기 발광 칩(131A)은 상기 전극(121A,125A) 위에 플립 칩 방식으로 배치될 수 있다. 상기 방습층(171A)은 상면이 평탄한 면으로 형성되거나, 도 12와 같은 단차 구조로 형성될 수 있다. 상기 방습층(171A)의 두께는 1mm 이하로 형성될 수 있으며, 상기 두께는 적어도 발광 칩(131A)을 커버하는 두께일 수 있으며, 1mm를 초과하게 되면 자외선 파장의 투과율이 감소될 수 있다. 상기 발광 칩(131A)의 상면으로부터 두께는 예컨대, 0.5㎛-10㎛ 범위로 형성될 수 있다. 상기 방습층(171A)의 두께가 상기의 범위를 초과하면 광 투과율이 현저하게 저하되며, 상기 범위의 미만이면 내습성이 떨어진다.

상기 방습층(177)은 필름 형태로 제공될 수 있으며, 상기 방습층(177)과 상기 몸체(110) 상면 사이에는 접착체층(164)이 접착된다. 상기 접착제층(164)은 자외선용 접착제일 수 있다. 상기 방습층(177)의 외곽부(177A)는 상기 몸체(110)의 측면보다 더 외측으로 돌출될 수 있어, 몰딩 부재(181)과의 결합력이 증가될 수 있다. 상기 몰딩 부재(181) 및 상기 방습층(177)에 의해 이중으로 수분 또는 습기를 차단할 수 있다.
상기 방습층(177)은 필름 형태로 제공되므로, 몸체(110) 및 투광층(161)의 상면에 접착되며, 1mm 이하의 두께 예컨대, 0.025mm~1mm 범위의 두께로 제공될 수 있다. 상기 필름 형태의 방습층(177)은 디핑에 따른 코팅 층이 형성되지 않기 때문에 디핑하는 공정보다는 두껍게 제공되더라도 투과율은 70% 이상으로 유지될 수 있다. 상기 방습층(177)이 1mm 두께를 초과할 경우, 광 추출 효율은 저하될 수 있으며, 0.025mm 미만인 경우 투과율은 개선되지만 휘어지거나 구겨짐에 의해 작업 공정이 어렵게 된다.
상기 회로 기판(201)은 상기 몸체(110) 아래에 배치되고 상기 몸체(110) 내의 발광 칩(131)과 전기적으로 연결된다. 상기 회로 기판(201)은 커넥터(210)를 구비할 수 있으며, 상기 커넥터(210)는 전원을 공급하는 신호 케이블(211,213)로 연결된다.
상기 몰딩 부재(181)는 상기 몸체(110)의 측면과 상기 회로 기판(201)의 표면을 몰딩하게 된다.
상기 몰딩 부재(181)는 오픈 영역(182)을 구비하며, 상기 오픈 영역(182)은 상기 방습층(177)을 노출하게 된다. 상기 몰딩 부재(181)의 상부(181A)는 상기 방습층(177)의 외곽부(177A) 위에 접착될 수 있으며, 하부(181B)는 상기 회로 기판(201)의 하면을 커버하게 된다. 상기 오픈 영역(182)의 너비(D3)는 상기 투광층(161)의 너비와 동일하거나 더 넓게 배치될 수 있다. 상기 오픈 영역(182)을 구비함으로써, 상기 몰딩 부재(181)와 상기 방습층(177)의 접촉 계면에 의한 광 손실을 줄일 수 있다.
상기 몰딩 부재(181)는 실리콘, 에폭시, 우레탄과 같은 수지 재질로 형성될 수 있다. 상기 몰딩 부재(181)의 상면은 상기 몸체(110)의 상면보다 높은 위치에 배치되어, 상기 방습층(177)의 상면과 밀착될 수 있다. 이를 통해 상기 방습층(177)은 상기 몸체(110)로의 수분 또는 습기의 침투를 방지할 수 있다.
상기 몰딩 부재(181)는 상기 커넥터(210) 및 상기 신호 케이블(211,213)의 몰딩하며, 상기 신호 케이블(211,213)의 일부를 노출시켜 준다. 이에 따라 방습층(177)으로 방습하고, 몰딩 부재(181)로 상기 회로 기판(201), 커넥터(210) 및 신호 케이블(211,213)의 표면을 몰딩해 줌으로써, 회로 기판(201)과 몸체(110) 사이의 계면을 통해 수분 또는 습기가 침투하는 것을 방지할 수 있다. 다른 예로서, 몸체(110)의 리세스(111) 내에 방습층이 배치될 수 있으며, 이에 대해 한정하지는 않는다.

상기 회로 기판(201)에 연결된 신호 케이블(211,213)의 일부는 상기 방습층(178)으로 코팅된다.
상기 몰딩 부재(183)는 상기 방습층(178)의 외측부, 및 회로 기판(201)의 표면을 몰딩하게 된다. 상기 몰딩 부재(183)는 상기 몸체(110)의 측면에 배치된 방습층(178)의 외측부에 몰딩됨으로써, 몸체(110)의 측면을 이중으로 보호하게 된다.
상기 몰딩 부재(183)는 오픈 영역을 구비하며, 상기 오픈 영역은 상기 방습층(178)의 상면을 노출하게 된다. 상기 몰딩 부재(183)는 실리콘, 에폭시, 또는 우레탄과 같은 수지 재질로 형성될 수 있다. 상기 몰딩 부재(183)의 상면은 상기 몸체(110)의 상면보다 높게 배치될 수 있고, 상기 방습층(178)의 상면과 동일 수평 면일 수 있다. 이에 따라 발광 소자의 표면 형상을 평탄하게 하여, 수분 또는 습기가 평탄하지 않는 영역에 고이는 것을 차단할 수 있다.
상기 몰딩 부재(183)는 상기 신호 케이블(211,213)의 일부를 몰딩하며, 상기 신호 케이블(211,213)의 일부를 노출시켜 준다. 이에 따라 방습층(178)으로 방습하고, 몰딩 부재(183)로 상기 방습층(178)의 외측부, 회로 기판(201), 신호 케이블(211,213)의 표면을 몰딩해 줌으로써, 회로 기판(201)과 몸체(110) 사이의 계면을 통해 수분 또는 습기가 침투하는 것을 방지할 수 있다. 다른 예로서, 몸체(110)의 리세스(111) 내에 방습층이 배치될 수 있으며, 이에 대해 한정하지는 않는다.

상기 케이스(221)는 상기 몰딩 부재(183)의 측면 및 하면을 커버한다. 즉, 상기 케이스(221)의 수납부에는 도 17의 광원 모듈이 삽입된다. 상기 케이스(221)는 오픈 영역을 갖는 커버(223)가 결합될 수 있다. 상기 커버(223)의 오픈 영역은 상기 리세스(111)와 대응되는 영역이 오픈될 수 있다. 상기 커버(223)는 상기 몰딩 부재(183)의 상면을 커버하게 된다. 상기 케이스(221) 및 커버(223)은 플라스틱 재질로 형성될 수 있으며, 이에 대해 한정하지는 않는다.
상기 커버(223)는 상기 케이스(221)에 접착되거나 체결될 수 있다. 이러한 케이스(221) 및 커버(223)는 전체 모듈을 외부 충격으로부터 보호하게 된다. 또한 케이스(221)은 하부를 통해 수분 또는 습기가 침투하는 것을 차단할 수 있다.
실시 예에 따른 발광 소자 및 이를 구비한 광원 모듈은 냉장고의 실내기, 증발기, 응축수의 살균 장치로 사용될 수 있으며, 또한 에어 워셔(air washer)와 같은 기기 내에서의 살균 장치, 정수기의 저수기의 저수조 및 토출수의 살균 장치, 변기 내에서의 살균 장치로 사용될 수 있다. 이러한 살균 장치는 상기에 개시된 방습층을 선택적으로 포함할 수 있다.
이상에서 실시 예들에 설명된 특징, 구조, 효과 등은 본 발명의 적어도 하나의 실시 예에 포함되며, 반드시 하나의 실시 예에만 한정되는 것은 아니다. 나아가, 각 실시 예에서 예시된 특징, 구조, 효과 등은 실시 예들이 속하는 분야의 통상의 지식을 가지는 자에 의해 다른 실시 예들에 대해서도 조합 또는 변형되어 실시 가능하다. 따라서 이러한 조합과 변형에 관계된 내용들은 본 발명의 범위에 포함되는 것으로 해석되어야 할 것이다.
실시 예의 발광 소자는 방습에 대한 신뢰성을 개선시켜 줄 수 있다.

- 리세스를 갖는 몸체;상기 리세스에 배치된 발광 칩;상기 발광 칩을 밀봉하며 상기 발광 칩의 표면으로부터 상기 리세스의 바닥으로 연장된 제1방습층을 포함하며,상기 발광 칩으로부터 방출된 광은 100nm-280nm의 파장 대역을 포함하며,상기 제1방습층은 불소 수지계 재질을 포함하는 발광 소자.
- 리세스를 갖는 몸체;상기 리세스에 배치된 발광 칩;상기 리세스 상에 배치된 투광층;상기 투광층의 상면으로부터 상기 몸체의 상면으로 연장된 제1방습층을 포함하며,상기 발광 칩으로부터 방출된 광은 100nm-280nm의 파장 대역을 포함하며,상기 제1방습층은 불소 수지계 재질을 포함하는 발광 소자.
