Description

プレス成形方法及びプレス成形用金型
 本発明は、鋼材からなる被成形素材のプレス成形方法と、このプレス成形方法に用いるプレス成形用金型とに関する。
 本願は、2014年05月19日に、日本国に出願された特願2014-103735号に基づき優先権を主張し、その内容をここに援用する。
 板状の素材やカップ状の中間素材などから、縦壁部及びこれに連続する底壁部を有する有底円筒状部材を最終製品として成形する方法として、絞り成形方法が広く用いられている。
 例えば、非特許文献1には、底部から開口部まで内径が一定である円筒状の容器や、底部から開口部に至る途中で内径が変化する段部を有する有段円筒状の製品を成形する方法が記載されている。すなわち、第一工程で円盤状の素材からカップ状に成形した中間素材を第二工程で再度絞り加工しており、このような再絞り加工方法によってカップ状の中間素材をさらに絞り成形する方法が広く一般的に行われている。
 この再絞り加工方法では、前記第一工程で成形されたカップ状の中間素材を、同中間素材を収容するダイと、同中間素材の内部に挿入された円筒状工具であるしわ押えとの間で挟持する。そして、前記しわ押えの内部を同軸に貫通するパンチを前記ダイの底に形成された円柱形状空間内に挿入するように押し込むことで、カップ状の中間素材の底壁部に円筒状の突起部を成形する。しかしながら、この成形方法においては、カップ状の中間素材の底壁部をなす材料を、パンチにより前記円柱形状空間内に十分に送り出すことができない場合がある。このような場合、パンチの先端角部で中間素材の底壁部を破断させたり、前記円柱形状空間内への材料供給不足による成形不良を起こしたりする問題がある。
 このような問題に対して、特許文献1、非特許文献1および非特許文献2には、複数に分割された金型を用いることにより成形不良を防止する方法が開示されている。すなわち、従来の再絞り加工方法のように第一のパンチをカップ状の中間素材の底壁部に押し込んで円筒状の突起部を成形しながら、前記中間素材の上縁部を第二のパンチにより押圧する。この方法によれば、第二のパンチによる押圧力を受けて、第一のパンチの先端角部周囲への材料供給が促進され、その結果、材料破断等に伴う成形不良を防止することが可能となっている。
 さらには、特許文献2には、カップ状の中間素材より成形するのではなく、板状の素材から一工程で最終製品まで成形する方法が開示されている。
 これらの成形方法においては、複数に分割された金型各部(例えば第一のパンチや第二のパンチ)の移動速度をそれぞれ適切な値に維持することが、成形不良を起こさずに成形するために重要である。この場合に、金型各部の移動速度は、成形前の素材寸法のばらつきや成形途中における金型と素材との間の潤滑状態のばらつき等を考慮し、さらに、金型内への材料の充満等の成形進行状況に応じて適宜適切な値に修正しつつ成形を進めることが望ましい。
 特許文献3~5には、プレス成形中の金型内の荷重分布や歪み量を測定する方法及び装置が開示されている。しかしながら、一般的に用いられる成形方法では、分割された金型の各部分ごとに、整形開始前に予め設定した一定速度で移動させながら成形を行うのみであり、素材寸法やプレス成形の進行状況に応じて移動速度を成形中に修正することは行っていない。

 上述したプレス成形方法では、成形中に独立して移動する第一のパンチと第二のパンチとの移動速度比が適切でないと、いずれか一方のパンチの荷重が過大となり、ついには絞り加工装置の成形荷重限界を超えてしまい、それ以上の成形が不可能となる虞がある。
 逆に、第一のパンチ及び第二のパンチ双方の荷重が絞り加工装置の成形荷重限界の範囲内であるものの、金型内に材料の未充満部が残ってしまい、その結果として製品の形状不良が起きる虞も有る。
 本発明は、上記事情に鑑みてなされたものであって、複数の部分に分割された金型の各部を独立して作動させる際に成形荷重がプレス成形装置の荷重制限を超過して成形不能となることがなく、しかも、金型内での材料未充満による形状不良がない製品を安定して成形することができる、プレス成形方法及びプレス成形用金型の提供を目的とする。
 本発明は、上記課題を解決して係る目的を達成するために、金型内の所定位置における材料流入を非接触で把握する方法を検討した。そして、その方法の一例として、金型の変形を測定するセンサーを金型に設け、同センサーにより、金型に生じる変形量を測定して、成形中の金型の過負荷状況を検知する方法を採用した。この方法によれば、金型に付与する荷重がプレス成形装置の荷重制限を大幅に超えて成形不能となることや、金型内での材料の未充満に伴う製品の形状不良を防止することが可能となる。
 すなわち、本発明の骨子は以下の通りである。
(1)本発明の一態様に係るプレス成形方法は、複数に分割された金型の各部それぞれを独立に駆動して被成形素材をプレス成形しながら、プレス成形中の前記被成形素材が前記金型の前記各部に付与する押圧力を求める第1の工程と;過負荷状態に近づいたことが前記押圧力に基づいて検出された前記被成形素材の加工部分を、前記被成形素材の他の加工部分に流動させるように、付与する駆動力、駆動速度、駆動タイミングのうちの少なくとも一つを、前記金型の前記各部毎に調整する第2の工程と;を備える。
(2)上記(1)に記載の態様において、前記第1の工程で、前記押圧力を、前記プレス成形中の前記被成形素材の流動に伴って発生する前記金型の変形量に基づいて求めてもよい。
(3)上記(1)又は(2)に記載の態様において、前記第2の工程で、前記押圧力が、所定の閾値を超えたか否かにより、前記過負荷状態に近付いたか否かを判定してもよい。
(4)上記(1)~(3)の何れか一項に記載の態様において、前記プレス成形が、前記被成形素材を、軸線を有する円筒状部材に成形する絞り成形であり;前記押圧力を、前記軸線を中心とする周方向の複数箇所で求める;ようにしてもよい。
(5)上記(1)~(3)の何れか一項に記載の態様において、前記プレス成形が、前記被成形素材を、軸線を有する円筒状部材に成形する絞り成形であり;前記押圧力を、前記軸線の延在方向に沿った複数箇所で求める;ようにしてもよい。
(6)上記(5)に記載の場合、さらに、前記押圧力を、前記軸線を中心とする周方向の複数箇所で求めてもよい。
(7)上記(1)~(6)の何れか一項に記載の態様において、前記金型が、ダイ及びパンチを含み;前記押圧力を、前記ダイ及び前記パンチの少なくとも一方に設けられた歪みセンサーにより求める;ようにしてもよい。
(8)上記(1)~(7)の何れか一項に記載の態様において、前記第1の工程の前に、前記駆動力及び前記駆動速度及び前記駆動タイミングのうちの少なくとも一つと、前記過負荷状態を伴わない前記押圧力との間における予測対応関係を数値計算で求める計算工程と;前記計算工程で得られた前記予測対応関係に従って、前記金型の前記各部それぞれを独立に駆動して前記被成形素材をプレス成形しながら、成形中の前記被成形素材が前記金型の前記各部に付与する前記押圧力を実測することで、実測された前記押圧力と、前記駆動力及び前記駆動速度及び前記駆動タイミングのうちの少なくとも一つとの間における実測対応関係を求める実測工程と;前記計算工程で得られた前記予測対応関係と、前記実測工程で得られた前記実測対応関係との差異を求め、前記予測対応関係を補正する補正工程と;を含む予備工程を行い、前記予備工程で得られた補正後の前記予測対応関係に従って、前記第1の工程を行うようにしてもよい。
(9)本発明の一態様に係るプレス成形用金型は、複数に分割され、各部が駆動力を個別に受けて被成形素材をプレス成形する金型であって、前記プレス成形時に前記被成形素材から前記金型の成形面が受ける押圧力を取得するセンサーが設けられている。
(10)上記(9)に記載の態様において、前記被成形素材を、軸線を有する円筒状部材に成形する絞り成形用であり;前記センサーが、前記軸線を中心とする周方向の複数箇所に設けられている;構成を採用してもよい。
(11)上記(9)に記載の態様において、前記被成形素材を、軸線を有する円筒状部材に成形する絞り成形用であり;前記センサーが、前記軸線の延在方向に沿った複数箇所に設けられている;構成を採用してもよい。

(13)上記(9)~(12)の何れか一項に記載の態様において、ダイ及びパンチを含み;前記センサーが、前記ダイ及び前記パンチの少なくとも一方に設けられた歪みセンサーである;構成を採用してもよい。
(14)上記(13)に記載の場合、前記歪みセンサーの検出部が、前記歪みセンサーが設けられた前記ダイ及び前記パンチの少なくとも一方の成形面より、5mm以上50mm以下の深さ位置に設けられていてもよい。
 本発明の上記(1)に記載の態様によれば、第1の工程で取得した押圧力に基づいて、金型内における被成形素材の材料の流動状態を把握した上で、第2の工程において金型の各部の動作を制御することができる。したがって、金型の各部を独立して作動させる際に成形荷重がプレス成形装置の荷重制限を超過して成形不能となることがなく、しかも、金型内での材料未充満による形状不良がない製品を安定してプレス成形することが可能となる。
 上記(2)の場合、被成形素材の材料流動を応答性良く捉えることができるので、短時間で行われるプレス成形加工であっても、金型の各部の駆動制御に必要な時間を確保でき、被成形素材のプレス成形を精度良く行うことが可能となる。
 上記(3)の場合、プレス成形中における被成形素材の流動状態に基づいて瞬時に判断して、金型の各部の動作を制御することができる。
 上記(4)の場合、軸線を中心とする周方向の複数箇所で押圧力を求めるので、周方向における被成形素材の流動状態のばらつきに伴う誤作動を確実に防ぐことができる。
 上記(5)の場合、軸線の延在方向に沿った複数箇所で押圧力を求めるので、被成形素材の成形過程をより細かく把握することが可能となる。さらには、軸線方向に沿って得た押圧力のデータを、プレス成形をシミュレーションする数値計算モデルに取り込んで計算精度を上げるといった応用も可能となる。
 上記(6)の場合、軸線の延在方向と周方向との双方で押圧力を求めるので、被成形素材の成形過程を立体的に把握することが可能となる。
 上記(7)の場合、被成形素材の流動を、歪みセンサーで適切な感度及び応答性をもって捉えることができるので、被成形素材のプレス成形をより精度良く行うことが可能となる。
 上記(8)の場合、予備工程により、駆動力及び駆動速度及び駆動タイミングのうちの少なくとも一つを最適化して第1の工程及び第2の工程を実施することができるので、より精度良くプレス成形を行うことが可能となる。
 本発明の上記(9)に記載の態様によれば、センサーで取得した押圧力に基づいて金型内における被成形素材の材料の流動状態を把握することができる。したがって、金型の各部を独立して作動させる際に成形荷重がプレス成形装置の荷重制限を超過して成形不能となることがなく、しかも、金型内での材料未充満による形状不良がない製品を安定して絞り成形するように制御することが可能となる。
 上記(10)の場合、軸線を中心とする周方向の複数箇所で押圧力を求めることができるので、周方向における被成形素材の材料の流動状態のばらつきに伴う誤作動を確実に防ぐことが可能となる。
 上記(11)の場合、軸線の延在方向に沿った複数箇所で押圧力を求めることができるので、被成形素材の成形過程をより細かく把握することが可能となる。さらには、軸線方向に沿って得た押圧力のデータを、プレス成形をシミュレーションする数値計算モデルに取り込んで計算精度を上げるといった応用も可能となる。
 上記(12)の場合、軸線の延在方向と周方向との双方で押圧力を求めるので、被成形素材の成形過程を立体的に把握することが可能となる。
 上記(13)の場合、被成形素材の材料流動を歪みセンサーで応答性良く捉えることができるので、短時間で行われるプレス成形加工であっても、金型の各部の制御に必要な時間を確保でき、被成形素材のプレス成形を精度良く行うことが可能となる。
 上記(14)の場合、歪みセンサーの感度範囲内で精度良く測定することが可能となる。

 本発明のプレス成形方法及びプレス成形用金型の各実施形態について、以下に説明する。
 各実施形態では、複数の部分に分割された金型の各部を独立して作動させることが可能なプレス成形装置を用いた絞り成形方法において、金型の変形を測定するセンサーが内部に挿入された金型を用い、センサーにより測定された金型の変形量に対応した出力信号を元に成形中の金型の過負荷状況を検知した上で、その過負荷状況に応じて複数の部分に分割された金型各部の移動速度比等を適切に制御している。
 そして、このような制御を行うことにより、プレス成形装置の限界を超えるような過大な荷重により成形の継続が不可能となることや、金型内での材料の未充満に伴う製品の形状不良を防止する。その結果、板状の素材やカップ状の中間素材等を金型内部に充満させて、素材各部を所定の板厚および形状とした製品を得ることが可能となっている。

 図1A~図1Cに示すように、本実施形態のプレス成形方法に使用する金型は、カップ状の素材(被成形素材)1の底壁部1aを下方に向かって押し出すパンチ2と;パンチ2の周囲を覆う筒形状を有し、成形過程中にその外周面で素材1の内面を押圧するしわ押え3と;しわ押え3の周囲を囲むような環状であり、下面に素材1の上縁面1cを下方に向かって押し込む突起部4aが形成された外周パンチ4と;素材1の底壁部1aを下方に向かって押圧しながら降下するパンチ2及びしわ押え3との間で素材1を挟み込んで、所定の外形寸法に仕上げる円環形状のダイ5と;ダイ5の内部に形成された貫通孔5aに挿入されてパンチ2との間で素材1の底壁部1aを挟み込んで押圧するカウンターパンチ6と;を備えている。
 上述のように複数に分割された金型の各部のうち、パンチ2、しわ押え3、外周パンチ4、カウンターパンチ6の移動を個別に独立して制御することが可能な駆動機構を有するプレス成形装置によって、パンチ2、しわ押え3、外周パンチ4、カウンターパンチ6それぞれの移動を制御することにより、素材1を所定の寸法形状に成形する。
 図2は、金型の各部を駆動するプレス成形装置の機能ブロック図である。コントローラ10は、記憶部11に記憶された演算プログラムを読み出し、プレス成形装置の前記駆動機構を制御する。この演算プログラムは、センサー7の検出結果に基づき、金型の各部の移動速度等を制御する制御プログラムであり、詳細については後述する。コントローラ10には、CPU(MPU)などを用いることができる。
 本実施形態のプレス成形装置は、前記駆動機構として、パンチ駆動部21と、しわ押え駆動部22と、外周パンチ駆動部23と、カウンターパンチ駆動部24とを備えている。パンチ駆動部21は、コントローラ10から出力される駆動制御信号に基づき、パンチ2を駆動する。しわ押え駆動部22は、コントローラ10から出力される駆動制御信号に基づき、しわ押え3を駆動する。外周パンチ駆動部23は、コントローラ10から出力される駆動制御信号に基づき、外周パンチ4を駆動する。カウンターパンチ駆動部24は、コントローラ10から出力される駆動制御信号に基づき、カウンターパンチ6を駆動する。上述の各駆動制御信号には、速度変更信号や停止信号などが含まれる。したがって、パンチ2、しわ押え3、外周パンチ4、カウンターパンチ6の移動開始や移動停止は、個別に制御される。同様に、パンチ2、しわ押え3、外周パンチ4、カウンターパンチ6の移動速度や移動停止も、コントローラ10から出力される前記速度変更信号に基づき、個別に変更される。
 本実施形態のセンサー7は、金型内の、成形加工の進行に伴って素材1が充満していくと考えられる部位に埋設されている。前記部位としては、例えば、図1Bに例示するような、外周パンチ4の移動方向と平行な形状の部位に対応する位置や、しわ押え3の先端に形成された傾斜面近傍の部位に対応する位置(不図示)や、後述の突起部1Aに対応する位置などに配置されている。
 したがって、プレス成形を行う金型の形状や分割構成等に応じて、センサー7の配置される位置や個数は適宜変更してもよい。
 図1A~図2を参照しながら、上記構成を有する金型及びプレス成形装置を用いた絞り成形方法(プレス成形方法)について以下に説明する。
 まず、パンチ駆動部21、しわ押え駆動部22及び外周パンチ駆動部23を駆動することで、パンチ2、しわ押え3、外周パンチ4を所定高さの待機位置まで上昇させる。
 次に、待機位置にあるパンチ2及びしわ押え3及び外周パンチ4と、ダイ5との間に設けられた隙間から、カップ状の素材1(中間素材)を挿入して、その中心軸線とダイ5内の成形面の中心軸線とが概略一致するように、ダイ5の内部にカップ状の素材1を設置する。ここで、カップ状とは、有底円筒形状のことである。その後、パンチ2及びしわ押え3及び外周パンチ4を、一体として、ダイ5の内部に設置された素材1に向かって降下させる。すると、しわ押え3とパンチ2がダイ5との間でカップ状の素材1の底壁部1aをその上下面より挟み込むように押圧し、また、外周パンチ4がカップ状の素材1の上縁面1cに接触して停止する。
 このようにしてパンチ2及びしわ押え3及び外周パンチ4が移動すると同時に、カウンターパンチ6が円筒状のダイ5の内部に加工された貫通孔5aに沿って上昇して、カップ状の素材1の底面に接触して停止する。ここまでの金型の各部の動作が完了すると、図1Bに示すように、カップ状の素材1は、しわ押え3とダイ5、パンチ2とカウンターパンチ6との間で挟み込まれるように押圧されて、ダイ5の内部に固定される。
 そして、パンチ2及びしわ押え3及び外周パンチ4を用いて押圧することによりダイ5内に素材1を固定したまま、パンチ2をさらに降下させながら素材1の底壁部1aを下方に向かって押し出し、その動きに合わせてカウンターパンチ6も降下させる。すると、図1Cに示すように、素材1の底壁部1aに、素材1の外径よりも小さな外径を持つ円筒状の突起部1Aが成形される。
 プレス成形中に、外周パンチ4も降下させて、カップ状の素材1の上縁面1cを突起部4aによって押圧して、素材1のダイ5内部への流入を促すことにより、例えば図3に示すようなパンチ2の先端角部における素材1の破断を防止する。外周パンチ4で素材1の上縁面1cを押圧して素材1をダイ5の内部へ流入させることは、プレス成形中の素材1の破断を防止して成形限界を向上させるのに有効である。しかしながら、その一方で、素材1の上縁面1cの押圧によるダイ5の内部への材料流入が局所的に過剰になると、外周パンチ4及びしわ押え3に作用する荷重が大きく増加して、使用するプレス成形装置の荷重限界(外周パンチ駆動部23及びしわ押え駆動部22の駆動力限界)を超えてしまい、その結果、プレス成形を継続することが不能となる場合が生じる。
 外周パンチ4の動作条件によってプレス成形の途中で成形荷重が大きく増加する原因については、以下のように考えられる。
 プレス成形前の素材1とダイ5との間、及び素材1としわ押え3との間には、一般に、隙間が設けられている。もし、素材1とダイ5との間に隙間を設けていないと、素材1がダイ5内の所定位置に設置される前に、素材1とダイ5とが噛み合って嵌合状態となり、素材1をそれ以上移動させることができなくなり、素材1を前記所定位置まで入れることが難しくなる。
 また、素材1の表面と金型内の成形面との間に十分な隙間がない状態で素材1を強制的に移動させようとした場合、正規の姿勢に対して傾いた状態で素材1の端部のみが金型に接するような片当たりの状態となる場合がある。このような状態で素材1を無理に金型内で移動させると、素材1や金型を傷つける問題が生じる。さらには、金型に対して局部的に作用する力が過大となり、金型に亀裂等の破損を生じさせる場合もある。このような問題を回避するために、プレス成形する素材1は、金型の成形面との間に一定の隙間が確保できるような寸法及び形状に設計されている。
 素材1から所定の寸法および形状の製品を得るためのプレス成形において、外周パンチ4を降下させて素材1の上縁面1cを押圧することにより、ダイ5の内部に素材1の材料を流入させてパンチ2の先端角部での破断を防止することができる。しかし、外周パンチ4の降下によるダイ5の内部への、素材1の材料の押しこみが過大である場合は、金型の成形面と素材1の表面との間の隙間に材料が充満した後に、さらに外周パンチ4による押下を継続して行うこととなる。その結果、材料が充満した部分に対してさらに材料を強制的に送り込むこととなり、外周パンチ駆動部23及びしわ押え駆動部22によって付与される成形荷重が大きく上昇する。
 これとは逆に、外周パンチ4の降下によるダイ5の内部への材料の押し込みが少なすぎる場合は、成形荷重の上昇を抑制できるものの、素材1の表面と金型の成形面との間に隙間を残したままプレス成形が進行する。この場合、プレス成形品と金型との間に材料未充満部分を残したままプレス成形が完了し、プレス成形品に形状不良が生じる場合がある。
 さらには、金型の内部におけるパンチ2の先端部周辺位置への材料供給が不足して、成形品に、図3に示したようなパンチ2の角部における破断を生じる場合がある。従って、上述の成形荷重上昇によるプレス成形不能を防止しつつ、金型内に未充満部を残さないプレス成形品を成形するためには、プレス成形中の素材1の、過負荷状態が検出された部分に対してさらに材料を押し込んで必要以上に成形荷重を増加させてしまうことなく、かつプレス成形品と金型との間に隙間が残らないように、素材1と金型との間の隙間を管理して適正に保つことが重要となる。
 素材1と金型との間の隙間を適切に管理しながらプレス成形を進める方法について検討するために、本発明者らは、プレス成形の進行に伴い、素材1及び金型間の隙間と、金型に加える成形荷重との関係がどのように変化するかを実験により調べた。
 すなわち、まず図1Aに示すように、ダイ5内にカップ状の素材1を設置した後、パンチ2及びしわ押え3及び外周パンチ4が一体となって降下するようにプレス成形装置を動作させた。そして、図1Bに示すように、しわ押え3及びパンチ2を素材1の底面に、外周パンチ4をカップ状の素材1の上縁面1cに接触させて停止することにより、素材1をダイ5の内部に固定した。
 その時点で、金型と素材1との間の隙間について詳細に調べたところ、図4Aに示すように、素材1の底壁部1aの上面としわ押え3及びパンチ2との間や、底壁部1aの下面とカウンターパンチ6との間には、隙間がほとんど確認されなかった。一方、素材1の底壁部1aに連続する縦壁部1bの内周面としわ押え3の外周面との間や、縦壁部1bの外周面とダイ5との間には隙間があることが確認された。
 続いて、パンチ2及びカウンターパンチ6を降下させて素材1の底壁部1aにおける筒状の突起部1Aの成形を開始すると、プレス成形初期の段階では、縦壁部1bの外周面とダイ5との間に隙間がある状態のまま、プレス成形が進む。
 その後、図4Bに示すように、突起部1Aのプレス成形の進行と共に、縦壁部1bでは素材1の上縁側から底壁部1a側に向かって、順次隙間が縮小していく。そして、最終的には、図4Cに示すように素材1が金型内に充満して成形が完了する様子が確認された。
 次に、プレス成形途中における外周パンチ4の降下速度とパンチ2の降下速度とを相対的に変化させながら実験を行った。
 例えば、外周パンチ4の降下速度をパンチ2の降下速度に対して速くしていくと、パンチ2による突起部1Aの伸び量に対して、外周パンチ4による縦壁部1bの押し込み量が過大となった。その結果、縦壁部1bの素材1が金型内に充満した後も外周パンチ4による縦壁部1bの押し込みが継続して行われることとなり、縦壁部1bの充満部分に対してさらに強制的に材料を押し込もうとする過負荷状態となった。その結果、外周パンチ4の成形荷重がプレス成形装置の荷重容量を超えてしまい、突起部1Aに未充満部分を残したまま、プレス成形が中断した。
 逆に、今度は外周パンチ4の降下速度をパンチ2の降下速度に対して遅くした。すると、成形荷重がプレス成形装置の荷重容量を超過することはなくなったが、素材1と金型との間に隙間を残したまま成形が完了してしまい、プレス成形品に形状不良が生じた。
 以上の結果から、素材1と金型との間で未充満部分を生じず、しかも成形荷重が過大となることなくプレス成形を完了させるためには、金型内部での素材の隙間充満状況を管理して、以下を防止することが重要であることがわかった。すなわち、縦壁部1b及び突起部1Aの各部に関し、プレス成形の途中で一方に隙間が残ったまま他方の隙間に成形品が充満した後も、外周パンチ4によるダイ5の内部への材料の押し込みが継続されてしまうと、充満部が過負荷状態となって成形荷重の増加が大きくなり、プレス成形装置の荷重容量を超過して成形を継続することができなくなるので、これを防止することが重要である。
 本実施形態では、プレス成形中の金型内部の複数箇所における、成形品と金型との間の隙間を管理するために、金型内部に、金型の変形量を感知するセンサー7を組み込んだ。そして、プレス成形中の金型内部への材料充満に伴う金型変形を、センサー7から出力される信号を用いて金型の過負荷状況を感知した。さらに、前記過負荷状況に応じてパンチ2等の金型の降下速度を適切な値に制御する方法を採用した。この方法によれば、金型内に素材1の材料の未充満部分を生じることがなく、しかも成形荷重が過大となってプレス成形装置の荷重容量を超過して成形途中でプレス成形装置の動作が停止することなく、成形を完了させることができる。
 図5のフローチャートは、図2に示した記憶部11に記憶された演算プログラムに従ってコントローラ10が行う処理を示している。制御が開始されると、まず、コントローラ10は、センサー7からの出力信号に対して予め設定されたセンサー出力判定値εを、記憶部11から読み込む(ステップS101)。その後、コントローラ10は、プレス成形中の各センサー7からのセンサー出力εを逐次読み込む(ステップS102)。
 ステップS102に続いて、複数の部分に分割された金型各部のうちで、予め制御の対象と定めた部分が移動した際のストロークSPSが所定の最終ストロークSPSEに到達したか否かをコントローラ10が判定(ステップS103)する。
 そして、ストロークSPSが所定の最終ストロークSPSEに到達したと判定された場合(ステップS103,Yes)には、そこで制御を終了し、到達していないと判定された場合(ステップS103,No)には、ステップS104に進む。
 センサー7からのセンサー出力εが前記センサー出力判定値εを超えていないとコントローラ10が判定した場合(ステップS104,No)は、各センサー7からのセンサー出力εを逐次読み込みながら金型の降下速度は変更せずにプレス成形を継続して行い、処理をステップS102に戻す。
 センサー7からのセンサー出力εのうちで、予め設定された前記センサー出力判定値εを超える信号を読み込んだ場合(ステップS104,Yes)は、そのセンサー7の番号j=j0を記録するとともに、複数の部分に分割された金型の各部のうちで、予め制御の対象と定めた部分の降下速度VPSを、成形初期に設定した値VPS0に対し、別途定めた1より小さな任意の値αを乗じた値に減速する(ステップS105)。
 その後、各センサー7からのセンサー出力εを逐次読み込みながらプレス成形を継続して行う(ステップS106)。
 さらに、複数の部分に分割された金型の各部のうち、予め制御の対象と定めた部分のストロークSPSが所定の最終ストロークSPSEに到達したか否かを判定し(ステップS107)、到達した場合(ステップS107,Yes)には、そこで制御を終了する。
 複数の部分に分割された金型各部のうち、予め制御の対象と定めた部分のストロークSPSが所定の最終ストロークSPSEに到達する前に(ステップS107,No)、予め設定された前記センサー出力判定値εを超える信号を発信した番号j=j0のセンサー7からの出力信号εj0が前記センサー出力判定値εに1より小さな任意の値βを乗じた値よりも小さくなった場合は(ステップS108,Yes)、予め制御の対象と定めた部分の降下速度VPSを成形初期に設定した値VPS0に再度修正して成形を継続する。その後、複数の部分に分割された金型各部のうちで予め制御の対象と定めた部分のストロークSPSが所定の最終ストロークSPSEに到達するまで、上述の操作を繰り返す(ステップS110,No)。
 例えば、成形途中に、センサー7からの出力値と予め定めた過負荷状態に対応した判定値とを比較して、センサー7からの出力値が前記判定値を超えた場合は、複数に分割された金型の各部のうちの一つのまたは複数の部分の移動速度を、センサー7からの出力値が予め定めた判定値を超えないような値に修正する。
 移動速度の修正に伴って、過負荷状態が検出された素材1の増肉部分から、過負荷状態でない他の部分への材料流動が生じる。そして、この材料流動が進むことで、センサー7からの出力値が徐々に低下する。センサー7からの出力値が予め定めた判定値を下回った場合には、再度、センサー7からの出力値が増加するように金型の各部の移動速度を調整する。
 金型内の材料の充満状況とセンサー7からの出力信号との関係については、使用する金型形状別に、別途、実験等により予め求めれば良い。
 成形中の金型の移動速度に修正を加えるか否かの判断するために、センサー7からの出力信号と比較する判定値としては、例えば、通常の生産において荷重超過等の問題が生じることなくプレス成形が正常終了した場合の成形過程におけるセンサー7の出力値を逐次蓄積しておき、この蓄積されたデータの最大値を前記判定値として用いることが考えられる。その他、別途のプレス成形実験を行い、金型内部のプレス成形品の成形状況とセンサー7の出力値との関係を元に求めた過負荷時の値を、判定値として用いることもできる。
 また、別途、有限要素法等の数値計算を行って、金型内に素材1の材料が充満した場合に得られると推定されるセンサー7の出力に相当する計算値を、前記判定値として用いることもできる。
 さらには、実際のプレス成形を行う前に、以下に示す計算工程と実測工程と補正工程とを含む予備工程を予め行っておき、前記予備工程で得られた補正後の予測対応関係(後述)に従って、実際のプレス成形を行うようにしてもよい。
 前記計算工程では、分割された金型の各部に対して付与する、駆動力及び駆動速度及び駆動タイミングのうちの少なくとも一つと、過負荷状態を伴わない押圧力との間における予測対応関係を、有限要素法等の数値計算で求める。
 前記実測工程では、前記計算工程で得られた前記予測対応関係に従って、金型の前記各部それぞれを独立に駆動して素材1をプレス成形しながら、成形中の素材1が金型の前記各部に付与する前記押圧力をセンサー7により実測することにより得られた前記押圧力と、前記駆動力及び前記駆動速度及び前記駆動タイミングのうちの少なくとも一つとの間における実測対応関係を求める。
 前記補正工程では、前記計算工程で得られた前記予測対応関係と、前記実測工程で得られた前記実測対応関係との差異を求め、前記予測対応関係を補正することで、前記補正後の予測対応関係を得る。
 判定値の取得方法として上記を例示したが、これら以外の方法で求めたものを使用することも可能である。
 以下に、図6A及び図6Bに示すプレス成形方法を例として、本発明の適用方法の一例について説明する。
 図6Aに示すように、外周パンチ4及びパンチ2を降下させてプレス成形を進めていく過程において、カップ状の素材1の底壁部1aに形成される突起部1Aの外周面とダイ5の内周面との間に隙間が残った状態で、縦壁部1bでは金型内部に素材1が充満して、この部分の金型(ダイ5)に変形が生じる。この変形に伴い、ダイ5内の縦壁部1bに対応した位置に設けられたセンサー7から信号が出されるが、この信号が、予め定めた判定値を超えた場合、その信号を元にパンチ2等の金型の動作を制御する演算プログラムにより、センサー7付近の金型の変形を低減させるように金型の各部の移動速度を修正して成形を継続させる。
 すなわち、例えば、パンチ2の降下速度Vを一定のまま保持するかまたは増加させる一方、外周パンチ4の降下速度Vを降下速度Vに比べて相対的に遅くする。その結果、パンチ2の引き込みによる縦壁部1bから突起部1Aへの素材1の材料流入を促進させて、縦壁部1bでの過剰な材料充満を緩和することにより、外周パンチ4に加わる荷重を低減させて成形荷重の増加を抑制しながら、成形荷重がプレス成形装置の荷重容量を超過することによる成形停止を防止する。
 即ち、成形の途中でプレス成形品の突起部1Aが未充満なまま縦壁部1bの充満が進んだ場合、縦壁部1bのセンサー7からのみ、判定値を超える過負荷を示す信号が検知されることとなる。この場合、過負荷状態を解消するために外周パンチ4の降下速度を減速させる一方、パンチ2の押圧により底壁部1aを下方に引き出して縦壁部1bの充満を緩和させながら、底壁部1aへの材料流入を促進させる。その結果、縦壁部1bを過充満の状態とすることなく成形を進めることができる。そして、縦壁部1bに対応した位置のセンサー7からの信号が判定値以下となれば、外周パンチ4の降下速度を増加させて金型内の材料の充満を促進させることができる。
 その後、再度、上記センサー7から判定値を超える信号が出力されて、縦壁部1bに局部的な材料充満が生じて過負荷状態にあることが検知されれば、外周パンチ4の降下速度を再び減速させて縦壁部1bにおける過負荷状態を緩和する。
 このようなセンサー7からの出力信号に基づく金型動作の制御を繰り返すことにより、成形荷重がプレス成形装置の荷重容量を超過することによる成形停止を生じさせることなく、図6Bに示すように金型内部に素材1の材料を充満させてプレス成形が完了する。
 逆に、図7Aに示すように、素材1の突起部1Aに素材が充満した場合、この充満部分に対応する金型の部分が変形する。この変形は、筒状部1Aに対応した位置に設けられたセンサー7により、判定値を超える信号として検知される。一方、縦壁部1bと金型との間に未充満部が残り、センサー7から検知される信号が判定値よりも小さい場合は、外周パンチ4の降下速度Vを増加させる、パンチ2の降下速度Vを遅くする、またはこれらの両方を行う、の何れかを行う。その結果、縦壁部1bの部分における材料充満を促進して金型全体に材料を充満させることができ、図7Bに示すような所定形状の製品が得られる。
 素材1の突起部1Aが所定寸法にプレス成形される前に縦壁部1bに材料が充満して過負荷状態となり荷重が増加するような場合には、金型の変形に伴うセンサー7からの出力信号を元に、外周パンチ4及びパンチ2間の相対的な降下速度を適宜変更する。その結果、縦壁部1bにおける未充満部分の発生を防止しつつ、しかも過負荷状態となって成形荷重がプレス成形装置の荷重容量を超過するような事態を生じることもなく、所定形状の製品を得ることが可能となる。
 なお、上記実施形態では、外周パンチ4及びパンチ2間の相対的な降下速度を適宜変更するものとしたが、制御要素は降下速度のみに限らず、金型の各部に付与する駆動力、駆動速度、駆動タイミングのうちの少なくとも一つを用いることが可能である。すなわち、外周パンチ4の駆動力とパンチ2の駆動力との間に相対差を設けても良いし、外周パンチ4の駆動タイミングとパンチ2の駆動タイミングとの間に相対差を設けても良い。さらには、駆動力、駆動速度、駆動タイミングの三要素の組み合わせ全てにおいて、外周パンチ4及びパンチ2間で相対差を設けてもよい。
 以上に説明した通り、本実施形態の骨子は、以下に列記する通りである。
 本実施形態に係るプレス成形方法は、複数に分割された金型である、パンチ2、しわ押え3、外周パンチ4、カウンターパンチ6のそれぞれを独立に駆動して素材1をプレス成形しながら、プレス成形中の素材1が金型のダイ5に付与する押圧力をセンサー7で求める第1の工程と;過負荷状態に近づいたことが前記押圧力に基づいて検出された素材1のプレス加工部分を、素材1の他のプレス加工部分に流動させるように、付与する駆動力、駆動速度、駆動タイミングのうちの少なくとも一つを、金型のパンチ2及び外周パンチ4毎に調整する第2の工程と;を備える。
 前記第1の工程では、前記押圧力を、プレス成形中の素材1の流動に伴って発生する、金型のダイ5の変形量(歪み量)に基づいて求めている。
 前記第2の工程で、前記押圧力が、所定の閾値(判定値)を超えたか否かにより、前記過負荷状態に近付いたか否かを判定している。
 また、前記プレス成形は、素材1を、軸線を有する円筒状部材に成形する絞り成形である。なお、例えば図8A及び図8Bに示すように、前記押圧力を、前記軸線を中心とする周方向の複数箇所で求めるようにしてもよい。すなわち、同図の例では、ダイ5における図1AのA-A断面とB-B断面のそれぞれの高さ位置において、軸線回りに45°の等角度間隔で4個ずつセンサー7がダイ5内に配置されている。
 さらには、前記押圧力を、ダイ5内に設けたセンサー7のみで検知する形態のみに限らず、パンチ2、しわ押え3、外周パンチ4、カウンターパンチ6の少なくとも一つに設ける形態も採用可能である。例えば、図9に示す形態では、前記押圧力を、ダイ5内に設けたセンサー7に加えて、パンチ2に設けたセンサー7と、カウンターパンチ6に設けたセンサー7とにより、検出している。
 なお、センサー7の検出部の位置としては、同センサー7が設けられた金型の各部(例えばダイ5やパンチ2など)の成形面より、5mm以上50mm以下の深さ位置に配置されることが好ましい。前記検出部の位置が成形面より50mm以上深くなると、歪み量の検出感度が急激に低下するため好ましくない。逆に、前記検出部の位置が成形面より5mm以内に浅くなると、センサー7の感度を超えてしまって歪み量を正しく測定できない虞がある。
[第2実施形態]
 以下に、本発明の第2実施形態を説明するが、上記第1実施形態との相違点を主に説明し、その他については上記第1実施形態と同様であるとして重複説明を省略する。
 本実施形態では、図10A及び図10Bに示すように、縦壁部1b及び突起部1Aのそれぞれに対応した位置に組み込まれる各センサー7が、それぞれ軸線方向に沿って複数個ずつ配置されている。
 前述したように、縦壁部1bや突起部1Aでの材料充満は必ずしも一様に生じない場合が有る。例えば図10Aに示すように、材料充満は、縦壁部1bの上縁部から底壁部1aに向かって順次進む。そして、部分的に充満した縦壁部1bを外周パンチ4が継続して押下したために過負荷状態となって成形荷重が増加した場合、縦壁部1bの全体に材料が充満する前に成形荷重が過大となり、金型内部に未充満部を残した状態でプレス成形が完了する場合がある。
 そこで、複数個のセンサー7を配置することにより、局部的な充満を検出して部分的な過負荷状態が生じないように外周パンチ4及びパンチ2それぞれの降下速度を制御することができる。この場合、局部的な過負荷状態の発生による荷重増加をより精度良く防止して成形荷重の低減を図り、プレス成形装置の許容荷重を超過することなく、しかも未充満部を残さずにプレス成形をすることが可能となる。
 例えば、図10A及び図10Bに示したように、成形途中で縦壁部1bの上端部分における素材1の金型内での部分的な充満が進み、この充満部分に対応した位置に配置されたセンサー7から金型の変形を感知する信号が発信された場合、外周パンチ4の降下速度を遅くする、パンチ2の降下速度を速くする、またはこれらの両方を行うことにより、縦壁部1bにおける局部的な充満を緩和できる。その結果、過負荷状態の発生に伴う荷重増加を生じさせることなく、素材を金型内に均等に充満させて所定形状の製品を得ることが可能となる。
 以上、本発明の各実施形態を図面に基づいて説明したが、本発明はこれら実施形態の開示内容のみに限定されるものではない。
 例えば、各実施形態が対象とする成形方法は、必ずしも、図1A~図1Cに示したようなカップ形状の中間素材を用いる工法のみに限定されず、例えば図11A~図11Cに示すような円板状の素材から一工程で最終製品を成形する工法にも適用できる。
 また、各実施形態が対象とする成形方法において、相対的な速度比が制御される複数の部分に分割された金型は、必ずしも上述のパンチ側のみに限定されることはなく、複数の部分に分割されたダイス側(不図示)に適用して、複数のダイスとパンチとの間の相対的な速度制御に適用することも可能である。さらには、ダイス及びパンチの双方をそれぞれ複数の部分に分割(不図示)して、それぞれにおいて相対的な速度制御を行うようにしてもよい。
 各実施形態で示した素材1の形状や金型形状は、本発明の説明に際しての例示であり、その他の形状を採用してもよい。
 なお、金型の各部に対して被成形素材が付与する押圧力を検知する手段として上記実施形態では歪みセンサーを用いたが、その他の手段として、超音波や磁気変化を利用することも考えられる。
(実施例1)
 外径100mmで板厚3mmの円板状の炭素鋼素材から絞り成形した、外径48mm、板厚3mm、高さ40mmを有するカップ形状の中間素材を用いて、図1A~図1Cに示した成形方法により、底壁部1aに外径23mmで厚さ3mmの筒状の突起部1Aを成形した。その際、金型内には図1A~図1Cに示す各位置にセンサー7を配置して、金型の変形に伴う歪み量を測定した。
 まず、比較のために単純なプレス成形を行った。すなわち、図1Bの状態までプレス成形を進めた後に、外周パンチ4の降下速度をパンチ2の降下速度の1.4倍である一定値に設定してプレス成形を行った。その結果、プレス成形の途中で縦壁部1bに過負荷状態が発生し、荷重がプレス成形装置の許容限界を超えたために成形が中断した。
 次に、上記第1実施形態を適用してプレス成形を行った。すなわち、図1Bの状態まで成形を進めた後に、外周パンチ4の降下速度をパンチ2の降下速度の1.4倍に設定した上で、金型内に配置した各センサー7を用いて金型の変形に伴う歪み量を測定しながら成形を開始した。そして、プレス成形の途中で、縦壁部1bに対応した位置に配置されたセンサー7で測定された歪み信号が、予め定めた判定値に達したため、コントローラ10からの指示で外周パンチ4の降下速度を遅くした。
 ここでは、前記判定値としては、通常生産において蓄積した、荷重超過等の問題が生じることなくプレス成形が正常終了した場合の成形過程における、センサー7からの出力値の最大値を用いた。そして、前記歪み信号が前記判定値に達した際、外周パンチ4の降下速度を、初期におけるパンチ2の降下速度の1.4倍から1.0倍まで遅くした。
 その後、センサー7からの歪み信号の値が徐々に低下し、前記判定値の0.9倍となった時点で、コントローラ10からの指示により外周パンチ4の降下速度を、初期におけるパンチ2の降下速度の1.4倍まで増加させた。その結果、プレス成形荷重が成形装置の許容限界を超えることなく、プレス成形を完了させることができた。
 (実施例2)
 まず、比較のために単純なプレス成形を行った。すなわち、外径150mmで板厚4mmの円板状のステンレス鋼素材を用いて、図11A~図11Cに示したプレス成形方法により、外径80mmで厚さ4mmのカップ状部材の底面に、外径35mmで厚さ4mmの筒状の突起部1Aを成形した。その際、金型内には、図11Aに示したように、縦壁部1b及び突起部1Aのそれぞれに対して、3個ずつセンサー7を配置して、金型の変形に伴う歪み量分布を細かく測定した。図11Bの状態までプレス成形を進めた後、外周パンチ4の降下速度を、パンチ2の降下速度の1.2倍に固定して成形を行った。その結果、プレス成形の途中で荷重がプレス成形装置の許容限界を超えたため、プレス成形が中断した。
 次に、図11A~図11Cに示した実施形態を適用して、図11Bの状態までプレス成形を進めた後に、外周パンチ4の降下速度をパンチ2の降下速度の1.2倍とし、さらに、金型内に配置した各センサー7を用いて金型の変形に伴う歪み量を測定しながらプレス成形を開始した。そして、プレス成形の途中で、縦壁部1bに配置されたセンサー7で測定した歪み信号が、予め定めた判定値に達したため、コントローラ10からの指示で外周パンチ4の降下速度を遅くした。
 ここで、前記判定値としては、別途、プレス成形実験で採取した、金型内部におけるプレス成形品の成形状況とセンサーの出力値との関係から求めた過負荷時の出力値を用いた。そして、前記歪み信号が前記判定値に達した際、外周パンチ4の降下速度を、初期におけるパンチ2の降下速度の1.2倍から0.9倍まで遅くした。
 その後、センサー7からの歪み信号の値が徐々に低下し、前記判定値の0.8倍となった時点で、コントローラ10からの指示により外周パンチ4の降下速度を初期におけるパンチ2の降下速度の1.2倍にまで増加させた。その結果、プレス成形荷重がプレス成形装置の許容限界を超えることなく、プレス成形を完了させることができた。
 本発明によれば、金型に付与する荷重がプレス成形装置の荷重制限を超過して成形不能となることなく、しかも、金型内の材料未充満による形状不良のない製品を素材から安定して絞り成形することが可能な、プレス成形方法及びプレス成形用金型を提供することが可能となる。

Claims (14)

  1.  複数に分割された金型の各部それぞれを独立に駆動して被成形素材をプレス成形しながら、プレス成形中の前記被成形素材が前記金型の前記各部に付与する押圧力を求める第1の工程と;
     過負荷状態に近づいたことが前記押圧力に基づいて検出された前記被成形素材の加工部分を、前記被成形素材の他の加工部分に流動させるように、付与する駆動力、駆動速度、駆動タイミングのうちの少なくとも一つを、前記金型の前記各部毎に調整する第2の工程と;
    を備えることを特徴とするプレス成形方法。
  2.  前記第1の工程で、前記押圧力を、前記プレス成形中の前記被成形素材の流動に伴って発生する前記金型の変形量に基づいて求めることを特徴とする請求項1に記載のプレス成形方法。
  3.  前記第2の工程で、前記押圧力が、所定の閾値を超えたか否かにより、前記過負荷状態に近付いたか否かを判定することを特徴とする請求項1又は2に記載のプレス成形方法。
  4.  前記プレス成形が、前記被成形素材を、軸線を有する円筒状部材に成形する絞り成形であり;
     前記押圧力を、前記軸線を中心とする周方向の複数箇所で求める;
    ことを特徴とする請求項1~3の何れか一項に記載のプレス成形方法。
  5.  前記プレス成形が、前記被成形素材を、軸線を有する円筒状部材に成形する絞り成形であり;
     前記押圧力を、前記軸線の延在方向に沿った複数箇所で求める;
    ことを特徴とする請求項1~3の何れか一項に記載のプレス成形方法。
  6.  さらに、前記押圧力を、前記軸線を中心とする周方向の複数箇所で求める
    ことを特徴とする請求項5に記載のプレス成形方法。
  7.  前記金型が、ダイ及びパンチを含み;
     前記押圧力を、前記ダイ及び前記パンチの少なくとも一方に設けられた歪みセンサーにより求める;
    ことを特徴とする請求項1~6の何れか一項に記載のプレス成形方法。
  8.  前記第1の工程の前に、
     前記駆動力及び前記駆動速度及び前記駆動タイミングのうちの少なくとも一つと、前記過負荷状態を伴わない前記押圧力との間における予測対応関係を数値計算で求める計算工程と;
     前記計算工程で得られた前記予測対応関係に従って、前記金型の前記各部それぞれを独立に駆動して前記被成形素材をプレス成形しながら、成形中の前記被成形素材が前記金型の前記各部に付与する前記押圧力を実測することで、実測された前記押圧力と、前記駆動力及び前記駆動速度及び前記駆動タイミングのうちの少なくとも一つとの間における実測対応関係を求める実測工程と;
     前記計算工程で得られた前記予測対応関係と、前記実測工程で得られた前記実測対応関係との差異を求め、前記予測対応関係を補正する補正工程と;
    を含む予備工程を行い、
     前記予備工程で得られた補正後の前記予測対応関係に従って、前記第1の工程を行う
    ことを特徴とする請求項1~7の何れか一項に記載のプレス成形方法。
  9.  複数に分割され、各部が駆動力を個別に受けて被成形素材をプレス成形する金型であって、
     前記プレス成形時に前記被成形素材から前記金型の成形面が受ける押圧力を取得するセンサーが設けられている
    ことを特徴とするプレス成形用金型。
  10.  前記被成形素材を、軸線を有する円筒状部材に成形する絞り成形用であり;
     前記センサーが、前記軸線を中心とする周方向の複数箇所に設けられている;
    ことを特徴とする請求項9に記載のプレス成形用金型。
  11.  前記被成形素材を、軸線を有する円筒状部材に成形する絞り成形用であり;
     前記センサーが、前記軸線の延在方向に沿った複数箇所に設けられている;
    ことを特徴とする請求項9に記載のプレス成形用金型。
  12.  さらに、前記センサーが、前記軸線を中心とする周方向の複数箇所に設けられている
    ことを特徴とする請求項11に記載のプレス成形用金型。
  13.  ダイ及びパンチを含み;
     前記センサーが、前記ダイ及び前記パンチの少なくとも一方に設けられた歪みセンサーである;
    ことを特徴とする請求項9~12の何れか一項に記載のプレス成形用金型。
  14.  前記歪みセンサーの検出部が、前記歪みセンサーが設けられた前記ダイ及び前記パンチの少なくとも一方の成形面より、5mm以上50mm以下の深さ位置に設けられている
    ことを特徴とする請求項13に記載のプレス成形用金型。
