Description
本願は、2014年4月24日に、日本に出願された特願2014-090579号に基づき優先権を主張し、その内容をここに援用する。
脂肪酸アルキルエステルアルコキシレートは非イオン性界面活性剤として衣料用洗剤などに使用される。脂肪酸アルキルエステルアルコキシレートは、高濃度配合してもゲル化領域が小さいために、界面活性剤を高濃度配合した濃縮液体洗剤に特に適するものとして活用されている(特許文献1参照)。
この脂肪酸アルキルエステルアルコキシレートの製造方法としては、アルコキシル化触媒の存在下で、脂肪酸アルキルエステルにアルキレンオキシドを付加する方法が挙げられる。
前記のアルミニウム-マグネシウム系複合金属酸化物などの複合金属酸化物触媒を用いて脂肪酸アルキルエステルのアルコキシル化反応を行う場合、反応後、触媒の除去のためにろ過等の工程が必要となる。また、前記のアルミニウム-マグネシウム系複合金属酸化物などの複合金属酸化物触媒を使用すると反応中に高分子(ゲルパーミエーションクロマトグラフィ法で測定される重量平均分子量が10000以上の分子)ポリアルキレングリコール等の副生物を生じ、かかる副生物が含まれた脂肪酸アルキルエステルアルコキシレートを液体洗浄剤に用いると、液体洗浄剤が濁りやすいという問題がある。したがって、このような高分子量のポリアルキレングリコール等の副生物も触媒と共に除去することが必要となる。しかしながら、この高分子量のポリアルキレングリコール等は濾布の目詰まりを起こしやすく、その結果、ろ過速度が遅くなるため、工業的には多大なろ過設備が必要となり、事業者の設備負担が大きくなるという問題がある。
そこで、脂肪酸アルキルエステルのアルコキシル化反応において、かかる副生物の生成量を低減する触媒として、カルボン酸のアルカリ土類金属塩、ヒドロキシカルボン酸のアルカリ土類金属塩、アルカリ土類金属の酸化物及びアルカリ土類金属の水酸化物からなる群より選ばれる少なくとも1種のアルカリ土類金属化合物と、硫酸と、が液体分散媒中で反応してなり、酸/アルカリ土類金属化合物で表されるモル比が0.8~1である、アルコキシル化触媒が提案されている(特許文献3参照)。以下、このようなアルカリ土類金属化合物と酸とが液体分散媒中で反応してなる触媒を、酸/アルカリ土類金属化合物触媒という。
ここで、液体洗浄剤に用いる脂肪酸アルキルエステルアルコキシレートのエチレンオキサイドの付加モル数分布が、液体洗浄剤の粘度に影響を及ぼすことが知られている(特許文献4)。
一方、本発明者らの検討によれば、0℃未満の低温条件下において液体洗浄剤が固化を生じやすいという問題は、液体洗浄剤の製造に前記複合金属酸化物触媒を用いて製造した脂肪酸アルキルエステルアルコキシレートを使用した場合には生じない(本願比較例参照)。しかしながら、先に述べたように、複合金属酸化物触媒を用いた場合には、触媒及び副生物のろ過に負担がかかるという問題がある。
本発明は、上記事情に鑑みてなされたものであり、脂肪酸アルキルエステルアルコキシレートを製造するにあたり前記副生物の生成を低減させるため前記酸/アルカリ土類金属化合物触媒を用いて脂肪酸アルキルエステルアルコキシレートを製造し、かつ、0℃未満の低温条件下で固化を生じにくい液体洗浄剤の洗浄成分として有用である脂肪酸アルキルエステルアルコキシレートの製造方法を提供することを課題とする。
即ち、本発明の脂肪酸アルキルエステルアルコキシレートの製造方法は、下記一般式(I)で表される脂肪酸アルキルエステルにアルキレンオキシドを付加する脂肪酸アルキルエステルアルコキシレートの製造方法において、アルカリ土類金属化合物(B)並びに硫酸、塩酸及びリン酸からなる群より選ばれる少なくとも1種の酸(C)が液体分散媒(A)中で反応してなるアルコキシル化触媒と、前記脂肪酸アルキルエステル1kgに対して0.05~0.20モルの1価アルコール及び2価アルコールからなる群より選ばれる少なくとも一種のアルコール(以下、1価/2価アルコールともいう)と、の存在下で、前記脂肪酸アルキルエステル1モルに対して前記アルキレンオキシド5~25モルを付加する工程を有し、前記アルカリ土類金属化合物(B)に対する前記酸(C)のモル比(C/B比)が、0.8以上1未満であることを特徴とする。

なお、脂肪酸アルキルエステル、1価/2価アルコール、アルキレンオキシドの使用量は製造設備等によって調整でき、上記の比率であれば限定されない。
また、本発明の一つの側面は、アルカリ土類金属化合物(B)並びに硫酸、塩酸及びリン酸からなる群より選ばれる少なくとも1種の酸(C)を液体分散媒(A)中で反応させてアルコキシル化触媒を製造する触媒製造工程と、
前記触媒と、前記一般式(I)で表される脂肪酸アルキルエステルとを混合する触媒分散工程と、
触媒分散工程で得られた反応液に更に前記脂肪酸アルキルエステル1モルに対して5~25モルのアルキレンオキシドを添加する付加反応工程と、
前記付加アルキレンオキシドを添加するより前に脂肪酸アルキルエステル1kgに対して0.05~0.20モルの1価/2価アルコールを前記反応液に混合することと、を含む脂肪酸アルキルエステルアルコキシレートの製造方法である。
本発明の脂肪酸アルキルエステルアルコキシレートの製造方法は、特定のアルコキシル化触媒と、特定量の1価/2価アルコールと、の存在下で、下記一般式(I)で表される脂肪酸アルキルエステルに特定量のアルキレンオキシドを付加する工程を有する。

R11は、飽和炭化水素基(アルキル基)であってもよいし、アルケニル基等の不飽和炭化水素基であってもよい。R11は、飽和炭化水素基であることが好ましい。
前記式(I)中、R12は、炭素数1~3の直鎖アルキル基であり、炭素数1のメチル基が好ましい。
脂肪酸アルキルエステルは、1種単独で用いられてもよいし、2種以上が組み合わされて用いられてもよい。
アルキレンオキシドは、目的とする製造物に応じて決定され、例えば、ノニオン界面活性剤を得るためには、エチレンオキシド、プロピレンオキシド、ブチレンオキシド等が好ましく、これらの中でもエチレンオキシドがより好ましい。
アルキレンオキシドは、1種単独で用いられてもよいし、2種以上が組み合わされて用いられてもよい。
特定量の1価アルコール及び2価アルコールからなる群より選ばれる少なくとも一種のアルコール(1価/2価アルコールともいう)は、飽和アルコールであってもよく、不飽和アルコールであってもよい。
特定量の1価/2価アルコールとしては、メタノール、エタノール、2-プロパノール等のプロパノール、ブタノール、ペンタノール、ヘキサノール、ヘプタノール、n-オクタノール、2-エチルヘキサノール等のオクタノール、ノナノール、デカノール、ウンデシルアルコール、ラウリルアルコール、トリデシルアルコール、ミリスチルアルコール、ペンタデシルアルコール、ステアリルアルコール、イソステアリルアルコール、オレイルアルコール等の1価アルコール;エチレングリコール、プロピレングリコール等のアルキレングリコール;片末端がアルコキシ化されたアルコキシアルキレングリコール等が挙げられる。
これらの中でも、特定量の1価/2価アルコールとしては、1価アルコールが好ましく、炭素数1~18の直鎖状又は分岐鎖状の1価アルコールがより好ましく、炭素数1~8の直鎖状又は分岐鎖状の1価アルコールがさらに好ましく、2-プロパノール、2-エチルヘキサノールが特に好ましい。
特定量の1価/2価アルコールは、1種単独で用いられてもよいし、2種以上が組み合わされて用いられてもよい。
本発明におけるアルコキシル化触媒は、アルカリ土類金属化合物(B)(以下「(B)成分」ともいう)並びに硫酸、塩酸及びリン酸からなる群より選ばれる少なくとも1種の酸(C)(以下「(C)成分」ともいう)が液体分散媒(A)(以下「(A)成分」ともいう)中で反応してなるもの(以下「触媒(α)」ともいう)である。即ち、前記触媒(α)は、(B)成分と(C)成分との反応物(主たる触媒活性成分であるアルカリ土類金属の塩)を含有する。
アルコキシル化触媒は、1種単独で用いられてもよいし、2種以上が組み合わされて用いられてもよい。
(A)成分は、触媒(α)を製造する際に、ゲル化することなく反応液の流動性を維持できるものであり、かつ(A)成分中において(B)成分と(C)成分とが反応できるものであれば特に限定されない。
(A)成分における「液体」とは、後述する分散工程及び混合工程において、液体であることを意味する。
(A)成分としては、後述する触媒(α)の製造方法における生産性を高める観点から、30℃で液体のものが好ましい。

Rは、直鎖であってもよく、分岐鎖であってもよい。
Rは、飽和炭化水素基(アルキル基)であってもよいし、アルケニル基等の不飽和炭化水素基であってもよい。
また、前記式(1)で表されるアルコールとしては、1価アルコールが好ましく、炭素数1~18の直鎖状又は分岐鎖状の1価アルコールがより好ましく、炭素数1~8の直鎖状又は分岐鎖状の1価アルコールがさらに好ましい。前記式(1)で表されるアルコールとしては、特定量の1価/2価アルコールと同じものを使用することが出来る。
なお、(A)成分として前記式(1)で表されるアルコールを用いる場合、脂肪酸アルキルエステルアルコキシレートの製造における特定量の1価/2価アルコールには、(A)成分由来のアルコールが含まれるものとする。
前記式(1)で表されるアルコールとしては、1-ヘキサノール、n-オクタノール、2-エチルヘキサノール、n-デカノール、n-ドデカノール、n-テトラデカノール、n-ヘキサデカノール、n-オクタデカノール、オレイルアルコール、ノナノール、ウンデカノール、トリデカノール等の第1級アルコール;2-プロパノール、2-オクタノール、2-デカノール、2-ドデカノール等の第2級アルコール等が挙げられる。これらの中でも、高分子ポリエチレングリコール等の副生物の生成量をより低減させる観点から、2-プロパノール、2-エチルヘキサノールが好ましい。
前記式(1)で表されるアルコールのアルキレンオキシド付加物のアルキレンオキシドの平均付加モル数は、例えば、1~7が好ましい。
R1は、直鎖であってもよく、分岐鎖であってもよい。R1は、直鎖であることが好ましい。
R1は、飽和炭化水素基、即ちアルキル基であってもよいし、アルケニル基等の不飽和炭化水素基であってもよい。R1は、飽和炭化水素基であることが好ましい。
前記式(2)中、R2は、炭素数1~3の直鎖アルキル基であり、炭素数1のメチル基が好ましい。R2が炭素数1~3の直鎖アルキル基であれば、(A)成分の融点が低く、アルコキシル化触媒の製造時の温度条件において、流動性がよい。
前記式(2)で表される脂肪酸アルキルエステルとしては、デカン酸メチル、ラウリン酸メチル、ミリスチン酸メチル、オレイン酸メチル等の脂肪酸メチルエステル、又はこれらの混合物等が好ましく、ラウリン酸メチル、ミリスチン酸メチル、又はこれらの混合物がより好ましい。前記式(2)で表される脂肪酸アルキルエステルとしては、目的物以外の成分がより少なくなるため、一般式(I)で表される脂肪酸アルキルエステルと同じものを用いることが好ましい。
アルキレンオキシドの平均付加モル数は、例えば、1~7が好ましい。
R3は、直鎖であってもよく、分岐鎖であってもよい。
R3は、飽和炭化水素基(アルキル基)であってもよいし、アルケニル基等の不飽和炭化水素基であってもよい。
前記式(3)で表される脂肪酸としては、オクタン酸、デカン酸、ラウリン酸、パルミトレイン酸、オレイン酸、リノール酸、リノレン酸等が挙げられ、中でも、オレイン酸が好ましい。
アルキレンオキシドの平均付加モル数は、例えば、1~7が好ましい。
(A)成分は、1種単独で用いられてもよいし、2種以上が組み合わされて用いられてもよい。
(B)成分は、アルカリ土類金属を含む化合物であって(C)成分と反応するものであれば特に限定されない。
(B)成分における「アルカリ土類金属」は、カルシウム、ストロンチウム、バリウム及びラジウムに加えて、マグネシウム、ベリリウムを包含するものとする。
(B)成分としては、例えば、カルボン酸のアルカリ土類金属塩(以下「(b1)成分」ともいう)、ヒドロキシカルボン酸のアルカリ土類金属塩(以下「(b2)成分」ともいう)、アルカリ土類金属の酸化物(以下「(b3)成分」ともいう)、アルカリ土類金属の水酸化物(以下「(b4)成分」ともいう)及び炭酸のアルカリ土類金属塩(以下「(b5)成分)」ともいう)からなる群より選ばれる少なくとも1種が好ましい。
(B)成分は、1種単独で用いられてもよいし、2種以上が組み合わされて用いられてもよい。
本発明における(C)成分は、硫酸、塩酸及びリン酸からなる群より選ばれる少なくとも1種の酸である。
(C)成分の中でも、触媒活性を安定して発現させる観点から、硫酸が好ましい。硫酸には、濃硫酸を用いてもよく、希硫酸を用いてもよい。
触媒(α)の製造方法としては、例えば、(A)成分中に(B)成分を分散して分散物を得る分散工程と、前記分散物に(C)成分を添加して(A)成分中において(B)成分と(C)成分とを混合する混合工程と、を有する方法が挙げられる。
分散工程では、例えば、ジャケットを備えた混合槽と、パドル撹拌翼が設けられた撹拌槽と、を備えた反応器を用いる。分散工程においては、撹拌槽内に(A)成分と(B)成分とを投入し、これらを撹拌する。
本工程における温度条件は、特に限定されないが、例えば、常温(5~35℃)とされる。撹拌槽内の温度調整は、例えば、ジャケット内に任意の温度の熱媒体(例えば、水)を通流させて行われる。
本工程における撹拌時間は、特に限定されず、(A)成分中に(B)成分が略均一に分散される時間とされる。本工程における撹拌時間は、例えば、10~60分である。略均一とは、目視において(B)成分の塊等がなく、(B)成分が均一に分散していると判断できる状態をいう。
混合工程では、分散工程で得られた分散物に(C)成分を添加して混合し、(B)成分と(C)成分との反応物、即ち、主たる触媒活性成分であるアルカリ土類金属の塩を生成させ、(A)成分中に触媒活性成分が分散したアルコキシル化触媒を得る。
本工程における混合方法は、特に限定されないが、例えば、撹拌槽内の分散物を撹拌しながら、分散物中に(C)成分を滴下する方法が好ましい。
本工程における温度条件、即ち、反応温度は、10~60℃が好ましく、20~50℃がより好ましい。前記反応温度の下限値としては10℃が好ましく、20℃がより好ましく、上限値としては60℃が好ましく、50℃がより好ましい。前記の好ましい下限値未満では、(B)成分と(C)成分との反応が遅くなりすぎて、触媒(α)の生産効率が低くなるおそれがある。前記の好ましい上限値超では、得られる触媒(α)の触媒活性が低くなるおそれがある。
反応温度の調整は、例えば、ジャケット内に任意の温度の熱媒体(例えば、水)を通流させて行われる。
本工程における撹拌時間(即ち、反応時間)は、(B)成分と(C)成分とが充分に反応できる時間で、かつ、(C)成分の添加に伴う発熱を制御できる時間とされ、例えば、1~2時間とされる。本工程における撹拌時間とは、(C)成分を添加し終えてからの時間をいう。
C/B比が前記の好ましい下限値以上であれば、得られる触媒(α)は、脂肪酸アルキルエステルアルコキシレートの製造工程において、副生物の生成量を良好に低減できる。
C/B比が0.9以上であれば、脂肪酸アルキルエステルアルコキシレートの製造方法において、得られる脂肪酸アルキルエステルアルコキシレートのアルキレンオキシドの付加モル数の分布を広くしやすい。
アルキレンオキシドの付加モル数分布を広くするには、C/B比を0.93以上とすることがより好ましい。
C/B比が前記の好ましい上限値以下であれば、得られる触媒(α)の触媒活性が高まり、効率的に脂肪酸アルキルエステルアルコキシレートを製造できる。C/B比が1未満であれば、得られる触媒(α)の触媒活性を顕著に高められる。
(B+C)/A比が前記の好ましい上限値以下であれば、容易に撹拌でき、効率的に(B)成分と(C)成分とを混合できる。前記の好ましい下限値未満では、(A)成分中の触媒活性成分の含有量が少なくなり、脂肪酸アルキルエステルアルコキシレートを製造する際、触媒(α)の添加量が多くなりすぎて非効率的である。
混合工程の後、触媒(α)を任意の温度で撹拌する触媒熟成工程を設けてもよい。触媒熟成工程の温度条件は、例えば、10~60℃が好ましく、20~50℃がより好ましい。前記温度条件の下限値としては10℃が好ましく、20℃がより好ましく、上限値としては60℃が好ましく、50℃がより好ましい。本工程を設けることで、未反応の(B)成分の量を低減できる。
本工程の撹拌時間は、例えば、0.5~3時間とされる。
以下、本発明の脂肪酸アルキルエステルアルコキシレートの製造方法の一実施形態例について説明する。
本実施形態の脂肪酸アルキルエステルアルコキシレートの製造方法は、特定のアルコキシル化触媒(触媒(α))と特定量の1価/2価アルコールとの存在下で、一般式(I)で表される脂肪酸アルキルエステル1モルに対してアルキレンオキシド5~25モルを付加する方法であり、触媒分散工程と、付加反応工程と、熟成工程と、を有する製造方法が挙げられる。
触媒分散工程は、出発原料の一般式(I)で表される脂肪酸アルキルエステルと、特定量の1価/2価アルコールと、の混合物に触媒(α)を分散する工程である。本工程では、脂肪酸アルキルエステルと、触媒(α)と、特定量の1価/2価アルコールとを混合する。
本工程では、例えば、撹拌槽式反応器を用いる。
脂肪酸アルキルエステル1kgに対する1価/2価アルコール量(モル)が、前記下限値以上であれば、低温条件下で流動性の良好な液体洗浄剤の洗浄成分として有用な脂肪酸アルキルエステルアルコキシレートを製造できる。かかる効果は、前記上限値を超えると、頭打ちとなる。前記上限値以下であれば、コスト抑制が図れる。また、前記上限値超では、アルキレンオキシドの付加モル数分布が狭くなりすぎる場合がある。
(A)成分が前記式(I)の脂肪酸アルキルエステルを含む場合、本工程における出発原料の脂肪酸アルキルエステル量には、(A)成分由来の前記式(I)に該当する脂肪酸アルキルエステルが含まれるものとする。すなわち、(A)成分由来の前記式(I)に該当する脂肪酸アルキルエステル量と、触媒分散工程であらたに加える前記式(I)に該当する脂肪酸アルキルエステル量と、の合計の脂肪酸アルキルエステル量が、出発原料の脂肪酸アルキルエステルの量である。
(A)成分が1価/2価アルコールを含む場合、本工程における特定量の1価/2価アルコールの量には、(A)成分由来の1価/2価アルコールが含まれるものとする。即ち、(A)成分由来の1価/2価アルコール量と、触媒分散工程であらたに加える1価/2価アルコール量と、の合計の1価/2価アルコール量が、脂肪酸アルキルエステル1kgに対して0.05~0.20モルとなる。
付加反応工程は、特定のアルコキシル化触媒(触媒(α))と特定量の1価/2価アルコールとの存在下で、一般式(I)で表される脂肪酸アルキルエステル1モルに対してアルキレンオキシド5~25モルを付加させて、脂肪酸アルキルエステルアルコキシレートを得る工程である。本工程は、付加反応のための任意の温度及び圧力条件に設定する操作(条件設定操作)を行う工程と、次いで脂肪酸アルキルエステルと触媒(α)と特定量の1価/2価アルコールとの混合物に、アルキレンオキシド(以下、AOと呼ぶことがある)を接触させる操作(AO接触操作)を行う工程と、を有する。
本工程では、付加反応のための適当な温度及び圧力条件に設定する。付加反応のための温度条件(付加反応温度)は、例えば150~180℃が好ましく、160~180℃がより好ましい。
付加反応のための圧力条件は、付加反応温度を勘案して適宜決定され、例えば、0.1~1MPaが好ましく、0.1MPa~0.6MPa以下がより好ましい。前記圧力条件の下限値としては0.1が好ましく、上限値としては1MPaが好ましく、0.6MPaがより好ましい。
本工程では、前記触媒分散工程で得られた脂肪酸アルキルエステルと触媒(α)と特定量の1価/2価アルコールとの混合物に、アルキレンオキシドを接触させる。AO接触操作における、一般式(I)で表される脂肪酸アルキルエステル1モルに対するAOの導入量は、5~25モルであり、10~20モルが好ましい。前記AOの導入量は、下限値が5モルであり、10モルが好ましく、上限値が25モルであり、20モルが好ましい。
AOの付加モル数が多いほど、即ち、AOの導入量を多くするほど、高分子ポリエチレングリコールの生成量が多くなる。
熟成工程は、付加反応工程の後、撹拌槽内、すなわち反応物を任意の温度で撹拌する工程である。本工程を設けることで、未反応の脂肪酸アルキルエステルの量、未反応のAOの量を低減できる。本工程の温度条件は、例えば、150~180℃が好ましく、160~180℃がより好ましく、付加反応温度と同様であることがより好ましい。熟成工程における撹拌時間は、10~20分であることが好ましく、30~60分であることがより好ましい。
中でも、水洗浄及び遠心分離を行うことが好ましい。
精製工程においては、例えば、熟成工程において得られた反応物を70~120℃に加温して溶解し、反応物100質量部に対して精製水5~30質量部を加え、30~120分撹拌する。次いで、50~70℃まで冷却し、さらに30~120分撹拌する。その後、遠心分離によって触媒活性成分などを除去する。
いずれにおいても、AO接触操作の前に、即ち、脂肪酸アルキルエステルにアルキレンオキシドを付加させる時点で、脂肪酸アルキルエステルと1価/2価アルコールとの混合比が、脂肪酸アルキルエステル1kgに対して、1価/2価アルコール量が0.05~0.20モルとなるようにされる。
本発明の製造方法により、下記一般式(II)で表される脂肪酸アルキルエステルアルコキシレートが好適に製造される。
R11CO-(R13O)m-R12 ・・・(II)
[式(II)中、R11は、炭素数7~17の炭化水素基である。R12は、炭素数1~3の直鎖アルキル基である。R13Oは炭素数2~4のオキシアルキレン基である。mは、R13Oの平均繰り返し数を表し、5~25の数である。
R13Oは、オキシエチレン基、オキシプロピレン基又はオキシブチレン基である。(R13O)mは、オキシエチレン基、オキシプロピレン基及びオキシブチレン基のうちの2種類以上のオキシアルキレン基が混在していてもよい。2種類以上のオキシアルキレン基が混在している場合、オキシアルキレン基はブロック状に混在していてもよく、ランダム状に混在していてもよい。オキシアルキレン基としては、中でも、オキシエチレン基が好ましい。
mは、5~25の数であり、9~20の数が好ましい。なお、mは、オキシアルキレン基の「平均」繰り返し数を表している。即ち、一般式(II)で表される化合物は、オキシアルキレン基の繰り返し数が異なる分子の集合体である。また、本発明の方法により製造される脂肪酸アルキルエステルアルコキシレートは、R11の異なる分子の集合体であってもよい。前記分子の集合体を構成する各分子の各分子のR11又はR12はそれぞれ同一でも異なっていてもよい。
本発明の製造方法により製造される脂肪酸アルキルエステルアルコキシレートは、液体洗浄剤に好適に用いられる。本発明の製造方法により製造される脂肪酸アルキルエステルアルコキシレートを含有する液体洗浄剤は、家庭用、工業用の用途として利用可能であり、衣料用液体洗剤として好適なものであり、界面活性剤濃度の高い濃縮タイプの衣料用液体洗剤として特に好適なものである。
脂肪酸アルキルエステルアルコキシレートの含有量が、前記の好ましい下限値以上であると、低温条件下での流動性が高まる。加えて、汚れに対する洗浄力が高まる。一方、前記の好ましい上限値以下であれば、低温条件下での液体洗浄剤の粘度増加がより抑制される。
本実施例において使用した原料は下記の通りである。
ラウリン酸メチル:商品名「パステルM12」、ライオンケミカル株式会社製。
ミリスチン酸メチル:商品名「パステルM14」、ライオンケミカル株式会社製。
エチレンオキシド:エア・ウォーター株式会社製。
後述の製造方法により合成した触媒(α-1)(α-2)(α-3)(α-4)(β)。
2-EH:2-エチルヘキサノール、試薬、純正化学株式会社製。
2-PrOH:2-プロパノール、1級試薬、関東化学株式会社製。
a-1-1~a-1-12:実施例1~7及び比較例1~5の製造方法により製造された脂肪酸アルキルエステルアルコキシレート(脂肪酸メチルエステルエトキシレート(MEE)、EO平均付加モル数15)。上記一般式(II)中のR11が炭素数11のアルキル基のものと炭素数13のアルキル基のものとの混合物。式(II)中のR12がメチル基、R13Oがオキシエチレン基、mが15である化合物。
[a-2の合成]
耐圧型反応容器内に、P&G社製の天然アルコールCO-1270を224.4gと、30質量%NaOH水溶液2.0gと、を採取し、前記反応容器内を窒素置換した。次に、温度100℃、圧力2.0kPa以下で30分間脱水してから、温度を160℃まで昇温した。次いで、撹拌しながら、エチレンオキシド(ガス状)760.4gを、吹き込み管を使って、反応温度が180℃を超えないように添加速度を調整しつつ、アルコール液中に徐々に加えた。エチレンオキシドの添加終了の後、温度180℃、圧力0.3MPa以下で30分間熟成した。その後、温度180℃、圧力6.0kPa以下で10分間未反応のエチレンオキシドを留去した。次に、温度100℃以下まで冷却した後、反応物の1質量%水溶液のpHが約7になるように、70質量%p-トルエンスルホン酸を加えて中和し、a-2を得た。

以下に示す原料(液体分散媒、アルカリ土類金属化合物、硫酸)を用いた。
液体分散媒:ラウリン酸メチルエステルとミリスチン酸メチルエステルとの脂肪酸メチルエステル混合液、商品名パステルM124、ライオンケミカル株式会社製。
アルカリ土類金属化合物:酢酸カルシウム一水和物、特級試薬、関東化学株式会社製。
酸化カルシウム、特級試薬、和光純薬株式会社
酸化バリウム、特級試薬、和光純薬株式会社
硫酸:特級試薬、濃度96質量%、関東化学株式会社製。
触媒(α-1)、(α-2)、(β)の製造方法
具体的には、500mLビーカーに、脂肪酸メチルエステル混合液と酢酸カルシウム一水和物とを入れ、パドル撹拌翼により室温(25℃)で混合して分散物を得た(分散工程)。
この分散物を撹拌しながら、滴下ロートにより96質量%の硫酸を10分間かけて添加し混合した(混合工程)。混合工程では、硫酸の添加で発熱するため、ビーカーを水浴して冷却し、反応温度を20~50℃に制御しつつ1時間撹拌した。
硫酸を添加した後、20~50℃に保ちながら、さらに2時間撹拌することによりアルコキシル化触媒(触媒(α-1)、触媒(α-2)、触媒(β))を得た(触媒熟成工程)。
触媒(α-3)の製造方法
具体的には、500mLビーカーに、脂肪酸メチルエステル混合液と酸化カルシウムを入れ、パドル撹拌翼により室温(25℃)で混合して分散物を得た(分散工程)。
この分散物を撹拌しながら、滴下ロートにより76%に希釈した硫酸を10分間かけて添加し混合した(混合工程)。混合工程では、硫酸の添加で発熱するため、ビーカーを水浴して冷却し、反応温度を20~50℃に制御しつつ1時間撹拌した。
硫酸を添加した後、20~50℃に保ちながら、さらに2時間撹拌することによりアルコキシル化触媒(触媒(α-3))を得た(触媒熟成工程)。触媒(α-4)の製造方法
酸化カルシウムの代わりに酸化バリウムを用いる以外は、触媒(α-3)と同様の製造方法で触媒(α-4)を得た。
なお、用いた化合物の量は表1に記載の通りである。
(実施例1~7、比較例3~5)
オートクレーブに、上記で得たアルコキシル化触媒(触媒(α-1)、触媒(α-2)、触媒(α-3)、触媒(α-4)、又は触媒(β))12.5gと、上記ラウリン酸メチル462gと、上記ミリスチン酸メチル166gと、を入れた後、表1に示す所定量の1価/2価アルコールを添加して、室温(20℃)で撹拌した(触媒分散工程)。
撹拌しながら、オートクレーブ内の窒素置換を行った。その後、エチレンオキシド(EO)付加反応温度(160℃)まで昇温し、圧力を0.1~0.5MPaに調節した(条件設定操作)。次いで、かかる温度及び圧力の条件下、エチレンオキシド(EO)1876g(ラウリン酸メチルとミリスチン酸メチルとの合計の15倍モル)を導入し、撹拌しながら反応を進行させた(EO接触操作)(以上、付加反応工程)。
次いで、前記EO付加反応温度で0.5時間撹拌した(熟成工程)。その後、80℃に冷却して反応粗製物2516gを得た。
次いで、80℃に加温して溶解した反応粗製物250gに、精製水29.3gを加え、80℃を維持しつつ30分間撹拌した。次いで、50℃まで冷却し、さらに30分間撹拌を継続した。その後、遠心分離によって触媒と凝集物とを除去し、精製を行った(精製工程)。
以上の製造方法により、目的とする脂肪酸メチルエステルエトキシレート(MEE)のa-1-1~a-1-7、a-1-10~a-1-12をそれぞれ得た。
1価/2価アルコールを添加しない他は、実施例1と同様にして、目的とする脂肪酸アルキルエステルアルコキシレートのa-1-8を得た。
2-エチルヘキサノールに対して平均15モル相当のエチレンオキシドを付加したもの(2-EHの15EO付加物)を合成した。
上記で得たアルコキシル化触媒(α-1)をろ過して、アセトンで十分に洗浄後、固形分を50℃で乾燥させた。オートクレーブに、前記で得たアルコキシル化触媒の固形分2.0gと、2-エチルヘキサノール285gを入れた後、室温(20℃)で撹拌した。
撹拌しながら、オートクレーブ内の窒素置換を行った。その後、エチレンオキシド(EO)付加反応温度(160℃)まで昇温し、圧力を0.1~0.5MPaに調節した(条件設定操作)。次いで、かかる温度及び圧力の条件下、エチレンオキシド(EO)1447g(2-エチルヘキサノールの15倍モル)を導入し、撹拌しながら反応を進行させた。
次いで、前記EO付加反応温度で0.5時間撹拌した。その後、80℃に冷却して反応粗製物1734gを得た。
次いで、50℃に加温して溶解した反応粗製物250gをろ過して、触媒を除去し、精製を行って2-EHの15EO付加物を得た。
次いで、比較例1の製造方法により製造された脂肪酸アルキルエステルアルコキシレートと、この脂肪酸アルキルエステルアルコキシレート1kgに対して0.06モルの2-EHの15EO付加物と、を混合(2-EHの15EO付加物を後添加)して、a-1-9を得た。
(試験例1)
表2に示す配合組成に従い、常法(未配合の成分がある場合、その成分は配合しない。)により液体洗浄剤1000gを製造した。
脂肪酸メチルエステルエトキシレート(MEE)を、a-1-1から、a-1-2~a-1-12へそれぞれ変更した以外は、試験例1と同様にして液体洗浄剤1000gを製造した。
各例の液体洗浄剤において、それぞれpH調整剤を適量添加することにより、25℃におけるpHを7.0に調整した。液体洗浄剤のpHは、液体洗浄剤を25℃に調温し、ガラス電極式pHメーター(東亜ディーケーケー株式会社製、製品名HM-30G)を用い、ガラス電極を前記液体洗浄剤に直接に浸漬し、1分間経過後に示す値を測定した。
各例の液体洗浄剤について、以下に示す評価方法により、液体洗浄剤の流動性を評価した。その結果を表2に示した。
各例の液体洗浄剤100mLを、それぞれ透明のガラス瓶(広口規格びんPS-NO.11)に取り、蓋を閉めて密封した。この状態で、密封されたガラス瓶を、-5℃の恒温槽中に静置して1ヶ月間保存した。
かかる保存の後、-5℃の恒温槽から前記ガラス瓶を取り出し、-5℃にて保存された前記ガラス瓶を水平に倒して、液面の変化を目視で観察し、下記の評価基準に基づいて液体洗浄剤の流動性を評価した。
評価基準
A:前記ガラス瓶を水平に倒してから10秒以内に、液面が水平になった。
B:前記ガラス瓶を水平に倒してから、液面が水平になるまでに10秒超を要した。
C:固化しているため、流動性が全く認められなかった。
加えて、本発明を適用した実施例1~7の製造方法により製造された脂肪酸アルキルエステルアルコキシレートは、液体洗浄剤の洗浄成分として有用であることも確認できた。
比較のため、硫酸/アルカリ土類金属系触媒により脂肪酸アルキルエステルアルコキシレートを製造した実施例3、及び実施例3で得られた脂肪酸アルキルエステルアルコキシレートa-1-3を用いて製造した試験例3の液体洗浄剤について、表3、表4に記載した。脂肪酸アルキルエステルアルコキシレートa-1-3の、下記GC法により測定したエチレンオキサイドの付加モル数分布は54%であった。
(比較例6)複合金属酸化物触媒により脂肪酸アルキルエステルアルコキシレートを製造した。
2.5MgO・Al2O3・mH2Oからなる化学組成の水酸化アルミニウム・マグネシウム(協和化学工業社製、キョーワード300)を900℃で3時間焼成してマグネシウム・アルミニウム複合金属酸化物触媒粉末(触媒γ)を得た。
2000kL攪拌反応槽にラウリン酸メチル(ライオンケミカル(株)製、パステルM12)184.1kg(859モル)、ミリスチン酸メチル(ライオンケミカル(株)製、パステルM14)66.0kg(272モル)、前記の複合金属触媒を1.00kg、多価アルコールとしてグリセリン 1.25kgを仕込んだ後、水酸化カリウム 0.05kgを加え、10分間攪拌をして、触媒のアルカリ変性処理をした。その後、攪拌混合しながら、反応槽内を窒素置換し、100℃まで加温して、1.3kPa以下の減圧条件で30分間、脱水を行った。次いで、180℃まで加温し、圧力上限値が0.49MPaの条件で、エチレンオキシド 747.6kg(16972モル、脂肪酸メチルエステルの15倍モル)を導入した。更に0.5時間の熟成反応を行った後、80℃まで冷却して抜き出し、アルキレンオキシド付加物を含む反応粗製物、すなわち脂肪酸アルキルエステルアルコキシレートa-1-13として999kgを得た。脂肪酸アルキルエステルアルコキシレートa-1-13は、エチレンオキシド平均付加モル数が15であり、下記GC法により測定したエチレンオキシドの付加モル数分布が54%であった。また、脂肪酸アルキルエステルアルコキシレートa-1-13には、副生物であるポリエチレングリコールが0.9重量%含まれていた。
(試験例13)脂肪酸メチルエステルエトキシレート(MEE)を、a-1-1から、a-1-13へ変更した以外は、実施例1と同様にして液体洗浄剤1000gを製造した。
(比較例7)脂肪酸アルキルエステルアルコキシレートの製造において、特定量の1価/2価アルコールとして用いたイソプロパノールを添加せず、脂肪酸アルキルエステル1kgに対して0.06モルのグリセリンを添加したこと以外は、脂肪酸アルキルエステルアルコキシレートa-1-3を製造した本願実施例3と同様に、脂肪酸アルキルエステルアルコキシレートa-1-14を製造した。脂肪酸アルキルエステルアルコキシレートa-1-14は、エチレンオキシド平均付加モル数が15であり、下記GC法により測定したエチレンオキサイドの付加モル数分布は54%であった。
(試験例14)脂肪酸メチルエステルエトキシレート(MEE)を、a-1-1から、a-1-14へ変更した以外は、実施例1と同様にして液体洗浄剤1000gを製造した。
反応粗製物中におけるエチレンオキシドの付加モル数の分布(EO付加モル分布ともいう)は、ガスクロマトグラフィー法(GC法ともいう)により求めた。
反応サンプルは、脂肪酸アルキルエステルアルコキシレートの濃度が1%溶液になるようにアセトンで希釈、調製して分析サンプルとした。
GC法の条件は、下記測定条件であり、EO付加モル数分布(GCエリア%ともいう)は、下記算出方法によって算出されたものである。EO付加モル数分布の値が小さいほど、EOの付加モル数の分布が広くなる。
(GC法の測定条件)
・ガスクロマトグラフ:島津製作所製 GC-2025
・カラム:Agilent社製 DB-1 HT、長さ30m、内径0.25mm、膜厚0.1μm
・移動相:ヘリウム
・検出器:水素炎イオン検出器(FID)、380℃
・注入口:スプリッ卜、380℃
・温度:100℃→380℃
(算出方法)
GC法により試料を測定して得られたピークのピーク面積から、下記の式よりEO付加モル分布を算出した。
{ (ラウリン酸メチルエステルアルコキシレート由来の最大ピーク(P1)の面積) + (最大ピークP1の前後の2つのピークの合計面積) + (ミリスチン酸メチルエステルアルコキシレート由来の最大ピーク(P2)の面積) + (最大ピークP2の前後の2つのピークの合計面積) }÷全ピーク面積
また、特定量の1価/2価アルコールを添加しない場合にも、アルキレンオキシド付加モル数分布が特定量の1価/2価アルコールを添加した場合と大きく変化しなかった。したがって、特定量の1価/2価アルコールを添加して製造した脂肪酸アルキルエステルアルコキシレートを用いた液体洗浄剤が固化しづらくなるのは、アルキレンオキシド付加モル数分布の変化によるものではないことが明らかとなった。
Claims (3)
- 下記一般式(I)で表される脂肪酸アルキルエステルにアルキレンオキシドを付加する脂肪酸アルキルエステルアルコキシレートの製造方法において、
アルカリ土類金属化合物(B)並びに硫酸、塩酸及びリン酸からなる群より選ばれる少なくとも1種の酸(C)が液体分散媒(A)中で反応してなるアルコキシル化触媒と、前記脂肪酸アルキルエステル1kgに対して0.05~0.20モルの1価アルコール及び2価アルコールからなる群より選ばれる少なくとも一種のアルコールと、の存在下で、前記脂肪酸アルキルエステル1モルに対して前記アルキレンオキシド5~25モルを付加する工程を有し、
前記アルカリ土類金属化合物(B)に対する前記酸(C)のモル比(C/B比)が、0.8以上1未満である、脂肪酸アルキルエステルアルコキシレートの製造方法。

[式(I)中、R11は、炭素数7~17の炭化水素基であり、R12は、炭素数1~3の直鎖アルキル基である。] - 前記アルカリ土類金属化合物(B)に対する前記酸(C)のモル比(C/B比)が、0.9~0.98である前記請求項1に記載の脂肪酸アルキルエステルアルコキシレートの製造方法。
- 前記アルコールが、炭素数1~18の直鎖状又は分岐鎖状の1価アルコールである前記請求項1に記載の脂肪酸アルキルエステルアルコキシレートの製造方法。
