第1の工程では、平板状ブランクを、皿状またはカップ状にプレス絞り成形した後に、パンチとダイとを用いてしごき加工するため、平板状ブランクを直接しごき加工して第1成形品を形成する場合に比べて、第1成形品を安定して形成することができる。また、しごき機にかかる負荷を低減させることができる。
第1成形品が厚肉部を有するため、第1の工程の後に第1成形品の立ち上がり部を拡径加工する場合に、従来に比べて材料割れを抑制することのできる第1成形品を得ることができる。
ホイールディスク10は、トラック、バスなどの大中型ホイールディスクである。ただし、ホイールディスク10は、乗用車、商用車、産業車両などのホイールディスクであってもよい。ホイールディスク10は、図1に示すような平板状のディスク素材から製造されるディスクが対象である。ホイールディスク10は、鋳造品ではない。ホイールディスク10は、たとえばスチール製である。ただし、ホイールディスク10は、スチール製でなくてもよく、アルミ合金製、チタン合金製、マグネシウム合金製等であってもよい。ホイールディスク10は、図示略の環状のリム(図示略のタイヤを保持する部分)とは別に製造されており、リムと溶接されて、またはリベット、接着等で接合されてホイールになる。
ハブ取付け部20には、ハブ穴21と、ハブ取付けボルト穴22と、が設けられている。
ハブ取付けボルト穴22は、ホイールディスク10のディスク周方向(ホイール周方向)に同心円上等間隔に複数設けられる。
円錐状部31は、ハブ取付け部20の外周部に連なる。円錐状部31は、ハブ取付け部20の外周部から、ディスク半径方向外側かつ立ち上がり部30の立ち上がり量が大になる方向(ディスク軸方向に向かって)に、傾斜している。
円錐状部31の少なくとも一部は、しごき加工による薄肉化が行なわれており、平板状ブランク4の厚さより薄くなっている。円錐状部31には、飾り穴33が設けられている。
ディスクフランジ部32は、立ち上がり部30の立ち上がり方向(ディスク軸方向)の先端部(ディスク半径方向の外周部)にある。ディスクフランジ部32は、図示略のリムの内周面に対して嵌合するように、円筒状である。ディスクフランジ部32は、しごき加工等によって、平板状ブランク4の厚さよりも薄肉化が行なわれていてもよく行なわれていなくてもよい。ホイールディスク10は、ディスクフランジ部32で図示略のリムと溶接される。
ホイールディスク10の製造方法は、図1に示すように、平板状ブランク4からホイールディスク10を製造する方法である。
(i)図1(c)に示すように、平板状ブランク4を、パンチ51とダイ52とを用いてしごき加工して、不等厚の円筒状の立ち上がり部11aと平板部11bをもつ第1成形品11を形成する第1の工程(しごき加工工程)と、
(ii)図1(d)に示すように、第1成形品11の立ち上がり部11aを拡径加工して円錐状の立ち上がり部12aとした第2成形品12を形成する第2の工程(拡径工程)と、
(iii)図1(e)に示すように、第2成形品12の立ち上がり部12aの先端部12cを加工してディスクフランジ部32形状(図7参照)とした第3成形品13を形成する第3の工程(第2のしごき加工工程)と、
を有する。
(i-1)第1の工程は、図2、図3に示すように、平板状ブランク4を用いて、パンチ51とダイ52と使用するしごき加工を行なうことで、第1の成形品11を形成する工程である。
(i-2)第1成形品11は、図3に示すように、平板部11bと、不等厚の円筒状の立ち上がり部11aと、をもつカップ状の成形品である。第1成形品11は、立ち上がり部11aの先端部(平板部11bと反対側の端部)に位置する厚肉部(板厚保持部といってもよい)11cと、厚肉部11cを除く立ち上がり部11の部分である板厚減肉部11dと、を備える。厚肉部11cは、立ち上がり部11aの先端部の周方向の全周にわたって形成されている。
(i-3)第1の工程は、しごき加工とともに絞り加工も同時に行なう工程である。第1の工程における絞り加工は、ブランク4をプレス絞り成形してカップ状にする加工である。
(i-4)第1の工程は、プレスによって全周同時に行なわれる。しごき加工は1回に限らず、型交換を含めて複数回行なってもよい。
ダイ52は、筒状穴52aの内周側面の径方向内側に突出する突出部54を有し、突出部54でブランク4をしごく。
円柱状であるパンチ51の、ダイ52の突出部54に対向する側の側面が、凹凸面53とされている。凹凸面53は、ダイ52の突出部54との径方向の間隔が一様でなく異なる部分がある面である。ただし、凹凸面53は、図8に示すように、一様な面530であってもよい。また、凹凸面53は、図9に示すように、ダイ52の突出部54との径方向の間隔が徐々に(なだらかに)狭くなる(または広くなる)面531であってもよい。パンチ51の凹凸面53は、ダイ52の突出部54に対向する側の側面とダイ52の突出部54との間隔を一定厚のブランク4の板厚より狭くするために、パンチ51の側面の軸方向および/または周方向で、隣接する部分(凹部53b)に比べてダイ52の突出部54側に凸となる凸部53aが少なくとも1つ設けられることにより形成されている。凸部53aの突出量は、1つの凸部53aの中で一定とされていてもよく異なっていてもよい。また、複数の凸部53aが設けられる場合、それぞれの凸部53aの突出量は同一であってもよく異なっていてもよい。凸部53aは、パンチ51のダイ52の突出部54に対向する側の側面の少なくとも一部に形成されていてもよい。
パンチ51の側面の軸方向で、1つの凸部53aと、その1つの凸部53aに隣接する凹部53bとは、パンチ51の側面の軸方向と直交する面ではない傾斜面53cで接続されている。傾斜面53cの、パンチ51の側面の軸方向に対する角度は、60度以下に緩やかにされていることが望ましく、さらには45度以下に緩やかにされていることが望ましい。各傾斜面53cの傾斜角度は、一定であってもよく、徐々に変化していてもよい。
(i-8)第1の工程では、図3に示すように、板厚減肉部11dに対応するブランク4の部分がしごき加工され、厚肉部11cに対しては、第1の工程の完了時において、厚肉部11cがブランク4の厚さの90%以上の厚さを有するようにしごき加工を行なうか、または、しごき加工は行なわない。これは、第1の工程において、一定以上の厚肉部11cの「材料の伸び」を確保しておくことによって、第2の工程で行われる拡径加工で、材料割れの発生を抑制することができるからである。このことから、材料割れの発生を抑制するためには、厚肉部11cに対してはしごき加工を行なわないことが最も望ましい。そして、厚肉部11cに対してしごき加工を行わない時は、厚肉部11cの厚さは、ハブ取り付け部20の厚さと同じ(略同じを含む)か、または、ハブ取り付け部20の厚さより厚くなる。
(ii-1)第2の工程は、第1の工程の後に行なわれる。
(ii-2)図4に示すように、第2成形品12は、平板部12bと、不等厚の円錐状の立ち上がり部12aと、をもつ皿状の成形品である。
(ii-3)第2の工程では、円錐状の部位を有するパンチ71を第1成形品11に押し込むことで拡径加工を行う。第2の工程では、拡径加工と同時にパンチ71のストロークエンドにて鍛造成形を行なってもよい。
(ii-4)第2の工程では、パンチ71とダイ72とを図示略のプレス機に組付けた拡径装置70を用いて拡径加工を行なう。
(ii-5)ダイ72が円錐状穴72aをもつアウターダイからなる。また、パンチ71がアウターダイ72の円錐状穴72aに円錐状穴72aの軸方向(ホイールディスク10の軸方向と同方向)に出入りするインナーパンチからなる。
(ii-6)第2の工程では、第1の工程で内径側のみに付与されていた不等厚形状を外径側に押し出し、狙いとする形状と板厚分布を得る。
(ii-7)第2の工程は、プレスによって全周同時に行なわれる。
(ii-8)第2の工程では、パンチ71をダイ72に対して第1成形品11の立ち上がり部11aの軸方向(ホイールディスク10の軸方向と同方向)にのみ相対動させて拡径加工する。なお、図4において、A2は、パンチ71の加工方向である。なお、図1(d)に示すように、パンチ71とダイ72との上下関係は図4に示す上下関係と反対になっていてもよい。
(ii-9)第2の工程の加工方法は、上記に限らず、その他図示略のエクスパンダー等を用いた加工方法であってもよい。
(iii-1)第3の工程は、第2の工程の後に行なわれる。
(iii-2)図5に示すように、第3成形品13は、平板部13bと、不等厚の立ち上がり部13aと、をもつ皿状(略皿状を含む)の成形品である。
(iii-3)第3の工程は、絞り加工を行なう工程である。ただし、図5のように、絞り加工としごき加工を同時に行なってもよい。さらにしごき加工のみでもよい。
(iii-4)第3の工程では、第2成形品12の立ち上がり部12aの先端部12cをしごき加工して、先端部12cをディスクフランジ部32形状にする。第3の工程では、第2成形品12の立ち上がり部12aの先端部12cをしごき加工して立ち上げ、狙いとする外径と板厚を得る。
(iii-5)第3の工程では、パンチ81とダイ82とを図示略のプレス機に組付けた第2の装置80を用いてしごき加工を行なう。
(iii-6)ダイ82が、開口部近傍が筒状とされた穴82aをもつアウターダイからなる。また、パンチ81がアウターダイ82の穴82aに該穴82aの軸方向(ホイールディスク10の軸方向と同方向)に出入りするインナーパンチからなる。
(iii-7)ダイ82は、穴82aの開口縁部82bで、第2成形品12の立ち上がり部12aの先端部12cをしごく。
(iii-8)第3の工程は、プレスによって全周同時に行なわれる。
(iii-9)第3の工程では、パンチ81をダイ82に対して第2成形品12の立ち上がり部12aの軸方向(ホイールディスク10の軸方向と同方向)にのみ相対動させてしごき加工する。なお、図5において、A3は、パンチ81の加工方向である。なお、図1(e)に示すように、パンチ81とダイ82との上下関係は図5に示す上下関係と反対になっていてもよい。
(iii-10)第3の工程の加工方法は、図5に示すようなプレスによる絞り加工に限定されず、たとえばフローフォーミング等であってもよい。
(iii-11)第3の工程では、プレスによる絞り加工(またはフローフォーミング等)の後に、寸法出しのための機械加工を施してもよい。
(iii-12)第3の工程の加工(先端部12cをディスクフランジ部32形状にする)は、第2の工程で行なわれていてもよい。
本発明実施例では、第1の工程では、板厚減肉部11dに対応するブランク4の部分がしごき加工され、厚肉部11cに対してはブランク4の厚さの90%以上の厚さを有するようにしごき加工を行なうか、または、しごき加工を行なわないため、第1の工程の後に第1成形品11の立ち上がり部11aを拡径加工する場合に、従来に比べて材料割れが発生することを抑制できる。
また、第1の工程では、しごき加工によって第1成形品11が成形されるため、たとえばフローフォーミングによって第1成形品11が成形される場合と異なり、第1成形品11、第2成形品12、第3成形品13、さらにはホイールディスク10の表面に成形痕が残ることを抑制できる。

Claims (5)
- 平板状ブランクを素材とし、パンチとダイとを用いてしごき加工して、不等厚の円筒状の立ち上がり部をもつ第1成形品を形成する第1の工程を有し、前記第1成形品は、前記立ち上がり部の先端部に位置する厚肉部と、該厚肉部を除く前記立ち上がり部の部分である板厚減肉部と、を含んでおり、
前記第1の工程では、前記板厚減肉部に対応する前記ブランクの部分がしごき加工されることを特徴とする、大中型ホイールディスクの製造方法。 - 前記第1の工程の後に、
前記第1成形品の立ち上がり部を拡径加工して円錐状の立ち上がり部とした第2成形品を形成する第2の工程と、
前記第2成形品の立ち上がり部の先端部を加工して最終ディスクフランジ部形状とした第3成形品を形成する第3の工程と、
を有する、請求項1記載の大中型ホイールディスクの製造方法。 - 前記第1の工程では、前記平板状ブランクを、皿状またはカップ状にプレス絞り成形した後に、前記パンチと前記ダイとを用いてしごき加工する、請求項1または請求項2記載の大中型ホイールディスクの製造方法。
- 請求項1記載の方法を用いて製造された、大中型ホイールディスク用の第1成形品。
- 請求項3記載の方法を用いて製造された、大中型ホイールディスク。
