Description

複合分離膜
 本発明は、液体処理膜、特にナノろ過膜および逆浸透膜として優れた分離特性と透水性を有し、かつ塩素耐性およびアルカリ耐性に優れた、長寿命な複合分離膜およびその製造方法に関する。
 ナノろ過膜および逆浸透膜は、膜の孔径がナノメートルからオングストロームのオーダーであるか、あるいは明確な孔を有しないとみなされるフィルム状構造であるため、ろ過抵抗が大きく、透水量が小さくなりがちである。そのため、ナノろ過膜および逆浸透膜として、機械強度と透水性に優れた多孔性支持膜の表面に、分離機能を有する分離層の薄膜を可能な限り薄くかつ欠陥なく形成させることで、高い透水性と分離性を両立させる複合分離膜の構造が好ましく用いられている。さらに分離層を構成するポリマーとして、洗浄性および長期使用に対する安定性の観点から、化学耐久性、特に塩素耐性およびアルカリ耐性に優れることが要求されている。
 従来の主要な複合分離膜の構造としては、界面重合法により、架橋芳香族ポリアミドの薄膜を、多孔性支持膜の表面上に形成させる技術がある。例えば特許文献1には、多孔性支持膜の表面に、界面重合により架橋されたポリアミドの薄膜を形成させたシート状複合物が開示されている。
 特許文献2には、中空糸状の多孔性支持膜の表面に、界面重合により架橋されたポリアミドの薄膜を形成させた中空糸複合分離膜が開示されている。
 特許文献3には、多孔性の中空糸状の支持膜の表面に、界面重合により架橋されたポリアミドの薄膜を形成させる中空糸複合分離膜において、界面重合による複合化の工程中に、フッ素化合物を含む液を含浸させる工程を与えることにより、より均一な分離層を有する中空糸複合分離膜を形成させる技術も開示されている。
 ポリアミド系素材以外で、ナノろ過膜や逆浸透膜に適用可能な合成ポリマーとしては、スルホン酸基などのイオン性官能基を分子内に有するポリマーがある。例えば特許文献4には、スルホン化ポリアリーレンエーテルを、蟻酸からなる溶媒に溶解し、得られたコーティング溶液を、多孔性支持膜の表面に塗布、乾燥して皮膜を形成させることにより複合分離膜を得る技術が開示されている。
 しかしながら、特許文献1のようなポリアミド系複合分離膜によるナノろ過膜および逆浸透膜は、塩除去性、透水性に優れるが、塩素耐性が低く、次亜塩素酸ナトリウムを含む水を処理することが不可能であり、また塩素洗浄も不可能である。そのため一度、次亜塩素酸ナトリウムを除去した状態の供給液を該分離膜により脱塩処理し、その後に得られたろ過水に再度次亜塩素酸ナトリウムを添加する処理が必要となり、ろ過プロセスが煩雑かつ高コストになるという問題を有する。
 特許文献2および特許文献3においても、ポリアミド系の複合分離膜であるため、塩素耐性が低いという欠点を有し、さらに中空糸状の複合分離膜を製造する工程において、界面重合反応による構造形成を行うプロセスは、平膜やシート状物と比較して、煩雑なものとなってしまう問題を有する。
 特許文献4のようなスルホン化ポリアリーレンエーテル(SPAE)を分離層に持つ複合分離膜は、ポリアリーレンエーテル分子骨格の高い化学安定性のために、塩素耐性に非常に優れ、次亜塩素酸ナトリウムによる洗浄が可能であるため実用上好ましい。
 しかしながら、例えば非特許文献1に指摘されているようにSPAEは、一般的な多孔性支持膜のポリマー素材であるポリスルホンあるいはポリエーテルスルホンと化学構造が類似しているために、SPAEを溶解可能なほとんどの溶媒は、同時にポリスルホンあるいはポリエーテルスルホンも溶解可能である。このような溶媒をコーティング溶液として多孔性支持膜に塗布した場合には、多孔性支持膜が溶解するか、著しく膨潤させてしまい、複合膜が得られないという問題を生じる。
 そのため、ポリスルホンやポリエーテルスルホンからなる多孔性支持膜を侵さない限定的な溶媒(蟻酸などの低級カルボン酸またはアルコール、アルキレンジオールあるいはトリオール、アルキレングリコールアルキルエーテル)を選択せざるをえないが、これらの溶媒はSPAEに対する溶解性も低い傾向に陥らざるを得ない。特により剛直な分子骨格を有するSPAEに対する溶媒溶解性の許容範囲は狭く、これらの溶解性の不十分な溶媒を用いて、複合分離膜を作製したときには、SPAEの皮膜が多孔性支持膜と強固に接着しにくく、分離特性が不十分となる傾向にあり、剥離による長期の性能低下を招きやすいという問題があった。

 本発明は、上記の従来技術の問題を克服するためになされたものであり、その目的は、多孔性支持膜の表面にSPAEからなる分離層を有する複合分離膜において、多孔性支持膜とSPAEの皮膜が強固に接着され、分離特性と透水性が長期間持続するもの、及びその好適な製造方法を提供することにある。
 本発明者は、まず多孔性支持膜を構成するポリマーと、分離膜を構成するSPAEの組合せからなる複合分離膜において、それぞれのポリマーの溶媒溶解性、複合化プロセス、および複合分離膜としての性能について検討した。ポリスルホン(PSU)あるいはポリエーテルスルホン(PES)は、非プロトン性極性溶媒のうち、N-メチル-2-ピロリドン(NMP)、N,N-ジメチルアセトアミド(DMAc)、ジメチルスルホキシド(DMSO)、N,N-ジメチルホルムアミド(DMF)、γ-ブチロラクトン(GBL),およびこれらの少なくとも1種を含む混合溶媒(以下、溶媒群1とする)に良好な溶解性を示す。これらの溶媒は、優れた溶解力を有し、比較的環境負荷が小さくて、人体への安全性も高く、多孔性支持膜を得るための製膜溶媒として好ましい。一方で、分離膜を構成するSPAEも溶媒群1には良好な溶解性を示すため、コーティング法により複合膜を作製する場合、溶媒群1をコーティング溶液の主成分として使用することは、これまで不可能であった。また、多孔性支持膜に一般的に用いられる他のエンジニアリングポリマーとして、ポリフッ化ビニリデン(PVDF)、ポリエーテルイミド(PEI)を挙げることができるが、これらのポリマーも前記のポリスルホンおよびポリエーテルスルホンと同じく溶媒群1に溶解するため、同様の問題が生じる。
 そのため従来、分離層のSPAEは溶解するが、多孔性支持膜のポリマーは溶解しないような溶媒が模索されてきたのであるが、選択肢は必ずしも多くない。このような溶媒としては、具体的には、一部のプロトン性極性溶媒、例えば、蟻酸などの低級カルボン酸またはアルコール、アルキレンジオールあるいはトリオール、アルキレングリコールアルキルエーテル(以下、溶媒群2とする)が挙げられる。
 しかしながら、前記溶媒群2のSPAEに対する溶解性は必ずしも良好といえない場合が多い。また、溶媒群2のうち、SPAEに対する溶解性が幾分良好な溶媒については、多孔性支持膜への親和性も高くなる傾向にあり、多孔性支持膜を溶解せずとも、著しく膨潤させ、機械強度を低下させてしまうという問題を有する。溶媒群2のSPAEに対する溶解性を高くするために、溶媒群1を適量添加するなどの工夫を行ったとしても、多孔性支持膜を著しく膨潤させる結果となり、好ましくない。溶解性の不良な溶媒を用いて、コーティング法による複合化を行った場合には、複合膜の分離特性が不十分なものとなる問題を生じるし、他方で溶解性が良好な溶媒であるほど、多孔性支持膜を過度に膨潤させないよう細心の注意が必要となる(過度な膨潤は、複合分離膜の欠陥生成や破断につながる)。そのためコーティング後の乾燥温度を低く設定(例えば100℃以下程度)するなどの必要があり、結果として緻密な皮膜が形成されず、十分な分離特性が得られないという問題を生じる。また、溶媒群2のうち、蟻酸は比較的SPAEに対する溶解性に優れるが、毒性が高く、腐食性を有するために取り扱い性の観点からも好ましくない。
 さらに、複合分離膜用途に好適な化学構造を有するSPAEにおいては、溶媒溶解性がさらに制限される。近年、ナノろ過および逆浸透において、より高度なイオン分離特性を安定的に得るという観点から、直接共重合により分子設計されたSPAEが開発されている。具体的には、剛直な分子骨格を有し、かつ疎水性セグメントの凝集力が強い化学構造のSPAEであるほど、機械特性に優れ、膨潤しにくく、高いイオンの分離特性が得られるため好ましい。
 しかしながら、このような望ましいSPAEの化学構造を目指すほど、ポリマーのガラス転移温度が高くなるので、溶媒溶解性は低下してしまう。例えば、下記式(I)で示される疎水性セグメントの繰返し単位と、下記式(II)で示される親水性セグメントの繰返し単位の繰返し構造を有するSPAEは、剛直な分子骨格と、疎水性セグメント(I)の高い凝集力のために優れた機械特性を有し、膨潤の少ない皮膜を形成することが可能であるため、ナノろ過および逆浸透用途に好適であるが、溶媒群1には溶解可能であっても、溶媒群2にはほとんど溶解性を示さないという問題がある。

 すなわち上記のような、優れた分離特性を有するものの、溶媒溶解性の低いSPAEを用いて複合分離膜を得ようとした場合には、溶媒群2をコーティング溶媒として使用することができないので、溶解力の高い溶媒群1を使用せざるを得ない。そのためには、溶媒群1に不溶な多孔性支持膜が必須であり、上述した公知の多孔性支持膜は用いることができなかった。
 そこで本発明者らは、溶媒群1に不溶であり、かつ複合分離膜の多孔性支持膜に適するポリマーを模索し、それに上記のSPAEを塗布した複合分離膜を試作して検討を重ねた。多孔性支持膜は、分離操作時の圧力下(0.1~8.0MPa)で分離層の薄膜を支え、かつ長期間安定的に使用できることが好ましく、機械強度と化学耐久性に優れたポリマーを用いることが必須条件である。さらに適度な溶媒溶解性を有し、公知の湿式あるいは乾湿式製膜法で、複合分離膜の多孔性支持膜として好適な、限外ろ過膜程度の孔径を有する膜を容易に得られることが好ましい。高い機械特性を得るためには、ガラス転移温度の高いポリマーが好ましい。また、適度な溶媒溶解性を得るためには、非晶性ポリマーである方が好ましい。すなわち具体的には、非晶性の芳香族系ポリマーを用いた多孔性支持膜が好ましい。

 一般的に結晶化度の高い結晶性および半結晶性ポリマーの溶媒溶解性は悪いことが知られており、例えば、機械特性および化学耐久性に優れる結晶性ポリマーとして、ポリフェニレンサルファイド(PPS)やポリエーテルエーテルケトン(PEEK)などが知られているけれども、これらはそもそも無機酸を除く、ほぼ全ての公知の溶媒に不溶であり、溶融成形は可能であるが、湿式製膜に不向きであり、複合膜に適した多孔性支持膜を得ることが容易でない。非晶性の芳香族系ポリマーとしては、ポリエーテルイミド(PEI)、ポリスルホン(PSU)、ポリエーテルスルホン(PES)が適度な溶媒溶解性を有するが、溶媒群1には溶解してしまう。ポリフッ化ビニリデン(PVDF)は結晶性ポリマーであるが、非芳香族系ポリマーであり、ガラス転移温度が低く、適度な溶媒溶解性を有するものの、やはり溶媒群1には溶解してしまう。
 このなかで本発明者らは、公知の非晶性の芳香族系ポリマーのうち、ポリフェニレンエーテル(PPE)が示す特殊な溶媒溶解性に着目した。ポリフェニレンエーテルは溶媒群1に溶解しないか、あるいは限定的な溶解性を示し、本発明の目的を達成するために多孔性支持膜として好適なポリマーであることを見出した。
 具体的には、ポリフェニレンエーテルは非プロトン性溶媒の溶媒群1のうち、ジメチルスルホキシド(DMSO)やγ-ブチロラクトン(GBL)には完全に不溶である。一方で、N-メチル-2-ピロリドン(NMP)やジメチルアセトアミド(DMAc)やN,N-ジメチルホルムアミド(DMF)には、少なくとも常温では不溶であるが、後述するように選択された高温領域においては溶解可能であるために、多孔性支持膜を容易に得ることができるという特徴を有する。そのため、ポリフェニレンエーテルからなる多孔性支持膜を用いれば、溶媒群1にSPAEを溶解したコーティング溶液を塗布しても、多孔性支持膜が侵されることはない。さらに驚くべきことに、溶媒群1から適切な溶媒の組合せを選択すれば、ポリフェニレンエーテル多孔性支持膜が、溶媒により過度に膨潤することがないため、コーティング後の乾燥工程において、比較的高温で速やかに溶媒を乾燥しても、膜の破断や性能低下が起こりにくいことがわかった。このことは複合分離膜の製法上大きい利点であり、比較的高沸点(150~210℃)の溶媒群1であっても、高温(100℃以上)で速やかに溶媒を乾燥すれば、優れた分離性を有する緻密なSPAEの分離層を安定的かつ容易に形成させることが可能である。また、溶媒群1のSPAEに対する溶解性は良好であるために、所望の非溶媒をかなりの程度、例えば50重量%以上添加しても溶液の安定性を保持することが可能であり、コーティング溶液の蒸気圧や表面張力を所望の条件に制御できて、ナノろ過および逆浸透用途に好適な複合分離膜が得られることを見出した。
 本発明は、上記の知見に基づいて完成されたものであり、以下の(1)~(5)の構成を有するものである。
(1)多孔性支持膜の表面に分離層を有する複合分離膜であって、前記多孔性支持膜がポリフェニレンエーテルを50質量%以上含み、前記分離層が、疎水性セグメントと、親水性セグメントの繰り返し構造からなるスルホン化ポリアリーレンエーテル共重合体からなることを特徴とする複合分離膜。
(2)前記スルホン化ポリアリーレンエーテル共重合体は、下記式(IV)で表される疎水性セグメントと、下記式(V)で表される親水性セグメントの繰り返し構造からなることを特徴とする(1)に記載の複合分離膜:

(5)ジメチルスルホキシド、N,N-ジメチルアセトアミド、N,N-ジメチルホルムアミド、N-メチル-2-ピロリドン、およびγ-ブチロラクトンから選択される少なくとも1種を含む非プロトン性極性溶媒に、スルホン化ポリアリーレンエーテル共重合体を溶解して得られるコーティング溶液を、ポリフェニレンエーテルを50質量%以上含む多孔性支持膜の表面に塗布した後、前記溶媒がポリフェニレンエーテル多孔性支持膜を溶解しない温度範囲において、塗布表面を乾燥処理することを特徴とする(1)~(4)のいずれかに記載の複合分離膜の製造方法。
 本発明の複合分離膜は、ポリフェニレンエーテルを主成分とする多孔性支持膜の表面に特定のSPAEからなる分離層を設けているので、多孔性支持膜と分離層の接着性が極めて良好であり、結果として、ナノろ過膜および逆浸透膜として優れた分離特性と透水性を長期間維持し、かつ塩素耐性およびアルカリ耐性に優れ、長寿命である。

 本発明の複合分離膜は、多孔性支持膜の表面に分離層を有し、前記多孔性支持膜がポリフェニレンエーテルを主成分として含み、前記分離層が特定の繰り返し構造からなるスルホン化ポリアリーレンエーテル共重合体からなることを特徴とする。
 本発明の複合分離膜は、液体処理膜、特にナノろ過膜および逆浸透膜として好適である。ナノろ過膜および逆浸透膜は、孔径が数nm以下であるか、あるいは明確な孔を有していないとみなされる緻密なフィルム状の分離層を有する分離膜であり、グルコースのような低分子量の有機分子や、無機塩の溶質が、溶液から分離される場合に用いられる。ナノろ過膜は、逆浸透膜よりは孔径が大きく、低分子量の有機分子や1価イオンおよび多価イオンを部分的に除去できる液体処理膜であり、逆浸透膜は、ナノろ過膜より孔径が小さく、ナトリウムイオンのような1価イオンまでほぼ完全に分離除去できる液体処理膜である。
 本発明の複合分離膜は、目的分画物質のサイズより十分大きい孔(直径が概ね10nm~数100nm)を有する疎水性ポリマーからなる多孔性支持膜の表面上に、目的分画物質のサイズ程度の分離特性を有するポリマーからなる薄膜を形成させた膜であり、少なくとも2種類以上のポリマーから構成されており、分離層と多孔性支持膜を構成するそれぞれのポリマー成分を明確に区別することができる。図1に示すような平膜の場合、ポリエステルなどの不織布3の上に多孔性支持膜2を載せて、さらに多孔性支持膜2の表面に分離層1の薄膜を形成させる。また、図2に示すような中空糸膜の場合、中空糸状の多孔性支持膜2の上に分離層1の薄膜を形成させる。ここで、薄膜とは、5nm以上1μm以下程度の厚みの膜を指す。多孔性支持膜の厚みは、薄膜より十分厚く、少なくとも5μm以上である。
 一方、本発明の複合分離膜とは異なる膜構造として、非対称膜が存在する。非対称膜は、製膜原液を相分離法により凝固させて得られた膜であり、膜の表層が緻密であり、かつ膜の内層側は多孔性となるように制御されたものである。非対称膜は、ポリマーブレンド法などを用いて、1種類以上のポリマー成分から構成されていても構わないが、基本的に膜中のポリマー密度の勾配を制御することのみで得られる膜であって、分離層と多孔性支持層において、ポリマー成分は同一である。一般的に複合分離膜のほうが、多孔性支持膜の構造と厚み、および分離層の構造と厚みを独立して制御可能なため、透水性能がより高くなり、膜構造としては好ましい。
 次に、本発明の複合分離膜の多孔性支持膜、分離膜、及びその作製方法を順に詳述する。
 本発明の複合分離膜の多孔性支持膜に使用されるポリフェニレンエーテルは下記式(III)で表される。

 上記式(III)中、kは1以上の自然数を表す。
 ポリフェニレンエーテルの数平均分子量は、5,000以上500,000以下であることが好ましい。この範囲であれば、前記の溶媒群1に示される非プロトン性溶媒の一部に、高温では溶解可能であり、製膜原液の粘度が十分なものとなり、十分な強度の多孔性支持膜を作製することができる。
 多孔性支持膜の強度を向上させたり、あるいは膜性能を好適化する観点から、上記のポリフェニレンエーテルに対して、ポリフェニレンエーテルと完全相溶することで知られるポリスチレンをはじめとして、各種ポリマーによるポリマーブレンドが行われてもよい。あるいはポリフェニレンエーテルにフィラーを含めてもよい。さらに、疎水性ポリマーであるポリフェニレンエーテルの多孔性膜に、親水性を付与する観点から、イオン性界面活性剤、ノニオン性界面活性剤、あるいはポリエチレングリコールやポリビニルピロリドンなどの親水性ポリマーを含めてもよい。ただし、多孔性支持膜を構成するポリフェニレンエーテルの割合は、50質量%以上であることが好ましい。さらに好ましくは80質量%以上である。この範囲であれば、ポリフェニレンエーテル多孔性支持膜の溶媒群1に対して侵されることなく、さらに高い機械強度と耐薬品性を有するポリフェニレンエーテルの特長も保持されているために、複合分離膜の製造工程において有利である。
 ポリフェニレンエーテルから、多孔性支持膜を得るための製膜溶媒としては、溶媒群1の非プロトン性極性溶媒のうち、N-メチル-2-ピロリドン(NMP)、N,N-ジメチルアセトアミド(DMAc)、N,N-ジメチルホルムアミド(DMF)が、例えば約60℃以上の高温下では、均一な製膜原液が得られ、それ以下の温度では不溶であるような、いわゆる「潜在溶媒」であるために、好ましい。ただし、この潜在溶媒において、ポリフェニレンエーテルを溶解可能な温度領域については、ポリフェニレンエーテルの分子量や、製膜原液のポリマー濃度や、別途添加した物質とポリマーおよび潜在溶媒との間の相互作用によって変化しうるため、適宜調整されるべきである。このなかでもN-メチル-2-ピロリドンが、製膜原液の溶液安定性が良好であり、特に好ましい。一方、溶媒群1のうち、例えばジメチルスルホキシド、γ-ブチロラクトンは、100℃以上の高温条件でもポリフェニレンエーテルを溶解しない非溶媒であるため、多孔性支持膜を得るための製膜溶媒としてはあまり好ましくない。
 ここで、本発明において、「潜在溶媒」とは、多孔性支持膜の製膜原液において、溶質であるポリマー(本発明ではポリフェニレンエーテルである)に対し、溶媒固有のFloryのシータ温度(ポリマー鎖のセグメント間に働く相互作用が見かけ上ゼロとなる温度、すなわち第2ビリアル係数がゼロとなる温度)が存在し、シータ温度が、常温または溶媒の沸点以下であるような溶媒を示す。シータ温度以上では、均一な製膜原液が得られ、シータ温度以下では、ポリマーは溶媒に不溶である。なお実際には本発明における製膜溶液の見かけのシータ温度は、ポリマー濃度や溶媒組成によってある程度変化するものである。また「良溶媒」とは、製膜原液において、ポリマー鎖のセグメント間に働く斥力が引力を上回り、温度に依らず、常温で均一な製膜原液が得られるような溶媒を示す。「非溶媒」とは、シータ温度を有しないか、あるいはシータ温度が極端に高いため、ポリマーが温度に依らず、全く不溶であるような溶媒を示す。
 ポリフェニレンエーテルは、前記の潜在溶媒以外に、常温でも溶解可能な良溶媒も存在することが知られており、例えば、公知文献(例えばG.Chowdhury,B.Kruczek,T.Matsuura,Polyphenylene Oxide and Modified Polyphenylene Oxide Membranes Gas,Vapor and Liquid Separation,2001,Springer参照)にまとめられているように、四塩化炭素、二硫化炭素、ベンゼン、トルエン、クロロベンゼン、ジクロロメタン、クロロホルムの非極性溶媒(以下、溶媒群3とする)が知られている。しかしながら、これらの溶媒は、前記の溶媒群1と異なり、ポリフェニレンエーテルを常温で溶解できる反面、環境負荷が大きく、また人体への有害性も非常に高いために、製膜原液として産業上利用することは好ましくない。
 前記の潜在溶媒に、ポリフェニレンエーテルを溶解した製膜原液から、多孔性支持膜を得る製膜手法については、湿式製膜法、乾湿式製膜法が好ましく用いられる。湿式製膜法は、均一な溶液状の製膜原液を、製膜原液中の良溶媒とは混和し、ポリマーは不溶であるような、非溶媒からなる凝固浴中に浸漬させ、ポリマーを相分離させて、析出させることで、膜構造を形成させる方法である。また、乾湿式製膜法は、製膜原液を凝固浴に浸漬する直前に、製膜原液の表面から、溶媒を一定期間、蒸発乾燥させることにより、より膜表層のポリマー密度が緻密となった非対称構造を得る方法である。本発明では、乾湿式製膜法が選択されることがより好ましい。
 本発明の複合分離膜は、膜の形状は特に限定されず、平膜または中空糸膜が好ましい。これらの膜はいずれも当業者に従来公知の方法で製造することができるが、例えば、平膜の場合は、製膜原液を基板上にキャスティングし、所望により、一定期間の乾燥期間を与えた後に、凝固浴に浸漬することにより製造することができる。中空糸膜の場合には、二重円筒型の紡糸ノズルの外周スリットから、製膜原液を中空円筒状となるように吐出させ、その内側のノズル内孔からは、非溶媒、潜在溶媒、良溶媒あるいはこれらの混合溶媒、または製膜溶媒とは相溶しない液体や、さらには、窒素、空気などの気体など、から選択された流体を、製膜原液と一緒に押出して、所望により、一定期間の乾燥期間を与えた後に、凝固浴に浸漬することにより製造することができる。
 製膜原液におけるポリフェニレンエーテルの濃度は、支持膜の機械強度を十分にしつつ、多孔性支持膜の透水性能や表面孔径を適切にするという観点から、5質量%以上60質量%以下であることが好ましい。さらに10質量%以上50質量%以下であることがより好ましい。
 また、製膜原液の温度は少なくとも40℃以上であることが好ましい。より好ましくは60℃以上であることが好ましい。温度の上限としては、前記の製膜溶媒の沸点以下、より好ましくは、150℃以下、さらに好ましくは100℃未満であることが好ましい。製膜原液の温度が前記範囲より低くなると、ポリフェニレンエーテルは、前述したシータ温度以下となり、ポリマーが析出してしまうために好ましくない。本発明者の経験上、前記製膜溶液をシータ温度以下に静置することで得られるポリフェニレンエーテル固形物は脆いため、分離膜として好ましくない。シータ温度以上で、均一状態にある製膜原液の状態から、非溶媒で満たされた凝固浴に浸漬させることにより、非溶媒誘起相分離を引き起こさせて、膜構造を形成させた方が、より好ましい膜構造が得られる。一方、製膜原液の温度が、前記範囲より高くなりすぎた場合には、製膜原液の粘度が低下し、成形が難しくなり、好ましくない。また、製膜原液中の良溶媒の蒸発速度や、凝固浴中での溶媒交換速度が大きくなりすぎるため、膜表面のポリマー密度が緻密になりすぎて、支持膜としての透水性が著しく低下するなどの問題も生じるため好ましくない。
 乾湿式製膜法においては、凝固浴に製膜原液を浸漬させる工程の前に、一定の溶媒乾燥時間が付与される。乾燥時間や温度は特に限定されず、最終的に得られる多孔性支持膜の非対称構造が、所望のものとなるように調節されるべきであり、例えば、5~200℃の雰囲気温度において、0.01~600秒間、部分的に溶媒を乾燥させることが好ましい。
 湿式製膜法あるいは乾湿式製膜法に用いる凝固浴の非溶媒としては、特に限定されず、公知の製膜法に従い、水、アルコール、多価アルコール(エチレングリコール、ジエチレングリコール、トリエチレングリコール、グリセリンなど)が好ましく、これらの混合液体であってもよい。簡便性、経済性の観点からは、水を成分として含有させることが好ましい。
 また、同様に公知の製膜法に従い、前記凝固浴の非溶媒に他の物質が加えられてもよい。例えば凝固過程における溶媒交換速度を制御し、膜構造を好ましいものにするという観点からは、凝固浴に溶媒群1の溶媒や、なかでもN-メチル-2-ピロリドン、N,N-ジメチルアセトアミドの潜在溶媒を好ましく添加することができる。また、凝固浴の粘度を制御するために、多糖類や水溶性ポリマーなどが加えられてもよい。
 凝固浴の温度は特に限定されず、多孔性支持膜の孔径制御の観点、あるいは経済性、作業安全の観点から適宜選択されればよい。具体的には、0℃以上100℃未満が好ましく、10℃以上80℃以下であることが好ましい。温度がこの範囲より低ければ、凝固液の粘度が高くなりすぎるために、より遅延的に脱混合過程が進行する結果、膜構造が緻密化し、膜の透水性能が低下する傾向があり、好ましくない。また、温度がこの範囲より高ければ、より瞬間的に脱混合過程が進行する結果、膜構造が疎になって、膜強度が低下する傾向があるため、好ましくない。
 凝固浴に浸漬する時間は、相分離により、多孔性支持膜の構造が十分生成される時間を調整すればよい。十分凝固を進行させて、なおかつ工程を無駄に長くしないという観点からは、0.1~1000秒の範囲内であることが好ましく、1~600秒の範囲内であることがより好ましい。
 凝固浴での膜構造形成を完了して得られた多孔性支持膜は、水洗されることが好ましい。水洗方法は特に限定されず、十分な時間、多孔性支持膜を水に浸漬しても良いし、搬送しながら流水で一定期間、洗浄されても良い。
 水洗された多孔性支持膜は、後述する複合膜化工程にとって好ましい状態になるように後処理がなされることが好ましい。例えば、アルコール、アルキレンジオールあるいはトリオール、アルキレングリコールアルキルエーテル、水などの液体、あるいはこれらの混合液体を、多孔性支持膜に含浸させて、支持膜中の孔を目詰めする処理が好ましく行われる。この目詰め処理により、複合化工程で、コーティング液を塗布した際に、多孔性支持膜中へ、過度にSPAE分子が浸透して、透水性が低下する問題が解決される。さらに/または目詰め処理に用いる液体が孔径保持剤として働き、多孔性支持膜の乾燥収縮を抑制できるうえ、さらに/または疎水性である多孔性支持膜を親水化した状態にしておくことができる。
 前記の目詰め処理がなされた多孔性支持膜は、適度に過剰な水分や溶媒を乾燥することが好ましい。この乾燥条件は、複合分離膜としての性能を適切なものにするために、適宜調整されるべきであり、具体的には20~200℃の温度で0.01秒~一晩程度、乾燥されることが好ましい。
 得られた多孔性支持膜は、巻取り装置により巻き取られて保管され、後に別工程として巻きだした後、複合化工程に供されてもよいし、巻取り装置を経ずに、連続搬送させながら複合化処理が行われてもよい。
 複合分離膜に用いる多孔性支持膜の厚みとしては、5μm以上500μm以下であることが好ましい。この範囲より薄い場合には、耐圧性が十分確保できない問題を生じやすく、この範囲より厚い場合には、透水抵抗が大きくなるために好ましくない。より好ましい範囲としては、10μm以上100μm以下である。また、中空糸状の多孔性支持膜については、膜の外径は50μm以上2000μm以下であることが好ましい。この範囲より小さい場合には、中空内部を流れる透過液あるいは供給液の流動圧損が大きくなりすぎ、運転圧力が大きくなるため好ましくない。また、この範囲より大きい場合には、膜の耐圧性が低下するため好ましくない。より好ましい範囲は、80μm以上1500μm以下である。
 本発明の複合分離膜の分離層に使用されるSPAEは、スルホン酸基を有する親水性モノマーと、スルホン酸基を有しない疎水性モノマーの組合せを、共重合させて得られるポリマーであることが好ましい。このSPAEは、スルホン酸基を有する親水性モノマーと、疎水性モノマーのそれぞれの化学構造を好適に選択することが可能であり、具体的には、剛直性の高い化学構造を適切に選択することにより、膨潤しにくい強固なSPAEの皮膜を形成可能である。さらに共重合反応において、各モノマーの仕込み量を調節することで、スルホン酸基の導入量を再現性よく精密に制御することができる。他にSPAEを得る方法として、公知のポリアリーレンエーテルを硫酸により、スルホン化する手法もあるが、スルホン酸基の導入量を精密に制御することが難しく、また反応時に分子量の低下が起きやすいなどの問題点を有するので好ましくない。直接共重合により得られるSPAEの構造としては、ベンゼン環がエーテル結合で繋がった下記式(IV)で表される疎水性セグメントと、下記式(V)で表される親水性セグメントの繰り返し構造からなるポリマーを基本骨格としたものが、剛直な分子骨格および優れた化学耐久性を発現するために好ましい。さらに、下記式(IV)、下記式(V)の基本骨格において、特にX,Y,Z,Wを下記の組合せから選択した場合において、分子構造全体がより剛直なものとなり、高いガラス転移温度を有するポリマーが得られ、かつ良好な化学耐久性をも維持することができるので好ましい。

 上記のような化学構造を有するSPAEの複合分離膜用途に好ましいイオン交換容量IEC(すなわち、スルホン化ポリマー1g当りのスルホン酸基のミリ当量)は、0.5~3.0meq./gであり、スルホン化率DSの好ましい範囲は、5%より大きく80%より小さい。また、SPAE分子の剛直性の指標となる乾燥状態のポリマーのガラス転移温度Tが、後述する示差走査熱量分析(Differential Scanning Calorimetry)の測定方法に従ったときに、150℃以上450℃以下であることが好ましい。IECおよびDSが上記範囲より低い場合は、スルホン酸基が少なすぎるため、イオン分離性を十分発現しない。また、IECおよびDSが上記範囲より高い場合、ポリマーの親水性が大きくなりすぎ、SPAE分離層が過度に膨潤するため好ましくない。ガラス転移温度が上記範囲より低い、すなわちSPAE分子の剛直性が小さい場合には、SPAE分離層が膨潤しやすくなり、イオン分離性が低下するため好ましくない。また、ガラス転移温度が上記範囲より高い、すなわちSPAE分子の剛直性が大きすぎる場合には、溶媒溶解性が低下し、溶媒群1に溶解しなくなり、実質的に溶解可能な溶媒の選択肢がなくなるため好ましくない。さらに好ましいIECの範囲は0.7~2.9meq./gであり、さらに好ましいスルホン化率DSの範囲は10%から70%であり、さらに好ましいガラス転移温度Tは200℃以上400℃以下である。
 本発明の分離層に使用されるSPAEは、下記式(I)で表される疎水性セグメントと、下記式(II)で表される親水性セグメントの繰り返し構造からなることがさらに好ましい。

 上記式中、mおよびnはそれぞれ1以上の自然数を表し、RおよびRは、-SOMあるいは-SOHを表し、Mは金属元素を表し、スルホン化ポリアリーレンエーテル共重合体中の式(I)の繰り返し数と式(II)の繰り返し数の合計に対する式(II)の繰り返し数の百分率割合として表されるスルホン化率が、5%よりも大きく、80%よりも小さい。
 前記式(II)および(V)のRおよびRは、-SOHあるいは-SOMを表すが、後者の場合の金属元素Mは特に限定されず、カリウム、ナトリウム、マグネシウム、アルミニウム、セシウムなどが好ましい。より好ましくは、カリウム、ナトリウムである。
 前記式(I)、(II)および(IV)、(V)で表されるSPAEの数平均分子量は、コーティング溶液の粘度を適切にし、分離層として十分な分離特性と機械強度を有する薄膜を形成する観点から、1,000~1,000,000であることが好ましい。
 前記式(I)、(II)および(IV)、(V)で表されるSPAEは、分子構造の剛直性が高いために、機械強度が高く、膨潤しにくい皮膜を形成可能であるために、複合分離膜として優れている。さらに、前記式(I)、(II)で表されるSPAEにおいては、前記式(I)の疎水性セグメントにベンゾニトリル構造を含むため、優れた化学耐久性を有し、また疎水性部の凝集力が強くなるために、強固な疎水性マトリクスに親水性ドメインが支えられた皮膜構造が形成される結果、分離層の膨潤が抑制されるという特長を有する。
 前記のSPAEのコーティング溶媒としては、溶媒群1の非プロトン性溶媒であるジメチルスルホキシド、N,N-ジメチルアセトアミド、N,N-ジメチルホルムアミド、N-メチル-2-ピロリドン、γ-ブチロラクトンのうち、少なくとも1成分を含む溶媒が好ましい。さらに溶媒群1の溶媒のなかでも、ジメチルスルホキシド、γ-ブチロラクトンが、前記のポリフェニレンエーテル多孔性支持膜が高温でも侵されないため、より好ましい。また、ジメチルスルホキシド、γ-ブチロラクトンに、N,N-ジメチルアセトアミド、N,N-ジメチルホルムアミド、N-メチル-2-ピロリドンのいずれかを混合した溶媒も好ましく用いることができる。さらには、溶媒群1の溶媒に、より溶解性に劣る溶媒や蒸気圧の異なる溶媒を添加して、コーティング溶液の蒸発速度を変更し、さらに/または溶液安定性を変更することで、複合分離膜における分離層の構造が制御されてよい。例えば溶媒群2の溶媒が、溶媒群1の溶媒に含有されていてもよい。
 また、SPAEのコーティング溶液の粘度、親水性を変更するためにポリエチレングリコールやポリビニルピロリドンなどの公知の親水性ポリマーが添加されてもよい。これらの添加剤の使用は、コーティング工程において、コーティング溶液を多孔性支持膜の表面に適切な量の分だけ塗布させ、さらに/または複合分離膜の膜構造を制御することで、複合分離膜の性能を好適化するための通常の範囲の工夫として行われるべきである。
 コーティング溶液におけるSPAEの濃度は、特に限定されず、複合分離膜における分離層の厚さを制御するために適宜調節されるべきである。最終的な分離層の厚さは、多孔性支持膜の表面にコーティング液を塗布する速度や、温度などにも影響されるのであるが、SPAEの濃度は、好ましくは0.01~20質量%であり、より好ましくは0.1~10質量%である。SPAEの濃度がこの範囲より小さすぎる場合には、分離層の厚さが薄すぎて、欠陥を生じやすいため好ましくない。また、この範囲より大きすぎる場合には、分離層の厚さが厚すぎて、ろ過抵抗が大きくなるので、複合分離膜として十分な透水性が得られないため好ましくない。最終的なSPAE分離層の厚みは、30nm以上1μm以下であることが好ましく、より好ましくは50nm以上500nm以下である。
 多孔性支持膜の表面に、前記のコーティング溶液を塗布する方法は、特に限定されず公知の手段が用いられる。例えば、平膜の場合には、簡便には手作業で多孔性支持膜の表面に、はけ塗りにより、コーティング液が塗布される方法が好ましい。より工業的な方法としては、連続搬送された多孔製支持膜の表面にスライドビードコーターにより、コーティング溶液が塗布される方法が好ましく用いられる。また、中空糸膜の場合には、連続搬送された中空糸膜を、コーティング溶液が満たされた浴に浸漬した後、引き上げられて、中空糸膜の外表面に塗布が行われるディップコート法が好ましく用いられる。あるいは、中空糸膜を束にしたモジュールの断面から、中空糸膜内へ、コーティング溶液を挿入した後、気体でコーティング溶液を押出すか、あるいはモジュールの片面側から、真空で引き抜くことにより、中空糸膜の内表面に塗布を行う方法も好ましく用いられる。
 多孔性支持膜の表面に、塗布されたコーティング溶液は乾燥処理されて、SPAEの薄膜が形成される。乾燥方法は特に限定されないが、例えば強制対流された乾燥炉のなかにコーティング処理された多孔性支持膜を、一定時間通過させて乾燥が行われる方法がとられる。または赤外線による加熱乾燥が行われてもよい。乾燥温度、乾燥時間、あるいは強制対流された乾燥炉における通風速度は、複合分離膜の性能を特定の所望の値にするために、適宜調節されるべき条件であって、溶媒を速やかに乾燥させ、過度な高温により多孔性支持膜が侵されることなく、分離性に優れた複合分離膜が得られるように適切に調整されればよい。
 最終的な複合分離膜の膜性能として、実用的な観点から要求される値は、分画対象のサイズ、膜との親和性、操作圧力条件、塩濃度条件、膜のファウリング(汚れやすさ)性によって変化しうるものであり、必ずしも明確ではないが、ナノろ過膜としては、NaCl除去率が10~90%程度が好ましい。透水性能は分離膜の耐圧性および性能安定性の確保される範囲で高いほど好ましい。NaCl除去率は20~85%程度であることがより好ましい。透水性能は、分離膜の耐圧性および塩除去性能の安定性が確保される範囲であれば、高い値であるほど好ましい。本発明の複合分離膜は、上記のNaCl除去率と透水性の条件を長期間満足できる点で、ナノろ過用の液体処理膜として極めて好適である。
<実施例1>
(多孔性支持膜の作製)
 多孔性支持膜のポリマーとして、三菱エンジニアリングプラスチックス株式会社製のポリフェニレンエーテルPX100L(以下、PPEと略す。)を準備した。PPEが30質量パーセントとなるように、N-メチル-2-ピロリドン(以下、NMPと略す。)を加えて混練しながら、130℃で溶解させて、均一な製膜原液を得た。
 続いて、製膜原液を70℃の温度に保ちながら、二重円筒管ノズルより、中空状に押出しながら、内液として70%NMP水溶液を同時に押出して成形させ、常温の空気中を空走させて、乾燥処理を行ったあと、35%NMP水溶液を満たした40℃の凝固浴に浸漬させ、PPE多孔性支持膜を作製した後、水洗処理を行った。
 水洗されたPPE多孔性支持膜を50質量%のグリセリン水溶液に含浸させた後、50℃で一晩乾燥させて、目詰め処理された膜を得た。
 得られたPPE多孔性支持膜の外径は260μm、膜厚は45μmであった。純水透過試験を行ったところ、純水透過量FRは0.5MPaの試験圧力において、5000L/m/日であった。
(複合分離膜の作製)
 上記の式(I)で表される疎水性セグメントと式(II)で表される親水性セグメントの繰り返し構造を有するSPAEを以下のようにして準備した。
 まず、3,3′-ジスルホ-4,4′-ジクロロジフェニルスルホン2ナトリウム塩(以下S-DCDPSと略す。)、2,6-ジクロロベンゾニトリル(以下DCBNと略す)、4,4′-ビフェノール、炭酸カリウム、およびモレキュラーシーブを四つ口フラスコに計り取り、窒素を流した。NMPを加えて、150℃で50分撹拌した後、反応温度を195℃~200℃に上昇させて系の粘性が十分上がるのを目安に反応を続けた。その後、放冷し、放冷後、沈降しているモレキュラーシーブを除いて水中に沈殿させた。得られたポリマーは、沸騰水中で1時間洗浄した後、純水で丁寧に水洗することで、残留した炭酸カリウムを完全に除去した。その後、炭酸カリウムを除去した後のポリマーを乾燥させることによって、目的物であるスルホン化度(DS)=44%のSPAEを得た。スルホン酸基はほぼカリウムで中和されていた。
 SPAEポリマーのガラス転移温度Tを評価したところ、T=322℃であった。得られたSPAEポリマーに対して、溶媒群2の溶媒として、2-メトキシエタノール、ギ酸、ジエチレングリコールへの溶解性を検討したが、十分な溶解性が得られなかった。溶媒群1のNMP、DMAc、GBL、DMF、DMSOには、いずれにも溶解した。
 得られたSPAEにDMSO溶媒を加えて、常温で撹拌させながら溶解させ、3質量%濃度のコーティング溶液を得た。
 フリーローラーを備えた浴槽にSPAEコーティング溶液を満たし、その中にPPE多孔性支持膜を通糸させて、1m/分の速度で引上げた後、強制対流させた垂直型の乾燥炉に通糸させて、100℃で乾燥させた。十分乾燥して得られた複合分離膜をワインダーに巻き取った。
 得られた複合分離膜を50%エタノール水溶液に30分浸漬することで、親水化処理を行った後、性能評価試験を行った。試験圧力0.5MPa、塩化ナトリウム濃度1500mg/Lの条件において、透水量は510L/m/日、塩除去率は48.5%であった。
 SEM観察の結果、得られた複合分離膜におけるSPAE分離層の厚さは160nmであった。得られた複合分離膜の膜断面のSEM像、膜断面外層部の拡大SEM像、膜表面の拡大SEM像をそれぞれ図3~5に示す。
<実施例2>
(多孔性支持膜の作製)
 多孔性支持膜のポリマーとして、実施例1と同じ方法でPPE多孔性支持膜を作製し、目詰め処理を施した。中空糸膜の外径は260μm、膜厚は45μmであり、純水透過量FRは0.5MPaの試験圧力において、5000L/m/日であった。
(複合分離膜の作製)
 S-DCDPSおよびDCBNの仕込み量比を変更したこと以外は、実施例1と同様の方法でDS=15%のSPAEを得た。
 SPAEポリマーのガラス転移温度Tを評価したところ、T=244℃であった。得られたSPAEポリマーに対して、溶媒群2の溶媒として、2-メトキシエタノール、ギ酸、ジエチレングリコールへの溶解性を検討したが、溶解性が得られなかった。溶媒群1のNMP、DMAc、GBL、DMF、DMSOには、いずれにも溶解した。
 実施例1と同じ方法で、複合分離膜を得た。性能評価試験を行ったところ、試験圧力0.5MPa、塩化ナトリウム濃度1500mg/Lの条件において、透水量は40L/m/日、塩除去率は84.0%であった。
 SEM観察の結果、得られた複合分離膜におけるSPAE分離層の厚さは100nmであった。
<実施例3>
(多孔性支持膜の作製)
 多孔性支持膜のポリマーとして、実施例1と同じ方法でPPE多孔性支持膜を作製し、目詰め処理を施した。中空糸膜の外径は260μm、膜厚は45μmであり、純水透過量FRは0.5MPaの試験圧力において、4900L/m/日であった。
(複合分離膜の作製)
 S-DCDPSおよびDCBNの仕込み量比を変更したこと以外は、実施例1と同様の方法でDS=26.5%のSPAEを得た。
 SPAEポリマーのガラス転移温度Tを評価したところ、T=319℃であった。得られたSPAEポリマーに対して、溶媒群2の溶媒として、2-メトキシエタノール、ギ酸、ジエチレングリコールへの溶解性を検討したが、溶解性が得られなかった。溶媒群1のNMP、DMAc、GBL、DMF、DMSOには、いずれにも溶解した。
 実施例1と同じ方法で、複合分離膜を得た。性能評価試験を行ったところ、試験圧力0.5MPa、塩化ナトリウム濃度1500mg/Lの条件において、透水量は102L/m/日、塩除去率は81.3%であった。
 SEM観察の結果、得られた複合分離膜におけるSPAE分離層の厚さは120nmであった。
<実施例4>
(多孔性支持膜の作製)
 多孔性支持膜のポリマーとして、実施例1と同じ方法でPPE多孔性支持膜を作製し、目詰め処理を施した。中空糸膜の外径は260μm、膜厚は45μmであり、純水透過量FRは0.5MPaの試験圧力において、4900L/m/日であった。
(複合分離膜の作製)
 S-DCDPSおよびDCBNの仕込み量比を変更したこと以外は、実施例1と同様の方法でDS=65%のSPAEを得た。
 SPAEポリマーのガラス転移温度Tを評価したところ、T=397℃であった。得られたSPAEポリマーに対して、溶媒群2の溶媒として、2-メトキシエタノール、ギ酸、ジエチレングリコールへの溶解性を検討したが、溶解性が十分得られなかった。溶媒群1のNMP、DMAc、GBL、DMF、DMSOには、いずれにも溶解した。
 実施例1と同じ方法で、複合分離膜を得た。性能評価試験を行ったところ、試験圧力0.5MPa、塩化ナトリウム濃度1500mg/Lの条件において、透水量は1600L/m/日、塩除去率は20.2%であった。
 SEM観察の結果、得られた複合分離膜におけるSPAE分離層の厚さは140nmであった。
<実施例5>
(多孔性支持膜の作製)
 多孔性支持膜のポリマーとして、実施例1と同じ方法でPPE多孔性支持膜を作製し、目詰め処理を施した。中空糸膜の外径は260μm、膜厚は45μmであり、純水透過量FRは0.5MPaの試験圧力において、5000L/m/日であった。
(複合分離膜の作製)
 前記式(IV)、(V)の組合せのなかから選択し、下記の式(VI)で表される疎水性セグメントと式(VII)で表される親水性セグメントの繰り返し構造を有するSPAEを以下のようにして準備した。
 まず3,3’-ジスルホ-4,4’-ジクロロジフェニルスルホン2ナトリウム塩(以下S-DCDPSと略す。)、4,4’-ジクロロジフェニルスルホン(以下DCDPSと略す)、4,4’-ビフェノール、炭酸カリウム、およびモレキュラーシーブを四つ口フラスコに計り取り、窒素を流した。NMPを加えて、150℃で50分撹拌した後、反応温度を195℃~200℃に上昇させて系の粘性が十分上がるのを目安に反応を続けた。その後、放冷し、放冷後、沈降しているモレキュラーシーブを除いて水中に沈殿させた。得られたポリマーは、沸騰水中で1時間洗浄した後、純水で丁寧に水洗することで、残留した炭酸カリウムを完全に除去した。その後、炭酸カリウムを除去した後のポリマーを乾燥させることによって、目的物であるスルホン化度DS=20%のSPAEを得た。スルホン酸基はほぼカリウムで中和されていた。

 上記式中、aおよびb、RおよびRについては上記の式(IV)(V)で規定されているのと同じ意味を表す。
 SPAEポリマーのガラス転移温度Tを評価したところ、T=265℃であった。SPAEポリマーに対する溶媒群2の溶媒として、2-メトキシエタノール、ギ酸へ十分な溶解性を示さなかった。ジエチレングリコールには130℃程度で一晩撹拌することで、若干の溶解性を示したが、溶液は常温でゲル状であったため、良好な塗布が行えなかった。溶媒群1のNMP、DMAc、GBL、DMF、DMSOには良好な溶解性を示した。
 コーティング溶液の作製とコーティング方法は、実施例1と同じ方法をとり、複合分離膜を得た。性能評価試験を行ったところ、試験圧力0.5MPa、塩化ナトリウム濃度1500mg/Lの条件において、透水量は44L/m/日、塩除去率は82.2%であった。
 SEM観察の結果、得られた複合分離膜におけるSPAE分離層の厚さは120nmであった。
<実施例6>
(多孔性支持膜の作製)
 多孔性支持膜のポリマーとして、実施例1と同じ方法でPPE多孔性支持膜を作製し、目詰め処理を施した。中空糸膜の外径は260μm、膜厚は45μmであり、純水透過量FRは0.5MPaの試験圧力において、4900L/m/日であった。
(複合分離膜の作製)
 実施例1と同様な方法でDS=44%のSPAEを得た。
 SPAEポリマーのガラス転移温度Tを評価したところ、T=322℃であった。得られたSPAEポリマーに対して、溶媒群2の溶媒として、2-メトキシエタノール、ギ酸、ジエチレングリコールへの溶解性を検討したが、溶解性が得られなかった。溶媒群1のNMP、DMAc、GBL、DMF、DMSOには、いずれにも溶解した。
 得られたSPAEにDMAc溶媒を加えて、常温で撹拌させながら溶解させ、3質量%濃度のコーティング溶液を得た。
 フリーローラーを備えた浴槽にSPAEコーティング溶液を満たし、その中にPPE多孔性支持膜を通糸させて、1m/分の速度で引上げた後、強制対流させた垂直型の乾燥炉に通糸させて、140℃で乾燥させてみたところ、多孔性支持膜の糸切れ頻度が高かったため、PPEのDMAcに対する溶解温度よりも、十分低い温度である60℃で乾燥処理を行った。この場合には糸切れが起こらなかったため、十分乾燥して得られた複合分離膜をワインダーに巻き取った。
 得られた複合分離膜を50%エタノール水溶液に30分浸漬することで、親水化処理を行った後、性能評価試験を行った。試験圧力0.5MPa、塩化ナトリウム濃度1500mg/Lの条件において、透水量は720L/m/日、塩除去率は32.5%であった。
 SEM観察の結果、得られた複合分離膜におけるSPAE分離層の厚さは160nmであった。
<実施例7>
(多孔性支持膜の作製)
 多孔性支持膜のポリマーとして、実施例1と同じ方法でPPE多孔性支持膜を作製し、目詰め処理を施した。中空糸膜の外径は260μm、膜厚は45μmであり、純水透過量FRは0.5MPaの試験圧力において、5000L/m/日であった。
(複合分離膜の作製)
 実施例1と同様な方法でDS=44%のSPAEを得た。
 SPAEポリマーのガラス転移温度Tを評価したところ、T=322℃であった。得られたSPAEポリマーに対して、溶媒群2の溶媒として、2-メトキシエタノール、ギ酸、ジエチレングリコールへの溶解性を検討したが、溶解性が得られなかった。溶媒群1のNMP、DMAc、GBL、DMF、DMSOには、いずれにも溶解した。
 得られたSPAEにNMP溶媒を加えて、常温で撹拌させながら溶解させ、3質量%濃度のコーティング溶液を得た。
 フリーローラーを備えた浴槽にSPAEコーティング溶液を満たし、その中にPPE多孔性支持膜を通糸させて、1m/分の速度で引上げた後、強制対流させた垂直型の乾燥炉に通糸させて、160℃で乾燥させてみたところ、多孔性支持膜の糸切れ頻度が非常に高く安定した評価サンプル作製が不可能であった。PPEのNMPに対する溶解温度よりも、十分低い温度である60℃で乾燥処理を行った。この場合には糸切れが起こらなかったため、十分乾燥して得られた複合分離膜をワインダーに巻き取った。
 得られた複合分離膜を50%エタノール水溶液に30分浸漬することで、親水化処理を行った後、性能評価試験を行った。試験圧力0.5MPa、塩化ナトリウム濃度1500mg/Lの条件において、透水量は780L/m/日、塩除去率は33.0%であった。
 SEM観察の結果、得られた複合分離膜におけるSPAE分離層の厚さは190nmであった。
<実施例8>
(多孔性支持膜の作製)
 多孔性支持膜のポリマーとして、実施例1と同じ方法でPPE多孔性支持膜を作製し、目詰め処理を施した。中空糸膜の外径は260μm、膜厚は45μmであり、純水透過量FRは0.5MPaの試験圧力において、5000L/m/日であった。
(複合分離膜の作製)
 実施例1と同様な方法でDS=44%のSPAEを得た。
 SPAEポリマーのガラス転移温度Tを評価したところ、T=322℃であった。得られたSPAEポリマーに対して、溶媒群2の溶媒として、2-メトキシエタノール、ギ酸、ジエチレングリコールへの溶解性を検討したが、溶解性が得られなかった。溶媒群1のNMP、DMAc、GBL、DMF、DMSOには、いずれにも溶解した。
 得られたSPAEにDMF溶媒を加えて、常温で撹拌させながら溶解させ、3質量%濃度のコーティング溶液を得た。
 フリーローラーを備えた浴槽にSPAEコーティング溶液を満たし、その中にPPE多孔性支持膜を通糸させて、1m/分の速度で引上げた後、強制対流させた垂直型の乾燥炉に通糸させて、140℃で乾燥させてみたところ、多孔性支持膜の糸切れが発生したので、PPEのDMFに対する溶解温度よりも、十分低い温度である60℃で乾燥処理を行った。この場合には糸切れが起こらなかったため、十分乾燥して得られた複合分離膜をワインダーに巻き取った。
 得られた複合分離膜を50%エタノール水溶液に30分浸漬することで、親水化処理を行った後、性能評価試験を行った。試験圧力0.5MPa、塩化ナトリウム濃度1500mg/Lの条件において、透水量は460L/m/日、塩除去率は47.0%であった。
 SEM観察の結果、得られた複合分離膜におけるSPAE分離層の厚さは170nmであった。
<実施例9>
(多孔性支持膜の作製)
 多孔性支持膜のポリマーとして、実施例1と同じ方法でPPE多孔性支持膜を作製し、目詰め処理を施した。中空糸膜の外径は260μm、膜厚は45μmであり、純水透過量FRは0.5MPaの試験圧力において、4900L/m/日であった。
(複合分離膜の作製)
 実施例1と同様な方法でDS=44%のSPAEを得た。
 SPAEポリマーのガラス転移温度Tを評価したところ、T=322℃であった。得られたSPAEポリマーに対して、溶媒群2の溶媒として、2-メトキシエタノール、ギ酸、ジエチレングリコールへの溶解性を検討したが、溶解性が得られなかった。溶媒群1のNMP、DMAc、GBL、DMF、DMSOには、いずれにも溶解した。
 得られたSPAEにGBL溶媒を加えて、常温で撹拌させながら溶解させ、3質量%濃度のコーティング溶液を得た。
 フリーローラーを備えた浴槽にSPAEコーティング溶液を満たし、その中にPPE多孔性支持膜を通糸させて、1m/分の速度で引上げた後、強制対流させた垂直型の乾燥炉に通糸させて、120℃で十分乾燥して得られた複合分離膜をワインダーに巻き取った。
 得られた複合分離膜を50%エタノール水溶液に30分浸漬することで、親水化処理を行った後、性能評価試験を行った。試験圧力0.5MPa、塩化ナトリウム濃度1500mg/Lの条件において、透水量は490L/m/日、塩除去率は54.5%であった。
 SEM観察の結果、得られた複合分離膜におけるSPAE分離層の厚さは120nmであった。
<実施例10>
(多孔性支持膜の作製)
 多孔性支持膜のポリマーとして、実施例1と同じ方法でPPE多孔性支持膜を作製し、目詰め処理を施した。中空糸膜の外径は260μm、膜厚は45μmであり、純水透過量FRは0.5MPaの試験圧力において、4900L/m/日であった。
(複合分離膜の作製)
 実施例1と同様な方法でDS=44%のSPAEを得た。
 SPAEポリマーのガラス転移温度Tを評価したところ、T=322℃であった。得られたSPAEポリマーに対して、溶媒群2の溶媒として、2-メトキシエタノール、ギ酸、ジエチレングリコールへの溶解性を検討したが、溶解性が得られなかった。溶媒群1のNMP、DMAc、GBL、DMF、DMSOには、いずれにも溶解した。
 得られたSPAEにNMPとDMSOの重量比50対50の混合溶媒を加えて、常温で撹拌させながら溶解させ、3質量パーセント濃度のコーティング溶液を得た。
 フリーローラーを備えた浴槽にSPAEコーティング溶液を満たし、その中にPPE多孔性支持膜を通糸させて、1m/分の速度で引上げた後、強制対流させた垂直型の乾燥炉に通糸させて、100℃で十分乾燥して得られた複合分離膜をワインダーに巻き取った。
 得られた複合分離膜を50%エタノール水溶液に30分浸漬することで、親水化処理を行った後、性能評価試験を行った。試験圧力0.5MPa、塩化ナトリウム濃度1500mg/Lの条件において、透水量は445L/m/日、塩除去率は58.2%であった。
 SEM観察の結果、得られた複合分離膜におけるSPAE分離層の厚さは100nmであった。
<実施例11>
(多孔性支持膜の作製)
 多孔性支持膜のポリマーとして、実施例1と同じ方法でPPE多孔性支持膜を作製し、目詰め処理を施した。中空糸膜の外径は260μm、膜厚は45μmであり、純水透過量FRは0.5MPaの試験圧力において、5200L/m/日であった。
(複合分離膜の作製)
 実施例1と同様な方法でDS=44%のSPAEを得た。
 SPAEポリマーのガラス転移温度Tを評価したところ、T=322℃であった。得られたSPAEポリマーに対して、溶媒群2の溶媒として、2-メトキシエタノール、ギ酸、ジエチレングリコールへの溶解性を検討したが、溶解性が得られなかった。溶媒群1のNMP、DMAc、GBL、DMF、DMSOには、いずれにも溶解した。
 得られたSPAEにNMPとジエチレングリコールの重量比50対50の混合溶媒を加えて、常温で撹拌させながら溶解させ、3質量%濃度のコーティング溶液を得た。
 フリーローラーを備えた浴槽にSPAEコーティング溶液を満たし、その中にPPE多孔性支持膜を通糸させて、1m/分の速度で引上げた後、強制対流させた垂直型の乾燥炉に通糸させて、100℃で十分乾燥して得られた複合分離膜をワインダーに巻き取った。
 得られた複合分離膜を50%エタノール水溶液に30分浸漬することで、親水化処理を行った後、性能評価試験を行った。試験圧力0.5MPa、塩化ナトリウム濃度1500mg/Lの条件において、透水量は382L/m/日、塩除去率は54.2%であった。
 SEM観察の結果、得られた複合分離膜におけるSPAE分離層の厚さは220nmであった。
<実施例12>
(多孔性支持膜の作製)
 多孔性支持膜のポリマーとして、実施例1と同様に、三菱エンジニアリングプラスチックス株式会社製のポリフェニレンエーテルPX100L(以下、PPEと略す。)を準備した。PPEが18質量パーセントとなるように、N-メチル-2-ピロリドン(以下、NMPと略す。)を加えて混練しながら、130℃で溶解させて、均一な製膜原液を得た。
 続いて、70℃に保温したガラス基板上に、50%のグリセリン水溶液を適度に含浸させたポリエステル抄紙(廣瀬製紙製05TH-60)を置き、その上から、70℃の製膜原液を均一にハンドコーターで塗布した。10秒程度の乾燥処理の後に、30℃の35%NMP水溶液の凝固浴中に浸漬して、平膜状の多孔性支持膜を得た。その後、水洗処理を行った。得られた膜のポリエステル抄紙部分を除くPPE多孔性支持膜の厚みは40μmであった。
 水洗されたPPE多孔性支持膜を50質量%のグリセリン水溶液に含浸させた後、50℃で一晩乾燥させて、目詰め処理された膜を得た。
(複合分離膜の作製)
 実施例2と同様な方法でDS=15%のSPAEを得た。
 SPAEポリマーのガラス転移温度Tを評価したところ、T=244℃であった。得られたSPAEポリマーに対して、溶媒群2の溶媒として、2-メトキシエタノール、ギ酸、ジエチレングリコールへの溶解性を検討したが、溶解性が得られなかった。溶媒群1のNMP、DMAc、GBL、DMF、DMSOには、いずれにも溶解した。
 得られたSPAEにDMSO溶媒を加えて、常温で撹拌させながら溶解させ、0.7質量%濃度のコーティング溶液および0.1質量%のコーティング溶液を得た。
 複合膜化は、30cm角の平膜状PPE多孔性支持膜の表面にはけ塗りで行った。はけ塗りは塗布ムラによる欠陥が生じやすい傾向が確認されたので、丁寧に前記の0.7質量%のコーティング溶液を塗布し、80℃で30分間、穏やかな熱風で乾燥を行った。その後、その上から再度0.1質量%のコーティング溶液をはけ塗りを行って80℃で30分間再乾燥することで、欠陥低減が可能であった。
 得られた複合分離膜を50%エタノール水溶液に30分浸漬することで、親水化処理を行った後、性能評価試験を行った。平膜の評価装置を用いたこと以外は、他の実施例と同様に、試験圧力0.5MPa、塩化ナトリウム濃度1500mg/Lの評価条件を用いたところ、透水量は43L/m/日、塩除去率は84.0%であった。
 SEM観察の結果、得られた複合分離膜におけるSPAE分離層の厚さは350nmであった。
<比較例1>
(多孔性支持膜の作製)
 多孔性支持膜のポリマーとして、住友化学株式会社製のポリエーテルスルホン5200P(以下、PESと略す。)を、また親水性ポリマーとしてBASF社製ポリビニルピロリドンK85(以下PVPと略す)を準備した。PESが30質量%、PVPが2質量%となるように、NMPを加えて混練しながら、120℃で溶解させて、均一な製膜原液を得た。
 続いて、製膜原液を60℃の温度に保ちながら、二重円筒管ノズルより、中空糸膜形状に押出しながら、内液として70%NMP水溶液を同時に押出して成形させ、常温の空気中を空走させて、乾燥処理を行ったあと、35%NMP水溶液を満たした40℃の凝固浴に浸漬させ、PES多孔性支持膜を作製した後、水洗処理を行った。
 水洗されたPES多孔性支持膜を50質量%のグリセリン水溶液に含浸させた後、50℃で一晩乾燥させて、目詰め処理された膜を得た。
 得られたPES多孔性支持膜の外径は255μm、膜厚は40μmであった。純水透過試験を行ったところ、純水透過量FRは0.5MPaの試験圧力において、3800L/m/日であった。
(複合分離膜の作製)
 実施例1と同一の方法で得られたDMSO溶媒のSPAEコーティング液で満たした浴槽にPES多孔性支持膜を通糸したところ、著しく膜が膨潤した後、溶解して糸切れを起こしたため、複合分離膜を得ることができなかった。
<比較例2>
(多孔性支持膜の作製)
 多孔性支持膜のポリマーとして、アルケマ株式会社製のポリフッ化ビニリデンkynar301F(以下、PVDFと略す。)を、また親水性ポリマーとしてBASF社製ポリビニルピロリドンK85(以下PVPと略す)を準備した。PVDFが28質量%、PVPが2質量%となるように、NMPを加えて混練しながら、140℃で溶解させて、均一な製膜原液を得た。
 続いて、製膜原液を50℃の温度に保ちながら、二重円筒管ノズルより、中空糸膜形状に押出しながら、内液として70%NMP水溶液を同時に押出して成形させ、常温の空気中を空走させて、乾燥処理を行ったあと、35%NMP水溶液を満たした40℃の凝固浴に浸漬させ、PVDF多孔性支持膜を作製した後、水洗処理を行った。
 水洗されたPVDF多孔性支持膜を50質量%のグリセリン水溶液に含浸させた後、50℃で一晩乾燥させて、目詰め処理された膜を得た。
 得られたPVDF多孔性支持膜の外径は260μm、膜厚は50μmであった。純水透過試験を行ったところ、純水透過量FRは0.5MPaの試験圧力において、2400L/m/日であった。
(複合分離膜の作製)
 実施例1と同一の方法で得られたDMSO溶媒のSPAEコーティング液で満たした浴槽にPVDF多孔性支持膜を通糸したところ、比較例1のPES膜の場合と同様、膜の膨潤がみられ、80℃の乾燥炉の中で糸が溶解して糸切れを起こしたため、複合分離膜を得ることができなかった。
<比較例3>
(コーティング溶液の作製)
 実施例3と同じ方法で得られたスルホン化度DS=26.5%のSPAEを、3質量%となるように、溶媒群2のうち、2-メトキシエタノール、ギ酸、ジエチレングリコールをそれぞれ添加し、100℃で撹拌したが、溶解状態が得られず、複合分離膜を得ることはできなかった。
<SPAEポリマーの評価>
 SPAEポリマーのスルホン化度、イオン交換容量(IEC)およびガラス転移温度は以下のように評価した。
(スルホン化度)
 窒素雰囲気下で一晩乾燥したSPAEポリマーの重量を測定し、水酸化ナトリウム水溶液と攪拌処理した後、塩酸水溶液による逆滴定を行うことでイオン交換容量(IEC)を評価した。
(IEC)
 真空乾燥器で100℃、1晩乾燥させたポリマー20mgを、ナカライテスク社の重水素化DMSO(DMSO-d6)1mLに溶解させ、これをBRUKER AVANCE500(周波数500.13MHz、温度30℃、FT積算32回)にてプロトンNMR測定した。得られたスペクトルチャートにおいて、疎水性セグメントおよび親水性セグメントに含まれる各プロトンとピーク位置の関係を同定し、疎水性セグメントにおけるプロトンのうち独立したピークと、親水性セグメントにおけるプロトンのうち独立したピークの1個のプロトンあたりの積分強度の比から求めた。
(ガラス転移温度)
 乾燥状態のSPAEポリマー粉末のガラス転移温度を、示差走査熱量分析法(Differential Scanning Calorimetry,DSC)によって評価した。ポリマーサンプルをアルミニウム製の試料パンに充填し、TA instrument社製Q100を用いて測定した。第1スキャンとして、SPAEが熱分解しない温度まで昇温させた後、冷却し、再度昇温させた第2スキャンで、ガラス転移温度を評価した。第1スキャンにはポリマーに含まれる水分のデータが混入するので、データへの水の影響を除外するため、第2スキャンを採用する。具体的には、20℃から320℃まで、20℃/minで昇温し、20℃まで20℃/minで降温させた。その後、第2スキャンとして、再度20℃から450℃まで、20℃/minで昇温させた。ガラス転移温度は、TA instruments社製のUniversal Analysis 2000を用いて、熱容量変化ステップの中心点を評価した。ただし、SPAEの化学構造によって、ポリマーの熱安定性が変りうるため、必要に応じて、第1スキャンの到達温度はポリマーを著しく劣化させない程度に留めるべきであり、事前に熱重量分析法(Thermogravimetric Analysis,TGA)により、ポリマーの分解温度を調査して、前記の第1スキャンの到達温度を調整する。目安として不活性ガス雰囲気下にて、ポリマーの5%重量減少が起こる温度未満にする。
<複合分離膜の評価方法>
 上記のようにして作製された実施例1~12の複合分離膜について、以下の方法で、膜形状の評価、分離層の厚み評価、分離性能および透過性能の評価を行なった。
(多孔性支持膜の形状)
 実施例1~11の多孔性支持膜サンプル(中空糸)の形状評価は以下の方法で行った。3mmφの孔を空けた2mm厚のSUS板の孔に、適量の中空糸束を詰め、カミソリ刃でカットして断面を露出させた後、Nikon製の顕微鏡(ECLIPSE LV100)およびNikon製の画像処理装置(DIGITAL SIGHT DS-U2)およびCCDカメラ(DS-Ri1)を用いて、断面の形状を撮影し、画像解析ソフト(NIS Element D3.00 SP6)により、中空糸膜断面の外径および内径を、該解析ソフトの計測機能を用いて測定することで中空糸膜の外径および内径および厚みを算出した。実施例12の多孔性支持膜サンプル(平膜)の形状評価は、含水状態のサンプルを液体窒素で凍結させ、割断し、風乾させて、その割断面にPtをスパッタリングさせて、(株)日立製作所製の走査型電子顕微鏡S-4800を用いて、加速電圧5kVで観察し、ポリエステル不織布部分を除く、多孔性支持膜の厚みを計測した。
(複合分離膜サンプルの分離層の厚み)
 実施例1~12の複合分離膜を50%エタノール水溶液で親水化処理した後、水に浸漬したものを液体窒素で凍結させ、割断し、風乾させて、その割断面にPtをスパッタリングさせて、(株)日立製作所製の走査型電子顕微鏡S-4800を用いて、加速電圧5kVで観察した。図1に、SEM像の一例として、実施例1の複合分離膜のSEM像を示す。分離層の厚みは膜の外層部を撮影して測定した。
(複合分離膜の分離性能および透過性能)
 実施例1~11の中空糸膜を束ねて、プラスチック製スリーブに挿入した後、熱硬化性樹脂をスリーブに注入し、硬化させ封止した。熱硬化性樹脂で硬化させた中空糸膜の端部を切断することで中空糸膜の開口面を得て、評価用モジュールを作製した。この評価用モジュールを供給水タンク、ポンプからなる中空糸膜性能試験装置に接続し、性能評価した。実施例12の平膜は、上記と同様、供給水タンク、ポンプの構成からなる平膜性能評価装置に設置し、性能評価した。評価条件は、塩化ナトリウム濃度1500mg/Lの供給水溶液を、25℃、圧力0.5MPaで約30~1時間運転させ、その後、膜からの透過水を採取して、電子天秤(島津製作所 LIBROR EB-3200D)で透過水重量を測定した。透過水重量は、下記式にて25℃の透過水量に換算した。
  透過水量(L)=透過水重量(kg)/0.99704(kg/L)
 透水量(FR)は下記式より算出した。
  FR[L/m/日]=透過水量[L]/膜面積[m]/採取時間[分]×(60[分]×24[時間])
 前記透水量測定で採取した膜透過水と、同じく透水量の測定で使用した塩化ナトリウム濃度1500mg/L供給水溶液を電気伝導率計(東亜ディーケーケー社CM-25R)を用いて塩化ナトリウム濃度を測定した。
 塩除去率は下記式より算出した。

 本発明の複合分離膜は、耐薬品性に優れる素材を使用しながら、塩除去性と透水性を高いレベルで長期間維持できるので、ナノろ過処理および逆浸透処理に極めて有用である。

Claims (5)

  1.  多孔性支持膜の表面に分離層を有する複合分離膜であって、前記多孔性支持膜がポリフェニレンエーテルを50質量%以上含み、前記分離層が、疎水性セグメントと、親水性セグメントの繰り返し構造からなるスルホン化ポリアリーレンエーテル共重合体からなることを特徴とする複合分離膜。
  2.  前記スルホン化ポリアリーレンエーテル共重合体は、下記式(IV)で表される疎水性セグメントと、下記式(V)で表される親水性セグメントの繰り返し構造からなることを特徴とする請求項1に記載の複合分離膜:

  3.  前記スルホン化ポリアリーレンエーテル共重合体は、下記式(I)で表される疎水性セグメントと、下記式(II)で表される親水性セグメントの繰り返し構造からなることを特徴とする請求項1に記載の複合分離膜:

     上記式中、mおよびnはそれぞれ1以上の自然数を表し、RおよびRは、-SOMあるいは-SOHを表し、Mは金属元素を表し、スルホン化ポリアリーレンエーテル共重合体中の式(I)の繰り返し数と式(II)の繰り返し数の合計に対する式(II)の繰り返し数の百分率割合として表されるスルホン化率が、5%よりも大きく、80%よりも小さい。
  4.  多孔性支持膜中のポリフェニレンエーテルの含有割合が80質量%以上であることを特徴とする請求項1~3のいずれかに記載の複合分離膜。
  5.  ジメチルスルホキシド、N,N-ジメチルアセトアミド、N,N-ジメチルホルムアミド、N-メチル-2-ピロリドン、およびγ-ブチロラクトンから選択される少なくとも1種を含む非プロトン性極性溶媒に、スルホン化ポリアリーレンエーテル共重合体を溶解して得られるコーティング溶液を、ポリフェニレンエーテルを50質量%以上含む多孔性支持膜の表面に塗布した後、前記溶媒がポリフェニレンエーテル多孔性支持膜を溶解しない温度範囲において、塗布表面を乾燥処理することを特徴とする請求項1~4のいずれかに記載の複合分離膜の製造方法。
