Description

複層板
 本発明は複層板に関する。より詳細に、本発明は、表面性が良好で、残留応力に起因する反りの発生が抑制された、タッチパネルの保護カバーなどに好適な複層板に関する。
 タッチパネル(またはタッチスクリーン)は、表示装置と位置入力装置とを組み合わせた電子部品である。タッチパネルを指やペンで触れることによって電子機器を操作することができる。タッチパネルは、銀行など金融機関のATM、自動販売機、携帯電話、携帯情報端末(PDA)、デジタルオーディオプレーヤー、携帯ゲーム機、タブレット型パーソナルコンピュータ、コピー機、ファックス、カーナビなどのデジタル情報機器などに使用されている。
 タッチパネルによる入力操作で、表面に擦傷ができたり、内部が圧壊したりすることがある。これを防止するためにタッチパネルの表面に透明な保護カバーが設置される。保護カバーとして強化ガラス製のものが主に使われている。また、加工性や軽量化の観点から、透明樹脂製の保護カバーの開発が行われている。この保護カバーには、光沢、耐擦傷性、耐衝撃性などが求められる。
 ところで、ポリカーボネート樹脂は、耐衝撃性に優れる成形品を得るのに適した樹脂の一つである。メタクリル樹脂は、高光沢で、耐擦傷性に優れる成形品を得るのに適した樹脂の一つである。また、ポリカーボネート樹脂とメタクリル樹脂とを同時に加熱溶融成形(例えば共押出成形)することによって、ポリカーボネート樹脂からなる層とメタクリル樹脂からなる層とからなる複層板が製造できる。樹脂の加熱溶融成形においては、得られる成形品に少なからず歪み応力が残る。この成形品に残った歪み応力を残留応力と呼び、該残留応力を有する成形品は、熱などによって、反りや縮みを発生する。上記複層板のような、板状成形品においては、特に残留応力に起因する反りが問題となる。板状成形品中の残留応力を減らし、反りの発生を抑制する方法の一つとして、押出成形に用いられる冷却ロールの回転速度を調整することによる方法が知られている(特許文献1参照)。

 複層板においては各樹脂層に残留する応力の程度が異なる。このため、冷却ロールの回転速度の調整によって残留する応力を減らそうとしても、冷却ロールから成形品が離れるときに、成形品の表面にチャタマークと呼ばれるすじ状の欠点が生じ、表面性が低下することがある。このことは、該複層板をタッチパネルの保護カバーなどに用いる上での課題となる。
 本発明の目的は、表面性が良好で、残留応力に起因する反りの発生が抑制された、タッチパネルの保護カバーなどに好適な複層板を提供することである。
 本発明者らは、上記目的を達成するために検討した結果、以下の態様を包含する本発明を見出した。
 すなわち、本発明は、以下の態様を包含する。
〔1〕 メタクリル酸エステルに由来する構造単位を90質量%以上含有するガラス転移温度120~180℃のメタクリル樹脂からなる層と、
 ポリカーボネート樹脂からなる層とを有する複層板。
〔2〕 前記メタクリル樹脂が、メタクリル酸メチルに由来する構造単位を40~90質量%含有する〔1〕に記載の複層板。
〔3〕 前記メタクリル樹脂が、式(I)で表されるメタクリル酸エステル(メタクリル酸エステル(I)と称する)に由来する構造単位を10~60質量%含有する〔1〕又は〔2〕に記載の複層板。

〔4〕 式(I)におけるCyが多環脂肪族炭化水素基である、〔3〕に記載の複層板。
 本発明の複層板は、表面性が良好で、残留応力に起因する反りの発生が抑制されている。また、本発明の複層板は、光沢、耐擦傷性および耐衝撃性が求められるタッチパネル保護カバーに好適である。
 本発明の複層板は、メタクリル樹脂からなる層(以下、メタクリル樹脂層ということがある。)と、ポリカーボネート樹脂からなる層(以下、ポリカーボネート樹脂層ということがある。)とを有するものである。
 メタクリル樹脂層を構成するメタクリル樹脂は、そのガラス転移温度の下限が、通常120℃、好ましくは125℃、より好ましくは130℃であり、そのガラス転移温度の上限が、通常180℃、好ましくは165℃、より好ましくは155℃、さらに好ましくは150℃である。メタクリル樹脂のガラス転移温度がこの範囲内にあると、表面性が良好で、光沢、耐擦傷性および耐衝撃性にも優れる。
 該メタクリル樹脂は、メタクリル酸エステルに由来する構造単位を含有するものである。メタクリル酸エステルに由来する構造単位の含有量は、通常、90質量%以上、好ましくは95質量%以上、より好ましくは98質量%以上、最も好ましくは100質量%である。メタクリル酸エステルに由来する構造単位の含有量が上記範囲内にある場合には、光沢が良好である。
 かかるメタクリル酸エステルは、式(II)で表される。

 (式(II)中、Rは炭化水素基を表す。炭化水素基は、飽和炭化水素基であっても、不飽和炭化水素基であってもよい。
 Rが表す炭化水素基は、メチル基、エチル基、プロピル基などの非環状脂肪族炭化水素基であっても、脂環式炭化水素基であっても、フェニル基などの芳香族炭化水素基であってもよい。ここで、Rが脂環式炭化水素基の場合は、メタクリル酸エステル(I)である。
 メタクリル酸エステル(I)としては、メタクリル酸シクロヘキシル、メタクリル酸シクロペンチル、メタクリル酸シクロへプチルなどのメタクリル酸単環脂肪族炭化水素エステル;2-ノルボルニルメタクリレート、2-メチル-2-ノルボルニルメタクリレート、2-エチル-2-ノルボルニルメタクリレート、2-イソボルニルメタクリレート、2-メチル-2-イソボルニルメタクリレート、2-エチル-2-イソボルニルメタクリレート、8-トリシクロ[5.2.1.02,6]デカニルメタクリレート、8-メチル-8-トリシクロ[5.2.1.02,6]デカニルメタクリレート、8-エチル-8-トリシクロ[5.2.1.02,6]デカニルメタクリレート、2-アダマンチルメタクリレート、2-メチル-2-アダマンチルメタクリレート、2-エチル-2-アダマンチルメタクリレート、1-アダマンチルメタクリレート、2-フェンキルメタクリレート、2-メチル-2-フェンキルメタクリレートまたは2-エチル-2-フェンキルメタクリレートなどのメタクリル酸多環脂肪族炭化水素エステル;などが挙げられる。中でも、メタクリル酸多環脂肪族炭化水素エステルが好ましく、8-トリシクロ[5.2.1.02,6]デカニルメタクリレートがより好ましい。
 本発明に用いられるメタクリル樹脂は、メタクリル酸メチルに由来する構造単位とメタクリル酸エステル(I)に由来する構造単位とを含むものが好ましく、メタクリル酸メチルに由来する構造単位とメタクリル酸多環脂肪族炭化水素エステルに由来する構造単位とを含むものがより好ましく、メタクリル酸メチルに由来する構造単位と8-トリシクロ[5.2.1.02,6]デカニルメタクリレートに由来する構造単位とを含むものがさらに好ましい。
 本発明に用いられるメタクリル樹脂は、メタクリル酸メチルに由来する構造単位を、硬度の観点から、40~90質量%含有することが好ましく、50~80質量%含有することがより好ましく、60~70質量%含有することがさらに好ましい。
 本発明に用いられるメタクリル樹脂は、ガラス転移温度を120~180℃の範囲とする観点および吸湿性の観点から、メタクリル酸エステル(I)に由来する構造単位を10~60質量%含有することが好ましく、20~50質量%含有することがより好ましく、30~40質量%含有することがさらに好ましい。メタクリル酸エステル(I)に由来する構造単位を10~60質量%含有することで、メタクリル樹脂のガラス転移温度および吸湿性がポリカーボネート樹脂と同程度になるので、残留応力および吸湿に起因する複層板の反りを抑制する効果がより高くなる。メタクリル酸エステル(I)に由来する構造単位が60質量%を超える場合、メタクリル樹脂層の耐衝撃性が低下する傾向がある。
 本発明に用いられるメタクリル樹脂には、耐衝撃性、耐光性などを向上させるために、公知の添加剤が含まれていてもよい。添加剤としては、酸化防止剤、熱劣化防止剤、紫外線吸収剤、光安定剤、滑剤、離型剤、高分子加工助剤、帯電防止剤、難燃剤、染顔料、光拡散剤、有機色素、艶消し剤、耐衝撃性改質剤、蛍光体などが挙げられる。
 本発明に用いられるポリカーボネート樹脂は、その製法によって、特に制限されない。例えば、二価フェノールとカーボネート前駆体とを界面重縮合させて得られるもの;溶融エステル交換法による反応で得られるもの;カーボネートプレポリマーを固相エステル交換法により反応させて得られるもの;環状カーボネート化合物を開環重合させて得られるもの等が挙げられる。
 本発明に用いられるポリカーボネート樹脂は、そのメルトボリュームフローレイト(MVR)が、好ましくは2~22(cm3/10分)である。MVRがこの範囲にあると、加熱溶融成形の安定性が良好である。
 本発明に用いられるポリカーボネート樹脂は、そのガラス転移温度が、メタクリル樹脂のガラス転移温度と同程度であることが好ましい。具体的に、ポリカーボネート樹脂のガラス転移温度とメタクリル樹脂のガラス転移温度の差ΔTgは、好ましくは30℃以下、より好ましくは20℃以下である。両者のガラス転移温度が同程度であると、残留応力に起因する反りの発生を抑制する効果がより高くなる。
 本発明に用いられるポリカーボネート樹脂には、耐光性などを向上させるために、公知の添加剤が含まれていてもよい。添加剤としては、酸化防止剤、熱劣化防止剤、紫外線吸収剤、光安定剤、滑剤、離型剤、高分子加工助剤、帯電防止剤、難燃剤、染顔料、光拡散剤、有機色素、艶消し剤、耐衝撃性改質剤、蛍光体などが挙げられる。
 本発明の複層板における層構成は特に制限されない。例えば、メタクリル樹脂層/ポリカーボネート樹脂層、メタクリル樹脂層/ポリカーボネート樹脂層/メタクリル樹脂層、ポリカーボネート樹脂層/メタクリル樹脂層/ポリカーボネート樹脂層、メタクリル樹脂層/ポリカーボネート樹脂層/メタクリル樹脂層/ポリカーボネート樹脂層/メタクリル樹脂層、などの層構成が挙げられる。
 本発明の複層板を保護カバーとして用いる場合、保護される面(被保護面)から見てメタクリル樹脂層が最も外側に位置するように配置して使用することが好ましい。したがって、例えば、メタクリル樹脂層/ポリカーボネート樹脂層の層構成からなる複層板を、メタクリル樹脂層/ポリカーボネート樹脂層/被保護面の順に配置したり、メタクリル樹脂層/ポリカーボネート樹脂層/メタクリル樹脂層の層構成からなる複層板を、メタクリル樹脂層/ポリカーボネート樹脂層/メタクリル樹脂層/被保護面の順に配置したりして使用することが好ましい。
 本発明の複層板は、その厚さ(総厚さ)が、好ましくは0.4~2mm、より好ましくは0.5~1.5mm、さらに好ましくは1.0~1.5mmである。薄すぎると剛性が不十分となる傾向がある。厚すぎると液晶表示装置などの軽量化の妨げになる傾向がある。
 また、本発明の複層板は、複層板の総厚さT(μm)、メタクリル樹脂層の厚さd(μm)、およびポリカーボネート樹脂のガラス転移温度とメタクリル樹脂のガラス転移温度の差ΔTg(℃)とした場合、表面性に優れ、残留応力に起因する反りの発生を抑制し、且つ、表面硬度、耐衝撃性および軽量性をバランスよく高める観点から、ΔTg・d・T-1の値は3.0(℃)以下が好ましく、2.8(℃)以下がより好ましく、2.5(℃)以下がさらに好ましい。
 本発明の複層板において、メタクリル樹脂層の厚さは、好ましくは20~140μm、より好ましくは25~100μm、さらに好ましくは25~70μmである。
 また、本発明の複層板は、複層板の総厚さに対するメタクリル樹脂層の厚さの割合(d・T-1)が、好ましくは0.04~0.20、より好ましくは0.05~0.18、さらに好ましくは0.06~0.15である。メタクリル樹脂層の厚さの割合を上記範囲内にすると、残留応力に起因する反りの発生が抑制され、且つ表面硬度、耐衝撃性および軽量化のバランスがより良好となる傾向がある。
 本発明の複層板の製造方法に特に制限はないが、生産性の観点から、ポリカーボネート樹脂とメタクリル樹脂との共押出成形が好ましい。
 以下、実施例を示し、本発明をより詳細に説明する。但し、本発明はかかる実施例により何ら限定されるものではない。
 樹脂および複層板の物性を以下の方法にて測定した。
〔ガラス転移温度〕
 示差走査熱量計(「DSC-50」、株式会社リガク製)を用い、JIS-K7121に準拠して、樹脂10mgをアルミパンで封止し、10ml/minの窒素気流中、10℃/minの条件で測定した。本明細書ではJIS-K7121の定める中間点ガラス転移温度をガラス転移温度と定義した。
〔MVR〕
 メルトインデクサー(「TAKARA L241-153」、株式会社テクノ・セブン製)を使用し、JIS-K7210に準じて測定した。
〔反り変化量〕
 共押出成形で得られた複層板を500mm×500mmの大きさに切り出して試験板を作成した。
 試験板の成形時押出方向に平行な一辺の1/3および2/3の位置に吊り下げ用糸を取り付け、該吊り下げ用糸によって前記押し出し方向に平行な一辺が水平になるように試験板を吊り下げた。試験板の成形時押出方向に直角な二辺の1/2の位置に測定用糸を張り渡し、該測定用糸の中点と試験板表面との隙間距離を測定した。これを加熱前の反り量(mm)とした。
 次いで、試験板を所定温度に設定された恒温器に入れて24時間放置した。その後、恒温器から試験板を取り出し上記と同じ方法で隙間距離を測定した。これを加熱後の反り量(mm)とした。なお、恒温器の温度は100℃または110℃に設定し、該2つの温度条件にてそれぞれ試験を行った。
 加熱前の反り量と加熱後の反り量との差を加熱による反り変化量(mm)と定義した。
〔表面性〕
 蛍光灯が設置された室内にて、複層板のメタクリル樹脂層側表面を肉眼観察し、次の基準で表面性を評価した。
 ○:メタクリル樹脂層側表面にチャタマークが見えない。
 △:メタクリル樹脂層側表面にチャタマークが見えるが、目立たない
 ×:メタクリル樹脂層側表面にチャタマークが目立つ。
〔表面硬度〕
 複層板のメタクリル樹脂層側表面を、JIS-K5600-5-4に準じて測定し、鉛筆硬度にて表面硬度を評価した。
〔耐衝撃性〕
 押出成形で得られた複層板を、押出流れ方向に平行な辺が70mm、押出流れ方向に直角な辺が100mmとなる長方形に切り出して試験片を作製した。
 直径30mm、質量112gの鋼球を、1mの高さから試験片のメタクリル樹脂層側表面の中央に自由落下させた。試験片の割れ状態を肉眼観察し、以下の基準で耐衝撃性を評価した。
 ×:試験片の厚さ方向に貫通する割れが生じた。
 ○:試験片の厚さ方向に貫通する割れがない。
〔メタクリル樹脂〕
 メタクリル酸メチルと8-トリシクロ[5.2.1.02,6]デカニルメタクリレートとのラジカル重合によって得られる共重合体をメタクリル樹脂として用意した。
 なお、8-トリシクロ[5.2.1.02,6]デカニルメタクリレートが、メタクリル酸メチルと8-トリシクロ[5.2.1.02,6]デカニルメタクリレートの合計量に占める仕込み比率(質量百分率)を、TC比率と称することにする。
〔ポリカーボネート樹脂〕
 住化スタイロンポリカーボネート株式会社製「PCX」(MVR:8cm3/10分(300℃/1.2kg)、ガラス転移温度:150℃)をポリカーボネート樹脂として用意した。
[実施例1]
 TC比率35質量%のメタクリル樹脂(MVR:2cm3/10分(230℃/3.8kg)、ガラス転移温度:130℃)とポリカーボネート樹脂とを、速度4m/分で、共押出成形して、厚さ70μmのメタクリル樹脂層と厚さ930μmのポリカーボネート樹脂層とからなる総厚さ1000μmの複層板を製造した。評価結果を表1に示す。
[実施例2]
 TC比率35質量%のメタクリル樹脂に代えて、TC比率20質量%のメタクリル樹脂(MVR:2cm3/10分(230℃/3.8kg)、ガラス転移温度:120℃)を使用した以外は、実施例1と同じ手法にて複層板を製造した。評価結果を表1に示す。
[実施例3]
 TC比率35質量%のメタクリル樹脂に代えて、TC比率60質量%のメタクリル樹脂(MVR:2cm3/10分(230℃/3.8kg)、ガラス転移温度:150℃)を使用した以外は、実施例1と同じ手法にて複層板を製造した。評価結果を表1に示す。
[実施例4]
 メタクリル樹脂とポリカーボネート樹脂の押出量を変更した以外は実施例1と同じ手法にて、厚さ20μmのメタクリル樹脂層と厚さ980μmのポリカーボネート樹脂層とからなる総厚さ1000μmの複層板を製造した。評価結果を表1に示す。
[実施例5]
 メタクリル樹脂とポリカーボネート樹脂の押出量を変更した以外は実施例1と同じ手法にて、厚さ25μmのメタクリル樹脂層と厚さ975μmのポリカーボネート樹脂層とからなる総厚さ1000μmの複層板を製造した。評価結果を表1に示す。
[実施例6]
 メタクリル樹脂とポリカーボネート樹脂の押出量と、押出ロール間の間隔を変更した以外は実施例1と同じ手法にて、厚さ70μmのメタクリル樹脂層と厚さ430μmのポリカーボネート樹脂層とからなる総厚さ500μmの複層板を製造した。評価結果を表1に示す。
[実施例7]
 メタクリル樹脂とポリカーボネート樹脂の押出量を変更した以外は実施例1と同じ手法にて、厚さ150μmのメタクリル樹脂層と厚さ850μmのポリカーボネート樹脂層とからなる総厚さ1000μmの複層板を製造した。評価結果を表1に示す。
[実施例8]
 メタクリル樹脂とポリカーボネート樹脂の押出量、および押出ロール間の間隔を変更した以外は実施例1と同じ手法にて、厚さ150μmのメタクリル樹脂層と厚さ1350μmのポリカーボネート樹脂層とからなる総厚さ1500μmの複層板を製造した。評価結果を表1に示す。

[実施例9]
 メタクリル樹脂とポリカーボネート樹脂の押出量を変更した以外は実施例2と同じにして、厚さ100μmのメタクリル樹脂層と厚さ900μmのポリカーボネート樹脂層とからなる総厚さ1000μmの複層板を製造した。評価結果を表2に示す。
[実施例10]
 メタクリル樹脂とポリカーボネート樹脂の押出量、および押出ロール間の間隔を変更した以外は実施例2と同じ手法にて、厚さ70μmのメタクリル樹脂層と厚さ1430μmのポリカーボネート樹脂層とからなる総厚さ1500μmの複層板を製造した。評価結果を表2に示す。
[実施例11]
 メタクリル樹脂とポリカーボネート樹脂の押出量を変更した以外は実施例6と同じ手法にて、厚さ100μmのメタクリル樹脂層と厚さ400μmのポリカーボネート樹脂層とからなる総厚さ500μmの複層板を製造した。評価結果を表2に示す。
[実施例12]
 メタクリル樹脂とポリカーボネート樹脂の押出量、および押出ロール間の間隔を変更した以外は実施例2と同じ手法にて、厚さ25μmのメタクリル樹脂層と厚さ475μmのポリカーボネート樹脂層とからなる総厚さ500μmの複層板を製造した。評価結果を表2に示す。
[実施例13]
 メタクリル樹脂とポリカーボネート樹脂の押出量を変更した以外は実施例12と同じ手法にて、厚さ70μmのメタクリル樹脂層と厚さ430μmのポリカーボネート樹脂層とからなる総厚さ500μmの複層板を製造した。評価結果を表2に示す。
[実施例14]
 メタクリル樹脂とポリカーボネート樹脂の押出量、および押出ロール間の間隔を変更した以外は実施例12と同じ手法にて、厚さ150μmのメタクリル樹脂層と厚さ1350μmのポリカーボネート樹脂層とからなる総厚さ1500μmの複層板を製造した。評価結果を表2に示す。
[比較例1]
 TC比率35質量%のメタクリル樹脂に代えて、TC比率15質量%のメタクリル樹脂(MVR:2cm3/10分(230℃/3.8kg)、ガラス転移温度:115℃)を使用した以外は、実施例1と同じ手法にて複層板を製造した。評価結果を表2に示す。
[比較例2]
 TC比率35質量%のメタクリル樹脂に代えて、メタクリル酸メチルのホモポリマー(MVR:2cm3/10分(230℃/3.8kg)、ガラス転移温度:103℃)を使用した以外は、実施例1と同じ手法にて複層板を製造した。評価結果を表2に示す。
[参考例]
 TC比率35質量%のメタクリル樹脂に代えて、TC比率65質量%のメタクリル樹脂(MVR:2cm3/10分(230℃/3.8kg)、ガラス転移温度:155℃)を使用した以外は、実施例1と同じ手法にて複層板を製造しようとしたが、押出成形中に割れが発生し、製造できなかった。

 以上の結果が示すとおり、本発明に従って、メタクリル酸エステルに由来する構造単位90質量%以上を含有するガラス転移温度120~180℃のメタクリル樹脂を用いると、表面性に優れ且つ反り変化量が小さい複層板が得られる(実施例1、2または3と比較例1または2の対比参照)。本発明の複層板において、メタクリル樹脂層の厚さを25μm以上にすると表面硬度がより高くなり、メタクリル樹脂層の厚さを70μm以下にすると耐衝撃性がより高くなることがわかる(実施例1、4、5、7および9参照)。本発明の複層板において、メタクリル樹脂層の厚さの割合(d・T-1)がほぼ同じ場合に、メタクリル樹脂層が薄くなると耐衝撃性がより向上することがわかる(実施例6および7参照)。また、本発明の複層板において、ΔTg・d・T-1の値を小さくすると、特に110℃における反りがより抑制されることがわかる(実施例6と11、実施例10と13、および実施例12と14の対比参照)。本発明の複層板は、特に、総厚さTが1000μm~1500μmの範囲において、同等の物性が得られる(実施例1および6並びに実施例2および10参照)。
 本発明の複層板は、タッチパネルの保護カバーなどに好適である。

Claims (4)

  1.  メタクリル酸エステルに由来する構造単位90質量%以上を含有するガラス転移温度120~180℃のメタクリル樹脂からなる層と、
     ポリカーボネート樹脂からなる層とを有する複層板。
  2.  前記メタクリル樹脂が、メタクリル酸メチルに由来する構造単位40~90質量%を含有する請求項1に記載の複層板。
  3.  前記メタクリル樹脂が、式(I)で表されるメタクリル酸エステルに由来する構造単位10~60質量%を含有する請求項1又は2に記載の複層板。

  4.  式(I)中におけるCyが多環脂肪族炭化水素基である、請求項3に記載の複層板。
