前記構造単位(I)とヒドロキシ基を有せずかつエステルまたはアミド結合を有する構造単位(II)とからなるポリマー(B)とのうち、
いずれか一方のヒドロキシ基含有ポリマーが含有されている。
構造単位(II)中、「R」は水素原子、メチル基を表し、「Q」は-C(=O)O-、-C(=O)NRa-を表す。「Ra」は水素原子、アルキル基を表し、「A」は置換または無置換アルキレン基、-(CH2CHRbO)x-CH2CHRb-を表し、「Rb」は水素原子、アルキル基を表し、「x」は平均繰り返しユニット数で0~100の整数である。「y」は0、1を表す。「Z」はアルキル基、-O-C(=O)-Rc、-O-SO2-Rd、-O-SiRe3を表す。「Rc」、「Rd」、「Re」はアルキル基、パーフルオロアルキル基、アリール基を表す。
さらに、かかる構成によれば、ポリマー(A)とポリマー(B)とのうち少なくとも一方を含むことで、ポリマー導電層の膜強度や耐水性、耐溶媒性が向上し、有機電子素子の製造工程における透明電極の損傷、性能劣化を抑制することができる。さらに、この透明電極を用いることにより、有機電気素子の性能、特に寿命を向上させることができる。
透明基板上に金属細線パターンを印刷して金属導電層を形成する工程と、
フッ素化ポリマー酸および非フッ素化ポリマー酸を含む塗布液を、前記透明基板および前記金属導電層上に塗布し、表面比抵抗が10000Ω/□以下のポリマー導電層を形成して前記金属導電層を被覆する工程と、
を備える透明電極の製造方法が提供される。
図1に示すとおり、透明電極1は主に透明基板2、金属導電層4およびポリマー導電層6から構成されている。
透明基板2上には、金属粒子の細線パターンからなる金属導電層4が形成されている。金属導電層4では、金属粒子の細線が、図2A~図2Cに示すとおりにストライプ状に形成されてもよいし、図2Dに示すとおりにメッシュ状(網目状)に形成されてもよい。
金属導電層4上には、導電性ポリマーからなるポリマー導電層6が形成されている。ポリマー導電層6は面一的に形成され、金属導電層4の表面および金属導電層4間から露出する透明基板2の表面を被覆している。
本発明の金属導電層は、金属粒子を含有し、透明ガラス基板上に一定のパターン状に形成されている。これにより金属粒子を含有する光不透過の導電部と透光性窓部を併せ持つ透明基板となり、透明性、導電性に優れた透明電極を作製できる。
金属粒子は、導電性に優れていれば特に制限はなく、例えば、金、銀、銅、鉄、ニッケル、クロム等の金属の他に合金でもよい。特に、後述のようにパターンの形成のしやすさの観点から金属材料の形状は、金属ナノ粒子または金属ナノワイヤであることが好ましく、金属粒子は導電性及び安定性の観点から銀であることが好ましい。
パターン形状には特に制限はないが、例えば、導電部がストライプ状、あるいはメッシュ状がよいが、開口率は透明性の観点から80%以上であることが好ましい。開口率とは、光不透過の導電部が全体に占める割合である。例えば、導電部が線幅100μm、線間隔1mmのストライプ状パターンの場合、開口率はおよそ90%である。パターンの線幅は、10~200μmが好ましい。当該範囲であれば、所望の導電性及び透明性を得ることができる。細線の高さは、0.2~2.0μmが好ましい。当該範囲であれば、所望の導電性を得ることができる。
導電部がストライプ状またはメッシュ状の電極を形成する方法としては、金属微粒子を含有するインクを、グラビア、フレキソ、スクリーン印刷といったパターン様版を用い所望の形状に印刷する方法や、直接、インクジェット印刷によりパターン形成する方法がある。細線描画性、金属細線の導電性、生産性の観点から、スクリーン印刷、インクジェット印刷が好ましい。
また、金属導電層は透明基板にダメージを与えない範囲で加熱処理を施すことが好ましい。これにより、金属粒子同士の融着が進み、金属導電層を導電化するため、特に好ましい。
本発明のポリマー導電層は、金属細線パターンからなる金属導電層上に積層され、金属導電層を被覆している。これにより、電極面全体で均一な導電性を得ることができ、さらに金属導電層上の凹凸を平滑化し、素子の電流リークを抑制できる。
本発明のポリマー導電層は、導電性ポリマー(ポリマー酸を含む。)から構成され、表面比抵抗が10000Ω/□以下であり、好ましくは5000Ω/□未満である。
ポリマー導電層では、導電性ポリマー中のポリマー酸がフッ素化ポリマー酸と非フッ素化ポリマー酸とを含み、該透明基板から該ポリマー導電層へ向かう方向において、フッ素化ポリマー酸の濃度が増加している。これにより、正孔注入機能を有する透明電極を一体形成することができ、素子効率及び生産性を飛躍的に向上できる。
「透明基板からポリマー導電層へ向かう方向において、フッ素化ポリマー酸の濃度が増加している」とは、ポリマー導電層のフッ素化ポリマー酸の濃度が透明基板側からその反対側(ポリマー導電層の表面(露出面)側)に向かって実質的に増加していればよい。ここでいう「実質的に増加」とは、ポリマー導電層の層厚方向の途中で濃度が同じである場合や、層厚方向において透明基板側よりポリマー導電層の露出面側で濃度が一時的に減少したりする場合も含む。ただ、フッ素化ポリマー酸の濃度は、好ましくは、ポリマー導電層の層厚方向において透明基板側よりポリマー導電層の露出面側で一時的に減少する場合を含まない。
例えば、グラビア、フレキソ印刷やインクジェット印刷を用いることができる。
フッ素化ポリマー酸の濃度勾配形成の観点から、印刷時の湿潤膜厚が1μm以上であることが好ましく、5μm以上がさらに好ましい。
フッ素化ポリマー酸の濃度勾配形成は、フッ素化ポリマー酸が非フッ素化ポリマー酸などの他の材と比較し、表面エネルギーが小さいため、液相で表面配向し、表面近傍に局在化するためと考えられる。
フッ素化ポリマー酸の分布は、ポリマー導電層表面側の相対膜厚30%の部分に、全フッ素化ポリマー酸の50%以上(重量比)が局在化することが、正孔注入機能の観点から好ましく、60%以上が局在することがさらに好ましい。
フッ素化ポリマー酸の表面エネルギーは、表面配向性の観点から、30mN/m以下が好ましく、25mN/m以下がさらに好ましい。この表面エネルギーは、フッ素化ポリマー酸のフッ素化率で調整することができ、フッ素化率を上げることで低表面エネルギーとすることができる。
フッ素化ポリマー酸及び非フッ素化ポリマー酸に対し、異なる溶解度を有する溶媒を用いて溶液を調製し、これを塗布し、ポリマー層を形成する。
乾燥で該溶媒を除去する際、溶解度の大小に応じて、ポリマー酸に濃度分布を生じさせることができる。
溶解度は、複数の溶媒を用い、混合比により調整してもよく、また、乾燥速度によっても調整することができる。
本発明では、ポリマー導電層は導電性ポリマーを含有する。
本発明に係る導電性ポリマーは、π共役系導電性高分子とポリマー酸とを有してなる導電性ポリマーである。こうした導電性ポリマーは、後述するπ共役系導電性高分子を形成する前駆体モノマーを、適切な酸化剤と酸化触媒と後述のポリマー酸の存在下で化学酸化重合することによって容易に製造できる。
本発明に用いるπ共役系導電性高分子としては、特に限定されず、ポリチオフェン(基本のポリチオフェンを含む、以下同様)類、ポリピロール類、ポリインドール類、ポリカルバゾール類、ポリアニリン類、ポリアセチレン類、ポリフラン類、ポリパラフェニレンビニレン類、ポリアズレン類、ポリパラフェニレン類、ポリパラフェニレンサルファイド類、ポリイソチアナフテン類、ポリチアジル類、の鎖状導電性ポリマーを利用することができる。中でも、導電性、透明性、安定性等の観点からポリチオフェン類やポリアニリン類が好ましい。ポリエチレンジオキシチオフェンであることが最も好ましい。
π共役系導電性高分子の形成に用いられる前駆体モノマーは、分子内にπ共役系を有し、適切な酸化剤の作用によって高分子化した際にもその主鎖にπ共役系が形成されるものである。例えば、ピロール類及びその誘導体、チオフェン類及びその誘導体、アニリン類及びその誘導体等が挙げられる。
前駆体モノマーの具体例としては、ピロール、3-メチルピロール、3-エチルピロール、3-n-プロピルピロール、3-ブチルピロール、3-オクチルピロール、3-デシルピロール、3-ドデシルピロール、3,4-ジメチルピロール、3,4-ジブチルピロール、3-カルボキシルピロール、3-メチル-4-カルボキシルピロール、3-メチル-4-カルボキシエチルピロール、3-メチル-4-カルボキシブチルピロール、3-ヒドロキシピロール、3-メトキシピロール、3-エトキシピロール、3-ブトキシピロール、3-ヘキシルオキシピロール、3-メチル-4-ヘキシルオキシピロール、チオフェン、3-メチルチオフェン、3-エチルチオフェン、3-プロピルチオフェン、3-ブチルチオフェン、3-ヘキシルチオフェン、3-ヘプチルチオフェン、3-オクチルチオフェン、3-デシルチオフェン、3-ドデシルチオフェン、3-オクタデシルチオフェン、3-ブロモチオフェン、3-クロロチオフェン、3-ヨードチオフェン、3-シアノチオフェン、3-フェニルチオフェン、3,4-ジメチルチオフェン、3,4-ジブチルチオフェン、3-ヒドロキシチオフェン、3-メトキシチオフェン、3-エトキシチオフェン、3-ブトキシチオフェン、3-ヘキシルオキシチオフェン、3-ヘプチルオキシチオフェン、3-オクチルオキシチオフェン、3-デシルオキシチオフェン、3-ドデシルオキシチオフェン、3-オクタデシルオキシチオフェン、3,4-ジヒドロキシチオフェン、3,4-ジメトキシチオフェン、3,4-ジエトキシチオフェン、3,4-ジプロポキシチオフェン、3,4-ジブトキシチオフェン、3,4-ジヘキシルオキシチオフェン、3,4-ジヘプチルオキシチオフェン、3,4-ジオクチルオキシチオフェン、3,4-ジデシルオキシチオフェン、3,4-ジドデシルオキシチオフェン、3,4-エチレンジオキシチオフェン、3,4-プロピレンジオキシチオフェン、3,4-ブテンジオキシチオフェン、3-メチル-4-メトキシチオフェン、3-メチル-4-エトキシチオフェン、3-カルボキシチオフェン、3-メチル-4-カルボキシチオフェン、3-メチル-4-カルボキシエチルチオフェン、3-メチル-4-カルボキシブチルチオフェン、アニリン、2-メチルアニリン、3-イソブチルアニリン、2-アニリンスルホン酸、3-アニリンスルホン酸等が挙げられる。
本発明に用いられるポリマー酸は、置換もしくは未置換のポリアルキレン、置換もしくは未置換のポリアルケニレン、置換もしくは未置換のポリイミド、置換もしくは未置換のポリアミド、置換もしくは未置換のポリエステル及びこれらの共重合体であって、アニオン基を有する構成単位とアニオン基を有さない構成単位とからなるものである。
このポリマー酸は、π共役系導電性高分子を溶媒に可溶化させる可溶化高分子である。また、ポリマー酸のアニオン基は、π共役系導電性高分子に対するドーパントとして機能して、π共役系導電性高分子の導電性と耐熱性を向上させる。
ポリマー酸のアニオン基としては、π共役系導電性高分子への化学酸化ドープが起こりうる官能基であればよいが、中でも、製造の容易さ及び安定性の観点からは、一置換硫酸エステル基、一置換リン酸エステル基、リン酸基、カルボキシ基、スルホ基等が好ましい。さらに、官能基のπ共役系導電性高分子へのドープ効果の観点より、スルホ基、一置換硫酸エステル基、カルボキシ基がより好ましい。
ポリマー酸がスルホン酸を有する化合物である場合、後述するヒドロキシ基含有ポリマーの縮合による架橋反応を促進するため、好ましい。
さらに、これらの中でも、ポリスチレンスルホン酸、ポリイソプレンスルホン酸、ポリアクリル酸エチルスルホン酸、ポリアクリル酸ブチルスルホン酸が好ましい。これらのポリマー酸は、ヒドロキシ基含有ポリマーとの相溶性が高く、また、得られる導電性ポリマーの導電性をより高くできる。
アニオン基含有重合性モノマーの重合により製造する方法は、溶媒中、アニオン基含有重合性モノマーを、酸化剤及び/または重合触媒の存在下で、酸化重合またはラジカル重合によって製造する方法が挙げられる。
具体的には、所定量のアニオン基含有重合性モノマーを溶媒に溶解させて、一定温度に保ち、該溶媒中に予め溶媒に所定量の酸化剤及び/または重合触媒を溶解した溶液を添加し、所定時間で反応させる。その反応により得られたポリマーは溶媒によって一定の濃度に調整される。この製造方法において、アニオン基含有重合性モノマーにアニオン基を有さない重合性モノマーを共重合させてもよい。
アニオン基含有重合性モノマーの重合に際して使用する酸化剤、酸化触媒及び溶媒は、π共役系導電性高分子を形成する前駆体モノマーを重合する際に使用するものと同様である。
得られたポリマーがポリマー酸の塩である場合には、酸に変質させることが好ましい。アニオン酸に変質させる方法としては、イオン交換樹脂を用いたイオン交換法、透析法、限外ろ過法等が挙げられ、これらの中でも、作業が容易な点から限外ろ過法が好ましい。
本発明において使用するフッ素化ポリマー酸は、上述したポリマー酸の主鎖の一部がフッ素原子で置換されているか、側鎖としてフッ素含有基が導入されているものを含む。
側鎖としてフッ素含有基を導入する場合には、以下の式で表される基を導入することが好ましい。

式(F0)中、「RfおよびR’f」は独立に、F、Clまたは1から10個の炭素原子を有する過フッ素化アルキル基から選択される。
「a」は0、1または2である。
「Ax」は末端基を表す。AxとしてはHまたはアニオン基が挙げられ、好ましくはPO4X(リン酸基)、COOX(カルボキシル基)、SO3X(スルホン酸基)であり、より好ましくはSO3X(スルホン酸基)である。
「X」はH、Li、Na、KまたはN(R1)(R2)(R3)(R4)であり、好ましくはHである。Xは多価であってもよい。
「R1、R2、R3およびR4」は同一であってもよいし異なっていてもよい。R1、R2、R3およびR4としては、H、アルキル基などが挙げられ、好ましくはH、CH3またはC2H5である。
式(F0)は好ましくは式(F1)で表される。

このタイプのフッ素化ポリマー酸は、米国特許第3282875号に開示されており、テトラフルオロエチレン(TFE)と過フッ素化ビニルエーテルCF2=CF-O-CF2CF(CF3)-O-CF2CF2SO2F、パーフルオロ(3,6-ジオキサ-4-メチル-7-オクテンスルホニルフルオリド)(PDMOF)を共重合させた後、スルホニルフルオリド基を加水分解してスルホン酸基に変換し、必要に応じてイオン交換してこれを所望のイオン形態に変換することで製造可能なものである。
このポリマーは、テトラフルオロエチレン(TFE)と過フッ素化ビニルエーテルCF2=CF-O-CF2CF2SO2Fと、パーフルオロ(3-オキサ-4-ペンテンスルホニルフルオリド)(POPF)を共重合させた後、加水分解し、さらに必要に応じてイオン交換することで製造可能なものである。
フッ素化ポリマー酸は、コロイド状の水性分散液として調製可能なものである。また、他の溶媒中での分散液の形にすることもでき、溶媒一例として、アルコール、テトラヒドロフランなどの水溶性エーテル、水溶性エーテルの混合物、それらの組み合わせがあげられるが、これに限定されるものではない。分散液を作るにあたり、ポリマーを酸の形で用いることが可能である。米国特許第4433082号、米国特許第6150426号には、水性アルコール分散液を生成するための方法が開示されている。分散液の生成後、従来技術において周知の方法で、濃度と分散液組成物組成とを調節することが可能である。
フッ素化ポリマー酸の水性分散液は、パーフルオロスルホン酸基を含有するナフィオン(Dupont社製)、カルボン酸基を含有するパーフルオロ型ビニルエーテルからなるフレミオン(旭硝子社製)等を挙げることができる。
本発明におけるフッ素化ポリマー酸は重量平均分子量が10000~4000000の範囲が好ましく、100000~2000000が特に好ましい。フッ素化ポリマー酸の水性分散液の粒子サイズは2nm~140nmが好ましく、2nm~30nmの範囲が特に好ましい。
有機残基を含む無機酸の鉄(III)塩の例としては炭素数1~20のアルカノールの硫酸半エステルの鉄(III)塩、例えばラウリル硫酸;炭素数1~20のアルキルスルホン酸、例えばメタンまたはドデカンスルホン酸;脂肪族炭素数1~20のカルボン酸、例えば2-エチルヘキシルカルボン酸;脂肪族パーフルオロカルボン酸、例えばトリフルオロ酢酸及びパーフルオロオクタノン酸;脂肪族ジカルボン酸、例えばシュウ酸並びに殊に芳香族の、随時炭素数1~20のアルキル置換されたスルホン酸、例えばベンゼセンスルホン酸、p-トルエンスルホン酸及びドデシルベンゼンスルホン酸のFe(III)塩が挙げられる。
例えば、ポリ(3,4-エチレンジオキシチオフェン)とポリスチレンスルホン酸からなる導電性ポリマー(PEDOT-PSSと略す)が、H.C.Starck社からCleviosシリーズとして、Aldrich社からPEDOT-PSSの483095、560596として、Nagase Chemtex社からDenatronシリーズとして市販されている。また、ポリアニリンが、日産化学社からORMECONシリーズとして市販されている。
本発明において、こうした剤も好ましく用いることができる。
第2ドーパントとして水溶性有機化合物を含有してもよい。
本発明で用いることができる水溶性有機化合物には特に制限はなく、公知のものの中から適宜選択することができ、例えば、酸素含有化合物が好適に挙げられる。
前記酸素含有化合物としては、酸素を含有する限り特に制限はなく、例えば、ヒドロキシ基含有化合物、カルボニル基含有化合物、エーテル基含有化合物、スルホキシド基含有化合物等が挙げられる。
前記ヒドロキシ基含有化合物としては、例えば、エチレングリコール、ジエチレングリコール、プロピレングリコール、トリメチレングリコール、1,4-ブタンジオール、グリセリン等が挙げられ、これらの中でも、エチレングリコール、ジエチレングリコールが好ましい。前記カルボニル基含有化合物としては、例えば、イソホロン、プロピレンカーボネート、シクロヘキサノン、γ-ブチロラクトン等が挙げられる。前記エーテル基含有化合物としては、例えば、ジエチレングリコールモノエチルエーテル、等が挙げられる。前記スルホキシド基含有化合物としては、例えば、ジメチルスルホキシド等が挙げられる。
これらは、1種単独で使用してもよいし、2種以上を併用してもよいが、ジメチルスルホキシド、エチレングリコール、ジエチレングリコールから選ばれる少なくとも1種を用いることが好ましい。
ポリマー導電層は、少なくとも導電性ポリマーとヒドロキシ基含有ポリマーを含有することが好ましく、これらを含有する分散液を、絶縁層を含む金属導電層上に塗布、乾燥して形成される。
ヒドロキシ基含有ポリマーは、ヒドロキシ基を有する構造単位(I)からなるポリマー(A)であるか、または前記構造単位(I)とヒドロキシ基を有せずかつエステル又はアミド結合を有する構造単位(II)とからなるポリマー(B)である。
構造単位(I)において、Rは水素原子、メチル基を表す。また、Qは-C(=O)O-、-C(=O)NRa-を表し、Raは水素原子、アルキル基を表す。アルキル基は、例えば炭素原子数1~5の直鎖、或いは分岐アルキル基が好ましく、より好ましくはメチル基である。また、これらのアルキル基は置換基で置換されていても良い。これら置換基の例としては、アルキル基、シクロアルキル基、アリール基、ヘテロシクロアルキル基、ヘテロアリール基、ヒドロキシ基、ハロゲン原子、アルコキシ基、アルキルチオ基、アリールチオ基、シクロアルコキシ基、アリールオキシ基、アシル基、アルキルカルボンアミド基、アリールカルボンアミド基、アルキルスルホンアミド基、アリールスルホンアミド基、ウレイド基、アラルキル基、ニトロ基、アルコキシカルボニル基、アリールオキシカルボニル基、アラルキルオキシカルボニル基、アルキルカルバモイル基、アリールカルバモイル基、アルキルスルファモイル基、アリールスルファモイル基、アシルオキシ基、アルケニル基、アルキニル基、アルキルスルホニル基、アリールスルホニル基、アルキルオキシスルホニル基、アリールオキシスルホニル基、アルキルスルホニルオキシ基、アリールスルホニルオキシ基等で置換されても良い。これらのうち好ましくは、ヒドロキシ基、アルキルオキシ基である。
上記アルキル基は分岐を有していてもよく、炭素原子数は、1~20であることが好ましく、1~12であることがより好ましく、1~8であることが更に好ましい。アルキル基の例には、メチル基、エチル基、プロピル基、イソプロピル基、ブチル基、t-ブチル基、ヘキシル基、オクチル基等が含まれる。

上記アリールスルホニルオキシ基の炭素原子数は6~20であることが好ましく、6~12であることが更に好ましい。アリールスルホニルオキシ基の例に、フェニルスルホニルオキシ基、ナフチルスルホニルオキシ基が含まれる。置換基は同一でも異なっていても良く、これら置換基が更に置換されても良い。
構造単位(I)において、Aは置換或いは無置換アルキレン基、(CH2CHRbO)x-CH2CHRb-を表す。アルキレン基は、例えば炭素原子数1~5が好ましく、より好ましくはエチレン基、プロピレン基である。これらのアルキレン基は前述した置換基で置換されていても良い。また、Rbは水素原子、アルキル基を表す。アルキル基は、例えば炭素原子数1~5の直鎖、或いは分岐アルキル基が好ましく、より好ましくはメチル基である。また、これらのアルキル基は前述の置換基で置換されていても良い。更に、xは平均繰り返しユニット数で0~100の整数を表し、1~100が好ましく、より好ましくは1~10である。繰り返しユニット数は分布を有しており、表記は平均値を示し、小数点以下1桁で表記しても良い。
構造単位(II)において、R、Q、Ra、A、Rb、xは構造単位(I)で定義した内容と同義である。
構造単位(II)において、yは0、1を表す。また、Zはアルコキシ基、-O-C(=O)-Rc、-O-SO2-Rd、-O-SiRe3を表し、アルコキシ基は、例えば炭素原子数1~12が好ましく、より好ましくはメトキシ基、エトキシ基で、更に好ましくはメトキシ基である。これらのアルコキシ基は前述した置換基で置換されても良い。Rc、Rd、Reはアルキル基、パーフルオロアルキル基、アリール基を表し、アルキル基は、例えば炭素原子数1~12が好ましく、より好ましくはメチル基、エチル基で、更に好ましくはメチル基である。これらのアルキル基は前述した置換基で置換されても良い。パーフルオロアルキル基は、例えば炭素原子数1~8が好ましく、より好ましくはトリフルオロメチル基、ペンタフルオロエチル基で、更に好ましくはトリフルオロメチル基である。アリール基は、例えばフェニル基、トルイル基が好ましく、より好ましくはトルイル基である。更に、これらのアルキル基、パーフルオロアルキル基、アリール基は前述した置換基で置換されても良い。
また、ポリマー導電層は、金属導電層上に積層され、金属導電層を平滑化する機能も有するが、ヒドロキシ基含有ポリマーの高い透明性により、導電性ポリマー単独では得られない、高い透明性と導電層表面の高い平滑性を両立できる。さらに、ヒドロキシ基含有ポリマー間で、脱水縮合により架橋するため、耐水性、耐溶媒性など膜強度が向上する。
ポリマー導電層の乾燥膜厚は30~2000nmであることが好ましい。導電性の点から、100nm以上であることがより好ましく、電極の表面平滑性の点から、200nm以上であることがさらに好ましい。また、透明性の点から、1000nm以下であることがより好ましい。
乾燥処理の条件として特に制限はないが、基材や導電層が損傷しない範囲の温度で乾燥処理することが好ましい。例えば、80~120℃で10秒から10分の乾燥処理をすることができる。さらに、脱水縮合反応を促進させるため、100~250℃で10秒から60分の熱処理をすることができる。
透明なポリマーとしては、天然高分子樹脂または合成高分子樹脂から広く選択して使用することができ、水溶性高分子または水性高分子エマルジョンが特に好ましい。
水溶性高分子としては、天然高分子のデンプン、ゼラチン、寒天等、半合成高分子のヒドロキシプロピルメチルセルロース、カルボキシメチルセルロース、ヒドロキシエチルセルロース等のセルロース誘導体、合成高分子のポリビニルアルコール、ポリアクリル酸系高分子、ポリアクリルアミド、ポリエチレンオキシド、ポリビニルピロリドン等が、水性高分子エマルションとしては、アクリル系樹脂(アクリルシリコン変性樹脂、フッ素変性アクリル樹脂、ウレタン変性アクリル樹脂、エポキシ変性アクリル樹脂等)、ポリエステル系樹脂、ウレタン系樹脂、酢酸ビニル系樹脂等が、使用することができる。
また、合成高分子樹脂としては、透明な熱可塑性樹脂(例えば、ポリ塩化ビニル、塩化ビニル-酢酸ビニル共重合体、ポリメチルメタクリレート、ニトロセルロース、塩素化ポリエチレン、塩素化ポリプロピレン、フッ化ビニリデン)や、熱・光・電子線・放射線で硬化する透明硬化性樹脂(例えば、メラミンアクリレート、ウレタンアクリレート、エポキシ樹脂、ポリイミド樹脂、アクリル変性シリケート等のシリコン樹脂)を使用することができる。
添加剤としては、可塑剤、酸化防止剤や硫化防止剤等の安定剤、界面活性剤、溶解促進剤、重合禁止剤、染料や顔料等の着色剤等が挙げられる。
さらに、塗布性等の作業性を高める観点から、溶媒(例えば、水や、アルコール類、グリコール類、セロソルブ類、ケトン類、エステル類、エーテル類、アミド類、炭化水素類等の有機溶媒)を含んでいてもよい。
ヒドロキシ基含有ポリマーの架橋剤としては、例えばオキサゾリン系架橋剤、カルボジイミド系架橋剤、阻止イソシアネート系架橋剤、エポキシ系架橋剤、メラミン系架橋剤、正孔ムアルデヒド系架橋剤等を単独あるいは複数併用して用いることができる。
本発明のポリマー導電層の形成は、特に制限は無く、各種湿式塗布方法により形成することができる。
詳しくは、上記で説明した導電性ポリマー(フッ素化ポリマーおよび非フッ素化ポリマーを含む。)や第2ドーパント(特にはヒドロキシ基含有ポリマー)、溶媒などを用いて一定の塗布液を調製し、当該塗布液を透明基板および金属導電層上に湿式塗布して乾燥させる。
当該湿式塗布方法として、前述のグラビア、フレキソ、スクリーン印刷法等の印刷方法に加えて、ロールコート法、バーコート法、ディップコーティング法、スピンコーティング法、キャスティング法、ダイコート法、ブレードコート法、バーコート法、グラビアコート法、カーテンコート法、スプレーコート法、ドクターコート法、インクジェット法等の塗布法を用いることができる。
これらのなかでも、金属導電層へパターニングする観点から、グラビア、フレキソ印刷やインクジェット印刷が好ましく、特に、インクジェット印刷が好ましい。
図3に示すとおり、有機EL素子10は、透明基板2、金属導電層4およびポリマー導電層6からなる透明電極1を有している。
透明電極1の透明基板2の側縁部には取出電極12が形成されている。取出電極12は金属導電層4およびポリマー導電層6と接触しており、これら部材と電気的に導通している。透明電極1のポリマー導電層6上には有機発光層14が形成されている。有機発光層14は正孔輸送層、発光層、正孔ブロック層、電子輸送層等から構成されている。有機発光層14上には対電極16が形成されている。対電極16は透明電極1と対向する電極であって透明電極1とは反対の極性を有している。
有機EL素子1では、取出電極12の一部が露出した状態で封止部材18により封止され、封止部材18が透明電極1や有機発光層14を被覆・保護している。
その後、取出電極12と一部が重なるように、金属導電層4をパターニング形成する(図4B)。
その後、導電性ポリマーやヒドロキシ基含有ポリマー、溶媒などから構成される一定の塗布液を調製し、当該塗布液を、金属導電層4の上に塗布して乾燥させポリマー導電層6を形成し、金属導電層4をポリマー導電層6で被覆する(図4C)。
その後、ポリマー導電層6(透明電極1)上に、正孔輸送層、発光層、正孔ブロック層、電子輸送層等からなる有機発光層14を形成する(図4D)。
その後、有機発光層14を被覆するように対電極16を形成し(図4E)、透明電極1および有機発光層14を完全に被覆するように封止部材18にてこれら部材を封止する(図4F)。
以上の工程により有機EL素子10が製造される。
本発明の透明電極は各種の有機電子素子に用いることができる。
有機電子素子とは、支持体上にアノード電極およびカソード電極を有し、電極間に少なくとも1層の有機機能層を有するものである。アノード電極およびカソード電極の一方に透明電極が使用され、その他方が対電極となる。
有機機能層としては、有機発光層、有機光電変換層、液晶ポリマー層等が挙げられるが、特に限定されない。
本発明は、有機機能層が薄膜でかつ電流駆動系の素子である有機発光層、有機光電変換層である場合に特に有効であって、有機機能層が有機発光層で構成された有機EL素子や、有機機能層が有機光電変換層で構成された有機太陽電池等の有機電子素子に適用できる。
(1)導電性ポリマーの合成
特許4509787号の実施例16記載の方法により、ポリ(3,4-エチレンジオキシチオフェン)/ナフィオン(登録商標)(以下、P-1と略記)の2.6%分散液を調製した。
(2.1)開始剤1:メトキシキャップされたオリゴエチレングリコールメタクリレートの合成
50ml三口フラスコに2-ブロモイソブチリルブロミド(7.3g、35mmol)とトリエチルアミン(2.48g、35mmol)及びTHF(20ml)を加え、アイスバスにより内温を0℃に保持した。この溶液内にオリゴエチレングリコール(10g、23mmol、エチレングリコールユニット7~8、Laporte Specialties社製)の33%THF溶液30mlを滴下した。30分攪拌後、溶液を室温にし、さらに4時間攪拌した。THFをロータリーエバポレーターにより減圧除去後、残渣をジエチルエーテルに溶解し、分駅ロートに移した。水を加えエーテル層を3回洗浄後、エーテル層をMgSO4により乾燥させた。エーテルをロータリーエバポレーターにより減圧留去し、開始剤1を8.2g(収率73%)得た。
開始剤1(500mg、1.02mmol)、2-ヒドロキシエチルアクリレート(4.64g、40mmol、東京化成社製)、50:50v/v%メタノール/水混合溶媒5mlをシュレンク管に投入し、減圧下液体窒素に10分間シュレンク管を浸した。シュレンク管を液体窒素から出し、5分後に窒素置換を行った。この操作を3回行った後、窒素下で、ビピリジン(400mg、2.56mmol)、CuBr(147mg、1.02mmol)を加え、20℃で攪拌した。30分後、ろ紙とシリカを敷いた4cm桐山ロート上に反応溶液を滴下し、減圧で反応溶液を回収した。ロータリーエバポレーターにより溶媒を減圧留去後、50℃で3時間減圧乾燥した。その結果、数平均分子量13100、分子量分布1.17、数平均分子量<1000の含量0%のヒドロキシ基含有ポリマーとしてのポリ(2-ヒドロキシエチルアクリレート)を2.60g(収率84%)得た。構造、分子量は各々1H-NMR(400MHz、日本電子社製)、GPC(Waters2695、Waters社製)で測定した。得られたポリマーを水で希釈し、20%液(以下、P-3と略記)に調整した。

以下の方法で取り出し電極を形成した。
ガラス基板上に、ITOを平均膜厚150nmで蒸着した後、フォトリソ法により図4Aのパターニングを行った後、2-プロパノールに基板を浸漬し、超音波洗浄器ブランソニック3510J-MT(日本エマソン社製)により10分間の超音波洗浄処理を施した。
上記で得られた透明電極用の透明ガラス基板上のITO面に、金属導電層及びポリマー導電層を積層し、透明電極を作製した。
以下の方法にて、金属導電層を形成した。
前述のガラス基板に、銀ナノインク(TEC-PA-010:Inktec社製)を用いて、50μm幅、1mmピッチのメッシュパターンにてスクリーン印刷を行い、図4Bの領域に金属細線パターンからなる金属導電層を形成した。これを、110℃、5分の乾燥処理を行い、さらに250℃、5分の焼成を行った。
なお、スクリーン印刷は、STF-150IP(東海商事社製)を用いた。
金属導電層のパターンを、高輝度非接触3次元表面形状粗さ計WYKO NT9100(日本ビーコ社製)で測定したところ、パターンの幅は60μm、平均高さ500nmであった。
パターン形成された金属導電層上に、ポリマー導電層として、導電性ポリマー(P-1,P-2)、ヒドロキシ基含有ポリマー(P-3)および溶媒(S-1~S-3)からなる表1記載の塗布液101~108を用い、図4Cの領域にインクジェット印刷機により、平均乾燥膜厚が500nmとなるように塗設した。

透明電極201~208とは別に、パターン形成された金属導電層上に、塗布液101を用い同様の方法で乾燥膜厚が400nmとなるように塗設し、さらにその上に塗布液102を用いて、乾燥膜厚が100nmとなるように塗設し、「透明電極209」を作製した。
なお、インクジェット印刷機は、インクジェットヘッド(コニカミノルタIJ社製)を取り付けた卓上型ロボット Shotmaster-300(武蔵エンジニアリング社製)を用い、インクジェット評価装置EB150(コニカミノルタIJ社製)にて制御した。
下記方法にて、各透明電極のポリマー導電層中のフッ素化ポリマー酸の濃度分布を測定し、その後各透明電極の仕事関数、表面比抵抗および透過率について評価した。
フッ素化ポリマー酸の厚さ方向の濃度分布は、イオン銃 IOGC60-10(IONOPTIKA社製)を用いたX線光電子分光装置Quantera SXM(アルバックファイ社製)により、XPSデプスプロファイル測定を行い評価した。ポリマー導電層表面より膜厚の5%相当分をイオン銃により除去後、XPS測定を行い、以降、膜厚の10%毎に、表面より95%深部まで測定した。
スルホン酸(S)由来のピークから非フッ素化ポリマー酸として用いたポリスチレンスルホン酸の量を、フッ素(-CF2-)由来のピークからフッ素化ポリマー酸の量を測定し、両ポリマー酸の総量に対するフッ素化ポリマー酸の量比を求め、この深さ方向10点の濃度積算値に対する各濃度をフッ素化ポリマー酸の深さ方向の相対濃度とした。
表2に、ポリマー導電層表面から透明基板に向かう方向での相対深度に対するフッ素化ポリマー酸の相対濃度分布及びポリマー導電層表面から相対深度30%でのフッ素化ポリマー酸の相対積算量を示す。
X線光電子分光装置 ESCALab200R(Vacuum Generators社製)を用いて、ポリマー導電層の表面の仕事関数を算出した。算出結果を表3に示す。
抵抗率計ロレスタGP(ダイアインスツルメンツ社製)を用いて透明電極の表面比抵抗を四端子法にて5点測定し、その平均値を下記基準で評価した。評価結果を表3に示す。

AUTOMATICHAZEMETER(MODEL TC-HIIIDP 東京電色社製)を用いて、透明電極の全光線透過率を測定し、下記基準で評価した。評価結果を表3に示す。

表3に示すとおり、本発明の透明電極203~208は、表面比抵抗が低くて光線に対する透過率が高く、導電性と透明性とを両立できることがわかる。
なお、透明電極209の表面比抵抗は20000Ω/□であった。
実施例1にて作製した、透明電極201~209を用い、以下の方法でそれぞれ対応する有機EL素子301~309を作製した。
透明電極のポリマー導電層上に、下記のようにして、有機発光層(正孔輸送層、発光層、正孔ブロック層、電子輸送層)を形成した。
なお、正孔輸送層以降は蒸着により形成した。市販の真空蒸着装置内の蒸着用るつぼの各々に、各層の構成材料を各々素子作製に最適の量を充填した。蒸着用るつぼは、モリブデン製またはタングステン製の抵抗加熱用材料で作製されたものを用いた。
真空度1×10-4Paまで減圧した後、化合物1の入った前記蒸着用るつぼに通電して加熱し、蒸着速度0.1nm/秒で透明電極上の図4Dの領域に蒸着し、30nmの正孔輸送層を設けた。
次に、以下の手順で発光層を設けた。
形成した正孔輸送層上に、化合物2が13質量%、化合物3が3.7質量%、化合物5が83.3質量%の濃度になるように、化合物2、化合物3及び化合物5を蒸着速度0.1nm/秒で図4Dの領域に共蒸着し、発光極大波長が622nm、厚さ10nmの緑赤色リン光発光層を形成した。
次いで、化合物4が10.0質量%、化合物5が90.0質量%の濃度になるように、化合物4及び化合物5を蒸着速度0.1nm/秒で図4Dの領域に共蒸着し、発光極大波長が471nm、厚さ15nmの青色リン光発光層を形成した。
さらに、形成した発光層上に、図4Dの領域に、化合物6を膜厚5nmに蒸着し正孔阻止層を形成した。
引き続き、形成した正孔阻止層上の図4Dの領域に、CsFを膜厚比で10%になるように化合物6と共蒸着し、厚さ45nmの電子輸送層を形成した。
形成した電子輸送層の上に、Alを5×10-4Paの真空下にて図4Eの領域に蒸着し、厚さ100nmのカソード電極を形成した。
形成したカソード電極の上に、ポリエチレンテレフタレートを基材とし、Al2O3を厚さ300nmで蒸着した可撓性封止部材を使用した。接着剤を塗り、可撓性封止部材を図4Fの領域に貼合した後、熱処理で接着剤を硬化させて封止した。封止部材の外側に露出した取出電極及びAlをそれぞれ第1電極(アノード)及び第2電極(カソード)の外部取り出し端子とし、「有機EL素子301~309」を作製した。
得られた、各有機EL素子について、ソースメジャーユニット2400型(KEITHLEY社製)を用いて、直流電圧を印加して1000cd/m2で発光させた。各有機EL素子を5個ずつ作製し評価した。
発光ムラは、各有機EL素子に直流電圧を印加して輝度が1000cd/m2になるよう発光させ、発光状態を下記基準で目視評価した。

「○」:殆ど均一発光しており、問題ない
「△」:部分的に若干発光ムラが見られるが、許容できる
「×」:全面に渡って発光ムラが見られ、許容できない

得られた有機EL素子の、初期の輝度を5000cd/m2で連続発光させて、電圧を固定して、輝度が半減するまでの時間を求めた。アノード電極をITOとした有機EL素子を上記と同様の方法で作製し、これに対する比率を求め、下記基準で評価した。

「××」:発光しない、またはフィルムが変形し有機EL素子を作製できない。
整流比は、各有機EL素子に、+3V/-3Vの電圧を印加した時の電流値を測定し、下記の計算式により整流比を求め、下記基準で評価した。電極間リークがあると、整流比が低い値となる。102以上であることが実用的範囲である。
整流比=+3V印加時の電流値/-3V印加時の電流値
「◎」:1000以上
「○」:100以上1000未満
「△」:50以上100未満
「×」:10以上50未満
「××」:1以上10未満
表4に示すとおり、本発明の透明電極203~208を用いた有機EL素子303~308では、発光ムラ、発光寿命および整流比の結果が良好であり、透明電極203~208を有機EL素子に適用した場合には、有機EL素子の性能が向上していることがわかる。
特に有機EL素子303、304では、フッ素化ポリマー酸の分布がポリマー導電層表面側の相対膜厚30%の部分に、全フッ素化ポリマー酸の60%以上が局在化している透明電極203、204を用いており、かかる場合に優れた効果を示すことがわかる。

Claims (6)
- 透明基板と、
金属細線パターンからなる金属導電層と、
ポリマー酸を含む導電性ポリマーからなるポリマー導電層とを備え、
前記透明基板上に前記金属導電層が形成され、前記金属導電層が前記ポリマー導電層で被覆された透明電極において、
前記ポリマー導電層の表面比抵抗が10000Ω/□以下であり、
前記ポリマー酸がフッ素化ポリマー酸と非フッ素化ポリマー酸とを含み、
前記ポリマー導電層では、前記透明基板から前記ポリマー導電層へ向かう方向に沿って、前記フッ素化ポリマー酸の濃度が増加している透明電極。 - 請求項1に記載の透明電極において、
前記ポリマー導電層表面側の相対膜厚30%の部分に、全フッ素化ポリマー酸の50%以上が局在化している透明電極。 - 請求項1または2に記載の透明電極において、
前記ポリマー導電層には、
ヒドロキシ基を有する構造単位(I)からなるポリマー(A)と、
前記構造単位(I)とヒドロキシ基を有せずかつエステルまたはアミド結合を有する構造単位(II)とからなるポリマー(B)とのうち、
いずれか一方のヒドロキシ基含有ポリマーが含有されている透明電極。
〔構造単位(I)中、Rは水素原子、メチル基を表し、Qは-C(=O)O-、-C(=O)NRa-を表す。Raは水素原子、アルキル基を表し、Aは置換或いは無置換アルキレン基、-(CH2CHRbO)x-CH2CHRb-を表す。Rbは水素原子、アルキル基を示し、xは平均繰り返しユニット数で0~100の整数を表す。〕
〔式(II)中、Rは水素原子、メチル基を表し、Qは-C(=O)O-、-C(=O)NRa-を表す。Raは水素原子、アルキル基を表し、Aは置換或いは無置換アルキレン基、-(CH2CHRbO)x-CH2CHRb-を表す。Rbは水素原子、アルキル基を表す。xは平均繰り返しユニット数で0~100の整数を表し、yは0、1を表す。Zはアルコキシ基、-O-C(=O)-Rc、-O-SO2-Rd、-O-SiRe3を表す。Rc、Rd、Reはアルキル基、パーフルオロアルキル基、アリール基を表す。〕 - 請求項1~3のいずれか一項に記載の透明電極と、
前記透明電極に対向する対電極と、
前記透明電極と前記対電極との間に形成された有機発光層と、
を備える有機EL素子である有機電子素子。 - 請求項1~3のいずれか一項に記載の透明電極と、
前記透明電極に対向する対電極と、
前記透明電極と前記対電極との間に形成された有機光電変換層と、
を備える有機太陽電池である有機電子素子。 - 透明基板上に金属細線パターンを印刷して金属導電層を形成する工程と、
フッ素化ポリマー酸および非フッ素化ポリマー酸を含む塗布液を、前記透明基板および前記金属導電層上に塗布し、表面比抵抗が10000Ω/□以下のポリマー導電層を形成して前記金属導電層を被覆する工程と、
を備える透明電極の製造方法。
