Description
本発明は、ハニカム構造体および排ガス浄化装置に関する。
自動車からの排ガスの浄化に関しては、多くの技術が開発されているが、交通量の増大もあって、未だ十分な排ガス対策がとられているとは言い難い。日本国内においても、世界的にも自動車排ガス規制は、さらに強化されて行く方向にある。
このような規制に対応するため、排ガス浄化システムにおいて、排ガス中に含まれる所定の成分を処理することが可能な触媒担体が使用されている。また、このような触媒担体用の部材として、ハニカム構造体が知られている。
このハニカム構造体は、例えば、長手方向に沿って、該ハニカム構造体の一方の端面から他方の端面まで延伸する複数のセル(貫通孔)を有し、これらのセルは、触媒が担持されたセル壁により、相互に区画されている。従って、このようなハニカム構造体に排ガスを流通させた場合、セル壁に担持された触媒によって、排ガスに含まれるHC、CO、および/またはNOx等の物質が改質され、排ガス中のこれらの成分を処理することができる。
特に、SCR(Selective Catalitic Reduction)システムと呼ばれるシステムでは、アンモニアを用いることにより、排ガス中のNOxを窒素と水に分解することができる。
このようなSCRシステムにおいて、アンモニアを吸着する材料として、ゼオライトが知られている。例えば、特許文献1には、無機粒子としてゼオライトを含むハニカムユニットを有するハニカム構造体が示されている。
最近では、より高いNOx浄化性能を得るため、無機粒子としてSAPOのようなリン酸塩系ゼオライトを用いることが提案されている(特許文献2)。
ところで、SAPO(シリコアルミノホスフェート)粒子は、水分を吸収した際に体積収縮し、水分を放出した際に体積膨脹すると言う特性を有する。このため、ハニカム構造体を構成するハニカムユニットが無機粒子としてSAPO粒子を含む場合、ハニカム構造体の製造中または使用中に、環境中の水分の吸着/脱離にともない、ハニカム構造体に体積の収縮/膨脹が生じる。さらに、このようなハニカム構造体の体積の収縮/膨脹が局部的に生じたり、頻繁に生じたりすると、ハニカム構造体にクラックまたはワレが生じて、ハニカム構造体が破損してしまうという問題が生じる。
本発明は、このような問題に鑑みなされたものであり、本発明では、無機粒子としてSAPOを含むハニカムユニットを有するハニカム構造体において、製造中または使用中に破損が生じ難いハニカム構造体を提供することを目的とする。

また、本発明のハニカム構造体において、前記シリコアルミノホスフェートは、当該ハニカム構造体全体に対して、230g/L~360g/Lの範囲で含まれていても良い。
また、本発明のハニカム構造体において、前記比R/Lは、1.0~5。0であっても良い。
また、本発明のハニカム構造体において、前記ハニカムユニットは、さらに無機繊維を有しても良い。
また、本発明のハニカム構造体において、前記無機繊維は、アルミナ、シリカ、炭化ケイ素、シリカアルミナ、ガラス、チタン酸カリウム、およびホウ酸アルミニウムからなる群より選択される一種以上であっても良い。
また、本発明によるハニカム構造体は、複数のハニカムユニットを接着層を介して接合することにより構成されても良い。
さらに、本発明では、

前記ハニカム構造体を、セルおよび気孔を有さない緻密なバルク体と仮定したときの前記ハニカム構造体の体積を、前記ハニカム構造体の見掛けの体積(m3)と定義したとき、前記空間速度は、前記ハニカム構造体の見掛けの体積(m3)に対する前記模擬ガスの流量(m3/h)の比であり、

本発明では、無機粒子としてSAPOを含むハニカムユニットを有するハニカム構造体において、製造中または使用中に破損が生じ難いハニカム構造体を提供することが可能となる。
以下、図面により本発明の特徴を説明する。
図1には、本発明によるハニカム構造体の構造の一例を模式的に示す。また、図2には、図1に示したハニカム構造体の基本単位である、ハニカムユニットの一例を模式的に示す。
図1に示すように、ハニカム構造体100は、2つの端面110および115を有する。また、通常の場合、ハニカム構造体100の両端面を除く外周面には、外周コート層120が設置される。
ハニカム構造体100は、例えば、図2に示すような柱状のセラミック製ハニカムユニット130を、接着層150を介して複数個(図1の例では、縦横4列ずつ16個)接合させた後、外周側を所定の形状(図1の例では、円柱状)に沿って切削加工することにより構成される。
図2に示すように、ハニカムユニット130は、該ハニカムユニットの長手方向に沿って一端から他端まで延伸し、両端面で開口された複数のセル(貫通孔)121と、該セルを区画するセル壁123とを有する。これに限られるものではないが、図2の例では、セル121の長手方向(Z方向)に垂直な断面は、実質的に正方形状となっている。
なお、図2において、Lcは、ハニカムユニット130の全長であり、Wcは、セル121の一辺の長さである。
ここで、一般に、無機粒子としてリン酸塩系ゼオライトを含むハニカムユニットを使用した場合、そのようなハニカムユニットを有するハニカム構造体は、CO、HC、および/またはNOx等を浄化するための触媒担体として、使用することができる。
特に、本発明では、ハニカムユニット130は、無機粒子として、シリコアルミノホスフェート(SAPO)粒子を含んでおり、そのようなハニカムユニット130で構成されるハニカム構造体100は、尿素タンクを有する尿素SCRシステムに使用することができる。
例えば、そのような尿素SCRシステムにおいて、システム内に排ガスが流通されると、尿素タンクに収容されている尿素が排ガス中の水と反応して、アンモニアが生じる(式(1))。

このアンモニアが、NOxを含む排ガスとともに、ハニカム構造体100の一方の端面(例えば端面110)から、ハニカムユニット130の各セル121に流入した場合、セル壁123に含まれているSAPOの触媒作用により、以下の式(2-1)式および(2-2)の反応が生じる。

その後、浄化された排ガスは、ハニカム構造体100の他方の端面(例えば端面115)から排出される。このように、ハニカム構造体100内に排ガスを流通させることにより、排ガス中のNOxを処理することができる。

このアンモニアが、NOxを含む排ガスとともに、ハニカム構造体100の一方の端面(例えば端面110)から、ハニカムユニット130の各セル121に流入した場合、セル壁123に含まれているSAPOの触媒作用により、以下の式(2-1)式および(2-2)の反応が生じる。

その後、浄化された排ガスは、ハニカム構造体100の他方の端面(例えば端面115)から排出される。このように、ハニカム構造体100内に排ガスを流通させることにより、排ガス中のNOxを処理することができる。
ただし、SAPO粒子は、水分を吸収した際に体積収縮し、水分を放出した際に体積膨脹すると言う特性を有する。このため、無機粒子としてSAPO粒子を含むハニカムユニットを用いた場合、ハニカム構造体の製造中または使用中に、環境中の水分の吸着/脱離にともない、ハニカム構造体(ハニカムユニット)に体積の収縮/膨脹が生じる。さらに、このようなハニカム構造体の体積の収縮/膨脹が局部的に生じたり、頻繁に生じたりすると、ハニカム構造体にクラックまたはワレが生じて、ハニカム構造体が破損してしまうという問題が生じる。
これに対して、本発明では、このような問題が軽減または解消されたハニカム構造体が提供される。すなわち、本発明では、

本発明では、SAPO粒子は、比Si/(Al+P)(モル比)が0.16~0.33の範囲にあると言う特徴を有する。この効果を図3および図4を参照して説明する。
図3には、従来の一般的なSAPO粒子の骨格構造の一部を模式的に示す。また、図4には、本発明に使用されるSAPO粒子の骨格構造の一部を模式的に示す。
一般に、SAPO粒子は、図3(a)に示すようなアルミニウム(Al)原子/酸素(O)原子/リン(P)原子の繰り返し配列で構成された骨格構造301を有する。ただし、P原子の一部は、シリコン(Si)原子で置換されている。例えば、図3(a)の例では、P原子のサイト305がSi原子で置換されている。なお通常の場合、この骨格構造301における比Si/(Al+P)(モル比)は、0.1程度である。
図3(b)には、SAPO粒子への水分の吸着反応の一例を模式的に示す。
環境中の水分は、SAPO骨格中の、特にSi原子とAl原子に、選択的に吸着される傾向にある。ただし、通常のSAPO粒子の場合(すなわち比Si/(Al+P)(モル比)=0.1程度の場合)、Si原子に比べて、Al原子が比較的多く存在するため、H2O分子の一部は、SAPO骨格構造中のAl原子に吸着されるようになる。
また、図3(b)の右辺に示すように、Al原子に水分子が吸着すると、Al原子の価数状態がIV+からVI+に変化するとともに、SAPOの骨格構造に歪みが生じ、これによりSAPOの体積が収縮する。
また、水分子の脱離反応の場合、逆の現象が生じ、SAPOの体積が膨脹する。
一方、Si原子をSAPO構造骨格中のP原子と置換して、SAPO中のSi原子の量を増加させると、図4(a)に示すように、SAPOの骨格構造が変化する。例えば、図4(a)の骨格構造302の例では、元来P原子が存在していたサイト305A~305Dの各々がSi原子で置換されている。
このような骨格構造302では、水分子は、比較的多くのSi原子と結合するようになり、これに伴い、Al原子に吸着する水分子の割合が相対的に減少する。例えば、図4(b)に示すように、SAPO粒子の骨格構造302に水分が吸着される際、水分子は、その多くがSi原子と結合されるようになる。
ここで、Si原子は、水分子が吸着しても、価数状態は、IV+のままで変化しない。このため、水分子がSi原子により多く吸着した際のSAPOの骨格構造の変化(体積収縮)は、水分子がAl原子により多く吸着した際のSAPOの骨格構造の変化よりも小さくなる。従って、図4(a)に示したような骨格構造302の場合、水分の吸着/脱離によるSAPOの骨格構造の体積収縮/膨脹をより抑制することが可能となる。
本発明では、SAPO粒子における比Si/(Al+P)(モル比)は、従来の0.1程度に比べてより大きな値、すなわち0.16~0.33の範囲に設定している。このため、本発明のハニカムユニット130、さらにはこれにより構成されるハニカム構造体100は、水分の吸着/脱離による体積変化の影響を、より抑制することができる。また、これにより、ハニカム構造体100の製造中または使用中に、ハニカム構造体(ハニカムユニット)に破損またはワレが生じることを有意に抑制することができる。
なお、以上の説明は、実験事実に基づいて、本願発明者らが考察したものである。従って、実際には、比Si/(Al+P)(モル比)を0.16~0.33の範囲にした際に、その他のメカニズムで、SAPO粒子の体積収縮/膨脹が抑制されても良い。
比Si/(Al+P)(モル比)は、0.16~0.28がより好ましい。
さらに、本発明では、ハニカム構造体100の構造面でも、水分吸着/脱離による局部的な体積変化の影響を抑制するような対策が適用されている。
すなわち、本発明では、セル壁123の厚さは、0.10mm~0.25mmの範囲にあり、セル121のセル密度は、93個/cm2~155個/cm2の範囲にあり、ハニカム構造体100の全長Lに対するハニカム構造体の直径Rの比R/Lが1.0以上であると言う特徴を有する。
ここで、セル壁123の厚さをこのような範囲に規定するのは、セル壁123の厚さが薄くなるほど、水分がセル壁123全体により均一に吸着されるようになるためである。また、セル壁123の厚さが薄い場合、逆に、水分の脱離も、セル壁123全体で比較的均一に生じるようになる。従って、セル壁123の厚さを0.25mm以下とすることにより、ハニカムユニット130の局部的な体積の収縮/膨脹を有意に抑制することが可能になる。ただし、セル壁123の厚さが極端に薄くなると、強度的な問題が生じる。このため、セル壁123の厚さは、0.10mm以上であることが好ましい。
また、セル121のセル密度を前述のような範囲に規定するのは、単位面積当たりに比較的多くのセル121が存在する場合、ハニカムユニット130が水分と接触する表面積が増加し、これにより、水分がハニカムユニット130全体に均一に吸着されるようになるためである。またこの場合、逆に、水分の脱離も、ハニカムユニット130全体で、比較的均一に生じるようになる。従って、セル密度を93個/cm2以上とすることにより、ハニカムユニット130の局部的な体積の収縮/膨脹を有意に抑制することが可能になる。ただし、セル密度が極端に大きくなると、ハニカム構造体の圧力損失が高くなるという問題が生じる。このため、セル密度は、155個/cm2以下であることが好ましい。
さらに、ハニカム構造体において、比R/Lを1.0以上とするのは、ハニカム構造体全体において、できる限り均一な水分の吸着/脱離状態を確保するためである。すなわち、比R/Lを比較的大きな値、すなわち1.0以上とすることにより、ハニカム構造体100の長手方向の中央部分においても、端部110、115側と同様に、水分の吸着/脱離を迅速に生じさせることが可能になる。また、これにより、ハニカムユニット130およびハニカム構造体100の局部的な体積の収縮/膨脹を有意に抑制することが可能となる。
なお、比R/Lは、5.0以下であることが好ましい。比R/Lが5.0を超えると、金属容器に収納した際に、十分な保持力が確保できない。比R/Lは、1.0~5.0が好ましく、1.0~1.9がより好ましい。また、ハニカム構造体100の全長Lは、300mm以下であることが好ましい。
なお、ハニカム構造体の全長Lは、一方の端面(第1の端面)から他方の端面(第2の端面)までの長さを言う。
このように、本発明では、SAPO粒子の比Si/(Al+P)(モル比)の値を調整して、水分の吸着/脱離の発生場所がSi原子のサイト側となるようにして、ハニカム構造体の体積変化そのものを有意に抑制するとともに、ハニカム構造体全体において、比較的均一に水分の吸着/脱離が生じるように、ハニカム構造体の構造パラメータを調整している。
このため、本発明では、水分の吸着/脱離によるハニカム構造体の局部的な体積変化が有意に抑制され、これにより製造中または使用中に破損が生じ難いハニカム構造体を提供することができる。
ところで、以上の記載では、図2のような複数の角柱状のハニカムユニット130が、接着層150を介して接合されることにより構成されるハニカム構造体100を例に、本発明の特徴について説明した。しかしながら、本発明は、このような構成のハニカム構造体に限られるものではない。
図5には、本発明のハニカム構造体の別の構成の一例を示す。また、図6には、図5に示したハニカム構造体を構成するハニカムユニットの一例を模式的に示す。
図5に示すように、このハニカム構造体101は、長手方向に垂直な断面が扇形形状のセラミック製ハニカムユニット130aを、接着層151を介して複数個(図5の例では、4個)接合させることにより構成される。ハニカム構造体101の両端面を除く外周面には、外周コート層120aが設置される。
図6に示すように、各ハニカムユニット130aは、該ハニカムユニット130aの長手方向に沿って一端から他端まで延伸し、両端面で開口された複数のセル(貫通孔)121aと、該セル121aを区画するセル壁123aとを有する。これに限られるものではないが、図6の例では、セル121aの長手方向(Z方向)に垂直な断面は、実質的に正方形状となっている。
本発明のハニカム構造体は、このように構成されても良い。
また、図7には、本発明のハニカム構造体のさらに別の構成の一例を示す。
図7に示すように、このハニカム構造体200は、単一のハニカムユニット131で構成される。ハニカムユニット131は、円柱状の形状を有し、ハニカムユニット131の両端面は、ハニカム構造体200の端面110および115となる。
ハニカムユニット131は、SAPO粒子を含む。また、ハニカムユニット131は、前述の図2に示したハニカムユニット130と同様、長手方向に沿って一端から他端まで延伸し、両端面で開口された複数のセル122と、該セルを区画するセル壁124とを有する。これに限られるものではないが、図7の例では、セル122の長手方向(Z方向)に垂直な断面は、実質的に正方形状となっている。
なお、図7の例では、ハニカム構造体200の端面を除く外周面に、外周コート層120が設置されている。ただし、この外周コート層は、設置しなくても良い。
ハニカム構造体200は、前述の特徴、すなわち、SAPO粒子は、比Si/(Al+P)(モル比)が0.16~0.33の範囲にあり、セル壁124の厚さは、0.10mm~0.25mmの範囲にあり、セル122のセル密度は、93個/cm2~155個/cm2の範囲にあり、ハニカム構造体200の全長Lに対するハニカム構造体200の直径Rの比R/Lが1.0以上であるという特徴を有する。
このようなハニカム構造体200においても、前述のような本発明の効果が得られることは、当業者には明らかであろう。

(ハニカムユニット130)
ハニカムユニット130は、無機粒子として、SAPO粒子を含む。

前述のように、SAPO粒子は、比Si/(Al+P)(モル比)が0.16~0.33の範囲である。また、SAPO粒子は、250m2/g~450m2/gの比表面積を有しても良い。
SAPO粒子は、Fe、Cu、Ni、Co、Zn、Mn、Ti、AgまたはVでイオン交換されたものであっても良い。これらの元素の中では、特に、FeまたはCuが好ましい。
また、ハニカムユニット130は、SAPO以外の無機粒子を含んでも良い。ハニカムユニット中における無機粒子の総和は、ハニカムユニット全体に対して、230g/L~360g/Lの範囲であっても良い。
ハニカムユニット130には、SAPOがハニカム構造体全体に対して、230g/L~360g/Lの範囲で含まれていることが好ましい。
ハニカムユニット130は、無機バインダを含む。また、ハニカムユニット130は、さらに、無機繊維を含んでも良い。
ハニカムユニットに含まれる無機バインダとしては、アルミナゾル、シリカゾル、チタニアゾル、水ガラス、セピオライト、アタパルジャイト、およびベーマイトからなる群から選択された少なくとも1種が望ましい。
また、ハニカムユニットに無機繊維を加える場合、無機繊維の材料としては、アルミナ、シリカ、炭化珪素、シリカアルミナ、ガラス、チタン酸カリウムまたはホウ酸アルミニウム等が望ましい。これらは、単独で用いてもよく、2種以上を併用してもよい。上記材料の中では、アルミナが望ましい。
前述のように、ハニカムユニット130のセル密度は、93個/cm2~155個/cm2の範囲である。また、ハニカムユニット130のセル壁123の厚さは、0.1mm~0.25mmの範囲である。
(接着層150)
ハニカム構造体100の接着層150は、接着層用ペーストを原料として形成される。

接着層の厚さは、0.3~2.0mmの範囲であることが好ましい。接着層の厚さが0.3mm未満では十分な接合強度が得られないためである。また接着層の厚さが2.0mmを超えると、ハニカム構造体の圧力損失が大きくなる。なお、接合させるハニカムユニットの数は、ハニカム構造体の大きさに合わせて適宜選定される。
接着層用ペーストは、無機粒子、無機バインダ、および無機繊維の少なくとも一つを含み、さらに、必要に応じて、有機バインダを含んでも良い。
接着層用ペーストに含まれる無機粒子は、ハニカムユニットに含まれる無機粒子と同じであっても、異なっていても良い。
(外周コート層120)
ハニカム構造体100の外周コート層120は、無機粒子、無機バインダ、および無機繊維の少なくとも一つを含み、さらに、必要に応じて、有機バインダを含むペーストを原料として形成される。
ハニカム構造体100の外周コート層120は、無機粒子、無機バインダ、および無機繊維の少なくとも一つを含み、さらに、必要に応じて、有機バインダを含むペーストを原料として形成される。
外周コート層120に含まれる無機粒子は、ハニカムユニットに含まれる無機粒子と同じであっても、異なっていても良い。
外周コート層120は、接着層150と同じ材料であっても、異なる材料であっても良い。接着層用ペーストまたは外周コート層を形成するペーストには、必要に応じて、酸化物系セラミックを成分とする微小中空球体であるバルーン、球状アクリル粒子、またはグラファイト等の造孔剤を添加しても良い。外周コート層の最終的な厚さは、0.1mm~2.0mmが好ましい。
(ハニカム構造体100)
前述のように、ハニカム構造体は、直径R/全長Lの値が1.0以上となる形状を有する。特に、ハニカム構造体100の全長は、300mm以下であることが好ましい。

(本発明によるハニカム構造体の製造方法)
次に、本発明によるハニカム構造体の製造方法の一例について説明する。なお、ここでは、図1に示した構造のハニカム構造体100を製造する際の方法について説明する。ただし、図7に示した構造のハニカム構造体200についても、ハニカムユニット130を接着層を介して接合する工程を除き、同様の方法で製造することができることは、当業者には明らかである。
次に、本発明によるハニカム構造体の製造方法の一例について説明する。なお、ここでは、図1に示した構造のハニカム構造体100を製造する際の方法について説明する。ただし、図7に示した構造のハニカム構造体200についても、ハニカムユニット130を接着層を介して接合する工程を除き、同様の方法で製造することができることは、当業者には明らかである。
まず、SAPO粒子を含む無機粒子、無機バインダを主成分とし、さらに必要に応じて無機繊維を添加した原料ペーストを用いて押出成形等を行い、ハニカムユニット成形体を作製する。
原料ペーストには、これらの他に有機バインダ、分散媒および成形助剤を成形性にあわせて適宜加えてもよい。有機バインダとしては、特に限定されるものではないが、例えば、メチルセルロース、カルボキシメチルセルロース、ヒドロキシエチルセルロース、ポリエチレングリコール、フェノール樹脂およびエポキシ樹脂等から選ばれる1種以上の有機バインダが挙げられる。有機バインダの配合量は、無機粒子、無機バインダおよび無機繊維の合計100重量部に対して、1~10重量部が好ましい。
分散媒としては、特に限定されるものではないが、例えば、水、有機溶媒(ベンゼンなど)およびアルコール(メタノールなど)などを挙げることができる。成形助剤としては、特に限定されるものではないが、例えば、エチレングリコール、デキストリン、脂肪酸、脂肪酸石鹸およびポリアルコール等を挙げることができる。
原料ペーストは、特に限定されるものではないが、混合および混練することが好ましく、例えば、ミキサーまたはアトライタなどを用いて混合してもよく、ニーダーなどで十分に混練してもよい。原料ペーストを成形する方法は、特に限定されるものではないが、例えば、押出成形などによってセルを有する形状に成形することが好ましい。
次に、得られたハニカムユニット成形体は、乾燥することが好ましい。乾燥に用いる乾燥機は、特に限定されるものではないが、マイクロ波乾燥機、熱風乾燥機、誘電乾燥機、減圧乾燥機、真空乾燥機または凍結乾燥機などが挙げられる。また、得られたハニカムユニット成形体は、脱脂することが好ましい。脱脂する条件は、特に限定されず、ハニカムユニット成形体に含まれる有機物の種類および量によって適宜選択するが、おおよそ400℃、2時間が好ましい。さらに、得られたハニカムユニット成形体は、焼成される。焼成条件としては、特に限定されるものではないが、600~1200℃が好ましく、600~1000℃がより好ましい。この理由は、焼成温度が600℃未満では、焼結が進行せずハニカムユニットとしての強度が低くなり、1200℃を超えると、焼結が過剰に進行してしまうためである。
次に、以上の工程で得られたハニカムユニットの側面に、後に接着層となる接着層用ペーストを均一な厚さで塗布した後、この接着層用ペーストを介して、順次他のハニカムユニットを積層する。この工程を繰り返し、所望の寸法の(例えば、ハニカムユニットが縦横4個ずつ配列された)ハニカムユニット集合体を作製する。
次にこのハニカムユニット集合体を加熱して、接着層用ペーストを乾燥、固化させて、接着層を形成させるとともに、ハニカムユニット同士を固着させる。
次にダイヤモンドカッター等を用いて、ハニカムユニット集合体を、例えば円柱状に切削加工し、必要な外周形状のハニカム構造体を作製する。
次に、ハニカム構造体の外周面(側面)に外周コート層用ペーストを塗布後、これを乾燥、固化させて、外周コート層を形成する。
複数のハニカムユニットを接着層によって接合させた後(ただし、外周コート層を設けた場合は、外周コート層を形成させた後)に、このハニカム構造体を脱脂することが好ましい。この処理により、接着層用のペーストおよび外周コート層用ペーストに有機バインダが含まれている場合、これらの有機バインダを脱脂除去することができる。脱脂条件は、含まれる有機物の種類および量によって適宜選定されるが、おおよそ600℃、1時間が好ましい。
以上の工程により、図1に示すハニカム構造体を製作することができる。
以下、本発明の実施例について説明する。
(実施例1)
まず、SAPO粒子(平均粒径3μm)2800重量部、ベーマイト(無機バインダ)1120重量部、アルミナ繊維(平均繊維径100μm、平均繊維長6μm)270重量部、メチルセルロース380重量部、オレイン酸(成形助剤)310重量部、および水2400重量部を加えて、混合、混練して、混合組成物を作製した。
(実施例1)
まず、SAPO粒子(平均粒径3μm)2800重量部、ベーマイト(無機バインダ)1120重量部、アルミナ繊維(平均繊維径100μm、平均繊維長6μm)270重量部、メチルセルロース380重量部、オレイン酸(成形助剤)310重量部、および水2400重量部を加えて、混合、混練して、混合組成物を作製した。
SAPO粒子には、予め2.7wt%のCuでイオン交換されたものを使用した。SAPO粒子の比Si/(Al+P)(モル比)は、0.16であった。また、SAPO粒子の比表面積は、300であった。
次に、この混合組成物を押出成形機により押出成形を行い、ハニカムユニット成形体を得た。
次に、減圧マイクロ波乾燥機を用いてハニカムユニット成形体を十分乾燥させ、400℃で2時間保持して脱脂した。その後、700℃で8時間保持して焼成を行い、ハニカムユニットの長手方向に垂直な断面が1/4円扇形状の柱状のハニカムユニット(全長200mm)を作製した。
ハニカムユニットのセル壁の厚さは、0.20mmであり、セル密度は、124個/cm2であった。また、ハニカムユニットの体積1L当たりに含まれるSAPO粒子の量は、330gであった。
ハニカムユニットの外観を目視で観察した結果、ハニカムユニットには、特にクラックまたは破損等の異常は、認められなかった。
次に、このようにして構成された4つのハニカムユニットの側面同士を、接着層用ペーストを介して接合し、全長L200mm、直径R267mm(すなわちR/L=1.34)の円柱状のハニカム構造体を作製した。接着層用ペーストには、以下の組成のものを使用した:
セラミックファイバー16.2wt%、
シリカガラス51.9wt%、
カルボキシメチルセルロース0.1wt%、
シリカゾル28.9wt%、
ポリビニルアルコール0.8wt%、
非イオン系界面活性剤1.9wt%、
有機バルーン0.2wt%。
接着層の厚さは、1.0mmとした。接着層用ペーストは、600℃で1時間熱処理し、脱脂および固化を行った。
セラミックファイバー16.2wt%、
シリカガラス51.9wt%、
カルボキシメチルセルロース0.1wt%、
シリカゾル28.9wt%、
ポリビニルアルコール0.8wt%、
非イオン系界面活性剤1.9wt%、
有機バルーン0.2wt%。
接着層の厚さは、1.0mmとした。接着層用ペーストは、600℃で1時間熱処理し、脱脂および固化を行った。
これにより、実施例1に係るハニカム構造体が得られた。
(実施例2)
実施例1と同様の工程により、実施例2に係るハニカム構造体を作製した。
実施例1と同様の工程により、実施例2に係るハニカム構造体を作製した。
ただし、本実施例2では、ハニカムユニットのセル壁の厚さを0.10mmとし、セル密度を155個/cm2とした。その他の条件は、実施例1の場合と同様である。
なお、ハニカムユニットを作製した後、ハニカムユニットの外観を目視で観察したが、ハニカムユニットには、特にクラックまたは破損等の異常は、認められなかった。
(実施例3)
実施例1と同様の工程により、実施例3に係るハニカム構造体を作製した。
実施例1と同様の工程により、実施例3に係るハニカム構造体を作製した。
ただし、本実施例3では、ハニカムユニットのセル壁の厚さを0.25mmとし、セル密度を93個/cm2とした。その他の条件は、実施例1の場合と同様である。
なお、ハニカムユニットを作製した後、ハニカムユニットの外観を目視で観察したが、ハニカムユニットには、特にクラックまたは破損等の異常は、認められなかった。
(実施例4)
実施例1と同様の工程により、実施例4に係るハニカム構造体を作製した。
実施例1と同様の工程により、実施例4に係るハニカム構造体を作製した。
ただし、本実施例4では、ハニカムユニットのセル壁の厚さを0.20mmとし、セル密度を124個/cm2とした。また、ハニカム構造体の全長Lは、158mmとし、直径Rは、300mmとした(従って、比R/L=1.90)。その他の条件は、実施例1の場合と同様である。
なお、ハニカムユニットを作製した後、ハニカムユニットの外観を目視で観察したが、ハニカムユニットには、特にクラックまたは破損等の異常は、認められなかった。
(実施例5)
実施例4と同様の工程により、実施例5に係るハニカム構造体を作製した。
実施例4と同様の工程により、実施例5に係るハニカム構造体を作製した。
ただし、本実施例5では、ハニカム構造体の全長Lは、242.5mmとし、直径Rは、242.5mmとした(従って、比R/L=1.00)。その他の条件は、実施例4の場合と同様である。
なお、ハニカムユニットを作製した後、ハニカムユニットの外観を目視で観察したが、ハニカムユニットには、特にクラックまたは破損等の異常は、認められなかった。
(実施例6)
実施例1と同様の工程により、実施例6に係るハニカム構造体を作製した。
実施例1と同様の工程により、実施例6に係るハニカム構造体を作製した。
ただし、本実施例6では、SAPO粒子の比Si/(Al+P)(モル比)は、0.23とした。その他の条件は、実施例1の場合と同様である。
なお、ハニカムユニットを作製した後、ハニカムユニットの外観を目視で観察したが、ハニカムユニットには、特にクラックまたは破損等の異常は、認められなかった。
(実施例7)
実施例1と同様の工程により、実施例7に係るハニカム構造体を作製した。
実施例1と同様の工程により、実施例7に係るハニカム構造体を作製した。
ただし、本実施例7では、SAPO粒子の比Si/(Al+P)(モル比)は、0.23とした。また、ハニカムユニットのセル壁の厚さを0.15mmとし、セル密度を139個/cm2とした。また、ハニカム構造体の全長Lは、228mmとし、直径Rは、250mmとした(従って、比R/L=1.10)。その他の条件は、実施例1の場合と同様である。
なお、ハニカムユニットを作製した後、ハニカムユニットの外観を目視で観察したが、ハニカムユニットには、特にクラックまたは破損等の異常は、認められなかった。
(実施例8)
実施例1と同様の工程により、実施例8に係るハニカム構造体を作製した。
実施例1と同様の工程により、実施例8に係るハニカム構造体を作製した。
ただし、本実施例8では、SAPO粒子の比Si/(Al+P)(モル比)は、0.28とした。その他の条件は、実施例1の場合と同様である。
なお、ハニカムユニットを作製した後、ハニカムユニットの外観を目視で観察したが、ハニカムユニットには、特にクラックまたは破損等の異常は、認められなかった。
(比較例1)
実施例1と同様の工程により、比較例1に係るハニカム構造体を作製した。
実施例1と同様の工程により、比較例1に係るハニカム構造体を作製した。
ただし、本比較例1では、ハニカム構造体の全長Lは、282mmとし、直径Rは、225mmとした(従って、比R/L=0.80)。その他の条件は、実施例1の場合と同様である。
なお、ハニカムユニットを作製した後、ハニカムユニットの外観を目視で観察した。その結果、ハニカムユニットには、クラックが生じていることが確認された。
(比較例2)
実施例1と同様の工程により、比較例2に係るハニカム構造体の作製を試みた。
実施例1と同様の工程により、比較例2に係るハニカム構造体の作製を試みた。
ただし、本比較例2では、ハニカムユニットのセル壁の厚さを0.05mmとし、セル密度を155個/cm2とした。その他の条件は、実施例1の場合と同様である。
しかしながら、ハニカムユニットは、組立の途中で破壊してしまい、ハニカム構造体を作製することはできなかった。
(比較例3)
実施例1と同様の工程により、比較例3に係るハニカム構造体の作製した。
実施例1と同様の工程により、比較例3に係るハニカム構造体の作製した。
ただし、本比較例3では、ハニカムユニットのセル壁の厚さを0.28mmとし、セル密度を93個/cm2とした。その他の条件は、実施例1の場合と同様である。
なお、ハニカムユニットを作製した後、ハニカムユニットの外観を目視で観察した。その結果、ハニカムユニットには、クラックが生じていることが確認された。
(比較例4)
実施例1と同様の工程により、比較例4に係るハニカム構造体を作製した。
実施例1と同様の工程により、比較例4に係るハニカム構造体を作製した。
ただし、本比較例4では、ハニカムユニットのセル密度を77個/cm2とした。その他の条件は、実施例1の場合と同様である。
なお、ハニカムユニットを作製した後、ハニカムユニットの外観を目視で観察したが、ハニカムユニットには、特にクラックまたは破損等の異常は、認められなかった。
(比較例5)
実施例1と同様の工程により、比較例5に係るハニカム構造体を作製した。

なお、ハニカムユニットを作製した後、ハニカムユニットの外観を目視で観察した。その結果、ハニカムユニットには、クラックが生じていることが確認された。

実施例1と同様の工程により、比較例7に係るハニカム構造体を作製した。

なお、ハニカムユニットを作製した後、ハニカムユニットの外観を目視で観察した。その結果、ハニカムユニットには、クラックが生じていることが確認された。
表1には、実施例1~8および比較例1~8に係る各ハニカム構造体における、比Si/(Al+P)、セル壁の厚さ、セル密度、全長L、直径R、比R/Lの値をまとめて示した。また、表1には、各ハニカムユニットの外観観察結果(クラックの有無の判定結果)を同時に示した。
(NOx浄化率測定)
前述の方法で作製した実施例1~8および比較例4に係る各ハニカム構造体を用いて、NOx浄化率測定を行った。なお、比較例1、3および比較例5~8に係るハニカム構造体は、ハニカムユニットの段階でクラックが生じたため、NOx浄化率測定は、実施しなかった。また、比較例2では、ハニカム構造体を作製することができなかったため、NOx浄化率測定は、実施しなかった。
NOx浄化率測定には、各ハニカム構造体のハニカムユニット部分を切削加工することにより得た、外径25.4mm、長さ76.2mmの寸法を有する、NOx浄化率測定用サンプルを使用した。
NOx浄化率測定は、車両用ディーゼルエンジンの運転条件を模擬した試験ガスをNOx浄化率測定用サンプルに流通させ、NOx処理を行い、NOx浄化率測定用サンプルから排出されるガス中に含まれるNO(一酸化窒素)量を測定することにより実施した。
試験ガスの組成(体積比)は、以下とした:
NOガス350ppm、

アンモニアガス350ppm、
CO2ガス5%、
N2バランス。
NOx浄化率測定の試験は、ハニカム構造体に試験ガスを導入してから、排出ガス中に含まれるNO濃度がほとんど変化しなくなるまで継続した。NO濃度の測定には、HORIBA製の装置(MEXA-1170NX)を使用した。この装置のNOの検出限界は、0.1ppmである。試験温度(ハニカム構造体および試験ガス温度)は、200℃とし、試験期間中一定とした。

NOx浄化率測定の試験は、ハニカム構造体に試験ガスを導入してから、排出ガス中に含まれるNO濃度がほとんど変化しなくなるまで継続した。NO濃度の測定には、HORIBA製の装置(MEXA-1170NX)を使用した。この装置のNOの検出限界は、0.1ppmである。試験温度(ハニカム構造体および試験ガス温度)は、200℃とし、試験期間中一定とした。
得られた測定結果から、NOx浄化率Nを算出した。ここでNOx浄化率Nは、

NOx浄化率測定の結果を、前述の表1の右欄に示す。
表1の結果から、実施例1~8に係るハニカム構造体(NOx浄化率測定用サンプル)は、いずれもNOx浄化率が85%~95%であり、良好なNOx浄化性能を有することがわかった。

Claims (9)
- シリコアルミノホスフェート粒子および無機バインダを含み、長手方向に沿って、第1の端面から第2の端面に延伸する複数のセルがセル壁により区画されたハニカムユニットを有するハニカム構造体であって、
前記シリコアルミノホスフェート粒子は、モル比でSi/(Al+P)が0.16~0.33の範囲にあり、
前記セル壁の厚さは、0.10mm~0.25mmの範囲にあり、
前記セルのセル密度は、93個/cm2~155個/cm2の範囲にあり、
当該ハニカム構造体の全長Lに対する当該ハニカム構造体の直径Rの比R/Lが1.0以上であることを特徴とするハニカム構造体。 - 前記シリコアルミノホスフェート粒子は、250m2/g~450m2/gの比表面積を有することを特徴とする請求項1に記載のハニカム構造体。
- 前記シリコアルミノホスフェートは、当該ハニカム構造体全体に対して、230g/L~360g/Lの範囲で含まれていることを特徴とする請求項1または2に記載のハニカム構造体。
- 前記比R/Lは、1.0~5。0であることを特徴とする請求項1乃至3のいずれか一つに記載のハニカム構造体。
- 前記ハニカムユニットは、さらに無機繊維を有することを特徴とする請求項1乃至4のいずれか一つに記載のハニカム構造体。
- 前記無機繊維は、アルミナ、シリカ、炭化ケイ素、シリカアルミナ、ガラス、チタン酸カリウム、およびホウ酸アルミニウムからなる群より選択される一種以上であることを特徴とする請求項5に記載のハニカム構造体。
- 当該ハニカム構造体は、複数のハニカムユニットを接着層を介して接合することにより構成されることを特徴とする請求項1乃至6のいずれか一つに記載のハニカム構造体。
- ハニカム構造体と、
該ハニカム構造体の周囲に設置された保持シール材と、
該保持シール材が周囲に設置されたハニカム構造体を収納する金属容器と、
を有する排ガス浄化装置であって、
前記ハニカム構造体は、請求項1乃至7のいずれか一つに記載のハニカム構造体であることを特徴とする排ガス浄化装置。 - 空間速度が80000/hとなるように200℃の模擬ガスを流した場合のNOxの浄化率が85%以上であり、
前記ハニカム構造体を、セルおよび気孔を有さない緻密なバルク体と仮定したときの前記ハニカム構造体の体積を、前記ハニカム構造体の見掛けの体積(m3)と定義したとき、前記空間速度は、前記ハニカム構造体の見掛けの体積(m3)に対する前記模擬ガスの流量(m3/h)の比であり、
前記模擬ガスは、一酸化窒素の濃度が350ppmであり、アンモニアの濃度が350ppmであり、酸素の濃度が10%であり、水の濃度が5%であり、二酸化炭素の濃度が5vol%であり、窒素バランスであることを特徴とする請求項8に記載の排ガス浄化装置。
