 本発明のハニカム構造体は、無機粒子と、無機バインダとを含み、長手方向に沿って、一方の端面から他方の端面に延伸する複数のセルがセル壁によって区画された柱状のハニカムユニットからなるハニカム構造体であって、前記無機粒子は、第1の材料および第2の材料を含み、前記第1の材料は、NO吸着材料(例えばセリア)を含み、前記第2の材料は、アンモニア吸着材料(例えばゼオライト)を含み、さらに、前記セル壁には、第3の材料(例えばゼオライト)がコーティングされていることを特徴とする。

Description

ハニカム構造体
 本発明は、ハニカム構造体に関する。
 従来より、自動車の排ガス中に含まれるNOx等を処理するために使用される排ガス処理装置には、ハニカム構造体が使用されている(例えば、特許文献1)。
 このハニカム構造体は、例えば、長手方向に沿って、該ハニカム構造体の一方の端面から他方の端面まで延伸する複数のセル(貫通孔)を有し、これらのセルは、セル壁により相互に区画されている。
 ハニカム構造体のセル壁は、例えばコージェライト等のセラミックで構成され、セル壁には、NOx吸着層とアンモニア吸着層とが設置される。NOx吸着層には、セリア等が用いられ、この層には、白金等の触媒が担持される。また、アンモニア吸着層には、ゼオライト等が用いられる。
 このようなハニカム構造体に、例えば自動車等の排ガスが流通されると、排ガスが酸化雰囲気(例えば、ディーゼルエンジンの通常運転時)の時に、排ガス中のNOxをNOx吸着層に吸着させ、排ガスを還元雰囲気(例えば、ディーゼルエンジンのスパイク時)にしたときに、触媒上で吸着させたNOxを還元し、アンモニアとして、アンモニア吸着層に吸着させる。排ガスが酸化雰囲気に戻る時には、再度、アンモニアを用いて、NOxを還元し、吸着されているアンモニアがなくなれば、NOx吸着層にNOxが吸着されるというサイクルで、NOxを浄化している。
 従って、ハニカム構造体中に排ガスを流通させることにより、排ガス中に含まれるNOxを処理することができる。

 従来のハニカム構造体は、前述のようにコージェライトを骨格材料とし、この材料により構成されたセル壁の表面に、NOx吸着層とアンモニア吸着層とを設置することにより構成されている。
 ここで、従来のハニカム構造体において、骨格を構成するコージェライト自身は、NOxの処理反応には関与しない。換言すれば、NOx吸着層とアンモニア吸着層との2層を介して、NOx処理に関する全ての反応が行われることになる。従って、ハニカム構造体によるNOx処理の効率を高めるためには、十分な量のNOx吸着層およびアンモニア吸着層をコージェライトのセル壁に担持させる必要がある。またこのためには、2層の厚さを厚くするか、コージェライトの全長を長くすることが必要となる。もしくは、リッチスパイクの頻度を高くする必要がある。
 しかしながら各層の厚さを厚くすると、セル壁の開口が小さくなるため、排ガスが流通したときの圧力損失が大きくなるという問題がある。また、コージェライトの全長を長くした場合には、設置スペースや重量の面で問題となる。また、リッチスパイクの頻度を短くすると、燃費が悪くなるという問題がある。
 本発明は、このような背景に鑑みなされたものであり、セル壁に設置されるNOx吸着層およびアンモニア吸着層の厚さを厚くしたり、セル壁の全長を長くしたりすることなく、良好なNOx処理性能を有するハニカム構造体を提供することを目的とする。
 本発明では、無機粒子と、無機バインダとを含み、長手方向に沿って、一方の端面から他方の端面に延伸する複数のセルがセル壁によって区画された柱状のハニカムユニットからなるハニカム構造体であって、
 前記無機粒子は、第1の材料および第2の材料を含み、
 前記第1の材料は、NOx吸着材料を含み、
 前記第2の材料は、アンモニア吸着材料を含み、
 さらに、前記セル壁には、第3の材料がコーティングされていることを特徴とするハニカム構造体が提供される。
 ここで、前記第1の材料は、セリアを含み、前記第2の材料および第3の材料は、ゼオライトを含んでも良い。
 また前記第1の材料と前記第2の材料の重量の割合は、2:1~10:1の範囲であっても良い。
 また、前記第2の材料と前記第3の材料の重量の割合は、10:1~20:1の範囲であっても良い。
 また、前記第3の材料は、前記第2の材料と等しくても良い。
 また、前記第2の材料は、Fe、Cu、Ni、Zn、Mn、またはCoでイオン交換されたゼオライトであっても良い。
 また、前記無機バインダは、アルミナゾル、シリカゾル、チタニアゾル、水ガラス、セピオライト、およびアタパルジャイトからなる群から選定された少なくとも一つを含んでも良い。
 また、当該ハニカム構造体は、さらに無機繊維を含んでも良い。
 また、前記無機繊維は、アルミナ、シリカ、炭化珪素、シリカアルミナ、ガラス、チタン酸カリウムおよびホウ酸アルミニウムからなる群から選定された少なくとも一つであっても良い。
 また、前記無機粒子には、貴金属触媒が付与されていても良い。
 また、当該ハニカム構造体は、複数の柱状のハニカムユニットと、該ハニカムユニット同士を接合する接着層とを有しても良い。
 本発明では、セル壁に設置されるNOx吸着層およびアンモニア吸着層の厚さを厚くしたり、セル壁の全長を長くしたりすることなく、良好なNOx処理性能を有するハニカム構造体を提供することが可能となる。

 以下、図面により本発明の形態を説明する。
 図1には、本発明によるハニカム構造体を模式的に示す。また、図2には、図1に示したハニカム構造体の基本単位である、ハニカムユニットの一例を模式的に示す。
 図1に示すように、本発明のハニカム構造体100は、2つの開口面110および115を有する。また、ハニカム構造体100の両端面を除く外周面には、コート層120が設置されている。
 ハニカム構造体100は、例えば、図2に示す柱状のセラミック製ハニカムユニット130を、接着層150を介して複数個(図1の例では、縦横4列ずつ16個)接合させた後、乾燥固化を行い、外周側を所定の形状(図1の例では、円柱状)に沿って切削加工することにより構成される。
 図2に示すように、ハニカムユニット130は、該ハニカムユニットの長手方向に沿って一端から他端まで延伸し、両端面で開口された複数のセル(貫通孔)121と、該セルを区画するセル壁123とを有する。
 ここで、本発明によるハニカム構造体100の特徴的効果をより明確に理解するため、まず最初に、従来のハニカム構造体の構成例について説明する。
 図4には、従来のハニカム構造体のセル壁の断面の拡大模式図を示す。
 従来のハニカム構造体では、ハニカムユニット130Pのセル壁123Pは、コージェライトで構成される。また、ハニカムユニット130Pのセル壁123Pには、NOx吸着層210と、アンモニア吸着層220とが設置される。NOx吸着層210は、セリアと、白金のような貴金属触媒とで構成される。また、アンモニア吸着層220は、NOx吸着層210の外側に設置され、通常ゼオライトのような材料で構成される。なお、実際には、NOx吸着層210およびアンモニア吸着層220は、図4に示したような均一な(連続的な)「層」としては構成されないことは、当業者には明らかである。すなわち、図4は、説明を分かり易くするため、模式的に示したものであり、実際の形態とは異なることに留意する必要がある。
 このような材料系で構成された従来のハニカム構造体をディーゼルエンジンの排ガスラインの途上に設置し、実際にハニカム構造体に排ガスを流通させた場合、以下のような現象が生じる。
 まず、排ガスが酸化雰囲気(例えば、ディーゼルエンジンの通常運転時)時に、排ガス中のNOxがNOx吸着層210に吸着される。次に、リッチスパイクを行い、排ガスを還元雰囲気にすると、触媒によりHCが改質されて、生成したHと、NOx吸着層210に吸着していたNOxとが、以下の(1)式の反応により、アンモニアを生成する。

この反応により生じたアンモニアは、当該NOx吸着層210と隣接するアンモニア吸着層220に吸着される。
 一方、排ガスを酸化雰囲気(ディーゼルの通常運転)に戻すと、アンモニア吸着層220に吸着されているアンモニアによって、排ガス中のNOxが以下の(2-1)式、(2-2)式により還元される。

さらにアンモニア吸着層220に吸着しているアンモニアが消費されると、NOxは、再度、NOx吸着層210に吸着される。このようなサイクルを繰り返すことにより、NOxが還元され、NOxが還元された排ガスは、セル121の他方の端部に達した後、ハニカム構造体の他方の端面から排出される。
 このように、従来のハニカム構造体では、該ハニカム構造体のセル壁123Pに担持されたNOx吸着層210およびアンモニア吸着層220の働きにより、排ガス中に含まれるNOxを処理することができる。
 ここで、従来のハニカム構造体では、セル壁123Pを形成するコージェライト自身は、NOxの処理反応には関与しないことに留意する必要がある。換言すれば、セル壁123Pに担持されたNOx吸着層210とアンモニア吸着層220との2層により、排ガス中のNOxの処理に関する全ての反応を生じさせることが必要となる。従って、ハニカム構造体によるNOx処理の効率を高めるためには、十分な量のNOx吸着層210およびアンモニア吸着層220をコージェライト製のセル壁123Pに担持させる必要がある。またこのためには、両層210、220それぞれの厚さを厚くするか、担持母材であるコージェライトの全長を長くすることが必要となる。もしくは、リッチスパイクの頻度を多くする必要がある。
 しかしながら各層の厚さを厚くすると、セルの開口が小さくなるため、排ガスが流通したときの圧力損失が大きくなるという問題がある。また、コージェライトの全長を長くした場合、ハニカム構造体の設置スペースや重量の面で問題となる。また、リッチスパイクの頻度を多くすると、燃費の悪化を招くという問題がある。
 これに対して、本発明によるハニカム構造体は、セル壁が従来のハニカム構造体とは異なる材料系で構成されていることに特徴がある。
 図5には、本発明によるハニカム構造体のセル壁の断面の拡大模式図を示す。
 本発明によるハニカム構造体100では、ハニカムユニット130のセル壁123は、NOxを吸着できる材料(例えばセリア)と、アンモニアを吸着できる材料(例えばゼオライト)とを含有する。例えば、ハニカムユニット130は、セル壁123がセリアおよびゼオライトの混合物で構成され、貴金属触媒(例えば白金)が担持されている。また、本発明によるハニカム構造体では、さらに、セル壁123の表面に予備層260が設置される。予備層260は、例えば、ゼオライトで構成される。なお、図5では、予備層260は、均一な「層」として示されているが、前述の図4を参照して説明した場合と同様に、実際には、予備層260は、均一な(連続的な)「層」としては構成されないことは明らかであろう。
 セル壁123がこのような材料系で構成された本発明によるハニカム構造体100では、セル壁123に、従来のような、NOxの浄化反応に寄与しないコージェライトは含まれていない。従って、ハニカム構造体100(すなわちハニカムユニット130)を構成する全ての材料を、NOxの浄化反応に有効に活用することができる。従って、ハニカム構造体のNOx浄化性能を有意に向上させることができる。
 また、本発明によるハニカム構造体では、従来のように、NOx処理に必要十分な量のNOx吸着層用材料およびアンモニア吸着層用材料を確保するため、セル壁に設置されるNOx吸着層およびアンモニア吸着層の厚さを厚くしたり、ハニカム構造体の全長を長くしたり、使用時のリッチスパイクの頻度を多くする必要はない。従って、本発明によるハニカム構造体では、軽量化、コンパクト化、低燃費化を図ることが可能になるという効果が得られる。
 なお本発明のハニカム構造体100において、セル壁123の表面に設置される予備層260は、従来のアンモニア吸着層220と同様、アンモニアを吸着する役割を有する。予備層260は、アンモニアがハニカム構造体の外部に排出されることを確実に回避するため、予備的に設置される部材にすぎない。すなわち、本発明では、ハニカム構造体のセル壁123には、既にアンモニアの吸着に寄与する材料が含まれており、前述のようなNOx処理の過程で生じるアンモニアの大部分は、セル壁123の骨格部分のアンモニア吸着材で吸着される。予備層260は、そのようなアンモニアの一部が、万が一セル壁の骨格部分で吸着されなかった際に、この僅かな非吸着アンモニア分を吸着し、反応の過程で生じたアンモニアがハニカム構造体の外部に排出されることを確実に回避するという役割を果たす。従って、本発明によるハニカム構造体100では、この予備層は、従来のアンモニア吸着層220に比べて十分に薄くすることができる。
 また、本発明によるハニカム構造体では、以下の理由により、従来のハニカム構造体に比べて、長期にわたり安定なNOxの浄化性能を維持し得るという利点を有する。従来のハニカムユニットのアンモニア吸着層220に使用されるゼオライトは、排ガスのような高温環境では、水蒸気と結びつきやすく、アルミニウムの加水分解反応が生じる場合がある。またこのような反応が生じると、ゼオライトからアルミニウムが脱落するため、アンモニア吸着層のアンモニア吸着能が低下する。従って、通常の場合、ハニカム構造体のNOx浄化能力は、時間とともに徐々に低下する。しかしながら、本発明によるハニカム構造体では、セル壁において、ゼオライトは、貴金属触媒が担持されたセリアと近接している。このため、水蒸気は、ゼオライトと反応する前に、セリア上の貴金属と優先的に反応し、前述のようなアルミニウムの加水分解反応が生じにくくなる。従って、本発明によるハニカム構造体では、長期にわたって安定なNOx浄化性能を維持することができる。
 ここで、本発明によるハニカムユニット130において、セル壁に含まれるNOxを吸着する材料(例えばセリア)と、アンモニアを吸着する材料(例えばゼオライト)との配合比(重量比)は、2:1~10:1の範囲であることが好ましい。化学量論的見地から、両者の配合割合がこの範囲にある場合、NOx吸着材料で生じたアンモニアを、アンモニア吸着材料で、効率的に吸着させることができる。
 また、セル壁123にコーティングされる予備層260の量は、5~15g/Lの範囲であることが好ましい。
 本発明によるハニカムユニット130は、セリアおよびゼオライトの粒子の他、無機バインダを含む。本発明によるハニカムユニットは、さらに無機繊維を含んでも良い。
 無機バインダとしては、原料として、無機ゾルや粘土系バインダ等を用いることができ、上記無機ゾルの具体例としては、例えば、アルミナゾル、シリカゾル、チタニアゾル、水ガラス等が挙げられる。また、粘土系バインダとしては、例えば、白土、カオリン、モンモリロナイト、セピオライト、アタパルジャイト等の複鎖構造型粘土等が挙げられる。これらは単独で用いても良く、2種以上を併用してもよい。
 これらのなかでは、アルミナゾル、シリカゾル、チタニアゾル、水ガラス、セピオライトおよびアタパルジャイトからなる群から選択された少なくとも1種が望ましい。
 また、ハニカムユニットに無機繊維を加える場合、無機繊維の材料としては、アルミナ、シリカ、炭化珪素、シリカアルミナ、ガラス、チタン酸カリウムまたはホウ酸アルミニウム等が望ましい。これらは、単独で用いてもよく、2種以上を併用してもよい。上記材料の中では、ホウ酸アルミニウムが望ましい。無機繊維には、ウィスカも含まれる。
 ハニカムユニットに含まれるセリア粒子とゼオライト粒子の総量について、望ましい下限は30重量%であり、より望ましい下限は40重量%であり、さらに望ましい下限は50重量%である。一方、望ましい上限は90重量%であり、より望ましい上限は80重量%である。これらの粒子の総量が30重量%未満では、NOx浄化に寄与する粒子の量が相対的に少なくなるため、NOx浄化性能が低下する場合がある。一方、90重量%を超えると、ハニカムユニットの強度が低下することがある。
 無機バインダは、固形分として、5重量%以上含まれることが好ましく、10重量%以上含まれることがより好ましく、15重量%以上含まれることがさらに好ましい。一方、無機バインダの含有量は、固形分として、50重量%以下であることが好ましく、40重量%以下であることがより好ましく、35重量%以下であることがさらに好ましい。無機バインダの量が5重量%未満では、製造したハニカムユニットの強度が低くなることがある。一方、無機バインダの量が50重量%を超えると、原料組成物の成型性が悪くなることがある。
 ハニカムユニットに無機繊維が含まれる場合、無機繊維の合計量について、望ましい下限は3重量%であり、より望ましい下限は5重量%であり、さらに望ましい下限は8重量%である。一方、望ましい上限は50重量%であり、より望ましい上限は40重量%であり、さらに望ましい上限は30重量%である。無機繊維の含有量が3重量%未満ではハニカムユニットの強度向上の効果が小さく、50重量%を超えるとNOx浄化に寄与するセリアおよびゼオライト粒子の量が相対的に少なくなり、NOx浄化性能が悪くなる場合がある。
 前述のハニカムユニット130の長手方向に対して垂直な断面の形状は、特に限定されるものではなく、ハニカムユニットを接着層を介して接合することが可能であれば、いかなる形状であっても良い。ハニカムユニット130の形状は、正方形、長方形、六角形、扇形などであっても良い。
 また、ハニカムユニット130のセル121の長手方向に対して垂直な断面の形状は、特に限られず、正方形以外に、例えば三角形、多角形としても良い。
 ハニカムユニット130のセル密度は、15.5~186個/cm(100~1200cpsi)の範囲であることが好ましく、46.5~170個/cm(300~1100cpsi)の範囲であることがより好ましく、62.0~155個/cm(400~1000cpsi)の範囲であることがさらに好ましい。
 ハニカムユニット130のセル壁123の厚さ(貴金属触媒設置前)は、特に限定されないが、強度の点から望ましい下限は、0.1mmであり、望ましい上限は、0.4mmである。
 一方、本発明のハニカム構造体100の形状は、いかなる形状であっても良い。例えば、ハニカム構造体100の形状は、図1に示すような円柱の他、楕円柱、四角柱、多角柱等であっても良い。
 ハニカム構造体100のコート層120は、通常の場合、無機粒子、無機繊維および無機バインダを含み、さらに有機バインダを含むペースト(コート層ペースト)を原料として形成される。無機粒子としては、アルミナ、シリカ、ジルコニア、チタニア、セリア、ムライトまたはゼオライト等からなる粒子が使用される。これらの粒子は、単独で用いてもよく、2種以上併用してもよい。無機繊維および無機バインダには、前述のものが使用できる。また有機バインダには、例えば、ポリビニルアルコール、メチルセルロース、エチルセルロース、カルボキシルメチルセルロース等を使用することができ、これらは単独で使用しても、2種類以上のものを混合して使用しても良い。有機バインダの中では、カルボキシルメチルセルロースが望ましい。
 その後、コート層ペーストをハニカム構造体の外周面に設置した後、乾燥固化することにより、コート層が形成される。原料となるペーストには、必要に応じて、酸化物系セラミックを成分とする微小中空球体であるバルーンや、球状アクリル粒子、グラファイト等の造孔剤を添加しても良い。コート層の厚さは、0.1mm~2.0mmが好ましい。
 また、本発明のハニカム構造体100において、接着層150には、コート層120と同じ材料が使用される。ただし、接着層150は、コート層120と異なる材料または配合比であっても良い。
 このようなハニカム構造体100は、例えば、ディーゼルエンジン等から排出される排気ガスの処理装置に適用することができる。
(ハニカム構造体の製作方法)
 次に、本発明のハニカム構造体の製造方法を説明する。
 まず、無機粒子(セリア粒子とゼオライト粒子)および無機バインダを主成分とし、さらに必要に応じて無機繊維を添加した原料ペーストを用いて押出成形等を行い、ハニカムユニット成形体を作製する。
 原料ペーストには、これらの他に有機バインダ、分散媒および成形助剤を成形性にあわせて適宜加えてもよい。有機バインダとしては、特に限定されるものではないが、例えば、メチルセルロース、カルボキシメチルセルロース、ヒドロキシエチルセルロース、ポリエチレングリコール、フェノール樹脂およびエポキシ樹脂などから選ばれる1種以上の有機バインダが挙げられる。有機バインダの配合量は、無機粒子、無機バインダおよび無機繊維の合計100重量部に対して、1~10重量部が好ましい。
 分散媒としては、特に限定されるものではないが、例えば、水、有機溶媒(ベンゼンなど)およびアルコール(メタノールなど)などを挙げることができる。成形助剤としては、特に限定されるものではないが、例えば、エチレングリコール、デキストリン、脂肪酸、脂肪酸石鹸およびポリアルコールなどを挙げることができる。
 原料ペーストは、特に限定されるものではないが、混合・混練することが好ましく、例えば、ミキサーやアトライタなどを用いて混合してもよく、ニーダーなどで十分に混練してもよい。原料ペーストを成型する方法は、特に限定されるものではないが、例えば、押出成形などによってセルを有する形状に成形することが好ましい。
 次に、得られた成形体は、乾燥することが好ましい。乾燥に用いる乾燥機は、特に限定されるものではないが、マイクロ波乾燥機、熱風乾燥機、誘電乾燥機、減圧乾燥機、真空乾燥機および凍結乾燥機などが挙げられる。また、得られた成形体は、脱脂することが好ましい。脱脂する条件は、特に限定されず、成形体に含まれる有機物の種類や量によって適宜選択するが、おおよそ400℃、2時間が好ましい。次に、得られた成形体を、焼成する。焼成条件は、特に限定されるものではないが、600~1200℃が好ましく、600~1000℃がより好ましい。この理由は、焼成温度が600℃未満では無機粒子などの焼結が進行せずハニカムユニットとしての強度が低くなり、1200℃を超えると、無機粒子などの焼結が過剰に進行し、ハニカムユニットの単位体積あたりの比表面積が小さくなるためである。
 次に、得られたハニカムユニットのセル壁に、貴金属触媒が担持される。担持される貴金属触媒は、特に限られず、例えば白金、パラジウム、ロジウム等が使用される。例えば貴金属触媒は、白金イオンを含む硝酸溶液中にハニカムユニットを含浸させることにより、セル壁に担持することができる。
 ハニカムユニットのセル壁に、貴金属触媒を担持することにより、ハニカムユニット中に含まれている無機粒子に、貴金属触媒が付与されることになる。なお、ハニカムユニット中の無機バインダ成分にも、貴金属触媒が付与されることになる。
 次に、ハニカムユニットのセル壁に、予備層がコーティングされる。予備層は、ゼオライトで構成される。予備層は、各セル壁にコーティングすることにより形成される。
 次に、以上の工程で得られたハニカムユニットの側面に、後に接着層となる接着層用ペーストを均一な厚さで塗布した後、この接着層用ペーストを介して、順次他のハニカムユニットを積層する。この工程を繰り返し、所望の寸法の(例えば、ハニカムユニットが縦横4個ずつ配列された)ハニカム構造体を作製する。
 接着層用ペーストとしては、特に限定されるものではないが、例えば、無機バインダと無機粒子を混ぜたものや、無機バインダと無機繊維を混ぜたものや、無機バインダと無機粒子と無機繊維を混ぜたものなどを用いることができる。また、これらにさらに有機バインダを加えてもよい。有機バインダとしては、特に限定されるものではないが、例えば、ポリビニルアルコール、メチルセルロース、エチルセルロースおよびカルボキシメチルセルロースなどから選ばれる1種以上が挙げられる。
 ハニカムユニットを接合させる接着層の厚さは、0.3~2mmが好ましい。接着層の厚さが0.3mm未満では十分な接合強度が得られないおそれがあるためである。また接着層の厚さが2mmを超えると、圧力損失が大きくなることがある。なお、接合させるハニカムユニットの数は、ハニカム構造体の大きさに合わせて適宜選定される。
 次にこのハニカム構造体を加熱して、接着層用ペーストを乾燥、固化させて、接着層を形成させるとともに、ハニカムユニット同士を固着させる。
 次にダイヤモンドカッター等を用いて、ハニカム構造体を、例えば円柱状に切断加工し、必要な外周形状のハニカム構造体を作製する。
 次に、ハニカム構造体の外周面(側面)にコート層用ペーストを塗布後、これを乾燥、固化させて、コート層を形成する。コート層用ペーストは、特に限定されないが、接着層用のペーストと同じものであっても異なるものであっても良い。また、コート層用ペーストは、接着層用のペーストと同じ配合比としてもよく、異なる配合比としても良い。コート層の厚みは、特に限定されるものではない。
 複数のハニカムユニットを接着層によって接合させた後(ただし、コート層を設けた場合は、コート層を形成させた後)に、この組立体(ハニカム構造体)を脱脂することが好ましい。この処理により、接着層用のペーストおよびコート層用ペーストに有機バインダが含まれている場合、これらの有機バインダを除去することができる。脱脂条件は、含まれる有機物の種類や量によって適宜選定されるが、通常の場合、700℃、2時間程度である。
 以上の工程により、図1に示す形状のハニカム構造体を作製することができる。
 以上、図1に示すような複数のハニカムユニットから構成されているハニカム構造体について説明したが、本発明は、図3に示すような一つのハニカムユニットから構成されるハニカム構造体であっても良い。この場合、コート層は、形成されていても、されていなくても良い。
 次に、本発明の実施例について説明する。
 (実施例1)
 まず、セリア粒子(平均粒径2μm)2000重量部、ゼオライト粒子(平均粒径2μm)750重量部、アルミナファイバ(平均繊維径6μm、平均繊維長100μm)345重量部、アルミナゾル(固体濃度20wt%)2200重量部を混合し、得られた混合物に対して、有機バインダとしてメチルセルロース320重量部、可塑剤、界面活性剤および潤滑剤を少量加え、さらに、混合、混練して混合組成物を得た。次に、この混合組成物を用いて、押出成形機により押出成形を行い、生の成形体を得た。
 次に、マイクロ波乾燥機および熱風乾燥機を用いて、生の成形体を十分乾燥させた後、400℃で2時間保持し、脱脂を行った。その後、700℃で2時間保持して焼成を行い、四角柱状の多孔質ハニカムユニット(寸法:縦35mm×横35mm×長さ150mm)を得た。この多孔質ハニカムユニットのセル密度は、93個/cmであり、セル壁厚は、0.2mmであった。
 次に、ダイヤモンドカッターを用いて、四角柱状の多孔質ハニカムユニットを軸方向に沿って切断し、切削加工を行い、円柱状多孔質ハニカムユニット(寸法:直径25mm×長さ60mm)の評価用サンプルを得た。
 次に、得られた円柱状ハニカムユニット(評価用サンプル)を硝酸白金溶液に含浸させた後、このハニカムユニットを600℃で1時間保持し、セル壁に白金を担持した。円柱状ハニカムユニットの単位体積当たりの白金重量は、3g/Lとした。
 次に、得られた円柱状ハニカムユニットを、ゼオライトスラリーを用いてウォッシュコートした後、このハニカムユニットを600℃で1時間保持した。この処理により、セル壁表面に、ゼオライトの予備層をコーティングした。ゼオライトの単位体積当たりのコーティング重量は、5.0g/Lとした。
(実施例2)
 次に、実施例1と同様の方法により、実施例2に係るハニカムユニット(評価用サンプル)を作製した。ただし、実施例2においては、セル壁表面にコーティングするゼオライトの予備層は、10.0g/Lの重量とした。
(実施例3)
 次に、実施例1と同様の方法により、実施例3に係るハニカムユニット(評価用サンプル)を製作した。ただし、実施例3においては、セル壁表面にコーティングするゼオライトの予備層は、15.0g/Lの重量とした。
(実施例4)
 次に、実施例1と同様の方法により、実施例4に係るハニカムユニット(評価用サンプル)を製作した。ただし、実施例4においては、混合組成物に含まれるセリア粒子(平均粒径2μm)を2250重量部とし、ゼオライト粒子(平均粒径2μm)を500重量部として、成形を行った。その他の条件は、実施例1と同様である。
(実施例5)
 次に、実施例4と同様の方法により、実施例5に係るハニカムユニット(評価用サンプル)を製作した。ただし、実施例5においては、セル壁表面にコーティングするゼオライトの予備層は、10.0g/Lの重量とした。
(実施例6)
 次に、実施例4と同様の方法により、実施例6に係るハニカムユニット(評価用サンプル)を製作した。ただし、実施例6においては、セル壁表面にコーティングするゼオライトの予備層は、15.0g/Lの重量とした。
(比較例1)
 次に、実施例1と同様の方法により、比較例1に係るハニカムユニット(評価用サンプル)を製作した。ただし、比較例1においては、混合組成物に含まれるセリア粒子(平均粒径2μm)を2700重量部とし、ゼオライトは添加しなかった。また、セル壁表面にゼオライト予備層は、設置しなかった。
(比較例2)
 次に、実施例1と同様の方法により、比較例2に係るハニカムユニット(評価用サンプル)を製作した。ただし、比較例2においては、混合組成物に含まれるセリア粒子(平均粒径2μm)を2200重量部とし、ゼオライト粒子(平均粒径2μm)を500重量部として、成形を行った。また、セル壁表面にゼオライト予備層は、設置しなかった。
 表1には、各実施例および比較例に係るハニカムユニットの原料(セリアおよびゼオライト)配合量(重量部)、ゼオライト予備層のコーティング量をまとめて示した。

(NOx処理性能の評価)
 上記方法で作製した実施例1~実施例6および比較例1~2に係るハニカムユニット(評価用サンプル)を用いて、NOx処理性能の評価を行った。NOx処理性能の評価は、車両用ディーゼルエンジンのリーンとリッチスパイクのそれぞれの運転条件を模擬した混合ガスをハニカムユニットに流通させ、NOx処理を行い、ハニカム構造体から排出されたガス中に含まれるNO(一酸化窒素)量を測定することにより実施した。
 表2には、リーン運転時のガスとリッチスパイク時のガスのそれぞれの組成を示す。試験の際には、最初にハニカム構造体にリーンガスを55秒間導入し、次にリッチガスを5秒間導入するサイクルを、排出ガス中に含まれるNO濃度がほとんど変化しなくなるまで繰り返した。

 NO濃度の測定には、HORIBA製の装置(MEXA-7100D)を使用した。この装置のNOの検出限界は、0.1ppmである。
 試験温度(ハニカム構造体および模擬ガス温度)は、200℃、300℃または400℃のいずれかとし、試験期間中一定とした。
 NOx処理性能の評価には、NOx浄化率Nを用いた。ここでNOx浄化率Nは、

       ハニカム構造体から排出された排出ガス中のNO濃度)}/
       (ハニカム構造体に導入する前の混合ガス中のNO濃度)×100  (1)
 
により算出した。
 また、NOx処理性能の評価に合わせて、ハニカムユニットから排出されるガス中のアンモニア量を測定した。アンモニア量の測定には、測定限界が0.1ppmのアンモニア検出器(HORIBA製MEXA-1170NX)を使用した。
 結果を前述の表1の右端の欄に示す。これらの結果から、本発明によるハニカムユニット(実施例1~6の評価用サンプル)は、いずれの温度においても、比較例1のハニカムユニット(評価用サンプル)に比べて、高いNOx浄化率を示すことが明らかとなった。また、比較例1および2に係るハニカムユニット(評価用サンプル)では、排出ガス中にアンモニアが検出されたが、実施例1~6に係るハニカムユニット(評価用サンプル)では、排出ガス中にアンモニアは検出されなかった。
 このように、本発明によるハニカム構造体では、NOxの処理性能が向上するとともに、アンモニアの漏洩もなく、良好な特性を示すことが示された。

Claims (11)

  1.  無機粒子と、無機バインダとを含み、長手方向に沿って、一方の端面から他方の端面に延伸する複数のセルがセル壁によって区画された柱状のハニカムユニットからなるハニカム構造体であって、
     前記無機粒子は、第1の材料および第2の材料を含み、
     前記第1の材料は、NOx吸着材料を含み、
     前記第2の材料は、アンモニア吸着材料を含み、
     さらに、前記セル壁には、第3の材料がコーティングされていることを特徴とするハニカム構造体。
  2.  前記第1の材料は、セリアを含み、前記第2の材料および第3の材料は、ゼオライトを含むことを特徴とする請求項1に記載のハニカム構造体。
  3.  前記第1の材料と前記第2の材料の重量の割合は、2:1~10:1の範囲であることを特徴とする請求項1または2に記載のハニカム構造体。
  4.  前記第2の材料と前記第3の材料の重量の割合は、10:1~20:1の範囲であることを特徴とする請求項1乃至3のいずれか一つに記載のハニカム構造体。
  5.  前記第3の材料は、前記第2の材料と等しいことを特徴とする請求項1乃至4のいずれか一つに記載のハニカム構造体。
  6.  前記第2の材料は、Fe、Cu、Ni、Zn、Mn、またはCoでイオン交換されたゼオライトであることを特徴とする請求項1乃至5のいずれか一つに記載のハニカム構造体。
  7.  前記無機バインダは、アルミナゾル、シリカゾル、チタニアゾル、水ガラス、セピオライト、およびアタパルジャイトからなる群から選定された少なくとも一つを含むことを特徴とする請求項1乃至6のいずれか一つに記載のハニカム構造体。
  8.  さらに無機繊維を含むことを特徴とする請求項1乃至7のいずれか一つに記載のハニカム構造体。
  9.  前記無機繊維は、アルミナ、シリカ、炭化珪素、シリカアルミナ、ガラス、チタン酸カリウムおよびホウ酸アルミニウムからなる群から選定された少なくとも一つであることを特徴とする請求項8に記載のハニカム構造体。
  10.  前記無機粒子には、貴金属触媒が付与されていることを特徴とする請求項1乃至9のいずれか一つに記載のハニカム構造体。
  11.  複数の柱状のハニカムユニットと、該ハニカムユニット同士を接合する接着層とを有することを特徴とする請求項1乃至10のいずれか一つに記載のハニカム構造体。
