Description
本発明は、排ガスを処理するハニカム構造体に関する。
自動車排ガスの浄化に関しては、多くの技術が開発されているが、交通量の増大もあって、まだ十分な排ガス対策がとられているとは言い難い。日本国内においても、世界的にも自動車排ガス規制は、さらに強化されていく方向にある。その中でも、ディーゼル排ガス中のNOx規制については、非常に厳しくなってきている。従来は、エンジンの燃焼システムの制御によってNOx低減を図ってきたが、それだけでは対応しきれなくなってきた。このような課題に対応するディーゼルNOx浄化システムとして、アンモニアを還元剤として用いるNOx還元システム(SCRシステムと呼ばれている。)が提案されている。このようなシステムに用いられる触媒担体として、ハニカム構造体が知られている。
このハニカム構造体は、例えば、長手方向に沿って、該ハニカム構造体の一方の端面から他方の端面まで延伸する複数のセル(貫通孔)を有し、これらのセルは、触媒が担持されたセル壁により、相互に区画されている。従って、このようなハニカム構造体に排ガスを流通させた場合、セル壁に担持された触媒によって、排ガスに含まれるNOxが改質されるため、排ガスを処理することができる。
一般に、このようなハニカム構造体のセル壁は、コージェライトで構成され、このセル壁には、触媒として、例えばゼオライト(鉄または銅等でイオン交換されたもの)が担持される。この他、セル壁にゼオライトを使用し、ハニカム構造体を形成することが提案されている(例えば特許文献1)。

このようなハニカム構造体において、ハニカム構造体のハンドリング時(特に運搬、支持の際)に、しばしば外周面に、欠け、クラックまたは陥没等が生じる場合がある。特に、体積が大きなハニカム構造体では、支点および力点に応力が局部的に集中しやすくなるため、そのような欠け等がより顕著に生じるという問題がある。
本発明は、このような問題に鑑みなされたものであり、外周面に欠け、クラックまたは陥没等が生じにくいハニカム構造体を提供することを目的とする。

図2に示すように、ハニカムユニット130は、該ハニカムユニットの長手方向(Z方向)に沿って一端から他端まで延伸し、両端面110、115で開口された複数のセル(貫通孔)121と、該セルを区画するセル壁123とを有する。なお、ハニカムユニット130は、SCRシステムとしてNOx浄化反応に寄与するゼオライトを含む。従って、本発明によるハニカム構造体を、NOx浄化用の触媒担体として使用する場合、セル壁に、必ずしも貴金属触媒を設置する必要はない。ただし、セル壁には、さらに貴金属触媒を設置しても良い。
図2に示すように、ハニカムユニット130は、該ハニカムユニットの長手方向(Z方向)に沿って一端から他端まで延伸し、両端面110、115で開口された複数のセル(貫通孔)121と、該セルを区画するセル壁123とを有する。なお、ハニカムユニット130は、SCRシステムとしてNOx浄化反応に寄与するゼオライトを含む。従って、本発明によるハニカム構造体を、NOx浄化用の触媒担体として使用する場合、セル壁に、必ずしも貴金属触媒を設置する必要はない。ただし、セル壁には、さらに貴金属触媒を設置しても良い。
このように構成されたハニカム構造体100は、例えば、尿素タンクを有する尿素SCRシステムの触媒担体として使用される。この尿素SCRシステムに、排ガスが流通されると、尿素タンクに収容されている尿素が排ガス中の水と反応して、アンモニアが生じる。

その後、浄化された排ガスは、ハニカム構造体100の他方の端面(例えば端面115)から排出される。このように、ハニカム構造体100内に排ガスを流通させることにより、排ガス中のNOxを処理することができる。また、ここでは、尿素水を加水分解して、NH3を供給する方法を示したが、その他の方法でNH3を供給しても良い。

その後、浄化された排ガスは、ハニカム構造体100の他方の端面(例えば端面115)から排出される。このように、ハニカム構造体100内に排ガスを流通させることにより、排ガス中のNOxを処理することができる。また、ここでは、尿素水を加水分解して、NH3を供給する方法を示したが、その他の方法でNH3を供給しても良い。
ところで、ゼオライトを含むハニカムユニット130は、B軸圧縮強度が低いという特徴を有する。「B軸圧縮強度」とは、ハニカムユニットの長手方向に対して垂直な方向(図2のY方向)からの圧縮応力に対する、ハニカムユニットの強度である。通常、ゼオライトを含むハニカムユニットのB軸圧縮強度は、低いものである。
従って、そのようなハニカムユニットを有するハニカム構造体では、ハニカム構造体のハンドリング時(特に運搬、支持の際)に、しばしば外周面に、欠け、クラックまたは陥没等が生じる場合がある。特に、体積が大きなハニカム構造体では、支点部や力点部により大きな応力が局部的に集中しやすくなるため、そのような欠け等がより顕著に生じるという問題がある。
これに対して、本発明では、ハニカム構造体の体積Vに対して、該ハニカム構造体の「外周壁の厚さ」が最適化されていることに特徴がある。すなわち本発明では、ハニカム構造体の体積をV(単位L(リットル))としたとき、ハニカム構造体の「外周壁の厚さ」T(単位mm)は、

ここで、ハニカム構造体の「外周壁の厚さT」は、図1Aのような外周コート層を有さないハニカム構造体の場合、最外周側のセル壁の厚さを意味する(図1B参照)。また、図1Cのようなハニカム構造体の外周部に、外周コート層を有するハニカム構造体の場合、「外周壁の厚さT」は、外周コート層の厚さと、外周側のセル壁の厚さを足した値(総和)を意味する。図1Dのような外周側のセル壁がなく、外周コート層が形成されている場合、「外周壁の厚さT」は、外周コート層の厚さを意味する。この場合、外周セル壁の凹凸部に外周コート層が充填された形状となっているため、外周セル壁の凸部を結んだ仮想線と、外周コート層表面までの距離を「外周壁の厚さT」とする。すなわち、ハニカム構造体の最外周壁を切削加工によって除去した場合は、最外周にあるセル壁の先端から外周コート層の表面までの厚さを「外周壁の厚さT」とする。
ハニカム構造体の体積Vと、外周壁の厚さTの関係をこのように調整することにより、本発明では、ハニカムユニットのB軸圧縮強度が低くても、外周面に欠け、クラックまたは陥没等が生じにくい、所望の体積のハニカム構造体を提供することができる。
さらに、前記外周壁の厚さT(mm)は、

図1Aのような、単一のハニカムユニット130により構成されるハニカム構造体を例に説明した。しかしながら、本発明は、複数のハニカムユニットが接着層により接合されて構成されるハニカム構造体に適用することも可能である。
図3Aには、そのようなハニカム構造体200の斜視図を示す。また、図4には、ハニカム構造体200を構成するハニカムユニット230の斜視図を示す。
図3Aに示すように、ハニカム構造体200は、前述のハニカム構造体100と同様、2つの端面110および115と、両者の間の外周面217とを有する。ハニカム構造体200は、例えば、図4に示す柱状のハニカムユニット230を、接着層250を介して複数個(図3の例では、縦横4列ずつ16個)接合させた後、外周側を所定の形状(図3の例では、円柱状)に沿って切削加工することにより構成される。また、複数の異なる形状の外周側にセル壁が存在するハニカムユニットを作製して、接着層を介して接合し、所定形状としても良い。この場合、切削加工を省略することができる。
図4に示すように、ハニカムユニット230は、該ハニカムユニットの長手方向に沿って一端から他端まで延伸し、両端面で開口された複数のセル(貫通孔)121と、該セルを区画するセル壁123とを有する。
なお、図3Aの例では、ハニカム構造体200の外周面217に、コート層220が設置されているが、この外周コート層220は、設置しても、設置しなくても良い。
このようなハニカム構造体200においても、該ハニカム構造体の体積Vと、ハニカム構造体の「外周壁の厚さ」T(すなわち、外周コート層の厚さ)との関係を、式(3)を満たすように調整することにより、外周面に欠け等が生じにくい、所望の体積のハニカム構造体とすることができる。
ここで、ハニカムユニット130は、ゼオライトに加えて無機バインダを含む。さらに、ハニカムユニット130は、ゼオライト以外の無機粒子および/または無機繊維を含んでいても良い。
ゼオライトは、例えば、β型ゼオライト、Y型ゼオライト、フェリエライト、ZSM-5型ゼオライト、モルデナイト、フォージサイト、ゼオライトA、またはゼオライトLであることが好ましい。あるいは、ゼオライトは、Fe、Cu、Ni、Co、Zn、またはMnでイオン交換されたものであっても良い。
無機バインダとしては、無機ゾルや粘土系バインダ等を用いることができ、上記無機ゾルの具体例としては、例えば、アルミナゾル、シリカゾル、チタニアゾル、水ガラス等が挙げられる。また、粘土系バインダとしては、例えば、白土、カオリン、モンモリロナイト、セピオライト、アタパルジャイト等の複鎖構造型粘土等が挙げられる。これらは単独で用いても良く、2種以上を併用してもよい。
これらの中では、アルミナゾル、シリカゾル、チタニアゾル、水ガラス、セピオライトおよびアタパルジャイトからなる群から選択された少なくとも1種が望ましい。
ゼオライト以外の無機粒子としては、アルミナ、シリカ、ジルコニア、チタニア、セリア、ムライト、ゼオライト等が望ましい。これらの粒子は、単独で用いてもよく、2種以上併用してもよい。また、これらの中では、アルミナ、ジルコニアが特に望ましい。
また、ハニカムユニットに無機繊維を加える場合、無機繊維の材料としては、アルミナ、シリカ、炭化珪素、シリカアルミナ、ガラス、チタン酸カリウムまたはホウ酸アルミニウム等が望ましい。これらは、単独で用いてもよく、2種以上を併用してもよい。上記材料の中では、アルミナが望ましい。また、ウィスカは、無機繊維に含まれることとする。
ハニカムユニットに含まれる無機粒子(ゼオライトおよびゼオライト以外の無機粒子)の量について、望ましい下限は30重量%であり、より望ましい下限は40重量%であり、さらに望ましい下限は50重量%である。一方、望ましい上限は90重量%であり、より望ましい上限は80重量%であり、さらに望ましい上限は75重量%である。無機粒子(ゼオライトおよびゼオライト以外の無機粒子)の含有量が30重量%未満では、浄化に寄与するゼオライトの量が相対的に少なくなる。一方、90重量%を超えると、ハニカムユニットの強度が低下する可能性がある。
無機バインダは、固形分として、5重量%以上含まれることが好ましく、10重量%以上含まれることがより好ましく、15重量%以上含まれることがさらに好ましい。一方、無機バインダの含有量は、固形分として、50重量%以下であることが好ましく、40重量%以下であることがより好ましく、35重量%以下であることがさらに好ましい。無機バインダの量が5重量%未満では、製造したハニカムユニットの強度が低くなることがある。一方、無機バインダの量が50重量%を超えると、原料組成物の成型性が悪くなることがある。
ハニカムユニットに無機繊維が含まれる場合、無機繊維の合計量について、望ましい下限は3重量%であり、より望ましい下限は5重量%であり、さらに望ましい下限は8重量%である。一方、望ましい上限は50重量%であり、より望ましい上限は40重量%であり、さらに望ましい上限は30重量%である。無機繊維の含有量が3重量%未満ではハニカムユニットの強度向上の寄与が小さくなり、50重量%を超えるとNOxの浄化に寄与するゼオライトの量が相対的に少なくなる。
前述のハニカムユニットの長手方向に対して垂直な断面の形状は、特に限定されるものではなく、いかなる形状であっても良い。ハニカムユニットの形状は、正方形、長方形、六角形、扇形などであっても良い。
また、ハニカムユニットのセルの長手方向に対して垂直な断面の形状は、特に限られず、正方形以外に、例えば三角形、多角形としても良い。
ハニカムユニットのセル密度は、15.5~186個/cm2(100~1200cpsi)の範囲であることが好ましく、46.5~170個/cm2(300~1100cpsi)の範囲であることがより好ましく、62.0~155個/cm2(400~1000cpsi)の範囲であることがさらに好ましい。
本発明のハニカム構造体の形状は、いかなる形状であっても良い。例えば、ハニカム構造体の形状は、図1Aに示すような円柱の他、楕円柱、四角柱、多角柱等であっても良い。
ハニカム構造体が外周コート層を有する場合、外周コート層は、ハニカムユニットを構成する前述のような材料と同様の無機粒子、無機バインダおよび無機繊維を含み、さらに有機バインダを含むペーストを原料として形成される。原料となるペーストには、必要に応じて、酸化物系セラミックを成分とする微小中空球体であるバルーンや、球状アクリル粒子、グラファイト等の造孔剤を添加しても良い。
なお、以上の記載では、ゼオライトを含むハニカムユニットを例に、本発明の特徴を説明した。しかしながら、本発明は、そのようなハニカムユニットを有するハニカム構造体に限られるものではない。例えば、本発明は、B軸圧縮強度が低い、ゼオライトを含まないハニカムユニットで構成されたハニカム構造体にも適用することができる。
(ハニカム構造体の製作方法)
次に、本発明のハニカム構造体の製造方法の一例を説明する。なお、ここでは、図1Aに示すハニカム構造体100に比べて製造工程がより複雑な、前述の図3Aのような、複数のハニカムユニットから構成されるハニカム構造体200の製造方法を例に説明する。ただし、図1Aに示すハニカム構造体100についても、接着層による接合工程を除き、ほぼ同様の方法で製作することができることは、当業者には明らかである。
(ハニカム構造体の製作方法)
次に、本発明のハニカム構造体の製造方法の一例を説明する。なお、ここでは、図1Aに示すハニカム構造体100に比べて製造工程がより複雑な、前述の図3Aのような、複数のハニカムユニットから構成されるハニカム構造体200の製造方法を例に説明する。ただし、図1Aに示すハニカム構造体100についても、接着層による接合工程を除き、ほぼ同様の方法で製作することができることは、当業者には明らかである。
まず、無機粒子、無機バインダを主成分とし、さらに必要に応じて無機繊維を添加した原料ペーストを用いて押出成形等を行い、ハニカムユニット成形体を作製する。
原料ペーストには、これらの他に有機バインダ、分散媒および成形助剤を成形性にあわせて適宜加えてもよい。有機バインダとしては、特に限定されるものではないが、例えば、メチルセルロース、カルボキシメチルセルロース、ヒドロキシエチルセルロース、ポリエチレングリコール、フェノール樹脂およびエポキシ樹脂等から選ばれる1種以上の有機バインダが挙げられる。有機バインダの配合量は、無機粒子、無機バインダおよび無機繊維の合計100重量部に対して、1~10重量部が好ましい。
分散媒としては、特に限定されるものではないが、例えば、水、有機溶媒(ベンゼンなど)およびアルコール(メタノールなど)などを挙げることができる。成形助剤としては、特に限定されるものではないが、例えば、エチレングリコール、デキストリン、脂肪酸、脂肪酸石鹸およびポリアルコール等を挙げることができる。
原料ペーストは、特に限定されるものではないが、混合・混練することが好ましく、例えば、ミキサーやアトライタなどを用いて混合してもよく、ニーダーなどで十分に混練してもよい。原料ペーストを成形する方法は、特に限定されるものではないが、例えば、押出成形などによってセルを有する形状に成形することが好ましい。
次に、得られた成形体は、乾燥することが好ましい。乾燥に用いる乾燥機は、特に限定されるものではないが、マイクロ波乾燥機、熱風乾燥機、誘電乾燥機、減圧乾燥機、真空乾燥機および凍結乾燥機などが挙げられる。また、得られた成形体は、脱脂することが好ましい。脱脂する条件は、特に限定されず、成形体に含まれる有機物の種類や量によって適宜選択するが、おおよそ400℃、2時間が好ましい。更に、得られた成形体は、焼成することが好ましい。焼成条件としては、特に限定されるものではないが、600~1200℃が好ましく、600~1000℃がより好ましい。この理由は、焼成温度が600℃未満では焼結が進行せずハニカムユニットとしての強度が低くなり、1200℃を超えると、焼結が過剰に進行し、ゼオライトを含む場合は、ゼオライトの反応サイトが減少してしまい、ゼオライト以外の無機粒子を含む場合は、比表面積が小さくなるためである。
次に、以上の工程で得られたハニカムユニットの側面に、後に接着層となる接着層用ペーストを均一な厚さで塗布した後、この接着層用ペーストを介して、順次他のハニカムユニットを積層する。この工程を繰り返し、所望の寸法の(例えば、ハニカムユニットが縦横4個ずつ配列された)ハニカム構造体を製作する。
接着層用ペーストとしては、特に限定されるものではないが、例えば、無機粒子と無機バインダを混ぜたものや、無機バインダと無機繊維を混ぜたものや、無機粒子と無機バインダと無機繊維を混ぜたものなどを用いることができる。また、これらにさらに有機バインダを加えてもよい。
無機粒子、無機バインダおよび無機繊維としては、前述のようなハニカムユニットを構成する材料と同様のものを使用することができる。また、有機バインダとしては、特に限定されるものではないが、例えば、ポリビニルアルコール、メチルセルロース、エチルセルロースおよびカルボキシメチルセルロースなどから選ばれる1種以上が挙げられる。有機バインダの中では、カルボキシルメチルセルロースが望ましい。
接着層の厚さは、0.3~2mmの範囲であることが好ましい。接着層の厚さが0.3mm未満では十分な接合強度が得られないことがある。また接着層の厚さが2mmを超えると、圧力損失が大きくなることがある。なお、接合させるハニカムユニットの数は、ハニカム構造体の大きさに合わせて適宜選定される。
次にこのハニカム構造体を加熱して、接着層用ペーストを乾燥、固化させて、接着層を形成させるとともに、ハニカムユニット同士を固着させる。
次にダイヤモンドカッター等を用いて、ハニカム構造体を、例えば円柱状に切削加工し、必要な外周形状のハニカム構造体を製作する。
次に、ハニカム構造体の外周面にコート層用ペーストを塗布後、これを乾燥、固化させて、外周コート層を形成する。
図3Aのようなハニカムユニットの外周側のセル壁がなく、外周コート層が形成されているハニカム構造体の「外周壁の厚さT」は、図3Bに示すように、最外周にあるセル壁の先端から外周コート層の表面までの厚さとする。
なお、複数のハニカムユニットを接着層によって接合させた後(ただし、外周コート層を設けた場合は、外周コート層を形成させた後)に、このハニカム構造体を脱脂することが好ましい。この処理により、接着層用のペーストおよびコート層用ペーストに有機バインダが含まれている場合、これらの有機バインダを脱脂除去することができる。脱脂条件は、含まれる有機物の種類や量によって適宜選定されるが、通常の場合、700℃、2時間程度である。
以上の工程により、図3Aに示すハニカム構造体を製作することができる。
以下、実施例により本発明を詳しく説明する。
(実施例1)
まず、Feゼオライト粒子(粒子径2μm)2250重量部、アルミナ粒子(粒子径2μm)550重量部、アルミナゾル2600重量部、アルミナ繊維(繊維長100μm、繊維径6μm)780重量部、メチルセルロース410重量部を混合した。次に、これに可塑剤および潤滑剤(ユニルーブ)を混合、混練して混合組成物を得た。Feゼオライト粒子は、ゼオライト重量に対して3wt%の分がFeでイオン交換されたものである。なお、Feゼオライト粒子は、βゼオライト粒子を硝酸鉄アンモニウム溶液に含浸させ、Feイオン交換を行ったものである。硝酸鉄アンモニウム溶液の濃度は、ゼオライトが3wt%の鉄を含むように調整したものを用いた。イオン交換量は、装置ICPS-8100(島津製作所)を用いて、IPC発光分析により求めた。
(実施例1)
まず、Feゼオライト粒子(粒子径2μm)2250重量部、アルミナ粒子(粒子径2μm)550重量部、アルミナゾル2600重量部、アルミナ繊維(繊維長100μm、繊維径6μm)780重量部、メチルセルロース410重量部を混合した。次に、これに可塑剤および潤滑剤(ユニルーブ)を混合、混練して混合組成物を得た。Feゼオライト粒子は、ゼオライト重量に対して3wt%の分がFeでイオン交換されたものである。なお、Feゼオライト粒子は、βゼオライト粒子を硝酸鉄アンモニウム溶液に含浸させ、Feイオン交換を行ったものである。硝酸鉄アンモニウム溶液の濃度は、ゼオライトが3wt%の鉄を含むように調整したものを用いた。イオン交換量は、装置ICPS-8100(島津製作所)を用いて、IPC発光分析により求めた。
次に、マイクロ波乾燥機および熱風乾燥機を用いてこれらの成形体を十分乾燥させ、400℃で5時間保持して脱脂した。その後、700℃で5時間保持して焼成を行い、図1Aに示す形態の実施例1に係るハニカム構造体(外径92mm×全長150mm、体積1.0L)を作製した。このハニカム構造体の外周壁の厚さT(外周セル壁の厚さ)は、0.25mmであった。ハニカムユニットのセル壁の厚さは、0.25mm、セル密度は、78個/cm2、気孔率は、30%であり、ハニカムユニット内部の開口率は60%であった。なお実施例1のハニカム構造体は、外周加工を行っていない。
(実施例2~21)
実施例1の場合と同様の方法により、実施例2~21に係るハニカム構造体を作製した。ただし、これらのハニカム構造体では、表1に示すように、体積、外径、全長、および外周壁の厚さTを様々な値に変化させた。
(実施例22)
外周加工を行った以外は、実施例1と同様の方法により、実施例22に係るハニカム構造体を作製した。表1には、実施例22に係るハニカム構造体の体積、外径、全長および外周壁の厚さTの値を示す。
(比較例1)
外周加工を行った以外は、実施例1と同様の方法により、比較例1に係るハニカム構造体を作製した。表1には、比較例1に係るハニカム構造体の体積、外径、全長および外周壁の厚さTの値を示す。
(比較例2~7)
実施例1の場合と同様の方法により、比較例2~7に係るハニカム構造体を作製した。ただし、これらのハニカム構造体では、表1に示すように、体積、外径、全長、および外周壁の厚さTを様々な値に変化させた。
(実施例2~21)
実施例1の場合と同様の方法により、実施例2~21に係るハニカム構造体を作製した。ただし、これらのハニカム構造体では、表1に示すように、体積、外径、全長、および外周壁の厚さTを様々な値に変化させた。
(実施例22)
外周加工を行った以外は、実施例1と同様の方法により、実施例22に係るハニカム構造体を作製した。表1には、実施例22に係るハニカム構造体の体積、外径、全長および外周壁の厚さTの値を示す。
(比較例1)
外周加工を行った以外は、実施例1と同様の方法により、比較例1に係るハニカム構造体を作製した。表1には、比較例1に係るハニカム構造体の体積、外径、全長および外周壁の厚さTの値を示す。
(比較例2~7)
実施例1の場合と同様の方法により、比較例2~7に係るハニカム構造体を作製した。ただし、これらのハニカム構造体では、表1に示すように、体積、外径、全長、および外周壁の厚さTを様々な値に変化させた。
(チッピング試験)
実施例および比較例の各ハニカム構造体を用いて、チッピング試験を行った。チッピング試験は、パイプで構成された傾斜経路に沿って鉄球を転がし、この鉄球を、傾斜経路の最下部に設置されたハニカム構造体の一方の端面に衝突させることにより行った。鉄球には、直径が1.0cmの炭素鋼球を使用し、鉄球の重量は、4.1gとした。水平方向に対する傾斜経路の傾斜角度は、20゜とし、鉄球の傾斜経路に沿った移動距離は、20cmとした。
試験後に、ハニカム構造体の衝突端面に異常が生じているかどうかを目視により確認した。
各ハニカム構造体におけるチッピング試験結果を表1に示す。なお、チッピング試験は、各実施例および比較例において、サンプル数10個で行い、1つ以上の欠けが生じた場合を×とし、全ての試験において欠けが全く生じなかった場合を○とした。この結果から、実施例1~22では、良好な耐チッピング性が得られている。特に、実施例1~22と、比較例1~7との比較から、ハニカム構造体の体積Vと外周壁の厚さTが、0.42V-0.25(mm)<Tの関係を満たすときに、耐チッピング性が有意に向上することがわかる。
(圧力損失評価)
実施例および比較例の各ハニカム構造体を用いて、圧力損失の評価を行った。圧力損失の評価は、以下のようにして実施した。

各ハニカム構造体にアルミナマット(保持シール材)を巻回した後、これを金属ケーシング内に装着した。この金属ケーシングを排気管に配置した。次に、排気管の片側から排気管内に送風機を用いて模擬ガスを流通させ、ハニカム構造体の一方の端面に模擬ガス流入させた。この状態で、ハニカム構造体の両方の端面の圧力差を圧力計で測定した。
圧力測定は、排ガスの導入を開始してから、5分後に実施した。
送風機では、それぞれSV=17000とした。模擬ガスには、表2に示す組成のガスを用いた。
なお、圧力損失は、全長と外径が等しい実施例および比較例を比較し(実施例1、2、15、22と比較例1;実施例3、4、16と比較例2;実施例5、6、17と比較例3;実施例7、8、18と比較例4;実施例9、10、19と比較例5;実施例11、12、20と比較例6;実施例13、14、21と比較例7)、それぞれの組(合計7組)で、実施例1、3、5、7、9、11、13を基準として、5%以上圧力損失が高くなったものを圧力損失の高いハニカム構造体とした。
この結果から、実施例1~14および22では、圧力損失が小さいことがわかる。特に、実施例1~14と、実施例15~21との比較から、ハニカム構造体の体積Vと外周壁の厚さTが、T<0.42V+1.1(mm)の関係を満たすときに、圧力損失が有意に小さくなることがわかる。
図5には、実施例1~14および22(チッピングの発生がなく、圧力損失の低いハニカム構造体:◎マーク)、実施例15~21(チッピングの発生がなく、圧力損失の高いハニカム構造体:○マーク)、比較例1~7(チッピングが発生し、圧力損失が高いハニカム構造体:●マーク)に係るハニカム構造体の体積Vと外周壁の厚さTの関係を示す。図5において、線L1は、T=0.42V-0.25の関係を示す直線であり、線L2は、T=0.42V+1.1の関係を示す直線である。この図5から、ハニカム構造体の体積Vと外周厚さTが、前述の式(3)を満たすときに、良好な耐チッピング性を備え、さらに式(4)を満たすときに、圧力損失の小さなハニカム構造体が得られることがわかる。
Claims (15)
- 無機粒子および無機バインダを含み、長手方向に沿って延伸する複数のセルがセル壁により区画されたハニカムユニットを有するハニカム構造体であって、
当該ハニカム構造体は、一方の端面から他方の端面をつなぐ外周面に外周壁を有し、
前記ハニカムユニットのB軸圧縮強度は、1.0MPa以下であり、
当該ハニカム構造体の体積をV(リットル)としたとき、当該ハニカム構造体の外周壁の厚さT(mm)は、
0.42V-0.25(mm)<T
(ただし、1.0(リットル)≦V≦10(リットル))
の範囲にあることを特徴とするハニカム構造体。 - 前記外周壁の厚さT(mm)は、
T<0.42V+1.1(mm)
(ただし、1.0(リットル)≦V≦10(リットル))
の範囲にあることを特徴とする請求項1に記載のハニカム構造体。 - さらに、前記外周面上に形成された外周コート層を有することを特徴とする請求項1または2に記載のハニカム構造体。
- 前記無機粒子は、ゼオライト、アルミナ、シリカ、チタニア、ジルコニア、またはセリアを含むことを特徴とする請求項1乃至3のいずれか一つに記載のハニカム構造体。
- 前記ゼオライトは、β型ゼオライト、Y型ゼオライト、フェリエライト、ZSM-5型ゼオライト、モルデナイト、フォージサイト、ゼオライトA、またはゼオライトLであることを特徴とする請求項4に記載のハニカム構造体。
- 前記ゼオライトは、シリカに対するアルミナの重量比が30~50wt%の範囲であることを特徴とする請求項4または5に記載のハニカム構造体。
- 前記ゼオライトは、Fe、Cu、Ni、Co、Zn、Mn、Ti、AgまたはVでイオン交換されていることを特徴とする請求項4乃至6に記載のハニカム構造体。
- 前記無機バインダは、アルミナゾル、シリカゾル、チタニアゾル、水ガラス、セピオライト、およびアタパルジャイトの群から選定された少なくとも一つの材料を含むことを特徴とする請求項1乃至7のいずれか一つに記載のハニカム構造体。
- 前記ハニカムユニットは、さらに無機繊維を含むことを特徴とする請求項1乃至8のいずれか一つに記載のハニカム構造体。
- 前記無機繊維は、アルミナ、シリカ、炭化珪素、シリカアルミナ、ガラス、チタン酸カリウムおよびホウ酸アルミニウムの群から選定された少なくとも一つであることを特徴とする請求項9に記載のハニカム構造体。
- 前記ハニカムユニットの気孔率は、25~40%であることを特徴とする請求項1乃至10のいずれか一つに記載のハニカム構造体。
- 前記外周コート層は、ゼオライトを含むことを特徴とする請求項2に記載のハニカム構造体。
- 前記ゼオライトは、β型ゼオライト、Y型ゼオライト、フェリエライト、ZSM-5型ゼオライト、モルデナイト、フォージサイト、ゼオライトA、またはゼオライトLであることを特徴とする請求項12に記載のハニカム構造体。
- 前記ゼオライトは、シリカに対するアルミナの重量比が30~50wt%の範囲であることを特徴とする請求項12または13に記載のハニカム構造体。
- 当該ハニカム構造体は、複数の前記ハニカムユニットを接着層を介して接合することにより構成されることを特徴とする請求項1乃至14のいずれか一つに記載のハニカム構造体。
