Abstract
[課題] 自動車の制動装置のディスクブレーキパッド、ブレーキシューに使用される摩擦材に関し、充分で安定した制動力と充分な機械的強度を有する摩擦材を提供すること。 [解決手段] 金属単体および合金を含まない摩擦材において、前記摩擦材が、平均粒径10~50μmの板状チタン酸塩と、含水珪酸マグネシウムとを合計で摩擦材全量に対し20~30体積%含有し、かつ、前記板状チタン酸塩と前記含水珪酸マグネシウムの体積比が12:1~5:1であること。 また、前記板状チタン酸塩の平均粒径が20~40μmであること、前記板状チタン酸塩が、6チタン酸カリウムであることが好ましい。
Description
本発明は、自動車等のディスクブレーキパッド、ブレーキシューに使用される摩擦材に関する。
従来、自動車の制動装置として、ディスクブレーキ、ドラムブレーキが使用されており、その摩擦部材として、鋼鉄等の金属製のベース部材に摩擦材が貼り付けられたディスクブレーキパッド、ブレーキシューが使用されている。
摩擦材は、繊維基材がスチール繊維であるセミメタリック材、繊維基材の一部にスチール繊維を含むロースチール材、繊維基材として鉄系繊維を含まないNAO(Non-Asbestos-Organic)材の3種に分類されており、ブレーキノイズの発生が少ない摩擦材が求められている近年においては、スチール繊維やステンレス繊維などの鉄系金属繊維を含まず、非鉄金属繊維、有機繊維、無機繊維などの繊維基材と、熱硬化性樹脂などの結合材と、有機充填材、無機充填材、無機研削材、潤滑剤、金属粒子などの摩擦調整材とから成る、NAO材の摩擦材を使用した摩擦部材が広く使用されるようになってきている。
NAO材の摩擦材には、制動力を得るために、アルミニウム、銅、亜鉛、錫等の非鉄金属の繊維や粒子、青銅、真鍮等の非鉄合金の繊維や粒子が多用されている。
特開2001-107026号公報(特許文献1)には、全組成物中に長さが1~10mmの亜鉛繊維を1~10重量%含有してなる摩擦材組成物及び上記の摩擦材組成物を加熱加圧成形してなる摩擦材が、特開2002-97455号公報(特許文献2)には、全組成物中に長さが0.5~10mmのリン青銅繊維を1~20重量%含有してなる摩擦材組成物及びこの摩擦材組成物を加熱加圧成形してなる摩擦材が、特開2010-285558(特許文献3)には、繊維基材、摩擦調整材、銅等の重金属材料を少なくとも含む摩擦材であって、ヒドロキシアパタイトの少なくとも1種と、1~10体積%のゼオライトを配合した摩擦材が開示されている。
これら非鉄金属の繊維や粒子、非鉄合金の繊維や粒子を含む摩擦材は、ディスクロータやブレーキドラム等の相手部材と摺動すると、相手部材の摺動面に非鉄金属、非鉄合金の薄い移着被膜(トランスファーフィルム)を形成させる。そして、その移着被膜と摩擦材の摺動面に存在する非鉄金属、非鉄金属の成分とが凝着摩擦を起こすことにより制動力を得ることができるのである。
しかし、非鉄金属や非鉄合金による凝着摩擦は温度依存性が高く、摩擦材が使用される温度領域によっては摩擦係数が低下し、制動力が不安定になりやすいという問題がある。また、相手部材の摩耗粉が摩擦材に付着するメタルキャッチを起こしやすくなるため、スコーリングを発生させるという問題もある。
さらに、近年においては環境への配慮から、銅や鉛等の重金属を含有しない摩擦材が望まれるようになってきている。
一方で、鉄系、非鉄系を問わず、金属や合金の繊維は摩擦材の機械的強度を確保するための繊維基材として使用されており、これらを使用しないと充分な機械的強度を得られないという問題もある。
本発明は上記事情に鑑みなされたもので、自動車の制動装置のブレーキパッド、ブレーキシューに使用される摩擦材に関し、充分で安定した制動力と充分な機械的強度を有する摩擦材を提供することを課題とする。
金属や合金の繊維を含まない摩擦材において充分な機械的強度を得るため、補強効果のある無機充填材として使用されている板状チタン酸塩の比較的多量の添加を試みた。
しかし、板状チタン酸塩を多量に添加すると、摩擦材と相手部材の摺動時に相手部材の摺動面に形成される板状チタン酸塩の移着被膜が厚くなりすぎ、その結果、摩擦係数が低下し、充分な制動力を得られなくなるという問題が生じる。

通常、移着被膜を適度な厚さに調整するには、移着被膜を研削する研削材を増量させたり、より硬い研削材を添加するという手法が用いられるが、このような手法ではブレーキノイズが発生しやすくなるという問題が生じる。
本発明者らは、板状チタン酸塩の移着被膜を適度な厚さに調整するには、研削材の添加量や種類を検討するよりも、板状チタン酸塩の移着被膜の強度を低下させることが効果的であるとの考えに基づき鋭意検討した結果、板状チタン酸塩と含水珪酸マグネシウムを併用することにより、板状チタン酸塩単独の移着被膜よりも強度の低い、板状チタン酸塩と含水珪酸マグネシウムの複合移着被膜を形成させることができ、研削材を増量させたり、より硬い研削材を添加しなくても移着被膜を適度な厚さに制御できることを知見し、本発明を完成させるに至った。
本発明は、鉄系金属はもとより、非鉄金属や非鉄合金を含まない、即ち、金属単体、合金を含まない摩擦材において、特定の平均粒径を有する板状チタン酸塩と、含水珪酸マグネシウムとを含有し、かつ前記板状チタン酸塩と、含水珪酸マグネシウムを特定の比率で含有してなる摩擦材であって、以下の技術を基礎とするものである。
(1)金属単体および合金を含まない摩擦材において、前記摩擦材が、平均粒径10~50μmの板状チタン酸塩と、含水珪酸マグネシウムとを合計で摩擦材全量に対し20~30体積%含有し、かつ、前記板状チタン酸塩と前記含水珪酸マグネシウムの体積比が12:1~5:1であることを特徴とする摩擦材。
(2)前記板状チタン酸塩の平均粒径が20~40μmであることを特徴とする上記(1)記載の摩擦材。
(3)前記板状チタン酸塩が、6チタン酸カリウムであることを特徴とする上記(1)または(2)記載の摩擦材。
本発明によれば、充分で安定した制動力と充分な機械的強度を有する摩擦材を提供することができる。
本発明においては、平均粒径10~50μmの板状チタン酸塩と、含水珪酸マグネシウムとを合計で摩擦材全量に対し20~30体積%、且つ、前記板状チタン酸塩と前記含水珪酸マグネシウムの体積比が12:1~5:1となるように摩擦材に配合する。
この範囲から外れると、摩擦材の充分な機械的強度が得られず、耐摩耗性が悪くなったり、相手部材の摺動面に形成される移着被膜の強度が大きすぎることにより、移着被膜が厚くなりすぎて摩擦係数が低下し、充分な制動力を得られなくなったり、移着被膜の強度が小さすぎて移着被膜が形成されず摩擦係数が低下し、充分な制動力が得られなくなるという問題が生じる。
前記板状チタン酸塩は、平均粒径が20~40μmの大きさのものを使用すると、制動力と機械的強度のバランスがより良好となり、好ましい。また、板状チタン酸塩として、6チタン酸カリウム、8チタン酸カリウム、チタン酸リチウムカリウム、チタン酸マグネシウムカリウム等を挙げることができるが、耐熱性の高い6チタン酸カリウムを使用すると、耐摩耗性が良好となるので、より好ましい。
なお、本発明において平均粒径は、レーザー回折粒度分布法により測定した50%粒径の数値を用いた。

また、本発明の摩擦材は、上記の板状のチタン酸塩、含水珪酸マグネシウムの他に、通常摩擦材に使用される有機繊維と、無機繊維などの繊維基材、熱硬化性樹脂などの結合材と、有機充填材、無機充填材、潤滑剤などの摩擦調整材とを含んでなる。
繊維基材としては、アラミド繊維、アクリル繊維等の有機繊維、カーボン繊維、セラミック繊維、ロックウール等の無機繊維が挙げられ、単独又は2種以上を組み合わせて使用することができる。繊維基材の含有量は、充分な機械強度を確保するため、摩擦材全量に対し5~60体積%とすることが好ましく、10~50体積%とすることがより好ましい。
結合材としては、フェノール樹脂、エポキシ樹脂などの熱硬化性樹脂、これらの熱硬化性樹脂をカシューオイル、シリコーンオイル、各種エラストマー等で変性した樹脂、これらの熱硬化性樹脂に各種エラストマー、フッ素ポリマー等を分散させた樹脂等が挙げられ、これらは、単独で又は2種以上を組み合わせて使用することができる。
結合材の含有量は、充分な機械的強度、耐摩耗性を確保するため、摩擦材全量に対し、10~30体積%とすることが好ましく、12~25体積%とすることがより好ましい。
摩擦調整材としては、カシューダスト、ゴムダスト(タイヤトレッドゴムの粉砕粉)、未加硫の各種ゴム粒子、加硫された各種ゴム粒子等の有機充填材、硫酸バリウム、炭酸カルシウム、水酸化カルシウム、バーミキュライト、マイカ等の無機充填材、二硫化モリブデン、硫化錫、硫化亜鉛、硫化鉄等の潤滑剤が挙げられ、これらは、単独で又は2種以上を組み合わせて使用することができる。
摩擦調整材の含有量は、所望する摩擦特性に応じて、摩擦材全量に対し40~70体積%とすることが好ましく、50~70体積%とすることがより好ましい。
本発明の摩擦材は、所定量配合した上記の板状チタン酸塩、含水珪酸マグネシウムと、繊維基材、結合材、摩擦調整材を混合機を用いて均一に混合する混合工程、得られた摩擦材原料混合物を熱成形型に投入し、加熱加圧して成形する加熱加圧成形工程、得られた成形品を加熱して結合材の硬化反応を完了させる熱処理工程、摩擦面を形成する研磨処理工程を経て製造される。必要に応じて、加熱加圧成形工程の前に、摩擦材原料混合物を造粒する造粒工程、摩擦材原料混合物または造粒工程で得られた造粒物を予備成形型に投入し、予備成形物を成形する予備成形工程が実施され、加熱加圧成形工程の後に、塗装、塗装焼き付け工程、スコーチ工程が実施される。
ディスクブレーキパッドを製造する場合には、加熱加圧成形工程において、予め洗浄、表面処理、接着剤を塗布した鋼鉄などの金属製のバックプレートと前記摩擦材原料混合物または造粒物および予備成形物を重ねた状態で成形が施される。
以下、実施例及び比較例を示し、本発明を具体的に説明するが、本発明は下記の実施例に制限されるものではない。
[実施例1~9・比較例1~7の摩擦材の製造方法]
表1、表2に示す組成の摩擦材組成物をレディゲミキサーにて5分間混合し、成形金型内で10MPaにて1分加圧して予備成形をした。この予備成形物を、予め洗浄、表面処理、接着剤を塗布した鋼鉄製のバックプレート上に重ね、熱成形型内で成形温度150℃、成形圧力40MPaの条件下で10分間成形した後、200℃で5時間熱処理(後硬化)を行い、研磨して乗用車用ディスクブレーキパッドを作製した(実施例1~9、比較例1~7)。機械的強度として耐摩耗性、制動力、制動力の安定性について評価を行った。結果を表1、表2に、評価方法・評価基準を表3に示す。
表1、表2に示す組成の摩擦材組成物をレディゲミキサーにて5分間混合し、成形金型内で10MPaにて1分加圧して予備成形をした。この予備成形物を、予め洗浄、表面処理、接着剤を塗布した鋼鉄製のバックプレート上に重ね、熱成形型内で成形温度150℃、成形圧力40MPaの条件下で10分間成形した後、200℃で5時間熱処理(後硬化)を行い、研磨して乗用車用ディスクブレーキパッドを作製した(実施例1~9、比較例1~7)。機械的強度として耐摩耗性、制動力、制動力の安定性について評価を行った。結果を表1、表2に、評価方法・評価基準を表3に示す。
表1及び表2の評価結果から、本発明で特定する摩擦材が、充分で安定した制動力を有するとともに、良好な機械的強度を有していることが理解できる。
本発明の摩擦材は、自動車の制動装置であるディスクブレーキ、ドラムブレーキに用いられる摩擦材として実用価値があるものであり、かつ銅や鉛等の重金属を含有しない摩擦材が望まれている、という近年求められてきているニーズにも十分対応できるものである。

Claims (3)
- 金属単体および合金を含まない摩擦材において、前記摩擦材が、平均粒径10~50μmの板状チタン酸塩と、含水珪酸マグネシウムとを合計で摩擦材全量に対し20~30体積%含有し、かつ、前記チタン酸塩と前記含水珪酸マグネシウムの体積比が12:1~5:1であることを特徴とする摩擦材。
- 前記板状チタン酸塩の平均粒径が20~40μmであることを特徴とする請求項1記載の摩擦材。
- 前記板状チタン酸塩が6チタン酸カリウムであることを特徴とする請求項1または2記載の摩擦材。
