Abstract

 レンズの検査結果等の個体情報管理に適したウエハレンズ、レンズの検査情報管理を良好に行うことができるウエハレンズの製造方法、を提供するために、本発明のウエハレンズは、ガラス基板10(20)上に、絞り11a(21a)と、当該ウエハレンズの個体識別情報(ウエハID)が記録されたID記録部11b(21b)とが敷設され、絞り及びID記録部が光学部材を形成する樹脂層12(22)により被覆されてなる。また、本発明のウエハレンズの製造方法は、ウエハレンズに構成された光学部品を検査する検査工程と、ID記録部からウエハIDを読取る識別情報読取工程と、検査工程による検査情報を、検査対象のウエハレンズに係るウエハID、さらに部品IDと関連付けて管理サーバに保存する保存工程とを備える。

Description

[規則37.2に基づきISAが決定した発明の名称] ウエハレンズの製造方法
 本発明は、ウエハレンズ及びウエハレンズの製造方法に関する。
 従来、光学レンズの製造分野においては、ガラス平板に光硬化性樹脂等の硬化性樹脂からなるレンズ部(光学部材)を設けることで、耐熱性の高い光学レンズを得る技術が検討されている(例えば、特許文献1参照)。
 更に、この技術を適用した光学レンズの製造方法としては、ガラス平板の表面に金属膜からなり、入射する光量の調整を行う絞りを形成し、さらに、絞りの表面に硬化樹脂からなる光学部材を複数設けたいわゆる「ウエハレンズ」を形成する。その後、複数のレンズが一体化された状態で、スペーサをはさんだり光学面と同時成形された突出部を突き当てたりして積み重ねて、接着し複数の組レンズを形成し、この形成後にガラス平板部をカットする方法が開発されている。この製造方法によれば、光学レンズの製造コストを低減することができる。またこのようなウエハレンズや複数の組レンズは、切断して個片化し、それらを画像センサに取り付けたり、同じくウエハ化したセンサウエハを当該ウエハレンズや複数の組レンズと接合した後に切断して個片化することで、画像センサを含めた小型で高解像力を持つ撮像ユニットが大量生産できるという点でも注目されている。
 ガラス平板に形成する絞りは、通常、周知のフォトリソグラフィを用いてガラス平板の表面にレジストパターンを形成した後、エッチング、蒸着、めっき等の操作を繰り返し行うことにより形成している。しかしながら、上記の方法では工程数が多いため、より簡略化することが要求されている。
 そこで、絞り形成に係る製造工程の簡略化を図るため、本願出願人は、特願2008-116639において、基板の一方の面にカーボンブラックを含むフォトレジストを塗布した後に、前記フォトレジストを露光・現像することによって所定パターンの絞りを形成するウエハレンズの製造方法を提案した。

 ところで、ウエハレンズはレンズ単位の個片に分離される前に、単体ウエハの状態、さらには複数ウエハを組合せた組立品の状態で、各レンズの検査工程まで行うことにより製造の効率化が図られる。
 その一方、検査された各レンズはウエハレンズに一体に保持されているから、検査結果に基づいて不良レンズを取り除くなどのレンズ毎の仕分け管理ができないという不都合がある。
 本発明は以上の従来技術における問題に鑑みてなされたものであって、検査工程で得られた検査情報を有効に活用して不良レンズの発生を少なくしたウエハレンズの製造方法、レンズの検査情報等の個体情報管理に適したウエハレンズ、レンズの検査情報管理を良好に行うことができるウエハレンズの製造方法を提供することを課題とする。
 以上の課題を解決するための本発明の第1の態様によれば、基板上に硬化性樹脂製の光学部材が形成されたウエハレンズの製造方法であって、ウエハ上の各レンズユニットのバックフォーカスを測定する工程と、前記バックフォーカスの測定結果に基づき前記ウエハと組み合わせる最適な厚みのスペーサを選択する工程と、前記ウエハと前記選択したスペーサを接着する工程とを備えるウエハレンズの製造方法である。
 また上述した第1の態様においては、前記バックフォーカスの測定結果に基づき前記ウエハと組み合わせる最適な厚みのスペーサを選択する工程は、選択すべき最適なスペーサを特定する情報と、前記最適なスペーサを選択した場合に、規格外となるレンズユニットを特定する情報をデータファイルに記録する工程を含むことが好ましい。
 また本発明の第2の態様は、基板上に硬化性樹脂製の光学部材が形成されたウエハレンズであって、前記基板上に、光学部品となる絞りと、当該ウエハレンズの個体識別情報が記録された識別情報記録部とが敷設され、前記絞り及び前記識別情報記録部が前記光学部材を形成する樹脂層により被覆されてなるウエハレンズである。
 また上述した第2の態様においては、前記絞り及び前記識別情報記録部は同一層に配置される同一材料により形成されてなる事が好ましい。
 また前記同一材料が遮光性フォトレジストである事が更に好ましい。
 また本発明の第3の態様は、基板上に、光学部品となる絞りと、ウエハレンズの個体識別情報が記録される識別情報記録部とを構成する同一材料層を積層する積層工程と、
パターニングにより前記同一材料層を選択的に除去して前記絞りを形成するパターニング工程と、
レーザマーカにより前記同一材料層を選択的に加工して前記識別情報記録部を形成する識別情報記録工程と、
前記絞り及び前記識別情報記録部が形成された前記基板の表面と、成形型との間に硬化性樹脂を充填し、前記成形型により前記硬化性樹脂を材料として光学部材を成形するとともに、前記絞り及び前記識別情報記録部を前記硬化性樹脂により被覆する成形工程と、
前記硬化性樹脂を硬化させる硬化工程とを備えるウエハレンズの製造方法である。
 また上述した第3の態様においては、前記積層工程における前記同一材料層を遮光性レジスト層とし、前記パターニング工程において、前記遮光性レジスト層を露光、現像した後、前記識別情報記録工程において、前記遮光性レジスト層を選択的に除去することにより前記識別情報記録部を形成する事が好ましい。
 また上述した第3の態様においては前記硬化工程の後に、ウエハレンズに構成された光学部材を検査する検査工程と、前記識別情報記録部からウエハレンズの個体識別情報を読取る識別情報読取工程と、前記検査工程による検査情報を、検査対象のウエハレンズに係る前記個体識別情報と関連付けて管理サーバに保存する保存工程とを備えるものであっても好ましい。
 またウエハレンズ上の光学部材の形成領域毎に個々の光学部材を特定するための部品識別情報を予め設定し、前記検査工程による各光学部材に対する検査情報を、検査対象の光学部品が属するウエハレンズに係る前記個体識別情報と、検査対象の光学部材に係る部品識別情報とに関連付けて管理サーバに保存する保存工程とを備えるものであっても好ましい。
 また画像表示装置にウエハレンズの表面マップを表示し、前記個体識別情報及び前記部品識別情報並びにこれらに関連付けられた前記検査情報に基づき、光学部材の検査情報を前記表面マップ上の検査対象の光学部材の形成領域に対応する位置に表示する表示工程を備えるものであっても好ましい。
 また前記検査工程の後に、前記検査情報に基づき検査不合格品と確定する光学部材に対し、レーザマーカにより前記光学部材を選択的に加工して検査不合格であることを示す視覚的表示を形成する検査不合格記録工程を備えるものであっても好ましい。
 本発明の第1の態様のウエハレンズの製造方法によれば、ウエハ上の各レンズユニットのバックフォーカスの測定結果に基づき前記ウエハと組み合わせる最適な厚みのスペーサを選択するので、不良レンズの発生を少なくすることができる。
 本発明の第2の態様のウエハレンズによれば、読取装置により識別情報記録部から当該ウエハレンズの個体識別情報を読み取ることにより、個々のウエハレンズを識別することができ、この個体識別情報を用いてレンズの検査情報等の個体情報管理を良好に行うことができる。
 また、基板上に、光学部品となる絞りと、当該ウエハレンズの個体識別情報が記録された識別情報記録部とが敷設され、前記絞り及び前記識別情報記録部が光学部材を形成する樹脂層により被覆されてなるので、識別情報記録部が保護されるため、識別情報記録部の情報保存性、改ざん防止性が高められる。
 それとともに、識別情報記録部の被覆層は光学部材を形成する樹脂層により構成されるので、識別情報記録部の被覆層を構成するために工程や材料が増加することが無い。
 さらに、絞り及び識別情報記録部は同一層に配置される同一材料により形成されることにより、絞りの構成材層の積層と同一工程で識別情報記録部の構成材層を積層でき、識別情報記録部の構成材層を積層するために工程や材料が増加することが無い。
 さらに、絞り及び識別情報記録部の構成材は遮光性フォトレジストとすることにより、従来の金属膜製に比較して製造工程を簡略化できる。
 本発明の第3の態様のウエハレンズの製造方法によれば、ウエハレンズの個体識別情報が記録された本発明のウエハレンズを製造することができ、上記と同様の効果を得ることができるとともに、レンズの検査情報管理を良好に行うことができる。

 以下に本発明の一実施形態につき図面を参照して説明する。以下は本発明の一実施形態であって本発明を限定するものではない。
 まず、本発明の一実施形態のウエハレンズにつき、図1~図3を参照して説明する。
 本発明のウエハレンズは第1ウエハレンズ及び第2ウエハレンズに実施される。本発明に係るウエハレンズの個体識別情報(以下「ウエハID」という。)が第1ウエハレンズL1及び第2ウエハレンズL2に付設されている。
 図1に示すように第1ウエハレンズL1は、ガラス基板10と、ガラス基板10の一表面上に形成された絞り11a及びID記録部11bとを備える。ガラス基板10上の中央の大部分に絞り11a,11a,11a,・・・が多数形成されている。多数形成されている絞り11a,11a,11a,・・・の周辺部にID記録部11bが形成されている。
 絞り11a及びID記録部11bは、同一層11に配置される同一材料により形成され、本実施形態においては遮光性フォトレジストが適用されている。遮光性フォトレジストとしては、カーボンブラックを混入したフォトレジストが適用されている。
 ID記録部11bは、2次元バーコードにより構成されている。ID記録部11bには、所定桁数の2値表現により情報が記録されており、本情報に第1ウエハレンズL1のウエハIDが含まれる。本情報は、バーコードリーダにより読取可能である。
 図2に示すように、絞り11a及びID記録部11bは、光学部材12a等を形成する光硬化性の樹脂層12により被覆されている。
 樹脂層12は、ガラス基板10の絞り11a及びID記録部11bが形成された面に形成され、凸レンズ部12a、レンズ周辺突部12b、周辺平板部12cを構成している。絞り11aは、凸レンズ部12a、レンズ周辺突部12b等により被覆され、ID記録部11bは、周辺平板部12cにより被覆されている。
 ガラス基板10の樹脂層12との反対面には、樹脂層13が形成されている。樹脂層13は、凸レンズ部12aと同軸位置に凹レンズ部13aを構成している。
 1つの凸レンズ部12a、1つの絞り11a、1つの凹レンズ部13aにより構成する部分が部品の一単位に相当し、ウエハに多数保持された状態で他のウエハレンズL2やスペーサ30、画像センサ(図示せず)とユニット化される。
 図3に示すように第2ウエハレンズL2は、ガラス基板20と、ガラス基板20の一表面上に形成された絞り21a及びID記録部21bとを備える。ガラス基板20上の中央大部分に絞り21a,21a,21a,・・・が多数形成されている。多数形成されている絞り21a,21a,21a,・・・の周辺部にID記録部21bが形成されている。絞り21a及びID記録部21bは、同一層21に配置される同一材料により形成され、本実施形態においては遮光性フォトレジストが適用されている。遮光性フォトレジストとしては、カーボンブラックが混入したフォトレジストが適用されている。
 ID記録部21bは、2次元バーコードにより構成されている。ID記録部21bには、所定桁数の2値表現により情報が記録されており、本情報に第2ウエハレンズL2のウエハIDが含まれる。本情報は、バーコードリーダにより読取可能である。
 図2に示したように、絞り21a及びID記録部21bは、凸レンズ部22a等を形成する光硬化性の樹脂層22により被覆されている。
 樹脂層22は、ガラス基板10の絞り21a及びID記録部21bが形成された面に形成され、凸レンズ部22a、レンズ周辺突部22b,22cを構成している。絞り21aは、凸レンズ部22a、レンズ周辺突部22b,22c等により被覆され、ID記録部21bは、外周のレンズ周辺突部22cにより被覆されている。
 ガラス基板20の樹脂層22との反対面には、樹脂層23が形成されている。樹脂層23は、凸レンズ部22aと同軸位置に凹レンズ部23aを構成している。
 1つの凸レンズ部22a、1つの絞り21a、1つの凹レンズ部23aにより構成する部分が部品の一単位に相当し、ウエハに多数保持された状態で他のウエハレンズL1やスペーサ30、画像センサ(図示せず)とユニット化される。
 次に、本発明の一実施形態に係るウエハレンズの製造方法につき、図4,5を参照して説明する。
 まず、ガラス基板10(20)上に、光学部品となる絞り11a(21a)と、ウエハIDが記録されるID記録部11bとを構成する同一材料層11(21)を積層する(積層工程)。材料層11としては、カーボンブラックが混入したフォトレジストを適用し、このフォトレジストをガラス基板10上に塗布する。
 パターニング露光及びその後の現像処理により材料層11(21)を選択的に除去して絞り11a(21a)を形成する(パターニング工程)。
 次に、図4に示すレーザマーカLM1により絞り11a(21a)の周辺に残した材料層11(21)を選択的に除去加工してID記録部11b(21b)を形成する(識別情報記録工程、ブロックA1,A2に相当)。ここで、ID記録部を形成することは、ウエハIDを記録することに相当する。レーザマーカLM1は、マーカ制御PC(ブロックMC)により制御され、ウエハIDに関する情報はマーカ制御PCに保持される。マーカ制御PCは、レーザマーカLM1を制御して個々のウエハレンズにウエハIDを付与していく。
 マーカ制御PC(ブロックMC)により付与されたウエハIDは、マーカ制御PCからサーバPC(ブロックS)に送信され、サーバPCによりウエハID毎のデータファイルが作成される。データファイルには製造年月日等の製造情報が記録される。
 サーバPCは、データファイル作成時に、ウエハレンズ上のレンズを特定するための部品識別情報を設定する。レンズを特定するための部品識別情報は、ウエハレンズ上の個々のレンズに対応して設けられる。個々のレンズとその部品識別情報とはレンズの形成領域の位置によって対応させる。すなわち、各レンズの形成領域にアドレス情報を設定し、このアドレス情報をそこに形成されるレンズの識別情報として使用する。これにより、レンズを特定するための部品識別情報を製品に記さなくて済む。
 当該ウエハIDで特定されるウエハレンズ上のレンズに対する検査情報等は製造履歴情報として当該ウエハIDの付されたデータファイル中に当該レンズのアドレス情報に関連付けて保存される。
 ウエハID付与の後、図4ブロックBに示すようにその後のウエハレンズの製造工程及び2つのウエハレンズを積層して組み合わせる工程へ進む。
 まず、絞り11a(21a)及びID記録部11b(21b)が形成されたガラス基板10(20)の表面と、図示しない成形型との間に光硬化性樹脂を充填し、成形型により当該光硬化性樹脂を材料として光学部材(凸レンズ部12a、22a)や、レンズ周辺突部12b(22b、22c)、周辺平板部12c等を成形するとともに、絞り11a(21a)及びID記録部11b(21b)を当該硬化性樹脂により被覆する(成形工程)。本工程にあたっては、例えば、ガラス基板10(20)上にモノマー状態(硬化前)の樹脂を載置しておいて上方から成形型を押圧する。
 さらに、樹脂に光を照射して硬化させる(硬化工程)。光は、ガラス基板10(20)側から照射するか、又は成形型を透明性樹脂等の透明材料により構成しておき成形型側から照射する。
 ガラス基板10(20)のもう一方の面の樹脂層13(23)も同様に成形して、第1ウエハレンズL1及び第2ウエハレンズL2をそれぞれ完成させる。
 その後、図2に示したように、第1ウエハレンズL1の樹脂層13の表面と第2ウエハレンズL2の樹脂層23とを合わせて両ウエハを積層して、接着固定し組ウエハ(L1+L2)とする。
 次に、最適の厚みを有するスペーサ30を選択するために、組ウエハ(L1+L2)上の各レンズユニットのバックフォーカスFBを測定する。
 FB検査PC(ブロックC1)は、FB検査機を制御して組ウエハ(L1+L2)上の各レンズユニットのバックフォーカスFBを順次測定するとともに、付属のバーコードリーダにより検査対象の組ウエハ(L1+L2)上のID記録部21bから第2ウエハレンズL2のウエハIDを読み取り、検査対象のIDを認識する。
 なお、組ウエハ(L1+L2)は、第1ウエハレンズL1のウエハIDでも、第2ウエハレンズL2のウエハIDでも特定できるから、どちらか一方を使用すれば足りる。本実施形態では、第2ウエハレンズL2のウエハID及びそのデータファイルを使用する。
 勿論、第1ウエハレンズL1単体に関する情報管理は、第1ウエハレンズL1のウエハID及びそのデータファイルを、第2ウエハレンズL2単体に関する情報管理は、第2ウエハレンズL2のウエハID及びそのデータファイルを使用する。
 FB検査PCは、サーバPCから該当するIDのデータファイルをダウンロードし、検査情報を当該データファイルに記録してサーバPCへアップロードし、サーバPCはデータファイルを更新する。
 FB検査PCによりデータファイルに記録された検査情報としては、選択すべき最適のスペーサ30を特定する情報と、そのスペーサ30を選択した場合に、規格外となるであろうレンズユニットを特定する情報(エラー情報Err)とが含まれる。
 ここでバックフォーカスFBの規格について説明する。
 図11は、撮像素子100(CMOSセンサ等)上にレンズユニットを実装した状態を表す。レンズユニットは、スペーサ30と撮像素子100のカバーガラス101との間の接着により、撮像素子上に固定される。
 このような構成の場合、被写体距離に応じたピント調整機構がないため、遠距離被写体から近距離被写体までピントが合う、パンフォーカスレンズである必要がある。したがって、過焦点距離U≒f/(F×2×P)(ここで、f:レンズユニットの焦点距離、F:レンズユニットのFナンバー、P:撮像素子の画素ピッチ)における、レンズユニットの像点位置と、撮像素子100の光電変換部102との光軸方向の位置を一致させることにより、幾何光学的には、無限遠方からU/2の距離の物体にピントが合っているとみなせる状態となる。例えば、f=3mm、F=2.8、P=0.00175mmの場合、基準被写体距離として、過焦点距離U≒3/(2.8×2×0.00175)=918mm(約92cm)におけるレンズユニットの像点と撮像素子の光電変換部102を一致させるように、スペーサ30の厚さを設定すれば、無限遠方から46cmの距離までピントが合う状態になる。また、必ずしも過焦点距離を基準被写体とする必要はなく、例えばより遠方の画質に重点を置きたい場合は、基準被写体距離を過焦点距離より遠方に設定すればよい。具体的には、スペーサ30の厚みを若干薄めにすればよい。
 ここで、基準距離におけるピント設定精度であるが、焦点深度(一般には、±F×2×Pで計算される)の0.5倍以内に抑えるのがよい。前述の例では、±0.5×2.8×2×0.00175mm=±0.0049mm以内に抑えるのが望ましい。よって、最適ピント設定のためのスペーサ30の厚さについては、組ウエハ内のできるだけ多くのレンズユニットのFBがこの範囲に収まるように設定する必要があるため、あらかじめ準備するスペーサ厚については、前述の例の場合は、0.0049mmよりも小さいピッチの厚み差のものを数種類準備しておくのが望ましい。または、組ウエハ内のレンズユニットのFB平均値を測定後に、平板ガラスを研磨し、所望のピント位置になるようにスペーサ30の厚さを調整するというプロセスでもよい。
 バックフォーカスFBの規格であるが、例えば、組ウエハ内の全レンズユニットのFBの平均値を求め、焦点深度を考慮しながらあらかじめ設定したFB許容ばらつき内のものを規格内、それを超えたものを規格外として検査情報を記録する。
 その後、組ウエハ(L1+L2)に、そのIDのデータファイルに記録された検査情報に基づいて選択されたスペーサ30が組み合わされて、図2に示すように積層して接着固定する。
 次に、MTF/FB検査を行う。
 MTF/FB検査PC(ブロックC2)は、図5に示すMTF/FB検査機4を制御して、組ウエハ(L1+L2+スペーサ30)上の各レンズユニットのMTF/FB検査を行う。
 MTF/FB検査機4は、図5に示すように、レンズに所定の光を照射する光源部41と、ウエハレンズWLを載せて光照射方向(Z軸)に対して垂直な2軸X-Y方向に移動させる自動XYステージ42と、光源部41に固定され、レンズとの距離を測定する距離センサ43と、複数のCCDカメラを有する測定光学系44と、ウエハ回転調整用カメラ45、45とを備える。光源部41及びこれに固定される距離センサ43は、上下(Z軸)方向に移動制御される。
 図6に示すように光源部41は、ハロゲンファイバ41aと、バンドパスフィルタ41bと、拡散板41cと、チャート41dとを備える。
 図5に示すウエハレンズWLとして、上記製造に係る組ウエハ(L1+L2+スペーサ30)が載せられる。
 MTF/FB検査PCは、測定光学系44の1つのCCDカメラによってレンズ中心のMTF(Modulation Transfer Function)の値を測定し、光源部41を上下させてMTF値を極大にするFBを特定し、そのFB値を距離センサ43の出力値に基づき算出し、さらに測定光学系44の他の4つのCCDカメラによって前記FB値におけるレンズ周辺部のMTF値を測定し、レンズ周辺部のMTF値がレンズ中心のMTF極大値の何%に当たるか計算する。
 MTF/FB検査PCはMTF/FB検査機4を制御して、異なる周波数の照射光毎に以上の測定、計算を行う。MTF/FB検査PCは、これらの取得した数値に基づいて、規格外となるレンズユニットを選別する。
 MTF/FB検査PCは、付属のバーコードリーダにより検査対象の組ウエハ(L1+L2+スペーサ30)上のID記録部21bから第2ウエハレンズL2のウエハIDを読み取り、検査対象のIDを認識する。
 MTF/FB検査PCは、サーバPCから該当するIDのデータファイルをダウンロードし、検査情報を当該データファイルに記録してサーバPCへアップロードし、サーバPCはデータファイルを更新する。
 MTF/FB検査PCによりデータファイルに記録された検査情報としては、規格外となるレンズユニットを特定する情報(エラー情報Err)が含まれる。
 ここで、MTF/FB検査や絵出し検査時等のためにウエハレンズWLの反りを矯正する方法につき説明する。検査対象のウエハレンズWLに反りが生じていると、正しい測定値が得られない。ウエハレンズWLの反りを矯正することが正確な測定のために有効である。
 ウエハレンズWLの反りを矯正するために、図7に示す反り矯正治具5を用いる。矯正治具5は、通気孔51aを有した枠体51と、枠体51の一方の面を密閉する封止ガラス52とを有する。
 枠体51の他方の面にウエハレンズWLを載せる。そして、ウエハレンズWLの周縁部を枠体51に合わせて密着固定し、エア漏れが生じないように封止する。密着封止の方法としては、ウエハレンズWLの周縁部を機械的に枠体51に押圧する方法や、枠体51のウエハレンズWLを載せる部位に多孔質吸着盤を作り込んでおき、これによりウエハレンズWLを吸着保持する方法、その他の方法を適用する。
 次に、ウエハレンズWLを保持した反り矯正治具5を、MTF/FB検査機4の自動XYステージ42に載せる。距離センサ43のZ軸方向位置を固定して、自動XYステージ42を動かし、距離センサ43によりウエハレンズWLの反りを測定する。反りの測定のためにMTF/FB検査機4を用いず、他の機器を用いてもよい。
 なお、対ウエハレンズの距離センサとしては、図8に示すオートコリメータ61や、接触式変位計62、その他レーザ三角測量変位計などをいずれの測定器を用いても良い。
 以上のようにして測定したウエハレンズWLの反りが図7において上面が凸であれば、通気孔51aを介してエアポンプにより密閉空間53を吸引し、又は上面が凹であれば密閉空間53にエアを圧入し、ウエハレンズWLの反りを減少させて平面へ矯正する。ウエハレンズWLの反りが矯正されたら、密閉空間53の内圧を保持してウエハレンズWLを矯正状態に保持する。
 以上の反り矯正治具5を用いることにより、反りが矯正されたウエハレンズWLに対して測定することができる。
 ウエハレンズWLの反対面を封止ガラス52により封止することにより、封止ガラス52が光を透過させるから、ウエハレンズWLに対する光学的測定を支障なく実施することができる。
 次に、絵出し検査を行う。
 絵出し検査PCは、付属のバーコードリーダにより検査対象の組ウエハ(L1+L2+スペーサ30)上のID記録部21bから第2ウエハレンズL2のウエハIDを読み取り、検査対象のIDを認識する。絵出し検査PCは、サーバPCから該当するIDのデータファイルをダウンロードし、MTF/FB検査時のエラー情報Errを参照して、MTF/FB検査において規格外と認定されたレンズユニットを検査対象外とし、残りのすべてのレンズユニットに対して絵出し検査を行う。
 絵出し検査PC(ブロックC3)は、図9に示す映り込み検査機7を制御して、組ウエハ(L1+L2+スペーサ30)上の各レンズユニットの絵出し検査を行う。
 映り込み検査機7は、CCD71、絵出しボード72、距離センサ73を一体に有した測定ヘッド70を備え、この測定ヘッド70は上下(Z軸)方向に移動制御される。
 さらに映り込み検査機7は、自動XYステージ74と、均一光源75と、アライメント用カメラ76,76とを備え、架台77、反り矯正治具5はMTF/FB検査機4と共用される。
 絵出し検査PC(ブロックC3)は、モーションコントローラ81と、D/IOボード82と、画像入力ボード83とを有する。モーションコントローラ81は、ドライバ91を介して測定ヘッド70の移動のためのアクチュエータに接続されるとともに、ドライバ92を介して自動XYステージ74の移動のためのアクチュエータに接続される。D/IOボード82は均一光源75に接続され、均一光源75から光を出力させる。画像入力ボード83はアライメント用カメラ76,76に接続され、アライメント用カメラ76,76の撮影画像を取り込む。また、距離センサ73も絵出し検査PCに接続される。
 図9に示すウエハレンズWLとして、上記製造に係る組ウエハ(L1+L2+スペーサ30)が載せられる。
 検査後、絵出し検査PCは検査情報を当該データファイルに記録してサーバPCへアップロードし、サーバPCはデータファイルを更新する。
 絵出し検査PCによりデータファイルに記録された検査情報としては、規格外となるレンズユニットを特定する情報(エラー情報Err)が含まれる。
 次に、外観検査撮影PC(ブロックC4)を用いて外観検査が、画像確認用PC(ブロックC5)を用いて画像確認が実施される。これらは検査者による検査を想定するが、これらの検査者による作業を自動化した自動検査PC(ブロックD)による検査に置き換えても良い。
 各PC(C4,C5,D)は、付属のバーコードリーダにより検査対象の組ウエハ(L1+L2+スペーサ30)上のID記録部21bから第2ウエハレンズL2のウエハIDを読み取り、検査対象のIDを認識する。当該PCは、サーバPCから該当するIDのデータファイルをダウンロードし、先に終了した検査時のエラー情報Errを参照して、既に規格外と認定されたレンズユニットを検査対象外とし、残りのすべてのレンズユニットに対して検査又は検査のための画像出力等を行う。当該PCは、検査情報を当該データファイルに記録してサーバPCへアップロードし、サーバPCはデータファイルを更新する。
 各PC(C4,C5,D)によりデータファイルに記録された検査情報としては、規格外となるレンズユニットを特定する情報(エラー情報Err)が含まれる。
 以上の複数の検査の途中又はすべての検査終了後において、オペレータからの要求等の必要に応じて画像表示装置にウエハレンズの表面マップを表示し、対象のウエハレンズのウエハIDにより特定されるデータファイルに基づき、レンズユニットの検査情報を前記表面マップ上の検査対象の光学部品の形成領域の位置に表示する。
 本実施形態においては図10に示すように、データファイルに記録されたレンズユニットのエラー情報Errを、ウエハレンズの表面マップ上の該当するレンズユニットの位置に表示する。
 図10において、「0」は無効領域でレンズが元々形成されない領域を示し、「1」は正常で、検査に合格したレンズを示し、「2」はMTF/FB検査で不合格とされたレンズを、「3」は絵出し検査で不合格とされたレンズを、「4」は外観検査で不合格とされたレンズを示す。
 以上のすべての検査工程の終了後、データファイルに記録されたエラー情報Errに基づき検査不合格品と確定する光学部品、すなわち、図10において「2」、「3」又は「4」を表示されるレンズに対し、レーザマーカLM2により凸レンズ部22aの表面を選択的に加工して検査不合格であることを示す視覚的表示(例えば×印)を形成する。この場合、凸レンズ22部aは透明であるので、レーザマーカLM2による変色加工を施してマーキングすることが好ましい。
 以上のように組立てられ検査されたウエハレンズは、図2で示されるように隣接する各光学部材のレンズ周辺突部12b間の凹部で、当該凹部の幅よりも狭いブレードにより切断されて個々のレンズユニットに分離される。
 上述のように、検査不合格品についてはその旨マーキングされているので、分離後のレンズユニットにおいても検査不合格品を除外して使用する事ができる。この事は切断工程以降のセンサーユニットとの組み付け等を別工程で行う場合でも誤って不合格品を使用する事がないという効果を有する。
 ウエハID付属のウエハレンズとともに、そのエラー情報Errを上述した別工程に供給すれば、その作業者又は製造機械は供給されたウエハID及びエラー情報Errを参照することによって、検査不合格品を製品に取り入れない製造制御が可能となるという効果も有する。
 なお上記説明においては全て複数のウエハレンズを組み合わせた組ウエハレンズを検査工程で検査する事で説明しているが、本願発明はこれに限定されず、単一のウエハレンズを上述した各検査工程で検査するものであっても良い。また、製造されるレンズユニットも、組レンズで構成されるものに限らず、単レンズで構成されるものであってもよい。

Claims (11)

  1. 基板上に硬化性樹脂製の光学部材が形成されたウエハレンズの製造方法であって、ウエハ上の各レンズユニットのバックフォーカスを測定する工程と、前記バックフォーカスの測定結果に基づき前記ウエハと組み合わせる最適な厚みのスペーサを選択する工程と、前記ウエハと前記選択したスペーサを接着する工程とを備えるウエハレンズの製造方法。
  2. 前記バックフォーカスの測定結果に基づき前記ウエハと組み合わせる最適な厚みのスペーサを選択する工程は、選択すべき最適なスペーサを特定する情報と、前記最適なスペーサを選択した場合に、規格外となるレンズユニットを特定する情報をデータファイルに記録する工程を含む請求項1記載のウエハレンズの製造方法。
  3. 基板上に硬化性樹脂製の光学部材が形成されたウエハレンズであって、
    前記基板上に、光学部品となる絞りと、当該ウエハレンズの個体識別情報が記録された識別情報記録部とが敷設され、
    前記絞り及び前記識別情報記録部が前記光学部材を形成する樹脂層により被覆されてなるウエハレンズ。
  4. 前記絞り及び前記識別情報記録部は同一層に配置される同一材料により形成されてなる請求項3に記載のウエハレンズ。
  5. 前記同一材料が遮光性フォトレジストである請求項4に記載のウエハレンズ。
  6. 基板上に、光学部品となる絞りと、ウエハレンズの個体識別情報が記録される識別情報記録部とを構成する同一材料層を積層する積層工程と、
    パターニングにより前記同一材料層を選択的に除去して前記絞りを形成するパターニング工程と、
    レーザマーカにより前記同一材料層を選択的に加工して前記識別情報記録部を形成する識別情報記録工程と、
    前記絞り及び前記識別情報記録部が形成された前記基板の表面と、成形型との間に硬化性樹脂を充填し、前記成形型により前記硬化性樹脂を材料として光学部材を成形するとともに、前記絞り及び前記識別情報記録部を前記硬化性樹脂により被覆する成形工程と、
    前記硬化性樹脂を硬化させる硬化工程とを備えるウエハレンズの製造方法。
  7. 前記積層工程における前記同一材料層を遮光性レジスト層とし、
    前記パターニング工程において、前記遮光性レジスト層を露光、現像した後、
    前記識別情報記録工程において、前記遮光性レジスト層を選択的に除去することにより前記識別情報記録部を形成する請求項6に記載のウエハレンズの製造方法。
  8. 前記硬化工程の後に、ウエハレンズに構成された光学部材を検査する検査工程と、
    前記識別情報記録部からウエハレンズの個体識別情報を読取る識別情報読取工程と、
    前記検査工程による検査情報を、検査対象のウエハレンズに係る前記個体識別情報と関連付けて管理サーバに保存する保存工程とを備える請求項6に記載のウエハレンズの製造方法。
  9. ウエハレンズ上の光学部材の形成領域毎に個々の光学部材を特定するための部品識別情報を予め設定し、
    前記検査工程による各光学部材に対する検査情報を、検査対象の光学部材が属するウエハレンズに係る前記個体識別情報と、検査対象の光学部材に係る部品識別情報とに関連付けて管理サーバに保存する保存工程とを備える請求項8に記載のウエハレンズの製造方法。
  10. 画像表示装置にウエハレンズの表面マップを表示し、前記個体識別情報及び前記部品識別情報並びにこれらに関連付けられた前記検査情報に基づき、光学部材の検査情報を前記表面マップ上の検査対象の光学部材の形成領域に対応する位置に表示する表示工程を備える請求項9に記載のウエハレンズの製造方法。
  11. 前記検査工程の後に、前記検査情報に基づき検査不合格品と確定する光学部材に対し、レーザマーカにより前記光学部材を選択的に加工して検査不合格であることを示す視覚的表示を形成する検査不合格記録工程を備える請求項9に記載のウエハレンズの製造方法。
