Abstract

 本発明の耐水性偏光フィルムは、アニオン性基を有する有機色素と、窒素原子を2個~5個有する非環式化合物と、を含む。好ましくは、前記非環式化合物は、直鎖状の脂肪族ジアミン若しくはその塩であり、より好ましくは、炭素数2~8の脂肪族ジアミン若しくはその塩である。本発明の耐水性偏光フィルムは、例えば、前記有機色素を含む偏光フィルムの一面又は両面に、前記非環式化合物を含む処理液を接触させることにより、製造できる。

Description

耐水性偏光フィルム、及びその製造方法、及び画像表示装置
 本発明は、機械的強度及び光学特性に優れた耐水性偏光フィルム及びその製造方法、並びに画像表示装置に関する。
 偏光フィルムは、偏光又は自然光から特定の直線偏光を透過させる機能を有する光学フィルムである。偏光フィルムは、例えば、液晶表示装置の構成部材や、偏光サングラスのレンズなどに使用されている。
 従来、有機色素を含む偏光フィルムが知られている。さらに、有機色素を含む耐水性偏光フィルムも知られている(特許文献1)。
 特許文献1の耐水性偏光フィルムは、スルホン酸基を2個以上有する有機化合物と、4,4’-テトラメチルジアミノジフェニルメタン、4,4’-ジピリジル、メラミン又はテトラアミノピリミジンと、からなる。

 しかしながら、上記特許文献1の耐水性偏光フィルムは、機械的強度が低く、さらに、光学特性(透過率や偏光度など)も低いという問題点がある。
 本発明の目的は、機械的強度及び光学特性に優れた耐水性偏光フィルム及びその製造方法を提供することである。
 本発明者らは、特許文献1の偏光フィルムが機械的強度及び光学特性に劣る原因について鋭意研究した。その結果、本発明者は、環式化合物(上記4,4’-テトラメチルジアミノジフェニルメタンや4,4’-ジピリジルなど)を用いることが原因であることを見出した。
 本発明の耐水性偏光フィルムは、アニオン性基を有する有機色素と、窒素原子を2個~5個有する非環式化合物と、を含む。
 本発明の好ましい耐水性偏光フィルムは、上記非環式化合物が、窒素原子を2個有する。
 本発明の他の好ましい耐水性偏光フィルムは、上記非環式化合物が、窒素原子を含むカチオン性基を2個~5個有する。
 本発明の他の好ましい耐水性偏光フィルムは、上記カチオン性基が、アミノ基又はその塩である。
 本発明の他の好ましい耐水性偏光フィルムは、上記非環式化合物が、直鎖状の脂肪族ジアミン若しくはその塩、又は、直鎖状の脂肪族エーテルジアミン若しくはその塩である。
 本発明の他の好ましい耐水性偏光フィルムは、上記非環式化合物が、炭素数2~8の脂肪族ジアミン若しくはその塩、又は、炭素数2~8の脂肪族エーテルジアミン若しくはその塩である。
 本発明の他の好ましい耐水性偏光フィルムは、上記有機色素が、アニオン性基を2個以上有する。
 また、本発明の別の局面によれば、耐水性偏光フィルムの製造方法が提供される。
 この耐水性偏光フィルムの製造方法は、アニオン性基を有する有機色素を含む偏光フィルムの一面又は両面に、窒素原子を2個~5個有する非環式化合物を含む処理液を接触させる。
 本発明の好ましい耐水性偏光フィルムの製造方法は、上記処理液中の非環式化合物の濃度が、5質量%~30質量%である。
 また、本発明の別の局面によれば、画像表示装置が提供される。
 この画像表示装置は、上記いずれかの耐水性偏光フィルムを有する。
 本発明の耐水性偏光フィルムは、水に浸食され難く、さらに、機械的強度及び光学特性に優れている。
 この耐水性偏光フィルムを、例えば、画像表示装置に組み込むことにより、耐久性に優れ且つ表示性能の高い画像表示装置を提供できる。
 また、本発明の製造方法によれば、偏光フィルムの一面又は両面に、処理液を接触させるという簡単な処理によって、機械的強度及び光学特性に優れた耐水性偏光フィルムを得ることができる。
 本発明の耐水性偏光フィルムは、アニオン性基を有する有機色素と、窒素原子を2個~5個有する非環式化合物と、を含む。
 本発明の耐水性偏光フィルムの製造方法は、アニオン性基を有する有機色素を含む偏光フィルムの一面又は両面に、窒素原子を2個~5個有する非環式化合物を含む処理液を接触させる工程を少なくとも有する。この工程において、上記非環式化合物が有機色素と架橋し、偏光フィルム中に非環式化合物が入り込む。上記非環式化合物が有機色素と架橋することにより、機械的強度及び光学特性(透過率や偏光度など)に優れた耐水性偏光フィルムを得ることができる。
 以下、本発明の耐水性偏光フィルム及びその製造方法について具体的に説明する。
 なお、本明細書において、偏光フィルムに、窒素原子を2個~5個有する非環式化合物を含む処理液を接触させることを、「耐水化処理」という場合がある。
 また、本明細書において、「A~B」は、「A以上B以下」を意味する。
[耐水性偏光フィルム]
(アニオン性基を有する有機色素について)
 偏光フィルムに含まれるアニオン性基を有する有機色素は、二色吸収性を示す有機化合物であれば特に限定されない。
 上記アニオン性基は、有機色素の骨格に結合した固定アニオン基を有し、通常、該固定アニオン基に対イオンが結合している。
 上記対イオンの一部又は全部は、窒素原子を2個~5個有する非環式化合物のカチオン種で置換されたものである。
 上記アニオン性基としては、スルホン酸基、カルボキシル基、リン酸基及びこれらの塩基などが挙げられる。アニオン性基は、好ましくはスルホン酸基又はスルホン酸塩基であり、さらに好ましくはスルホン酸塩基(-SOM基)である。
 上記有機色素のアニオン性基の数(置換数)は、特に限定されないが、好ましくは2個以上であり、さらに好ましくは2個~5個であり、より好ましくは2個~4個である。
 アニオン性基を2個以上有する有機色素は、水系溶媒に対する親和性が高い。そのため、前記有機色素を水系溶媒に溶解させることができ、良好なコーティング液を容易に調製できる。このコーティング液を用いることにより、偏光フィルムを得ることができる。
 上記2個以上のアニオン性基は、前記偏光フィルムに耐水化処理を行ったときに、非環状化合物と架橋点を構成する。
 上記有機色素は、吸収二色性を示す偏光フィルムを形成し得る化合物である。
 なお、偏光フィルムとは、自然光又は偏光から特定の直線偏光を透過する機能を有する光学フィルムである。
 上記有機色素としては、例えば、日本国特開2007-126628号公報、日本国特開2006-323377号公報などに記載されている化合物を用いることができる。
 また、上記有機色素がアニオン性基を2個以上有する場合、それぞれのアニオン性基の位置は、隣接していない(オルト位でない)ことが好ましく、それぞれのアニオン性基の位置は、メタ位であることがさらに好ましい。前記アニオン性基がメタ位にある有機色素は、アニオン性基同士の立体障害が小さくなる。このため、耐水化処理前後において、前記有機色素が直線的に配向しやすい。従って、前記アニオン性基がメタ位にある有機色素の使用によって、偏光度の高い耐水性偏光フィルムを得ることができる。
 上記有機色素としては、例えば、下記一般式(I)又は一般式(II)で表されるアゾ化合物が好ましい。

 上記一般式(I)又は(II)で表されるアゾ化合物は、アニオン性基を2個以上有し、ナフチル基の2個のアニオン性基(式のA)はメタ位で結合している。
 上記一般式(I)及び(II)において、Qは、置換若しくは無置換のアリール基を表し、Qは、置換若しくは無置換のアリーレン基を表し、Aは、アニオン性基を表し、Mは、前記アニオン性基の対イオンを表し、Rは、水素原子、置換若しくは無置換の炭素数1~3のアルキル基、置換若しくは無置換のアセチル基、置換若しくは無置換のベンゾイル基、又は置換若しくは無置換のフェニル基を表し、kは、0~3の整数を表し、lは、0~3の整数を表す。ただし、k+l≦5である。なお、置換若しくは無置換とは、置換基で置換されている、又は、置換基で置換されていないことを意味する。
 上記Q又はQで表されるアリール基又はアリーレン基は、置換基を有していても、或いは、置換基を有していなくてもよい。Q又はQで表されるアリール基又はアリーレン基が、置換若しくは無置換のいずれの場合でも、一般式(I)又は(II)のアゾ化合物は、吸収二色性を示す。
 上記アリール基又はアリーレン基が置換基を有する場合、その置換基としては、例えば、ハロゲノ基、ニトロ基、シアノ基、ジヒドロキシプロピル基、フェニルアミノ基、-OM、-COOM、-SOM、炭素数1~6のアルキル基、炭素数1~6のアルコキシ基、炭素数1~6のアルキルアミノ基、炭素数1~6のアシルアミノ基などが挙げられる。好ましくは、前記置換基としては、ニトロ基、又は、-SOM基などのアニオン性基である。なお、Mは、対イオンを表す。
 なお、一般式(I)及び(II)のRの炭素数1~3のアルキル基、ベンゾイル基又はフェニル基が置換基を有する場合、その置換基としては、上記アリール基又はアリーレン基で例示した置換基と同様のものが挙げられる。
 上記アリール基としては、フェニル基の他、ナフチル基などのようなベンゼン環が縮合した縮合環基が挙げられる。
 上記アリーレン基としては、フェニレン基の他、ナフチレン基などのようなベンゼン環が縮合した縮合環基が挙げられる。
 上記一般式(I)及び(II)のQは、好ましくは置換基を有していてもよいフェニル基であり、さらに好ましくはパラ位に置換基を有するフェニル基である。
 上記一般式(II)のQは、好ましくは置換基を有していてもよいナフチレン基であり、さらに好ましくは置換基を有していてもよい1,4-ナフチレン基である。
 また、一般式(I)及び(II)のAは、例えば、スルホン酸基、カルボキシル基、リン酸基又はこれらの塩基などであり、好ましくは、スルホン酸基又はスルホン酸塩基であり、さらに好ましくは、スルホン酸塩基である。
 上記一般式(I)及び(II)のMは、水素原子、アルカリ金属原子、アルカリ土類金属原子、又は金属イオンである。なお、上記一般式(I)又は(II)で表されるアゾ化合物を含む偏光フィルムに耐水化処理を行った後には、前記一般式(I)又は(II)のMは、非環式化合物の窒素原子由来のカチオン種となる。
 上記一般式(I)及び(II)のRは、好ましくは、水素原子、又は、置換若しくは無置換の炭素数1~3のアルキル基であり、さらに好ましくは水素原子である。
 さらに、上記一般式(I)及び(II)のkは、好ましくは0~2の整数であり、さらに好ましくは0~1の整数である。一般式(I)及び(II)のlは、好ましくは0~2の整数であり、さらに好ましくは0~1の整数である。
 上記有機色素は、より好ましくは下記一般式(III)で表されるアゾ化合物である。

 上記一般式(III)において、Xは、水素原子、ハロゲン原子、ニトロ基、シアノ基、置換若しくは無置換の炭素数1~4のアルキル基、置換若しくは無置換の炭素数1~4のアルコキシ基、又は-SOM基を表す。
 一般式(III)のR及びMは、上記一般式(I)のR及びMと同様である。
 なお、一般式(III)のXの炭素数1~4のアルキル基又は炭素数1~4のアルコキシ基が置換基を有する場合、その置換基としては、上記アリール基又はアリーレン基で例示した置換基と同様のものが挙げられる。
 上記一般式(III)のXは、好ましくは、水素原子、ニトロ基、又はシアノ基であり、さらに好ましくはニトロ基である。
 上記アゾ化合物のような各有機色素は、溶媒に溶解した状態で液晶性(リオトロピック液晶性)を示す。具体的には、上記アゾ化合物のような各有機色素は、溶媒に溶解したとき、超分子会合体を形成している。この有機色素を含む液を所定方向に流延すると、前記超分子会合体に剪断応力が加わる。その結果、前記超分子会合体の長軸が流延方向に配向した塗膜を形成することができる。得られた塗膜は、有機色素が所定方向に配向しているため、良好な吸収二色性を示す。
 特に、上記一般式(III)で表されるアゾ化合物は、2個以上の-SOM基がそれぞれ隣接していない。よって、前記アゾ化合物は、-SOM基同士の立体障害が小さい。このため、耐水化処理前後において、前記アゾ化合物が直線的に配向することによって、偏光度の高い耐水性偏光フィルムを得ることができる。
 上記一般式(I)~(III)で表されるアゾ化合物は、例えば、次の方法で得ることができる。アニリン誘導体とナフタレンスルホン酸誘導体とを、常法によりジアゾ化及びカップリング反応させてモノアゾ化合物を得る。このモノアゾ化合物をジアゾ化した後、これをアミノナフトールジスルホン酸誘導体とカップリング反応させる。
(窒素原子を2個~5個有する非環式化合物について)
 耐水性偏光フィルムに含まれる非環式化合物は、窒素原子を2個~5個有する。
 上記有機色素と非環式化合物とを含む耐水性偏光フィルムは、機械的強度及び光学特性に優れている。
 本発明の耐水性偏光フィルムが機械的強度及び光学特性に優れている理由は、次のように推察される。
 一般に、有機色素の分子構造は、細長状又は扁平状である。かかる有機色素は、隣接する有機色素に対して所定の間隔を開けて、略同じ方向に配向する性質がある。この配向された有機色素を固定することにより偏光フィルムが得られる。さらに、前記配向した有機色素のアニオン性基(-SOM基など)に架橋剤を結合させて、大きな有機色素分子を形成することにより、耐水性に優れた偏光フィルム(耐水性偏光フィルム)が得られる。
 もし架橋剤として環式化合物を用いた場合、上記有機色素の間隔を乱すので(つまり、有機色素の配向が乱れる)、偏光フィルムの光学特性が低下する。さらに、環式化合物は、嵩高く且つ剛直であるため、偏光フィルムの機械的強度も低下する。
 一方、本願発明のように、上記架橋剤として非環式化合物を用いれば、上記有機色素の間隔を乱し難いので、偏光フィルムの機械的強度が低下し難い。さらに、非環式化合物は、環式化合物に比して柔軟であるため、偏光フィルムの機械的強度も低下し難い。
 また、架橋剤が、非環式化合物であっても、その非環式化合物が窒素原子を1個だけ有する場合には、上記有機色素のアニオン性基との架橋点が単一となる。このため、隣接する有機色素間を架橋(分子間架橋)できず、耐水性に優れた偏光フィルムを得ることができない。
 さらに、架橋剤が、非環式化合物であっても、その非環式化合物が窒素原子を多数(例えば、数十個~数百個)有する場合には、上記有機色素のアニオン性基との架橋点が複雑になる。このため、上記有機色素の配向が乱れ、偏光フィルムの光学特性が低下する。
 一方、本願発明のように、上記架橋剤として窒素原子2個~5個有する非環式化合物を用いれば、適度な架橋点で隣接する有機色素間を架橋できる。このため、有機色素の配向を乱すことなく、耐水性に優れた偏光フィルムを得ることができる。
 上述の通り、非環式化合物が窒素原子を2個~5個有する場合、有機色素との架橋点が多くなりすぎることなく、隣接する有機色素を架橋できる。
 もっとも、光学特性に特に優れた耐水性偏光フィルムを得るためには、比較的少ない架橋点によって隣接する有機色素間を架橋することが好ましい。
 このため、本発明に用いられる非環式化合物は、窒素原子を2個又は3個有する化合物が好ましく、特に、窒素原子を2個有する化合物がさらに好ましい。
 上記窒素原子を2個~5個有する非環式化合物は、直鎖状又は分枝状でもよいが、直鎖状が好ましい。直鎖状の非環式化合物を用いることにより、より機械的強度に優れた耐水性偏光フィルムを得ることができる。
 また、上記窒素原子は、非環式化合物に結合したカチオン性基中に含まれていることが好ましい。該カチオン性基としては、アミノ基、グアニジノ基、イミノ基、アンモニウム塩基、及びそれらの塩などが挙げられる。
 上記塩としては、塩酸塩、硫酸塩、リン酸塩などの無機酸塩;酢酸、蟻酸、シュウ酸などの有機酸塩などが挙げられる。
 これらの中では、カチオン性基としては、アミノ基又はその塩が好ましい。
 上記非環式化合物は、前記窒素原子を含むカチオン性基を2個~5個有する化合物が好ましく、前記カチオン性基を2個又は3個有する化合物がさらに好ましく、前記カチオン性基を2個有する化合物がより好ましい。
 上記非環式化合物は、その主鎖の少なくとも両末端部にカチオン性基がそれぞれ結合している化合物が好ましい。
 上記窒素原子を2個~5個有する非環式化合物としては、例えば、アルキルジアミンなどの脂肪族ジアミン又はその塩;アルキルトリアミンなどの脂肪族トリアミン又はその塩;アルキルテトラアミンなどの脂肪族テトラアミン又はその塩;アルキルペンタアミンなどの脂肪族ペンタアミン又はその塩;アルキルエーテルジアミンなどの脂肪族エーテルジアミン又はその塩などが挙げられる。
 好ましくは、上記非環式化合物は、炭素数2~8の脂肪族ジアミン又はその塩、又は/及び、炭素数2~8の脂肪族エーテルジアミン又はその塩が用いられる。
 直鎖状の脂肪族ジアミンとしては、エチレンジアミン、1,3-プロパンジアミン、1,4-ブタンジアミン、1,5-ペンタンジアミン、1,6-ヘキサンジアミン、1,7-ヘプタンジアミン、1,8-オクタンジアミン、1,9-ノナンジアミン、1,10-デカンジアミン、1,11-ウンデカンジアミン、1,12-ドデカンジアミンなどが挙げられる。これらの中では、1,3-プロパンジアミン、1,4-ブタンジアミン、1,5-ペンタンジアミン、1,6-ヘキサンジアミン、1,7-ヘプタンジアミンなどの炭素数2~8の直鎖状のアルキルジアミンを用いることが好ましい。
 また、分岐状の脂肪族ジアミンとしては、1-ブチル-1,2-エタンジアミン、1,1-ジメチル-1,4-ブタンジアミン、1-エチル-1,4-ブタンジアミン、1,2-ジメチル-1,4-ブタンジアミン、1,3-ジメチル-1,4-ブタンジアミン、1,4-ジメチル-1,4-ブタンジアミン、2,3-ジメチル-1,4-ブタンジアミン、2-メチル-1,5-ペンタンジアミン、3-メチル-1,5-ペンタンジアミンなどが挙げられる。
 脂肪族トリアミンとしては、ジエチレントリアミン、ジプロピレントリアミン、1,2,4-ブタントリアミン、1,2,5-ペンタントリアミン、1,3,5-ペンタントリアミン、1,2,6-ヘキサントリアミン、1,4,7-ヘプタントリアミンなどが挙げられる。
 脂肪族テトラアミンとしては、トリエチレンテトラミン、テトラエチレンテトラミンなどが挙げられる。
 脂肪族ペンタアミンとしては、テトラエチレンペンタミンなどが挙げられる。
 炭素数2~8で且つ直鎖状の脂肪族エーテルジアミンとしては、2,2’-オキシビス(エチルアミン)、3,3’-オキシビス(プロピルアミン)、1,2-ビス(2-アミノエトキシ)エタンなどが挙げられる。
 本発明の耐水性偏光フィルム中における上記有機色素の含有量は、偏光フィルムの総質量に対し、好ましくは80質量%以上100質量%未満であり、さらに好ましくは90質量%以上100質量%未満である。
 本発明の耐水性偏光フィルム中における上記非環式化合物の含有量は、偏光フィルムの総質量に対し、好ましくは0を超え20質量%以下であり、さらに好ましくは1質量%~10質量%である。
 なお、上記耐水性偏光フィルムには、本発明の効果を損なわない限度で、上記有機色素及び非環式化合物以外に、他の成分が含まれていてもよい。
 他の成分としては、他の有機色素(アニオン性基を有する有機色素以外の有機色素)、各種添加剤、任意のポリマーなどが挙げられる。
(耐水性偏光フィルムの諸特性)
 上記耐水性偏光フィルムは、可視光領域(波長380nm~780nm)の少なくとも一部の波長において吸収二色性を示す。
 上記耐水性偏光フィルムの透過率は、38%以上であり、好ましくは39%以上であり、さらに好ましくは40%以上である。
 上記耐水性偏光フィルムの偏光度(視感度補正したY値より求めた偏光度)は、98%以上であり、好ましくは99%以上である。
 また、上記耐水性偏光フィルムの厚みは、特に限定されないが、好ましくは0.1μm~10μmである。この耐水性偏光フィルムの厚みが1μm未満である場合には、自立性を確保するために、基材上に積層された状態で使用してもよい。
[耐水性偏光フィルムの製造方法]
 本発明の耐水性偏光フィルムは、例えば、下記工程A~工程Cを経て製造でき、さらに、工程Cの後、下記工程Dを行ってもよい。
 工程A:アニオン性を有する有機色素を含むコーティング液を基材上に塗布することによって、有機色素を含む塗膜を形成する工程。
 工程B:工程Aで形成された塗膜を乾燥することによって、偏光フィルムを得る工程。
 工程C:工程Bで得られた偏光フィルムの一面又は両面に、窒素原子を2個~5個有する非環式化合物を含む処理液を接触させる工程(耐水化処理)。
 工程D:前記偏光フィルムに付着した余分な処理液を取り除くため、前記偏光フィルムを洗浄などする工程。
(工程A)
 工程Aにおいては、有機色素を含むコーティング液を、基材上に塗布し、塗膜を形成する。
 上記有機色素としては、上記例示の色素などが用いられ、好ましくは一般式(III)で表されるアゾ化合物が用いられる。上記有機色素を、適当な溶媒に溶解させることによって、コーティング液を調製することができる。前記コーティング液は、有機色素が液中で超分子会合体を形成し、その結果、液晶相を示す。液晶相は、特に限定されず、ネマチック液晶相、スメクチック液晶相、コレステリック液晶相、ヘキサゴナル液晶相などが挙げられる。該液晶相は、偏光顕微鏡で観察される光学模様によって、確認、識別できる。
 上記溶媒は、特に限定されず、従来公知の溶媒を用いることができる。好ましくは、上記有機色素が良好に溶解し得る溶媒が用いられる。上記有機色素が良好に溶解されたコーティング液を用いることによって、該コーティング液を基材上に塗布して製膜したときに、有機色素が析出し難くなる。従って、透過率に優れた偏光フィルムを得ることができる。
 上記有機色素が良好に溶解し得る溶媒は、例えば水系溶媒である。水系溶媒は、水、親水性溶媒、水と親水性溶媒の混合溶媒などが挙げられる。親水性溶媒は、水と均一に溶解させることができる溶媒である。親水性溶媒としては、例えば、メタノール、エタノール、メチルアルコール、イソプロピルアルコールなどのアルコール類;エチレングリコール、ジエチレングリコールなどのグリコール類;メチルセロソルブ、エチルセロソルブなどのセロソルブ類;アセトン、メチルエチルケトンなどのケトン類;酢酸エチルなどのエステル類などが挙げられる。好ましくは、上記溶媒は、水、又は、水と親水性溶媒の混合溶媒である。
 上記コーティング液中における有機色素の濃度は、液晶相を示す濃度に調製することが好ましい。具体的には、前記有機色素の濃度は、好ましくは0.5質量%~50質量%である。このような濃度範囲の一部で、上記コーティング液は、液晶相を示し得る。
 また、コーティング液のpHは、好ましくはpH4~10程度、さらに好ましくはpH6~8程度に調整される。
 さらに、上記コーティング液には、添加剤が添加されていてもよい。添加剤としては、例えば、可塑剤、熱安定剤、光安定剤、滑剤、酸化防止剤、紫外線吸収剤、難燃剤、着色剤、帯電防止剤、抗菌剤、相溶化剤、架橋剤、増粘剤などが挙げられる。コーティング液中における添加剤の濃度は、好ましくは0を超え10質量%以下である。また、コーティング液には、界面活性剤が添加されていてもよい。界面活性剤は、コーティング液の基材表面へのぬれ性や塗布性を向上させるために添加される。前記界面活性剤は、非イオン界面活性剤を用いることが好ましい。コーティング液中における界面活性剤の濃度は、好ましくは0を超え5質量%以下である。
 コーティング液の調製方法は、特に限定されず、例えば、溶媒を入れた容器に有機色素を加えてもよいし、或いは、有機色素を入れた容器に溶媒を加えてもよい。
 上記コーティング液を、適当な基材上に塗布することによって、塗膜を形成できる。前記基材は、コーティング液を均一に展開するために用いられる。基材の種類は、この目的に適していれば特に限定されず、例えば、合成樹脂フィルム(フィルムとは、一般にシートと言われるものを含む意味である)、ガラス板などを用いることができる。好ましい実施形態においては、基材は、単独のポリマーフィルムである。好ましい他の実施形態においては、基材は、ポリマーフィルムを含む積層体である。この積層体は、好ましくはポリマーフィルムに配向層をさらに含む。
 上記ポリマーフィルムとしては、特に限定されないが、透明性に優れているフィルム(例えば、ヘイズ値5%以下)が好ましい。
 上記基材の厚みは、強度などに応じて適宜に設計し得る。薄型軽量化の観点から、基材の厚みは、好ましくは300μm以下、さらに好ましくは5μm~200μm、より好ましくは10μm~100μmである。
 上記基材が配向層を含む場合、その配向層は、基材に配向処理を施すことで形成できる。上記配向処理としては、ラビング処理などの機械的配向処理、光配向処理などの化学的配向処理などが挙げられる。
 上記基材上(好ましくは基材の配向層上)に、コーティング液を塗布する。塗布時のコーティング液の粘度は、0.1mPa・s~30mPa・sが好ましく、0.5mPa・s~3mPa・sがさらに好ましい。ただし、前記粘度は、レオメーター(Haake社製、製品名:レオストレス600、測定条件:ダブルコーンセンサー shear rate 1000(1/s))で測定した値である。
 また、上記基材の塗布面(コーティング液が塗布される基材の表面)の親水性が低い場合には、この塗布面に親水化処理を施すことが好ましい。
 親水化処理は、乾式処理でもよく、湿式処理でもよい。乾式処理としては、例えば、コロナ処理、プラズマ処理又はグロー放電処理などの放電処理;火炎処理;オゾン処理;UVオゾン処理;紫外線処理又は電子線処理などの電離活性線処理などが挙げられる。湿式処理としては、例えば、水やアセトンなどの溶媒を用いた超音波処理、アルカリ処理、アンカーコート処理などを例示できる。これらの処理は、単独で行ってもよいし、2つ以上を組み合せて行ってもよい。
 コーティング液を基材の表面に塗布する方法としては、例えば、適切なコータを用いた塗布方法が採用され得る。該コータとしては、例えば、バーコータ、リバースロールコータ、正回転ロールコータ、グラビアコータ、ロッドコータ、スロットダイコータ、スロットオリフィスコータ、カーテンコータ、ファウンテンコータなどが挙げられる。
 液晶相状態のコーティング液を塗布すると、コーティング液の流動過程で、有機色素に剪断応力が加わる。その結果、有機色素が所定方向に配向した塗膜を形成できる。
 なお、上記有機色素は、コーティング液の流延時に加わる剪断応力によって配向するが、これに代えて又はこれに併用して、他の手段によって有機色素を配向させることもできる。
 上記他の手段としては、例えば、配向処理が施された基材上にコーティング液を塗布する手段、及び、基材上にコーティング液を塗布して塗膜を形成した後、磁場又は電場を印加する手段などが挙げられる。これらの他の手段を単独で行っても、有機色素が所定方向に配向した塗膜を形成できる。
(工程B)
 工程Bにおいては、上記工程Aで形成された塗膜を乾燥する。
 該塗膜を乾燥する方法は、自然乾燥、強制的な乾燥の何れでもよい。強制的な乾燥には、例えば、熱風又は冷風が循環する空気循環式恒温オーブン、マイクロ波若しくは遠赤外線などを利用したヒーター、温度調節用に加熱されたロール、加熱されたヒートパイプロール、加熱された金属ベルトなどの乾燥手段を用いることができる。乾燥温度は、コーティング液の等方相転移温度以下であり、低温から高温へ徐々に昇温させることが好ましい。具体的には、前記乾燥温度は、好ましくは10℃~80℃であり、さらに好ましくは20℃~60℃である。かかる温度範囲であれば厚みバラツキの小さい乾燥塗膜を得ることができる。
 乾燥時間は、乾燥温度や溶媒の種類によって、適宜、選択され得る。厚みバラツキの小さい乾燥塗膜を得るためには、乾燥時間は、例えば1分~30分であり、好ましくは1分~10分である。
 上記塗膜は、乾燥する過程で濃度が高くなり、配向した有機色素が固定される。前記有機色素の配向が固定されることによって、吸収二色性を生じる。得られた乾燥塗膜が、偏光フィルムである。
 得られた偏光フィルム(乾燥塗膜)の厚みは、好ましくは0.1μm~10μmである。前記偏光フィルム中における残存溶媒量は、偏光フィルムの総質量に対し、好ましくは1質量%以下であり、さらに好ましくは0.5質量%以下である。
(工程C)
 工程Cにおいては、工程Bで得られた偏光フィルムの表面(基材の接合面と反対面)に、窒素原子を2個~5個有する非環式化合物を含む処理液を接触させる。
 処理液に含まれる非環式化合物は、上記例示の非環式化合物などが用いられ、好ましくは、炭素数2~8の直鎖状のアルキルジアミンが用いられる。
 上記処理液は、上記非環式化合物を、溶媒に溶解又は分散させることによって得られる。前記溶媒は、好ましくは水系溶媒が用いられる。前記水系溶媒は、上記コーティング液の欄で例示したものを用いることができる。
 上記処理液中における非環式化合物の濃度は、好ましくは5質量%~30質量%であり、さらに好ましくは10質量%~20質量%である。かかる処理液を用いることにより、工程Bで得られた偏光フィルムの機械的強度及び光学特性を低下させることなく、該偏光フィルムに耐水性を付与できる。
 上記処理液を工程Bで得られた偏光フィルムの一面又は両面に接触させることによって、機械的強度及び光学特性に優れた耐水性偏光フィルムを得ることができる。処理液を偏光フィルムに接触させる方法は、特に限定されない。前記接触方法としては、偏光フィルムの表面に処理液を塗布する方法、偏光フィルムを処理液中に浸漬する方法などが挙げられる。前記処理液の塗布は、各種コータやスプレーなどを用いて実施できる。これらの方法を採用する場合、偏光フィルムの表面は、水又は任意の溶剤で洗浄し乾燥しておくことが好ましい。
 上記接触方法は、偏光フィルムを処理液中に浸漬する方法が好ましい。この方法によれば、偏光フィルム全体に処理液を確実に接触させることができる。また、この方法によれば、偏光フィルム内に処理液が浸透し易くなるため、多くの有機色素と非環式化合物が架橋し得る。このため、上記偏光フィルムに耐水性を確実に付与できる。
(工程D)
 工程Dにおいては、耐水化処理後の偏光フィルムの表面を、洗浄及び/又は乾燥する。
 工程Dは、上記工程Cで得られた耐水性偏光フィルムに付着している余分な処理液を取り除くために実施される。例えば、耐水化処理後の偏光フィルムを水で洗浄した後、乾燥してもよい。また、耐水化処理後の偏光フィルムを、単に乾燥するだけでもよい。
 また、本発明の製造方法は、上記工程A~工程D以外に、さらに、他の工程を有していてもよい。
[耐水性偏光フィルムの用途]
 本発明の耐水性偏光フィルムは、例えば、その一面又は両面に保護フィルムを積層することにより、偏光板として使用できる。偏光板として使用する場合、さらに、耐水性偏光フィルムに位相差フィルムを積層してもよい。
 本発明の製造方法で得られた耐水性偏光フィルムは、上記基材上に積層された状態で使用でき、或いは、上記基材から引き剥がして使用することもできる。前記耐水性偏光フィルムを基材上に積層された状態で使用する場合、該基材は、保護フィルムとして利用され得る。
 また、本発明の耐水性偏光フィルムは、好ましくは、画像表示装置内に組み込まれる。
 本発明の耐水性偏光フィルムを有する画像表示装置は、液晶表示装置、有機ELディスプレイ、及びプラズマディスプレイなどを含む。前記画像表示装置の好ましい用途はテレビである。
 本発明について、実施例及び比較例を示して詳細に説明する。なお、本発明は、下記の実施例のみに限定されるものではない。実施例及び比較例で用いた各測定方法は、以下の通りである。
[液晶相の観察]
 2枚のスライドガラスの間にコーティング液を少量挟み込み、偏光顕微鏡(オリンパス(株)製、製品名「OPTIPHOT-POL」)を用いて、液晶相を観察した。
[偏光フィルムの厚みの測定方法]
 偏光フィルムの厚みは、ポリマーフィルムから偏光フィルムの一部を剥離し、3次元非接触表面形状計測システム((株)菱化システム製、製品名「Micromap MM5200」)を用いて、前記ポリマーフィルムと偏光フィルムとの段差を測定した。
[偏光フィルムの耐水性の評価方法]
 偏光フィルムを、処理液に浸漬した際に、偏光フィルムが溶解するか否かを目視で観察した。偏光フィルムが溶解しなかった場合を「耐水性あり」と評価し、偏光フィルムが溶解した場合を「耐水性なし」と評価した。
[偏光フィルムの亀裂の確認方法]
 耐水化処理後の偏光フィルムを、偏光顕微鏡(オリンパス(株)製、製品名「OPTIPHOT-POL」)の観察ステージに載せ、これを倍率100倍で観察し、前記フィルムに亀裂が生じているかどうかを確認した。
[偏光フィルムの透過率及び偏光度の測定方法]
 グラントムソン偏光子を備える分光光度計(日本分光(株)製、製品名「U-4100」)を用いて、波長380nm~780nmの直線偏光を偏光フィルムに入射させ、波長毎に視感度補正係数をかけて積分することにより、前記波長領域における平均のk及びkを測定した。このk及びkを下記式1及び式2に代入することにより、透過率及び偏光度を求めた。
 式1:単体透過率=(k+k)/2
 式2:偏光度=(k-k)/(k+k
 なお、kは、最大透過率方向の直線偏光の透過率を表し、kは、最大透過率方向に直交する方向の直線偏光の透過率を表す。
[実施例1]
 4-ニトロアニリンと8-アミノ-2-ナフタレンスルホン酸とを、常法(細田豊著「理論製造 染料化学 第5版」昭和43年7月15日技法堂発行、135ページ~152ページに記載の方法)により、ジアゾ化及びカップリング反応させて、モノアゾ化合物を得た。得られたモノアゾ化合物を、前記常法によりジアゾ化し、さらに、1-アミノ-8-ナフトール-2,4-ジスルホン酸リチウム塩とカップリング反応させて粗生成物を得た。これを塩化リチウムで塩析することによって、下記の構造式(IV)のアゾ化合物を得た。

 上記式(IV)のアゾ化合物をイオン交換水に溶解し、20質量%のコーティング液を調製した。このコーティング液を、上記液晶相の観察の方法に従って、室温(23℃)にて観察したところ、該コーティング液はネマチック液晶相を示していた。
 前記コーティング液を、ラビング処理及びコロナ処理が施されたノルボルネン系ポリマーフィルム(日本ゼオン(株)製、商品名「ゼオノア」)上に、バーコータ(BUSHMAN社製、製品名「Mayer rot HS4」)を用いて塗布し、23℃の恒温室内で十分に自然乾燥させた。得られた偏光フィルムは、厚み0.4μmであった。
 耐水化処理を行うため、上記偏光フィルムを、1,4-ブタンジアミン塩酸塩(東京化成工業(株)製)を含む水溶液(濃度:10質量%)に、1分間浸漬した。次に、この偏光フィルムを水洗した後、乾燥することにより、耐水性偏光フィルムを作製した。実施例1の耐水性偏光フィルムの各測定結果を、表1に示す。
 表1の参考例は、実施例1において耐水化処理をする前の偏光フィルム(耐水化処理を行わなかった実施例1の偏光フィルム)についての透過率及び偏光度である。
[実施例2]
 上記1,4-ブタンジアミン塩酸塩を、1,6-ヘキサンジアミン塩酸塩(東京化成工業(株)製)に代えたこと以外は、実施例1と同様の方法で耐水性偏光フィルムを作製した。実施例2の耐水性偏光フィルムの各測定結果を、表1に示す。
[実施例3]
 上記1,4-ブタンジアミン塩酸塩を、2,2’-オキシビスエチル塩酸塩(東京化成工業(株)製)に代えたこと以外は、実施例1と同様の方法で耐水性偏光フィルムを作製した。実施例3の耐水性偏光フィルムの各測定結果を、表1に示す。
[比較例1]
 上記1,4-ブタンジアミン塩酸塩を、ピペラジン(東京化成工業(株)製)に代えたこと以外は、実施例1と同様の方法で耐水性偏光フィルムを作製した。比較例1の耐水性偏光フィルムの各測定結果を、表1に示す。
[比較例2]
 上記1,4-ブタンジアミン塩酸塩を、1,2-シクロヘキサンジアミン(東京化成工業(株)製)に代えたこと以外は、実施例1と同様の方法で耐水性偏光フィルムを作製した。比較例2の耐水性偏光フィルムの各測定結果を、表1に示す。
[比較例3]
 上記1,4-ブタンジアミン塩酸塩を、ポリエチレンイミン((株)日本触媒製、商品名「エポミンSP-200」、平均分子量=1万、推定窒素数=約250個)に代えたこと以外は、実施例1と同様の方法で耐水性偏光フィルムを作製した。比較例3の耐水性偏光フィルムの各測定結果を、表1に示す。
[比較例4]
 上記1,4-ブタンジアミン塩酸塩を、トリエチルアミン(東京化成工業(株)製)に代えたこと以外は、実施例1と同様の方法で耐水性偏光フィルムを作製した。比較例4の偏光フィルムの各測定結果を、表1に示す。
 なお、比較例4の偏光フィルムは、トリエチルアミンを含む処理液に浸漬した際に溶解したので、耐水性を有しない。また、比較例4の偏光フィルムは、前述のように溶解したので、亀裂の確認、並びに、透過率及び偏光度の測定を行うことができなかった。
 なお、上記各実施例及び各比較例で用いた、1,4-ブタンジアミン塩酸塩などの構造式を下記に示す。

[評価]
 非環式化合物を用いた実施例1~3は、亀裂が発生せず、さらに、透過率及び偏光度にも優れている。一方、環式化合物を用いた比較例1及び2は、亀裂が発生し、機械的強度が劣っている。
 また、非環式化合物を用いる場合であっても、窒素原子を250個有する非環式化合物を用いた比較例3は、透過率及び偏光度が劣っている。非環式化合物を用いる場合であっても、窒素原子を1個有する非環式化合物を用いた比較例4は、耐水性がない。
 なお、実施例1~3の透過率及び偏光度は、参考例の透過率及び偏光度と同じである。このことから、非環式化合物を用いた耐水化処理を行っても、透過率及び偏光度には影響がないことが判る。
[耐久性試験]
 実施例1~3の耐水性偏光フィルムをそれぞれ、60℃、90%RHの恒温室内に500時間放置した。放置後の耐水性偏光フィルムの偏光度を、上記測定方法に従って測定した。その結果、実施例1~3の耐水性偏光フィルムの偏光度低下率は、何れも5%未満であった。このことから、実施例1~3の耐水性偏光フィルムは、耐久性にも優れている。
 偏光度低下率={(作製直後の偏光フィルムの偏光度-500時間放置後の偏光フィルムの偏光度)/作製直後の偏光フィルムの偏光度}×100。
 本発明の耐水性偏光フィルムは、液晶表示装置などの画像表示装置、偏光サングラスなどに利用できる。
 本発明の製造方法は、水に浸食され難い耐水性偏光フィルムを製造する際に、好適に利用できる。

Claims (10)

  1.  アニオン性基を有する有機色素と、窒素原子を2個~5個有する非環式化合物と、を含む耐水性偏光フィルム。
  2.  前記非環式化合物が、窒素原子を2個有する請求項1に記載の耐水性偏光フィルム。
  3.  前記非環式化合物が、窒素原子を含むカチオン性基を2個~5個有する請求項1に記載の耐水性偏光フィルム。
  4.  前記カチオン性基が、アミノ基又はその塩である請求項3に記載の耐水性偏光フィルム。
  5.  前記非環式化合物が、直鎖状の脂肪族ジアミン若しくはその塩、又は、直鎖状の脂肪族エーテルジアミン若しくはその塩である請求項1~4のいずれかに記載の耐水性偏光フィルム。
  6.  前記非環式化合物が、炭素数2~8の脂肪族ジアミン若しくはその塩、又は、炭素数2~8の脂肪族エーテルジアミン若しくはその塩である請求項1~5のいずれかに記載の耐水性偏光フィルム。
  7.  前記有機色素が、アニオン性基を2個以上有する請求項1~6のいずれかに記載の耐水性偏光フィルム。
  8.  アニオン性基を有する有機色素を含む偏光フィルムの一面又は両面に、窒素原子を2個~5個有する非環式化合物を含む処理液を接触させる、耐水性偏光フィルムの製造方法。
  9.  前記処理液中の非環式化合物の濃度が、5質量%~30質量%である請求項8に記載の耐水性偏光フィルムの製造方法。
  10.  請求項1~7のいずれかに記載の耐水性偏光フィルムを有する画像表示装置。
