Abstract
Description
従来の照明装置の中でも、ダウンライトはLED光源照明化の試みが活発である。ダウンライトは、回路部を有するランプハウジングと、回路部裏面に配設されたALダイカスト製の放熱フィンと、光源の光を反射するリフレクタとなどにより構成されている。リフレクタがアルミニウムを用いたダイキャスト成形により形成されている場合、光反射性を向上させるために、一般にアルミニウムや純銀が蒸着されたり、白色塗装が施されたりしている。
一方、LED光源を有する照明装置として、特定の樹脂シートを用いたランプハウジングも知られている(例えば、特許文献1参照)。
また、特許文献1に記載のような多層化シートは、平面的に用いられており、立体的なランプハウジングに用いることができないという問題がある。
この発明では、反射層は樹脂にて形成されるので、アルミニウムを用いる場合と比較して、筐体の軽量化が図れる。
また、反射層は樹脂にて構成されるので、高い寸法精度にて反射層を形成することができる。そのため、アルミニウムを用いたダイガスト成形により反射層を形成する場合よりも光反射性を向上させることができる。
さらに、光反射性が向上するので、光源の発光量を低くでき、省エネルギーとなる。
そして、従来のように光反射性を向上させるために反射面に白色塗装を別途行うなどの作業が不要となり、製造工程の増加を抑えることができる。また、笠基材および反射層は、一体的に形成されるので、製造工程を少なくすることができる。
さらに、笠基材および反射層は、多色射出成形により形成されるので、筐体を所定の立体形状に形成することができる。
この発明では、笠基材の熱伝導度は、特定の値を有するので、筐体の放熱性を向上させることができる。ここで、笠基材の熱伝導度が3.0W/m・K未満であると、笠基材が変形する可能性がある。また、LEDの発光効率が低下する場合もある。一方、笠基材の熱伝導度が20W/m・Kを超えると笠基材の機械強度、成形性が損なわれる場合がある。
この発明では、反射層を構成する樹脂は特定のY値を有するので、光源の光を好適に反射することができる。ここで、反射層を構成する樹脂のY値が95未満であると、光源の消費電力を上げての発光量を増加させなければならず、省エネルギーにならない場合がある。
また、このような反射層を形成する樹脂材料としては、例えば、ポリカーボネート系樹脂(出光興産株式会社製 商品名:タフロン URC2501)などが挙げられる。このポリカーボネート系樹脂は、厚さ寸法が0.8mmでUL-94 V-0であるので、優れた難燃性も有する。また、ポリカーボネート系樹脂は、比較的に高い剛性を有するので、筐体の剛性を向上させることもできる。
この発明では、放熱フィンにより、笠基材の比表面積が増加するので、筐体の放熱性を向上させることができる。また、このような放熱フィンは、PPSやPCなどの高い熱伝導性を有する材料にて形成されることが好ましい。ここで、放熱フィンを形成する樹脂材料と、笠基材を形成する樹脂材料とが同じであれば、接着性が向上し、笠基材の有する熱をさらに発散させることができる。また、笠基材、反射層および放熱フィンは、三色成形により一体的に形成されるので、製造工程を増加させることが無く、笠基材、反射層および放熱フィンを同時に製造することができる。
この発明では、フランジ部を介して天井や壁などに筐体を取り付けることができる。また、反射層の形成と同時にフランジ部を形成することができるので、筐体に別にフランジ部を設ける必要が無く、製造工程の増加を抑制することができる。
そして、フランジ部を構成する材料として、比較的に剛性の高い材料を用いれば、フランジ部にネジ孔を形成することができ、天井などにさらに容易に筐体を取り付けることができる。
この発明では、フランジ端部および反射層は、笠基材および放熱フィンを挟持するので、笠基材および放熱フィン間の接着性を向上させることができ、筐体の剛性を向上させることができる。また、笠基材および放熱フィン間の接着性が向上することにより、放熱フィンにより笠基材が有する熱を効率的に発散させて、筐体の放熱性を向上させることができる。
この発明では、LEDは、発熱量が比較的小さいから、LEDが長時間発光し続けても笠基材や反射層を形成する樹脂材料の劣化を抑えることができる。
この発明では、上述の筐体を有するので、照明装置は、軽量化が図れ、製造コストを抑制して立体的に形成することができる。
なお、この本実施形態では、LEDを備えた照明装置を例示するが、LEDを備えていない照明装置などでもよい。
図1は、本実施形態における照明装置を底面側からみた斜視図である。図2は、照明装置の断面図である。
図1に示すように、本実施形態の照明装置1は、一方の端部が拡開形成され、他方の端部が奥部11により閉塞された略有底円筒形状の筐体としてのランプハウジング10と、このランプハウジング10の奥部11に取り付けられた回路基板収納部20と、この回路基板収納部20に突設されたアルミニウム製の放熱アルミフィン30と、を備える。ランプハウジング10は、反射空間12を内部に区画形成しており、この反射空間12に露出して、奥部11に、図1では図示しないLEDが取り付けられている。そして、照明装置1は、ランプハウジング10の反射空間12を介して開口部分からLEDの光を出射する。放熱アルミフィン30は、アルミニウムなどの高い熱伝導性材料を用いてダイガスト成形により形成されている。なお、放熱アルミフィン30は、アルミニウムのみならず、高熱伝導性を有するポリフェニレンサルファイド(PPS)にて形成されていてもよい。
ランプハウジング10の開口する先端縁に対応する部分には、フランジ部13が形成されている。フランジ部13には、ねじ孔131が形成されている。
また、ランプハウジング10の反対面としての側面14には、放熱フィン141が形成されている。この放熱フィン141は、回路基板収納部20の近傍からフランジ部13の近傍に亘って長尺状に形成されている。これら放熱フィン141は、互いに所定の間隔を有している。
ランプハウジング10は、反射空間12が回路基板収納部20からフランジ部13に向かうにしたがって大きくなる状態に形成されている。
回路基板収納部20には、回路基板21が配設されている。回路基板21は、PPSなどの絶縁性高放熱材料にて形成されている。この回路基板21は、図示しないソケットに接続されており、このソケットには、LED60が取り付けられている。LED60は、シンジオタクチックポリスチレン(SPS)などの高反射性材料にて形成された反射材61と、アダマンタン系アクリレートなどの樹脂材料にて形成された封止材62とを有する。
ランプハウジング10は、笠基材15と、この笠基材15の反射空間12側の反射面151に積層形成された反射層としてのリフレクタ16とを備える。 奥部11において、これら笠基材15およびリフレクタ16には、LED60が相通可能な相通孔152,161がそれぞれ形成されている。また、リフレクタ16の挿通孔161の近傍には、LED60の先端部分の高さ位置と略同位置となるように、複数のリフレクタリブ162が形成されている。
これら笠基材15、リフレクタ16および放熱フィン141は、三色成形により同時に射出成形されている。なお、笠基材15およびリフレクタ16を二色成形した後に、笠基材15の側面14に放熱フィン141を積層形成する構成でもよい。
リフレクタ16は、フランジ部13に一体的に形成されている。つまり、フランジ部13は、リフレクタ16を形成する際に同時に形成される。なお、笠基材15にリフレクタ16を積層した後に、リフレクタ16にフランジ部13を接合する構成でもよい。
(i)としては、例えば、東レ株式会社製のE6SV、E60Lなどの白色ポリエチレンテレフタレート(PET)フィルム、三井化学株式会社製のホワイトレフスターなどのポリプロピレン(PP)製多孔延伸フィルム、(ii)としては、例えば、古河電工株式会社製のポリエステルフィルムを超臨界ガスによって平均粒子径が20μm以下に発泡させた超微細発泡光反射板MCPET(登録商標)等を挙げることができ、(iii)としては、住友スリーエム株式会社製のESR反射シートが挙げられる。(iv)としては、ポリカーボネート樹脂に酸化チタンを30質量%~60質量%配合したポリカーボネート樹脂組成物が挙げられる。
そして、リフレクタ16の反射光のY値は、95以上が好ましく、98以上がより好ましく、99以上がさらに好ましい。全光線透過率は0.5%以下が好ましく、0.2%以下がより好ましく、0.1%以下であることがさらに好ましい。Y値を大きく設定することには特に制限はなく、Y値をできるだけ大きく設定することで、リフレクタ16としての実用上の輝度特性が向上する。
このような熱可塑性樹脂組成物としては、熱可塑性樹脂100質量部当り、5質量部以上の粉末状無機フィラー又は強化繊維及び必要に応じて難燃剤を含有する、ポリカーボネート系樹脂、PBT系樹脂、PET系樹脂及びポリエーテルスルホン系樹脂など熱変形温度が120℃以上の熱可塑性樹脂又はこれらの2種以上を含有するポリマーブレンドをマトリックス樹脂とする樹脂組成物が好ましい。
(A)ポリフェニレンサルファイド樹脂:20重量%以上60重量%以下
(B)六方晶窒化硼素:8重量%以上55重量%以下
(C)扁平ガラス繊維:15重量%以上55重量%以下
(D)ポリフェニレンサルファイド樹脂:20重量%以上65重量%以下
(E)酸化アルミニウム、酸化マグネシウム、炭化ケイ素、窒化アルミニウムおよび窒化ホウ素のうちすくなくともいずれかの化合物を含有するセラミック系フィラー:15重量%以上60重量%以下
(F)ガラス繊維および炭素繊維のうち少なくともいずれかを含有する繊維:5重量%以上45重量%以下
なお、ポリフェニレンサルファイドとしては、大日本インキ化学工業株式会社製のポリフェニレンサルファイド(H1G)を例示できる。
前記したような照明装置によれば、以下に示す作用効果を奏することができる。
本実施形態の照明装置1に、反射空間12を区画形成する略有底円筒状の笠基材15と、LED60の光を反射するリフレクタ16とを、多色射出成形により一体的に形成した。
リフレクタ16は樹脂にて形成されるので、リフレクタ16がアルミニウムを用いて形成される場合と比較して、ランプハウジング10の軽量化が図れる。また、リフレクタ16は樹脂にて形成されるので、高い寸法精度にてリフレクタ16を形成することができる。そのため、別に笠基材15に白色塗料を塗布するなどの作業が不要となり、作業工程を減少させることができる。さらに、光反射性が向上するので、LED60の発光量を低くでき、省エネルギーとなる。また、笠基材15およびリフレクタ16は、多色成形により、一体的に形成されるので、製造工程を少なくすることができる。
また、笠基材15およびリフレクタ16は、多色射出成形により形成されるので、ランプハウジング10を所定の立体形状に形成することができる。
笠基材15の熱伝導度は、特定の値を有するので、ランプハウジング10の放熱性を向上させることができる。
リフレクタ16を構成する樹脂は特定のY値を有するので、光源の光を好適に反射することができる。
放熱フィン141により、ランプハウジング10の放熱性を向上させることができる。また、笠基材15、リフレクタ16および放熱フィン141は、三色成形により形成されるので、製造工程を増加させることが無く、照明装置1の製造を容易にすることができる。
リフレクタ16はフランジ部13を有するので、このフランジ部13を介して天井40や壁などにランプハウジング10を取り付けることができる。また、フランジ部13にねじ孔131を介して、天井40などにさらに容易にランプハウジング10を取り付けることができる。
LED60は、発熱量が比較的小さいから、LEDが長時間発光し続けても笠基材や反射層を形成する樹脂材料の劣化を抑えることができる。
照明装置1は、ランプハウジング10を有するので、軽量化が図れ、製造コストを抑制して立体的に形成することができる。
なお、以上に説明した態様は、本発明の一態様を示したものであって、本発明は、前記した実施形態に限定されるものではなく、本発明の目的および効果を達成できる範囲内での変形や改良が、本発明の内容に含まれるものであることはいうまでもない。また、本発明を実施する際における具体的な構造および形状などは、本発明の目的および効果を達成できる範囲内において、他の構成などとしても問題はない。
図3は、他の実施形態の照明装置の断面図である。
本実施形態では、ランプハウジング10の先端部にフランジ部13が設けられた構成を示したが、これに限られない。例えば、図3に示すように、放熱フィン141には、側面14に対向する対向面142と、この対向面142と反対側の放熱面143とを有し、この放熱面143に、フランジ部13のフランジ端部132が積層形成された構成でもよい。
この構成では、リフレクタ16およびフランジ端部132は、笠基材15および放熱フィン141の一方の端部を挟持するので、リフレクタ16および放熱フィン141の接着性を向上させることができ、ランプハウジング10の剛性を向上させることができる。また、リフレクタ16および放熱フィン141間の接着性が向上することにより、放熱フィン141によりリフレクタ16および笠基材15が有する熱を効率的に発散させて、ランプハウジング10の放熱性を向上させることができる。

Claims (8)
- 一方の端部が拡開形成されるとともに内部に反射空間が区画形成され、前記反射空間側に反射面を有し、他方の端部に前記反射空間に臨んで光源を取付可能な笠基材と、
この笠基材に多色成形により一体的に積層形成され前記光源の光を反射する反射層と、
を備えたことを特徴とした照明装置用の筐体。 - 請求項1に記載の照明装置用の筐体であって、
前記笠基材の熱伝導度は、3.0W/m・K以上20W/m・K以下である
ことを特徴とした照明装置用の筐体。 - 請求項1または請求項2に記載の照明装置用の筐体であって、
前記反射層の全光線反射率(Y値)は、95以上である
ことを特徴とした照明装置用の筐体。 - 請求項1ないし請求項3のいずれか一項に記載の照明装置用の筐体であって、
前記笠基材の反射面と反対側の反対面には、一体的に放熱フィンが積層形成された
ことを特徴とした照明装置用の筐体。 - 請求項4に記載の照明装置用の筐体であって、
前記反射層は、前記笠基材の先端部に対応する部分に、前記反射空間と反対側に突出したフランジ部を有した
ことを特徴とした照明装置用の筐体。 - 請求項5に記載の照明装置用の筐体であって、
前記放熱フィンは、前記反対面に対向する対向面と、この対向面と反対側の放熱面とを有する層状に形成され、
前記フランジ部は、前記放熱面に積層形成されたフランジ端部を有し、
このフランジ端部および前記反射層は、前記笠基材および前記放熱フィンを挟持した
ことを特徴とした照明装置用の筐体。 - 請求項1ないし請求項6のいずれか一項に記載の照明装置用の筐体であって、
前記光源は、発光ダイオード(LED)である
