本発明の正極は、集電体と、第1活物質層との間に、更に、第2活物質層を有してもよい。第2活物質層の空隙率は、第1活物質層の空隙率よりも小さいことが好ましい。
第1活物質層と集電体との間には、第1活物質層よりも空隙率の小さい第2活物質層があってもよい。第2活物質層は、集電体を保護する保護層の役割を有する。
集電体の表面の50μm角の領域を電子顕微鏡を用いて観測し、0.3μm以上の長さの枝部を最も多く有する樹枝状の活物質粒子を基準粒子として選択するとき、基準粒子は、長さ0.3μm以上の枝部を5個以上有することが好ましい。
図1は、成膜装置の概略を示す縦断面図である。成膜装置は、成膜のための空間を与えるチャンバー1と、熱プラズマ発生源とを備える。熱プラズマ発生源は、熱プラズマを発生させる空間を与えるトーチ10と、トーチ10を囲む誘導コイル2とを備える。誘導コイル2には、電源9が接続されている。
正極は、集電体20と、第1活物質層21とを含む。活物質層は、樹枝状の活物質粒子を含む。図2において、各粒子は枝部と底部とを有する樹枝状であり、集電体側から活物質層の表面側に向かって成長している。
本発明の非水電解質二次電池は、正極、負極、非水電解質および正極と負極との間に介在する多孔質絶縁層を有する。本発明の非水電解質二次電池は、上記の非水電解質二次電池用正極を含むものであり、その他の構成は特に限定されない。
図4は、コイン型の非水電解質二次電池を概略的に示す縦断面図である。コイン型の非水電解質二次電池は、正極33と、負極36と、これらの間に介在する多孔質絶縁層35と、非水電解質(図示せず)とを含む。正極33は、正極集電体と、正極集電体に形成される正極活物質層とを含む。必要に応じて、皿バネ37を用いて、正極33、負極36および多孔質絶縁層35を圧縮してもよい。多孔質絶縁層35には、非水電解質が含浸されている。正極端子を兼ねるケース31と負極端子を兼ねる封口板38とは、ガスケット32によって互いに絶縁されている。
さらに、リチウム窒化物、リチウムハロゲン化物、リチウム酸素酸塩、Li4SiO4、Li4SiO4-LiI-LiOH、Li3PO4-Li4SiO4、Li2SiS3、Li3PO4-Li2S-SiS2、硫化リン化合物等の無機材料を固体電解質としてもよい。
《実施例1》
(1)正極の作製
成膜装置として、内容積6250m3のチャンバーと、熱プラズマ発生源とを備える日本電子(株)製の高周波誘導熱プラズマ発生装置(TP-12010)を用いた。熱プラズマ発生源には、Φ42mmの窒化珪素管からなるトーチと、トーチを囲む銅製の誘導コイルとを用いた。
活物質層のICP分析を行ったところ、活物質層における元素比は、Li:Co=1.2:1(モル比)であることが確認された。
溶質であるLiPF6を1.25mol/Lの濃度で非水溶媒に溶解させて、液状の非水電解質を調製した。非水溶媒には、エチレンカーボネート(EC)とエチルメチルカーボネート(EMC)との体積割合1:3の混合液を用いた。
図4に示すようなコイン型非水電解質二次電池を作製した。
封口板38の内側に、厚さ0.3mmのリチウム箔を負極36として貼り付けた。その上に多孔質絶縁層35を配置した。多孔質絶縁層35の上に、正極活物質層側が多孔質絶縁層35と対面するように正極33を配置した。正極集電体の上には皿バネ37を配置した。非水電解質を封口板38が満たされるまで注液した後、ガスケット32を介してケース31を封口板38にはめ込み、コイン型電池を作製した。
成膜装置には、実施例1と同様の高周波誘導熱プラズマ装置を用いた。実施例1と同様にして熱プラズマを発生させた。
Dx:Dyのガス流量比を、20:60として、チャンバーに実施例1と同様のガスを導入した。原料の熱プラズマ中への供給速度を0.03g/minとして、5分間成膜を行った。それ以外、実施例1と同様の条件として、第2活物質層を形成した(条件B)。
活物質層のICP分析を行ったところ、活物質層における元素比は、Li:Co=1.2:1であることが確認された。
上記の正極を用いたこと以外、実施例1と同様にしてコイン型電池を作製した。
N-メチル-2-ピロリドン(NMP)と、ポリフッ化ビニリデン((株)クレハ製の#7208、PVDFを8重量%含むNMP溶液)とを2:98の重量割合で混合して、樹脂溶液(以下、第1層溶液ともいう)を調製した。
ステージ上にAu板からなる集電体(厚さ1mm)を配置し、マグネトロンスパッタリング装置を用いて、集電体上に活物質層を形成した。ターゲットには、LiCoO2を用いた。ターゲットの径は3インチとした。ステージ上の集電体とターゲットとの距離は、3.5cmとした。
上記の正極を用いたこと以外、実施例1と同様にしてコイン型電池を作製した。
実施例1は、樹枝状の活物質粒子が形成されていた。実施例1において、15個の樹枝状の活物質粒子の直径は、それぞれ0.9~2.36μm程度であり、その平均値は、1.56μmであった。また、18個の粒子の底部の直径は、それぞれ0.2~0.8μm程度であり、その平均値は、0.28μmであった。また、8個の枝部の直径は、0.09~0.3μm程度であり、その平均値は、0.15μmであった。活物質層の空隙率は45%であった。15個の粒子において、0.3μm以上の枝部の平均の数は、5個であった。基準粒子における0.3μm以上の枝部の数は、14個であった。樹枝状の活物質粒子の枝部の成長方向と、集電体の法線方向との成す角の平均値は、10°であった。
実施例2では交流インピーダンスを示す円弧が小さくなっていた。実施例2の活物質層は、比較例1の活物質層よりも比表面積が大きいため、交流インピーダンスが小さくなったと考えられる。このことは、本発明の正極が、高電流密度での放電容量が大きい理由の一つと考えられる。
