一方、固定子コアを複数個に分割して、巻線を組み付けた分割固定子を用いる方法も、固定子の製造方法として知られている。分割固定子の場合には、焼きバメリングで複数の分割固定子を一体的に組み立てることが行われている。
分割コアに対して、樹脂をモールドして分割固定子を製造する方法が、特許文献1に記載されている。
1つのティースを備える分割コアに、巻線をティースに巻きつけて、プレス型で巻きつけたコイルをティースの中心軸に向けて押圧成形すると同時に、プレス型が兼用する射出成形金型内に樹脂を射出することにより、樹脂モールドすることが記載されている。
この技術は、コイルの占積率を高めることができる利点がある。また、コイルの回りのみ樹脂モールドすれば良いので、従来の固定子と比較して、使用する樹脂量を減らすことができる利点がある。
すなわち、特許文献1には、インシュレータに関する記載がないが、分割コアと巻線との間にインシュレータが装着されていたと仮定すると、巻線がプレス型により押圧されているため、インシュレータと巻線との間には、射出成形のときに、樹脂が進入することは困難であり、完成した固定子は、インシュレータと巻線とが直接接触する状態となる可能性が高い。
一方、ハイブリッド自動車のモータは、小型化が進み、使用電流域を増加する傾向にある。その場合、巻線の発熱量が増加することから、放熱の重要性が高まっている。その理由は、巻線のエナメル被覆には耐熱温度があるからである。
そのためには、インシュレータと固定子コアを密着させると共に、特に、インシュレータと巻線との間に、熱伝導性の高い樹脂をモールドすることが必須となっている。樹脂モールド、及びインシュレータを介して、固定子コア側に放熱する必要があるからである。
しかしながら、タクトタイムを短くして生産効率を上げるために、例えば、300℃に加熱溶融した熱可塑性樹脂を使用すると、150℃程度に加熱された金型により冷却され、数十秒で硬化してしまう。一方、熱可塑性樹脂は、粘性が100Pa・secと、熱硬化性樹脂の20~100倍高いので、数十秒では、狭い隙間まで溶融した樹脂が十分進入する時間がないため、インシュレータと巻線との間に樹脂の充填不良が発生する問題があった。

(5)(3)または(4)に記載する分割固定子製造方法において、前記成形済みコイルを径方向に振動させることが好ましい。
(6)(1)乃至(5)に記載する分割固定子製造方法のいずれか1つにおいて、前記樹脂が熱可塑性樹脂であることが好ましい。
本発明の分割固定子製造方法の第1工程においては、第1金型(例えば、固定型)に分割コアをセットし、さらに分割コアにインシュレータをセットする。一方、成形済みコイル(例えば、成形済みエッジワイズコイル)を第2金型(例えば、可動型)にセットする。
次に、第1金型と第2金型とを半開きの状態として、第1金型と第2金型とで形成されるキャビティ内に、樹脂モールド用の溶融状態の樹脂をキャビティ内に射出注入する。これにより、一時的に成形済みコイルとインシュレータとの間に空間を持たせることができ、そのタイミングで溶融した樹脂を成形済みコイルとインシュレータの間の空間に進入させることができる。
第1金型と第2金型とが近接するに連れて、樹脂が成形済みコイルとインシュレータとの間の空間を、傾斜を利用して持ち上げられるように流れる。これにより、成形済みコイルがインシュレータ上の溶融した樹脂内に進入し、溶融した樹脂がインシュレータとコイルとの間にある状態で型締めすることができる。
したがって、樹脂モールドした固定子において、インシュレータとコイルとの間に確実に樹脂を充填することができる。
また、第1金型と第2金型とが半開きの状態で、溶融した樹脂を注入しているので、樹脂圧力を低減でき、コイル等の変形を抑えることができる。
また、樹脂射出工程の途中から、コイル圧縮工程及び型締め工程を開始することにより、樹脂を注入しながら、コイルを樹脂の中に進入させるため、インシュレータとコイルの小さな隙間に、より効率的かつ確実に樹脂を充填することができる。
しかし、本発明では、第1に、インシュレータと成形済みコイルとの隙間を変化させているため、樹脂が流れやすくなる。また、第2に、樹脂をエッジワイズコイルの表面から引き剥がす方向に振動を与えているので、樹脂が、エッジワイズコイルの表面に接着することが少なく、樹脂の流動性が高くなる。
これにより、流動性の低い樹脂、であっても、インシュレータとコイルの小さな隙間に確実に充填させることができる。ここで、径方向の振動は、例えば、超音波ホーンにより発生される。
特に、樹脂が熱可塑性樹脂である場合には、流動性が悪いため、インシュレータとコイルの小さな隙間に樹脂を確実に充填することが困難であるが、上記発明によれば、熱可塑性樹脂を材料としても、インシュレータとコイルの小さな隙間に確実に樹脂を充填することができる。
したがって、熱可塑性樹脂を材料とした場合に、インシュレータとコイルの小さな隙間に、樹脂を確実に充填することは、従来の製造方法では不可能であった。
それに対して、本発明によれば、熱可塑性樹脂を材料として用いても、インシュレータとコイルの小さな隙間に、確実に熱可塑性樹脂を充填させることができる。

図1に、分割固定子の製造手順を示す。分割固定子コア10は、成形済みのコイルが装着されるティース部11を備えている。分割固定子コア10は、プレス打ち抜きで製造された鋼板を積層して構成している。ここでは、分割固定子コア10は、18個組み合わさることにより、環状の完成した固定子コアになる構造とする。分割固定子コア10を(a)に示す。次に、分割固定子コア10のティース部11に、インシュレータ12が装着された状態を図1の(b)に示す。インシュレータ12は、ティース部11を覆う筒部12b、分割固定子コア10のティース部11が突き出した以外の内面部分を覆い、上下方向に延設されたカバー部12a、筒部12bの上下に突き出した2箇所の突起部12cを備えている。ここで、インシュレータ12bの側面の厚みは、0.2~0.3mmである。
エッジワイズコイル13は、カバー部12aを介して、分割固定子コア10に密着している。また、エッジワイズコイル13は、左右方向は筒部12bを介してティース部11により位置決めされている。また、上下方向は、インシュレータ12の突起部12cにより位置決めされている。これにより、エッジワイズコイル13は、分割固定子コア10に対して、定位置に位置決めされている。エッジワイズコイル13には、カバー部12a近くで上に突き出ている長端末13aと、ティース部11先端付近で上に突き出ている長端末13bが備えられている。
本実施例では、成形済みコイルとして、エッジワイズコイル13について説明するが、断面が丸形でも、角形でも、成形されて形状が確定しているものであれば、他の種類のコイルでも同じである。
分割固定子コア10にインシュレータ12を介して、エッジワイズコイル13が装着され、エッジワイズコイル13のコイル部分を囲む部分にのみ樹脂モールド14が形成されている。図3は、分割固定子コア10の上にバスバー17を保持する樹脂製のバスバーホルダ16が取り付けられている状態を示している。バスバー17に対して、長端末13a,13bが曲げられて、接続される。
次の工程において、図示していないが、分割固定子18の長端末13aは、左側に2つの分割固定子を越えた3つ目の分割固定子18の長端末13bと、バスバーホルダ16内のバスバー17により接続される。このように、18個の長端末は、順次バスバーホルダ16内のバスバー17により接続され、U,V,W相の3つのモータコイルを構成される。
樹脂モールドを成形する成形金型構造について説明する。図4及び図12に示すように、第1金型である固定型21は、固定型本体21d、分割固定子コア10を左右から挟みこむ一対のスライド型21a、固定型本体21dから突出した一対のガイド部21c、一対のガイド部21cにガイドされて摺動するスライド型21bを備えている。
分割固定子コア10は、両側から一対のスライド型21aにより挟まれ、かつスライド型21aが挟む方向と直交する方向でスライド型21bにより固定されている。分割固定子コア10のティース部11には、インシュレータ12が装着されている。
図10Aに示すように、エッジワイズコイル13は、2つの長端末13a、13bを備えている。略立方体形状のコイル把持ブロック20には、エッジワイズコイル13の長端末13a、13bの端部を挿入して嵌合する保持孔20a、20bが形成されている。また、コイル把持ブロック20には、一辺に傾斜部20cが形成されている。
図10Bに、コイル把持ブロック20の保持孔20a、20bに、エッジワイズコイル13の長端末13a、13bの端部が挿入して嵌合されている状態を示す。製造工程においては、コイル把持ブロック20は、多数個用意されており、予め、エッジワイズコイル13を図10Bの状態にして準備しておく。そして、成形モールドが終了すると、コイル把持ブロック20は回収され、何度でも治具として利用される。
図4に示すように、固定型21に分割固定子コア10が固定された状態で、上型である可動型22が全開した状態で、コイル把持ブロック20を、可動型22に装着する。これにより、コイル把持ブロック20は可動型22の一部を構成し、エッジワイズコイル13は、図4に示す位置、すなわち、可動型22から1.5mmの距離、固定型21側に移動した位置に保持されている。
また、図16に示すように、可動型22の、コイル把持ブロック20の側面に対応する位置に超音波発信ホーン30が付設されている。
可動型22には、断面が鋭角を備える三角形状の、一対の突状部22aが形成されている。一対の突状部22aの内面がエッジワイズコイル13の外周に近接して、わずかの隙間を維持して位置している。
次に、可動型22が固定型21に近づいて、図5に示す半開きの状態となる。半開き状態のときに、固定型21と可動型22との距離は、全閉位置より3mm離れた位置にある。このとき、エッジワイズコイル13は、可動型22と固定型21との中間位置にある。
本実施例の金型は横締めタイプであるので、注入された樹脂は、エッジワイズコイル13の長手方向に流動する。図5では、便宜的にPPS樹脂25を図示しているが、PPS樹脂25が流動する流路は複雑である。
図13に、エッジワイズコイル13が固定型21に装着された状態を仮想図として示す。また、図14に、図13において、樹脂モールド14がされた状態を示す。
PPS樹脂25の射出を開始してから、0.05秒後から0.12秒後にかけて、図6に示すように、コイル把持ブロック20を1.5mm、固定型21側に移動する。このとき、超音波発信ホーン30により、コイル把持ブロック20を介して、エッジワイズコイル13は、図6の矢印Aに示すように横方向に振動させている。ここでは、振動させる時間が0.07秒間と極めて短いため、超音波振動により、小さな振幅を与えるのが精一杯である。
これにより、エッジワイズコイル13は、図6に示すように、固定型21に装着されたインシュレータ12に当接する。
これにより、熱可塑性樹脂のような流動性の低い樹脂、であっても、インシュレータ12とエッジワイズコイル13の小さな隙間に確実に充填させることができる。
0.12秒後から0.27秒後までの時間、0.20秒後までPPS樹脂25が注入されている。0.12秒後から0.20秒後までの時間は、PPS樹脂25を注入しながら、型圧縮により、エッジワイズコイル13と可動型22の突状部22aの内面との小さな隙間に、PPS樹脂25が十分に充填される。
次に、PPS樹脂25が固化するのを待って、可動型22が上昇する。
次に、固定型21と可動型22とが半開きの状態で、樹脂モールド用の溶融状態の樹脂を、キャビティ内に射出注入を開始する。次に、エッジワイズコイル13のみにより射出された樹脂を圧縮するコイル圧縮工程を有する。
このコイル圧縮工程により、エッジワイズコイル13のみをキャビティ内に溜まっている溶融した樹脂の中に進入させることができるため、インシュレータ12とエッジワイズコイル13との間の小さな隙間にPPS樹脂25をより確実に充填させることができる。
また、樹脂射出工程の途中から、コイル圧縮工程及び型締め工程を開始しているので、PPS樹脂25を注入しながら、エッジワイズコイル13をPPS樹脂25の中に進入させるため、インシュレータ12とエッジワイズコイル13の小さな隙間に、より効率的かつ確実に樹脂を充填することができる。
第2の実施例は、エッジワイズコイル13のみによるPPS樹脂25の圧縮工程を省略する製造方法である。すなわち、コイル把持ブロック20により、始めからエッジワイズコイル13を可動型22に対して最終位置に保持した状態で、可動型22を固定型21に近づけて、直接型圧縮を行う。
図17に、射出工程のタイムチャートを示す。射出工程の全体時間は、0.2秒と極めて短時間である。固定型21及び可動型22は、150℃に加熱されているが、熱可塑性樹脂であるPPS樹脂25は、短時間で硬化するため、全体の射出時間を極めて短くしている。
0.05秒後から0.20秒後までの時間は、PPS樹脂25を注入しながら、型圧縮により、エッジワイズコイル13をキャビティ内に射出して注入され滞留しているPPS樹脂25に突入させるため、インシュレータ12とエッジワイズコイル13との間の小さな隙間にPPS樹脂25を充填することができる。
同時に、エッジワイズコイル13と可動型22の突状部22aの内面との小さな隙間に、PPS樹脂25が十分に充填される。
次に、PPS樹脂25が固化するのを待って、可動型22が上昇する。
また、固定型21と可動型22とが半開きの状態で、溶融したPPS樹脂25を注入しているので、樹脂の射出に大きな圧力を必要としないため、加圧装置をなくすことができる。
また、樹脂射出工程の途中から、型締め工程を開始することにより、固定型21と可動型22とが型締めしながら、PPS樹脂25が射出注入されるため、インシュレータ12とエッジワイズコイル13との間にPPS樹脂25をより効率的に進入させることができる。
先に、PPS樹脂25を注入してから、後で型締め工程を行う場合には、PPS樹脂25がキャビティ内に溜まっており、その中にコイルが進入するが、インシュレータとコイルとの間は、最終的に小さな隙間しかないため、その隙間に樹脂が上がってくるのは、困難な場合がある。その点、型締め工程のときにも、PPS樹脂25を注入していれば、インシュレータ12とエッジワイズコイル13との小さな隙間に確実に樹脂を充填させることができる。特に、型締め工程の途中まで、樹脂を注入し続けると良い。
本発明の分割固定子によれば、成形キャビティの容積が小さくなるため、コイルの巻線部の内部空間の隅々まで樹脂を確実に充填することができる。これにより、コイルで発生した熱を、樹脂モールドを介して外部に放熱する効率を高くすることができる。
例えば、本実施例では、1つのエッジワイズコイル13を有する分割固定子10について説明したが、2つのティース部11を備える分割固定子コアに、2つのエッジワイズコイル13を各々装着して、全体を樹脂モールドしても良い。また、3つのティース部11を備える分割固定子コアに、3つのエッジワイズコイル13を各々装着して、全体を樹脂モールドしても良い。
また、実施例の説明でも記載したが、本実施例では、エッジワイズコイルについて説明したが、コイル巻線の断面が丸や正方形等であっても、コイルとして成形されておれば、本発明が適用できることは、明解である。
また、本実施例では、熱可塑性樹脂を使用する場合について説明したが、熱硬化性樹脂を用いた場合についても、本発明を利用することは可能である。
Claims (6)
- 第1金型に、インシュレータと分割コアとをセットし、成形済みコイルを第2金型にセットするセット工程と、
前記第1金型と前記第2金型とが半開きの状態で、キャビティ内に樹脂を射出する樹脂射出工程と、
前記第1金型と前記第2金型とを型締めする型締め工程とを有することを特徴とする分割固定子製造方法。 - 請求項1に記載する分割固定子製造方法において、
前記樹脂射出工程の途中から、前記型締め工程を開始することを特徴とする分割固定子製造方法。 - 請求項1に記載する分割固定子製造方法において、
前記樹脂射出工程と前記型締め工程との間に、前記成形済みコイルのみにより前記射出された樹脂を圧縮するコイル圧縮工程を有することを特徴とする分割固定子製造方法。 - 請求項3に記載する分割固定子製造方法において、
前記樹脂射出工程の途中から、前記コイル圧縮工程及び前記型締め工程を開始することを特徴とする分割固定子製造方法。 - 請求項3または請求項4に記載する分割固定子製造方法において、
前記成形済みコイルを径方向に振動させることを特徴とする分割固定子製造方法。 - 請求項1乃至5に記載する分割固定子製造方法において、
前記樹脂が熱可塑性樹脂であることを特徴とする分割固定子製造方法。
