[0004] 非球面レンズを作製するには、ガラス材料、透光性セラミック等を用いたレンズ母材 となる球面レンズ上に、非球面形状の透光性樹脂膜を積層、接合させると良レ、。この 方法を用いれば、たとえレンズ母材の材料がモールド成形による非球面加工が不可 能なものであっても、非球面レンズを作製することが可能である。この方法にて作製し たレンズをハイブリッドレンズと言う。
[0005] ここで、非球面のハイブリッドレンズを作製する一般的な方法について説明する。所 望の非球面形状に対応する転写層を備える非球面金型に、一定量の紫外線硬化榭 脂液を流し込み、その上に、レンズ母材の非球面にしょうとする面を、金型との間隔 を一定に保つように金型面に向けて固定し、レンズ母材側から紫外線を照射し、樹 脂を硬化させる。この場合、紫外線はレンズ母材を透過して樹脂に照射されることに なる。従来例として、特許文献 1には、ガラス材料からなる球面レンズ上に非球面形 状の紫外線硬化樹脂膜を積層した複合非球面レンズが開示されている。

[0027] すなわち、屈折率の大きい試料に大気中から光が侵入する際、界面にて屈折率の 違いによる反射が必ず生じるため、実測値である直線透過率が 100%になることはな い。理論透過率とは、このような屈折率の違いによる反射の影響を除去し、試料内部 のみにおける透過率を 100%と仮定したときの透過率である。ここで、実測値である 直線透過率の理論透過率に対する比をとることで、反射の影響を取り除いた試料内 部の透過率のみを評価することができる。これらの反射は、必要に応じて反射防止膜 の形成などにより大部分を除去することができる。したがって、試料の透過率につい ては、反射の影響のない内部透過率で評価することが望ましい。
[0028] また、本発明に係るハイブリッドレンズにおけるレンズ母材の材料として用いられる 透光性セラミックは、波長 365nmの紫外線の、試料厚み 0. 6mmにおける内部透過 率が 60%以上である。
[0029] 一般に、透光性材料は、波長が短くなるに従レ、、内部透過率が低下する傾向にあ る。し力し、上述のように、 Feと Cuの含有量 3x + yを 40重量 ppm以下に抑えるよう制 御することにより、紫外線のような短波長の光の透過率も向上させることができる。
[0030] ただし、 Feの含有量を限りなく 0に近くしても、 Cuの含有量が多いと、紫外線の内 部透過率は悪くなる。 Feと Cuとの関係が逆の場合もまた同じである。つまり、 Feと Cu との両方の含有量を同時に制御する必要がある。本発明では、透光性セラミックの紫 外線の透過率の向上には、 Fe含有量を 3倍したものと Cu含有量の和を一定値以下 に制御することが最も効果的であることを見出したのである。
[0031] 前述の 3x + yを 20重量 ppm以下に制御した場合、波長が 365nmである紫外線の 試料厚み 0. 6mmにおける内部透過率が 80%以上となり、より好ましい。

[0037] セラミック中に、 Feおよび Cuは、通常、不純物として含まれている。セラミック中の F e量および Cu量を制御するためには、主として、 A{M, (Bl, B2) }〇を合成するため

の BaCO、 MgCO、 Ta〇等の素原料に含まれる Fe量と Cu量とを、精製を繰り返

す等して、予め抑えておくことが有効である。また、 Fe量および Cu量の異なる複数種 類の素原料を用意し、これらを混合して用いることで、セラミック中の Fe量および Cu 量のばらつきを抑えることができる。 [0038] また、セラミックの製造工程において Feや Cuの混入を防ぐことも重要である。たとえ ば、粉砕機の羽根などに Feや Cuからなる材質を用いている場合などにおいては、羽 根の摩耗により Feや Cuが混入しないよう、粉砕を強くしすぎない等の措置が重要で ある。
[0039] 次に、上述したような透光性セラミックを用いたハイブリッドレンズの構成および製造 方法について説明する。
[0040] 本発明に係るハイブリッドレンズは、上述した透光性セラミックからなるレンズ母材の 表面に、紫外線硬化樹脂からなる樹脂膜を形成することによって構成される。
[0041] 特に球面収差等の種々の収差補正に有利な非球面レンズを作製する場合は、球 面加工した透光性セラミックをもってレンズ母材と構成し、その球面上に透光性の紫 外線硬化樹脂からなる樹脂膜を形成し、非球面を形成する。セラミックは非球面加工 が困難であるが、樹脂ならば金型に硬化前の樹脂液を流し込んでモールド成形する ことができるため、非球面加工が容易である。この透光性セラミックからなるレンズ母 材とその上に形成された非球面の樹脂膜との複合体がハイブリッドレンズを形成する
[0042] 樹脂に紫外線硬化樹脂を用いるため、熱硬化樹脂に特有の加熱 冷却工程が不 要である。当然、温度管理の必要もなぐまた熱膨張 ·収縮による応力発生によって 生じるクラックおよび Zまたは寸法誤差の問題もない。
[0043] ただし、紫外線硬化樹脂の場合は、紫外線がレンズ母材を透過して樹脂液に照射 されるため、前述のようにレンズ母材の紫外線の内部透過率が高いことが要求される 。これは、レンズ母材の形状が、光軸付近と外周付近とで肉厚差がかなりある場合が 多いためである。紫外線の内部透過率が低いと、レンズの光軸付近と外周付近とで 樹脂の硬化速度がかなり異なってくるため、硬化後の樹脂膜が光学特性の均質性に 乏しいものとなり、また樹脂膜にクラック不良が生じる。 0. 6mm厚のレンズ母材にお ける波長 365nmの紫外線の内部透過率が 60%以上であると、レンズ母材が一般的 な球面形状である場合、ほとんど前述のようなクラック不良の問題は生じない。特に、 前記内部透過率が 80%以上であると、レンズ母材がたとえば曲率半径の小さい両凸 レンズなどの特殊な形状であっても、樹脂膜のクラック不良を確実に防ぐことができる [0044] また、紫外線硬化樹脂としては、主として、アタリレートモノマー、ポリエステルアタリ レート、エポキシアタリレート、ウレタンアタリレート、シリコーンアタリレート、ポリブタジ ェンアタリレートなどといったアクリル系モノマーやオリゴマーを適宜組み合わせて作 製したものが用いられる。また、ポリエチレン一チオール系オリゴマーやビュルエーテ ル系といったものも使用可能である。さらに、ラジカル重合開始剤ゃカチオン重合開 始剤といった光重合開始剤を添加することにより、紫外線照射による硬化効率が向 上される。
[0045] ノ、イブリツドレンズは、光学特性の均一性を考慮すると、レンズ母材と樹脂膜の屈折 率が同じであることが好ましい。本発明に係るハイブリッドレンズに備えるレンズ母材 を構成する透光性セラミックは、前述のように、屈折率が 2. 01以上と高い。このため 、紫外線硬化樹脂膜の屈折率も 2. 01以上とすることが望ましい。

[0048] ナノ粒子の平均粒径は 50nm以下であることが好ましレ、。平均粒径が 50nmを超え る場合、樹脂膜の可視光の透過率が低下するため、好ましくない。すなわち、平板状 の透光性セラミック上に樹脂膜を形成した厚さ 0. 6mmの平板状複合体 (うち樹脂膜 の厚さ 30 μ m)における、波長 633nmの可視光の内部透過率が 90%未満となる。こ の場合、当然、ハイブリッドレンズの可視光透過率も低くなる。
[0049] また、ナノ粒子を構成する組成の種類によって樹脂膜の屈折率が異なるが、ナノ粒 子の添加量が増加するに従い、樹脂膜の屈折率が向上する傾向にある。
[0050] ただし、ナノ粒子の樹脂膜中における均一性が悪化すると、内部透過率が低下す ること力 Sある。このため、ナノ粒子の平均粒径を小さくしたり、添力卩量を増加させたりす る際は、できる限り均一に分散させるよう工夫が必要である。ナノ粒子を樹脂液に混 合する際、分散方法はボールミル等の一般的な方法でもよいが、できる限り分散剤を 併用することが望ましい。分散剤としては、例えばへキサメタリン酸塩、ポリオールとい つたノニオン系の分散剤が適用可能であり、また、ポリカルボン酸、ポリマレイン酸、ポ リスルホン酸といった高分子タイプのァニオン系分散剤も使用可能である。
[0051] また、レンズ母材の球面と樹脂膜との界面における接着性を向上させるために、シ ランカップリング剤を用いることも可能である。

[実験例 1]
本実験例は、特定の主成分からなる透光性セラミック中の Feおよび Cuの各含有量 と、ハイブリッドレンズにおけるクラックの有無との関係を調査するために実施したもの である。
[0053] 素原料として、 2N (99%以上)〜 5Ν (99· 999%以上)の様々な純度をもつ BaCO
、 MgCO、 Ta〇、 SnO、 ZrOを準備した。これら各素原料は、予め Feと Cuの含

有量を ICP-AES (誘導結合プラズマ発光分光分析)により分析したものである。そし て、 Ba{ (Sn Zr ) Mg Ta } 〇で表される組成になるよう、また Feおよび

Cuの各含有量が表 1に示す数値になるよう各素原料を秤量し、ボールミルで 16時間 湿式混合した。この混合物を乾燥させた後、 1300°Cで 3時間仮焼し、ぺロブスカイト 構造を示す合成物からなる原料粉末を得た。
[0054] この原料粉末を水およびェチルセルロースからなるバインダとともにボールミルに入 れ、 16時間湿式粉砕した。この粉砕した原料粉末を含むスラリーを乾燥させた後、 5
0メッシュの網(篩)を通して造粒し、得られた粉末を 196MPaの圧力で押圧すること により、直径 30mm、厚さ 2mmの円板状の成形体を得た。
[0055] 次に、上記成形体を、これと同組成の粉末中に坦め込んだ。この同組成粉末は、 上記成形体と同じ組成となるように調製した原料を仮焼し、粉砕して得られたもので ある。 [0056] 上記同組成粉末中に坦め込んだ成形体を焼成炉に入れ、大気雰囲気中で加熱し 、 300〜500°Cの温度にて脱バインダを行った。引き続き、昇温しながら炉内に酸素 を注入し、最高温度域の 1600°Cまたは 1650°Cにおいて、焼成雰囲気の酸素濃度 を約 98%まで上昇させた。この焼成温度および酸素濃度を維持し、上記成形物を 2 0時間焼成して焼結体を得た。こうして得られた焼結体を鏡面加工し、厚さ 0. 6mm の円板状に仕上げて、透光性セラミックの試料とした。
[0057] これらの試料について、厚さ 0. 6mmにおける、波長 633nmの可視光および波長
365nmの紫外線の内部透過率を、島津製作所製分光光度計 (UV—200S)を用い て測定した。その結果を表 1に示す。
[0058] 試料番号 5、 9、 11、 14、 23、 27、 29および 32のように、 3x+y力 40を超えるもの は、紫外線の内部透過率が 60%未満となり、本発明の範囲外である。
[0059] 次に、ナノ粒子として平均粒径 20nmの Ti〇粒子、および BaTiO粒子を共沈法に より作製した。また、ポリメタクリル酸メチル樹脂にベンゾインエーテル誘導体からなる 光重合開始剤を添加することで、アクリル系の紫外線硬化樹脂液を用意した。これら のナノ粒子を表 1に示す量だけ秤量し、前記樹脂液にへキサメタリン酸塩からなる分 散剤とともに混合させ、ボールミルにより均一に分散させた。これらのナノ粒子の分散 した紫外線硬化樹脂の屈折率を Metricon社製プリズムカプラー(MODEL2010) により測定した。結果を表 1に示す。すべての試料において、屈折率が 2. 01以上と 良好な値を示した。
[0060] これらのナノ粒子が分散した硬化前の紫外線硬化樹脂液を、前述のように作製した 表 1の透光性セラミック試料 (厚さ 0. 6mm)上にスピンコート法によって成膜し、波長 365nmの紫外線を照射して硬化させた。硬化後の樹脂膜は厚さが 30 μ mであった 。この樹脂膜を形成した平板状の複合体試料の波長 633nmの可視光における内部 透過率を測定した。その結果を表 1に示す。すべての試料において、内部透過率が 90%以上と良好な値を示した。
[0061] 次に、表 1に示す透光性セラミック試料およびナノ粒子を分散させた紫外線硬化樹 脂を用いて、ハイブリッドレンズを以下の方法により作製した。
[0062] すなわち、表 1に示した透光性セラミック試料を、研磨加工により、すべて図 1に示 すような球面レンズ 1に加工した。なお、この球面レンズ 1の直径は 5mm、凸面の曲 率半径は 7. 5mm、凹面の曲率半径は 3. 4mm、最薄部の肉厚は 0. 27mm,レン ズ有効径における最厚部の肉厚は 0. 74mmであった。すなわち、最厚部の厚みは 最薄部の厚みの 2. 7倍であった。
[0063] この透光性セラミック製球面レンズと表 1に示すナノ粒子を分散させた紫外線硬化 樹脂を用いて、複合非球面レンズの作製法として一般的なよく知られた下記の製法 によって、非球面のハイブリッドレンズを作製した。
[0064] すなわち、所望の非球面形状に対応する転写層を備える非球面金型に、所定量の ナノ粒子を分散させた紫外線硬化樹脂液を流し込み、その上に、レンズ母材となる球 面レンズ 1の凸面を、金型との間隔を一定に保つように金型面に向けて固定し、レン ズ母材側から波長 365nmの紫外線を照射し、紫外線硬化樹脂を硬化させ、非球面 の紫外線硬化樹脂膜 2を形成した。得られた非球面のハイブリッドレンズ 3を図 2に示 す。樹脂膜の表面は、図 2のように光軸に対して軸対称となる非球面形状である。
[0065] 上述のようにして作製したハイブリッドレンズ 3の硬化後の樹脂膜 2の表面状態を光 学顕微鏡にて観察した。樹脂膜 2のクラックの有無を確認した結果を表 1に示す。

*の付してある試料は本発明の範囲外である。 前述のように、レンズ母材である透光性セラミックの 3x + yが 40重量 ppmを超えるも の、すなわち波長 365nmでの紫外線の内部透過率が 60%未満である、試料番号 5 、 9、 11、 14、 23、 27、 29および 32の試料では、樹脂膜にクラックが発生した。
[実験例 2]
本実験例は、透光性セラミックの主成分、紫外線硬化樹脂の種類、またナノ粒子の 主成分、粒径もしくは添加量について、種々に変更したときの光学特性を評価したも のである。
[0068] 表 2に示す種々の材料系の透光性セラミックを、実験例 1の場合と同様の作製方法 により作製した。すべての試料は、 Feおよび Cuの各含有量をともに l〜2ppmと低く なるよう制御してある。これらの試料の屈折率を実験例 1の場合と同様の方法にて測 定した。結果を表 4および表 5に示す。いずれの試料も屈折率は 2. 01以上と高い値 を示した。
[0069] また、表 3に示す物質を主成分とする、種々の平均粒径をもったナノ粒子を用意し た。これを表 4および表 5に示すアクリル系あるいはエポキシ系の紫外線硬化榭脂材 料に、所定の含有量にて分散させた。アクリル系の樹脂材料は実験例 1の場合と同じ であり、エポキシ系の樹脂材料は、ビスフエノール A型樹脂に芳香族スルホ二ゥム塩 力もなる光重合開始剤が添加されたものである。これらの屈折率を実験例 1の場合と 同様に測定した。結果を表 4および表 5に示す。いずれの試料も屈折率は 2. 01以上 と高い値を示した。
[0070] さらに、実験例 1の場合と同様に、表 4および表 5の厚み 0. 6mmの透光性セラミツ ク試料に表 4および表 5の紫外線硬化樹脂膜を形成し、平板状の複合体試料を作製 した。実験例 1の場合と同様に波長 633nmの可視光における内部透過率を測定し た。その結果を表 4および表 5に示す。試料番号 53、 57、 61、 64、 67、 70、 73、 76 、 79、 83、 86、 90および 93のように、ナノ粒子の平均粒径カ 50nmを超えるもの ίま、 内部透過率が 90%未満であった。
[0071] 次いで、表 4および表 5に示す透光性セラミックと紫外線硬化樹脂とを用いて、実験 例 1の場合と同様の非球面形状のハイブリッドレンズを同様の製法にて作製した。す ベての試料にぉレ、て、クラックの発生はなかった。

請求の範囲
[1] A{M, (Bl , B2) }0 (Aは、 Ba、 Srおよび Caから選ばれる少なくとも 1種、 B1は、 In

、 Υ、 Ζηおよび Mgから選ばれる少なくとも 1種、 B2は、 Taおよび Nbの少なくとも一方 、ならびに、 Mは、 Ti、 Zr、 Hfおよび Sn力ら選ばれる少なくとも 1種である。)で表され るぺロブスカイト構造を有する酸化物を主成分とし、かつ副成分として少なくとも Feお よび Cuを含む、透光性セラミックからなるレンズ母材と、
前記レンズ母材の表面に形成される紫外線硬化樹脂からなる樹脂膜と を備え、
前記透光性セラミック中の Feの含有量を Xとし、同じく Cuの含有量を yとするとき、 3 x+yが 40重量 ppm以下であり、
前記透光性セラミック力 波長 633nmの可視光の、試料厚み 0. 6mmにおける内 部透過率が 90。/。以上であり、かつ波長 365nmの紫外線の、試料厚み 0. 6mmにお ける内部透過率が 60%以上であり、
さらに、前記透光性セラミックが、可視光の d線 (波長が 587. 56nm)における屈折 率が 2. 01以上である
ことを特徴とする、ハイブリッドレンズ。
[2] 前記樹脂膜を構成する前記紫外線硬化樹脂中に、平均粒径 50nm以下のセラミツ ク粒子が分散されている、請求項 1に記載のハイブリッドレンズ。
[3] 前記紫外線硬化樹脂中に分散される前記セラミック粒子は、その主成分組成が、 A {M, (Bl, B2) }〇系、チタン酸バリウム系、チタン酸ストロンチウム系、チタン酸カル

シゥム系および酸化チタン系から選ばれる少なくとも 1種である、請求項 2に記載のハ イブリツドレンズ。
[4] 厚み 30 μ mの前記樹脂膜を平板状の前記透光性セラミックの表面上に形成した、 厚みが 0. 6mmの平板状試料について、波長 633nmの可視光の内部透過率は 90 %以上であり、可視光の d線(波長が 587. 56nm)における屈折率は 2. 01以上であ る、請求項 3に記載のハイブリッドレンズ。
[5] 前記レンズ母材は、球面レンズ形状を有する、請求項 1なレ、し 4のレ、ずれかに記載 のハイブリッドレンズ。 、非球面レンズを構成する、請求項 5に記載のハイブリッド レンス (
