本発明は、 金型内被覆成形体およびその製造方法に関し、 さらに詳しく は、 熱可塑性樹脂材料を射出成形法、 射出圧縮成形法あるいは射出プレス 成形法等により金型内で成形し、 得られた成形物の表面と金型キヤビティ 面との間に金型内被覆用塗料を注入し、 この塗料を金型内で硬化させて樹 脂成形物の表面に塗料が密着した一体成形品を製造する、 いわゆる金型内 被覆成形方法 (インモールドコーティング方法) により得られる金型内被 覆成形体、 およびその製造方法に関する。 背 景 技 術
自動車、 家電、 建材等に使用される樹脂成形品に装飾性等の付加価値を 付けたり、 あるいは耐候性を高めて製品の長寿命化を計ることを目的とし て、 成形品の表面に塗装を施すことは従来から広く行われている。 このよ うな塗装方法としては、 スプレー塗装法が一般的であるが、 近年環境問題 に強い関心が寄せられる中、 各種工場からの有害有機物質の大気放出が厳 しく制限される傾向にあることや、 従業員の健康保護を重視する観点から スプレー塗装に代わる技術の開発が急務となっている。 こうした中、 金型 内で成形した樹脂成型品の表面と金型のキヤビティ面との間に塗料を注入 した後、 塗料を金型内で硬化させて榭脂成形品表面に塗膜が密着した一体 成形品を製造する金型內被覆成形方法 (インモールドコーティング。 以下
「 I M C」 という。) が注目を集めている。 この I M Cは、 表面に塗膜を密 着させることによる成形品表面の品質向上ばかりでなく、 塗装工程の短縮 ィ匕によるコストダウンにも大きく寄与すると期待されている。
熱可塑性樹脂の金型内被覆成形に用いられる塗料は、 熱硬化性樹脂用の 塗料よりも低温で硬化する硬化特性が求められること等の理由から、 塗膜 の外観、 密着性等を兼ね備えた塗料の開発が一般に難しく、 金型内被覆成 形方法に用いられる塗料として既に開発されているのは、熱硬化性樹脂用、 および A B S樹脂、 ナイロン等の一部の熱可塑性樹脂用の塗料に限定され ている。 このため、 金型内被覆成形方法に適用できる合成樹脂の種類は熱 硬化性樹脂あるいは A B S、 ナイロン等の一部の熱可塑性樹脂に限定され ているのが現状である。 さらに、 ポリプロピレン樹脂やポリエチレン樹脂 のようなォレフイン系樹脂に対して十分な密着性を有する塗料を開発する ことは樹脂の構造上技術的に極めて困難であると考えられていた。
また、 ポリプロピレン樹脂やポリエチレン樹脂のようなォレフィン系樹 脂は樹脂の構造上一般的なスプレー塗装においても塗料は密着困難なので、 プライマー等の中間層を樹脂表面に塗布した後、 塗布したプライマー表面 に塗料を塗布する方法を採っている。 よって、 I M Cのような一液塗布の 金型内被覆成形方法で十分な塗膜密着性を有するポリプロピレン系樹脂組 成物を開発するのは技術的に極めて困難であると考えられていた。
そのためポリオレフイン系樹脂に金型内被覆成形方法を実施するために、 特開 2 0 0 1— 1 7 0 9 6 4号公報に記載されているように、 ポリオレフ ィン系樹脂表面に、 塗料との密着性の良好な表皮材を貼り合わせ成形を行 ない、 表皮材表面と金型キヤビティ面との間に塗料を注入してポリオレフ ィン系樹脂表面に表皮材を介して塗膜が一体的に形成された成形品を得る 方法が開示されている。
このような状況下で、 本発明者らは、 鋭意研究した結果、 (メタ) アタリ レート基を有するオリゴマーと、 そ 'オリゴマーと共重合可能なエチレン 性不飽和モノマーとからなるビヒクル成分に、 塩素を特定量含有するァク リル変性塩素化ポリオレフイン、 有機過酸化物、 ポリイソシァネートを特 定割合で含有させた金型内被覆用塗 t斗、 および特定の水酸基価を有し、 か つ、 ゴム成分を特定量含有させた水酸基含有ポリプロピレン系樹脂組成物 を使用することにより、 ポリオレフイン系樹脂であるポリプロピレン系樹 脂組成物の成形物表面に上記被覆用塗料が密着力の良好な状態で一体的に 形成された金型内被覆成形体を得ることができることを見出し、 本発明を 完成した。 発明の目的
本発明は、 上述した従来技術の問題点に鑑みてなされたものであり、 ポ リオレフイン系樹脂であるポリプロピレン系樹脂組成物の成形物表面に金 型内被覆用塗料が密着力の良好な状態で一体的に形成された金型内被覆成 形体おょぴその金型内被覆成形体の製造方法を提供することを目的として レヽる。 発明の開示
本発明に係る金型内被覆成形体は、 水酸基含有ポリプロピレン系樹脂組成物(A)からなる成形物の表面が、 金型内被覆用塗料組成物 (B) で被覆された成形体であって、
該水酸基含有ポリプロピレン系樹脂組成物 (A) を構成するポリプロピ レン樹脂 ( i ) と、 添加ゴム (ii) と、 任意に添加される該ポリプロピレ ン樹脂 ( i ) および該添加ゴム (ii) 以外の高分子化合物 (iii) との総水 酸基価が:!〜 40 (KOH mg / g) であり、
該水酸基含有ポリプロピレン系樹脂組成物 (A) におけるゴム成分含有 量 (添加ゴム (ii) 量と、 ポリプロピレン樹脂 ( i ) 成分おょぴ任意に添 加される前記高分子化合物( i i i )の 2 3 °C n—デカン可溶分量との合計量) 、 ゴム成分とゴム成分以外の樹脂成分との合計含有量を 1 00質量%と した場合に、 1 5〜 8 0質量%であり、
該金型内被覆用塗料組成物 (B) 、
少なくとも 2個の (メタ) アタリレート基を有するオリゴマー 1 0〜 7 0質量0 /0と、 該オリゴマーと共重合可能なエチレン性不飽和モノマー 90 〜30質量%とからなるビヒクル成分 (a) 1 00質量部に対して、 塩素含有率が 2〜40質量%である (メタ) アク リル変性塩素化ポリオ レフイン (b) 5〜3 5質量部、
有機過酸化物重合開始剤 (c) 0. 5〜 5質量部、 および
ポリイソシァネート化合物 (d) 2〜20質量部
を含有していることを特徴としている。
前記水酸基含有ポリプロピレン系樹脂組成物 (A) としては、 水酸基含 有ポリプロピレン系樹脂成分を含有しているポリプロピレン系樹脂組成物 が好ましい。 ' 前記水酸基含有ポリプロピレン系樹脂組成物 (A) 中の添加ゴム (i i) がエチレン · ひ - ォレフィン共重合体であることが好ましい。
前記水酸基含有ポリプロピレン系樹脂組成物 (A) は、 無機充填材を含 有していてもよい。
本発明に係る金型内被覆成形体の第 1の製造方法は、 ·
前記水酸基含有ポリプロピレン系樹脂組成物 (A) 中のポリプロピレン 系樹脂成分の融点以下で、 前記金型内被覆用塗料組成物 (B ) が硬化する 温度以上に金型温度を保持した固定金型と移動金型とからなる金型を所定 の型締め圧にて保持した状態で、 金型キヤビティ内に該樹脂組成物 (A) の溶融物を射出し、 所定時間保圧をかけて該溶融物を該塗料組成物 (B ) の流動圧力に耐えうる程度に冷却固化させた後、 金型をわずかに開いて、 得られた成形物と金型キヤビティ面との間に空間を形成させ、 該空間内に 該塗料組成物 (B ) を注入し、 再度型締め圧を上げて型締めを行なった状 態で保持し、 該塗料組成物 (B ) が硬化した後に成形体を取り出すことを 特徴としている。
本発明に係る金型内被覆成形体の第 2の製造方法は、
前記水酸基含有ポリプロピレン系樹脂組成物 (A) 中のポリプロピレン 系樹脂成分の融点以下で、 前記金型内被覆用塗料組成物 (B ) が硬化する 温度以上に金型温度を保持した固定金型と移動金型とからなる金型を所定 の一次型締め圧にて保持した状態で、 金型キヤビティ内に該樹脂組成物 ( A) の溶融物を射出し、 射出中または射出完了後に型締め力を二次型締 め力まで上げ、 所定時間保持して該溶融物を該塗料組成物 (B ) の流動圧 力に耐えうる程度に冷却固化させた後、 金型をわずかに開いて、 得られた 成形物と金型キヤビティ面との間に空間を形成させ、 該空間内に該塗料組 成物 (B ) を注入し、 再度型締め圧を上げて型締めを行なった状態で保持 し、 該塗料組成物 (B ) が硬化した後に成形体を取り出すことを特徴とし ている。
本発明に係る金型内被覆成形体の第 3の製造方法は、
前記水酸基含有ポリプロピレン系樹脂組成物 (A) 中のポリプロピレン 系樹脂成分の融点以下で、 前記金型内被覆用塗料組成物 (B ) が硬化する 温度以上に金型温度を保持した固定金型と移動金型とからなる金型を所定 量開いた状態で、 金型キヤビティ内に該樹脂組成物 (A) の溶融物を射出 し、 射出中または射出完了後に型締め力を所定型締め力まで上げ、 所定時 間保持して該溶融物を該塗料組成物 (B ) の流動圧力に耐えうる程度に冷 却固化させた後、 次いで金型をわずかに開いて、 得られた成形物と金型キ ャビティ面との間に空間を形成させ、 該空間内に該塗料組成物 (B ) を注 入し、 再度型締め圧を上げて型締めを行なった状態で保持し、 該塗料組成 物 (B ) が硬化した後に成形体を取り出すことを特徴としている。 図面の簡単な説明

以下、 本発明に係る金型内被覆成形体おょぴその製造方法について具体 的に説明する。
本発明に係る金型内被覆成形体は、 水酸基含有ポリプロピレン系樹脂組 成物 (A) からなる成形物と、 その表面に形成された金型内被覆用塗料組 成物 (B) の被膜とからなつている。
まず、水酸基含有ポリプロピレン系樹脂組成物(A) について説明する。
水酸基含有ポリプロピレン系樹脂組成物 (A) 本発明で用いられる水酸基含有ポリプロピレン系樹脂組成物 (A) は、 ポリプロピレン樹脂 ( i )、 添加ゴム (ii)、 および必要に応じて添加され る他の高分子化合物 (iii)、 無機充填材、 着色顔料等の各種添加剤から構 成される組成物であって、 前記ポリプロピレン樹脂 ( i )、 添加ゴム (ii) および他の高分子化合物(iii) の少なくとも一つの成分が水酸基を有して いる。
すなわち、 水酸基含有ポリプロピレン系樹脂組成物 (A) は、 ポリプロ ピレン樹脂 ( i ) と、 添加ゴム (ii) と、 必要に応じて添加される他の高 分子化合物 (iii) の熱可塑性成分と、必要に応じて添加される無機充填材 (たとえばタルク) 等の無機成分とから構成される。 つまり、 樹脂成分と ゴム成分と必要に応じて添加される無機充填材 (たとえばタルク) 等の無 機成分とを含有している。 ここにおけるゴム成分とは、 熱可塑性成分に含 まれる添加したゴムと、ポリプロピレン樹脂( i )および高分子化合物(iii) 中の 2 3 °Cでの n—デカン可溶分量との合計である。また、樹脂成分とは、 熱可塑性成分からゴム成分を除いた残りの成分である。
ポリプロピレン樹脂 ( i ) としては、 プロピレンホモポリマー、 プロピ レンブロックコポリマー、 プロピレンランダムコポリマー、 これらを水酸 基を含む化合物等で変性した成分、 および水酸基含有プロピレンホモポリ マー、 水酸基含有プロピレンプロックコポリマー、 水酸基含有プロピレン ランダムコポリマーが挙げられる。
また、 添加ゴム (ii) としては、 エチレン ' α- ォレフィン共重合体、 スチレン系ゴム等の熱可塑性ゴムが挙げられる。
任意に添加する高分子化合物 (iii) としては、 ポリエチレン等の熱可塑 性の高分子化合物や、 水酸基を含む化合物で変性した熱可塑性の高分子化 合物等が挙げられる。
本発明で用いられる水酸基含有ポリプロピレン系樹脂組成物 (A) は、 ポリプロピレン樹脂 ( i ) および添加ゴム (ii)、 さらに必要に応じて添加 される他の高分子化合物 (iii)、 無機充填材、 着色顔料等の各種添加剤か ら構成される組成物であって、前記ポリプロピレン樹脂 ( i )、添加ゴムお よび他の高分子化合物(iii)の少なくとも 1つの成分が水酸基を有してお り、 ポリプロピレン樹脂 ( i)、 添加ゴム (ii)、 および必要に応じて添加 された他の高分子化合物(iii) の熱可塑性成分の合計量を 1 0 0質量%と した場合のゴム成分含有量が 1 5〜8 0質量%である。
ポリプロピレン樹脂 ( i ) としては、 公知の方法で重合して得られるポ リプロピレンを用いることができ、 プロピレン単独重合体でもよく、 また プロピレンから誘導される構成単位とプロピレンを除く炭素数 2〜 1 2の a- ォレフィンから誘導される構成単位とを含むプロックコポリマーまた はランダムコポリマーであってもよい。
プロピレンを除く炭素数 2〜 1 2のひ- ォレフィンとしては、 公知のも のを用いることができ、 たとえばエチレン、 プテン一 1、 ペンテン一 1、 へキセン一 1、 ヘプテン一 1、 ォクテン一 1、 ノネンー 1、 デセン一 1、 4—メチノレペンテン一 1、 4ーメチノレへキセン一 1、 4, 4ージメチノレぺ ンテン等の鎖状 α- ォレフィン、 シクロペンテン、 シクロへキセン等の環 状 α- ォレフィンなどを挙げることができる。これらの α- ォレフィンは、 一種類または二種類以上を適宜組み合わせて用いることができる。
プロピレンランダムコポリマーにおけるコモノマー含有量は 0. 5〜 2 0モル0 /。、 好ましくは 1〜 1 5モル0 /0、 さらに好ましくは 1〜 1 0モル0 /0 である。 またプロピレンプロックコポリマーにおけるコモノマー含有量は 0. 5〜 5 0モ Λ^%、 好ましくは 1〜 4 0モル0 /0、 さらに好ましくは 5〜 3 0モル0 /0である。
ここで、 ゴムとは、 常温でゴム弾性を有するものであり、 ゴム成分含有 量は添加したゴム (ii) と、 ポリプロピレン樹脂 ( i ) および他の高分子 化合物 (iii) 中の 2 3°Cでの n—デカン可溶分量との合計である。
高分子化合物(iii) とは、ポリプロピレン樹脂( i )に添加したゴム(ii) 以外に添加した高分子化合物を示す。
ポリプロピレン樹脂 ( i )、 添加ゴム (i i) および高分子化合物 (i i i) は、 水酸基を除くアミン基、 ケトン基、 カルボキシル基、 グリシジル基、 シァノ基などの極性基を有するものを用いることもできる。
このような水酸基含有ポリプロピレン系樹脂組成物 (A) を得る方法と しては、 たとえば、
( 1 ) プロピレンホモポリマー、 プロピレンブロックコポリマーおよびプ 口ピレンランダムコポリマーから選ばれる少なく とも 1種のポリマーに、 添加ゴムおよび必要に応じて高分子化合物等を添加した後、 水酸基を含む 化合物で変性して、 目的とする水酸基含有ポリプロピレン系樹脂組成物 ( A) を得る方法、
( 2 ) 水酸基を含む化合物で変性したプロピレンホモポリマー、 水酸基を 含む化合物で変性したプロピレンプロックコポリマーおよび水酸基を含む 化合物で変性したプロピレンランダムコポリマーから選ばれる少なく とも 1種の変性ポリマーに、 添加ゴムおょぴ必要に応じて高分子化合物等を添 加して、 目的とする水酸基含有ポリプロピレン系樹脂組成物 (A) を得る 方法、
( 3 ) プロピレンホモポリマー、 プロピレンブロックコポリマーおよぴプ 口ピレンランダムコポリマーから選ばれる少なく とも 1種のポリマーに、 水酸基を含む化合物で変性したポリプロピレン系樹脂成分および または 水酸基を含むポリプロピレン系樹脂成分と、 添加ゴムおよび必要に応じて 高分子化合物等とを添加して、 目的とする水酸基含有ポリプロピレン系樹 脂組成物 (A) を得る方法、 (4) プロピレンホモポリマー、 プロピレンブロックコポリマーおよびプ 口ピレンランダムコポリマーから選ばれる少なくとも 1種のポリマーに、 添加ゴム、 水酸基を含む高分子化合物等を添加して、 目的とする水酸基含 有ポリプロピレン系樹脂組成物 (A) を得る方法、
(5) プロピレンホモポリマー、 プロピレンブロックコポリマーおよぴプ 口ピレンランダムコポリマーから選ばれる少なくとも 1種のポリマーに、 水酸基を含む化合物で変性した添加ゴムおよび Zまたは水酸基を含む添加 ゴムと、 必要に応じて高分子化合物等とを添加して、 目的とする水酸基含 有ポリプロピレン系樹脂組成物 (A) を得る方法などが挙げられる。 これ らの方法は、 単独だけでなく併用してもよい。
水酸基含有ポリプロピレン系樹脂組成物 (A) を構成するポリプロピレ ン樹脂 ( i ) と添加ゴム (ii) と任意に添加される該ポリプロピレン樹脂 ( i ) および該添加ゴム (ii) 以外の高分子化合物 (iii) との水酸基の総 量は、水酸基価で;!〜 40 (KOH mg/g)、 好ましくは 2〜3 0 (K OH m g/ g)、 さらに好ましくは 2〜 20 (KOH mgZg) の範囲 内にある。 水酸基価が 1 (KOH mg/g) より低いと、 水酸基含有ポ リプロピレン系樹脂組成物 (A) 中の水酸基量が少ないので、 この樹脂組 成物 (A) からなる成形物表面に対する金型内被覆用塗料組成物 (B) の 濡れ性が悪化し、塗料組成物(B)中のィソシァネート基と樹脂組成物(A) 中の水酸基との反応により生ずるウレタン結合量が減少するので塗料組成 物 (B) との十分な密着性が得られない。 一方、 水酸基価が 40より高い と、 樹脂組成物 (A) 中の水酸基量が多すぎるので、 樹脂組成物の衝撃特 性等の物性が悪化したり、 型開き時や成形物の離型時に成形物表面に表層 剥離が発生しやすくなる。
上記水酸基価は、 試料 1 gを中和するのに必要な水酸化カリウム (Mw = 5 6 ) の量 (ni g ) で表わす。
本発明に用いられる水酸基含有ポリプロピレン系樹脂組成物 (A) を得 る方法としては、 たとえば、 ポリプロピレン樹脂 ( i ) としてプロピレン ホモポリマー、 プロピレンブロックコポリマーおよびプロピレンランダム コポリマーから選ばれる少なくとも 1種のポリマーに、 添加ゴム (i i) お よび必要に応じて他の各種高分子化合物 (i ii) 等を添加し、 これらの成分 と水酸基含有エチレン性不飽和化合物とを、 有機過酸化物の存在下に押出 機内で反応させて水酸基含有ポリプロピレン系樹脂組成物 (A) を得る方 法などが挙げられる。
この水酸基含有ェチレン性不飽和化合物は、 1分子内に工チレン性不飽 和結合と 1以上の水酸基とを併せ持つ化合物である。
このような水酸基含有エチレン性不飽和化合物としては、 具体的には、 2—ヒ ドロキシェチル(メタ) アタリ レート、 2—ヒ ドロキシプロピノレ(メ タ) アタリ レート、 3—ヒ ドロキシプロピル (メタ) アタリレート、 2— ヒ ドロキシー 3—フエノキシプロピル (メタ) アタリレート、 3—クロ口 一 2—ヒ ドロキシプロピル (メタ) アタリ レート、 グリセリンモノ (メタ) アタリレート、 ペンタエリスリ トールモノ (メタ) アタリレート、 トリメ チロールプロパン(メタ) アタリ レート、テトラメチロールェタンモノ (メ タ) アタリ レート、 ブタンジオールモノ (メタ) アタリ レート、 ポリェチ レングリコールモノ (メタ) アタリレート、 2— (6—ヒ ドロキシへキサ ノィルォキシ) ェチルアタリ レートなどの (メタ) アクリル酸エステルな どが挙げられる。 なお、 「(メタ) アタリ」 は、 「ァクリ」 および Zまたは 「メ タクリ」 を意味する。
また、 上記水酸基含有エチレン性不飽和化合物として、 さらに、 1 0— ゥンデセン一 1ーォーノレ、 1—オタテン一 3—ォーノレ、 2—メタノーノレノ ルボルネン、 ヒ ドロキシスチレン、 ヒ ドロキシェチルビニルエーテノレ、 ヒ ドロキシブチノレビニノレエーテノレ、 N—メチロールアタリノレアミ ド、 2—(メ タ) アタリロイルォキシェチルアシッドホスフェート、 グリセリンモノア リルエーテル、 ァリルアルコール、 ァリロキシエタノーノレ、 2—ブテン一 1 , 4ージオール、 グリセリンモノアルコールなどを使用することもでき る。
これらの水酸基含有エチレン性不飽和化合物の中では、 2—ヒ ドロキシ ェチル (メタ) アタリ レート、 2—ヒ ドロキシプロピル (メタ) アタリ レ ートが好ましい。 水酸基含有エチレン性不飽和化合物は、 1種単独で使用 することもできるし、 また 2種以上組み合わせて使用することができる。 上記有機過酸化物としては、 具体的には、
1 , 1一ビス ( t—プチノレペルォキシ) 一 3 , 3 , 5—トリメチ/レシク 口へキサン、 1 , 1一ビス ( tーブチノレぺノレオキシ) シクロへキサン、 2 , 2一ビス ( t一プチノレぺノレオキシ) オクタン、 n—ブチノレ一 4, 4一ビス 一 ( t—プチルペルォキシ) ノ ラレート、 2, 2—ビス ( t一ブチルペル ォキシ) ブタン等のペルォキシケタール類;

tーブチノレハイ ドロぺノレォキシド、 クメンハイ ドロぺノレオキシド、 ジィ ソプロピルベンゼンハイ ド口ペルォキシド、 2 , 5—ジメチルへキサン一 2 , 5—ジハイ ド口ペルォキシド、 1, 1 , 3 , 3—テトラメチルブチル ハイ ドロペルォキシド等のハイ ドロペルォキシド類などが挙げられ、 この 他、 通常工業的に使用されている有機過酸化物であれば、 特に制限無く使 用することができる。 これら有機過酸化物のなかでは、 t一プチルペルォ キシベンゾエート、 2, 5 —ジメチルー 2 , 5 —ビス ( t—プチルペルォ キシ) へキサン、 t 一プチルペルォキシ一 2—ェチルへキサエート、 ジク ミルペルォキシドなどが好ましい。
水酸基含有ポリプロピレン系樹脂組成物 (A) を得る方法としては、 水 酸基含有ポリプロピレン系樹脂成分の添加がある。 添加するポリプロピレ ン系樹脂成分に水酸基を導入する方法としては、 たとえば、 このポリプロ ピレン系樹脂成分とヒ ドロキシメチルメタクリレート等の水酸基含有ェチ レン性不飽和化合物とを、 有機過酸化物の存在下に押出機内で反応させる 方法などが挙げられる。
水酸基を導入するポリプロピレン系樹脂成分としては、 プロピレンホモ ポリマー、 プロピレンブロックコポリマー、 プロピレンランダムコポリマ 一があるが、 中でもプロピレンホモポリマーが好ましい。
水酸基含有ポリプロピレン系樹脂組成物 (A) を得る方法としては、 水 酸基含有ゴムの添加がある。 添加するゴムに水酸基を導入する方法として は、 たとえばこのゴムと水酸基含有エチレン性不飽和化合物とを、 有機過 酸化物の存在下の押出機内で反応させる方法などが挙げられる。
水酸基含有ポリプロピレン系樹脂組成物 (A) を得る方法として添加さ れる水酸基含有高分子化合物は、 水酸基を導入することができる熱可塑性 高分子化合物であればよい。
添加する高分子化合物に水酸基を導入する方法としては、 たとえば、 こ の高分子化合物と水酸基含有エチレン性不飽和化合物とを、 有機過酸化物 の存在下に押出機内で反応させる方法などが挙げられる。
水酸基含有ポリプロピレン系樹脂組成物 (A) は、 ポリプロピレン系で あるので、 添加する水酸基含有組成物としては、 水酸基含有ゴムや水酸基 含有高分子化合物より、 ヒ ドロキシメチルメタクリレート等の水酸基を含 有する化合物で変性した水酸基含有ポリプ Πピレン系樹脂成分の方が相溶 性がよいので好ましい。
また、 水酸基含有ゴム、 水酸基含有ポリプロピレン系樹脂成分、 水酸基 含有高分子化合物の水酸基含有ポリプロピレン系樹脂組成物 (A) 中で分 散性よく混合できるように相溶性を上げる相溶化剤を添加してもよレ、。 水酸基含有ポリプロピレン系樹脂組成物 (A) におけるゴム成分含有量 とは、 添加ゴム ( i ) の量と、 ポリプロピレン樹脂 ( i ) および他の高分 子化合物 (i ii) の 2 3 °Cでの n—デカン可溶分量との合計量であり、 ポリ プロピレン樹脂 ( i )、 添加ゴム (i i) および必要に応じて添加された高分 子化合物(i i i)の熱可塑性成分の合計含有量を 1 0 0質量%とした場合に、 1 5〜 8 0質量%、 好ましくは 1 5〜7 0質量%、 さらに好ましくは 2 0 〜6 0質量%でぁる。 すなわち、 樹脂組成物 (A ) における樹脂成分の合 計含有量は、 2 0〜8 5質量%、 好ましくは 3 0〜8 5質量%、 さらに好 ましくは 4 0〜 8 0質量%である。
ゴム成分含有量が上記範囲内にある水酸基含有ポリプロピレン系樹脂組 成物 (A) を用いると、 塗料組成物 (B ) と良好な密着性を有する一体成 形品を得ることができる。
たとえば、 水酸基含有ポリプロピレン系樹脂組成物 (A) 、 プロピレ ンホモポリマー、 添加したゴムおょぴプロピレンホモポリマーを変性した 水酸基含有ポリプロピレン系樹脂成分および無機充填材から構成されてい る場合には、 ゴム成分の量は、 添加したゴムの量に対応し、 ゴム成分含有 量は、 無機充填材を除いた熱可塑性成分の量 (プロピレンホモポリマー、 添加したゴムおよび水酸基含有ポリプロピレン系樹脂成分の合計量) を 1 0 0質量%とした場合の含有量として表わされる。
また、 水酸基含有ポリプロピレン系樹脂組成物 (A) 力 S、 プロピレンブ ロックコポリマー、 添加したゴムおょぴプロピレンホモポリマーを変性し た水酸基含有ポリプロピレン系樹脂成分おょぴ無機充填材から構成されて いる場合には、 ゴム成分の量は、 添加したゴムと、 プロピレンブロックコ ポリマー中のエチレン ·プロピレン共重合体との合計量になり、 ゴム成分 含有量は、 無機充填材を除いた熱可塑性成分の量 (プロピレンブロックコ ポリマー、添加したゴム、水酸基含有ポリプロピレン系樹脂成分の合計量) を 1 0 0質量%とした場合の合計量として表わされる。
プロピレンブロックコポリマー中のエチレン ·プロピレン共重合体の量 は、 室温での n—デカン可溶分量 (質量%) で表わされる。
この室温(2 3 °C)でのデカン可溶分量は、次のようにして測定される。 すなわち、 撹拌装置付 1 リ ッ トルのフラスコに、 ポリマー試料 3 g、 2, 6- ジ- tert -プチノレ- 4- メチノレフェノ一ノレ 2 0 m g、 n—デカン 5 0 0 m 1 を 入れ、 1 4 5 °Cの油浴上で加熱溶解させる。 ポリマー試料が溶解した後、 約 8時間かけて室温まで冷却し、続いて 2 3 °Cの水浴上で 8時間保持する。 析出したポリマーと、 溶解ポリマーを含む n—デカン溶液とを G— 4 (ま たは G— 2 ) のグラスフィルターで濾過分離する。 このようにして得られ た溶液を 1 0 mmH g、 1 5 0 °Cの条件で加熱して n—デカン溶液に溶解 していたポリマーを定量になるまで乾燥し、 その質量を 2 3 °Cデカン可溶 分量とし、 プロピレンブロックポリマーの 2 3 °Cデカン可溶分量は、 ポリ マー試料の質量に対する百分率として算出する。
上記の添加するゴムとしては、 たとえば、 エチレン ·ブテン共重合体、 エチレン . オタテン共重合体、 エチレン · プロピレン共重合体等のェチレ ン · α - ォレフィン共重合体、 さらには S E B S (スチレン一エチレン ' ブチレン一スチレンブロックコポリマー) などが挙げられる。 本発明にお いては、 これらのゴム以外のゴムを上記の添加するゴムとして使用するこ ともできる。
上記のようなゴムを添加すると、 金型内被覆用塗料組成物 (Β ) に含ま れている塩素化ポリオレフイン成分が、 水酸基含有ポリプロピレン系樹脂 組成物 (Α) の成型品表面に配向したゴムに一部浸透し膨潤し結合すると 考えられるので、 塗料組成物 (Β ) と樹脂組成物 (Α) との密着力が強く なる。
添加するゴムのム一二粘度 M L ( 1 + 4 ) ( 1 0 0 °C)は、 好ましくは 5〜 6 0、 さらに好ましくは 1 0〜4 5の範囲内にあることが望ましい。 ゴム のム一二一粘度が 5より低いと、 型開時や成形物の離型時に成形物表面に 表層剥離が発生しやすくなる。 また、 ゴムのムーニー粘度が 6 0より高い と、 樹脂組成物 (A) を射出成形しても成形物表層部のゴムが配向偏平化 しなくなるために成形物と金型内被覆用塗料組成物 (B ) との密着性が悪 化する。
水酸基含有ポリプロピレン系樹脂組成物 (A) からなる成形物の剛性を 向上させるために、 必要に応じて、 無機充填材を本発明の目的を損なわな い範囲で添加することができる。
無機充填材としては、 具体的には、 タルク、 炭酸カルシウムなどが挙げ られる。 無機充填材は、樹脂組成物 (A) 1 0 0質量%に対して、通常◦.. :!〜 6 0質量%の割合で用いられる。
また、 水酸基含有ポリプロピレン系樹脂組成物 (A) に、 耐熱安定剤、 耐候安定剤、 その他金型内被覆用塗料組成物 (B) の硬化を阻害しない各 種添加剤や着色顔料等を目的に応じて添加することができる。
本発明で用いられる水酸基含有ポリプロピレン系樹脂組成物 (A) とし ては、
ポリプロピレン樹脂 ( i ) としてプロピレンホモポリマー、 プロピレン ブロックコポリマーおょぴプロピレンランダムコポリマーから選ばれる少 なくとも 1種のポリプロピレン 20〜9 5質量0 /0、 好ましくは 25〜 90 質量%と、 .
添加ゴム (ii) 5〜 80質量0 /0、 好ましくは 1 0〜 75質量0 /0 (ポリプ ロピレン樹脂 ( i ) および添加ゴム (ii) の合計は 1 00質量0 /0である) と
からなり、 前記ポリプロピレンおよびゴムの少なくとも 1種が水酸基を有 し、水酸基価が 1〜40 (KOH mg/g)の範囲内にある樹脂組成物、 あるいは
ポリプロピレン樹脂 ( i ) としてプロピレンホモポリマー、 プロピレン ブロックコポリマーおよびプロピレンランダムコポリマーから選ばれる少 なくとも 1種のポリプロピレン 20〜9 5質量0 /0、 好ましくは 2 5〜 90 質量%と、
添加ゴム (ii) 5〜80質量0/。、 好ましくは 1 0〜7 5質量% (ポリプ ロピレン樹脂 ( i ) および添加ゴム (ii) の合計は 1 00質量0 /。である) と、
前記ポリプロピレン樹脂( i ) および添加ゴム (ii) の合計 1 00質量0 /0 に対してポリプロピレン樹脂 ( i ) および添加ゴム (ii) 以外の高分子化 合物 (iii) 1〜60質量%、 好ましくは 1〜50質量%と
カゝらなり、 前記ポリプロピレン樹脂 ( i )、 添加ゴム (ii) および高分子化 合物 (iii) の少なく とも 1種が水酸基を有し、 水酸基価が 1〜40 (KO H mg/g) の範囲内にある樹脂組成物が好ましく用いられる。
また、 これらの樹脂組成物に、 必要に応じて、 ポリプロピレン樹脂 ( i ) および添加ゴム (ii) の合計 1 00質量%に対して、 無機充填剤を 1〜6 0質量。 /0、 好ましくは 1〜 50質量%の量で添加することができるし、 ま た顔料を 1〜 1 0質量%の量で添加することができる。
上記添加ゴム (ii) としては、 たとえばエチレン · プテン共重合体、 ェ チレン.ォクテン共重合体、エチレン 'プロピレン共重合体等のエチレン · α - ォレフイン共重合体、 さらには S EB S (スチレン一エチレン .ブチ レン一スチレンブロックコポリマー) などが挙げられる。 中でも、 価格が 安価な面からエチレン ' α- ォレフィン共重合体が好ましい。 この添加ゴ ム (ii) は、 必ずしも前記のゴム成分と全く同じものを意味するものでは ない。 たとえばプロピレンプロックコポリマー等のポリプロピレン系樹脂 成分中の 2 3 °Cでの n—デカン可溶分、 および高分子化合物中の 2 3°Cで の n—デカン可溶分は、 ここにおける 「ゴム」 には含まれない。
上記のポリプロピレン樹脂 ( i ) および添加ゴム (ii) 以外の高分子化 合物 (iii) としては、 たとえばポリエチレン、 ポリブテン等のポリプロピ レン以外の α- ォレフィン重合体や、 エチレンと炭素数 4〜 20の α- ォ レフイン、 好ましくは炭素数 4〜 1 2の α _ ォレフィンとを共重合した直 鎖状低密度ポリエチレンなどが挙げられる。 直鎖状低密度ポリエチレン中 の α - ォレフィンの含量は 1〜 1 0 m ο 1 %程度であり、 好ましくは 1 . 5〜8 m o 1程度である。 ひ- ォレフィンを共重合した直鎖状ポリェチレ ンとしては、密度が 0 . 9 0 0〜0 . 9 2 0 g / c m3程度のものが衝撃強 度を向上させる効果が優れているので好ましい。
上記顔料としては、 たとえばカーボンブラック、 鉄黒、 チタンホワイ ト などが挙げられるが、 金型内被覆塗料組成物 (B ) の硬化を阻害しない着 色顔料を目的に応じて添加することができる。
好ましく用いられる水酸基含有ポリプロピレン系樹脂組成物 (A) の中 でも、 たとえばプロピレンプロックコポリマー 4 5〜6 5質量%と、 水酸 基含有プロピレンホモポリマー(プロピレンホモポリマーの水酸基変性物) 2 0〜 4 0質量0 /0と、 添加ゴム 1 5〜 3 5質量0 /0と、 タルク 1 0〜3 0質 量0 /0 (ただし、 プロピレンブロックコポリマーと水酸基含有プロピレンホ モポリマーと添加ゴムとの合計は 1 0 0質量%とする。)とからなる樹脂組 成物が特に好ましく用いられる。 この樹脂組成物は、 前記した水酸基含有 ポリプロピレン系樹脂組成物 (A) を得る方法として挙げた (3 ) の方法 によって製造することができる。
次に、 本発明で用いられる金型内被覆用塗料組成物 (B ) について説明 する。
金型内被覆用塗料組成物 (B )
本発明で用いられる金型内被覆用塗料組成物 (B ) は、 少なくとも 2個 の (メタ) アタリレート基を有するオリゴマーと、 該オリゴマーと共重合 可能なエチレン性不飽和モノマーとからなるビヒクル成分 (a)、 (メタ) ァクリル変性塩素化ポリオレフイン (b)、 有機過酸化物重合開始剤 (c) およびポリイソシァネート化合物 (d) を含有している。
[ビヒクル成分 (a)]
本発明で用いられるビヒクル成分 (a) の少なく とも 2個の (メタ) 了 クリレート基を有するオリゴマーとしては、 具体的には、 ウレタン (メタ) ァクリ レート、 ポリエステル (メタ) ァクリ レート、 エポキシ (メタ) ァ ク リ レート、 ポリエーテル (メタ) アタ リ レート、 シリ コン (メタ) ァク リ レートのオリゴマ一等を挙げることができる。 これらのオリゴマーの重 量平均分子量 (Mw) は、 それぞれの種類により変動し得るが、 一般に 5 00〜5, 000、 好ましくは 1, 000〜3, 000とするのが適当で ある。
上記 (メタ) ァクリ レート基を有するオリゴマ一は、 (メタ) ァクリ レー ト基を、 1分子中に、 少なく とも 2個、 好ましくは 2〜4個有することが 適当である。
ウレタン (メタ) アタリ レートオリゴマ一は、 たとえば、 ( i ) 有機ジィ ソシァネート化合物と、 (ii) 有機ポリオール化合物と、 (iii) ヒ ドロキシ アルキル (メタ) アタリ レートとを、 NCOZOH比が、 たとえば 0. 8 〜1. 0、 好ましくは 0. 9〜1. 0となるような存在比で混合し、 通常 の方法により製造することができる。 水酸基が過剰に存在する場合や、 ヒ ドロキシアルキル (メタ) アタ リレートを多量に使用することにより、 水 酸基を多く有するオリゴマーが得られる。
具体的には、 まず、 ( i ) 有機ジイソシァネート化合物と、 (ii) 有機ポ リオール化合物等とを、 たとえばジブチル錫ジラウレートなどのゥレタン 化触媒の存在下で反応させて、 イソシァネート末端ポリウレタンプレポリ マーを得る。 次いで、 ほとんどの遊離イソシァネート基が反応するまで、 (i i i)ヒ ドロキシアルキル (メタ) アタリ レートと反応させることにより、 上記ウレタン(メタ)ァクリ レートのオリゴマーを製造することができる。 なお、 (i i) 有機ポリオール化合物と、 (i i i) ヒ ドロキシアルキル (メタ) アタリレートとの割合は、 (iii) 成分 1モルに対し、 たとえば (ii) 成分 は 0 . 2〜0 . 5モル程度が適当である。
上記 ( i ) 有機ジイソシァネート化合物としては、 具体的には、 1, 2 ージィソシアナトェタン、 1, 2—ジイソシアナトプロパン、 1 , 3—ジ ィソシアナトプロパン、 へキサメチレンジィソシァネート、 リシンジイソ シァネート、 トリメチルへキサメチレンジイソシァネート、 テトラメチレ ンジィソシァネート、 ビス (4ーィソシアナ一トシク口へキシル) メタン、 メチルシクロへキサン一 2, 4—ジイソシァネート、 メチルシクロへキサ ン一 2 , 6—ジイソシァネート、 1 , 3—ビス (イソシアナ一トメチル) シク口へキサン、 1, 3—ビス (ィソシアナ一トェチノレ) シク口へキサン、 1 , 3—ビス (イソシアナ一トメチ^^ ベンゼン、 1, 3—ビス (イソシ アナ一トー 1ーメチルェチル) ベンゼンなどが挙げられる。 これらの ( i ) 有機ジイソシァネート化合物は、 単独で、 あるいは 2種以上組み合わせて 用いることができる。
上記 (i i) 有機ポリオール化合物としては、 有機ジオール化合物が好ま しい。 有機ジオール化合物としては、具体的には、アルキルジオールや、 ポリエーテルジオール、 ポリエステルジオール等を挙げることができる。 アルキルジオールとしては、 たとえばエチレングリコールや、 1 , 3— プロパンジオール、プロピレングリコール、 1 , 4一ブタンジオール、 2, 3—ブタンジォーノレ、 1 , 5—ペンタンジォーノレ、 1 , 6—へキサンジォ ール、 1 , 7一ヘプタンジ才ーノレ、 1 , 8—オクタンジオール、 1 , 9― ノナンジォーノレ、 1 , 4—シクロへキサンジォーノレ等を代表的なものとし て挙げることができる。
上記ポリエーテルジオールは、たとえば既知の方法により、アルデヒ ド、 アルキレンォキサイ ド、ダリコール等の重合により合成することができる。 たとえばホルムアルデヒ ド、エチレンォキサイ ド、プロピレンォキサイ ド、 テトラメチレンォキサイ ド等を適当な条件下でアルキルジオールに付加重 合させることによって、 ポリエーテルジオールを得ることができる。
上記ポリエステルジオールとしては、 たとえば、 飽和ジカルボン酸およ ぴ /またはそれらの酸無水物と、 過剰のアルキルジオールとを反応させて 得られるエステル化反応生成物を用いることができる。 また、 アルキルジ オールに、 ヒ ドロキシカルボン酸、 ヒ ドロキシカルボン酸の分子内エステ であるラク トン、 およびヒ ドロキシカルボン酸の分子間エステルである ラクチドからなる群から選ばれる少なく とも 1種類の化合物を重合させて 得られるエステル化反応生成物を用いることもできる。
以上に挙げた (ii) 有機ポリオール化合物は、 単独で、 あるいは 2種以 上組み合わせて用いることができる。
上記(iii) ヒ ドロキシアルキル (メタ) アタリレートとしては、 具体的 には、 2—ヒ ドロキシェチル (メタ) アタリ レート、 2—ヒ ドロキシプロ ピル (メタ) アタリ レート、 4—ヒ ドロキシブチル (メタ) アタリレ一ト などを挙げることができる。
本発明で用いられるオリゴマーとしてのポリエステル (メタ) アタリ レ ートは、 たとえば水酸基を末端に有するポリエステルポリオールと、 不飽 和カルボン酸との反応によって製造することができる。
このようなポリエステルポリオールは、 代表的には、 飽和もしくは不飽 和のジカルボン酸またはその酸無水物と、 過剰量のアルキレンジオールと をエステル化反応させることによって製造することができる。
上記ジカルボン酸としては、たとえばシユウ酸、コノヽク酸、アジピン酸、 フマル酸、 マレイン酸等が代表的なものとして挙げられる。
また、上記アルキレンジオールとしては、たとえばエチレンダリコー Λ^、 プロピレングリコール、 ブタンジオール、 ペンタンジオール等が代表的な ものとして挙げることができる。
本発明で用いられるオリゴマーとしてのエポキシ (メタ) アタリレート オリゴマーは、 たとえばエポキシ化合物と、 不飽和カルボン酸とを、 ェポ キシ基 1当量当たり、 カルボキシル基当量が、 たとえば 0 . 5〜 1 . 5と なるような割合で用い、 通常のエポキシ基への酸の開環付加反応によって 製造させたものである。
エポキシ化合物としては、 たとえばビスフエノール Α型エポキシ、 フエ ノール性ノボラック型エポキシ等を挙げることができる。
不飽和カルボン酸としては、 たとえばアクリル酸、 メタクリル酸等を代 表的なものとして挙げることができる。
本発明で用いられるオリゴマーとしてのポリエーテル (メタ) アタリ レ ートは、 たとえばポリエチレングリコール、 ポリプロピレングリコール等 のポリエーテルポリオールと、 前記の不飽和カルボン酸との反応によって 製造することができる。
本発明で用いられるオリゴマーとしてのシリ コン (メタ) アタリ レー ト オリゴマーは、 たとえばアルコール性シロキサン化合物のヒ ドロキシル基 と (メタ) アクリル酸とのエステル反応によって製造させたオリゴマーで ある。 シリ コン (メタ) アタリ レートオリゴマーは、 特に離型性、 スベリ 性に優れている。
前記 (メタ) アタリ レート基を有するオリゴマーと共重合可能なェチレ ン性不飽和モノマーとしては、 具体的には、 スチレン、 ビュルトルエン、 メチル(メタ) ァクリレート、 2一ェチルへキシル (メタ) ァクリ レート、 シク口へキシノレ (メタ) アタリレート、 テトラヒ ドロフルフリル (メタ) アタリレート、 2—ヒ ドロキシェチノレ (メタ) ァクリ レート、 2—ヒ ドロ キシプロピル (メタ) アタ リ レート、 N—ビュル一 2—ピロリ ドン、 ェチ レンダリコールジ(メタ) アタリレート、 トリプロピレングリコールジ(メ タ) アタリレート、 1 , 6 —へキサンジオールジ (メタ) アタリ レート、 トリメチロールプロパントリ (メタ) ァクリ レート等を代表的なものとし て挙げることができる。
これらのエチレン性不飽和モノマーは、 単独で、 または 2種以上組み合 わせて用いることができる。
少なく とも 2個の (メタ) アタリレート基を有するオリゴマーと該オリ ゴマーと共重合可能なエチレン性不飽和モノマーとは、 質量比 〔オリゴマ ーノモノマー〕 で 1 0 9 0 〜 7 0ノ 3 0、 好ましくは 2 0 / 8 0 〜 6 0 / 4 0の割合で使用することが適当である。 この質量比が 1 0 Z 9 0より も低いと、 金型內被覆用塗料組成物 (B ) の粘度が低くなり過ぎたり、 金 型内流動時の被覆用塗料組成物( B )中に気泡が取り込まれたりするため、 好ましくない。 一方、 この質量比が 7 0 Z 3 0よりも高いと、 金型内被覆 用塗料組成物( B )の粘度が著しく高くなり金型内での流動性が劣るため、 好ましくない。
[ (メタ) アクリル変性塩素化ポリオレフイン (b ) ] 本発明で用いられる (メタ) アクリル変性塩素化ポリオレフイン (b ) は、 たとえば (メタ) アクリルモノマーを、 過酸化物の存在下で、 塩素化 ポリオレフインにグラフト重合させて得られる。
(メタ) アクリルモノマーとしては、 具体的には、 (メタ) アクリル酸、
(メタ) アクリル酸メチル、 (メタ) アクリル酸ェチル、 (メタ) アクリル 酸 n—ブチル、 (メタ) アクリル酸 2—ェチルへキシルなどが挙げられる。 また、 (メタ) アクリル変性塩素化ポリオレフイン (b ) は、 水酸基含有 (メタ) アクリルモノマーを、 過酸化物存在下で、 塩素化ポリオレフイン にグラフト重合させて得られる、 水酸基含有 (メタ) アクリル変性塩素化 ポリオレフィンであってもよい。
ここで使用される水酸基含有 (メタ) アクリルモノマーとしては、 たと えば 2—ヒ ドロキシェチル (メタ) アタリレート、 2—ヒ ドロキシプロピ ル (メタ) アタリレート、 2—ヒ ドロキシブチル (メタ) アタリ レートな どが挙げられる。
このような (メタ) アクリル変性塩素化ポリオレフイン (b ) は、 1種 単独で使用することができるし、 また 2種以上を組み合わせて用いること ができる。 本発明で用いられる (メタ) アクリル変性塩素化ポリオレフイン (b ) の塩素含有率は、 2〜4 0質量%、 好ましくは 2〜3 0質量%、 さらに好 ましくは 3〜2 0質量%である。この塩素含有率が 2質量%以上であれば、 ビヒクル成分 (a ) との相溶性が低下することなく、 良好な貯蔵安定性を 有する金型内被覆用塗料組成物 (B ) が得られ、 平滑な塗膜が得られる。 一方、 塩素含有率が 4 0質量%以下であれば、 樹脂組成物 (A ) からなる 成形物との良好な密着性が得られる。
(メタ) ァクリル変性塩素化ポリオレフイン(b ) は、 ビヒクル成分(a ) 1 0 0質量部に対して、 5〜3 5質量部、 好ましくは 7〜3 0質量部、 さ らに好ましくは 7〜 2 0質量部の量で使用することが適当である。 (メタ) アクリル変性塩素化ポリオレフイン (b ) の配合量が、 5質量部以上であ れば、 成形体に対する良好な密着性が得られ、 一方、 その量が 3 5質量部 以下であれば、 金型内被覆用塗料組成物 (B ) の粘度が著しく上昇するこ ともなく、 金型内流動性が低下することもなく、 均一な塗膜が得られるの で好ましい。
[有機過酸化物重合開始剤 (c ) ]
本発明で用いられる有機過酸化物重合開始剤 (c ) は、 フリーラジカル を発生するものであって、 金型内で被覆用塗料組成物 (B ) が成形物表面 を覆い、 金型表面あるいは成形樹脂の熱によって有機過酸化物重合開始剤 ( c ) が熱分解し、 活性なラジカルを発生し、 被覆用塗料組成物 (B ) を ラジカル重合反応させ、 硬化させるものである。
有機過酸化物としては、 成形サイクルの点からは分解速度の早いものが 望ましいが、 逆にこのようなものは安定性が悪い。 有機過酸化物重合開始剤 (c) としては、 1分間半減期温度が 1 5 0°C 以下の有機過酸化物が好ましい。 このような有機過酸化物の代表的なもの としては、 たとえばラウロイルパーオキサイド、 ベンゾィルパーォキサイ ド、 t—アミルパーォキシ一 2—ェチルへキサノエート、 t—プチノレパー ォキシ一 2—ェチノレへキサノエート、 ビス (4一 tープ'チノレシクロへキシ ノレ) ノ、。一ォキシカーボネート、 t一へキシノレパーォキシ一 2—ェチノレへキ サノエート等が好適である。 ここで、 1分間半減期温度とは、 有機過酸化 物の濃度が、 1分間で初期の半分に減ずる温度をいう。
有機過酸化物重合開始剤 (c) の配合量は、 ビヒクル成分 (a) 1 00 質量部に対して、 0. 5〜 5質量部、 好ましくは 0. 7〜4質量部、 さら に好ましくは 1〜 3質量部であることが適当である。 有機過酸化物重合開 始剤 (c) の配合量が 0. 5質量部以上であれば、 長時間を要することな く十分に硬化反応が進行する。 一方、 有機過酸化物重合開始剤 (c) の配 合量が 5質量部以下であれば、金型内で急激な反応を開始することもなく、 樹脂組成物 (A) からなる成形物との良好な密着性を達成しうる。
[ポリイソシァネート化合物 (d)] 本発明で用いられるポリイソシァネート化合物 (d) は、 従来から塗料 用途に用いられているポリイソシァネート化合物であれば、 特に制限され ることなく、 たとえば芳香族ポリイソシァネート、 脂肪族ポリイソシァネ ート、 脂環式ポリイソシァネート等の各種ポリイソシァネートを使用する ことができる。
このようなポリイソシァネートとしては、 たとえば、 トルエンジイソシ ァネート (TD I ) や、 4, 4'ージフエニルメタンジイソシァネート (M D I ), キシレンジィソシァネート (XD I ) 等の芳香族ポリイソシァネー ト ;へキサメチレンジイソシァネート (HMD I )、 リシンジイソシァネー ト (LD I )、 2—イソシァネートェチルー 2, 6—ジイソシァネートカプ 口エート (LT I ) 等の脂肪族ポリイソシァネート ;イソホロンジイソシ ァネ一ト ( I PD I )、 水素化キシレンジィソシァネート (H 6 XD I ) 等 の脂環式ポリイソシァネートなどが好適に挙げられる。 これらのポリイソ シァネート化合物 (d) は、 単独で、 または 2種以上組み合わせて用いる ことができる。
また、 ポリイソシァネートは、 プレポリマーとしてのビュレッ ト型や、 ァダクタ一型、 イソシァヌレート型等の形態で使用してもよい。 耐候性の 点からは、 脂肪族系ポリイソシァネートを使用することが好ましい。 ポリイソシァネート化合物 (d) の配合量は、 ビヒクル成分 (a) 1 0 0質量部に対して、 2〜20質量部、 好ましくは 2〜 1 5質量部、 さらに 好ましくは 2. 5〜 1 0質量部であることが適当である。 ポリイソシァネ ート化合物 (d) の配合量が 2質量部以上であれば、 樹脂組成物 (A) か らなる成形物との良好な密着性が得られる。 一方、 この配合量が 20質量 部以下であれば、 艷引け等のない良好な外観を有する成形体が得られる。
[その他の成分]
本発明で用いられる塗料組成物(B)に、必要に応じて、更に離型剤を、 本発明の目的を損なわない範囲で配合することができる。
離型剤としては、 具体的には、 ステアリン酸、 ステアリン酸亜鉛、 大豆 油レシチン、 シリコーン油、 脂肪酸エステル、 脂肪酸アルコール二塩基酸 エステル類などを挙げることができる。 離型剤の配合量は、 ビヒクル成分 ( a ) 1 0 0質量部に対して、 たとえ ば 0 . 1〜3質量部であることが適当である。 この範囲内において離型効 果が発揮される。
また、 本発明で用いられる塗料組成物 (B ) には、 更に必要に応じて、 顔料として従来からプラスチック用、 塗料用として通常使用されている各 種着色顔料、 体質顔料等を、 本発明の目的を損なわない範囲で配合するこ とができる。
着色顔料としては、 具体的には、 二酸化チタン、 チタンエロー、 ハンザ エロー、 モリプデートオレンジ、 ベンジジンオレンジ、 キナタリ ドンレツ ド、 フタロシアニングリーン、 コバルトブルー、群青、カーボンブラック、 酸化鉄などが挙げられる。 また、 顔料は、 粉末状あるいはフレーク状の酸 化鉄、 ニッケル、 アルミニウム、 グラフアイ ト、 酸化チタン等で処理した 雲母などの鱗片状顔料であってもよい。
体質顔料としては、 具体的には、 炭酸カルシウムや、 タノレク、 硫酸バリ ゥム、 水酸化アルミニウム、 クレーなどが挙げられる。
本発明で用いられる塗料組成物 (B ) に、 さらに必要に応じて、 酸化防 止剤、紫外線吸収剤、硬化促進剤、顔科分散剤、消泡剤等の各種添加剤を、 本発明の目的を損なわない範囲で配合することができる。
次に、 本発明に係る金型内被覆成形体の製造方法について図 1を用いて 説明する。
図 1は、 本発明に係る金型内被覆成形体の製造方法で用いられる金型内 被覆成形装置 (以下 「 I M C装置」 と記す。) の全体構成を示した説明図で ある。 この I M C装置 1 0 0は、 トダル式射出成形機を利用したものであり、 大別すると、 型締め装置 1 0、 射出装置 2 0、 制御装置 3 0および金型装 置 5 0から構成される。
型締め装置 1 0は、 金型装置 5 0を取付ける固定盤 1 1および可動盤 1 2を備えており、 タイロッド 1 4に案内されて、 かつ型締め駆動用油圧シ リンダ (以下、 「型締めシリンダ」 という。) 1 '3により前後進される可動 盤 1 2が固定盤 1 1に対して進退することで、 金型装置 5 0を開閉するよ うに構成されている。
この型内被覆成形を実施するには、 特開 2 0 0 1— 3 8 7 8 3号公報に 述べられているように、 トグル式型締め機構を有した射出成形機が有効で ある。 その理由は、 可動金型 5 2と固定金型 5 1が大きく開いているとき には、 型締めシリンダ 1 3を比較的低い油圧で駆動させつつ大きなスト口 一ク量を得ることができ、 逆に金型が閉じる直前では、 型締めシリンダの 大きなストローク量でも金型の動きは僅かであるという、 トグルの倍カ特 性を持っているため、 金型を速く動作させることと、 金型の微少な開きを 精度よく行なうことが両立できるからである。 また、 トグル式型締め機構 においては、 型開閉を行なぅァクチユエータと型締め力を発生させるァク チユエータが同じ型締めシリンダ 1 3であるため、 型開き状態から所定の 型締め状態への移行が素早く行なえる。 この素早い動作が、 塗料を注入し た後の再型締めに有効なのである。
射出装置 2 0には、 スパイラル状のフライ トを有するスクリユー 2 1が 円筒状のバレル 2 2の内周面に沿って、 油圧モータ 2 3により回転駆動さ れ、 且つ、 前後進が自在にできるように配設されている。 スクリュー 2 1 の回転に伴って、 ホッパ 2 5内に供給された樹脂ペレツトはスクリュー 2 1の前方に送られ、 この間にバレル 2 2の外周面に取付けられているヒー タ (図示せず。) による加熱を受けると共に、 スク リ ュー 2 1の回転による 混練作業を受けることにより樹脂ペレツトが溶融する構成となっている。 スク リュー 2 1の前方へ送られた溶融樹脂の量が、 予め設定された量に 達した時点で油圧モータ 2 3の回転運動を停止すると共に、 射出シリンダ 2 4を駆動してスクリュー 2 1を前進させることにより、 スク リ ュー 2 1 前方に貯えられた溶融樹脂は、 ノズル 2 6を経由して金型装置 5 0の金型 キヤビティ 5 3へ射出される。
金型装置 5 0には、 固定盤 1 1に取付けられる固定金型 5 1と可動盤 1 2に取付けられる可動金型 5 2が備えられており、 可動金型 5 2には被覆 剤を金型キヤビティ 5 3内に注入する被覆剤注入機 5 5が配設されている。 次に、 制御装置 3 0の構成について説明する。 図 1に示すように、 制御 装置 3 0には、 型締め装置 1 0の動作と射出装置 2 0の動作を連動させ、 制御装置 3 0のシステム全体を総括して制御する成形装置制御部 3 1 と、 射出装置 2 0の動作を制御する射出制御部 3 8とが備えられている。' これ ら両制御部 3 1、 3 8は通常の射出成形機における制御部と同様の制御性 能を有している。
一方、本発明の 1 1^〇装置1 0 0固有の制御機能を有する制御部として、 型締め条件設定部 3 2から成形条件データ信号 (成形条件の変化パターン を指す。以下同様。) を受けて被覆剤注入機 5 5の動作を制御する注入機制 御部 3 5と、 型締め条件設定部 3 2および後述の変化パターン記憶部 3 4 から送信される成形条件データ信号を受けて、 ストロークセンサ 1 6の測 定信号をフィードノ ックしながら型締め用サーボバルブ 1 5を制御する型 締め制御部 3 3と、 型締め条件設定部 3 2から送られる金型 5 1、 5 2の 型開量 (以下、 「型開量」 という) および金型 5 1、 5 2の型締め力 (以下 「型締め力」 という。)の成形条件データ信号に換算して型締め制御部 3 3 に送る変化パターン記憶部 3 4とが備えられている。
ここで、 型締め条件設定部 3 2において、 型締め装置 1 0の開閉速度、 動作タイミング、 型開量、 型締め力、 被覆剤注入機 5 5の注入量、 注入速 度、 注入タイミングおよび注入圧力の各成形条件が設定される。 そして、 型締め条件設定部 3 2は、 被覆剤注入機 5 5の注入量、 注入速度、 注入タ イミングおよび注入圧力に関する成形条件について、 その成形条件データ 信号を注入機制御部 3 5に送信し、 型締め装置 1 0の開閉速度および動作 タイミングに関する成形条件について、 その成形条件データ信号を型締め 制御部 3 3に送信し、 型開量およぴ型締め力に関する成形条件について、 その成形条件データ信号を変化パターン記憶部 3 4に送信する。
なお、 変化パターン記憶部 3 4には、 制御に先立って予め型締めシリン ダ 1 3のス トロークと型開量との相関関係、 および型締めシリンダ 1 3の ストロークと型締め力との相関関係を記憶させている。 変化パターン記憶 部 3 4は、 型締め条件設定部 3 2から送信された前記成形条件データ信号 を、 前記記憶させた相関関係に基づいて、 型締めシリンダ 1 3のス トロー クに換算して、 型締め制御部 3 3に送信する。
ところで、 変化パターン記憶部 3 4には、 制御に先立って予め型締めシ リンダ 1 3のス トロークと型開量との相関関係およぴ型締めシリンダ 1 3 のストロークと型締め力との相関関係を記憶させておくことが必要である。 このため、 金型装置 5 0を固定盤 1 1および可動盤 1 2に取付けた後、 通常の射出成形と同様の手順により、 金型装置 5 0の金型厚さ (ダイハイ ト)に応じたダイハイ ト調整おょぴ型締め力調整を完了した状態において、 金型装置 5 0を開閉しながら、ストロークセンサ 1 6、型開量センサ 1 7、 および型締め力センサ 1 8のそれぞれの検出信号を変化パターン記憶部 3 4で連続的に受けることによって、 型締めシリンダ 1 3のストロークと型 開量との相関関係および型締めシリンダ 1 3のストロークと型締め力との 相関関係を演算して記憶する。
続いて、 上述の通りに構成された制御装置 3 0を有する I M C装置 1 0 0を用いて、 金型内被覆成形を行なう場合の I M C装置 1 0 0の動作内容 について説明する。
まず、 本発明に係る金型内被覆成形体の第 1の製造方法について図 1を 用いて説明する。
金型内被覆成形体の第 1の製造方法
型締め制御部 3 3から発信される制御信号と、 型締め用サーボバルブ 1 5によりフィードバック制御を行ないながら、 型締め条件設定部 3 2に設 定された型閉じ速度パターンに従って、 型締めシリンダ 1 3により、 可動 金型 5 2を型開き限位置から前進させて固定金型 5 1に接触させる。 引き 続き、 型締め制御部 3 3から発信される制御信号と型締め用サーボバルブ 1 5によりフィードバック制御を行ないながら、 型締め条件設定部 3 2に 設定された型締め力の成形条件データ信号 (型締め力の変化パターン) に 従って、 型締めシリンダ 1 3により可動金型 5 2を更に前進させてタイ口 ッド 1 4を伸ばし所定の型締め力を金型装置 5 0に作用させる。このとき、 可動金型 5 2と固定金型 5 1は前記水酸基含有ポリプロピレン系樹脂組成 物 (A) 中のポリプロピレン樹脂 ( i ) の融点以下で、 被覆剤として前記 金型内被覆用塗料組成物 (B ) が注入された後、 塗料組成物 (B ) が金型 内で硬化するように適当な温度に保たれている。 なお、 本発明に適用でき る金型装置は、 後述する被覆剤注入の際において、 金型をわずかに開いた 状態としても、 その割面から塗料が漏れ出さない構造とする必要がある。 ここで説明する金型装置 5 0は、 割面をシヱァエッジ構造とすることによ つて、 金型をわずかに開いても割面から塗料が漏れ出さない構造とした。 このような型締め装置 1 0動作中の所定の動作タイミングにおいて、 射 出制御部から発信される制御信号により、 射出用サーボバルブ 2 7の開度 を制御しながら射出シリンダ 2 4によりスクリュー 2 1を前進させると、 スクリュー 2 1の前方に貯えられている溶融樹脂 (前記樹脂組成物 (A) ) は、 ノズル 2 6を経由して金型キヤビティ 5 3内に射出されて樹脂成形物 が形成される。 なお、 型締め装置 1 0の動作と射出装置 2 0の動作が連動 するように、 成形装置制御部 3 1によって相互の動作タイミング信号を授 受するようになっている。
金型内に射出された溶融樹脂には、 一般の射出成形で行なわれるように 一定時間保圧力をかけ、 その間に固化収縮した量の樹脂を追加流入する。 そして、 保圧が完了した後も型締め力を保った状態で溶融樹脂を固化させ る。
金型内の樹脂がある程度固化し、 その表面が塗料組成物 (B ) の注入圧 力に耐えられようになると、 次に型締めシリンダ 1 3により可動金型 5 2 を後退させ、 型締め制御部 3 3から発信される制御信号と型締め用サーボ バルブ 1 5により、 フィードバック制御しながら型締め条件設定部 3 2に 設定された型開量を与えて、 樹脂成形物の表面と金型キヤビティ 5 3面と の間に隙間を設けた後、 型締め条件設定部 3 2に設定された被覆剤注入機 5 5の注入量、 注入速度、 注入タイミング、 注入圧力に従って、 注入機制 御部 3 5から発信される制御信号により被覆剤注入機 5 5を駆動して、 被 覆剤である塗料組成物 (B ) を金型キヤビティ 5 3内に注入する。
続いて、 型締め制御部 3 3から発信される制御信号と型締め用サーボバ ルブ 1 5によりフィードパック制御しながら、 型締めシリンダ 1 3によつ て可動金型 5 2を再度前進させ、 型締め条件設定部 3 2に設定された型締 め力の成形条件データ通りの型締め力を発生させる。 こうして、 注入され た塗料組成物 (B ) を樹脂成形物の全表面に行き渡らせると共に、 被覆膜 の外観おょぴ密着強度にとって最適な圧力条件を与えることが可能となる。 そして、 金型温度が塗料組成物 (B ) の硬化の進行する温度に保たれて いるため、 塗料組成物 (B ) は、 設定された型締め力で保持されている状 態で硬化する。 このとき、 塗料組成物 (B ) は金型表面に押し付けられた 状態のままで硬化するため、 塗料組成物 (B ) の塗膜表面には金型の表面 状態が正確に転写されることになる。
その後、 型締め制御部 3 3から発信される制御信号と型締め用サーボバ ルプ 1 5によりフィードパック制御を行ないながら、 型締め条件設定部 3 2に設定された動作タイミングと型開き速度パターンに従って、 型締めシ リンダ 1 3により可動金型 5 2を所定の型開き位置まで後退させ、 塗料組 成物 (B ) で被覆された成形体を金型装置 5 0から取り出す。 こうして 1 サイクルが完了する。 なお、 金型内被覆用塗料組成物 (B) が硬化する,温度は、 水酸基含有ポ リプロピレン系樹脂組成物 (A) 中のポリプロピレン樹脂 ( i ) の融点以 下であることが好ましく、 さらに樹脂組成物 (A) 中のポリプロピレン樹 脂 ( i ) の融点より 20°C以下であることが好ましく、 更には樹脂組成物 (A) 中のポリプロピレン樹脂 ( i ) の融点より 30°C以下であることが 好ましい。 樹脂組成物 (A) 中に 2種以上のポリプロピレン系樹脂成分が 含まれている場合には、 上記のポリプロピレン樹脂 ( i ) の融点は、 最も 融点の高いポリプロピレン系樹脂成分の融点を基準とする。
ここで、 ポリプロピレン系樹脂成分の融点の測定方法としては、 たとえ ば、 ポリプロピレン系樹脂成分のペレッ トを 230°Cにて 10分ァニーリ ングした後、 示差走查型熱量計 (DS C) を用いて、 30°Cまで 10°C/ 分の速度で降温した後 1分間保持し、 10°CZ分の速度で昇温し、 吸収熱 量が最大の温度を求め、この温度を融点(Tm) とする方法が挙げられる。 成形の際の金型温度は、 金型内において、 水酸基含有ポリプロピレン系 樹脂組成物 (A) を金型内被覆用塗料組成物 (B) の流動に耐えられる程 度まで冷却でき、 金型内被覆用塗料組成物 (B) を硬化することができる 範囲に設定しておくことが好ましく、 水酸基含有ポリプロピレン系樹脂組 成物 (A) のポリプロピレン樹脂 ( i) の融点以下、 好ましくは融点より 5 °C以下、 さらに好ましくは融点より 10 °C以下で、 金型内被覆用塗料組 成物 (B) の硬化温度以上、 好ましくは硬化温度より 5 °C以上、 さらに好 ましくは硬化温度より 1 o°c以上であることが好ましい。
なお、 本発明で言うところの金型温度は、 金型の設定温度を意味してい るが、 金型の設定温度と金型キヤビティ部分近傍の金型温度に大きな隔た りがある場合は、 それを勘案することが好ましいことは勿論であって、 水 酸基含有ポリプロピレン系樹脂組成物 (A) を金型内に射出する直前の金 型キヤビティ部分近傍の金型温度を、 上記温度範囲とすることが本発明の 適応の範囲になることは言うまでもない。
次に、 本発明に係る金型内被覆成形体の第 2の製造方法について図 1を 用いて説明する。
金型内被覆成形体の第 2の製造方法 (射出圧縮成形方法を 利用した金型内被覆形成方法)
型締め制御部 3 3から発信される制御信号と、 型締め用サーボパルプ 1 5によりフィードパック制御を行ないながら、 型締め条件設定部 3 2に設 定された型閉じ速度パターンに従って、 型締めシリンダ 1 3により、 可動 金型 5 2を型開き限位置から前進させて固定金型 5 1に接触させる。 引き 続き、 型締め制御部 3 3から発信される制御信号と型締め用サーポバルブ 1 5によりフィードパック制御を行ないながら、 型締め条件設定部 3 2に 設定された型締め力の成形条件データ信号 (型締め力の変化パターン) に 従って、 型締めシリンダ 1 3により可動金型 5 2を更に前進させてタイ口 ッド 1 4を伸ばし第一の型締め力を金型装置 5 0に作用させる。 前記第一 の型締め力 (一次型締め圧と称することもある) は、 後述する樹脂組成物 (A) の射出充填工程を勘案し、 樹脂組成物 (A) の射出充填圧力によつ て、 射出充填工程時に金型装置 5 0の割面がわずかに開く状態の型締め力 で設定する。 このとき、 可動金型 5 2と固定金型 5 1は、 前記水酸基含有 ポリプロピレン系樹脂組成物 (A) 中のポリプロピレン樹脂 ( i ) の融点 以下で、 被覆剤として前記塗料組成物 (B ) が注入された後、 塗料組成物 ( B ) が金型内で硬化するように適当な温度に保たれている。 なお、 ここ で説明する金型装置 5 0は、割面をシェアエッジ構造とすることによって、 樹脂充填時および被覆剤注入時に、 金型をわずかに開いても割面から塗料 が漏れ出さない構造とした。
このような型締め装置 1 0動作中の所定の動作タイミングにおいて、 射 出制御部から発信される制御信号により、 射出用サーボバルブ 2 7の開度 を制御しながら射出シリンダ 2 4によりスク リュー 2 1を前進させると、 スク リュー 2 1の前方に貯えられている溶融樹脂 (前記樹脂組成物 (A) ) は、 ノズル 2 6を経由して金型キヤビティ 5 3内に射出されて樹脂成形物 が形成される。 なお、 型締め装置 1 0の動作と射出装置 2 0の動作が連動 するように、 成形装置制御部 3 1によって相互の動作タイミング信号を授 受するようになっている。
射出圧縮成形方法を利用した第 2の製造方法では、 金型内に溶融樹脂が 射出されている間、 または溶融樹脂が射出完了した後で、 型締め制御部 3 3から発信される制御信号と型締め用サーボバルブ 1 5によりフィードパ ック制御を行ないながら、 型締め条件設定部 3 2に設定された型締め力の 成形条件データ信号 (型締め力の変化パターン) に従って、 型締めシリン ダ 1 3により可動金型 5 2を更に前進させてタイロッド 1 4をさらに伸ば して型締め力を第二の型締め力に上げる。
射出圧縮方法を使う利点としては、 第一の型締め力では射出圧力に抗す るに十分でないため、 溶融樹脂が射出された際に若干金型が開くことによ つて樹脂の流動圧力が低下すること、 型内のガスがキヤビティ 5 3外に抜 けやすいことなどから、 成形物に残る残留応力が通常の射出成形よりも少 ない。そして、射出中または射出完了後に第二の型締め力を与えることで、 ヒケなどの成形物の表面状態は通常の射出成形品と同等の表面状態が得ら れる。 その後は、 第二の型締め力を保った状態で溶融樹脂を固化させる。 金型内の樹脂がある程度固化し、 その表面が塗料組成物 (B ) の注入圧 力に耐えられようになると、 次に型締めシリンダ 1 3により可動金型 5 2 を後退させ、 型締め制御部 3 3から発信される制御信号と型締め用サーボ バルブ 1 5により、 フィードバック制御しながら型締め条件設定部 3 2に 設定された型開量を与えて、 樹脂成形物の表面と金型キヤビティ 5 3面と の間に隙間を設けた後、 型締め条件設定部 3 2に設定された被覆剤注入機 5 5の注入量、 注入速度、 注入タイミング、 注入圧力に従って、 注入機制 御部 3 5から発信される制御信号により被覆剤注入機 5 5を駆動して、 被 覆剤である塗料組成物 (B ) を金型キヤビティ 5 3内に注入する。
続いて、 型締め制御部 3 3から発信される制御信号と型締め用サーポバ ルブ 1 5によりフィードバック制御しながら、 型締めシリンダ 1 3によつ て可動金型 5 2を再度前進させ、 型締め条件設定部 3 2に設定された型締 め力の成形条件データ通りの型締め力を発生させる。 こうして、 注入され た塗料組成物 (B ) を樹脂成形物の全表面に行き渡らせると共に、 被覆膜 の外観および密着強度にとって最適な圧力条件を与えることが可能となる。 そして、 金型温度が塗料組成物 (B ) の硬化の進行する温度に保たれて いるため、 塗料組成物 (B ) は設定された型締め力で保持されている状態 で硬化する。 このとき、 塗料組成物 (B ) は金型表面に押し付けられた状 態のままで硬化するため、 塗料組成物 (B ) の塗膜表面には金型の表面状 態が正確に転写されることになる。 その後、 型締め制御部 3 3から発信される制御信号と型締め用サーポバ ルブ 1 5によりフィードバック制御を行ないながら、 型締め条件設定部 3 2に設定された動作タイミングと型開き速度パターンに従って、 型締めシ リンダ 1 3により可動金型 5 2を所定の型開き位置まで後退させ、 塗料組 成物 (B ) で被覆された成形体を金型装置 5 0から取り出す。 こう して 1 サイクルが完了する。
射出圧縮成形方法を利用した第 2の製造方法は、 前述したように、 成形 物に残る残留応力を小さくすることができるので、 成形後に成形物が変形 しにくいといった作用効果を有しており、 型内被覆成形体は、 成形後わず かにでも変形すると、 表面外観に大きな悪影響を与えることから、 好まし い実施形態である。
最後に、 本発明に係る金型内被覆成形体の第 3の製造方法について図 1 を用いて説明する。
金型内被覆成形体の第 3の製造方法 (射出プレス成形方法を 利用した金型内被覆成形方法)
型締め制御部 3 3から発信される制御信号と、 型締め用サーボバルブ 1 5によりフィードバック制御を行ないながら、 型締め条件設定部 3 2に設 定された型閉じ速度パターンに従って、 型締めシリンダ 1 3により、 可動 金型 5 2を型開き限位置から前進させ、 固定金型 5 1との間が所定の間隔 になる位置で止める。 このとき、 可動金型 5 2と固定金型 5 1は、 前記水 酸基含有ポリプロピレン系樹脂組成物 (A) 中のポリプロピレン樹脂 ( i ) の融点以下で、 被覆剤が注入された後、 被覆剤が金型内で硬化するように 適当な温度に保たれている。 なお、 ここで説明する金型装置 5 0は、 割面 をシェアエッジ構造とすることによって、 樹脂充填時およぴ被覆剤注入時 に、 金型をわずかに開いても割面から塗料が漏れ出さない構造とした。 この型締め装置 1 0動作中の所定の動作タイミングにおいて、 射出制御 部から発信される制御信号により、 射出用サーボバルブ 2 7の開度を制御 しながら射出シリンダ 2 4によりスクリュー 2 1を前進させると、 スクリ ユー 2 1の前方に貯えられている溶融樹脂 (前記樹脂組成物 (A) ) は、 ノ ズル 2 6を経由して金型キヤビティ 5 3内に射出される。 なお、 型締め装 置 1 0の動作と射出装置 2 0の動作が連動するように、 成形装置制御部 3 1によって相互の動作タイミング信号を授受するようになっている。
射出プレス成形方法を利用した第 3の製造方法においては、 固定金型 5 1と可動金型 5 2が型締め力をかけられておらず、 所定の間隔を保ってい る状態で溶融樹脂が射出される。 そして、 金型キヤビティ内に溶融樹脂が 射出されている間、 または溶融樹脂が射出完了した後で、 型締め制御部 3 3から発信される制御信号と型締め用サーボバルブ 1 5によりフィードバ ック制御を行ないながら、 型締め条件設定部 3 2に設定された型締め力の 成形条件データ信号 (型締め力の変化パターン) に従って、 型締めシリン ダ 1 3により可動金型 5 2を更に前進させて所定の型締め力に上げる。 射出プレス成形方法を使う利点としては、 金型が所定量開いている状態 で溶融樹脂を射出するため、 樹脂の流動圧力が大きく低下し、 成形物に残 る残留応力が通常の射出成形よりも非常に少ない。 そして、 射出中または 射出完了後に所定の型締め力を与えることで、 成形物末端に発生する樹脂 圧力は通常の射出成形よりも高くすることができる。 これらのこと力、ら、 成形物の肉厚は通常の射出成形の場合よりも均一にできる。 所定の型締め 力をかけられた後は、 型締め力を保った状態で溶融樹脂を固化させる。 金型内の樹脂がある程度固化し、 その表面が被覆剤である前記塗料組成 物 (B ) の注入圧力に耐えられようになると、 次に型締めシリンダ 1 3に より可動金型 5 2を後退させ、 型締め制御部 3 3から発信される制御信号 と型締め用サーボバルブ 1 5により、 フィードバック制御しながら型締め 条件設定部 3 2に設定された型開量を与えて、 樹脂成形物の表面と金型キ ャビティ 5 3面との間に隙間を設けた後、 型締め条件設定部 3 2に設定さ れた被覆剤注入機 5 5の注入量、 注入速度、 注入タイミング、 注入圧力に 従って、 注入機制御部 3 5から発信される制御信号により被覆剤注入機 5 5を駆動して、 塗料組成物 (B ) を金型キヤビティ 5 3内に注入する。 続いて、 型締め制御部 3 3から発信される制御信号と型締め用サーボバ ルブ 1 5によりフィードパック制御しながら、 型締めシリンダ 1 3によつ て可動金型 5 2を再度前進させ、 型締め条件設定部 3 2に設定された型締 め力の成形条件データ通りの型締め力を発生させる。 こうして、 注入され た塗料組成物 (B ) を樹脂成形物の全表面に行き渡らせると共に、 被覆膜 の外観および密着強度にとって最適な圧力条件を与えることが可能となる。 そして、 金型温度が塗料組成物 (B ) の硬化の進行する温度に保たれて いるため、 塗料組成物 (B ) は設定された型締め力で保持されている状態 で硬化する。 このとき、 塗料組成物 (B ) は金型表面に押し付けられた状 態のままで硬化するため、 塗料組成物 (B ) の塗膜表面には金型の表面状 態が正確に転写されることになる。
その後、 型締め制御部 3 3から発信される制御信号と型締め用サーボバ ルブ 1 5によりフィードパック制御を行ないながら、 型締め条件設定部 3 2に設定された動作タイミングと型開き速度パターンに従って、 型締めシ リンダ 1 3により可動金型 5 2を所定の型開き位置まで後退させ、 塗料組 成物 (B ) で被覆された成形体を金型装置 5 0から取り出す。 こ う して 1 サイクルが完了する。
射出プレス成形方法を利用した第 3の製造方法は、 前述したように、 成 形物に残る残留応力を小さくすることができるとともに、 成形物の肉厚を 通常の射出成形より均一に成形することができるといった優れた作用効果 を有している。
したがって'、 第 3の製造方法で製造された型内被覆成形体は、 変形が少 なく、 被覆厚みも従来より均一になるといった点で、 良好な型内被覆成形 体になる。 発明の効果
本発明によれば、 ポリプロピレン系樹脂組成物の成形物表面に金型内被 覆用塗料組成物が密着力の良好な状態で一体的に形成された金型内被覆成 形体およびその金型内被覆成形体の製造方法を提供することができる。 本発明の成形体は、 バンパー、 モール、 ドアトリム、 インストルメント パネル、 トリム、 コンソールボックス等の車用内外装部品、 家電製品の内 外装部品、 住宅建材の内外装部材などに用いることができる。 実 施 例
以下、 本発明を実施例により説明するが、 本発明は、 これら実施例によ り何ら限定されるものではない。 なお、 実施例、 比較例で用いたポリプロピレン系樹脂組成物は、 下記の 各成分を表 1に示した割合で混合し、 シリンダー温度を 200°Cに設定し た二軸押出機にて溶融混合した後、 アンダーウォーターカツトによりペレ ッ ト状のポリプロピレン系樹脂組成物を得た。 得られた組成物の水酸基価 およびゴム成分含有量を表 1に示す。
なお、表 1中のポリプロピレン系樹脂組成物 (P—;!) 〜 (P— 8) は、 本発明における水酸基含有ポリプロピレン系樹脂組成物 (A) であるが、 ポリプロピレン系樹脂組成物 (Q— 1) 〜 (Q— 3) は、 本発明で用いら れる樹脂組成物 (A) ではない。

なお、 表 2中の塗料組成物 (A— 1) 〜 (A— 8) は、 本発明における 金型内被覆用塗料組成物 (B) であるが、 塗料組成物 (B— 1) 〜 (B— 8) は、 本発明で用いられる塗料組成物 (B) ではない。

(実施例 1〜 22および比較例 1〜 1 1 )
被覆剤 (塗料) 注入装置が付属した型締め能力が 3 50 t f の型内被覆 成形用トグル式射出成形機に、 箱状の金型被覆成形用金型 (投影面積約 4 0 0 cm2 ) を取り付けた。 そして、 2 00 t f の型締め力をかけて金型 を締め、 この状態で金型キヤビティに、 1 8 0°Cに加熱したポリプロピレ ン系樹脂組成物を l O O c cZ s e cの射出率で充填し、 4 OMP aの保 圧を 5秒間かけた。 このときの金型温度は、 加圧水型金型温度調節機の循 環水により塗料硬化の起こる 1 00°Cとしていた。 キヤビティに充填した ポリプロピレン系樹脂組成物は型締め力をかけた状態で 9 0秒間金型の中 で冷却し、 表面が被覆剤の流動に耐えうる程度まで固化させた。
次いで、 この金型を 0. 2 mm開き、 金型に付けられた塗料注入機から 塗料組成物を 1 5 MP aの圧力で成形物表面と金型キヤビティ面との間に 充填し、 再度金型を閉じ、 1 0 t f の型締め力をかけた状態で 1 20秒間 保持し、 塗料組成物を硬化させた後、 金型を開いて成形体を取り出した。 取り出した成形体表面に被覆されている塗膜の硬化状態、 気泡の卷き込 み、 コート不良等の有無を目視にて観察し、 塗膜の状態を評価した。 その 結果を表 3に示す。
また、成形直後の成形体について、塗膜フクレ、塗膜剥がれの発生状況、 塗膜の表面光沢等を目視にて観察し、 成形直後の成形体外観を評価した。 その結果を表 3に示す
さらに、 塗膜の付着性 (密着性) (1)、 (2) を下記の方法に従って評価 した。 その結果を表 3に示す。
(1) 初期の塗膜付着性 J I S K 56 0 0の第 5部:塗膜の機械的性質、第 6節:付着性(ク ロスカット法) に従って初期の塗膜付着性試験を実施した。 塗膜の付着性 は、 J I S K 5 6 00に記載の試験結果の分類に基づき、 下記の 0〜 5の 6段階で評価した。

0 ···· カツトの縁が完全に滑らかで、どの格子の目にも剥がれがない。 1 ···· カッ トの交差点における塗膜の小さな剥がれ。
クロスカツト部分で影響を受けるのは、 明確に 5%を上回るこ とはない。
2 ···· 塗膜がカットの縁に沿って、 および Zまたは交差点において剥 がれている。クロスカツト部分で影響を受けるのは、明確に 5 % を超えるが 1 5%を上回ることはない。
3 ···· 塗膜がカットに縁に沿って、 部分的または全面的に大剥がれを 生じており、 およぴノまたは目のいろいろな部分が、 部分的ま たは全面的に剥がれている。 クロスカット部分で影響を受ける のは、 明確に 1 5 %を超えるが 35 %を上回ることはない。
4 ···· 塗膜がカットの縁に沿って、 部分的または全面的に大剥がれを 生じており、 および/または数か所の目が部分的または全面的 に剥がれている。 クロスカット部分で影響を受けるのは、 明確 に 3 5 %を上回ることはない。

(2) 耐水テス ト後の塗膜付着性
J I S K 56 00の第 6部:塗膜の化学的性質、 第 2節:耐液体性 (水浸せき法) に従って、 試験片を 4 0 ± 1 °Cの温水中に 2 4 0時間浸せ きした。規定の試験期間終了後、試験片を取り出し、室温で 2 4時間置き、 J I S K 5 6 0 0の方法に記載の試験結果の分類に従い、 塗膜の付着 性を上記の 0〜 5の 6段階で評価した。
(実施例 2 3〜 2 4 )
被覆剤 (塗料) 注入装置が付属した型締め能力 3 5 0 t f の型内被覆成 形用トグル式射出成形機に、 箱状の金型被覆成形用金型 (投影面積役 4 0 0 c m2 ) を取り付けた。 そして、 一次型締め力として 1 0 0 t f の型締 め力をかけて締め、 この状態で金型キヤビティに 1 8 0 °Cに加熱したポリ プロピレン系樹脂組成物を射出する。 なお、 前記樹脂組成物の射出充填時 に、 一次型締め力は樹脂組成物の充填圧力に負けて、 金型の割面がわずか に開く状態となる。 射出完了すると同時に型締め力を二次型締め力として 2 0 0 t f'まで上昇させた。 二次型締め力をかけた時点での金型中央部の 型内圧は 4 O M P aであった。 また、 このときの金型温度は、 加圧水型金 型温度調節機の循環水により塗料の硬化が起こる 1 0 o °cとしていた。 キヤビティに充填したポリプロピレン系樹脂組成物は、 二次型締め力を かけた状態で 9 0秒間金型の中で冷却し、 表面が被覆剤の流動に耐えうる 程度まで固化させた。
次いで、 この金型を 0 . 2 mm開き、 金型に付けられた塗料注入機から 塗料組成物を 1 5 M P aの圧力で成形体表面と金型キヤビティ面との間に 充填し、 再度金型を閉じ、 1 0 t f の型締め力をかけた状態で 1 2 0秒間 保持し、 塗料組成物を硬化させた後、 金型を開いて成形体を取り出した。 以下、 取り出した成形体について、 実施例 1と同様にして評価を行なつ た。 結果を表 3に示す。
(実施例 2 5〜 2 6 )
被覆剤 (塗料) 注入装置が付属した型締め能力 3 5 0 t f の型内被覆成 形用トグル式射出成形機に、 箱状の金型被覆成形用金型 (投影面積役 4 0 0 c m2 ) を取り付けた。 そして、 初期型開き量として 5 m m金型を開い た状態で金型キヤビティに 1 8 0 °Cに加熱したポリプロピレン系樹脂組成 物を射出し、 射出完了すると同時に金型を閉じ、 さらに型締め力を 2 0 0 t f まで上昇させた。 射出完了から型締め力を 2 0 0 t f まで上げるのに 要した時間は約 1秒間であった。 型締め力をかけた時点での金型中央部の 型内圧は 6 O M P aであった。 また、 このときの金型温度は、 加圧水型金 型温度調節機の循環水により塗料の硬化が起こる 1 0 0 °Cとしていた。 キヤビティに充填したポリプロピレン系樹脂組成物は、 型締め力をかけ た状態で 9 0秒間金型の中で冷却し、 表面が被覆剤の流動に耐えうる程度 まで固化させた。
次いで、 この金型を 0 . 3 mm開き、 金型に付けられた塗料注入機から 塗料組成物を 1 0 M P aの圧力で成形体表面と金型キヤビティ面との間に 充填し、 再度金型を閉じ、 1 0 t f の型締め力をかけた状態で 1 2 0秒間 保持し、 塗料組成物を硬化させた後、 金型を開いて成形体を取り出した。 以下、 取り出した成形体について、 実施例 1と同様にして評価を行なつ た。 結果を表 3に示す。 · 表 3

Claims

請求の範囲
1. 水酸基含有ポリプロピレン系樹脂組成物 (A) からなる成形物の表面 力 金型内被覆用塗料組成物 (B) で被覆された成形体であって、
該水酸基含有ポリプロピレン系樹脂組成物 (A) を構成するポリプロピ レン樹脂 ( i ) と、 添加ゴム (ii) と、 任意に添加される該ポリプロピレ ン樹脂 ( i ) およぴ該添加ゴム (ii) 以外の高分子化合物 (iii) との総水 酸基価が 1〜40 (KOH mg/g) であり、
該水酸基含有ポリプロピレン系樹脂組成物 (A) におけるゴム成分含有 量 (添加ゴム (ii) 量と、 ポリプロピレン樹脂 ( i ) 成分おょぴ任意に添 加される前記高分子化合物(iii)の 23 °C n—デカン可溶分量との合計量) 、 ゴム成分とゴム成分以外の樹脂成分との合計含有量を 1 00質量%と した場合に、 1 5〜80質量%でぁり、
該金型内被覆用塗料組成物 (B) 力
少なくとも 2個の (メタ) アタリレート基を有するオリゴマー 1 0〜 7 0質量0 /0と、 該オリゴマーと共重合可能なエチレン性不飽和モノマー 90 〜30質量%とからなるビヒクル成分 (a) 1 00質量部に対して、 塩素含有率が 2〜40質量%である (メタ) アク リル変性塩素化ポリオ レフイン (b) 5〜35質量部、
有機過酸化物重合開始剤 (c) 0. 5〜 5質量部、 および
ポリイソシァネート化合物 (d) 2〜20質量部
を含有していることを特徴とする金型内被覆成形体。
2. 前記水酸基含有ポリプロピレン系樹脂組成物 (A) 力 ポリプロピレン樹脂 ( i ) としてプロピレンホモポリマー、 プロピレン ブロックコポリマーおょぴプロピレンランダムコポリマーから選ばれる少 なくとも 1種のポリプロピレン 20〜 95質量0 /0と、
添加ゴム (ii) 5〜80質量0 /0 (ポリプロピレン樹脂 ( i ) および添加 ゴム (ii) の合計は 1 00質量0 /0である) と
からなり、 前記ポリプロピレン樹脂 ( i ) および添加ゴム (ii) の少なく とも 1種が水酸基を有し、 水酸基価が 1〜40 (KOH mgZg) の範 囲内にある樹脂組成物であることを特徴とする請求項 1に記載の金型内被 覆成形体。
3. 前記水酸基含有ポリプロピレン系樹脂組成物 (A) 力
ポリプロピレン樹脂 ( i ) としてプロピレンホモポリマー、 プロピレン プロックコポリマーおよびプロピレンランダムコポリマーから選ばれる少 なく とも 1種のポリプロピレン 20〜 95質量0 /0と、
添加ゴム (ii) 5〜80質量% (ポリプロピレン樹脂 ( i ) および添加 ゴム (ii) の合計は 1 00質量0 /0である) と、
前記ポリプロピレン樹脂( i )および添加ゴム (ii) の合計 1 00質量0 /0 に対してポリプロピレン樹脂 ( i ) および添加ゴム (ii) 以外の高分子化 合物 (iii) ;!〜 6 0質量%と
からなり、 前記ポリプロピレン樹脂 ( i )、 添加ゴム (ii) および高分子化 合物 (iii) の少なくとも 1種が水酸基を有し、 水酸基価が 1〜40 (KO H mg/g) の範囲内にある樹脂組成物であることを特徴とする請求項 1に記載の金型内被覆成形体。
4. 前記水酸基含有ポリプロピレン系樹脂組成物 (A) 、 水酸基含有ポ リプロピレンを含有している'ポリプロピレン系樹脂組成物であることを特 徴とする請求項 1に記載の金型内被覆成形体。
5 . 前記水酸基含有ポリプロピレン系樹脂組成物 (A ) 中の添加ゴム (ii) がエチレン . α- ォレフィン共重合体であることを特徴とする請求項 1〜 4のいずれかに記載の金型内被覆成形体。
6 . 前記水酸基含有ポリプロピレン系樹脂組成物 (Α) が無機充填材を含 有していることを特徴とする請求項 1〜5のいずれかに記載の金型内被覆 成形体。
7 . 請求項 1〜 6のいずれかに記載の水酸基含有ポリプロピレン系樹脂組 成物 (Α) 中のポリプロピレン系樹脂成分の融点以下で、 請求項 1に記載 の金型内被覆用塗料組成物 (Β ) が硬化する温度以上に金型温度を保持し た固定金型と移動金型とからなる金型を所定の型締め圧にて保持した状態 で、 金型キヤビティ内に該樹脂組成物 (Α) の溶融物を射出し、 所定時間 保圧をかけて該溶融物を該塗料組成物 (Β ) の流動圧力に耐えうる程度に 冷却固化させた後、 金型をわずかに開いて、 得られた成形物と金型キヤビ ティ面との間に空間を形成させ、該空間内に該塗料組成物( Β )を注入し、 再度型締め圧を上げて型締めを行なった状態で保持し、該塗料組成物(Β ) が硬化した後に成形体を取り出すことを特徴とする金型内被覆成形体の製 造方法。
8 . 請求項 1〜6のいずれかに記載の水酸基含有ポリプロピレン系樹脂組 成物 (Α) 中のポリプロピレン系樹脂成分の融点以下で、 請求項 1に記載 の金型内被覆用塗料組成物 (Β ) が硬化する温度以上に金型温度を保持し た固定金型と移動金型とからなる金型を所定の一次型締め圧にて保持した 状態で、 金型キヤビティ内に該樹脂組成物 (A) の溶融物を射出し、 射出 中または射出完了後に型締め力を二次型締め力まで上げ、 所定時間保持し て該溶融物を該塗料組成物 (B ) の流動圧力に耐えうる程度に冷却固化さ せた後、 金型をわずかに開いて、 得られた成形物と金型キヤビティ面との 間に空間を形成させ、 該空間内に該塗料組成物 (B ) を注入し、 再度型締 め圧を上げて型締めを行なった状態で保持し、 該塗料組成物 (B ) が硬化 した後に成形体を取り出すことを特徴とする金型内被覆成形体の製造方法 c 9 . 請求項 1〜 6のいずれかに記載の水酸基含有ポリプロピレン系樹脂組 成物 (A) 中のポリプロピレン系樹脂成分の融点以下で、 請求項 1に記載 の金型内被覆用塗料組成物 (B ) が硬化する温度以上に金型温度を保持し た固定金型と移動金型とからなる金型を所定量開いた状態で、 金型キヤビ ティ内に該樹脂組成物 (A) の溶融物を射出し、 射出中または射出完了後 に型締め力を所定型締め力まで上げ、 所定時間保持して該溶融物を該塗料 組成物 (B ) の流動圧力に耐えうる程度に冷却固化させた後、 次いで金型 をわずかに開いて、 得られた成形物と金型キヤビティ面との間に空間を形 成させ、 該空間内に該塗料組成物 (B ) を注入し、 再度型締め圧を上げて 型締めを行なった状態で保持し、 該塗料組成物 (B ) が硬化した後に成形 体を取り出すことを特徴とする金型内被覆成形体の製造方法。
