Abstract

一種用於車輛內部之飾件材料,其確保粘著強度與耐磨性的同時,不使用粘著劑或粘著膜,讓基材與表皮材料結合,使得輕量化並降低成本。本發明之解決手段:一種用於車輛內部之飾件材料1,具備:一基材2,包含有天然纖維或玻璃纖維及第一熱塑性樹脂纖維且密度為0.2~0.7g/cm3;及一表皮材料3,包含有第二熱塑性樹脂纖維及低熔點樹脂纖維之基重為50~500g/m2。表皮材料3係層壓在基材2之表面上,同時於基材及表皮材料之邊界面具備一混雜層,該混雜層係讓該第二熱塑性樹脂纖維混入到基材之組織內且與該第一熱塑性樹脂纖維混雜;在剝離寬度為25mm且180度的剝離下,該基材2及該表皮材料3間之粘著強度為5至80N/25mm。

Description

用於車輛內部之飾件材料及其之製造方法
本發明係有關於設置在汽車等之車輛的後座等之用於車輛內部之飾件材料。
用於車輛內部之飾件材料係將紅麻(Kenaf)等之天然纖維及PP纖維混合併用作基材。於此表面上貼合有表皮材料(譬如,地毯材料)。於習知技術上,當將表皮材料貼合到基材上時,樹脂膜夾在基材與表皮材料(譬如,板材與地毯材料)之間,或者如日本專利文獻1所示,將含有粘著劑的背襯材料施加到表皮側來粘著表皮材料與基材,或者如日本專利文獻2所示,利用焊接薄膜而將表皮材料粘著到基材上。
另外,習知上,對於地毯材料等的表皮材料,係於地毯材料的背面薄薄地塗有丙烯酸樹脂以改善耐磨性。然而,當存在丙烯酸樹脂層時,表皮的纖維不會混入到基材內。如此一來,即使去除用於車輛內部之飾件材料的耐磨性,也不會去除粘著性能。另一方面,若去除丙烯酸樹脂雖可以去除粘著性能,但不能去除耐磨性。粘著性及耐磨性為相互矛盾的性質,使得難以同時滿足這兩者。
期望上要去除常規使用的粘著層之薄膜或粘著劑,以降低成本並減少製造步驟。爰是,請參閱發明人提出的先前技術文獻:

然而,在日本專利文獻1及2中所述的用於車輛內部之飾件材料中,僅藉由簡單地去除薄膜或粘著劑,讓表皮材料不會粘著到基材上。因此,習知之用於車輛內部之飾件材料,具有難以輕量化且讓製造步驟變得複雜,並難以降低成本之問題。
故,本發明之課題將提供一種讓基材及表皮材料在沒有粘著劑或薄膜的情況下粘著在一起同時確保耐磨性,且無須背襯或薄膜之中間層,讓用於車輛內部之飾件材料達到輕量化,並以低成本。
用於車輛內部之飾件材料所要求的性能存在著困難度,其中需要去除基材與表皮材料之間的粘著強度與作為車輛構件的耐磨性。對表皮材料的構造及基材的構造進行了各種研究,以便同時滿足上述兩種性能之際,本發明人改善表皮材料與基材來克服上述課題,並找到了可滿足粘著強度與耐磨性兩者的性能而發明了本發明。
也就是說,第1發明為一種用於車輛內部之飾件材料,具備:一基材,包含有天然纖維或玻璃纖維及第一熱塑性樹脂纖維且密度為0.2~0.7g/cm3;及一表皮材料,包含有第二熱塑性樹脂纖維及低熔點樹脂纖維之基重為50~500g/m2;其中該表皮材料係層壓在該基材之表面上,同時於該基材及該表皮材料之邊界面具備一混雜層,該混雜層係讓該第二熱塑性樹脂纖維混入到該 基材之組織內且與該天然纖維或該玻璃纖維及該第一熱塑性樹脂纖維混雜;在剝離寬度為25mm且180度的剝離下,該基材及該表皮材料間之粘著強度為5至80N/25mm。
若依據該構造,由於表皮材料的纖維混入到基材與表皮材料之間的邊界面並與基材的纖維纏結,所以藉由錨定效應,可以提高粘著強度。由於粘著強度為5至80N/25mm,剝離寬度為25mm並且在180度下剝離,因此可以滿足用於車輛內部之飾件材料所需的粘著強度。另外,由於表皮材料含有低熔點樹脂纖維,所以可讓表皮材料的第二熱塑性樹脂纖維彼此結合,且可以改善耐磨性。
該天然纖維較佳係植物纖維;該第一熱塑性樹脂纖維較佳係聚丙烯類樹脂;該第二熱塑性樹脂纖維較佳係聚酯類樹脂。
該表皮材料較佳進一步包含聚丙烯類樹脂。
該低熔點樹脂纖維較佳係低熔點聚酯類樹脂或聚乙烯類樹脂。
第2發明為一種用於車輛內部之飾件材料之製造方法,具備有以下步驟:一加熱膨脹步驟,對包含有天然纖維或玻璃纖維及第一熱塑性樹脂纖維且密度為0.2~0.7g/cm3之基材加熱,讓厚度加熱而膨脹15%至30%,使該基材中的纖維成為從緻密至稀疏之狀態;及一接合步驟,在已加熱膨脹的該基材上,投入一包含有第二熱塑性樹脂纖維及低熔點樹脂纖維之基重為50~500g/m2之表皮材料,層壓且壓縮該基材與該表皮材料,讓第二熱塑性樹脂纖維混入到該基材的組織內,藉由與該天然纖維或該玻璃纖維及該第一熱塑性樹脂纖維混雜而接合該基材與該表皮材料,且熔化並固化 該表皮材料中的該低熔點樹脂纖維。
若依據該構造,在加熱膨脹步驟中,基材中的纖維稀疏,在隨後的接合步驟中,藉由將表皮材料層壓且壓縮以使表皮材料中的纖維混入到基材中的纖維之間,藉由此等的錨定效應,可以增加粘著強度。另外,由於含有低熔點樹脂的表皮材料層壓在加熱膨脹步驟中所加熱的基材上,且可讓低熔點樹脂熔化並固化,使表皮材料中的第二熱塑性樹脂纖維彼此接合一起,所以可以增加耐磨性。
天然纖維、該第一熱塑性樹脂纖維、該第二熱塑性樹脂纖維、該低熔點樹脂纖維的實例如上所述,因此引用第1發明的說明。
該表皮材料進一步包含聚丙烯類樹脂,較佳係在該接合步驟中,使該基材中的聚丙烯類樹脂與該表皮材料中的聚丙烯類樹脂熔化並固化。
若依據該構造,由於熔融固化的聚丙烯樹脂增強了基材中的纖維及表皮材料中的第二熱塑性樹脂纖維的纏結,因此可進一步提高粘著強度。
在該接合步驟中,較佳係讓該基材及該表皮材料接合並同時成型。
若藉由本發明,能以更簡單之結構,讓用於車輛內部之飾件材料輕量化及低成本得以實現,而確保了耐磨性與粘著性。

藉由第1圖至第3圖來說明本發明之用於車輛內部之飾件材料之實施例1。用於車輛內部之飾件材料1,譬如係用於汽車內部飾件,如圖1及圖2所示,具備基材2、層壓在基材2上之表皮材料3。
基材2係一種含有作為天然纖維之紅麻纖維(Kenaf fiber)或玻璃纖維;及作為第一熱塑性樹脂纖維之聚丙烯纖維(以下簡稱PP纖維)且密度為0.2~0.7g/cm3、厚度為2~5mm之板狀材料。表皮材料3係含有第二熱塑性樹脂纖維,作為聚酯樹脂之聚對苯二甲酸乙二醇酯樹脂纖維(以下簡稱PET纖維);聚丙烯纖維(PP纖維);及作為低熔點樹脂之低熔點聚對苯二甲酸乙二醇酯樹脂纖維(以下簡稱LPET纖維),基重為50~500g/m2和厚度為0.2~3.0mm。
表皮材料3係層壓在基材2的表面上,同時於基材2與表皮材料3之邊界面4中具備一混雜層5,該混雜層5係讓表皮材料3之PET纖維、PP纖維及LPET纖維混入到基材2之組織內,且與基材2中之PP纖維及紅麻纖維或玻璃纖維混雜。圖2為表示基材2及表皮材料3之邊界面相片,可以確認表皮材料3的纖維混入到基材2的纖維。在剝離寬度為25mm且180度的剝離 下,藉由後述的評價方法所測定之基材2與表皮材料3之間的粘著強度為5至80N/25mm。
基材2係作為用於車輛內部之飾件材料1的內層或芯材之構件,加熱而變軟之後,冷卻後其具有可以產生剛性之熱塑性。作為基材2的材料,可以舉例使用熱塑性樹脂或熱塑性泡沫樹脂作為粘著劑的纖維狀物的板狀材料。用於粘著劑的熱塑性樹脂,亦即,作為第一熱塑性樹脂纖維的材料,除了聚丙烯(PP)外,其可舉出:聚乙烯(PE)、聚對苯二甲酸乙二醇酯(PET)、尼龍(PA)、聚苯乙烯、丙烯腈-苯乙烯共聚物、丙烯酸酯-苯乙烯-丙烯腈共聚物及丙烯腈-丁二烯-苯乙烯共聚物等。作為纖維材料,譬如,可舉出棉、麻、紅麻纖維、竹纖維、羊毛、絲綢、玻璃纖維、碳纖維,金屬纖維等或者此等之混合纖維。
在本實施例中,係使用聚丙烯作為粘著劑的紅麻纖維用作基材2的材料。使用聚丙烯作為粘著劑及玻璃纖維的基材2也很合適。用於車輛內部之飾件材料1之基重,較佳為500~1600g/m2
關於基材2,當混合紅麻纖維及PP纖維時,PP纖維的混合比(重量比)相對於30%至70%的紅麻纖維較佳為70%至30%。譬如,可舉出紅麻纖維60%與PP纖維40%、紅麻纖維50%與PP纖維50%、紅麻纖維30%與PP纖維70%等。在混合玻璃纖維與PP纖維的情況下,同樣地,混合比(重量比)較佳玻璃纖維為30~70%,PP纖維為70~30%。
雖表皮材料3的材料為柔軟的,但並沒有特別限制,也可以選擇由天然纖維或合成纖維的不織布、天然皮革、用於車輛內部之飾件材料的合成皮革等或是用於車輛內部飾件材料的布料所構成之材料。另外, 也可舉出針刺地毯(Needle punched carpet)之例子。
為了要讓用於車輛內部之飾件材料1去除耐磨性及粘著性,重要的係混合表皮材料3的纖維材料。含在表皮材料中的低熔點樹脂之LPET纖維,有助於耐磨性。在製造步驟中,當表皮材料被加熱時,LPET纖維熔化並讓作為主纖維的PET纖維彼此結合。PET纖維通常在250到280度會熔化,但由於LPET纖維的熔點約110℃,並且在後述的成型時容易因基材2的熱量而熔融。若讓LPET在製造步驟中熔化且凝固並將主纖維的PET纖維彼此結合,即可代替現有技術中所述的與磨損相對應的背襯(丙烯酸樹脂等)或薄膜。
另外,包含在表皮材料3中的PP纖維並非必需,但藉由含有它有助於改善粘著性。基本上,在基材與表皮材料中,基材中的纖維與表皮材料中的纖維藉由錨定效應纏結與粘著。惟,當表皮材料中含有PP纖維時,則基材中的PP纖維與表皮材料中的PP纖維會被熔化且固定,且讓纏結纖維之間的粘著更加強化,從而可進一步提高粘著性。為了滿足所需的耐磨性與粘著性,各個之纖維的混合比(重量比);PET樹脂較佳為95%~50%;PP樹脂較佳為0~30%;LPET樹脂較佳為5~20%。
作為表皮材料3中所含有的低熔點樹脂,熔點較佳為90~120℃,且也可以採用本實施例中所使用的LPET以外的材料。譬如,可採用在PP、PE、PA、PVA等基材上進行變性的材料,其熔點為90~120℃。
依據本發明之用於車輛內部之飾件材料,譬如用於汽車內部飾件、包裝托盤裝飾、貨架等;譬如,可應用於轎車、雙門轎車、掀背車、廂形車等作為適用的車種。
接著,說明有關用於車輛內部之飾件材料1之製造方法。如第1圖至第3圖所示,基材2與表皮材料3係藉由層壓且沖壓成型所構成。用於車輛內部之飾件材料1之製造方法,其並不限於模壓成型,也可以適當地改變。用於車輛內部之飾件材料1可以藉由片材成型或注射成型等來成型。
1.加熱膨脹步驟
此為含有天然纖維與第一熱塑性樹脂纖維且密度為0.2至0.7g/cm3的基材2的一實例。用加熱設備加熱紅麻板,直到基材2的表面溫度與內部溫度達到130~240℃,當該組織被加熱而膨脹時,會讓纖維展開並從緻密變到稀疏之狀態,且讓紅麻板的厚度增加。紅麻板具有加熱時膨脹的特性。加熱前的紅麻板纖維密度較密集,但是與膨脹後的紅麻板狀態相比,纖維纏結的密度變得較粗。另外,紅麻板在加熱時會變軟且處於容易成型的狀態。紅麻板厚度的膨脹係數較佳為15%至30%,譬如,若將預製板的板厚設定為3.0mm作為基材板厚的變化,則板厚度在加熱後將加熱膨脹至約1.15至1.3倍。藉此,讓基材的纖維密度降低到表皮纖維可以混入到基材組織的程度,進而改善後面所述的粘著步驟中粘著強度。在加熱膨脹步驟中,基材中的PP纖維處於熔融狀態。
2.接合步驟
加熱基材2且於充分膨脹之狀態下使其設置在沖壓成型用模具的下模,且將表皮材料3設置在沖壓成型用模具的上模中並進行沖壓。此時,表皮材料3的纖維混入到纖維稀疏的基材表面上,而讓基材2中的纖維與表皮材料3中的纖維纏結在一起,即使沒有粘著劑或薄膜,也可以增加粘著強度。該結合步驟,也兼具藉由模具成型的成型步驟。也就是說,只需沖壓一下即 可進行粘著與成型。為了不改變表皮材料3的顏色與材質,成型期間之沖壓成型用模具的溫度為20至50度,且在粘著步驟中,基材2與表皮材料3的溫度會逐漸降低。
在沖壓時,表皮材料3也藉由在加熱過的基材2上層壓且對表皮材料3加熱,但此時表皮材料3的溫度需要高於LPET纖維的熔點。譬如,當加熱膨脹步驟中的加熱溫度設定為200℃時,當在粘著步驟中將表皮材料3層壓在基材2上時,表皮材料3中的LPET纖維會熔化,結果,可以將作為表皮材料3中的主要纖維的PET纖維彼此粘著以改善耐磨性。另外,在沖壓時,表皮材料3與基材2的溫度較佳高於表皮材料3與基材2中所包含的PP纖維的熔點。然後,在接合步驟中,表皮材料3中的PP纖維與基材中的PP纖維都熔化且固化,並且提高纏結的纖維之間的結合,可進一步提高混雜層中的粘著強度。
藉由接合步驟,使表皮材料3的PET纖維、PP纖維及LPET纖維與紅麻纖維與基材2的PP纖維纏結在一起。在層壓基材2與表皮材料3之後,僅將表皮材料3的纖維中的LPET纖維與PP纖維熔化,由於作為主纖維的PET纖維處於未熔化的狀態,因此保持了纖維的原型。如此一來,表皮材料3的纖維與稀疏基材2的纖維交織並粘著。
以這種方式,讓PET纖維、LPET纖維與PP纖維混合在表皮材料3中,藉由上述加熱膨脹步驟與接合步驟,即可讓本實施例中的用於車輛內部之飾件材料1滿足粘著強度與耐磨性之兩種性能。
第3圖為本發明人測試如(1)至(4)所述的混雜機制如下:(1)基材2已經壓縮成預製板,使紅麻纖維與PP纖維緊密纏結在一起。(2) 當加熱基材2時,基材2的結構會加熱而膨脹,讓結構變得稀疏,且增加厚度。此時,基材2的密度變得低於(1)的情況下的密度。(3)當投入表皮材料3時,表皮材料3的PET纖維與PP纖維會混入到基材2的紅麻纖維與PP纖維,使PP纖維熔化且纏結。當表皮材料3設置在沖壓成型用模具中時,會讓表皮材料3的纖維混入到稀疏基材2的纖維之間並且出現彼此纏結的現象。在表皮材料3的纖維中,纏結區域中的纖維與基材2的纖維會纏結在一起,這種相互纏結的部分發揮了錨的功能並確保粘著效果。(4)當以沖壓成型用模具來沖壓基材2和表皮材料3時,在厚度方向上會被壓縮並且增加密度。如此一來,基材2與表皮材料3的纖維彼此將纏結在一起,且表皮材料3藉由錨定效應及冷卻來固定而粘著到基材2上。
接著,說明有關本實施例之用於車輛內部之飾件材料1之效果。讓用於車輛內部之飾件材料1採用更簡單的基材2與表皮材料3,而無須背襯或粘著膜,同時確保耐磨性與粘著性,使得輕量化並且降低成本。
能以相同的方式製造由玻璃纖維與第一熱塑性樹脂纖維所製成的基材2來取代上述的紅麻板。
【實施例1】
以下,將參考實施例1並具體說明本發明,但本發明並無限定此等的限制。
說明實施例1之用於車輛內部之飾件材料1。於成型前,基材2係一種紅麻板,其基重為1000g/m2,厚度為3.0mm,洋麻纖維為60%,PP纖維為40%。表皮材料3,樣品1之PET纖維為80%,PP纖維為10%,LPET 纖維為10重量%;樣品2之PET纖維為70%,PP纖維為20%,LPET纖維為10%,基重均為180g/m2。將基材2加熱至200℃,同時將沖壓成型用模具設為20℃至50℃,加熱過的基材2設置在模具的下模中,而表皮材料3設置在上模中並進行成型。已成型之用於車輛內部之飾件材料之厚度為4mm。
以下,將說明實施例1中A粘著強度評價及有關B耐磨性的評價。
A.說明粘著強度評價
從用於車輛內部之飾件材料1,取出150mm×25mm測試片,將基材2與表皮材料3剝離與短邊平行的適當量。將已剝離的基材2及表皮材料3安裝到拉伸試驗機(A&D Company,Limited製、裝置名稱:Tensilon萬能試驗機)上,以拉伸速度為200mm/min,測量剝離時的強度(N/25mm)。
(2)有關結果
粘著強度評價的結果係樣品1及2的粘著強度皆為15N/25mm,且兩者均滿足5N/25mm的規格。
其次,說明B.耐磨性的評價。
(1)抗摩擦力的評價方法
從用於車輛內部之飾件材料1中取出直徑為約120mm的測試片,且於中心處鑿出一個直徑為6mm的孔。將本測試片安裝到泰伯式磨損試驗機(Taber abrasion tester:日本東洋精機公司製、裝置名稱:Rotary ablation tester)。藉由磨輪(CS-10)在負載為2.45N的情況下以100rpm進行旋轉磨損。以目視且與樣品比較磨損後測驗片的磨損狀態,並從A到E進行評價。A:沒有觀察到磨損;B:雖然觀察到輕微的磨損,但幾乎不明顯;C:顯然 觀察到磨損,但已經很明顯;D:磨損有點顯著;E:磨損非常顯著。
(2)關於結果
耐磨性評價的結果為:樣品1為A;樣品2為B。
以上,本發明並不限於上述實施例,而只要涵蓋於本發明的技術範圍內皆可以採用各種型態。另外,在不脫離本發明的技術精神的情況下,可以施加修改等,並且此等之修改、等同物等也都包含在本發明的技術範圍內。譬如,基材、表皮材料的形狀、構造、尺寸大小、材料等不限於上述實施例所舉例說明的此等例子並可加以適當地改變。

Claims (9)

  1. 一種用於車輛內部之飾件材料,包括:一基材,包含有天然纖維或玻璃纖維及第一熱塑性樹脂纖維作為一粘著劑,且該基材密度為0.2~0.7g/cm3;及一表皮材料,包含具有聚酯類樹脂纖維之第二熱塑性樹脂纖維及低熔點樹脂纖維之基重為50~500g/m2;其中包含在低熔點樹脂纖維中的低熔點樹脂是熔點為90~120℃的低熔點聚酯類樹脂;該低熔點樹脂可讓第二熱塑性樹脂纖維彼此結合;該在表皮材料的第二熱塑性樹脂纖維之重量百分比為95%~50%,而在表皮材料的低熔點樹脂纖維之重量百分比為5%~20%;該表皮材料係層壓在該基材之表面上,同時於該基材及該表皮材料之邊界面具備一混雜層,該混雜層係讓該第二熱塑性樹脂纖維混入到該基材之組織內且與該天然纖維或該玻璃纖維及該第一熱塑性樹脂纖維混雜;在剝離寬度為25mm且180度的剝離下,以拉伸速度為200mm/min測量剝離時的強度(N/25mm),該基材及該表皮材料間之粘著強度為5至80N/25mm。
  2. 如申請專利範圍第1項所述之用於車輛內部之飾件材料,其中該天然纖維係植物纖維;該第一熱塑性樹脂纖維係聚丙烯類樹脂。
  3. 如申請專利範圍第2項所述之用於車輛內部之飾件材料,其中該表皮材料進一步包含聚丙烯類樹脂。
  4. 如申請專利範圍第2或3項所述之用於車輛內部之飾件材料,其中該低 熔點樹脂纖維係一低熔點聚對苯二甲酸乙二醇酯樹脂纖維。
  5. 一種用於車輛內部之飾件材料之製造方法,具備有以下步驟:一加熱膨脹步驟,對包含有天然纖維或玻璃纖維及第一熱塑性樹脂纖維作為一粘著劑,且密度為0.2~0.7g/cm3之基材加熱,讓厚度加熱膨脹15%至30%,使該基材中的纖維成為從緻密至稀疏之狀態;及一接合步驟,在已加熱膨脹的該基材上,投入一包含有第二熱塑性樹脂纖維及低熔點樹脂纖維之基重為50~500g/m2之表皮材料,該第二熱塑性樹脂纖維具有聚酯類樹脂纖維且其在表皮材料中之重量百分比為95%~50%,及低熔點樹脂纖維,其在表皮材料中之重量百分比為5%~20%,其中,該低熔點樹脂纖維係為一熔點90~120℃低熔點聚酯類樹脂纖維,層壓且壓縮該基材與該表皮材料,讓第二熱塑性樹脂纖維混入到該基材的組織內,藉由與該天然纖維或該玻璃纖維及該第一熱塑性樹脂纖維混雜而接合該基材與該表皮材料,且熔化並固化該表皮材料中的該低熔點樹脂纖維,藉以使第二熱塑性樹脂纖維彼此結合。
  6. 如申請專利範圍第5項所述之用於車輛內部之飾件材料之製造方法,其中該天然纖維係由植物纖維構成;該第一熱塑性樹脂纖維係由聚丙烯類樹脂構成。
  7. 如申請專利範圍第6項所述之用於車輛內部之飾件材料之製造方法,其中該表皮材料進一步包含聚丙烯類樹脂,在該接合步驟中,使該基材中的聚丙烯類樹脂熔化並固化。
  8. 如申請專利範圍第5至7項之任一項所述之用於車輛內部之飾件材料之製造方法,其中該低熔點樹脂纖維係為一低熔點聚對苯二甲酸乙二醇酯樹 脂纖維。
  9. 如申請專利範圍第5項所述之用於車輛內部之飾件材料之製造方法,其中在該接合步驟中,讓該基材及該表皮材料接合並同時成型。
