Abstract
Description
天然繊維と第1熱可塑性樹脂繊維を含む、密度が0.2〜0.7 g/cm3の基材2の一例であるケナフボードを加熱設備で、基材2の表面温度および内部温度が130〜240℃に達するまで加熱し、その組織を加熱膨張させると、繊維がほどけて密から疎の状態になり、ケナフボードの厚さが増大する。ケナフボードは加熱すると膨らむという特性がある。加熱前のケナフボードは、繊維の密度が詰まっているが、膨らんだ後のケナフボードの状態と対比すると、繊維の絡み合う密度が粗くなる。また、ケナフボードは加熱すると柔らかくなり、成形しやすい状態となる。ケナフボードの厚みの膨張率は15〜30%が好ましく、例えば、基材の板厚変化として、プレボードの板厚3.0mmにすると、加熱後、板厚が約1.15〜1.3倍程度に加熱膨張する。それにより、表皮繊維が基材の組織に入り込める程度まで、基材の繊維密度が疎になっていて、後述する接合ステップにおける接着強度向上につながる。加熱膨張ステップでは、基材中のPP繊維は溶融した状態にある。
基材2を加熱してよく膨らませた状態でプレス成形用金型の下型にセットし、表皮材3をプレス成形用金型の上型にセットしてプレスする。この時、繊維が疎の状態の基材表面に、表皮材3の繊維が入り込み、基材2中の繊維と表皮材3中の繊維が交絡し、接着剤やフィルムがなくても接着強度を高めることができる。この接合ステップは、金型により成形する成形工程も兼ねている。すなわち、一度のプレスで接着と成形が行われる。表皮材3の色や風合いを変えないため、成形時のプレス成形用金型の温度は20〜50度であり、接合ステップにおいて基材2および表皮材3の温度は徐々に下がっていく。
(1) 接着強度の評価方法
車両用内装材1から、150mm×25mmの試験片を採取し、基材2と表皮材3を短辺に平行に適当量はがす。はがした基材2と表皮材3を引張試験機(エーアンドデイ社製、装置名:テンシロン万能材料試験機)に取り付け、引張速さ200mm/minで剥がした時の強さ(N/25mm)を測定した。
接着強度評価の結果、サンプル1、2ともに接着強度は15N/25mmであり、いずれも規格である5N/25mmを満たした。

車両用内装材1から直径約120mmの試験片を採取し、その中央部に直径6mmの穴を開ける。本試験片をテーバー型摩耗試験機(東洋精機社製、装置名:ロータリーアブレージョンテスタ)に取り付ける。摩耗輪(CS-10)により、荷重2.45Nで100回転摩耗を行う。摩耗後の試験片についての摩耗状態を、目視で見本と照らし合わせ、A〜Eまでの評価を行う。A:摩耗が全く認められない、B:わずかに摩耗が認められるが、ほとんど目立たない、C:明らかに摩耗が認められるが、目立ちが少ない、D:摩耗がやや著しい、E:摩耗がかなり著しい。
耐摩耗力評価の結果、サンプル1がA、サンプル2がBであった。

Claims (9)
- 天然繊維又はガラス繊維と、第1熱可塑性樹脂繊維を含む、密度が0.2〜0.7 g/cm3の基材と、第2熱可塑性樹脂繊維および低融点樹脂繊維を含む、目付が50〜500g/m2の表皮材と、を備え、
前記基材の表面に前記表皮材が積層されるとともに、前記基材と前記表皮材の境界面に、前記第2熱可塑性樹脂繊維が前記基材の組織に入り込んで前記天然繊維又は前記ガラス繊維、および前記第1熱可塑性樹脂繊維と交絡する交絡層を備え、前記基材と前記表皮材の間の接着強度が剥離幅25mmで180度の剥離にて5〜80N/25mmであることを特徴とする車両用内装材。 - 前記天然繊維が植物繊維、前記第1熱可塑性樹脂繊維がポリプロピレン系樹脂、前記第2熱可塑性樹脂繊維がポリエステル系樹脂からなる、請求項1に記載の車両用内装材。
- 前記表皮材は、さらに、ポリプロピレン系樹脂繊維を含む、請求項2に記載の車両用内装材。
- 前記低融点樹脂繊維が、低融点ポリエステル系又は低融点ポリエチレン系樹脂からなる請求項2または3に記載の車両用内装材。
- 天然繊維又はガラス繊維と、第1熱可塑性樹脂繊維を含む、密度が0.2〜0.7 g/cm3の基材を加熱し、厚みを15〜30%加熱膨張させ、前記基材中の繊維を密から疎の状態とする加熱膨張ステップと、
加熱膨張した前記基材に対して、第2熱可塑性樹脂繊維と低融点樹脂繊維を含む、目付が50〜500 g/m2の表皮材を投入し、前記基材と前記表皮材を積層および圧縮し、前記第2熱可塑性樹脂繊維が前記基材の組織の中に入り込んで、前記天然繊維又は前記ガラス繊維、および前記第1熱可塑性樹脂繊維と交絡することによって前記基材と前記表皮材を接合させ、かつ前記表皮材において前記低融点樹脂繊維を溶融固化させる接合ステップと、
を備えたことを特徴とする、車両用内装材の製造方法。 - 前記天然繊維が植物繊維、前記第1熱可塑性樹脂繊維がポリプロピレン系樹脂繊維、前記第2熱可塑性樹脂繊維がポリエステル系樹脂繊維である請求項5に記載の車両用内装材の製造方法。
- 前記表皮材は、さらにポリプロピレン系樹脂繊維を含み、前記接合ステップにおいて、前記基材中のポリプロピレン系樹脂繊維と前記表皮材中のポリプロピレン系樹脂繊維が溶融固化する、請求項6に記載の車両用内装材の製造方法。
- 前記低融点樹脂繊維が低融点ポリエステル系樹脂からなる、請求項5〜7のいずれかに記載の車両用内装材の製造方法。
- 前記接合ステップにおいて、前記基材と前記表皮材を接合させると同時に成形する、請求項5〜8のいずれかに記載の車両用内装材の製造方法。
