Abstract

使用熔接焊頭(62),將由氟樹脂製成之氣體透過性之氟樹脂多孔質膜(4)熔接於由熱塑性樹脂製成之樹脂零件(2),該熔接焊頭(62)於待與加工對象接觸之作用面設有凸部。於熔接焊頭(62)之作用面(62p)設有例如多個凸部(62t)。多個凸部(62t)亦可於作用面(62p)排列成格子狀。

Description

氣體透過構件及其製造方法
本發明係關於一種通氣構件、防水通音構件等氣體透過構件及其製造方法。
於用以收容燈、感測器、ECU(electronic control unit,電子控制單元)等汽車之電氣零件之殼體,安裝有用以確保殼體之內部與外部之通氣且阻止異物向殼體之內部侵入之通氣構件。例如,於專利文獻1中記載有將氣體透過膜接著或熔接於車輛用燈罩之開口部。
作為將氣體透過膜固定於燈罩等樹脂零件之方法,專利文獻1揭示有接著及熔接。接著為簡單之方法,但存在生產性不太好,接著強度隨著時間經過而降低等之問題。另一方面,熔接存在材料之配合性之問題。尤其,於氣體透過膜由氟樹脂製成,樹脂零件由熱塑性樹脂製成時,不容易將氣體透過膜熔接於樹脂零件。因此,於習知之樹脂零件之表面設有熔接肋(welding rib)。藉由一面將氣體透過膜壓抵於樹脂零件之表面的熔接肋一面使熔接肋熔融及固化,可提高樹脂零件與氣體透過膜之間之熔接強度(專利文獻2)。

根據專利文獻2之方法,雖可期待熔接強度之提高,但樹脂零件中熔接肋不可欠缺。業者期望不依賴於熔接肋可達成充分熔接強度之技術。
本發明之目的在於提高樹脂零件與樹脂膜之間之熔接強度。
即,本揭示提供一種氣體透過構件之製造方法,其含有如下步驟:使用熔接焊頭,將由氟樹脂製成之氣體透過性之氟樹脂多孔質膜熔接於由熱塑性樹脂製成之樹脂零件,該熔接焊頭於待與加工對象接觸之作用面設有凸部。
於另一態樣中,本揭示提供一種氣體透過構件,其具備:樹脂零件,其由熱塑性樹脂製成;及氣體透過性之氟樹脂多孔質膜,其安裝於上述樹脂零件,且由氟樹脂製成;上述氟樹脂多孔質膜使用熔接焊頭而熔接於上述樹脂零件,該熔接焊頭於待與加工對象接觸之作用面設有凸部。
上述技術中,將氣體透過性之氟樹脂多孔質膜熔接於樹脂零件。於熔接焊頭之作用面設有凸部。因此,容易使來自熔接焊頭之負載集 中於氟樹脂多孔質膜與樹脂零件之界面。其結果,可容易地提高樹脂零件與氟樹脂多孔質膜之間之熔接強度。

圖1係本發明之第1實施形態之通氣構件的縱剖面圖。

以下,一面參照圖式一面對本發明之實施形態進行說明。本發明並不限定於以下之實施形態。
(第1實施形態)
如圖1所示,本實施形態之通氣構件10具備支持體2、氣體透過膜4、外罩6及密封圈8。通氣構件10例如安裝於殼體20(詳細而言,殼體之蓋部分)之開口部20h。藉由通氣構件10及殼體20而形成通氣構造100。
殼體20係為了收容電氣零件及/或機械零件而使用之殼體。殼體20典型而言為燈、馬達、感測器、開關、ECU、齒輪箱等汽車零件之殼體。殼體20亦可作為用以收容電子看板、道路標識等汽車零件以外 之零件的殼體而使用。通氣構件10係用以防止液體及固體之侵入且進行殼體20之內部的換氣之構件。氣體透過膜4容許殼體20之內部空間22與外部空間24之間之氣體流通,另一方面,防止液體及固體侵入至內部空間22。
於本實施形態中,支持體2係由熱塑性樹脂製成之樹脂零件。氣體透過膜4係由氟樹脂製成之氣體透過性之氟樹脂多孔質膜。於本實施形態中,氣體透過膜4不具有加強材等,僅由氟樹脂多孔質膜而構成。熱塑性樹脂具有相對較低之熔點,氟樹脂具有相對較高之熔點。支持體2具有作為通氣路徑之貫通孔2h。以堵塞貫通孔2h之方式,於支持體2之上表面熔接有氣體透過膜4。於支持體2與氣體透過膜4之間,形成有藉由將構成支持體2之熱塑性樹脂熔融及固化而形成之熔接部14。熔接部14例如於俯視下呈環形狀。
作為構成支持體2之熱塑性樹脂,可列舉聚丙烯、聚對苯二甲酸丁二酯、丙烯腈丁二烯苯乙烯共聚物、聚碳酸酯等。該等熱塑性樹脂之熔點大概為100~200℃。於構成支持體2之熱塑性樹脂中亦可含有玻璃纖維等添加劑。作為構成氣體透過膜4之氟樹脂,可列舉聚四氟乙烯(PTFE)、聚氯三氟乙烯、四氟乙烯-六氟丙烯共聚物、四氟乙烯-乙烯共聚物等。該等氟樹脂之熔點大概為250~350℃。氣體透過膜4之厚度並不特別限定,例如,為0.1~0.5mm。如第2實施形態般,於氣體透過膜4未由外罩等保護之情形時,推薦氣體透過膜4比較厚(例如,0.2~0.4mm)。如薄之氟樹脂膜或由薄之氟樹脂膜與加強材而構成之膜般之薄之氣體透過膜4容易傳遞熱及振動,故而容易熔接。另一方面,厚之氣體透過膜4不易傳遞熱及振動,不易熔接,故而特別推薦應用本說明書所記載之技術。
外罩6以保護氣體透過膜4之方式安裝於支持體2。外罩6既可由與支持體2相同之材料製成,亦可由與支持體2不同之材料製成。
支持體2具有多個腳部12。於通氣構造100中,支持體2之腳部12嵌入至殼體20之開口部20h。腳部12卡合於殼體20之內表面。藉此,通氣構件10固定於殼體20。密封圈8配置於支持體2之下表面與殼體20之外表面之間。藉由密封圈8,而將支持體2與殼體20之間的間隙密封。密封圈8例如由腈橡膠、乙烯-丙烯橡膠、矽酮橡膠、氟橡膠、丙烯酸橡膠、氫化腈橡膠等彈性體製成。
殼體20係由多個部分,例如蓋部分與底部分而構成。用以安裝通氣構件10之開口部20h可形成於任一部分。殼體20例如由樹脂製成。但是,於本實施形態中,殼體20之材料並不限定。殼體20亦可由金屬製成。
其次,對圖1所示之通氣構件10之製造方法進行說明。
首先,準備支持體2、氣體透過膜4及外罩6。支持體2及外罩6可藉由射出成形法等公知之樹脂成形方法而製作。作為氣體透過膜4之氟樹脂膜可藉由延伸法、抽出法等公知之氟樹脂成形方法而製作。作為氣體透過膜4較佳之PTFE多孔質膜例如可自日東電工公司獲得。
其次,將氣體透過膜4熔接於支持體2。於該步驟中,可使用圖2所示之熔接裝置300。於本實施形態中,熔接裝置300係超音波熔接裝置,且具備固定台60、熔接焊頭62、超音波振動子64、缸筒65、空氣壓縮機66、超音波振盪器67及控制器68。即,熔接焊頭62可為超音波熔接用之熔接焊頭。超音波熔接可以高生產性達成高強度之熔接。熔接裝置300 之構成除了熔接焊頭62以外與市售之超音波熔接裝置相同。
於固定台60配置有應熔接有氣體透過膜4之支持體2(樹脂零件)。缸筒65利用由空氣壓縮機66產生之壓縮空氣,使熔接焊頭62及超音波振動子64接近於氣體透過膜4,並且調節自熔接焊頭62施加至氣體透過膜4之壓力。控制器68控制超音波振盪器67,並調節應經由超音波振動子64而施加至熔接焊頭62之超音波振動的頻率。
於本實施形態中,熔接焊頭62係於待與作為加工對象之氣體透過膜4接觸之作用面62p設有凸部62t之熔接焊頭。因此,容易使來自熔接焊頭62之負載集中於氣體透過膜4與支持體2之界面。其結果,可容易地提高支持體2與氣體透過膜4之間的熔接強度。熔接焊頭62例如由鋁合金、鈦合金等金屬製成。
如圖3所示,熔接焊頭62之作用面62p於俯視下呈環狀。於作用面62p設有多個凸部62t。多個凸部62t於作用面62p排列成格子狀(花紋狀)。1個個凸部62t具有正方錐之形狀。換言之,凸部62t於俯視下具有正方形之形狀。此種凸部62t於作用面62p無間隙地(最密地)排列。根據此種構成,容易使來自熔接焊頭62之負載集中於氣體透過膜4與支持體2與之界面。又,可容易地提高支持體2與氣體透過膜4之間的熔接強度。
亦可代替圖3所示之熔接焊頭62,而使用圖4所示之熔接焊頭72。熔接焊頭72之作用面72p於俯視下呈環狀(圓環狀)。於作用面72p設有2個凸部72t。各凸部72t於俯視下呈與作用面72p同心狀之環狀。藉由此種凸部72t,亦容易使來自熔接焊頭72之負載集中於氣體透過膜4 與支持體2之界面。凸部72t之數量並不限定為2個。凸部72t於作用面72p既可僅設置1個,亦可設置3個以上。
如根據圖3及圖4之例可理解般,可根據氣體透過膜4之厚度、支持體2之樹脂的種類等,而適當變更熔接焊頭之作用面中凸部之形狀。
再者,為了將氣體透過膜4熔接於支持體2,亦可代替超音波熔接裝置300,而使用熱熔接裝置。一般而言,於超音波熔接裝置中,樹脂零件(支持體2)之一部分係藉由摩擦熱而熔解。於熱熔接裝置中,樹脂零件之一部分藉由熔接焊頭具有之熱而熔解。若將超音波振動子64替換為加熱器,將超音波振盪器67及控制器68替換為溫度調節器,則圖2表示熱熔接裝置之構成。熔接焊頭62可為熱熔接用之熔接焊頭。
其次,對第2實施形態之氣體透過構件進行說明。有時對於第1實施形態與第2實施形態中共用之要素標註相同之參照符號,並省略其等之說明。即,關於各實施形態之說明,只要技術上不矛盾,則可相互應用。進而,只要技術上不矛盾,則各實施形態亦可相互組合。
(第2實施形態)
如圖5A及圖5B所示,氣體透過膜4亦可設置於殼體200。殼體200由含有第一部分20及第二部分26之多個部分而構成。例如,第一部分20為蓋部分,第二部分26為底部分。第一部分20及第二部分26與第1實施形態之通氣構件10中之支持體2相同,由熱塑性樹脂製成。本實施形態中,於第一部分20形成有通氣用之開口部20h。以堵塞開口部20h之方式,將氣體透過膜4熔接於第一部分20。通氣用之開口部20h亦可形成於第二部 分26,亦可形成於第一部分20及第二部分26之兩者。殼體200之第一部分20及氣體透過膜4形成用以防止液體及固體之透過且進行換氣之通氣構件30(氣體透過構件)。
如圖5B所示,於氣體透過膜4與殼體200之第一部分20之間,形成有熔接部14。熔接部14於俯視下呈環狀。於本實施形態中,氣體透過膜4亦使用參照圖3或圖4所說明之熔接焊頭62或72,而熔接於殼體200之第一部分20。
(其他)
於各實施形態中,於將氣體透過膜4熔接之前之樹脂零件(支持體2或殼體之第一部分20)之上表面,未設置用以提高熔接強度之肋。但是,亦可於樹脂零件之上表面設置如上所述之肋。
又,於各實施形態中,氣體透過膜4擔負殼體之換氣及內壓調整之作用。即,氣體透過膜4為通氣膜。然而,氣體透過膜4並不限定於通氣膜。應藉由本說明書中揭示之方法而製造之氣體透過構件亦可為用以防止水之透過且使聲音透過之防水通音構件。含有氣體透過膜4之防水通音構件例如設置於行動電話等通訊設備之接聽口及送話口。
實施例
(實施例)
準備由含有30質量%之玻璃纖維及70質量%之聚對苯二甲酸丁二酯之樹脂材料製成的殼體零件(ECU殼體之蓋部分:參照圖5A)。於殼體零件形成直徑5mm之開口部,其後使用超音波熔接裝置(靜電舍公司製造,小型精密壓製系列),以堵塞開口部之方式,將PTFE多孔質膜(日東電工公 司製造,NTF810A,厚度0.3mm,直徑10mm)熔接於殼體零件。超音波之頻率為28.5kHz,熔接時間為0.16秒,熔接壓力(氣壓)為0.15MPa。作為熔接焊頭,使用具有參照圖2及圖3所說明之構造者。如此,獲得由PTFE多孔質膜及殼體零件而構成之實施例的通氣構件。
(比較例)
除了使用作用面平坦之熔接焊頭以外,以與實施例相同之條件嘗試於殼體零件之開口部熔接PTFE多孔質膜。然而,PTFE多孔質膜並不熔接於殼體零件,而輕易地自殼體零件剝落。
[耐水試驗]
根據日本工業規格JIS L 1092(B法,高水壓法),檢測實施例之通氣構件的耐水壓。具體而言,測量產生漏水之水壓(耐水壓)。將結果示於表1。如表1所示,實施例之通氣構件達成充分之耐水壓。再者,於如實施例般可無問題地將PTFE多孔質膜熔接於殼體零件之情形時,將熔接結果判斷為「良」。於如比較例般無法將PTFE多孔質膜熔接於殼體零件之情形時,將熔接結果判斷為「否」。
[產業上之可利用性]
本說明書中所揭示之技術可應用於通氣構件、防水通音構件等氣體透過構件之製造。

Claims (6)

  1. 一種氣體透過構件之製造方法,其含有如下步驟:使用熔接焊頭將由氟樹脂製成之氣體透過性氟樹脂多孔質膜熔接於由熱塑性樹脂製成之樹脂零件,其中該熔接焊頭於待與加工對象接觸之作用面設有凸部。
  2. 如申請專利範圍第1項之氣體透過構件之製造方法,其中於該熔接焊頭之該作用面設有該多個凸部,該多個凸部於該作用面排列成格子狀。
  3. 如申請專利範圍第1項之氣體透過構件之製造方法,其中該作用面於俯視下呈環狀,該凸部於俯視下呈與該作用面同心狀之環狀。
  4. 如申請專利範圍第1項之氣體透過構件之製造方法,其中該熔接焊頭為超音波熔接用之熔接焊頭。
  5. 如申請專利範圍第1項之氣體透過構件之製造方法,其中該氣體透過構件為(a)用以防止液體及固體之透過並進行換氣之通氣構件,或(b)用以防止水之透過並使聲音透過之防水通音構件。
  6. 一種氣體透過構件,其具備:樹脂零件,其由熱塑性樹脂製成;及氣體透過性之氟樹脂多孔質膜,其安裝於該樹脂零件,並由氟樹脂製成;該氟樹脂多孔質膜使用熔接焊頭而熔接於該樹脂零件,該熔接焊頭於待與加工對象接觸之作用面設有凸部。
