Description
본 발명은 조기 중합반응 혹은 겔화 반응에 대하여 안정화된 열경화성 에틸텔렌계 불포화 에폭시 에스테르 수지 조성물 및 안정화된 조성물을 제조하는 방법에 관한 것이다. 더욱 특히, 본 발명은 비스페놀계 에폭시 수지, 노볼락(Novolac)계 에폭시 수지 또는 이의 혼합물과, 에틸렌계 불포화 모노 카복실산,C=CH2그룹을 함유하는 중합 가능한 모노머(monomer) 및 혐기상(嫌氣相)에서 유효한 중합 억제제와의 반응 생성물을 포함하는 개선된 저장 안정성을 가진 열경화성 수지 조성물에 있어서, 상기 중합 억제제가 4-클로로-2-니트로페놀, 2,4-디클로로-6-니트로페놀 또는 이의 혼합물임을 특징으로 하는 열경화성 수지 조성물에 관한 것이다. 바람직하게는 중합 억제제는 4-클로로-2-니트로페놀이다.

열 경화성 에틸렌계 불포화 에폭시 에스테르 수지 조성물을 제조할 경우는, 히드로퀴논 또는 페노티아진과 같은 중합 억제제를 첨가하여야 하며, 또한, 상기 억제제를 활성화시키기 위해서는 공기 또는 산소를 반응기내에 주입하여야 한다는 사실은 잘 알려져 있다. 산소 부재하에서, 반응 혼합물은 빨리 중합화하여 쓸모없는 덩어리 상으로 된다. 최근에, 히드로퀴논, 메틸 히드로퀴논 또는 페노티아진과 같은 통상의 중합 억제제를 함유하는 에틸렌계 불포화 에폭시 에스테르 조성물의 저장기간이나 안정도는 수지 조성물 중에서 중합 억제제의 활성을 유지시키기 위한 산소가 존재하는 가에 따라 달라지는 것으로 밝혀졌다. 수지 조성물을 무더운 날에 선적할 경우 및 장기간 저장할 경우에는 그 저장 안정성 문제가 가장 주목된다.
미합중국 특허 제4,129,609호에는 하기 구조식의 그룹을 함유하는 티우람 화합물을 중합 억제제로 사용함으로써 상기 수지 조성물의 저장 안정성이 향상된다고 기술되어 있다.
불포화 폴리에스테르 수지 및 불포화 에폭시 에스테르 수지의 저장 안정성을 높이는 자유 라디칼 중합 반응의 억제제로서 디니트로페놀, 3급-부틸 카테콜 및 알킬히드로퀴논을 사용하는 것이 미합중국 특허 제4,083,890호에 기술되어 있다.
일본국 특허 공보 제52-108478(1977년)호는 중합 반응중에 겔을 형성하는 동안 열 발생을 조절하기 위해 불포화 에폭시 에스테르 수지 조성물에 히드로퀴논 및 모노니트로페놀을 첨가하는 것에 관한 것이다. 이 공보의 실시예에서 사용되는 모노니트로페놀은 0-니트로페놀, 2-니트로-p-크레졸, 및 4-니트로카테콜이다. 수지 조성물의 경화성에 대해 역효과를 나타내지 않고 저장기간을 현저히 연장시키는 혐기상에서 유효한 중합 억제제를 사용하는 것이 바람직하다. 미합중국 특허 제4, 129,609호는 사용량에 관계없이 니트로 화합물이 혐기상에서 유효한 중합 억제제가 아닌 것으로 교시하고 있다. 혐기상에서 유효한 중합 억제제는 저농도의 산소 내지 산소 부재하에 효과가 있는 억제제를 말한다.
4-클로로-2-니트로페놀, 2,4-디클로로-6-니트로페놀, 또는 그들의 혼합물은 에틸렌계 불포화 에폭시 에스테르 수지 조성물의 저장 안정성을 혐기상에서 효과적으로 향상시키는 것으로 밝혀졌으며, 상기 조성물은 비스페놀계 에폭시 수지, 노볼락계 에폭시 수지, 또는 이들의 혼합물과 에틸렌계 불포화 모노카복실산 및C=CH2그룹을 함유하는 중합 가능한 모노머와의 반응 생성물을 포함한다. 본 발명의 바람직한 중합 억제제는 4-클로로-2-니트로페놀이다.
본 발명의 중합 억제제는 예를들어 히드로퀴논, 메틸히드로퀴논, 히드로퀴논의 메틸 에테르 및 페노티아진과 같은 통상적인 중합 억제제와 배합하여 사용할 수 있다. 본 발명에서 사용되는 억제제의 바람직한 사용 농도는 수지 조성물의 100만부당 10 내지 5,000중량부이다. 더욱 바람직한 사용농도는 100만부당 10 내지 500중량부이다. 통상적인 억제제를 사용한 경우, 바람직한 사용 농도는 수지 조성물 100만부당 10 내지 10,000 중량부이다. 더욱 바람직하게는 사용 농도가 100만부당 10 내지 500중량부이다.
에틸렌계 불포화 에폭시 에스테르 수지 조성물의 제조에 적합한 비스페놀계 에폭시 수지는 비스페놀과 에피할로히드린으로부터 당해분야에 잘 알려진 방법에 의하여 제조된다. 비스페놀계 에폭시 수지는 하기의 일반식으로 표시된다.
상기식에서, R1은 수소 또는 메틸이고, R2, R3, R4, R5, R6, R7, R8및 R9은 각각 수소, 염소 또는 브롬이며, A는 C1내지 C8알킬렌 그룹, -S-, -S-S-,또는 -O-이며, n은 0 내지 10이다. 바람직한 비스페놀계 에폭시 수지는, 170 내지 1,600범위의 에폭시 당량을 가진다.
에틸렌계 불포화 에폭시 에스테르 수지 조성물 제조에 적합한 노볼락계 에폭시 수지는 당해 분야에서 잘 알려진 방법에 의해 노볼락 수지와 에피할로히드린으로부터 제조된다. 노볼락계 에폭시 수지는 하기의 알반식으로 표시된다.

비스페놀계 에폭시 수지, 노볼락계 에폭시 수지, 또는 이의 혼합물들과 반응하기에 적합한 에틸렌계 불포화 모노카복실산에는 α, β-불포화 모노카복실산 및 히드록시알킬아크릴레이트 및 디카복실산의 메타크릴레이트 반 에스테르가 포함된다. α, β-불포화 모노카복실산에는 아크릴산, 메타크릴산, 크로톤산 및 신남산이 포함된다. 아크릴레이트 또는 메타크릴레이트 반에스테르의 히드록시 알킬그룹은 바람직하게는 2 내지 6개의 탄소원자를 함유하며 히드록시에틸, β-히드록시프로필, 및 β-히드록시부틸 그룹과 같은 그룹을 포함한다. 상기 히드록시알킬그룹은 또한 에테르 산소가 존재하는 히드록시 알킬그룹을 포함한다. 디카복실산은 포화 또는 불포화될 수 있다. 포화 디카복실산은 프탈산, 클로렌드산, 테트라브로모프탈산, 아디프산, 숙신산, 및 글루타르산을 포함한다. 불포화디카복실산은 말레산, 푸마르산, 시트라콘산, 이타콘산, 할로겐화, 말레산 및 푸마르산 및 메사콘산을 포함한다. 에틸렌계 불포화 카복실산의 혼합물도 사용될 수 있다.
바람직하게는 반에스테르는 히드록시알킬 아크릴레이트 또는 히드록시알킬메타크릴레이트와 디카복실산 무수물을 거의 동 몰비로 반응시켜 제조한다. 바람직한 불포화 무수물은 무수 말레산, 무수시트라콘산 및 무수이타콘산이다. 바람직한 포화 무수물은 무수프탈산, 무수 테트라브로모프탈산, 및 무수 클로렌드산이다 반에스테르의 제조시에는 승온이 유용하기 때문에 유익하게는, 히드로퀴논 또는 히드로퀴논의 메틸에테르와 같은 중합 억제제를 반응 혼합물에 첨가할 수 있다. 반응 온도는 20℃ 내지 150℃ 바람직하게는 80℃ 내지 120℃일 수 있다.
에폭시 에스테르 수지는 공지된 방법중의 어느 한가지 방법으로 쉽게 제조할 수 있다. 이러한 방법중의 하나는 에폭시 수지를 α, β-불포화 모노카복실산과 반응시키는 것이며, 이때, 예를들어 트리에틸아민과 같은 3급 아민 또는 트리스(디메틸아미노메틸)페놀, 및 예를들어 트리페닐포스핀과 같은 포스핀을 포함하는 반응 촉매 및 예를들어 히드로퀴논, 2-메틸히드로퀴논, 3급 부틸 카테콜 또는 페노티아진과 같은 중합 억제제의 존재하에, 80℃ 내지 160℃의 온도에서 1당량의 에폭시 그룹을 0.8 내지 1.2당량의 카복실산 그룹과 반응시킨다. 반응도중, 중합 억제제의 활성을 유지하기 위하여, 공기를 반응기내로 주입한다. COOH로서의 산함량이 1중량 퍼센트 이하로 떨어질때까지 반응은 계속된다. 에폭시-산 반응에 의해 생성되는 2급 히드록실 그룹을 함유하는 에폭시 에스테르 수지는 초기 에폭사이드의 당량당 0.1 내지 1.2몰비의 무수 디카복실산과 더 반응시킬 수도 있다. 주어진 에폭시 전환 조건에서 에폭시 -α, β-불포화 모노카복실산의 반응 도중 어느때라도 무수 디카복실산을 반응물에 첨가할 수 있다. 디카복실산 무수물은 상술한 포화 또는 불포화 디카복실산 무수물 또는 그의 혼합물 중에서 선택할 수 있다. 무수 말레산은 바람직한 불포화 무수 디카복실산이다. 무수프탈산은 바람직한 포화 무수 디카복실산이다. 반응 온도는 25℃ 내지 150℃가 적합하나, 80℃ 내지 120℃가 바람직하다.
반응 완결후 반응 혼합물을 냉각하고, 에폭시 에스테르 수지를C=CH2그룹을 함유하는 중합 가능한 모노머에 용해시킨다. 대표적인 모노머는 예를들어 스티렌, 비닐톨루엔, α-메틸스티렌, 할로겐화 스티렌 및 디비닐벤젠과 같은 모노머를 포함하는 비닐방향족 화합물이다. 다른 적합한 모노머에는, 예를들면, 아크릴산 및 메타크릴산의 메틸, 에틸, 이소프로필 및 옥틸 에스테르, 에틸렌 글리콜 디아크릴레이트 및 디메타크릴레이트, 비닐아세테이트, 디알릴말레이트, 디알릴프탈레이트, 디시클로펜타디엔아크릴레이트 및 이의 혼합물이 포함된다. 바람직한 중합 가능한 모노머는 비닐 방향족 모노머이며, 예를들면, 스티렌, 비닐 톨루엔, 디-트리-, 및 테트라할로스티렌, 다양한 α-치환된 스티렌 및 비닐나프탈렌 및 아크릴산, 메타크릴산 및 크로톤산의 히드록시알킬 및 알킬에스테르이다.
에폭시 에스테르 수지 조성물중의 중합 가능한 모노머의 양은 에폭시 에스테르 수지 및 중합 가능한 모노머를 기준으로 하여, 10 내지 70중량 퍼센트, 바람직하게는 30 내지 60중량 퍼센트이다. 10중량 퍼센트보다 양이 적을경우, 수지 조성물은 너무나 점도가 높아지며 비실용적이 된다. 모노머의 양이 70중량 퍼센트보다 클 경우, 에폭시 에스테르 수지의 양의 부족으로 인해 경화 조성물의 물리적 특성이 저하될 것이다.
본 발명의 중합 억제제는 에폭시 에스테르 수지를 중합 가능한 모노머에 용해시키기 전 또는 후에 제조된 에폭시 에스테르 수지 조성물에 통상 첨가된다. 이들 억제제는 또한 반응물에 첨가할 수 있으며 에폭시 에스테르 수지를 제조하는 동안, 함유하게 할 수도 있다. 에폭시 에스테르 수지가 제조된 후, 수지 조성물에 본 발명의 억제제를 첨가하는 것이 바람직하다.
실제적으로, 상이한 에폭시 당량을 갖는 2개의 에폭시 수지의 혼합물이 에틸렌성 불포화 모노카복실산과의 반응에 유용하다. 예를들면, 에폭시 당량이 170 내지 225인 비스페놀계 에폭시 수지(X)와 에폭시 당량이 400 내지 600인 비스페놀계 에폭시 수지(Y)의 몰비 X : Y가 0.2 : 0.8 내지 0.4 : 0.6인 혼합물이 특히 적합하다. 상기 혼합물과 에틸렌계 불포화 모노카복실산과의 반응은, 상술한 반응과 유사한 방법으로 수행된다. 그 결과 생성되는 에폭시 에스테르 수지를 중합 가능한 모노머에 용해시켜 에폭시 에스테르 수지 조성물을 수득한다.
상이한 에폭시 당량을 가진 두개의 에폭시 수지 성분을 함유한 에폭시 에스테르 수지 조성물은 또한, 각각 따로 제조된 에폭시 에스테르 수지 또는 수지 조성물을 단순 혼합함으로써 수득할 수도 있다.
본 발명의 중합 억제제는, 비스페놀계 에폭시 수지로부터 제조된 에폭시 에스테르 수지 조성물과 함께 사용될 때에, 가장 놀랄만한 효과를 나타낸다. 에폭시 노볼락수지로부터 제조된 에폭시 에스테르 수지 조성물은 통상 비스페놀계 에폭시 수지로부터 제조된 에폭시 에스테르 수지보다도 비교적 짧은 저장 기간을 지닌다.
하기의 수지 조성물을 제조하여 55℃에서 저장 안정성을 시험하고, 실온 및 82℃에서 겔화 시간을 시험한다. 몇가지 저장 안정성 시험을 또한 40℃ 및 실온에서 수행한다. 특별히 명기하지 않는한 모든 부와 퍼센트는 중량으로 나타낸다.
[수지 조성물 A]
수지 조성물 A는 먼저 120℃ 내지 130℃의 온도에서 에폭시 당량이 188인 비스페놀 A의 디글리시딜 에테르 11.3부와 에폭시 당량이 535인 비스페놀 A의 디글리시딜 에테르 33.15부를 혼합하여 제조한다. 110℃로 냉각한후, 빙 메타크릴산 9.1부, 트리스(디메틸아미노메틸) 페놀 0.0663부 및 히드로퀴논 0.0115부를 초기 생성물에 첨가한다. 그후 COOH로서의 카복실산 함량이 전체 혼합물을 기준으로 하여 2 내지 3퍼센트가 될때까지 반응 혼합물을 115℃로 가열한다. 그후, 무수말레산 1.45부를 첨가하고, 카복실산 함량이 1퍼센트가 될때까지 115℃에서 반응시킨다. 에폭시 그룹이 카복실산 그룹과 반응하고, 2급 히드록실 그룹이 무수 카복실산 그룹과 반응할 동안, 히드로퀴논 억제제가 활성을 유지하도록 반응기내로 공기를 주입한다. 그후 반응 생성물을 냉각하고 3급 부틸 카테콜 100만부당, 50부를 함유하는 스티렌 45부를 첨가하고, 반응 생성물과 혼합한다.
[수지 조성물 B]
수지 조성물 B는 비스페놀 A의 2개의 디글리시딜에테르, 메타크릴산, 무수말레산, 촉매 및 스티렌등으로 이루어진 수지 조성물 A와 같은 비율로 제조한다. 동일한 반응조건을 사용한다. 수지 조성물 B는 수지 조성물 A의 히드로퀴논 대신 2-메틸히드로퀴논을 백만부당 130부 함유한다.
[수지 조성물 C]
수지 조성물 C는 트리스(디메틸아미노메틸)-페놀 0.056부 및 히드로퀴논 0.0165부 존재하에서 메타크릴산 17.7부를 에폭시 당량이 179인 에폭시 노볼락 수지 27.6부 및 에폭시 당량이 189인 비스페놀 A의 디글리시딜에테르 9.7부와 반응시켜 제조한다. 반응 혼합물을 혼합하면서 115℃로 가열하고, 카복실산 함량이 1퍼센트 COOH로 감소될때까지 그 온도를 유지한다. 히드로퀴논의 활성이 유지되도록 공기를 반응기내로 주입한다. 반응 생성물을 냉각하고 3급 부틸카테콜 백만부당 50부를 함유하고 있는 스티렌 45부를 첨가하여 반응 생성물과 혼합한다.
2가지 다른 가속된 저장 안정성 시험을 수행하며, 하나는 산소 농도가 낮은 혐기성 조건에서 수행하고, 다른 하나의 시험은 산소 농도가 높은 조건에서 수행한다. 일반적으로 시험 온도는 55℃이다. 어떤 경우에서는 표Ⅰ 및 표Ⅱ에 표시된 바와같이 40℃에서 시험을 반복하거나, 또는 43℃에서 수행하기도 한다.
낮은 산소 농도에서 수행한 첫번째 시험에서는, 다양한 중합 억제제를 함유하는 에폭시 수지조성물의 샘플을 용량이 약 100밀리리터인 유리병에 넣는다. 이 병을 25℃에서 최대 용적의 94퍼센트까지 충진시킨다. 그후 병을 공기가 통하지 않는 마개로 단단히 밀폐시키고, 오븐속에 넣어 55±1℃로 가열한다. 샘플이 겔화되는데 필요한 일수를 기록한다. 본 시험은 용적의 94퍼센트까지 충진된 공기가 통하지 않는 드럼에 함유되어 있는 수지의 실제 저장조건을 나타낸다. 본 시험에서 수지에 첨가된 억제제가 활성을 나타내기 위해서는 낮은 농도의 산소가 필요할 따름이다.
높은 산소 농도에서 수행한 두번째 시험에서는, 동일한 유리병을 사용하나, 단지 용적의 70퍼센트까지만 충진시킨다. 두번째 시험에서는 병의 마개를 날마다 열어서 증기상의 개스를 신선한 공기로 바꾼다. 그 다음 마개를 닫고 샘플을 55℃에서 유지시킨다. 본 시험은, 공기의 기류가 탱크로 서서히 계속 들어감으로서 대형 탱크에 저장된 수지의 통기가 용이할 경우 실질적 저장 용이성 조건을 나타내는 것이다. 샘플이 겔화하는데 필요한 일수를 다시 기록한다. 다양한 불포화 에폭시 에스테르 수지 조성물의 반응성을 2가지 표준 겔 시간 시험을 이용하여, 중합 개시제의 존재하에 계산한다.
실온에서의 겔 시간 시험에서, 수지 조성물 100부당 디메틸프탈레이트중의 메틸에틸케톤 퍼옥사이드의 퍼센트 용액 1.5부 및 수지 조성물 100부당 6퍼센트 코발트를 함유하는 코발트 나프테네이트의 용액 0.5부 함유하는 에폭시에스테르 수지 조성물의 100밀리리터 샘플을 왕복 플런저로 장치된 겔화 타이머 속에 넣는다. 플런저가 더이상 왕복하지 않는 점까지 점도가 증가하였을때, 타이머를 멈추고, 그때의 시간을 겔화 시간으로 기록한다.
82℃에서의 겔화 시간 시험에서, 디벤조일 퍼옥사이드를 수지 조성물 100부당 촉매 1부의 비로, 에폭시에스테르 수지 조성물의 샘플과 혼합시킨다. 촉매화된 수지 조성물 12.5밀리리터를 함유하는 18×150밀리미터 시험관을 82℃(180°F)항온욕에 넣는다. 열전기 쌍을 샘플에 꽂아둔다.
66℃(150°F)에서 88℃(190°F)로 샘플의 온도가 상승하는데 걸리는 분수를 82℃에서의 겔화 시간으로 기록한다. 저장 안정성 시험 및 겔화시간 시험을 수지 조성물이 제조된 후 첨가된 중합 억제제를 함유하는 수지 조성물 A, B 및 C의 샘플에 대하여 수행한다. 그 결과가 표 Ⅰ 및 Ⅱ에 나타나 있다. 억제제 D 내지 M은 다음과 같이 확인되었다.

대조 시험 A 내지 H 및 L은 통상적인 중합 억제제가 낮은 산소 조건하에서 장기간 안정성을 제공하는데 별로 유효하지 못하다는 것을 나타낸다.
대조 시험 C 및 D와 실시예 5 내지 9의 비교를 통해 페노티아진이 높은 산소 농도에서, 비스페놀계 에폭시 에스테르 수지 조성물의 안정성을 증강시킨다는 것을 알 수 있다. 4-클로로-2-니트로페놀 및 2,4-디클로로-6-니트로페놀은 비스페놀계 에폭시 수지 및 노볼락계 에폭시 에스테르 수지 둘다의 안정성을 증강시키는 것으로 나타난다.
일본국 특허 공보 제52-108478/1977호에는 오르토-, 메타-, 및 파라- 니트로페놀이 겔을 형성하는 동안 발생되는 열을 감소시키는데 모두 유효하다는 것을 나타낸다. 대조 시험 E 및 F는 4-니트로-2-클로로페놀이 혐기성 중합 억제제로서 무효하다는 것을 나타낸다.
대조 시험 Ⅰ은 O-니트로페놀을 사용할 경우 실시예 3, 4, 6 및 7과 비교하여, 공기 투입이 없는 상태에서 55℃에서의 저장 안정성이 감소함을 보여준다. 대조 시험 J 및 K는 2,4-디니트로페놀 및 2,4-디니트로-6-2급-부틸페놀을 사용할 경우 실시예 4와 비교하여, 실온에서 좀더 긴 겔화 시간이 필요하다는 것을 보여준다. 디니트로페놀은 중합 억제제로서 덜 유용한 착색된 화학약품이다. 노볼락계 에폭시 에스테르 수지는 장기간 저장 안정성을 유지하기 어렵다고 알려졌지만, 대조 시험 L 및 M과 비교해 볼때, 실시예 10 및 11에서 4-클로로-2-니트로페놀을 사용함으로써 현저하게 안정성이 증가함을 알 수 있다.
Claims (6)
- 제1항에 있어서, 중합 억제제가 수지 조성물 100만부당 10 내지 5,000중량부 범위로 존재함을 특징으로 하는 열경화성 수지 조성물.
- 제1항 또는 2항에 있어서, 중합 억제제가 4-클로로-2-니트로페놀임을 특징으로 하는 열경화성 수지 조성물.
- 제4항에 있어서, 수지 조성물 100만부당 10 내지 5,000중량부 범위의 중합 억제제를 사용함을 특징으로 하는 방법.
- 제4항 또는 5항에 있어서, 중합 억제제로서 4-클로로-2-니트로페놀 화합물을 사용함을 특징으로 하는 방법.
