Description
본 발명은 광전자 부품을 캡슐화시키는 방법에 관한 것이다.
광전자(optoelectronics) (때로는 오프트로닉스(optronics) 또는 오프토트로닉스(optotronics)라 칭함)라는 용어는 광학과 마이크로 전자공학의 조합으로부터 유래한 것이며, 가장 넓은 의미로서 전자적으로 발생된 데이타 및 에너지를 발광으로 전환시키고 그 반대로도 전환시킬 수 있는 모든 제품 및 공정을 포함한다. 예를 들어, 빠르고 전자기적 및 정전기적으로 붕괴되지 않는 빛의 광대역 투과 능력의 장점과 함께 전자공학 데이타 편집 및 가공의 장점을 조합하기 위한 시도에 대한 백그라운드(background)를 갖는다. 동시에, 이러한 용어는 또한 전자 반도체 기술을 기초로 하여, 전기 에너지를 빛으로 변형시키고 이의 역으로도 변형시킴을 포함한다.
광전자 부품은 전기 부품과 광학 부품 간의 인터페이스로서 작동하는 부품, 또는 이러한 부품들을 포함하는 어떠한 다른 디바이스이다. 이러한 용어는 대개 반도체를 기초로 하여 기능하는 마이크로전자공학 부품을 칭한다(배타적이지 않음 ). 광전자 부품은 이들의 기능에 따라 하기와 같은 그룹들로 나누어질 수 있다:
● 레이저 다이오드,

● 광전자 검출기 (이들은 작동장치에 대한 전환 어셈블리, 즉 포토레지스터, 포토다이오드 (태양 전지 포함) 및 포토트랜지스터이다. 광자증배관(Photomultipliers) 또한 광전자에 포함된다).
작동장치 및 검출기가 한 시스템으로서 작동되는 경우, 결과물은 광센서라 칭하는 광학적 센서이다.
광전자 부품에서 중요한 섹터는 소위 태양광 모듈(photovoltaic module)을 처리하는 섹터이다. 광전변환 공학(Photovoltaics)은 태양 전지를 이용하여 조사 에너지, 주로 태양 에너지를 전기 에너지로 직접 변환시키기 위한 것으로 이해된다. 태양 전지의 여러 구체예가 존재한다. 단결정 전지 (c-Si) 또는 다결정성 전지 (mc-Si) 형태의 두꺼운 층 실리콘 전지가 가장 널리 알려져 있다. 비정질 실리콘 (a-Si)의 박막 전지, GaAs, CdTe, CIS-, CIGS, 및 유기 태양 전지 및 염료 전지가 점차적으로 널리 알려지고 있다.
에너지 재생 목적을 위하여, 태양 전지들은 연결되어 큰 태양 모듈을 형성한다. 이러한 목적을 위하여, 전지들은 앞면과 뒷면 상에 전도체 트랙과 함께 직렬로 연결된다. 그 결과, 개개의 전지의 전압이 누적되게 증가한다.
아래쪽에 광학적으로 활성 측면을 갖는 태양 모델의 제조가 가장 널리 수행 되고 있다. 먼저, 350 내지 1150 nm에서 매우 낮은 흡수를 갖는, 대개 3 내지 4 mm 두께의 낮은 철분의 탬퍼링된 화이트 유리(tempered white glass)인 상응하는 유리는 세척되고 신속하게 설계된다. 이후 이의 상부에 EVA 필름의 크기 맞춤 절단(cut-to-size) 시트가 위치된다. 태양 전지는 개개의 스트랜드(strand)(스트링(string)이라 칭함)를 형성시키기 위해 납땜 리본(solder ribbon)으로 결합되고, EVA 필름을 지닌 스크린 위에 위치된다. 이후 개개의 스트링을 서로 연결시키고 연결 소켓의 부위에 이르는 인터커넥트(interconnect)가 위치되고, 납땜된다. 이후 전체는 크기 맞춤 절단 EVA 필름과 Tedlar (폴리비닐 플루오라이드) 필름으로 연속하여 커버링된다. 생산에서의 다음 단계는 감압하 및 약 150℃에서 모듈을 적층하는 것이다. 적층 단계에서, 이러한 포인트까지 유백색인 EVA 필름은 더 이상 용융되지 않을 수 있는 맑고 3차원적으로 가교된 플라스틱 층으로 변하고, 전지는 이후 이러한 층에 삽입되며, 층은 유리 스크린과 후면 필름에 견고하게 연결된다. 적층 후에, 모서리는 손질되고, 연결 소켓이 부착된다. 모듈은 이후 프레임화되고, 측정하고, 이의 전기적 수치에 따라 분류되고, 패키징된다.
적층 작업은 10 내지 20분 동안 150℃의 온도를 이용하는 바, 매우 시간-소비적이고 에너지-집약적이다. 최근에 적층을 가속화시키기 위한 시도는 시장에서 자리잡기에 상당히 성공적이지 못하였다.
WO 94/22172 A1호에서는 통상적인 플레이트 라미네이터 대신에 롤 라미네이트를 제안한다. JP 09 312 410 A1호에서는 열가소성 폴리우레탄의 사용이 기재되어 있다. 광전자 부품은 종종 수증기의 침입으로부터 보호하고, 또한 부품 자체 또는 이들이 접촉의 붕괴를 억제하거나 방지하기 위하여 기계적으로 보호되어야 한다.
본 발명의 목적은 위험하지 않고 고비용을 투입하지 않으면서, 확립된 공정 및 원료 물질을 이용하여 수행될 수 있는 광전자 부품을 캡슐화시키는 신뢰성 있고 빠른 방법을 제공하기 위한 것이다.
이러한 목적은 독립항에서 보다 상세하게 특징되는 방법에 의해 달성된다. 종속항들은 본 발명의 유리한 구체예를 기술한 것이다.
따라서, 본 발명은 제 1 투명 폴리머층, 및 비활성화된 발포제가 충전된 제 2 폴리머층 사이에 캡슐화될 부품을 삽입하고, 이후 발포제를 활성화시켜 두개의 폴리머층을 서로 결합시키고, 구체적으로 서로 접합시키고, 부품들이 두개의 폴리머층 사이에 둘러싸여지도록 하는 광전자 부품을 캡슐화시키는 방법을 제공한다.

투명 폴리머층은 바람직하게는 350 내지 1150 nm의 파장에 대해 60% 초과의 투과도, 더욱 구체적으로 90% 초과의 투과도를 갖는다. 대개 %로 기술되는 투과도는 앞면 상에 입사되는 광 출력에 대한 빛이 투과되는 바디(body)의 배면에 도달하는 광 출력의 비율이다. 투과도는 반사율 및 흡수율에 의해 줄어든다. 이에 따라 이러한 경우는 하기 수학식으로 나타낸다: 투과도 = (1 - 반사율) × (1 - 흡수율).

제 1 투명 폴리머층을 위한 적합한 출발 물질은 구체적으로 팽창되지 않았지만 팽창될 수 있는 마이크로벌룬과 배합되는 제 2 폴리머층과 동일한 폴리머이다.
일반적인 폴리머, 예를 들어, EVA (예를 들어, DuPont으로부터의 Elvax®), 에틸렌/메타크릴산 (예를 들어, DuPont으로부터의 Surlyn®), TPU (Bayer로부터의 Desmopan®) 및 PVB (예를 들어, DuPont으로부터의 Butacite®) 이외에, 또한 아크릴레이트, 실리콘 고무, PIB 및 스티렌 블록 코폴리머가 사용될 수 있다.
본 발명의 다른 구체예에서, 폴리머층(들)은 10 중량% 내지 90 중량%의 비닐 아세테이트 비율, 및 190℃ 및 2.16 kg에서 0.5 내지 25 g/10분의 ISO 1133 (A/4)에 대한 용융 지수(MFI)를 갖는 폴리에틸렌-비닐 아세테이트 (EVA)를 기초로 한 접착제로 구성된다.
EVA 계열 시스템 이외에, PIB 및 SBC 계열 시스템은, 이들이 매우 높은 접착성 결합 강도와 매우 낮은 수증기 투과능력을 결합시키기 때문에, 상당히 적합하다.

다른 바람직한 구체예에서, 폴리머층(들)은 아크릴레이트로 이루어지며, 특징으로는 높은 에이징 안정성, 매우 높은 결합 수치 및 낮은 흡수율이다. 바람직하게는, 이러한 접착제는 아크릴레이트 폴리머 또는 폴리에틸렌-비닐 아세테이트 폴리머를 기초로 한 것이다.

사용되는 아크릴레이트 분산액은 특히 0% 내지 10% 아크릴산 단위, 0% 내지 100% n-부틸 아크릴레이트 단위, 및 0% 내지 100% 2-에틸헥실 아크릴레이트 단위를 함유한다 [각 경우에 중량%임].
하나의 바람직한 구체예에서, 0.5 중량% 내지 3 중량%의 아크릴산 단위를 갖는 아크릴레이트 분산액이 사용된다. 다른 바람직한 구체예에서, 0.5 중량% 내지 3 중량%의 아크릴산 단위 및 99.5 중량% 내지 90 중량%, 더욱 바람직하게는 99.5 중량% 내지 96 중량%의 n-부틸 아크릴레이트 단위를 갖는 아크릴레이트 분산액이 사용된다. 본 발명의 아크릴레이트 분산액의 추가 예로는 80 중량% 내지 90 중량%의 2-에틸헥실 아크릴레이트 단위 및 8 중량% 내지 20 중량%의 n-부틸 아크릴레이트 단위를 갖는 아크릴레이트 분산액이 있다.

아크릴레이트 분산액의 고형물 함량은 더욱 구체적으로 30 중량% 내지 70 중량%, 바람직하게는 45 중량% 내지 60 중량%이다. 예로는 Rohm & Haas 사의 아크릴레이트 분산액 Primal PS 83d 및 Primal PS 90을 포함한다.

탄화수소 수지 및 개질된 탄화수소 수지의 수지 분산액은 마찬가지로 공지된 것으로서, 예를 들어 Hercules BV 사에서 상표명 Tacolyn (예: Tacolyn 4177)으로 입수가능하다.
적합한 수지 분산액은 50℃ 내지 100℃의 연화점을 갖는 탄화수소 수지 또는 개질된 탄화수소 수지를 기초로 한 것이다. 접착제는 예를 들어 5 중량% 내지 28 중량%의 수지 분산액을 포함할 수 있다. 수지 분산액의 고형물 함량은 통상적으로 40 중량% 내지 70 중량%이다.
접착제는 상이한 탄화수소 수지의 혼합물, 및 다른 공지된 수지와 탄화수소 수지의 혼합물을 기초로 한 수지 분산액과 배합될 수 있다. 예를 들어, 탄화수소 수지와, 소량의, 로진 또는 개질된 로진 또는 페놀성 수지, 다른 천연 수지, 수지 에스테르 또는 수지 산을 기초로 한 수지의 혼합물이 가능하다.

알콕실화된 알킬페놀의 성질은 알킬 라디칼에 의해 및 주로 폴리글리콜 에테르 사슬의 구조에 의해 결정된다. 제조를 위해 에틸렌 옥사이드와 프로필렌 옥사이드 둘 모두를 사용할 수 있다. 하나의 특정 구체예에서, 프로폭실화된 알킬페놀이 사용된다. 수불용성 알콕실화된 알킬페놀을 제공하는 것이 바람직하다. 추가적으로 100℃ 초과, 바람직하게는 130℃ 초과, 및 더욱 바람직하게는 200℃ 초과의 비점을 갖는 알콕실화된 알킬페놀이 바람직하다.
접착제는 가교제를 사용함으로써 보다 큰 전단 강도에 대해 최적화될 수 있다. 가교제의 선택 및 비는 당업자에게 공지되어 있다. 아크릴레이트 분산액을 위한 가교제는 대체로 공지된 것으로서, 예를 들어 문헌["Acrylic Adhesives", Donatas Satas in Handbook of Pressure Sensitive Adhesive Technology, Second Edition, edited by Donatas Sates, Van Nostrand Reinhold New York, pages 411 to 419]에 기재되어 있다.
이소시아네이트를 기초로 한 가교제가 대체로 적합하지만, 제한된 가용시간(pot lives) 및 작업장 안전성과 관련된 증가된 비용 및 복잡성을 고려하여 바람직하지 않다. 이소시아네이트-계열 가교제의 예로는 Basonat F DS 3425 X (BASF) 가 있다.
이소시아네이트-부재 가교제가 바람직하며, 예로는 다작용성 금속의 염을 기초로 한 가교제가 있다. 이러한 가교제는 대체로 공지되어 있으며, 예를 들어 US 3,740,366 A, US 3,900,610 A, US 3,770,780 A 및 US 3,790,553 A호에 기재되어 있다. 특히 적합한 가교제는 카르복실기와 공유 및/또는 착물-타입의 결합을 형성시킬 수 있는 아연 착물을 기초로 한 것이다.
적합한 것으로 확인된 다른 접착제는 적어도 20, 구체적으로 30 이상의 K 수치를 갖는 아크릴레이트 핫멜트(hotmelt)를 기초로 한 것이며, 이는 핫멜트로서 가공될 수 있는 시스템을 제공하기 위하여 이러한 접착제의 용액을 농축시킴으로써 얻어질 수 있다.
농축은 적절하게 장착된 탱크 또는 압출기에서 이루어질 수 있으며; 구체적으로 탈기를 수반하는 환경에서, 탈기 압출기(degassing extruder)가 바람직하다.

투명 폴리머층 및 제 2 폴리머층은 매끄럽거나 브러싱된 시트(brushed sheet) 제품의 형태로 존재할 수 있다. 하나의 대안적인 구체예에서, 두개의 폴리머층은 특히 보조 캐리어 상에, 10 내지 500 ㎛의 얇은 층두께로 위치된다. 보조 캐리어는 양면 접착 방지 코팅된 물질, 예를 들어 이형지 또는 이형 필름 (라이너라고도 칭함)일 수 있으며, 이는 도포후에 제거된다. 이는 얻어진 라미네이트의 일부를 형성하지 않는다.
발포제가 충전된 제 2 폴리머층은 바람직하게는 900 kg/㎥ 미만, 더욱 바람직하게는 700 kg/㎥ 미만의 발포후 밀도를 갖는다.
본 발명의 하나의 유리한 구체예에서, 발포제는 팽창제(blowing agent)를 둘러싸는 폴리머 막으로 이루어진 미소구체 (마이크로벌룬이라 칭함)를 포함한다. 제 2 폴리머층에서 이러한 마이크로벌룬의 비는 더욱 바람직하게는 0.5 중량% 내지 20 중량%, 더더욱 바람직하게는 2 중량% 내지 12 중량%이다.
마이크로벌룬은 열가소성 폴리머 쉘을 갖는 탄성 중공 구체이다. 이러한 구체는 저비점 액체 또는 액화된 가스로 채워져 있다. 쉘 물질로서, 특히 폴리아크릴로니트릴, PVDC, PVC 또는 폴리아크릴레이트가 사용된다. 적합한 저비점 액체로는 특히 저급 알칸의 탄화수소, 이소부텐 또는 이소펜탄이 있으며, 이는 폴리머 쉘에서 압력하에 액화된 가스의 형태로 둘러싸여진다.

여러 타입의 마이크로벌룬이 상업적으로 입수가능하다: 예를 들어 Expancel DU (건조시 팽창되지 않음) 타입 (Akzo Nobel) (이는 필수적으로 크기 (팽창되지 않은 상태에서 6 내지 45 ㎛의 직경) 및 팽창을 위해 요구되는 개시 온도 (75℃ 내 지 220℃)가 상이하다). 마이크로벌룬의 타입 및/또는 발포 온도가 기계 파라미터 및 조성물을 배합하기 위해 필요한 온도 프로파일과 매칭될 때, 조성물의 배합 및 발포는 또한 한 단계에서 동시에 일어날 수 있다.
추가적으로 대략 40 중량% 내지 45중량%의 고형물 비 또는 마이크로 풍성 비를 갖는 수성 분산액의 형태, 및 예를 들어 에틸렌-비닐 아세테이트 중에 약 65중량%의 마이크로벌룬 농도를 갖는 폴리머-결합된 마이크로벌룬(마스터배치)의 형태의 팽창되지 않은 마이크로벌룬 타입이 적합하다. 마이크로벌룬 분산액, 및 DU 제품과 같은 마스터배치는 본 발명의 방법에 따라 접착제를 발포시키기 위해 적합하다.
본 발명의 추가의 유리한 구체예에 따라, 제 1 폴리머층의 자유 측면(free side)상의 외측 및/또는 제 2 폴리머의 자유 측면상의 외측에 바람직하게는 37.8℃ 및 90% 상대 습도에서 200 g/㎡/24시간 미만의 수증기 투과도, 및 23℃ 및 50% 상대 습도에서 20 ㎤/㎡/24시간 미만의 산소 투과도를 갖는 적어도 하나의 추가 층이 존재한다. 이에 따라 이러한 층들은 캡슐화된 부품들에 대한 추가적인 보호를 제공한다.
적합한 투명층은 유리, 더욱 구체적으로, 낮은 철분의 템퍼링된 화이트 유리, 및 낮은 수증기 투과도 또는 수증기 투과를 갖는 UV-안정성 및 풍화-안정성 폴리머 필름이다.
투과는 물질이 고체 바디를 통해 이동하거나(투과하거나) 침투하는 공정을 의미한다. 구동력은 농도 구배이다. 투과도는 투과 측정에 의해 시험된다.
투과는 예를 들어 세정 가스(flushing gas) 방법에 의해 측정된다. 따라서, 필름 및 막은 이들의 투과도를 위한 모든 종류의 액체 및 임의의 요망되는 가스 모두로 시험될 수 있다. 모든 가스에 대한 측정 기술은 시험하에서 막에 의해 분리되는 중앙 모듈을 포함한다: 공급 측면에서, 측정 셀은 시험 가스로 침수되고, 나머지 투석유물(retentate)은 제거된다. 다른 측면(투과)에 도달하는 가스의 양은 세정 가스에 의해 검출기로 통과되며, 여기서 농도가 측정된다. 셀의 상부 및 바닥 부분은 중심 막으로 둘러싸여진다. 샘플 상에 놓여 있는 오-링은 인터페이스를 밀봉한다. 이러한 부류의 셀은 대개 금속, 예를 들어 스테인레스 스틸로 제작된다.

마찬가지로 특히 폴리에스테르의 적어도 하나의 폴리머 필름에 의해 형성된 필름 섹션을 포함하고, 필름 일부에 도포되고 특히 알루미늄의 금속층으로 형성되는 금속 부분을 포함하는 필름이 적합하며, 접착제는 금속층의 노출된 측면에 도포된다.
금속층은 배리어 층(barrier layer)으로서 작용하고, 이에 따라 부식-촉진 물질, 예를 들어 물, 수증기, 산소, 이산화황 및 이산화탄소가 보호될 제품(특히, 시트형태 작용층)으로부터 가까이 하지 못하게 한다. 본 발명의 제 1의 유리한 구체예에서, 금속층은 10 nm 내지 50 ㎛, 더욱 구체적으로 12 내지 25 ㎛의 두께를 갖는다. 금속층은 예를 들어, 증기 증착에 의해, 다시 말해서, 이를 감압하에서 열적 증발(전기적으로 전자빔으로, 캐소드 스퍼터링 또는 와이어 폭발, 적절한 겨우, 레이저 빔의 도움을 받음)로 폴리머 필름 상에 코팅함으로써 필름 부분에 도포된다.
폴리머 필름으로서 폴리에스테르를 사용하는 것이 바람직하다. 폴리에스테르 이외에 예를 들어, PU, PP, PE, PVC, PVDC, PEN, PAN, EVOH 및 PA, 나노복합체를 갖는 PA로 이루어진 필름은 우수한 성질을 나타낸다. 나노복합체를 갖는 PA는 필로실리케이트(phyllosilicate)가 충전된 PA를 포함한다. 이러한 입자는 탈크와 유사한 판상 형태의 구조를 갖는다. 탈크와는 대조적으로, 입자 크기는 매우 작다 (나노미터 범위). 이러한 입자들은 압출물 상에 정렬되고 층 구조를 형성한다. 입자 자체는 유리와 같이, 가스에 대해 완전히 불투과적이다. 가스는 필름을 관통하는데 방해되며, 이에 의해 향상된 배리어 효과를 형성시킨다. 층 구조는 가스 및 향을 통과시키는, 한 종류의 미로(labyrinth)를 형성한다. 작은 입자 크기 때문에, 필름의 광학 성질에는 영향을 미치지 않는다.
폴리머 필름에 대해, 두께가 10 ㎛ 내지 160 ㎛인 필름이 바람직하다.
본 발명의 다른 유리한 구체예에서, 필름 부분은 폴리머 필름, 및 바람직하게는 폴리에스테르 필름 및 폴리올레핀 필름의 라미네이트로 이루어지며, 더욱 바람직하게는 금속층을 지닌 폴리올레핀 필름이 제공된다. 폴리머 필름은 결합제 (적층 수지), 예를 들어 에폭시 수지, 멜라민 수지, 열가소제 등을 이용하여 결합된다.
두께가 10 ㎛ 내지 40 ㎛인 폴리에스테르 필름, 및 두께가 20 ㎛ 내지 120 ㎛인 폴리올레핀 필름이 바람직하다.
또한, 본 발명의 범위를 벗어나지 않으면서, 3-층 또는 다중-층 라미네이트를 이용하는 것이 가능하다. 더욱이, Al 호일 코어 주변의 대칭 라미네이트 구조는 특히 도포 분야에서 유리할 수 있다.
추가적으로, 금속층과 접착제 사이에 제 2 필름 부분이 존재하는 것이 유리하다. 이러한 경우에, 두개의 필름 부분은 바람직하게는 동일한 폴리머 필름으로 이루어지며, 더욱 바람직하게는 제 2 호일 부분이 마찬가지로 폴리에스테르 필름 및 폴리올레핀 필름의 라미네이트이며; 또한 특히 폴리올레핀 필름은 금속층에 접촉하여 존재한다.
도 1은 하나의 유리한 구체예의 밀봉 시스템의 구조를 도시한 것이다. 비활성화된 발포제, 본 경우에 팽창되지 않은 마이크로벌룬이 충전된 제 2 폴리머층(4)은 커버(5)(폴리머 필름) 형태의 추가 층 위에 위치된다. 제 2 폴리머층(4) 위에 캡슐화될 제품(3)(태양 전지)이 배치된다. 밀봉 시스템은 제 1 투명 폴리머층(2)에 의해 완료되며, 이는 투명 커버(1) 형태의 추가 층 위에 위치된다. 그러므로, 태양 전지의 광학 활성 측면은 투명 층에 의해서만 커버링된다.
도 2는 밀봉이 일어난 후의 밀봉 시스템을 도시한 것이다. 두개의 폴리머층(2 및 6)은 서로 접합되며, 제 2 폴리머층(6) 중의 마이크로벌룬은 팽창하게 된다. 이러한 방식으로, 이러한 폴리머층은 빠르게 흐르고 캡슐화될 제품 주변에 완전히 고정되어, 태양 전지의 모든 갭(gap)이 채워진다. 두개의 폴리머층은 광전자 부품을 고정시키고 수증기 및 산소에 대한 배리어(barrier)를 제공하는 두개의 물질을 형성하기 위해 제공된다. 따라서, 캡슐화될 부품들은 제 1 투명 폴리머층과 충전된 폴리머층 사이에 삽입되고, 이후 발포제는 활성화되어, 두개의 폴리머층이 서로 접합되고, 부품들은 두개의 폴리머층 사이에 둘러싸여진다.
당업자는 발포된 폴리머층과 비발포된 폴리머층 사이의 연결이 너무 안정적이어서 신뢰성 있는 부품의 캡슐화가 확보될 수 있다는 사실을 예측할 수 없다. 캡슐화 단계는 캡슐화 동안 캡슐화될 제품의 이동이 존재하지 않게 충분히 빠르다; 보조 접착 테이프에 의한 고정은 더이상 필요하지 않다.
더욱이, 적층후 모서리를 다듬는 작업단계는 필수적이지 않은데, 이는 임의의 폴리머가 모서리를 넘어서 나타나지 않기 때문이다.
마이크로 풍성 발포된 폴리머층 및 (자체-)접착제는 폼 셀의 균일한 크기 분포를 갖는 규정된 셀 구조에 대해 주목할만 하다. 이들은 공동이 없는 폐쇄된-셀 마이크로폼이며, 이에 따라 이는 개방-셀 버젼과 비교하여 먼지 및 액체 매질에 대해 민감한 상품의 보다 양호한 밀봉을 제공할 수 있다.
이들의 가요성 열가소성 폴리머 쉘의 결과로서, 이러한 부류의 폼은 팽창되지 않은 비-폴리머 중공 미소구체 (중공 유리 비드)가 충전된 것 보다 큰 적응성을 갖는다. 이들은 일반적으로 예를 들어 사출 성형의 경우에 비해 제작 내구성을 보상하기에 더욱 적합하며, 이들의 폼 특징 때문에, 또한 열적 응력을 보상하는데 더욱 양호할 수 있다.
더욱이, 폴리머 쉘의 열가소성 수지의 선택을 통해, 폼의 기계적 성질은 추 가로 영향을 줄 수 있다. 따라서, 예를 들어, 폼이 매트릭스 보다 낮은 밀도를 가질 때에도 폴리머 매트릭스 단독 보다 큰 점착 강도를 갖는 폼을 형성시킬 수 있다. 따라서, 통상적인 폼 성질, 예를 들어 거친 물질에 대한 적응성은 PSA 폼에 대한 높은 응집 강도와 조합될 수 있다.
통상적으로, 화학적 또는 물리적으로 발포된 물질은 대조적으로 압력 및 온도하에서 비가역적으로 붕괴되기 더욱 쉽다. 또한, 응집 강도가 보다 낮다.
따라서, 본 방법의 바람직한 구체예는 이에 따라 당업자가 미루어 알 수 없는 상당한 장점들을 제공한다.
본 방법의 하나의 가능한 구체예에서, 도 1에 도시된 층들은 한층 위에 다른 한층으로 배열된다. 이러한 배열은 프레스에서 바람직하게는 160℃에서 가압되고/거나 가압화(pressurization) 없이 이루어진다. 가압은 임의적으로 감압하에서 이루어진다. 프레스에서, 발포제는 자극을 받아서 발포되고, 이에 따라 두개의 폴리머층은 서로 접합되고, 부품들은 두개의 폴리머층 사이에 둘러싸여진다.
도 3 내지 도 5는 롤 라미네이터를 이용한, 본 발명의 방법의 과정을 도시한 것이다.
제 1 단계 (도 3)에서, 제 1의 투명 폴리머층(2)은 투명 커버(1) 상에 배치되며, 층(2)은 보조 캐리어(7) 상에 위치된다. 적층은 롤 닙으로 수행된다.
생성된 3-층 제품은 감겨지거나 저장될 수 있거나, 대안적으로는 후속의 추가 공정에 직접 공급될 수 있다. 보조 캐리어(7)는 밀봉 전에 제거된다; 이는 얻어진 밀봉 시스템의 일부가 되지 않는다.

롤 라미네이터의 롤 닙에서, 마이크로벌룬은 발포되고, 이에 따라 두개의 폴리머층(2 및 6)은 서로 접합되고 부품(3)들은 두개의 폴리머층(2 및 6) 사이에 둘러싸여진다. 층이 롤 라미네이터에서 가공되는 발전된 속도는 바람직하게는 0.1 m/분 내지 3 m/분, 더욱 바람직하게는 0.2 m/분 내지 1 m/분이다. 롤의 온도는 160℃이며; 압력은 상부 이동가능한 롤이 하부 고정된 롤에 대해 가압되는 실린더의 압력은 2 bar이다. 롤은 연질 고무 롤이다.

실시예
폴리머 주성분 에틸렌-비닐 아세테이트:
45 중량%의 비닐 아세테이트 함량을 갖는 에틸렌-비닐 아세테이트 고무 "Levamelt 456" (Lanxess).
실험 과정 및 실험 구조는 도 6에 도시되어 있다.
밀봉 시스템은 하기 층들로 이루어진다:
● 3mm 유리판
● 100 g/㎡의 제 1 투명 폴리머층
● 높이가 985 ㎛인 캡슐화될 제품
● 550 g/㎡의 제 2의, 마이크로벌룬-충전된 폴리머층
● 두께가 142 ㎛인 커버 PET/PP/Al/PP/PET.
톨루엔 중 40 중량%의 고형물 함량을 갖는, Levamelt 456으로 이루어진 제 1 투명 폴리머층(2)을 실험실에서 통상적인 교반 장치를 이용하여 제조하고, 이후 접착 방지 라이너(anti-adhesive liner) 상에서 닥터 블레이드(doctor blade)를 이용하여 100 g/㎡의 코트 중량으로 코팅하였다. 이후 이러한 폴리머층(2)을 두께가 3 mm인 유리판(1)으로 옮겼다.
높이가 985 ㎛인 캡슐화될 제품(3)을 이후 이러한 온화하게 접착하는 폴리머층(2)에 고정시키고, 제 2의, 마이크로벌룬-충전된 폴리머층(4)을 그 위에 적층하였다.
톨루엔 중 40 중량%의 고형물 함량을 갖는, 98 중량%의 Levamelt 456 및 2 중량%의 Expancel 051 DU 40(Akzo Nobel로부터의 마이크로벌룬)으로 이루어진 이러한 마이크로벌룬 충전된 폴리머층(4)을 마찬가지로 실험실에서 교반 장치를 이용하여 제조하고, 37.8℃ 및 90% 상대 습도에서 0.005 g/㎡/24시간 미만의 수증기 투과도, 및 23℃ 및 50% 상대 습도에서 0.005 ㎤/㎡/24시간 미만의 산소 투과도를 가지고, 동시에 커버(5)로서 제공되는 PET/PP/Alu/PP/PET (Nordenia)의 순서를 갖는 필름의 5층 라미네이트(laminate) 위에 550 g/㎡의 코트 중량으로 코팅하였다.
이후 이러한 방식으로 제조된 실험 샘플을 마이크로벌룬의 발포를 개시하고, 이에 따라 캡슐화될 제품을 둘러싸고 밀봉시키기 위해, 통상적인 프레스(0 bar 쪽으로 인가된 압력)로 가열하였다.
사전 테스트에서, 1.5분의 체류 시간(residence time) 또는 가압 시간 및 160℃의 온도가 최적의 온도 파라미터 및 발포 파라미터인 것으로 확인되었다; 다시 말해서, 공기 방울의 부재와 함께 최대 발포율 및 이에 따라 완전하고 신뢰성 있는 캡슐화가 달성된다 [참조, 표 1: 최적의 발포/캡슐화 파라미터의 결정].

밀봉률은 밀봉이 아직 완료되지 않았을 때 캡슐화될 제품을 둘러싸는 공기 함유 영역비에 대한 전체 영역의 비이다. 이는 투명 폴리머층 A가 아직 폴리머층 B에 결합되지 않은 경우, 밀봉율이 0%이며, 밀봉율이 0%인 경우, 투명 폴리머층 A가 아직 폴리머층 B에 결합되지 않았음을 의미한다.
160℃의 온도에서, 단지 90초의 가압 시간 후에 가장 빠르고 가장 안정적으로 최적화된 것으로 확인되었다.
비교예로서, 도 7에서는 대략 50%의 밀봉율을 나타내었다.
실시예 2 - 비교 실시예
폴리머 주성분 에틸렌-비닐 아세테이트:
45 중량%의 비닐 아세테이트 함량을 갖는 에틸렌-비닐 아세테이트 고무 "Levamelt 456" (Lanxess).
본 비교 실시예의 목적은 동일한 Levamelt 456 폴리머 주성분을 갖는 충전되지 않거나 발포되지 않는 조성물 대 마이크로벌룬-발포된 조성물의 밀봉 성능을 조사하고 비교하기 위한 것이다.
따라서, 캡슐화의 품질 및 특성에 대한 마이크로벌룬 발포화의 효과는 별도로 인식될 수 있으며, 발포되지 않는 조성물 시스템으로의 밀봉에 대한 장점은 확인될 수 있다.
실험 과정 및 실험 구조는 실시예 1과 유사하다. 여기서, 투명 커버에 비해 캡슐화될 제품의 보다 양호한 가시성(visibility), 및 밀봉율을 확보하기 위해, 제 2 폴리머층을 2 중량%의 마이크로벌룬 대신에 1 중량%의 이산화티탄으로 충전하였다.
이러한 방식으로 제조된 실험 샘플을 마찬가지로 통상적으로 프레스(0 bar 쪽으로 인가된 압력)를 이용하여 160℃로 가열하고, 밀봉 성능의 완성도를 여러번의 일정한 시간 간격 이후에 체크하였다.
최적 및 완전한 캡슐화 (표 2 참조)는 단지 160℃에서 10분 후에 달성되었다. 더욱이, 실험 샘플에 대한 원치않는 추가 변형이 발견되었는데, 이는 본 발명의 개념에 상응하지 않는 것이다.
5분의 가압 시간 후에서만, 발포되지 않은 폴리머 매트릭스는 투명 폴리머층 A 상에서, 및 시스템 전체에서 캡슐화될 제품의 배열 및 위치를 변형시키고 이동시키는 방식으로 팽창한다.
그러므로, 발포되지 않는 폴리머층과 관련하여, 캡슐화될 제품의 신뢰성 있는 밀봉과 동시에 영구적인 위치화를 달성할 수 없다.

이는 도 7에 명확하게 나타난다. 가열된 제 2 폴리머층의 부족한 흐름 성질로 인하여, 부품들은 완전하게 둘러싸여지지 않는다. 두개의 폴리머층이 가장자리 영역에서 완전하게(8) 밀봉되지만, 그럼에도 불구하고, 제품 주변에 공기를 함유하고, 이에 따라 밀봉은 불완전하게 된다(9) (대략 50%의 밀봉률).
따라서 마이크로벌룬-충전된 조성물 시스템의 발포를 통한 본 발명의 밀봉은 캡슐화를 완료하는데 필요한 시간을 단축시키고, 이에 따라 완만한 밀봉 작동을 나타내고, 품질에 대해 유익하다.

Claims (11)
- 캡슐화시킬 광전자 부품들을 제 1 투명 폴리머층과, 비활성화된 발포제가 충전된 제 2 폴리머층 사이에 삽입하고, 이후 발포제(foaming agent)를 활성화시켜 두개의 폴리머층을 서로 결합, 구체적으로 접합시키고, 부품들이 두개의 폴리머층 사이에 둘러싸여지게 하는, 광전자 부품을 캡슐화시키는 방법.
- 제 1항에 있어서, 발포제가 팽창제(blowing agent)를 둘러싸는 폴리머 막으로 이루어진 마이크로벌룬(microballoon)이라 칭하는 미소구체를 포함함을 특징으로 하는 방법.
- 제 1항 또는 제 2항에 있어서, 제 1 폴리머층의 자유 측면(free side) 상의 외측에 및/또는 제 2 폴리머층의 자유 측면 상의 외측에, 바람직하게는 37.8℃ 및 90% 상대 습도에서 200 g/㎡/24시간 미만의 수증기 투과도, 및 23℃ 및 50% 상대 습도에서 20 ㎤/㎡/24시간 미만의 산소 투과도를 갖는 하나 이상의 추가 층이 존재함을 특징으로 하는 방법.
- 제 1항 내지 제 3항 중 어느 한 항에 있어서, 제 1 투명 폴리머층이 350 내지 1150 nm의 파장에 대해 60% 초과의 투과도(transmittance), 더욱 구체적으로 90% 초과의 투과도를 가짐을 특징으로 하는 방법.
- 제 1항 내지 제 4항 중 어느 한 항에 있어서, 제 1 투명 폴리머층의 두께가 10 내지 500 ㎛, 더욱 구체적으로 50 내지 300 ㎛임을 특징으로 하는 방법.
- 제 1항 내지 제 5항 중 어느 한 항에 있어서, 발포제가 충전된 제 2 폴리머층의 발포후의 밀도가 900 ㎏/㎥ 미만, 더욱 구체적으로 700 ㎏/㎥ 미만임을 특징으로 하는 방법.
- 제 1항 내지 제 6항 중 어느 한 항에 있어서, 제 1 투명 폴리머층 및/또는 제 2 폴리머층이 접착 방지 처리된(anti-adhesively treated) 보조 캐리어 상에 존재함을 특징으로 하는 방법.
- 제 1항 내지 제 7항 중 어느 한 항에 있어서, 유리 투명층 또는 낮은 수증기 투과도를 갖는 UV-안정성 및 풍화-안정성(weathering-stable) 플라스틱 투명층이 제 1 폴리머층 위의 추가 층으로서 선택되고/거나, 유리층 또는 낮은 수증기 투과도의 단일층 또는 다중층의 UV-안정성 및 풍화-안정성 폴리머 필름의 층이 제 2 폴리머층 아래의 추가 층으로서 선택됨을 특징으로 하는 방법.
- 제 1항 내지 제 8항 중 어느 한 항에 있어서,비활성화된 발포제가 충전된 제 2 폴리머층이 커버(5) 형태의 추가 층 위에 위치되고,캡슐화되는 제품이 제 2 폴리머층(4) 위에 배치되고,그 위에 제 1 투명 폴리머층이 배치되고, 차례로 제 1 투명 폴리머층 위에 투명 커버 형태의 추가 층이 위치되며,이러한 배열에서, 바람직하게는 프레스(press)의 감압하에서, 발포제가 발포를 유발시키고, 이에 따라 두개의 폴리머층이 서로 접합되고 부품들이 두개의 폴리머층 사이에 둘러싸여짐을 특징으로 하는 방법.
- 제 1항 내지 제 9항에 있어서, 투명 커버 상의 제 1 투명 폴리머층, 캡슐화될 부품, 및 추가 커버 상의 비활성화된 발포제가 충전된 제 2 폴리머층이 롤 라미네이터(roll laminator)의 롤 닙(roll nip)으로 유도되며, 투명 커버 및 추가 커버는 직접 롤 위로 향하고, 캡슐화될 부품들은 두개의 폴리머층 사이로 유도되고, 발포제의 발포는 롤 닙에서 일어나고, 이에 따라 두개의 폴리머층이 서로 접합되고 부품들이 두개의 폴리머층 사이에 둘러싸여짐을 특징으로 하는 방법.
- 제 1항 내지 제 10항 중 어느 한 항에 있어서, 투명 커버 상의 제 1 투명 폴리머층, 투명 폴리머층 위, 상세하게는 투명 커버에 의해 커버링된 측면의 반대편 측면 상에 배치된 캡슐화될 부품들, 및 추가 커버 상의, 비활성화된 발포제가 충전된 제 2 폴리머층이 롤 라미네이터의 롤 닙으로 유도되고, 투명 커버 및 추가 커버가 직접 롤 위로 향하고, 발포제의 발포가 롤 닙에서 일어나고, 이에 따라 두개의 폴리머층이 서로 접합되고, 부품들이 두개의 폴리머층 사이에 둘러싸여짐을 특징으로 하는 방법.
