図2は、原燃料(都市ガス等)から燃料電池(たとえば固体高分子形燃料電池(PEFCスタック))に供給する高い濃度の水素ガスを製造、精製するフロー及びシステム全体の概略構成を示すものである。破線で囲まれた部分が燃料改質装置(燃料処理装置)14に相当し、この中を、原燃料供給系4から供給される原燃料が流れ、各触媒層を通過する過程で改質とCOの除去を行い(10ppm以下)高い濃度の水素ガス(改質ガス:H2約75%、CO2約20%)を得る。
本発明の一実施形態のCO選択メタン化触媒は、CO及びCO2を含有する水素リッチガス中のCOを選択的にメタン化する担持金属触媒と、前記担持金属触媒の表面を覆い、多数の細孔を有し、且つ前記担持金属触媒の表面でのCO濃度を低減するように構成された被覆層とを備える。
ミクロ孔内の分子の拡散係数は、以下の式で表される。

ここで、Dkはクヌーセン拡散係数、vは分子の運動速度、dはミクロ孔径であり、拡散係数はミクロ孔径に比例することから、ミクロ孔径が十分に小さければCO吸着速度よりもCO拡散速度を小さくすることができる。ミクロ孔径が小さいほど、被覆層厚が厚いほど、担持金属触媒表面でのCO濃度が低くなるので、ミクロ孔径及び被覆層厚は、担持金属触媒表面でのCO濃度が所望の値になるように、適宜設定される。
本発明者らは担持金属触媒上に被覆層を形成した場合の寿命と活性を評価したところ、被覆層を設けた場合、活性が飛躍的に高まるという現象が発見された。この活性向上のメカニズムとして、被覆層(メソポーラスシリカ)形成時に担持金属触媒を水と混合する工程に着目し、水処理によって、(1)金属表面の組成の変化、(2)金属表面の改質(ラフネス等の変化)、(3)金属表面の露出結晶面の変化、(4)添加物(バナジウムなど)とNiの混合具合の変化のうちの1つ以上が起こり、その結果、活性が高まったという仮説を立てた。そして、この仮説の妥当性を検証すべく、メソポーラスシリカの作成に必要な原料を混合液中に投入せずに、単に担持金属触媒を水と混合し、それを焼成するという工程を行い、この工程によって得られた触媒の活性を評価したところ、被覆層を形成したものとほぼ同様の初期活性を有することが分かり、活性向上は、被覆層によるものではなく、水処理によるものが大きいことを明らかにした。
以下の方法で触媒担体であるAl−VOx触媒粉末を調製した。バナジウム酸アンモニウム(NH4)2VO3 0.60gを純水61mLに入れ、加温し溶解させた。また、硝酸アルミニウム44.1gを純水235mLに溶解させた。これら二つの溶液を混合した後、2Lのビーカーに移し2500rpmで撹拌しながら炭酸アンモニウム水溶液を約15分でpH=8になるように滴下した。その後、30分撹拌を継続した。析出した沈殿は、0.2μmのメンブレンフィルターで濾過し、1Lの純水で洗浄した。得られた沈殿は室温で半日減圧乾燥後、110℃の乾燥炉で12時間乾燥した。得られたゲルは、磨砕した後、空気中500℃で3時間焼成した。これによりAl:V=0.96:0.04のモル比の酸化物担体を得た。
製造例1で作製した30wt%Ni/Al−VOx触媒粉末上に、以下の方法で、Ti−MCM層を構築した。

触媒の活性評価条件と手順を以下に説明する。活性評価に先立ち触媒試料の水素還元を行った。これは、触媒活性成分を還元するためである。還元は反応管に500mL/minのH2ガスを流し、20℃/minで500℃まで昇温した後、1時間温度保持した。還元終了後、H2からN2にガスを切り替え5分間流しH2をパージした。還元終了後、触媒の活性評価を行う温度まで降温した。水蒸気を反応管内に導入しはじめ、5分後に反応ガスを導入した。水蒸気供給速度は水蒸気/CO=34(モル比)に相当する値とし、イオン交換水をマイクロポンプで200℃に保った気化器に送り、発生した水蒸気をN2キャリアで反応管に導入した。各反応ガスはマスフローコントローラーにより反応管に導入し、組成はドライベースでCO 0.5vol%、H2 80vol%、CO2 19vol%とした。空塔速度SVは4800h−1とした。反応管は外径13mmの石英管を使用した。この反応管の中央所定位置に1.1mm〜2mmに整粒した粒状触媒2.1mLを充てんした。シース熱電対の先端を触媒層の上端から約2mmの位置に挿入し触媒層の温度測定を行った。反応管出口からのガスは、非分散型赤外分析計(堀場製作所製)によって定量を行った。
次に、「7.触媒の初期特性評価」と同様の条件で触媒の長期試験を行った。この長期試験において、温度条件は、190℃とした。その結果を図5〜図7に示す。図5(A)は、製造例2で作製した、担持金属触媒をTi−MCM層で被覆した触媒についての結果であり、図5(B)は、製造例1で作製した、担持金属触媒に被覆層を形成していない触媒についての結果である。これらの比較から明らかなように、Ti−MCM層で被覆した触媒では、400時間までは出口CO濃度が非常に低い値に維持され、それ以降にゆっくりと出口CO濃度が上昇した。一方、被覆なしの触媒では、反応開始後すぐに出口CO濃度が上昇し始めた。このように被覆層の有無によって、触媒の寿命に顕著な差異が見られた。
製造例2で作製した触媒について、走査透過型電子顕微鏡エネルギー分散X線分光(STEM-EDS)によって、元素分析を行った。その結果を図8に示す。図8(A)は、NiとSiについての元素分布を示すグラフであり、図8(B)は、図8(A)の元素分布を分析した箇所のTEM写真である。このTEM写真に基づいて、担持金属触媒の範囲と、被覆層の範囲を特定した。図8(A)のグラフから分かるように、被覆層内にもNiが分布していることが分かり、このNiがCO濃度勾配層の形成に関与していると推測している。
次に、製造例1で作製した触媒を用いて、「7.触媒の初期特性評価」で示した方法に従い、CO濃度を種々変更して、触媒の長期試験を行って、触媒劣化のCO濃度依存性について調べた。その結果を図9に示す。図9から明らかなように、CO濃度が高まるにつれて、触媒劣化が早くなり、また、CO濃度が0.2%以下の場合には、触媒劣化が極めて遅いことが分かった。
製造例2で調製したTi−MCM/30wt%Ni/Al−VOx触媒粉末に対してNi−Cu合金およびNi−MgOを担持させた触媒を以下の方法で調製した。
Ti−MCM/30wt%Ni/Al−VOx触媒粉末5.00gを、純水50.0mLに投入し懸濁液とした。また硝酸ニッケルNi(NO3)2・6H2O(関東化学社製)1.24gと硝酸銅三水和物(関東化学社製)0.19gを純水50mLに溶解した。触媒の懸濁液を撹拌しながら硝酸ニッケルと硝酸銅の混合水溶液をビュレットを用いて約20分間で全量投入した。室温で30分、45℃の湯浴中で30分攪拌した後、一度室温まで冷却した。その後、35〜50℃の湯浴中でエバポレーターにかけ、水分を全て飛ばした。得られた粉末を、110℃で12時間乾燥させた後、500℃で3時間焼成し、金属換算でNi5wt%、銅1wt%を被覆層に担持したNi−Cu/Ti−MCM/30wt%Ni/Al−VOx触媒粉末を得た。
Ti−MCM/30wt%Ni/Al−VOx触媒粉末5.00gを、純水50.0mLに投入し懸濁液とした。また硝酸ニッケルNi(NO3)2・6H2O(関東化学社製)1.24gと硝酸マグネシウム六水和物(関東化学社製)0.53gを純水50mLに溶解した。触媒の懸濁液を撹拌しながら硝酸ニッケルと硝酸マグネシウムの混合水溶液をビュレットを用いて約20分間で全量投入した。室温で30分、45℃の湯浴中で30分攪拌した後、一度室温まで冷却した。その後、35〜50℃の湯浴中でエバポレーターにかけ、水分を全て飛ばした。得られた粉末を、110℃で12時間乾燥させた後、500℃で3時間焼成し、金属換算でNi5wt%、マグネシウム1wt%を被覆層に担持したNi−Mg/Ti−MCM/30wt%Ni/Al−VOx触媒粉末を得た。
被覆層の耐久性検討のために、以下の方法により、Ti−MCMを担体として用いた触媒を作成した。
まず、ゾルゲル法によって、Ti−MCM粉末(Ti/Siの原子比が0.03)を作製した。
具体的には、ヘキサデシルトリメチルアンモニウム臭化物(アクロス社製)2.9gをエタノール(関東化学社製)298mLと超純水24mLの混合液に入れ溶解した。次に28%アンモニア水(関東化学社製)8.1gと超純水537mLを混合し、上記の溶液に添加した。次にテトラエチルオルトシリケート(関東化学社製)5.92gとチタンイソプロポキシド(関東化学社製)0.18gおよびアセチルアセトン(関東化学社製)1.26gに加えアルコキシド溶液とした。次にヘキサデシルトリメチルアンモニウム臭化物溶液を撹拌しながらアルコキシド溶液をピペットを用いて3分間で全量投入し、室温で16時間撹拌した。その後懸濁液をろ過し400mLのエタノールでろ物を洗浄した。得られたろ物を室温で減圧乾燥した後さらに250℃で1.5時間乾燥させ、次に550℃で4時間焼成し、Ti-MCM粉末を得た。 次に、この粉末上に、Ni、Ni−Cu、Ni−Mg、Ni−Feを担持させて、Ti−MCM触媒を得た。この担持は、Niの担持量が10wt%となるように行った。Niに対するCu、Mg、Feの原子比は、0.1とした。これらの金属の担持は、含浸法(インシピエントウェットネス法)によって行った。具体的にはTi−MCM粉末5gに対して、Ni:M(MはCuまたはMgまたはFe)の原子比を1:0.1に調整した酢酸Ni水和物(関東化学社製)と酢酸銅水和物(関東化学社製)の混合水溶液、または酢酸Ni水和物(関東化学社製)と酢酸マグネシウム水和物(関東化学社製)の混合水溶液、または酢酸Ni水和物(関東化学社製)と酢酸鉄水和物(関東化学社製)の混合水溶液4mLをピペットで滴下し、110℃で5時間、500℃で3時間焼成した。この工程を3回繰り返し10wt%Ni−Cu/Ti−MCM粉末、または10wt%Ni−Mg/Ti−MCM粉末、または10wt%Ni−Fe/Ti−MCM粉末を得た。
次に、「11.被覆層への金属担持の効果について」と同様の条件で、上記Ti−MCM触媒粉末の評価を行った。但し、反応ガスの組成は、ドライベースでCO 0.5vol%、CO2 20vol%、N2 6vol%、H2 73.5vol%とした。
以上の方法に従って得られた結果を図11に示す。図11を参照すると、Ni−Cu又はNi−Mgを添加した触媒では、無添加のものに比べて、出口CO濃度の上昇速度が低くなったことが分かる。さらに、Ni−Feを添加した触媒では、Niを添加した触媒に比べて出口CO濃度の上昇速度が、1/100以下という極めて小さい値になった。この結果は、Ni−Feが優れた被覆層金属であることを示している。また、別の観点では、図11の結果は、Ti−MCM担体にNi−Feを担持させて得られた触媒は、担持金属触媒がなくても、CO選択メタン化触媒として優れた性質を有していることを示している。
また、Ni添加Ti−MCM触媒粉末の還元前、還元後、長期試験後の顕微鏡写真を図12(a)〜(c)に示し、これらのXRDパターンを図12(d)に示す。これらの結果は、Ti−MCMのメソ孔中に結晶子径4.3nmから4.4nmのNi粒子が均一に担持できていることを示している。
まず、製造例2と同様の方法によって、Ti−MCM層のTi/Siの原子比が異なる2種類の触媒(Ti/Siの原子比が0.1と1)を作製した。
次に、これらの触媒について、「11.被覆層への金属担持の効果について」と同様の方法で、水蒸気処理を行った。但し、水蒸気処理では、反応ガスの組成は、H2O 60vol%、N2 40vol%とし、反応温度は、200℃とし、反応時間は、72時間とした。
上記の2種類の触媒について、水蒸気処理前後のBET比表面積及び細孔容積を測定し、顕微鏡写真を撮影した。その結果を図13〜図16に示す。図13〜図16において、「焼成後」とは、還元及び水蒸気処理を行う直前の状態を示し、「還元、水蒸気処理後」とは、還元及び水蒸気処理を行った直後の状態を示す。
図13に示すように、Ti/Siの原子比が0.1である触媒では、水蒸気処理によって比表面積が大幅に低下した。一方、図14に示すように、Ti/Siの原子比が1である触媒では、水蒸気処理による比表面積及び細孔容積の低下は見られなかった。この結果は、Ti/Siの原子比の増大に伴って、耐水蒸気性が向上したことを示している。
また、図15の顕微鏡写真に示すように、Ti/Siの原子比が0.1である触媒では、水蒸気処理によってTi−MCM層が部分的に崩壊していた。一方、図16の顕微鏡写真に示すように、Ti/Siの原子比が1である触媒では、水蒸気処理によるTi−MCM層の崩壊はほとんど見られなかった。
まず、製造例2と同様の方法によって、Ti−MCM/30wt%Ni/Al−VOx触媒粉末を得た。次に、この触媒粉末5gを50gの超純水に懸濁したものに、硝酸ランタン6水和物(関東化学社製)0.12gを超純水10gに溶解した水溶液を滴下した後1時間撹拌し、エバポレーターを用いて35℃で蒸発乾固し、110℃で12時間乾燥した後、500℃で3時間焼成し、La−MCM層を有する触媒を作製した(La/Siの原子比=0.05)。作製した触媒について、「13.Ti−MCM層の耐水蒸気特性評価」と同様の方法で水蒸気処理を行い、水蒸気処理前後の顕微鏡写真を撮影した。その結果を図17に示す。図17に示すように、水蒸気処理によるLa−MCM層の崩壊はほとんど見られなかった。また、水蒸気処理前後のBET比表面積を測定したところ、水蒸気処理前が56m2/gで、水蒸気処理後が59m2/gであり、比表面積が低下しなかったという結果からも、La−MCM層が崩壊しなかったことが分かる。
まず、製造例2と同様の方法によって、Ti−MCM/30wt%Ni/Al−VOx触媒粉末を得た。次に、この触媒粉末5gを50gの超純水に懸濁したものに、硝酸ジルコニウム2水和物(関東化学社製)0.07gを超純水10gに溶解した水溶液を滴下した後1時間撹拌し、エバポレーターを用いて35℃で蒸発乾固し、110℃で12時間乾燥した後、500℃で3時間焼成し、Zr−MCM層を有する触媒を作製した(Zr/Siの原子比=0.05)。作製した触媒について、「13.Ti−MCM層の耐水蒸気特性評価」と同様の方法で水蒸気処理を行い、水蒸気処理前後の顕微鏡写真を撮影した。その結果を図18に示す。図18に示すように、水蒸気処理によるZr−MCM層の崩壊はほとんど見られなかった。また、水蒸気処理前後のBET比表面積を測定したところ、水蒸気処理前が63m2/gで、水蒸気処理後が65m2/gであり、比表面積が低下しなかったという結果からも、Zr−MCM層が崩壊しなかったことが分かる。
Claims (24)
- CO及びCO2を含有する水素リッチガス中のCOを選択的にメタン化する担持金属触媒と、前記担持金属触媒の表面を覆い、多数の細孔を有し、且つ前記担持金属触媒の表面でのCO濃度を低減するように構成された被覆層とを備えるCO選択メタン化触媒。
- 前記細孔は、前記細孔の内部でのCOの拡散速度が、前記担持金属触媒の表面でのCOのメタン化速度よりも遅く、これによって前記担持金属触媒に近づくにつれてCO濃度が低減されるサイズである請求項1に記載の触媒。
- 前記被覆層には、COのメタン化能を有する被覆層金属が担持されており、これによって前記担持金属触媒に近づくにつれてCO濃度が低減される請求項1又は請求項2に記載の触媒。
- 前記被覆層金属は、Niを含む、請求項3に記載の触媒。
- 前記被覆層金属は、Cu、Mg、及びFeから選択される少なくとも1種の修飾金属をさらに含む請求項4に記載の触媒。
- 前記修飾金属は、Feを含む請求項5に記載の触媒。
- 前記修飾金属/Niの原子比は、0.01〜1である、請求項5又は請求項6に記載の触媒。
- 前記細孔は、前記担持金属触媒の表面に対して垂直方向に配向されている請求項1〜請求項7の何れか1つに記載の触媒。
- 前記被覆層は、厚さが5〜200nmであり、前記細孔の直径は、0.5〜100nmである請求項1〜請求項8に記載の触媒。
- 前記被覆層は、メソポーラスシリカである請求項1〜請求項9の何れか1つに記載の触媒。
- 前記メソポーラスシリカは、Ti、La、及びZrから選択される少なくとも1種の添加金属を含有し、前記添加金属/Siの原子比は、0.001〜3である請求項10に記載の触媒。
- 前記担持金属触媒の担体は、V酸化物を含んだAl酸化物であり、前記担持金属触媒の活性金属は、Ni、又はNiとVの合金又は混合物である請求項1〜請求項11の何れか1つに記載の触媒。
- 前記担持金属触媒がハニカム基材上にコーティングされて触媒層が形成され、前記被覆層は、この触媒層を被覆する請求項1〜請求項12の何れか1つに記載の触媒。
- CO及びCO2を含有する水素リッチガス中のCOを選択的にメタン化する担持金属触媒を水と混合する混合工程と、水と混合した後の固形分を300〜800℃で焼成する工程を備えるCO選択メタン化触媒の製造方法。
- 前記焼成は、450〜650℃で行われる請求項14に記載の方法。
- 前記水は、アンモニア水である、請求項14又は請求項15に記載の方法。
- 前記混合工程で得られる混合液中のアンモニア濃度が0.05〜10質量%である請求項16に記載の方法。
- 前記混合工程で得られる混合液中に前記被覆層の原料を混合して前記被覆層を形成する工程をさらに備える請求項14〜請求項17の何れか1つに記載の方法。
- 前記被覆層の原料の混合は、最初に、前記混合工程で得られる混合液中に、アルキルトリメチルアンモニウム塩を混合し、その後に、テトラエチルオルトシリケートのアルコキシド溶液を混合することによって行う請求項18に記載の方法。
- 前記アルコキシド溶液は、チタンイソプロポキシドを含む請求項19に記載の方法。
- CO及びCO2を含有する水素リッチガス中のCOを選択的にメタン化する担持金属触媒において、前記担持金属触媒の活性金属は、水処理によって金属分散度が向上しているCO選択メタン化触媒。
- CO及びCO2を含有する水素リッチガス中のCOを選択的にメタン化するCO選択メタン化触媒であって、
メソポーラスシリカからなる担体と、前記担体上に担持され且つNiとFeを含有する触媒とを備える、CO選択メタン化触媒。 - Fe/Niの原子比は、0.01〜1である、請求項22に記載の触媒。
- 前記メソポーラスシリカは、Ti、La、及びZrから選択される少なくとも1種の添加金属を含有し、前記添加金属/Siの原子比は、0.001〜3である、請求項22又は請求項23に記載の触媒。
