Description
この工程では、後述する複数種の粉末を混合することにより、焼結含油軸受8の原料粉末を作製する。本実施形態で使用する原料粉末は、部分拡散合金粉と、単体銅粉と、低融点金属粉とからなる。この原料粉末には、必要に応じて、各種成形潤滑剤(例えば、離型性向上のための潤滑剤)や固体潤滑剤(例えば黒鉛粉)等を添加しても良い。以下、上記の各粉末について詳細に述べる。
部分拡散合金粉11としては、鉄粉12の表面に銅粉13を拡散接合したFe−Cu部分拡散合金粉が使用される。特に、本実施形態では、図5(a)(b)に模式的に示すように、鉄粉12の表面に、鉄粉12よりも平均粒径が小さい多数の銅粉13を拡散接合したFe−Cu部分拡散合金粉が使用される。部分拡散合金粉11の鉄粉12と銅粉13との境界付近では、鉄に銅が拡散してFe−Cu合金が形成されている。部分拡散合金粉11は、鉄粉12と銅粉13の混合粉を加熱してこれらを拡散接合させた後、粉砕することにより形成される。このとき、例えば図5(b)に示すような歪な形状を有する鉄粉12には、その凹部12aに微細な銅粉13が嵌まり込みやすく、この状態で両者が拡散接合される。これにより、鉄粉12の凹部12aが微細な銅粉13で埋められた状態となり、歪な形状がある程度解消される。
単体銅粉としては、電解銅粉およびアトマイズ銅粉のどちらも使用可能であるが、特に、電解銅粉を使用することが好ましい。電解銅粉は、各粒子が樹枝形状を成しているため、粒子同士が絡みやすく、内部気孔を微細化することができるからである。また、単体銅粉は、粒径が63μm以下であることが好ましく、45μm以下のものがより一層好ましい。これにより、粒子間に形成される気孔がさらに微細化されるからである。また、原料粉末の流動性を確保する観点から、単体銅粉は、粒径20μm以下の粒子を60質量%以上含まないものを使用するのが望ましい。
低融点金属粉としては、融点が700℃以下の金属粉、例えば錫、亜鉛、リン等を含む粉末が使用される。本実施形態では、これらの中でも銅と鉄に拡散し易く、単独粉で使用できる錫粉、特にアトマイズ錫粉を使用する。錫粉(アトマイズ錫粉)としては、粒径63μm以下のものが好ましく使用され、粒径45μm以下の粒子が90質量%以上含むものが一層好ましく使用される。
成形工程では、図6(a)(b)に示すような成形金型20を使用して上記の原料粉末10を圧縮することにより、図3に示す焼結含油軸受8に近似した形状(略完成品形状)の圧粉体18を得る。成形金型20は、主要な構成として、同軸配置されたコア21、上下パンチ22,23およびダイ24を有する。成形金型20は、例えばカム式成形プレス機のダイセットにセットされる。
焼結工程では、圧粉体18を焼結し、焼結体を得る。具体的に、圧粉体18を800℃以上900℃以下で加熱する(低温焼結)。原料粉末に流体潤滑剤等の各種成形潤滑剤を含めていた場合、成形潤滑剤は、焼結に伴って揮散する。尚、本実施形態の焼結体の密度は、6.3〜7.6g/cm3(相対密度74〜90%)とされる。
この工程では、断面略多角形のサイジングピンを焼結体の内周面に圧入し、この状態でサイジングピンを回転させる(図示省略)。サイジングピンのうち、焼結体の内周面と接触する角部は、断面略円弧状に丸められている。この回転サイジングにより、焼結体の内周面の表層の材料がサイジングピンで圧延され、内周面の開孔部が押しつぶされ、内周面の表面開孔率が低減される。特に、焼結体が比較的多くの銅を含むため、焼結体の内周面の表層の圧延性が高く、内周面の開孔部が押しつぶされやすい。これにより、焼結体の内周面の開孔率を12%以下、好ましくは10%以下まで抑えることができる。一方、焼結体の内周面の開孔率は0.1%以上とすることが望ましい。
この工程では、図8に示すサイジング金型30により焼結体28を所定の寸法精度に矯正すると共に、焼結体28の内周面28aに動圧溝を型成形する。具体的には、図8(a)に示すように、焼結体28の内周にコアロッド31を隙間を介して挿入すると共に、焼結体28の軸方向幅を上下パンチ32,33で拘束する。この状態を維持しながら、図8(b)に示すように、焼結体28をダイ34の内周に圧入する。これにより、焼結体28が外周から圧迫され、焼結体28の内周面28aが、コアロッド31の外周面に形成された成形型31aに押し付けられ、焼結体28の内周面28aに成形型31aの形状が転写されて動圧溝8a1,8a2が成形される。その後、焼結体28、コアロッド31、及び上下パンチ32,33を上昇させ、ダイ34の内周から焼結体28及びコアロッド31を取り出す。このとき、焼結体28の内周面28aがスプリングバックにより拡径し、コアロッド31の外周面の成形型31aから剥離する。そして、焼結体28の内周からコアロッド31を引き抜く。

Claims (11)
- 銅を40質量%以上含む銅鉄系の焼結体の内部気孔に油を含浸させてなる焼結含油軸受であって、
前記焼結体が、鉄粉の表面に粒径20μm以下の銅粉が予め拡散接合された部分拡散合金粉の前記銅粉に由来する銅組織と、粒径45μmを超える粒子を3質量%以上含まない単体銅粉に由来する35質量%以上の銅組織とを含み、
前記部分拡散合金粉が、粒径45μm以下の粒子を25質量%以上含まない焼結含油軸受。 - 前記部分拡散合金粉が、前記鉄粉の表面の凹部に前記銅粉が入り込んだ状態で拡散接合されたものを含む請求項1に記載の焼結含油軸受。
- 前記単体銅粉が電解銅粉である請求項1又は2に記載の焼結含油軸受。
- 前記焼結体の内周面に動圧発生部が形成された請求項1〜3の何れかに記載の焼結含油軸受。
- 前記焼結体の端面に動圧発生部が形成された請求項1〜4の何れかに記載の焼結含油軸受。
- 請求項1〜5の何れかに記載の焼結含油軸受と、前記焼結含油軸受の内周に挿入された軸部材と、前記焼結含油軸受の内周面と前記軸部材の外周面との間のラジアル軸受隙間に生じる油膜の圧力により前記軸部材をラジアル方向に非接触支持するラジアル軸受部とを備えた流体動圧軸受装置。
- 請求項6に記載の流体動圧軸受装置と、ステータコイルと、ロータマグネットとを有するモータ。
- 銅を40質量%以上含む銅鉄系の焼結体からなる焼結含油軸受の製造方法であって、
鉄粉の表面に粒径20μm以下の銅粉が拡散接合され、粒径45μm以下の粒子を25質量%以上含まない部分拡散合金粉と、粒径45μmを超える粒子を3質量%以上含まない単体銅粉とを混合して前記単体銅粉を35質量%以上含む原料粉末を作製する工程と、
前記原料粉末を圧縮成形して圧粉体を得る工程と、
前記圧粉体を焼結して焼結体を得る工程と、
前記焼結体の内周面の表層の材料を圧延させることにより内周面に封孔処理を施す工程と、
前記焼結体の内部気孔に油を含浸する工程とを有する焼結含油軸受の製造方法。 - 前記部分拡散合金粉が、前記鉄粉の表面の凹部に前記銅粉が入り込んだ状態で拡散接合されたものを含む請求項8に記載の焼結含油軸受の製造方法。
- 前記封孔処理が回転サイジングである請求項8又は9記載の焼結含油軸受の製造方法。
- 前記単体銅粉が電解銅粉である請求項8〜10の何れかに記載の焼結含油軸受の製造方法。
