Description
本発明は、特に自動車のエンジン室用の、断熱及び遮音用の成形された多層ライニング、及び自動車トリム部材としての多層ライニングの使用に関する。
自動車に適用するための音響用及び熱用ライナが技術分野において公知である。これらのライナは、通常、音響減衰を提供するために、吸音、すなわち入射する音波を吸収する能力と、透過損失、すなわち入射する音波を反射する能力との両方に依存する。ライナは、様々な熱源(エンジン、トランスミッション及び排気系)から車両の乗員室への熱の伝達を防止又は低減するための遮熱特性にも依存する。このようなライナは特に、車両のエンジンベイ領域において使用され、例えばその発生源により近いエンジンの音を減衰させるためにエンジンカバーとして使用される。
したがって、本発明の課題は、より軽量で、使用領域において長期間にわたり熱負荷に曝される構造をそこで維持する、特に、同等の断熱及び防音特性を有する車両のエンジン室のための、成形された多層ライニングを提供することである。
粉末、繊維、又は薄片の形態のポリアミドマトリックス材料と、強化繊維との混合されたウェブから形成された強化層を形成する第1の層と、
連続気泡ポリウレタンフォーム層、熱反射層、又は、強化繊維と、粉末、繊維又は薄片の形態のポリアミドマトリックス材料との混合されたウェブから形成された第2の強化層、から選択された少なくとも1つの第2の層とを備え、
加圧蒸気成形により、全ての層が積層結合され、全ての利用可能な混合されたウェブが、多孔質強化層を形成するように一体化される。
本発明による方法において、高弾性率強化繊維が、ポリアミド繊維、薄片又は粉末の形態のマトリックス形成材料と混合され、これにより、エアレイ、ウェットレイ、カーディング等のあらゆる適切な方法によってウェブを形成する。次いで、このウェブは、ISO11357−3による示差走査熱量測定(DSC)を使用して測定されたポリマの融解温度よりも低い温度においてポリアミドマトリックス材料を融解させるために、飽和蒸気を使用して加熱される。例えば、ポリアミド6(PA6)の融解温度Tmは、DSCを使用して測定されると220℃である。しかしながら、本発明による蒸気圧力下における同じPA6の融解温度は、例えば、190℃である。
多孔質強化層は、熱可塑性結合材の実質的に個別の小滴によって繊維交差位置において結合された、無作為に配置された結合材及び強化繊維から成る、増大した剛性を備える通気性複合材である。
・ガラス繊維、玄武岩繊維又は炭素繊維等の鉱物ベース繊維、及び/又は
・ポリエステル繊維等の、蒸気圧力下におけるポリアミドの融解温度よりも高い、DSCに従って測定された融解温度を有する化学繊維、及び/又は
・亜麻、ココナツ又はケナフ繊維等の天然繊維
であることができる。
音響的強化層は、吸音特性が高められた強化層の嵩高のバージョンである。
繊維多孔質強化層とともに少なくとも1つの熱反射層を使用することができる。熱源、概してエンジン、動力伝達機構の部分又は排気ラインに面した表面、又は日光に曝される表面は、部分的に又は完全に、少なくとも高い熱負荷の領域において熱反射性カバー層によってカバーされてよい。反射性カバー層は、熱安定性でかつ、トリム部の良好な断熱を得るために、熱源又は太陽からの赤外放射を反射し得るべきであり、好適には反射性カバー層は、金属箔層、好適にはステンレス鋼層又はアルミニウム箔層、又はアルミニウム蒸着された織物又は不織布、又はアルミニウム繊維から形成された織物のうちの1つである。熱反射層は、少なくとも、劣化なしに蒸気処理に耐え得るべきである。
付加的な層として連続気泡フォーム層を使用することができる。フォームは好適にはスキンレスフォームである。連続的に又は断続的に製造されるスラブフォームが最も好ましい。なぜならば、このフォームは、発泡及び硬化の後にシートに切断されるので、連続気泡構造が、スキンを一切有することなく直接にアクセス可能となるからである。
好適には付加的な層を使用することができる。例えば、積層されたライニングが金型の壁部に付着することを防止するために、美観カバー、若しくは付着防止層が必要とされる場合がある。好適には、蒸気成形中に生じるような温度範囲に対して耐熱性の、熱可塑性繊維材料から形成されたスクリム層が使用される。
本発明による蒸気成形された多層ライニングは、多孔質強化層と、フォーム層、反射層又は第2の多孔質強化層から選択された少なくとも1つの第2の層とを含む。
下側金型半部2及び上側金型半部1を有する蒸気金型を示す図1を使用して、製造プロセスがより詳細に説明される。これらの2つの金型半部は共に金型キャビティを形成し、この金型キャビティにおいて、半完成品が少なくとも一体化させられる。金型キャビティを、最終的なトリム部材の所望の三次元形状に形成することができる。半完成品としては、例えばフォーム層11とともに、結合材及び強化繊維の混合物10を備える不織繊維マットである。好適には、金型の2つの半部は、入口7及び出口8を有し、入口7から飽和蒸気が金型キャビティに流入することができ、飽和蒸気は多層材料と直接接触し、多層材料は一体化及び積層させられる。飽和蒸気が使用される場合には、圧力が生じるのを補助して蒸気凝縮を防止するために金型半部が保温されることが好ましい。蒸気凝縮は、熱エネルギの損失を生じ、また、製品を水に浸す。図面にはチャネル3,4,5及び6によってこのことが示されており、金型半部のための閉じた加熱系を示している。
・40〜80%の強化繊維と、20〜60%の、繊維、薄片又は粉末の形態のポリアミドマトリックス材料とを混合し、前記混合物のウェブを形成するステップ;
・第1の混合されたウェブと、連続気泡フォーム層、熱反射層、又は強化繊維とポリアミドマトリックス材料とから成る第2の混合されたウェブ、から選択された少なくとも1つの付加的な層とを、2つの金型半部から成る金型内に積層するステップ;
・混合されたウェブにおけるポリアミドマトリックス材料が、DSCによるポリアミドマトリックスの融解温度よりも低い、蒸気圧力下での温度において融解させられ、これにより、強化繊維を結合し、これにより、混合されたウェブを一体化し、多孔質強化層を形成するように、及び積層された層が積層結合されるように、積層された多層材料を加圧飽和蒸気で処理するステップ;

Claims (21)
- 断熱及び遮音用の加圧蒸気成形された多層ライニングであって、
粉末、繊維又は薄片の形式のポリアミドマトリックス材料と、強化繊維との混合されたウェブから形成された強化層を形成する第1の層と、
連続気泡フォーム層、熱反射層、又は、粉末、繊維又は薄片の形式のポリアミドマトリックス材料と強化繊維との混合されたウェブから形成された第2の強化層から選択された少なくとも1つの第2の層とを備え、
加圧蒸気成形により、全ての層が積層結合され、全ての利用可能な混合されたウェブは、多孔質強化層を形成するように一体化されることを特徴とする、断熱及び遮音用の加圧蒸気成形された多層ライニング。 - 粉末、繊維又は薄片の形式のポリアミドマトリックス材料と強化繊維との混合されたウェブから形成された第3の強化層、フォーム層又は熱反射層から選択される第3の層をさらに備える、請求項1記載の多層ライニング。
- 前記強化繊維は、鉱物ベース繊維、及び/又は蒸気圧力下におけるポリアミドの融解温度よりも高い、DSCに従って測定された融解温度を有する化学繊維、及び/又は天然繊維である、請求項1又は2に記載の多層ライニング。
- 前記強化繊維は、鉱物ベース繊維と、蒸気圧力下におけるポリアミドの融解温度よりも高い、DSCに従って測定された融解温度を有する化学繊維、又は天然繊維との混合物である、請求項1から3までのいずれか1項に記載の多層ライニング。
- 前記層のうちの少なくとも2つは、粉末、繊維又は薄片の形式のポリアミドマトリックス材料と強化繊維との混合されたウェブから形成された強化層を形成しており、これらの混合されたウェブのうちの少なくとも1つは、鉱物ベース繊維と、蒸気圧力下におけるポリアミドの融解温度よりも高い、DSCに従って測定された融解温度を有する化学繊維、又は天然繊維との混合物を含む、請求項1から4までのいずれか1項に記載の多層ライニング。
- 層のうちの少なくとも2つは、粉末、繊維又は薄片の形式のポリアミドマトリックス材料と強化繊維との混合されたウェブから形成された強化層であり、これらの強化層は、隣接する強化層の表面の少なくとも80%が互いに接触せず、空気層によって分離されるように、部分的にのみ積層結合されている、請求項1から5までのいずれか1項に記載の多層ライニング。
- 前記強化層を形成する混合物は、20〜40質量%のポリアミド、20〜50質量%のガラス繊維、及び20〜50質量%のポリエステル及び/又は天然繊維の混合物である、請求項1から6までのいずれか1項に記載の多層ライニング。
- 前記第2の層が連続気泡フォーム層を少なくとも含み、前記連続気泡フォーム層がスキンレスフォームである、請求項1から7までのいずれか1項に記載の多層ライニング。
- 前記第2の層が連続気泡フォーム層を少なくとも含み、前記連続気泡フォーム層は、ポリウレタン(PUR)又はポリエステル(PET)又は繊維が充填されたフォームから形成されている、請求項1から8までのいずれか1項に記載の多層ライニング。
- 前記フォームは、難燃剤を含む、請求項8又は9に記載の多層ライニング。
- 前記第2の層が熱反射層を少なくとも含み、前記熱反射層は、赤外線反射コーティングで処理された不織布若しくは織物、又は、金属糸ニット、又は、金属箔層のうちの1つである、請求項1から10までのいずれか1項に記載の多層ライニング。
- 前記第2の層が熱反射層を少なくとも含み、前記熱反射層は、隣接する層を部分的にのみカバーしている、請求項1から11までのいずれか1項に記載の多層ライニング。
- 前記熱反射層は、箔を空気透過性にする貫通孔を備えた割れを少なくとも部分的に有する金属箔層である、請求項11又は12に記載の多層ライニング。
- 前記金属箔層は、少なくとも20〜150μmである、請求項13に記載の多層ライニング。
- ポリアミドマトリックス材料は、ポリアミド6、ポリアミド6.6、コポリアミド、又はこれらのポリアミドの混合物である、請求項1から14までのいずれか1項に記載の多層ライニング。
- 前記強化層は、100〜2000g/m2の面積重量を有する、請求項1から15までのいずれか1項に記載の多層ライニング。
- 前記強化層は、500〜1000N・s/m3の空気流抵抗を有する、請求項1から16までのいずれか1項に記載の多層ライニング。
- 前記多層ライニングは、500〜2500N・s/m3の全体的な空気流抵抗を有する、請求項1から17までのいずれか1項に記載の多層ライニング。
- 自動車トリム部分としての、請求項1から18までのいずれか1項に記載の加圧蒸気成形された多層ライニングの使用。
- エンジンベイカバーパネル、エンジン用のトップカバー、サイドカバー又はアンダーカバー、オイルパンカバー、アンダーエンジンシールド、防火壁、少なくとも部分的にカバーする外側ダッシュパネル、エンジンベイのクーラーの背後の空気案内パネル、荷物棚又はトランク積載フロアとしての、請求項1から18までのいずれか1項に記載の加圧蒸気成形された多層ライニングの使用。
- 請求項1〜18のいずれか1項に記載の多層ライニングの製造方法であって、
加圧蒸気成形工程によって、全ての層が積層結合され、全ての利用可能な混合されたウェブが、多孔質強化層を形成するように一体化されることを特徴とする、製造方法。
