Description
本発明が、2011年2月21日に出願された米国仮特許出願61/444,942号の出願日の利益を請求し、これらの内容はそのまま引用されることによって本明細書に組み入れられる。
軽量複合材はシートの形状であってもよい。例えば、軽量複合材は、縦に巻かれたコイルなどのコイルであることができてもよい。シート(例えば、コイル)は、その長さに対して(例えば、異なる直線的な位置で)垂直な断面を有してもよく、それは一般的に同じである。好ましくは、シートまたはコイルは、その長さに対して垂直な一般に均一な断面を有する。例えば、巻かれた複合材料は、巻かれた材料の長さを伸張する一対の金属板(一対の金属の外部シートのような)、巻かれた材料の長さを伸張する1つ以上の挿入物、巻かれた材料の長さを伸張する1つ以上のポリマーコア層を含んでもよい。1つ以上のポリマーコア層は、好ましくは一対の金属板の間に置かれ、および、直接的または間接的に一対の金属板に取り付けられる。1つ以上の挿入物は、好ましくは一対の金属板の間に置かれ、および、直接的または間接的に一対の金属板に取り付けられる。断面は、挿入物を含む第1の領域と、挿入物を含まない第2の領域を含んでいることが好ましい。そのため、挿入物の幅、挿入物の全幅、またはその両方は、シート(例えば、コイルの)の全幅に基づいて、約90%以下、約80%以下、約70%以下、約60%以下、約50%以下、約40%以下、または、約30%以下であってもかまわない。挿入物の幅、挿入物の全幅、またはその両方は、シートの幅の合計に基づいて、好ましくは約1%以上、より好ましくは約4%以上である。シートの長さに垂直な平面で測定された挿入物の断面積、挿入物の総断面積、またはその両方は、シートの総断面積に基づいて、約80%以下、約70%以下、約60%以下、約50%以下、約40%以下、約30%以下、または約20%以下であってもよい。したがって、測定された挿入物の断面積、挿入物のすべての総断面積、または、その両方は、シートの総断面積に基づいて、好ましくは約2%以上、より好ましくは約5%以上である。
テーラードブランク溶接は、約1.0mmの均一な厚みを有する一枚板の鋼の第1のシートの縁を、約0.8mmの均一な厚みを有する一枚板の鋼の第2のシートの縁にレーザー溶接することによって準備される。2枚のシートはそれぞれ一般に立方形状である。第1の鋼板および第2の鋼板はほぼ同じ長さを有しており、同じ金属から形成される。該鋼板は、シートの長さと各シートの厚みによって定義される縁に沿って取り付けられる。テーラードブランク溶接の重量が、第1の鋼板から形成される(すなわち、1mm厚のシートを形成する)テーラードブランク溶接の幅の割合に応じて測定される。
実施例2は、約1mmの均一な厚みを有する第1の領域と、約0.8mmの均一な厚みを有する第2の領域からなるサンドイッチ複合材である。第1の領域および第2の領域は同じ2つの外部の層を有するが、外部の層間のコア材料において異なる。外部の層はそれぞれ約0.2mmの均一な厚みを有する。第1の領域では、コア材料は、約0.6mmの均一な厚みを有する一枚板の金属板である。第2の領域では、コア材料は、一般に約0.4mmの均一な厚みを有するポリマー材料である。第1の領域は、比較例1の第1の金属板の長さおよび幅と同じ長さおよび幅を有している。第2の領域は、比較例1の第2の金属板の長さおよび幅と同じ長さおよび幅を有している。外部のシートおよび挿入物はすべて、比較例1の金属板と同じ金属から作られる。実施例2の重量は、第1の領域から形成される(すなわち、厚みが約1mmの領域から形成され、挿入物を含んでいる)実施例2の幅の割合に応じて測定される。軽量化(重量%の単位で)は、比較例1の重量で、実施例2と比較例1の重量の差を割ることによって測定される。軽量化は、厚みが1mmであるサンプルの幅の割合に応じて図15に示されている。
第2の鋼板が、約0.7mmの厚みで比較例1の第2の鋼板とほぼ同じ幅および長さの一般に立体的なシートと置き換えられていることを除けば、比較例3は比較例1と同じ方法を使用して準備されている。テーラードブランク溶接の重量は、第1のシート(すなわち、1mm厚のシートを形成する)から形成されるテーラードブランク溶接の幅の割合に応じて測定される。
実施例4は、約1mmの均一な厚みを有する第1の領域と、約0.7mmの均一な厚みを有する第2の領域からなるサンドイッチ複合材である。第2の領域中のコア材料が一般に約0.3mmの均一な厚みを有することを除けば、実施例4は実施例2と同じ材料を用いて準備されている。実施例4の重量は、第1の領域から(すなわち、挿入物を含む厚みが約1mmの領域から)形成される実施例4の幅の割合に応じて測定される。軽量化(重量%の単位で)は、比較例3の重量で、実施例4と比較例3の重量の差を割ることによって測定される。軽量化は、厚みが1mmであるサンプルの幅の割合に応じて図15に示される。
第2の鋼板が、約0.6mmの厚みを有して比較例1の第2の鋼板とほぼ同じ幅および長さの一般に立体的なシートと置き換えられていることを除けば、比較例5は比較例1と同じ方法を使用して準備されている。テーラードブランク溶接の重量は、第1のシート(すなわち、1mm厚のシートを形成する)から形成されるテーラードブランク溶接の幅の割合に応じて測定される。
実施例6は、約1mmの均一な厚みを有する第1の領域と、約0.6mmの均一な厚みを有する第2の領域からなるサンドイッチ複合材である。第2の領域中のコア材料が一般に約0.2mmの均一な厚みを有することを除けば、実施例6は実施例2と同じ材料を使用して準備されている。実施例6の重量は、第1の領域から(すなわち、挿入物を含む厚みが約1mmの領域から)形成される実施例6の幅の割合に応じて測定される。軽量化(重量%の単位で)は、比較例5の重量で、実施例6と比較例5の重量の差を割ることによって測定される。
Claims (10)
- i)0.05mm乃至30mmの厚みを有する第1の金属板、
ii)0.05mm乃至30mmの厚みを有する第2の金属板、
iii)第1の金属板と第2の金属板の間に置かれた1つ以上の金属挿入物、および、
iv)第1の金属板と第2の金属板の間に置かれた、押し出されたポリマー層であって、第1の金属板の厚みよりも大きな厚みを有する、ポリマー層、
を含む、軽量複合材であって、
ポリマー層は熱可塑性ポリマーを含み、
軽量複合材は、第1の金属板と第2の金属板の間に置かれた挿入物を有する第1の領域を含み、第1の領域は比較的大きな厚みを有し、
軽量複合材は、第1の領域の厚み未満の厚みを有する第2の領域を含み、および、
第2の領域の厚みに対する第1の領域の厚みの比率は、1.1以上であり、軽量複合材は、挿入物と第1の金属板との間にはポリマー材料を実質的に含まず、軽量複合材は、挿入物と第2の金属板との間にはポリマー材料を実質的に含まず、あるいは、その両方である、ことを特徴とする軽量複合材。 - 第2の領域は、第1の金属板と第2の金属板の間に置かれる挿入物を有してないことを特徴とする請求項1に記載の軽量複合材。
- 軽量複合材は、コイルで縦に巻かれることができるシートの形状であり、軽量複合材は一般に均一の厚みを有し、1以上の金属挿入物は、第1の金属板と第2の金属板に直接的にまたは間接的に取り付けられ、ポリマー層は第1の金属板と第2の金属板に直接的にまたは間接的に取り付けられる、ことを特徴とする請求項2に記載の軽量複合材。
- ポリマーは、ASTM D3418−08によって測定されるような80°Cよりも高いピーク融解温度を有する熱可塑性ポリマーを含み、熱可塑性ポリマーはポリオレフィンを含む、ことを特徴とする請求項3に記載の軽量複合材。
- ポリオレフィンは、少なくとも80重量パーセントのエチレンを含むエチレンコポリマーである、ことを特徴とする請求項4に記載の軽量複合材。
- 軽量複合材は、軽量複合材の全体積に基づいて、ポリマー層の約15体積%以上を含み、
第2の領域は、第1の金属板と第2の金属板の間に置かれる挿入物を含まないものとして特徴付けられ、ポリマー層は、軽量複合材を第2の領域に埋め込むことができるように、十分な濃度の金属繊維を含む、ことを特徴とする請求項1乃至5のいずれかに記載の軽量複合材。 - 挿入物は、接着剤、溶接、ろう付け、プライマー、または、これらの任意の組み合わせによって、1つ以上の金属板に取り付けられ、
第2の領域は、第1の金属板と第2の金属板の間に置かれる挿入物を有していないことを特徴とし、
軽量複合材は、軽量複合材の全体積に基づいて、約15体積%以上のポリマー層を含み、
ポリマー層はポリマー材料から形成され、軽量複合材は、十分な量のポリマー材料を含み、その結果、ポリマー材料が第1の金属層と第2の金属層の軽い方の材料と置き換えられるということを除けば、軽量複合材は、同一の材料の密度よりも約5%以上低い密度を有し、
第1の領域は、抵抗溶接方法を用いて溶接されることができ、
第1の領域は、第2の領域の引張強さよりも少なくとも10%高い引張強さを有し、
第1の金属板と第2の金属板は重複領域を有し、重複領域の約95%以上は、2つの金属板の間に存在する挿入物および/またはポリマー層を含み、
軽量複合材は、挿入物と第1の金属板との間にはポリマー材料を実質的に含まず、軽量複合材は、挿入物と第2の金属板との間にはポリマー材料を実質的に含まず、あるいは、その両方であり、
軽量複合材は一般に均一な厚みを有し、
第1の金属層、第2の金属層、挿入物、または、これらの任意の組み合わせは鋼を含み、
挿入物の幅は約20mm以上である、ことを特徴とする、請求項1乃至6のいずれかに記載の軽量複合材。 - 第1の金属板と第2の金属板は重複領域を有し、重複領域の約95%以上は、2つの金属板の間に存在する挿入物および/またはポリマー層を含むことを特徴とする、請求項1乃至5のいずれかに記載の軽量複合材。
- 第1の金属層、第2の金属層、挿入物、または、これらの任意の組み合わせは、高強度鋼を含み、
挿入物の幅は約20mm以上である、ことを特徴とする、請求項1乃至5のいずれかに記載の軽量複合材。 - 請求項1乃至9のいずれかの軽量複合材から形成された部品または構成要素。
