Description
以下の例は、装着マットおよび排気ガス処理装置の実施形態を更に例示することを意図したものである。これらの例は単なる例示であって、いかなる意味においても本願の特許請求に係る装着マット、排気ガス処理装置または方法を限定するものと考えるべきではない。
XPE(登録商標)-AV2の3つの装着マットサンプルを製造しかつ試験して、フレキシブルな縁保護剤が性能特性に与える効果および装着マットの縁侵食を評価した。XPE(登録商標)-AV2装着マットのサンプルは、寸法1.5インチ×2.0インチのサイズにダイカットされた。次に、これらのサンプルは重量が計量され、装着マットのギャップ嵩密度(gap bulk density: GBD)を計算し、かつ試験中に装着マットの対向する第1および第2主面の周囲に配置される装着マットにより残されるべき必要ギャップを計算した。装着マットにより残されるギャップは、装着マットのギャップ嵩密度または厚さに適合させ、かつ脆弱な触媒支持構造体の外面と、排気ガス処理装置内に装着マットを保持するハウジングの内面との間に残される距離すなわちギャップを近似させるのに使用される。
例1は、フレキシブル縁保護剤で処理されていないXPE(登録商標)-AV2マットの試験後のギャップ嵩密度および侵食耐久性を示すものである。1.5インチ×2インチの標本が繊維マットから切り出され、上記のように加熱された。繊維マットサンプルは、上記のように侵食耐久性テスタ内に置かれた。XPE(登録商標)-AV2マットサンプルは、性能およびマット侵食を評価すべく、1.60バールの脈動ガス流を大気温度で50分間受けた。試験後、XPE(登録商標)-AV2繊維サンプルは、0.58g/cm3のギャップ嵩密度および0.14cm3より小さい侵食すなわち体積損を呈した。
例2は、XPE(登録商標)-AV2繊維マットが装着マットを加熱する前にフレキシブル縁保護剤で処理されている点を除き、例1にしたがって形成された無機繊維ベース装着マットである。熱およびフレキシブル縁保護剤で処理されたXPE(登録商標)-AV2繊維マットは、性能およびマット侵食を評価すべく、1.60バールの脈動ガス流を大気温度で50分間受けた。試験後、処理されたXPE(登録商標)-AV2繊維サンプルは、0.58g/cm3のギャップ嵩密度を呈した。マットは、侵食すなわち体積損を全く呈さなかった。
例3は、XPE(登録商標)-AV2繊維マットが装着マットを上記のように加熱する前にフレキシブル縁保護剤で処理されている点を除き、例1にしたがって形成された無機繊維ベース装着マットである。フレキシブル縁保護剤で処理されたXPE(登録商標)-AV2繊維サンプルは、上記のように性能およびマット侵食を評価すべく、1.60バールの脈動ガス流を大気温度で24時間受けた。試験後、処理されたXPE(登録商標)-AV2繊維サンプルは、0.58g/cm3のギャップ嵩密度を呈した。マットは、侵食すなわち体積損を全く呈さなかった。
例1、例2および例3の試験結果を下記表1に示す。
以上、或る例示実施形態に関連して装着マットおよび排気ガス処理装置を説明したが、本発明から逸脱することなく同じ機能を遂行するのに、他の同様な実施形態を使用しまたは変更するか、説明した実施形態に付加を行うことは理解されよう。また、開示した全ての実施形態は必ずしも選択すべきものではなく、種々の実施形態を組合わせまたは省略して所望の特性を得ることができる。当業者ならば、本発明の精神および範囲から逸脱することなく変更を行うことができる。したがって、装着マットおよび排気ガス処理装置はいずれかの単一実施形態に限定されるものではなく、特許請求の範囲の記載にしたがって幅および範囲を解釈すべきである。

Claims (13)
- 対向する第1および第2主面と、前縁部および後縁部と、対向側縁部とを備えた無機繊維のマットを有し、前記対向側縁部の少なくとも一方の少なくとも一部が、(i)ポリマーおよび該ポリマーに分散されたガス侵食防止剤を有する実質的に乾燥したフレキシブルな縁保護剤、又は(ii)前記無機繊維のマットに吸着され、ガス侵食防止剤を後に残して熱分解されるエラストマーを有する実質的に乾燥したフレキシブルな縁保護剤を含むことを特徴とする排気ガス処理装置用装着マット。
- 前記無機繊維は、高アルミナ多結晶繊維、耐火セラミック繊維、ガラス繊維、生体溶解性繊維、石英繊維、シリカ繊維およびこれらの組合せからなる群から選択されることを特徴とする請求項1記載の排気ガス処理装置用装着マット。
- 前記フレキシブル縁保護剤は水ベースシリコーンエマルションからなることを特徴とする請求項1記載の排気ガス処理装置用装着マット。
- 前記ガス侵食防止剤は無機微粒子からなり、該無機微粒子はアルミナ、シリカ、ジルコニアおよびこれらの混合物からなることを特徴とする請求項3記載の排気ガス処理装置用装着マット。
- 前記無機微粒子の粒径は約5ナノメートルから約100ナノメートルであることを特徴とする請求項4記載の排気ガス処理装置用装着マット。
- 前記縁保護剤は更に界面活性剤を有していることを特徴とする請求項3記載の排気ガス処理装置用装着マット。
- 前記排気ガス処理装置用装着マットは、非発泡バーミキュライト、イオン交換されたバーミキュライト、熱処理されたバーミキュライト、発泡グラファイト、黒雲母、水膨潤四ケイ酸フッ素雲母、アルカリ金属シリケートまたはこれらの混合物からなる群から選択された膨張物質を更に有し、前記排気ガス処理装置用装着マットは、アクリルラテックス、(メタ)クリルラテックス、スチレンおよびブタジエンのコポリマー、ビニルピリジン、アクリロニトリル、アクリロニトリルおよびスチレンのコポリマー、塩化ビニル、ポリウレタン、酢酸ビニルおよびエチレンのコポリマー、ポリアミド、シリコーン、不飽和ポリエステル、エポキシ樹脂およびポリビニルエステルからなる群から選択された有機バインダを更に有し、前記排気ガス処理装置用装着マットは、コロイド状シリカ、コロイド状アルミナ、コロイド状ジルコニアおよびこれらの混合物からなる群から選択された無機バインダを更に有し、前記排気ガス処理装置用装着マットは、アタパルジャイト、ボールクレー、ベントナイト、ヘクト、藍晶石、カオリナイト、モンモリロナイト、パルゴルスカイト、サポナイト、セピオライト、珪線石およびこれらの組合せからなる群から選択されたクレーを更に有することを特徴とする請求項1記載の排気ガス処理装置用装着マット。
- ハウジングと、
請求項1-7のいずれか1項記載のマットと、
前記装着マットによりハウジング内に弾性的に取付けられる触媒支持構造体又はディーゼル微粒子フィルタを有することを特徴とする排気ガス処理装置。 - フレキシブルな液体縁保護剤を、無機繊維からなる装着マットの少なくとも一方の縁部の少なくとも一部に塗布する段階を有し、
前記フレキシブルな液体縁保護剤は装着マットの少なくとも一方の縁部の少なくとも一部に吸着され、前記フレキシブルな液体縁保護剤は、(i)ポリマーおよび該ポリマーに分散されたガス侵食防止剤、又は(ii)前記装着マットに吸着され、ガス侵食防止剤を後に残して熱分解されるエラストマーからなり、
さらに、前記フレキシブルな液体縁保護剤中の少なくとも一部の液体を除去する段階を有することを特徴とする排気ガス処理装置用装着マットの製造方法。 - 前記液体を除去する段階は、大気温度で実質的に乾燥させることまたは前記装着マットを加熱することにより実質的に乾燥させることの少なくとも一方からなり、前記加熱段階は、前記マットを対流オーブン内で約100℃から約200℃の温度で加熱することからなることを特徴とする請求項9記載の排気ガス処理装置用装着マットの製造方法。
- 前記液体の除去後の前記フレキシブルな液体縁保護剤の水分含有量は、前記フレキシブルな液体縁保護剤の元の水分含有量の約10%であることを特徴とする請求項9記載の排気ガス処理装置用装着マットの製造方法。
- 選択的加熱を使用して、装着マット上の前記フレキシブルな液体縁保護剤の堆積面積を制御することを特徴とする請求項10記載の排気ガス処理装置用装着マットの製造方法。
- 排気ガスを処理できる触媒支持構造体又はディーゼル微粒子フィルタの少なくとも一部を、請求項1-7のいずれか1項記載の装着マットで包む段階と、
包まれた触媒支持構造体又はディーゼル微粒子フィルタをハウジング内に配置する段階とを有することを特徴とする排気ガス処理装置の製造方法。
