Description
我々は、ドーム状の端部のサイズが比較的大きいこれらの比率を有する本発明の触媒ユニットが、従来技術の触媒よりも、より広い実効的な幾何学的表面積を有することを見出した。特に、ペレット直径の4〜25倍の相対直径の筒に充填した場合、頂部が高いドーム状のペレットの圧力損失性能は、ほんの少しだけドーム状のあるいはドーム状ではない同じ直径と長さのペレットと比べ、大幅に改善されている。この性能向上は、ペレットのドーム状の程度に起因する。というのは、ドーム状であることで、流動媒体が乱流挙動を示しにくくなり、充填床で起こる全体のエネルギー損失を減少させ、それにより、全体の圧力損失を減少させるのである。それと同時に、ドーム状の表面は、筒中の流れの半径方向の混合を促進し、充填床の全体的な半径方向の伝熱性能に関する乱流混合の損失を補償する。
触媒ユニットは、軸方向に貫通して延びる1個以上の孔持っている。このユニットは好ましくは、貫通する1〜12個の孔を、より好ましくは3〜10個の孔を、特に好ましくは3〜6個の孔を持っている。7個及び10個の孔を備えたより大きなユニットは知られているが、幾何学的表面積を向上させるための大きさの孔にした場合には、これらの触媒の強度は下がる。また、1個あるいは2個の孔を有する触媒ユニットの有効性及びアクセスのしやすさは、より低くなる可能性があり、従って3〜6個の孔が好ましい。触媒の得られる強度を最大にするように、望ましくは、孔は円筒の断面に関し、均等間隔で対称的に配置するべきである。従って、1個の孔が中心に位置してもよく、3個の孔が三角形のパターンでもよく、4個の孔が正方形のパターンでもよく、5個の孔が中央に孔を備えた正方形でも、6個の孔が六角形のパターン、等でよい。
触媒活性金属を含有する粉末組成物は、それぞれの金属酸化物、炭酸塩、水酸化物、又は水酸化炭酸塩を混合することで調製でき、あるいは、可溶性塩の混合物を、例えば、アルカリ性沈殿剤を用いて沈殿させ、乾燥させ、必要に応じて焼成し、及び/又は、還元/不動態化する既知の沈殿技術で形成できる。
一態様において、触媒ユニットは、金属、酸化物、水酸化物、炭酸塩、あるいは水酸化炭酸塩の形で存在する、ニッケル、コバルト、鉄や銅等の1種以上の遷移金属、及び/又は白金、パラジウム、ロジウム、イリジウム、あるいはルテニウム等の1種以上の貴金属を含む。
ペレット化は、本発明の好ましい製作方法である。従って、触媒ユニットを製作する方法は、(i)粉末材料を、必要に応じてグラファイトもしくはステアリン酸マグネシウム等のペレット化助剤または潤滑剤と共に、ペレット成型機に供給し、(ii)前記粉末を圧縮し、成型ユニットを形成し、次いで、(iii)必要に応じて、前記成型ユニットを加熱し、触媒ユニットを形成する工程を含んでもよい。加熱工程は、焼成を含んでもよく、触媒ユニットの強度を増加させる働きをする。
触媒金属化合物を含有する触媒ユニットは、使用上活性にするための、水素及び/又は一酸化炭素を含有する気体流による還元、あるいは、例えば、硫化水素等による硫化等の種々の処理を受けてもよい。後処理は、別の場所(ex-situ)、又は現場(in-situ)、即ち、用いられる反応器に取り付ける前でも後でもどちらで行ってもよい。
図1及び図2には、円形横断面の4個の対称的に配置された貫通する孔14を有する、長さC及び直径Dの円筒12の形の触媒ユニット10が描かれている。4個の孔の中心は、ほぼ正方形をした形を形成する。4個の孔の各々の直径(d’)は、約0.18Dである。円筒12は、部分的な横断面を形成する長さA及びBのドーム状の端部16及び18を有する。AとBは同じである。(A+B+C)/Dは約1.10である。(A+B)/Cは、約0.75である。触媒ユニットは、その長さ方向に沿って延び、ユニットの周囲を等間隔に配置された4本の真っ直ぐな溝20を有する。溝は、隣り合う孔から等距離にある、即ち、隣接する孔の中心と該溝は対称な三角形を形成する。溝はすべて半円形で、直径(d”)は約0.25Dである。ユニットは、ドーム状の端部16、18が円筒部分12と接合する部分にへり22を備えている。
実施例1
一連の水蒸気改質触媒ユニットのコンピューターによるモデル化を行った。実施例1a、1b、及び1cは、図1及び図2に書かれたものに類似しているが楕円形の溝を有する4孔4溝付きの頂部が高いドーム状の円筒形のペレットに関する。比較用の形Xは、実施例1a〜dに類似しているが、ドーム比である[(A+B)/C]は、0.13である。
実施例2
粉末状のスプレー乾燥アルファアルミナ触媒担体材料を0.0〜2.0%のステアリン酸マグネシウムと混合し、正常動作条件で、水圧プレスを用いて、図1及び図2に示した成型ユニットに形成した。成型ユニットを、次に必要な空隙率と強度を得るために、1100〜1600℃で熱処理した。熱処理成型ユニットは、次に、硝酸ニッケル(II)の水溶液を含浸させ、110℃で乾かした。この含浸を繰り返した。残存硝酸塩を酸化物に変換するために、含浸した担体を最後に550℃まで加熱した。最後の触媒ユニットは、5〜20重量%の範囲の酸化ニッケル含量を有していた。
Claims (14)
- 3〜10個の孔が貫通した、長さC及び直径Dの円筒形触媒ユニットであって、該円筒は、長さA及びBであるドーム状の端部を有し、(A+B+C)/Dが0.50〜2.00の範囲にあり、(A+B)/Cが0.40〜5.00の範囲にある、触媒ユニット。
- (A+B+C)/Dが0.75〜1.50の範囲にある、請求項1に記載の触媒ユニット。
- (A+B)/Cが0.40〜3.00の範囲にある、請求項1または請求項2に記載の触媒ユニット。
- 孔が円形の断面で、独立して、0.05D〜0.5Dの範囲の直径d’を有する、請求項1〜3のいずれか一項に記載の触媒ユニット。
- ユニットの外表面が、その長さ方向に延びている1本以上の溝を有する、請求項1〜4のいずれか一項に記載の触媒ユニット。
- 溝の数が孔の数と等しい、請求項5に記載の触媒ユニット。
- 総溝幅が、ユニットの周囲の35%以下である、請求項5または請求項6に記載の触媒ユニット。
- 一方又は両方のドーム状の端部が、円筒部分の一方又は両方の端部上にへりを提供するように配置されている、請求項1〜7のいずれか一項に記載の触媒ユニット。
- 金属酸化物、金属水酸化物、金属炭酸塩、金属水酸化炭酸塩、または、それらの混合物から選ばれる金属または金属化合物を含む、請求項1〜8のいずれか一項に記載の触媒ユニット。
- ユニットに含浸させた、及び/又は、表面に堆積させた1種以上の金属化合物を含む、請求項1〜9のいずれか1項に記載の触媒ユニット。
- (i)粉末材料を、必要に応じてペレット化助剤と共に、ペレット成型機に供給し、(ii)該粉末を圧縮し、成型ユニットを形成し、次に、(iii)必要に応じて、該成型ユニットを加熱し、該触媒ユニットを形成する工程を含み、ここで、該成型機は、該触媒ユニットが3〜10個の孔が貫通した、長さC及び直径Dの円筒であり、該円筒が、長さA及びBであるドーム状の端部を有し、(A+B+C)/Dが0.50〜2.00の範囲にあり、(A+B)/Cが0.40〜5.00の範囲にあるように成型されている、請求項1〜10のいずれか一項に記載の触媒ユニットを製作する方法。
- 粉末材料が、乾燥され、必要に応じて焼成され、及び/又は、還元/不動態化された1種以上の触媒金属を含む沈殿組成物である、請求項11に記載の方法。
- 粉末材料が触媒担体材料である、請求項11に記載の方法。
- 得られたユニットを、1種以上の金属化合物を含浸あるいは堆積させることにより処理する工程を更に含む、請求項13に記載の方法。
