(ハニカム構造体の製造方法)
次に、本発明のハニカム構造体の製造方法について説明する。なお、以下の記載では、特に、複数のハニカムユニットからなるハニカム構造体を例に、その製造方法の一例について説明する。
まず、セリア粒子(平均粒径2μm)2707重量部、セリア粒子よりも自己焼結性の低いセラミック材料としてのアルミナ粒子(平均粒径0.5μm)289重量部、アルミナ繊維(平均繊維径6μm、平均繊維長100μm)345重量部、アルミナゾル2200重量部を混合し、得られた混合物に対して、有機バインダとしてメチルセルロース320重量部、可塑剤、界面活性剤および潤滑剤を少量加え、さらに、混合、混練して混合組成物を得た。次に、この混合組成物を用いて、押出成形機により押出成形を行い、生の成形体を得た。

次に、実施例1と同様の方法により、実施例2に係るハニカムユニットを作製した。ただし、実施例2においては、セリアとアルミナの配合量を、それぞれ2418重量部および577重量部とした。その他の条件は、実施例1の場合と同様である。
(実施例3)
次に、実施例1と同様の方法により、実施例3に係るハニカムユニットを製作した。ただし、実施例3においては、セリアとアルミナの配合量を、それぞれ2130重量部および866重量部とした。その他の条件は、実施例1の場合と同様である。
(実施例4)
次に、実施例1と同様の方法により、実施例4に係るハニカムユニットを作製した。ただし、実施例4においては、セリア粒子よりも自己焼結性の低いセラミック材料としてベーマイトを使用し、セリアとベーマイトの配合量を、それぞれ2418重量部および577重量部とした。その他の条件は、実施例1の場合と同様である。
(実施例5)
次に、実施例1と同様の方法により、実施例5に係るハニカムユニットを作製した。ただし、実施例5においては、セリア粒子よりも自己焼結性の低いセラミック材料としてシリカ(平均粒径0.5μm)を使用し、セリアとシリカの配合量を、それぞれ2418重量部および577重量部とした。その他の条件は、実施例1の場合と同様である。
(実施例6)
次に、実施例1と同様の方法により、実施例6に係るハニカムユニットを作製した。ただし、実施例6においては、セリア粒子よりも自己焼結性の低いセラミック材料としてのアルミナ粒子の平均粒径を、2μmとした。その他の条件は、実施例1の場合と同様である。
(実施例7)
次に、実施例1と同様の方法により、実施例7に係るハニカムユニットを作製した。ただし、実施例7においては、平均粒径が10μmのセリアを使用した。また、セリアとアルミナの配合量は、それぞれ2418重量部および577重量部とした。その他の条件は、実施例1の場合と同様である。
(実施例8)
次に、実施例1と同様の方法により、実施例8に係るハニカムユニットを作製した。ただし、実施例8においては、平均粒径が0.1μmのセリアを使用した。また、セリアとアルミナの配合量は、それぞれ2418重量部および577重量部とした。その他の条件は、実施例1の場合と同様である。
(比較例1)
次に、実施例1と同様の方法により、比較例1に係るハニカムユニットを作製した。ただし、比較例1においては、無機粒子として、平均粒径が2μmのセリアのみを使用した。その他の条件は、実施例1の場合と同様である。
上記方法で作製した実施例1〜実施例8および比較例1に係るハニカムユニットを用いて、強度評価試験を行った。強度評価試験には、3点曲げ測定を使用した。この測定には、インストロン社製3点曲げ試験装置5582を使用し、JIS−R1601に準じて実施した。

各ハニカムユニットにおける測定結果を、前述の表2にまとめて示す。この結果から、実施例1〜8に係るハニカムユニットでは、比較例1のハニカムユニットに比べて、曲げ強度が有意に向上することが確認された。
Claims (8)
- 無機粒子と、無機バインダとを含み、長手方向に沿って、一方の端面から他方の端面に延伸する複数のセルがセル壁によって区画された柱状のハニカムユニットからなるハニカム構造体であって、
前記無機粒子は、セリア粒子と、該セリア粒子よりも自己焼結性が低いセラミック材料とを含み、
前記セリア粒子よりも自己焼結性が低いセラミック材料の平均粒径は、セリア粒子の平均粒径以下であることを特徴とするハニカム構造体。 - 前記セリア粒子よりも自己焼結性が低いセラミック材料は、アルミナ、シリカ、ゼオライトまたはこれらの前駆体であることを特徴とする請求項1に記載のハニカム構造体。
- 前記セリア粒子の平均粒径は、0.1〜10μmの範囲であることを特徴とする請求項1または2に記載のハニカム構造体。
- 前記セリア粒子よりも自己焼結性が低いセラミック材料の前記セリア粒子に対する重量割合は、10〜40%の範囲であることを特徴とする請求項1乃至3のいずれか一つに記載のハニカム構造体。
- 前記無機バインダは、アルミナゾル、シリカゾル、チタニアゾル、水ガラス、セピオライト、およびアタパルジャイトからなる群から選定された少なくとも一つを含むことを特徴とする請求項1乃至4のいずれか一つに記載のハニカム構造体。
- 前記ハニカムユニットは、さらに無機繊維を含むことを特徴とする請求項1乃至5のいずれか一つに記載のハニカム構造体。
- 前記無機繊維は、アルミナ、シリカ、炭化珪素、シリカアルミナ、ガラス、チタン酸カリウムおよびホウ酸アルミニウムからなる群から選定された少なくとも一つであることを特徴とする請求項6に記載のハニカム構造体。
- 当該ハニカム構造体は、複数の柱状のハニカムユニットと、該ハニカムユニット同士を接合する接着層とを有することを特徴とする請求項1乃至7のいずれか一つに記載のハニカム構造体。
