(無機繊維の平均繊維長)/(無機繊維の平均繊維径)
により算出した値である。このとき、無機繊維の平均繊維径は、5.5〜200μmであることが好ましく、6〜100μmがさらに好ましい。また、無機繊維の平均繊維長は、18〜5000μmであることが好ましく、20〜2000μmがさらに好ましい。
これにより、補修を行った後に乾燥を行う場合に、被覆層の伸縮が発生しても、補修部にクラック、剥がれ等を発生しにくくすることができる。このことは、補修材料で欠陥部を補修する際の乾燥温度がハニカム構造体10を作製する際の乾燥温度よりも低い場合に、より効果的である。
(1)入口側セル群を構成する個々のセルと、出口側セル群を構成する個々のセルで、長手方向に垂直な孔の断面積が同じであって、入口側セル群を構成するセルの数が多い場合
(2)入口側セル群を構成する個々のセルと、出口側セル群を構成する個々のセルで、長手方向に垂直な孔の断面積が異なり、両者のセルの数も異なる場合
(3)入口側セル群を構成する個々のセルと、出口側セル群を構成する個々のセルで、入口側セル群を構成するセルの長手方向に垂直な孔の断面積が大きく、両者のセルの数が同じ場合
が含まれる。また、入口側セル群を構成するセル及び/又は出口側セル群を構成するセルは、それぞれ、孔の形状、長手方向に垂直な断面積等が同じセルから構成されていてもよく、孔の形状、長手方向に垂直な断面積等が異なる二種以上のセルから構成されていてもよい。
[実施例1]
ハニカム構造体の被覆層12に発生した欠陥部に、被覆層ペーストに1重量%の酸化鉄(Fe2O3)を添加した赤色のペーストを埋め込んで、欠陥部の表面を平坦にした後、180℃で60分間乾燥した。このようにして、欠陥部を補修し、補修部13を形成したハニカム構造体10を用いて、排ガス浄化装置を組み立てた。
[実施例2]
白金触媒が担持されたハニカム構造体の被覆層12に発生した欠陥部に、被覆層ペーストに1重量%のCoO・Al2O3を添加した青色のペーストを埋め込んで、欠陥部の表面を平坦にした後、180℃で60分間乾燥した。このようにして、欠陥部を補修し、補修部13を形成したハニカム構造体10を用いて、排ガス浄化装置を組み立てた。
[実施例3]
金属容器(シェル)に収納される前のハニカム構造体の被覆層12に発生した欠陥部に、被覆層ペーストに1重量%のZrO2・V2O5を添加した黄色のペーストを埋め込んで、欠陥部の表面を平坦にした後、180℃で60分間乾燥した。このようにして、欠陥部を補修し、補修部13を形成したハニカム構造体10を用いて、排ガス浄化装置を組み立てた。
[比較例1]
金属容器(シェル)に収納される前のハニカム構造体の被覆層に発生した欠陥部に、顔料が添加されていない被覆層ペーストを埋め込んで、欠陥部の表面を平坦にした後、180℃で60分間乾燥した。このようにして、欠陥部を補修し、補修部13を形成したハニカム構造体を用いて、排ガス浄化装置を組み立てた。
[評価方法及び評価結果]
実施例1〜3、比較例1の排ガス浄化装置を用いて再生試験を行った。再生装置は、エンジン(2L直噴エンジン)の排気管に排ガス浄化装置を設置して、エンジンを回転数2000rpm、トルク100N・mの条件で9時間運転させ、ハニカム構造体10に約18.8g/Lのスートを捕集させ、捕集されたスートを燃焼させるため、エンジンの運転をポストインジェクション方式に切り替え、ポストインジェクション開始から1分後にハニカム構造体の入り口温度が約600℃となる条件で運転した。スートを燃焼させた後にエンジンを停止して、排ガス浄化装置からハニカム構造体を回収した。
Claims (16)
- 孔を有するセルが長手方向に複数個並設されていると共に、外周壁を有するハニカム構造体であって、
該外周壁に発生した欠陥部が該外周壁とは異なる色の補修材料で補修されており、
該外周壁は、該セルが長手方向に複数個並設されているハニカムブロックの外周部に形成されている被覆層からなり、
該補修材料は、該被覆層と同一の材料を含有することを特徴とするハニカム構造体。 - 前記ハニカムブロックの外周部が削られていることを特徴とする請求項1に記載のハニカム構造体。
- 前記ハニカムブロックは、前記セルが長手方向に複数個並設されているハニカムユニットが接着層を介して接合されていることを特徴とする請求項1又は2に記載のハニカム構造体。
- 孔を有するセルが長手方向に複数個並設されていると共に、外周壁を有するハニカム構造体であって、
該外周壁に発生した欠陥部が該外周壁とは異なる色の補修材料で補修されており、
該外周壁は、隣接する該セルが有する孔を隔てる隔壁と同一の材料からなり、
該補修材料は、該外周壁と同一の材料を含有することを特徴とするハニカム構造体。 - 前記セルが長手方向に複数個並設されているハニカムユニットが接着層を介して接合されていることを特徴とする請求項4に記載のハニカム構造体。
- 前記欠陥部と連通する前記孔の所定の領域が前記補修材料で塞がれていることを特徴とする請求項1乃至5のいずれか一項に記載のハニカム構造体。
- 複数の異なる色の前記補修材料で前記欠陥部が補修されていることを特徴とする請求項1乃至6のいずれか一項に記載のハニカム構造体。
- 前記補修材料は、顔料をさらに含有することを特徴とする請求項1乃至7のいずれか一項に記載のハニカム構造体。
- 触媒が担持されていることを特徴とする請求項1乃至8のいずれか一項に記載のハニカム構造体。
- 請求項1乃至9のいずれか一項に記載のハニカム構造体の製造方法であって、
孔を有するセルが長手方向に複数個並設されていると共に、外周部に外周壁を有するハニカム構造体の該外周壁に発生した欠陥部を該外周壁とは異なる色の補修材料で補修する工程を有することを特徴とするハニカム構造体の製造方法。 - 複数の異なる色の前記補修材料で前記欠陥部を補修することを特徴とする請求項10に記載のハニカム構造体の製造方法。
- 前記補修材料で前記欠陥部を補修する際に乾燥させ、
前記補修材料で前記欠陥部を補修する際の乾燥温度は、前記補修する前のハニカム構造体を作製する際の乾燥温度よりも低いことを特徴とする請求項10又は11に記載のハニカム構造体の製造方法。 - 請求項1乃至9のいずれか一項に記載のハニカム構造体、該ハニカム構造体の外周部に配置されているシール材及び該ハニカム構造体が収納されている金属容器を有することを特徴とする排ガス浄化装置。
- 請求項13に記載の排ガス浄化装置の製造方法であって、
孔を有するセルが長手方向に複数個並設されていると共に、外周部に外周壁を有するハニカム構造体の該外周壁に発生した欠陥部を該外周壁とは異なる色の補修材料で補修する工程を有することを特徴とする排ガス浄化装置の製造方法。 - 複数の異なる色の前記補修材料で前記欠陥部を補修することを特徴とする請求項14に記載の排ガス浄化装置の製造方法。
- 前記補修材料で前記欠陥部を補修する際に乾燥させ、
前記補修材料で前記欠陥部を補修する際の乾燥温度は、前記補修する前のハニカム構造体を作製する際の乾燥温度よりも低いことを特徴とする請求項14又は15に記載の排ガス浄化装置の製造方法。
