ウレタンアクリレート硬化物を含むトップコート層、ポリカーボネート系熱可塑性ポリウレタンからなる基材層、感圧型接着剤からなる粘着層がこの順で接してなる3層構造を含み、好ましくは上記トップコート層がγ-メタクリロキシプロピルヘプタ(トリフルオロプロピル)−T8−シルセスキオキサン由来の単位を含む、PPF材料として好適な、積層フィルム。

Description
(2) ウレタンアクリレート硬化物がフッ素原子を含む、(1)の積層フィルム。
(3) ウレタンアクリレート硬化物が以下の式(1)で表されるフルオロシルセスキオキサン誘導体に由来する構造単位を含む、(1)または(2)の積層フィルム。
(4) ウレタンアクリレート硬化物が以下の式(5)で表されるγ−メタクリロキシプロピルヘプタ(トリフルオロプロピル)−T8−シルセスキオキサンに由来する構造単位を含む、(1)〜(3)のいずれかの積層フィルム。
本発明のトップコート層はウレタンアクリレート硬化物を必須に含む。ウレタンアクリレート硬化物は、硬化性ウレタンアクリレートオリゴマー(いわゆるウレタンアクリレート)を重合開始剤の存在下に硬化させて得られる樹脂である。本発明のトップコート層は、上記ウレタンアクリレートと上記重合開始剤とを必須に含むトップコート液層を基材上で硬化させることによって形成される。本発明の積層フィルムにおけるトップコート層の厚みは、一般的には1〜100μm、好ましくは10〜50μm、より好ましくは10〜30μmである。
上記ウレタンアクリレートは、イソシアネート化合物、ポリオール、水酸基含有(メタ)アクリルモノマー、イソシアネート基含有(メタ)アクリルモノマーの反応によって得られる、末端に反応性のアクリロイル基を有するオリゴマー状の化合物の総称である。
本発明でウレタンアクリレートの硬化に用いられる重合開始剤としては、光重合開始剤の名で流通しているものを制限なく使用することができる。このような光重合開始剤として、例えば、オリゴ{2−ヒドロキシ−2−メチル−1−フェニルプロパンオン}等のヒドロキシケトンのポリマ−体、1−ヒドロキシジシクロヘキシルフェニルケトン、2−ヒドロキシ−2−メチル−1−フェニルプロパン−1−オン、2,2−ジメトキシ−1,2−ジフェニルエタンー1−オン、1−{4(2−ヒドロキシエトキシ)フェニル}2−ヒドロキシ−2−メチル−1−プロパン1−オン、2,4,6−トリメチルベンゾイルジフェニルフォスフインオキサイド、ビス(2,4,6トリメチルベンゾイル)フェニルフォスフインオキサイド等を使用することができる。
本発明では、ウレタンアクリレートの硬化時に、他の共重合成分を追加することができる。このような共重合成分としては、末端にウレタンアクリレートとの反応性を有する基を有する化合物(以下「共重合成分」)を制限なく使用することができる。このような共重合成分として、一般に光硬化性アクリルモノマーと称される化合物、例えば、(メタ)アクリル酸、(メタ)アクリル酸エステルやヒドロキシ基含有(メタ)アクリル酸エステルのような単官能アクリレート、(ポリ)アルキレングリコールジ(メタ)アクリレートなどの二官能アクリレート、ペンタエリスリトールトリアクリレートのような3官能以上の多官能アクリレートなどを、使用することができる。このような共重合成分は、上記光硬化性アクリルモノマーを含む反応性化合物を重合して得られるオリゴマーであってもよい。
本発明のトップコート層には、一般的に塗料やフィルムの材料に配合される酸化防止剤、耐候安定剤、調色剤、希釈剤などの添加剤を配合することができる。その配合量は、トップコート層の機能を低下させない範囲であれば制限されない。
本発明の積層フィルムの基材層として、ポリカーボネート系熱可塑性ポリウレタンからなるフィルムが用いられる。ポリカーボネート系熱可塑性ポリウレタンは、末端に水酸基を有するポリカーボネート化合物(ポリカーボネートジオール)とイソシアネート化合物とを反応させてなる熱可塑性ポリウレタンであり、ポリウレタン成分をハードセグメントとし、ポリカーボネートをソフトセグメントとしたブロック共重合体である。ポリカーボネートとしてはアルカンジオールカーボネート、即ち炭素数2〜10のアルカンジオールを主体とするカーボネートが一般的に用いられ、例えばポリヘキサンジオールカーボネートが用いられる。イソシアネート化合物としては上述のような化合物が用いられる。
本発明の積層フィルムの粘着層は感圧型接着剤からなる。本発明で用いる感圧型接着剤としては、PPF施工温度下で粘着性、すなわち約20℃〜約30℃の温度で粘着性を示し、熱可塑性ポリウレタン系材料からなる成形品とガラスや金属、プラスチック、紙などの物品との接着に用いられるものであれば、公知の物を制限なく使用することができる。このような感圧型接着剤として、市販のアクリル系感圧型接着剤、ウレタン系感圧型接着剤を使用することができ、好ましくはアクリル系感圧型接着剤が用いられる。粘着層の厚みは特に限定されないが、通常は10〜200μm程度である。
上記粘着層の基材と反対側の面には、さらに剥離層を設けることができる。剥離層の材料としては公知の剥離材が制限なく用いられ、例えばポリエステル系樹脂やポリオレフィン系樹脂などの樹脂製フィルム、セロハン紙、グラシン紙や、これらにフッ素系あるいはシリコン系剥離剤で表面被覆したものを使用することができる。剥離層の厚みは特に限定されないが、通常は20〜200μm程度である。
本発明の積層フィルムには、その保管、運搬、販売の形態に応じて、最外面にさらに保護層を設けることもできる。このような保護層の材質に制限はなく、一般的に使用されているプラスチック製フィルムや剥離処理された紙類などを適宜選択することができる。
本発明の積層フィルムは、上記基材の片面に上記トップコート層を形成し、次いで、上記基材の他方の片面に粘着層を形成することによって製造される。
本発明のトップコート層は、上記基材層の片面に上記ウレタンアクリレート、上記重合開始剤と、任意に上記その他の共重合成分及び/又は上記添加剤とを含むトップコート液を、上記基材層の片面に塗布し、トップコート液を硬化・乾燥させて形成される。この時の塗布手段としては、トップコート液を均一にコーティングするためにウェットコーティング法が好ましい。ウェットコーティング法としては、グラビアコート法やダイコート法等を用いることができる。
[6.2 粘着層の形成]
上記トップコート層が形成された上記基材層のトップコート層と反対側の面に感圧型接着剤を塗布する手段としては、公知の手段、例えば、グラビアコート法、バーコート法、スプレーコート法、スピンコート法、ロールコート法、ダイコート法、ナイフコート法、エアナイフコート法、ホットメルトコート法、カーテンコート法等のいずれも用いることができる。
このようにして完成した本発明の積層フィルムは、適当な長さの単位で切断、積載、あるいは巻き取られて、PPFとして利用することができる。PPFを施工する際には、施工面に合わせた形状に本発明の積層フィルムを裁断し、裁断された積層フィルムを適度な力で展張して施工面に粘着層を密着させる。
(トップコート液成分)
以下の材料を配合した。
・ウレタンアクリレート: 以下の手順で得られた重合体Aを使用した。
温度計、攪拌装置、還流冷却器を取り付けた1L容の3口フラスコに、1,5−ペンタンジオール/1,6 −ヘキサンジオールからなるポリカーボネートジオール(デュラノールT5650E: 旭化成ケミカルズ社製、水酸基価; 112 mg KOH/g)100.00g、イソホロンジイソシアネート(IPDI) 38.90g を仕込んだ。溶媒としてメチルエチルケトン(MEK)142.90gを投入し、さらに、触媒としてジブチルチンジラウレートを0.02 g、酸化防止剤としてジブチルヒドロキシトルエン(BHT)を0.07 g 添加して、75℃ にて4 時間反応させた。このときの反応比は、ポリカーボネートジオール/IPDI = 71.99/28.01(質量比)である。4時間反応後、HDIイソシアヌレート型ポリイソシアネート(デュラネートTLA−100、NCO含有量: 23.2質量%、旭化成ケミカルズ社製)を4.30 g、及びMEKを4.30g投入し、さらに75℃で1時間反応させた。1時間反応後、2−イソシアナトエチルメタクリレート(カレンズAOI:昭和電工社製)を3.71g 、重合禁止剤としてメトキノンを0.08 g、及びMEKを10.00 g投入し、触媒としてジブチルチンジラウレートを0.03g 追添加し、さらに75℃で3 時間反応させた後、MEKを63.36g投入し、ウレタンアクリレート共重合体のMEK溶液を得た。得られた重合体の分子量は13,000であり、そのMEK溶液(不揮発分40%)の粘度は21mPa・s(25℃)であった。こうしてウレタンアクリレートとしての重合体Aが得られた。
・重合開始剤:BASF社製光重合開始剤「IRGACURE 127」。
・その他の共重合成分:パーフルオロアルキル基含有エチレンオキサイド付加物(DIC製「RS−75」)、及び、γ−メタクリロキシプロピルヘプタ(トリフルオロプロピル)−T8−シルセスキオキサンの架橋重合体(*)。
・添加剤:耐候安定剤としてのBASF製「Tinuvin292」及び「Tinuvin479」、及び、調色剤としてのCIKナノテック製「青色顔料分散液:CBDMIBK15WT%−R13」。
・有機溶媒:メチルイソブチルケトン (MIBK)。
(γ−メタクリロキシプロピルヘプタ(トリフルオロプロピル)−T8−シルセスキオキサンの合成)
還流冷却器、温度計、滴下漏斗を取り付けた内容積1リットルの4つ口フラスコに、トリフルオロプロピルトリメトキシシラン(100g)、THF(500ml)、イオン交換水(10.5g)および水酸化ナトリウム(7.9g)を仕込み、マグネチックスターラーで攪拌しながら、室温からTHFが還流する温度までオイルバスにより加熱した。還流開始から5時間撹拌を継続して反応を完結させた。その後、フラスコをオイルバスから引き上げ、室温で1晩静置した後、再度オイルバスにセットし固体が析出するまで定圧下で加熱濃縮した。析出した生成物は孔径0.5μmのメンブランフィルターを備えた加圧濾過器を用いて濾過した。次いで、得られた固形物をTHFで1回洗浄し、減圧乾燥機にて80℃、3時間乾燥を行い、74gの白色粉末状の固形物を得た。
還流器、滴下漏斗を取り付けた窒素シールされた4口丸底フラスコ中に、γ−メタクリロキシプロピルヘプタ(トリフルオロプロピル)−T8−シルセスキオキサン(25g)、サイラプレーンFM0721(6.3g、JNC(株)製)、メタクリル酸2−ヒドロキシルエチル(18.8g)、メタクリル酸メチル(12.5g)、メチルエチルケトン(62g)を加え、オイルバスを用い15分還流・脱気させた後、アゾビスイソブチロニトリル(0.48g)、メルカプト酢酸(0.054g)をメチルエチルケトン(4.8g)に溶解させた溶液を投入し、重合を開始させた。重合開始3時間後にアゾビスイソブチロニトリル(0.48g)をメチルエチルケトン(4.3g)に溶解させ添加し、5時間熟成させ得られた共重合体の溶液を得た。さらに重合禁止剤としてパラメトキシフェノール(0.16g)、ジラウリル酸ジブチルスズ(0.15g、昭和電工(株)製)をメチルエチルケトン(1.5g)に溶解させ添加した後、カレンズAOI(26.4g)を液温35℃から50℃となるように滴下漏斗を用いて滴下し、滴下後3時間45℃で熟成させた。
以下のフィルムのそれぞれの片面に厚さ50μmのポリエチレンテレフタラート製保護フィルムを貼り合わせたものを用意した。
・ポリカーボネート系熱可塑性フィルム:シーダム社製「ハイグレスDUS450」(厚み150μm)
・ポリカプロラクトン系熱可塑性フィルム:日本マタイ社製「エスマーURS PX−98」(厚み150μm)(比較用)
(粘着層)
アクリル系感圧型接着剤:Avery Dennison社製「S8721」を用意した。
表1に示す各層の材料の配合にて、本発明の積層フィルム(実施例1、2、3)と比較用の積層フィルム(比較例1)を製造した。なお、表1の「架橋重合体」は上記γ−メタクリロキシプロピルヘプタ(トリフルオロプロピル)−T8−シルセスキオキサンの架橋重合体を、「コバルトブルー」はCIKナノテック製コバルトブルー微粒子パウダーを示す。表1中、「−」は配合しなかったことを示す。コート層のウレタンアクリレート硬化物を構成する樹脂材料にはそれぞれのウレタンアクリレート硬化物全量に占める割合(重量%)を付している。
次に、この粘着層と基材層を挟むように、シリコン樹脂で剥離処理された厚さ75μmのポリエチレンテレフタラートフィルム2枚をゴムローラーで圧着し、45℃の環境で1日間養生を行った。
各積層フィルムを以下の点で評価した。結果を表1に示す。
(1) 自己修復性:真鍮ブラシ傷復元性テスト
積層フィルムから40mm×130mmの片を切り出し、この片から剥離フィルムを除去した。別途、自動車用黒色塗料で塗装されたアルミ板(幅50mm、縦150mm、厚み1.2mm)を用意した。上記積層フィルム片の粘着層表面とアルミ塗装板の塗装面とに水(ただしジョンソン・エンド・ジョンソン社製ベビーシャンプーが体積基準で1万倍に希釈されている)を噴霧した後、積層フィルムの粘着層面を塗装面に接触させ、市販のゴム製スキージで積層フィルムと塗装面との間に生じる気泡、水泡を除きながら積層フィルムを押圧して、積層フィルムを塗装板に貼り付けた。積層フィルムが貼り付けられた塗装板を、表面に気泡、水泡が目視観察されなくなるまで室温に静置した。こうしてテストサンプルが完成した。
+: 引掻の終了から1分以内に引掻傷が消失した。
−: 引掻の終了から1分を超えても引掻傷が観察された。
自動接触角計DMs-400(協和界面科学社製)を用いて積層フィルムのトップコート層の水接触角を測定した。プローブ水としては窒素・りん測定用蒸留水(関東化学社製)を用いた。
積層フィルムのトップコート層の表面に黒色油性マーカー(Sharpie製)で描画し、油性インキの撥かれ方を観察した。さらに描画部分を不織布(小津産業社製ダスパーK−3)で擦って油性インキの拭き取り性を観察した。観察結果を以下の基準により判定した。
+: インキがはじかれ、きれいに拭き取れた。
−: 拭き取れなかった。
積層フィルムから35mm×200mmの片を切り出してこの片から剥離フィルムを除去した。これをテストサンプルに用いた。このテストサンプルの破断試験を、引張・圧縮・曲げ試験機ストログラフVG(東洋精機製作所社製)を用いて、チャック間距離:100mm、クロスヘッド上方移動速度:127mm/分にて行った。テストサンプル表面にクラックが発生する地点を目視で検出し、この地点でのクロスヘッドの初期位置からの移動距離(クロスヘッド移動距離)を測定した。下記の式にて破断伸度を算出した。
破断伸度(%)=(クロスヘッド移動距離(mm)/チャック間距離(100mm))×100
積層フィルムから40mm×130mmの片を切り出してこの片から剥離フィルムを除去した。これをテストサンプルに用いた。別途、自動車用黒色塗料で塗装されたアルミ板(幅50mm、縦150mm、厚み1.2mm)を用意した。テストサンプルの粘着層表面とアルミ塗装板の塗装面とに水(ただしジョンソン・エンド・ジョンソン社製ベビーシャンプーが体積基準で1万倍に希釈されている)を噴霧した後、積層フィルムの粘着層面を塗装面に接触させ、市販のゴム製スキージで積層フィルムと塗装面との間に生じる気泡、水泡を除きながら積層フィルムを押圧して、積層フィルムを塗装板に貼り付けた。この時の積層フィルムの滑り性(スキージ滑り性)を以下の基準で判定した。
積層フィルムから25mm×180mmの片を切り出してこの片から剥離フィルムを除去した。これをテストサンプルに用いた。別途、自動車用黒色塗料で塗装されたアルミ板(幅50mm、縦150mm、厚み1.2mm)を用意した。テストサンプルの長手方向が上記塗装板からはみ出すように、テストサンプルの粘着層が上記塗装板上に密着させ、テストサンプルの外表面をゴムローラーで押圧した。押圧条件は、ロール重量:2kg、ロール移動速度:5mm/秒、ロール押圧回数:テストサンプルの両端にかけて1往復とした。そして、テストサンプルが密着した塗装板を温度:23±2℃、相対湿度:50±5%の環境下で20分保管した。その後、塗装板に密着していないテストサンプルの端を引っ張ってテストサンプルを塗装板から剥がすために要した力をテストサンプルの粘着力として測定した。上記粘着力は、固定した塗装板からテストサンプル端部を、引張・圧縮・曲げ試験機(東洋精機製作所社製)で、クロスヘッド荷重:100N、クロスヘッド速度300mm/分の条件で引き剥がした時の最大応力として測定した。
積層フィルムをPPFとして自動車に施工する際には、出来上がりの意匠性も求められる、施工端部ではPPFを塗装面の裏側(非塗装面)に巻き込む際に、施工端部でPPFが塗装面から離れる(いわゆる「浮き」が観察される)と、施工後の塗装面の意匠性が損なわれる。そこで、以下の施行テストを行って積層フィルムをPPFに用いた場合の積層フィルムの意匠性を評価した。
積層フィルムから25mm×150mmの片を切り出してこの片から剥離フィルムを除去した。これをテストサンプルに用いた。引張・圧縮・曲げ試験機ストログラフVG(東洋精機製作所社製)の上下のクロスヘッドにテストサンプルをチャック間距離が50mmになるように設置し、クロスヘッドを上方に速度500mm/分でチャック間距離が50%増加した位置(チャック間距離:75mm)まで移動した。移動が完了した時点で生じた引張力(N)を測定し、以下の式から50%伸長応力(P)(N/mm2)を求めた。測定は室内(温度23℃)と恒温槽中(温度70℃)の2通りで行い、温度23℃における50%伸長応力(P23)、温度70℃における50%伸長応力(P70)を求めた。
50%伸長応力(P)(N/mm2)=引張力(N)/(積層体幅(25mm)×積層体厚さ(150μm))
得られたP23、P70から、加熱後の50%伸長応力低下率(%)を以下の式により算出した。
伸長応力低下率(%)=|(P23−P70)/P23|×100
50mm×50mmの片を切り出して、この片から剥離フィルムを除去した。別途、白色の硬質塩化ビニル樹脂板(タキロン、ES−9700A)を用意した。上記積層フィルム片の粘着層表面と硬質塩化ビニル樹脂板の塗装面とに水(ただしジョンソン・エンド・ジョンソン社製ベビーシャンプーが体積基準で1万倍に希釈されている)を噴霧した後、積層フィルムの粘着層面を硬質塩化ビニル樹脂板に接触させ、市販のゴム製スキージで積層フィルムと塗装面との間に生じる気泡、水泡を除きながら積層フィルムを押圧して、積層フィルムを硬質塩化ビニル樹脂板に貼り付けた。
・ステップ1:紫外線照射(紫外線照射量:0.71W/m2、温度:60℃、時間:4時間)
・ステップ2:結露(温度:50℃、時間:4時間)
・ステップ3:ステップ1に戻る

- ウレタンアクリレート硬化物を含むトップコート層、ポリカーボネート系熱可塑性ポリウレタンからなる基材層、感圧型接着剤からなる粘着層がこの順で接してなる3層構造を含む、積層フィルム。
- ウレタンアクリレート硬化物がフッ素原子を含む、請求項1に記載の積層フィルム。
- ウレタンアクリレート硬化物が以下の式(1)で表されるフルオロシルセスキオキサン誘導体に由来する構造単位を含む、請求項1または2に記載の積層フィルム。
- さらに剥離層を有する請求項1〜4のいずれか1項に記載の積層フィルム。
- 請求項1〜5のいずれか1項に記載の積層フィルムを含むペイントプロテクションフィルム(PPF)。
