Abstract
Description
a)イットリウムを有する1つ以上の前駆体化合物と、ムライト中に存在する元素との混合物を形成することであって、アルカリ金属、アルカリ土類金属、および希土類金属を含まない他の遷移金属は、形成される多孔質ムライト組成物が金属の多くても約2重量%を有するイットリウムから成る粒界相を有する程度の量で存在する、混合物を形成することと、
b)混合物を多孔質グリーン形状物に成形することと、
c)ステップ(b)の多孔質グリーン形状物を、多孔質ムライト組成物が形成されるように、ある雰囲気下で、ある時間にわたってある温度に加熱することであって、該組成物は、40%〜85%の多孔率を有し、セラミック粒子は、イットリウムを含む該セラミック粒界相によってともに結合される、加熱することと、を含む。
多孔質セラミック組成物は、セラミック粒体から成る。セラミック粒体は、アルカリ金属、アルカリ土類金属、またはイットリウムを除く他の遷移金属を含有しない、任意の有用なセラミックであり得、上述した遷移金属は、希土類金属を包含しない。例示的なセラミックとしては、アルミノケイ酸塩(例えば、ムライト)、炭化物、窒化物、炭窒化物、ケイ酸塩、およびアルミン酸塩が挙げられる。セラミック粒体は、望ましくは、ムライト、炭化ケイ素、または窒化ケイ素である。

74.65重量部(pbw)のCKA10 κ−アルミナ(Ceramiques Technique et Industrielles(CTI),Salindres,Franceから入手可能)、23.37pbwのMin−u−sil 5 シリカ(U.S.Silica Company,Berkley Springs,West Virgina,U.S.A.から入手可能)、1.98pbwのイットリア(American Elements,Merelex Corporation,LosAngelos,CA.U.S.A.から入手可能)、5.25pbwのA4M METHOCEL(商標)セルロースエーテル(Dow Chemical Company,Midland,MIから入手可能)、および16.5pbwのA625グラファイト粉末(Cummings−Moore Corporation,Detroit,Michigan,U.S.A)を、小型高速粉砕機/混合機中で1分間混合し、全ての乾燥構成要素を混合して、乾燥混合物を形成した。アルミナ、シリカ、およびイットリアといった金属不純物は、表1で示される。混合物は、混合物の約0.2重量%未満の量の他の金属(すなわち、上で説明されるアルカリ、アルカリ土類、および遷移金属)を有した。
実施例1と同じ方法でバーを作製し、試験したが、表2で示される乾燥混合物を形成するために使用した量、およびペーストを作製するために使用した水は除く。加えて、ムライトを作製するために使用した特定の温度および圧力、ならびに処理したバーおよび未処理のバーの強度も、表2で示される。これらの実施例のバーも、実施例1について説明されるような結晶質粒界相を有した。これらの実施例のそれぞれは、実施例1で説明されるEDSの検出限界未満の量で、粒界相中に他の金属の量を有した。
大型商業規模のペースト混合装置および押出装置を使用するが、実施例1で説明される手順と本質的に同じ手順を使用して、これらの実施例のハニカム部品を作製した。これらの実施例では、3インチ(約7.6cm)×3インチ×長さ10インチ(約25.4cm)のハニカム部品を、300ミクロンのスロット、200cpsiのダイを通して押出加工し、次いで、これらの部品をトンネルマイクロ波乾燥機の中で乾燥して、全ての水分を除去した。
70.3重量部(pbw)のκ−アルミナおよび27.7pbwのMin−u−sil 5シリカの乾燥混合物を、0.99pbwの酸化マグネシウムおよび0.99pbwの酸化鉄粉末、7.0pbwのDow Methocel(A4M)および22pbwのグラファイト粉末(Cummings Moore A625)とともに、実施例1と同じ様式で調製した。混合物が均質になるまで、45pbwの水を混合しながら少量ずつ増加させて混合物に加えた。次いで、ペーストを、実施例1と同じ様式で押し出し、乾燥したバーを調製した。
乾燥したバーを実施例1と同じ様式で作製したが、表3で示される乾燥したバーを作製するために使用した構成要素は除く。乾燥したバーは、比較実施例1と同じ様式で焼成した。焼成したバーは、実施例1と同じ様式で最終的なバーに形成した。未処理のおよび処理した最終的なバーの強度を、実施例1と同じ様式で決定し、結果は、表3で示される。これらの比較実施例のそれぞれの粒界相は、表3で示される。また、これらの比較実施例のそれぞれの粒界相中の他の金属の量も、表3で示される。

- シリコン、イットリウム、および酸素から成る粒界相によってともに結合されるセラミック粒体を含む多孔質セラミック組成物であって、アルカリ金属、アルカリ土類金属、および希土類金属を含まない他の遷移金属の量は、前記粒界相の多くても2重量%である、多孔質セラミック組成物。
- 前記セラミック粒体は、ムライト、SiC、または窒化ケイ素粒体である、請求項1に記載の組成物。
- 前記希土類金属の量は、前記粒界相の多くても25重量%である、請求項1に記載の組成物。
- 前記粒界相は、無秩序相、結晶質相、またはそれらの組み合わせである、請求項1に記載の組成物。
- 前記粒界相はまた、13族元素から成る、請求項1に記載の組成物。
- 前記13族元素は、Alである、請求項5に記載の組成物。
- 前記アルカリ、アルカリ土類金属、および他の遷移金属の量は、前記粒界相の多くても0.2重量%である、請求項1に記載の組成物。
- 前記アルカリ、アルカリ土類金属、他の遷移金属、希土類金属、および13族元素の量は、多くても0.1重量%である、請求項7に記載の組成物。
- 前記イットリウムは、前記粒界相の10重量%〜60重量%の量で前記粒界相中に存在する、請求項1に記載の組成物。
- シリコン、イットリウム、および酸素から成る粒界相によってともに結合されるセラミック粒体から成る多孔質セラミック組成物であって、多孔質セラミックフィルタは、860℃に加熱し、10容量%の水を含有する空気流通下で100時間保持した後に、その強度の少なくとも80%を維持し、前記粒界相の少なくとも一部分は、γ−アルミナ粒子と接触する、多孔質セラミック組成物。
- 前記セラミック粒体は、針状ムライト粒体である、請求項10に記載の組成物。
- 前記粒界相は、無秩序相、結晶質相、またはそれらの組み合わせである、請求項10に記載の組成物。
- 請求項1〜12のいずれか1項に記載の前記組成物から成る粒子フィルタ。
- 多孔質セラミック組成物を調製するための方法であって、
a)イットリウムを有する1つ以上の前駆体化合物と、ムライト中に存在する元素との混合物を形成することであって、アルカリ金属、アルカリ土類金属、および希土類金属を含まない他の遷移金属は、形成される前記多孔質ムライト組成物が前記金属の多くても約2重量%を有するイットリウムから成る粒界相を有する程度の量で存在する、混合物を形成することと、
b)前記混合物を多孔質グリーン形状物に成形することと、
c)ステップ(b)の前記多孔質グリーン形状物を、前記多孔質セラミック組成物が形成されるように、ある時間にわたってある温度に加熱することであって、前記組成物は、40%〜85%の多孔率を有し、前記セラミック粒子から形成されるセラミック粒体は、イットリウムを含む前記セラミック粒界相によってともに結合される、加熱することと、を含む、方法。 - 前記セラミック粒体は、ムライトである、請求項14に記載の方法。
- イットリウムから成る前記前駆体化合物は、酸化物、アセタート、炭酸塩、または硝酸塩である、請求項14に記載の方法。
- 前記混合物はさらに、少なくとも1つの追加的な希土類金属から成る前駆体化合物から成り、希土類元素から成る前記前駆体化合物は、ユウロピウム、ガドリニウム、ネオジム、またはそれらの混合物から成る群から選択される元素である、請求項14に記載の方法。
- 前記前駆体化合物は、3.3〜4.2であるAlとSiとのモル比を有する、請求項15に記載の方法。
- ステップ(c)の後に、前記多孔質セラミック組成物を、前記粒界相のガラス転移温度を通して少なくとも6℃/分の速度で冷却することをさらに含む、請求項14に記載の方法。
- 前記粒界相は、非晶質であり、かつ化学的に均一である、請求項19に記載の方法。
