Abstract

(a):基板−OH+Al(CH3)3→基板−O−Al(CH3)2+CH4
(b):基板−O−Al(CH3)2+2H2O→基板−O−Al(OH)2+2CH4
基材層として厚さが約125μmであり、WVTRが約3〜4g/m2/日程度であるPETフィルムを使用した。前記基材層上にテトラエトキシオルソシリケート(tetraethoxy orthosilicate)50gと3−グリシドキシプロピルトリメトキシシラン(3−glycidoxypropyltrimethoxysilane)50gをエタノール150gに希釈し、水56.4g、0.1N HCl1.6gを添加して室温で1日間反応したゾル状態のコーティング組成物溶液をバーコーティング法でコーティングし、120℃で10分間熱硬化して約0.6μの厚さの中間層を形成した。次に、前記中間層上にTiCl4とH2Oを前駆体ガスとして用いる一般的なALD(Atomic Layer Deposition)の方法で厚さが約15nmのTiO2層(バリア層)を形成した。具体的には、中間層上にTiCl4とH2Oをそれぞれ5秒間のパルス状で沈着及び反応させて膜を形成し、アルゴン(Ar)ガスでパージし、反応しないH2Oや反応副産物を除く過程を1サイクルとして40回繰り返してバリア層を形成した。次に、保護層の形成のためのコーティング組成物としてペンタエリスリトールトリアクリレート及びテトラエトキシシランの縮合物を含む組成物をインクジェット方法で前記バリア層上にコーティングおよび硬化させて厚さが約200nmである保護層を形成した。
コーティング組成物のコーティング時にキャピラリコーティング方法を適用したことを除いては、実施例1と同様の方法でバリアフィルムを製造した。
コーティング組成物のコーティング時にスロットダイコーティング方法を適用したことを除いては、実施例1と同様の方法でバリアフィルムを製造した。
バリア層を約12nmの厚さで形成したことを除いては、実施例1と同様の方法でバリアフィルムを製造した。
保護層をバーコーティング方法で形成したことを除いては、実施例1と同様の方法でバリアフィルムを製造した。
前記実施例1〜4および比較例1〜3で製造したバリアフィルムの水蒸気透過率(WVTR、Water Vapor Transmission rate)をMocon社のAquatranを用いて100%の相対湿度及び常温で100時間の間に測定し、その結果を表1に記載した。
Claims (14)
- 基材層上にバリア層を原子層蒸着方法で形成し、前記バリア層上に非接触式コーティング方法でコーティング組成物をコーティングして保護層を形成することを含むバリアフィルムの製造方法。
- バリア層は、TiO2、SiO2、Al2O3、ZnO、ZnS、HfO2、HfON、AlN、Si3N4、SiON、またはSnO2を含む請求項1に記載のバリアフィルムの製造方法。
- バリア層は、厚さが5nm〜20nmであるように形成する請求項1に記載のバリアフィルムの製造方法。
- 非接触式コーティング方法でインクジェットコーティング、キャピラリコーティング、スロットダイコーティング、プラズマ重合コーティング、スパッタリングコーティング、 蒸発コーティング、CVDコーティングまたはiCVDコーティングを用いる請求項1に記載のバリアフィルムの製造方法。
- コーティング組成物は、バインダーとして縮合硬化性化合物、熱硬化性化合物、ラジカル硬化性化合物及びカチオン硬化性化合物からなる群から選ばれた一つ以上を含む請求項1に記載のバリアフィルムの製造方法。
- コーティング組成物は、ナノ粒子を含み、前記ナノ粒子の割合は、前記ナノ粒子及びバインダーの合計重量を基準に40重量%〜70重量%である請求項5に記載のバリアフィルムの製造方法。
- ナノ粒子は、球状ナノ粒子である請求項6に記載のバリアフィルム。
- ナノ粒子の平均直径が1〜100nmである請求項6に記載のバリアフィルム。
- ナノ粒子は、シリカ粒子またはアルミナ粒子である請求項6に記載のバリアフィルム。
- バリア層を形成する前に、基材層上に中間層を形成することをさらに行う請求項1に記載のバリアフィルムの製造方法。
- 基材層を処理領域に導入することができるように設けられた巻取りロール、基材層を移送できるように設けられた1つ以上のガイドロール及び基材層を回収することができるように設けられた巻取りロールを含む移送手段と、前記基材層の表面に原子層蒸着方法でバリア層を形成することができるように設けられている蒸着装置及びバリア層が形成された基材層のバリア層上に保護層を形成することができる非接触式のコーティング手段を備えた保護層形成装置を含む処理領域を含み、
前記移送手段は、前記巻取りロールによって処理領域に導入された基材層が、前記蒸着装置及び保護層形成装置を順次経た後に巻取りロールによって回収され得るように形成されているバリアフィルムの製造装置。 - 非接触コーティング手段がインクジェットコーティング装置、キャピラリコーティング装置、スロットダイコーティング装置、プラズマ重合コーティング装置、スパッタリングコーティング装置、蒸発コーティング装置、CVDコーティング装置またはiCVDコーティング装置である請求項11に記載のバリアフィルムの製造装置。
- 処理領域は、基材層に中間層を形成することができるように設けられた中間層形成装置をさらに含み、移送手段は、前記巻取りロールによって処理領域に導入された基材層が、前記中間層形成装置、蒸着装置及び保護層形成装置を順次経た後に巻取りロールによって回収されるように設けられている請求項11に記載のバリアフィルムの製造装置。
- 請求項11の装置を用いてバリアフィルムを製造する方法であって、
移送手段の巻取りロールを用いて基材層を処理領域の蒸着装置に導入し、前記装置内でバリア層を原子層蒸着方法で形成した後、前記バリア層が形成された基材層を保護層形成装置に導入して非接触式コーティング手段によりバリア層上に保護層を形成した後、巻取りロールによって回収することを含むバリアフィルムの製造方法。
