【解決手段】外周コート材は、ハニカム焼成体6の外周面7に形成され、セル3aの一部が外部に開口した軸方向に延びる凹溝10を充填するとともに外周面を覆い、ハニカム構造体の外周面に外周壁を形成するものであり、使用原料の一部にコロイダルシリカを含み、塩素濃度が150ppm以下である。更に、使用するコロイダルシリカの塩素濃度は、500ppm以下であり、コロイダルシリカの製造過程において使用される酸が、硫酸、燐酸、酢酸、及び有機酸の少なくともいずれか一つである。

Description
焼成工程を経て形成された円柱状のハニカム焼成体6の外周面を周知の研削装置を用いて研削する。これにより、押出成形後に自重等で変形したハニカム成形体全体またはセルの一部に発生した変形が除去される。これにより、不完全な隔壁4a(図3参照)が研削済みの外周面7の表面に露出した状態のハニカム焼成体6が形成される。この状態では、外周面7の表面は非常に脆弱で、僅かな衝撃で外周面7に形成された不完全な隔壁4aが容易に剥離する。
ハニカム焼成体6を研削すると、研削された外周面7に中心軸方向に沿って延びた上記の不完全な隔壁4aが露出する。不完全な隔壁4aが露出した外周面7に外周コート材を塗布する。このとき、使用する外周コート材は、前述のように、塩素濃度が150ppm以下のものである。その結果、外周面7に位置するセル3aの凹溝10に当該外周コート材が充填されるとともに、外周面7が外周コート材で被覆される。塗布された外周コート材を乾燥させることにより、外周壁8が形成される。外周壁8はハニカム焼成体6の内部構造を保護する。なお、図1及び図2において、外側のハッチング領域は、外周コート材によって形成された外周壁8の状態を示している。これにより、本実施形態の外周コート材を用いたハニカム構造体1の製造が完了する。
本実施形態のハニカム構造体の製造方法において、必要に応じて上記(2)で得られたハニカム構造体1を加熱炉内に導入し、600℃以上の加熱温度で所定時間加熱処理をする加熱工程を行ってもよい。塩素成分は高温で加熱することにより、消散することが知られている。そのため、製造された最終製品のハニカム構造体1に対して加熱処理を施すことにより、外周コート材に含まれていた塩素成分を除去することができ、ハニカム構造体1に含まれる塩素濃度を低減することができる。これにより、ハニカム構造体1の全体の塩素濃度を100ppm以下にすることができる。
上述した本発明の別例構成のハニカム構造体12についても、外周コート材と同様に、接合材の使用原料の一部として使用するコロイダルシリカの塩素濃度を150ppm以下とする。これにより、最終的にハニカム構造体12の塩素温度が100ppm以下となる。
塩素濃度が異なるコロイダルシリカ(実施例1〜7、比較例1)を使用して外周コート材を調製した。使用したコロイダルシリカの塩素濃度、乾燥前の外周コート材の塩素濃度、及び乾燥後の外周コート材の塩素濃度の測定結果を下記の表1に示す。なお、実施例6,7については、上述した加熱工程を実施した後の各加熱温度における外周コート材の塩素濃度を併せて示している。
実施例1〜7、比較例1のコロイダルシリカを使用して調製された外周コート材を、押出成形により一体的に形成されたコージェライト製のハニカム構造体の外周面に塗布し、外周壁を形成した。得られたハニカム構造体(実施例1〜7、比較例1,2)の塩素濃度の測定結果を下記の表2に示す。ここで、比較例2は、比較例1の外周コート材(表1参照)を異なる隔壁厚及び気孔率のハニカム構造体に塗布したものを示している。
Claims (7)
- ハニカム構造体の外周面に塗布され、セルの一部が外部に開口した軸方向に延びる凹溝を充填するとともに外周面を覆い、前記外周面に外周壁を形成するための外周コート材であって、
前記外周コート材は、
使用原料の一部にコロイダルシリカを含み、
塩素濃度が150ppm以下である外周コート材。 - 四角柱状に形成された複数のハニカム焼成体を組み合わせて接合し、ブロック状のハニカム構造体を形成するための接合材であって、
前記接合材は、
使用原料の一部にコロイダルシリカを含み、
塩素濃度が150ppm以下である接合材。 - 請求項1に記載の外周コート材を使用して外周壁が形成されたハニカム構造体であって、
前記ハニカム構造体は、
塩素濃度が100ppm以下であるハニカム構造体。 - 請求項2に記載の接合材を使用して複数のハニカム焼成体を組み合わせて接合されたハニカム構造体であって、
前記ハニカム構造体は、
塩素濃度が100ppm以下であるハニカム構造体。 - ハニカム構造体の外周面に外周コート材を塗布し、外部に開口した軸方向に延びる凹溝を充填するとともに外周面を覆い、前記外周面に外周壁を形成する外周壁形成工程、及び、四角柱状に形成された複数のハニカム焼成体を組み合わせて接合し、ブロック状のハニカム構造体を形成する接合工程の少なくともいずれか一方と、
前記外周壁形成工程、及び/または、前記接合工程を経て形成された前記ハニカム構造体を、600℃以上の加熱温度で加熱処理する加熱工程と
を有し、
前記加熱工程を経た前記ハニカム構造体は、
塩素濃度が100ppm以下であるハニカム構造体の製造方法。 - 前記外周コート材及び/または接合材は、
使用原料の一部にコロイダルシリカを含み、
使用する前記コロイダルシリカの塩素濃度が、
500ppm以下である請求項5に記載のハニカム構造体の製造方法。 - 前記コロイダルシリカは、
製造過程において使用される酸が、硫酸、燐酸、酢酸、及び有機酸の少なくともいずれか一つである請求項6に記載のハニカム構造体の製造方法。
