Abstract
Description
一つ以上の実施形態において、本発明の膜は、硬化ゴム、膨張性黒鉛、充填剤及び増量剤を含む。さらに、これらの膜は、黒色でも黒色でなくともよく、ゴム膜またはゴムコンパウンドに使用される他の成分を含んでもよい。この膜は、加硫性ゴム組成物から生ずる硬化したネットワークを含む。各種他の成分が、その硬化したネットワーク中に分散していてもよい。膜は、また、シートとも称されることがある。膜は、繊維補強材をさらに含んでもよい。特定の実施形態では、膜は、ハロゲン含有難燃剤を含まない。
一つ以上の実施形態において、硬化ゴムは、オレフィンターポリマーなどのオレフィンゴムに由来する。一つ以上の実施形態において、オレフィンターポリマーは、エチレン、α−オレフィン及び任意にジエンモノマーに由来する単量体単位を含む。有用なα−オレフィンとしては、プロピレンが挙げられる。一つ以上の実施形態において、ジエンモノマーとしては、ジシクロペンタジエン、アルキルジシクロペンタジエン、1,4−ペンタジエン、1,4−ヘキサジエン、1,5−ヘキサジエン、1,4−ヘプタジエン、2−メチル−1,5−ヘキサジエン、シクロオクタジエン、1,4−オクタジエン、1,7−オクタジエン、5−エチリデン−2−ノルボルネン、5−n−プロピリデン−2−ノルボルネン、5−(2−メチル−2−ブテニル)−2−ノルボルネン、及びこれらの混合物を挙げることができる。オレフィンターポリマー及びその製造方法は、米国特許第3,280,082号及び米国特許出願公開第2006/0280892号に開示されるように公知であり、その両方は、参照により本願に組み込まれる。さらに、非黒色膜に関するオレフィンターポリマー及びその製造方法は、同時係属中の米国特許出願第12/389,145号、第12/982,198号及び第13/287,417号に開示されるように公知であり、それらは、参照により本願に組み込まれる。この明細書の目的において、エラストマーのターポリマーを、単にEPDMということがある。
膨張性黒鉛は、膨張性片状黒鉛、膨張片状黒鉛、または膨張性フレークと呼称されることがあり、ここの目的に対して、これらの用語は、互換可能に用いられることがある。
上記のように、膨張性黒鉛は、相補型難燃剤と共に用いてもよい。難燃剤は、耐燃焼性、特にUL94および/またはUL790で試験されるような炎伝播に対する抵抗性を増大するあらゆる化合物を、本発明のポリマーの組成物中に含んでもよい。一般に、有用な難燃剤としては、炎に曝露された時に、試料の表面全体に炭化層を形成することによって機能するものが挙げられる。その他の難燃剤としては、難燃剤化合物の熱分解により水を放出することにより機能するものが挙げられる。また、有用な難燃剤は、ハロゲン化難燃剤または非ハロゲン化難燃剤として分類されることがある。
上記のように、本発明の膜は、充填剤を含む。これらの充填剤は、当該技術分野で従来から使用されるもの、ならびにこれらの充填剤のうちの2以上の組合せを含んでもよい。一つ以上の実施形態において、充填剤としてはカーボンブラックを挙げることができる。有用なカーボンブラックの例としては、ASTM D−1765で設定された平均的な業界の目標値によって一般に特徴づけられるものが挙げられる。例示的なカーボンブラックとしては、GPF(汎用ファーネス)、FEF(高速押出ファーネス)及びSRF(半補強性ファーネス)が挙げられる。カーボンブラックの一つの具体例としては、N650 GPF Blackを挙げることができ、これは、石油由来の補強性カーボンブラックであり、平均粒径が約60nm、比重が約1.8g/ccである。ほかの例は、N330であり、これは、高摩耗ファーネスブラックであり、平均粒径が約30nm、最大灰分が約0.75%、比重が約1.8g/ccである。
上記のように、本発明の膜は、増量剤を含んでもよい。有用な増量剤としては、パラフィン系油、ナフテン系油及びこれらの混合物が挙げられる。これらの油は、米国特許第6,632,509号に開示されるように、ハロゲン化されてもよく、この開示は、参照により本願に組み込まれる。一つ以上の実施形態では、有用な油が、一般に、低い表面含量、低い芳香族性、低い揮発性および華氏約550度(°F)を超える発火点により特徴づけられる。有用な増量剤は、市販されている。一つの特定の増量剤は、商品名SUNPAR(商標)2280(Sun Oil Company社)で入手可能なパラフィン系油である。ほかの有用なパラフィン系プロセスオイルは、米国ミシシッピー州ジャクソンのErgon Oil社より入手可能なHypreneP150BSである。
前述の成分に加えて、本発明の膜はまた、任意に、米国特許出願公開第2006/0280892号に記載されているように、マイカ、石炭充填剤、研削ゴム、二酸化チタン、炭酸カルシウム、シリカ、均質化剤、フェノール樹脂、難燃剤、酸化亜鉛、ステアリン酸及びこれらの混合物を含んでもよく、この開示は、参照により本願に組み込まれる。所定の実施形態では、これらのいずれかの成分を実質的に含まなくてもよい。
一つ以上の実施形態では、本発明の高分子膜は、膜の全重量に基づいて、約20〜約50重量%、ほかの実施形態では約24〜約36重量%、ほかの実施形態では約28〜約32重量%のゴム(例えばEPDM)を含む。
本発明の屋根材膜は、ブラベンダ、バンバリ、シグマブレードミキサ、2ロールミル、または高粘性の比較的一様な混合物を形成するために適切なほかのミキサなどの、従来のゴム配合装置を用いた従来の手段によって調製することができる。混合技術は、使用されるポリマーの特定のタイプ、使用される充填剤、プロセスオイル、ワックス及びそのほかの成分など様々な因子に依存する。一つ以上の実施形態において、これら成分を、シングルショットで一緒に添加することができる。ほかの実施形態では、充填剤、オイルなどの一部の成分を、最初に投入し、次いでポリマーを投入することができる。ほかの実施形態では、最初にポリマーを加え、続いて他の成分を加える従来の方法を用いることもできる。
一つ以上の実施形態では、本発明の膜は、UL94および/またはUL790により試験される炎伝播基準を満たすまたは上回る耐燃焼性を示す。さらに、本発明の膜は、試験方法UL1897に従って試験したウィンドアップリフトに対する抵抗の基準を満たす。これらまたは他の実施形態では、本発明の膜は、ASTM D 4637の性能基準を満たす。
本発明の膜は、従来の方法で、屋根下部構造の上に広げてもよく、隣接するシートの継ぎ目は重ねて、例えば接着剤を使用して結合する。継ぎ目の幅は、建築家、建築請負人、または屋根材請負人によって指定される要求に従い変更することができ、したがってそれらは本発明の限界を構成しない。継ぎ目は、例えば、ブチル系重ね継手接着剤(Firestone Building Products Company社から市販されているSA−1065)などの従来の接着剤を用いて結合することができる。塗布は、スプレー、ブラシ、スワブまたは当該技術分野で公知の他の手段によって容易に行うことができる。また、フィールドシームは、QuickSeam(商標) tapeおよびQuick Prime Plus primer(これらは、米国インディアナ州カーメルのFirestone Building Products Company社から市販されている)などのテープ及びコンパニオンプライマーを使用することによって形成することができる。
本発明の態様を、膨張性黒鉛を含むゴム膜に関してここまで記載してきたが、膨張性黒鉛を他の高分子膜内に分散していてもよいことが意図される。これらの膜の例としては、熱可塑性加硫物(TPV)、熱可塑性オレフィン(TPO)及びポリ塩化ビニル(PVC)などの熱可塑性膜が挙げられる。膨張性黒鉛を更に含むポリマー組成物の加工は、例えば、前記黒鉛の膨張開始温度より低い処理温度をもたらすカレンダー加工を含む加工技術を使用することが意図される。
本発明の少なくとも1つの実施形態では、ポリマー組成物は、難燃剤として膨張性黒鉛を更に含むポリ塩化ビニル組成物を含む。
4種の非黒色ゴム配合物を調製し、加工特性の試験を行った。各ゴム配合物は、以下の成分と共にEPDMポリマーを含み、これらの量は、ゴム100重量部を基準にした:
シリカ 約51重量部(pbw)、
二酸化チタン 約58pbw、
オイル 約59pbw、
炭化水素ワックス 約2pbw、
ポリエチレンワックス 約5pbw、
酸化亜鉛 約5pbw、
ステアリン酸 約3.25pbw、
シランカップリング剤 約2pbw、
硫黄 約1.5pbw、
ジチオカルバメート促進剤 約1.5pbw、
チアゾール促進剤 約0.3pbw、ならびに
表Iに与えられる追加の成分(成分は、重量部で提供される)。
配合物は、2段式混合手法を用いて混合し、ここで、硬化剤、加硫促進剤、及びステアリン酸の一部を、第2の低温混合段階で加えた。
12個の追加の非黒色EPDMサンプルを、表Iに与えたサンプルと同様の方法で調製した。これらのサンプルを硬化させて、ASTM D 412に従った機械試験用、ASTM D 4833に従った穿刺試験用、ダイC引裂試験用の試験片とし、また、耐燃焼性試験用に、6インチ×6インチのサンプルを硬化させた。具体的には、耐燃焼性試験では、グラウンドに対して45度の角度で膜及びISOボードを配置するサンプルホルダー上の半インチISOボードに対して、ゴムサンプルをステープルで留めた。2インチの炎を有するプロパントーチを、炎が膜の端に接するように配置する。炎を、2分間適用し、炎がISOボードと接触しないように管理する。膜の耐燃焼性を、視覚的に観測し、1から5までの数形式でランク付けし、5が、最高の耐燃焼性をもたらす膜を表す。また、膜の自己消火能力を、目視検査によって決定し、膜の自己消炎性を、表IIに記録する。
5つの黒いEPDMサンプルを調製し、物性、ならびに耐燃焼性及び自己消火性について試験した。各配合物は、EPDMポリマーと共に、ゴム100重量部(pbw)に基づく以下の成分を含む:
カーボンブラック 117pbw、
タルク 45pbw、
オイル 67pbw、
酸化亜鉛 5pbw、
ステアリン酸 2pbw、
硫黄 1.3pbw、
チウラム促進剤 0.2pbw、
ベンゾチアゾールスルフェンアミド促進剤 3.6pbw、ならびに
表IIIに与えられる追加の成分(成分は、重量部で提供される)。
配合物は、2段式混合手法を用いて混合し、ここで、硬化剤及び加硫促進剤は、低温混合段階で混合した。物理試験及び耐燃焼性試験の結果を、表IIIに示す。
Claims (17)
- 屋根材膜であって、
少なくとも1つの硬化ゴムの層と、
前記硬化ゴム内に分散した膨張性黒鉛と、
を含む、屋根材膜。 - 前記硬化ゴムが、エチレン−プロピレン−ジエンゴムの硬化に由来する、請求項1に記載の屋根材膜。
- 前記少なくとも1つの層が、ゴム100重量部当たり最大で35重量部の膨張性黒鉛を含む、請求項1または2に記載の屋根材膜。
- 前記少なくとも1つの層が、ゴム100重量部当たり最大で30重量部の膨張性黒鉛を含む、請求項1〜3のいずれか1項に記載の屋根材膜。
- 前記少なくとも1つの層が、ゴム100重量部当たり最大で25重量部の膨張性黒鉛を含む、請求項1〜4のいずれか1項に記載の屋根材膜。
- 前記少なくとも1つの層が、ゴム100重量部当たり約2〜約30重量部の膨張性黒鉛を含む、請求項1〜5のいずれか1項に記載の屋根材膜。
- 前記膨張性黒鉛が、最大で7のpHによって特徴づけられる、請求項1〜6のいずれか1項に記載の屋根材膜。
- 前記膨張性黒鉛が、最大で6のpHによって特徴づけられる、請求項1〜7のいずれか1項に記載の屋根材膜。
- 前記膨張性黒鉛が、少なくとも160℃の開始温度によって特徴づけられる、請求項1〜8のいずれか1項に記載の屋根材膜。
- 前記膨張性黒鉛が、少なくとも170℃の開始温度によって特徴づけられる、請求項1〜9のいずれか1項に記載の屋根材膜。
- 前記膨張性黒鉛が、約30μm〜約1.5mmの範囲の平均粒径によって特徴づけられる、請求項1〜10のいずれか1項に記載の屋根材膜。
- 前記屋根材膜が、第1および第2のゴム組成物にそれぞれ由来する第1および第2の層を含み、前記第1のゴム組成物は膨張性黒鉛を含み、前記第2の組成物は実質的に膨張性黒鉛を含まない、請求項1〜11のいずれか1項に記載の屋根材膜。
- 前記第1の層が、黒色であり、前記第2の層が、非黒色である、請求項12に記載の屋根材膜。
- 分散した膨張性黒鉛を有する前記少なくとも1つの層が、ハロゲン含有難燃剤を実質的に含まない、請求項1〜13のいずれか1項に記載の屋根材膜。
- 前記組成物が、UL94および/またはUL790により試験される耐火性能基準を満たす、請求項1〜14のいずれか1項に記載の屋根材膜。
- 前記組成物が、DBDPOを実質的に含まない、請求項1〜15のいずれか1項に記載の屋根材膜。
- 前記組成物が、膨張性黒鉛以外の難燃剤を実質的に含まない、請求項1〜16のいずれか1項に記載の屋根材膜。
