図6及び図7に示した製造装置を用いた。先ず、1,4−シクロヘキサンジメタノール変性ポリエチレンテレフタレート(イーストマン社製 商品名「EN099」、ガラス転移温度T2:78℃、融点:238.5℃)100重量部、ポリエチレンテレフタレートにタルクを含有させてなるマスターバッチ(ポリエチレンテレフタレート含有量:60重量%、タルク含有量:40重量%)1.8重量部及び無水ピロメリット酸0.26重量部を含む1,4−シクロヘキサンジメタノール変性ポリエチレンテレフタレート組成物を口径が65mmで且つL/D比が35の単軸押出機に供給して290℃にて溶融混練した。
積層体Bを45℃に予備加熱した後に雌雄金型C、DのキャビティE内に配設したこと以外は実施例1と同様にして繊維強化複合体Aを製造した。
1,4−シクロヘキサンジメタノール変性ポリエチレンテレフタレート組成物の代わりに、スチレン−メタクリル酸−メタクリル酸メチル共重合体(PSジャパン社製 商品名「MM290」、スチレン単位の含有量:84重量%、メタクリル酸単位の含有量:11重量%、メタクリル酸メチル単位の含有量:5重量%、ガラス転移温度:130℃)100重量部、及び、スチレン−メタクリル酸−メタクリル酸メチル共重合体(PSジャパン社製 商品名「MM290」、スチレン単位の含有量:84重量%、メタクリル酸単位の含有量:11重量%、メタクリル酸メチル単位の含有量:5重量%、ガラス転移温度:130℃)にタルクを含有させてなるマスターバッチ(スチレン−メタクリル酸−メタクリル酸メチル共重合体含有量:60重量%、タルク含有量:40重量%)1.0重量部を含むスチレン系樹脂組成物を単軸押出機に供給したこと以外は実施例1と同様にして繊維強化複合体を得た。
圧縮工程において、雄金型Dを雌金型Cに対して相対的に移動させず、二次発泡体の圧縮を行わなかったこと以外は実施例1と同様にして繊維強化複合体を得た。
配設工程において、雌雄金型C、D間に、縦200mm×横200mm×高さ30.0mmのキャビティEが形成されていたこと以外は実施例1と同様にして繊維強化複合体を得た。原反発泡体を二次発泡させて得られた二次発泡体は発泡余力を有していなかった。
得られた繊維強化複合体の任意の10点における厚みをノギスを用いて測定し、最大厚みと最小厚みの差を算出し、この差を厚み均一性の指標とした。
得られた繊維強化複合体における繊維強化プラスチック層の任意の部分に一辺が10cm2の測定領域を定め、この測定領域を目視観察してボイド数を測定し、単位面積当たりのボイド数(個/cm2)を算出した。

- 発泡芯材の少なくとも一面に繊維強化プラスチック層が積層一体化されてなる繊維強化複合体を製造する製造方法であって、二次発泡可能な原反発泡体の少なくとも一面に、強化用合成樹脂が含浸された強化繊維を含む繊維強化プラスチック層形成材を積層して積層体を製造する積層工程と、上記積層体を雌雄金型間に形成されたキャビティ内に配設する配設工程と、上記積層体を加熱して上記原反発泡体を二次発泡させて発泡余力を有する二次発泡体とすると共に上記繊維強化プラスチック層形成材を熱成形可能な状態にする二次発泡工程と、上記雌雄金型によって上記積層体の発泡余力を有する二次発泡体を圧縮して上記発泡芯材とし、上記発泡芯材の少なくとも一面に、繊維強化プラスチック層形成材から形成された繊維強化プラスチック層を積層する圧縮工程とを含むことを特徴とする繊維強化複合体の製造方法。
- 繊維強化プラスチック層形成材の強化用合成樹脂のガラス転移温度が(原反発泡体を構成している熱可塑性樹脂のガラス転移温度−10℃)〜(原反発泡体を構成している熱可塑性樹脂のガラス転移温度+150℃)であることを特徴とする請求項1に記載の繊維強化複合体の製造方法。
- 原反発泡体中の残存ガス量が0.1重量%以上であることを特徴とする請求項1又は請求項2に記載の繊維強化複合体の製造方法。
- 配設工程において、雌雄金型間に形成されたキャビティ内に積層体を配設した状態にて、上記積層体が上記キャビティの容積の60〜99%を占めていることを特徴とする請求項1〜3の何れか1項に記載の繊維強化複合体の製造方法。
- 圧縮工程において、圧縮前後の二次発泡体の見掛け密度の比(圧縮前の二次発泡体の見掛け密度/圧縮後の二次発泡体の見掛け密度)が0.4〜0.9となるように上記二次発泡体を圧縮することを特徴とする請求項1〜4の何れか1項に記載の繊維強化複合体の製造方法。
- 原反発泡体の二次発泡温度をT1としたとき、積層体の原反発泡体を(T1−120℃)〜(T1−5℃)に加熱した上で上記積層体を雌雄金型のキャビティ内に配設することを特徴とする請求項1〜5の何れか1項に記載の繊維強化複合体の製造方法。
- 圧縮工程において、積層体の二次発泡体を雌雄金型によって上記二次発泡体に対する繊維強化プラスチック層形成材の積層方向に圧縮することを特徴とする請求項1〜6の何れか1項に記載の繊維強化複合体の製造方法。
