Abstract
【解決手段】背面側から集光レーザーが照射された部材は、前記レーザー光の波長に対する吸光係数が50〜5000m-1であり、接合部で接合されている部材の内の一方の部材と他方の部材とを溶着部外で連続して通過する光の透過率をY(%)とし、前記一方の部材から溶着部を通って他方の部材を通過する光の透過率をX(%)としたときに、X>Yとなるように前記溶着部が形成されていることを特徴とする樹脂接合体を提供する。

Description
このような樹脂部材の表面が溶着されて接合された樹脂接合体の形成においては、通常、赤外線レーザーあるいは近赤外線レーザーが用いられ、樹脂部材の面接触箇所には、カーボンブラックや、ポルフィリン系色素など、赤外領域や近赤外領域に吸収ピークを有する物質(以下「吸収剤」ともいう)を配して実施されている。
この吸収剤は、樹脂接合体の形成後にもこの接合部に残留することになるが、上記のように吸収剤には、色素などが用いられることから、この吸収剤の残留箇所は、他の部分に比べて低い光透過率となるなど美観が低下された状態となっている。
この集光レーザーを用いる方法においては、部材の背面側から表面側にかけてレーザー光が集光され、レーザー光のエネルギーを集光レーザーの焦点近傍に集中させることができることから部材の背面側に生じる発熱を抑制しつつ、吸収剤の使用量を低減させて溶着部を形成させることができる。
しかし、単に集光レーザーを用いることだけでは、吸収剤の使用を十分抑制させつつ部材の面接触箇所に十分な熱エネルギーを発生させることが困難である。
すなわち、レーザー光の照射によって溶着部が形成されている従来の樹脂接合体においては、接合部の美観を十分向上させることが困難であるという問題を有している。

さらに、接合部で接合されている部材の内の一方の部材と他方の部材とを溶着部外で連続して通過する光の透過率については、一部材と他部材とが溶着されずに面接されている領域に対して上記の光の透過率(%)の測定を実施するなどして求めることができる。
すなわち、接合部の美観が十分向上された樹脂接合体を提供し得る。
本実施形態における樹脂接合体は、アラミド繊維が紙状に加工された不織布(以下「アラミド紙」ともいう)を表面部材として備えている第一積層シート1と、同じくアラミド紙を表面の部材として備えている第二積層シート1’との2枚の積層シートが用いられている。
本実施形態における樹脂接合体は、これら2枚の積層シートが重畳している重畳部10aが形成されており、この重畳部10aにおいて第一積層シート1と第二積層シート1’とが接合されて接合部10が形成されている。
この溶着部20は、後段において詳述するレーザー光を用いた方法で形成されており、通常、100μm以上の幅を有する線状に形成されている。
しかも、この溶着部20は、吸収剤などを用いることなくレーザー光の照射によるアラミド紙の加熱溶融のみで溶着されており、溶着されている第一積層シート1のアラミド紙と、第二積層シート1’のアラミド紙とを溶着部20を介して通過させたときの光透過率が、溶着部外の第一積層シート1のアラミド紙の光透過率と、溶着部外の第二積層シート1’のアラミド紙の光透過率とから算定される光透過率以上の値となるように接合部に形成されている。
より具体的には、本実施形態の樹脂接合体においては、X≧(Y×1.2)となるように溶着部20が接合部10に形成されている。
例えば、断面を顕微鏡で100倍程度の倍率で観測しても、溶着部20に空気層などが観察されない状態に形成されており、この界面が消失した溶着部20を介して第一積層シート1のアラミド紙と第二積層シート1’のアラミド紙とを通過する光の透過率(X(%))を溶着部外の光透過率(Y(%))の1.2倍以上に向上させた状態に形成されている。
したがって、吸収剤を用いることなく接合することにより、溶着部に吸収剤の残留をなくすことができるばかりでなく、接合界面が消失され気泡の混入も抑制し得ることからこの溶着部を通る光の透過率(X(%))を理論上の光透過率(Y(%))の1.2倍以上により確実に向上させることができる。
この図2に示すように、第一積層シート1は、ポリエチレンナフタレート(以下「PEN」ともいう)が用いられたフィルム2と、このPENフィルム2の表裏両面に配されたアラミド紙4、4との3枚のシート材が、接着剤3を介して接着されて積層されて形成されている。
また、この積層シートの表面を構成する部材として用いられているアラミド紙4については、溶着部の形成に用いられるレーザー光に対する吸光係数が50〜5000m-1のものを用いる。
このアラミド紙として吸光係数が50〜5000m-1のものを用いるのは吸光係数が50m-1未満の場合には、レーザー光の光エネルギーを十分熱エネルギーに変換することができず、表面側を溶融させるのに必要な熱量を発生させることが困難で溶着が困難となるためであり、5000m-1を超える吸光係数の場合には、レーザー光が表面側に到達する前にアラミド紙の背面側においてレーザー光の光エネルギーが熱エネルギーに変換されてしまい、やはり表面側を溶融させることが困難となるばかりでなく、場合によっては、背面側を溶融させてしまうおそれがあるためである。
このような、アラミド紙4としては、メタ系アラミド繊維が用いられてなるアラミド紙(例えば、デュポン社製、ノーメックスペーパー(NomexPaper))が特に好適である。
このレーザー光照射装置としては、例えば、800〜2000nmの波長のレーザー光を集光させて照射し得るものを用いることができ、例えば、レーザー光照射方向に垂直な平面での断面形状が円形となるレーザー光を照射すことができ、しかも、レーザー光照射方向前方に焦点を設けて、この焦点に向けて前記円形の径を縮径させてレーザー光を照射し得るものなどを用いることができる。
なかでも、屈折率(η)の媒質中で、レーザー光出射側のリング状のレーザー光のリング半径(r)、焦点距離(d)としたときに、下記式(2)で表される開口数(NA)が0.2以上となるように集光させ得るものが好ましく、さらに0.3以上となるように集光させ得るものが好ましい。

まず、XYテーブルTなどの平面方向に移動可能な台上に第一積層シート1を載置し、この第一積層シート1上に第二積層シート1’の一部を重畳させた状態で載置して樹脂接合体として求められる形態に第一積層シート1と第二積層シート1’とを位置決めしてセットする。
このとき、第一積層シート1、第二積層シート1’は、いずれも、両面にアラミド紙が備えられていることから、重畳部10aにおいては、アラミド紙どうしが面接触されることとなる。
また、このときアラミド紙どうしの面接触箇所にカーボンブラックや、ポルフィリン色素などの吸収剤は用いることなく第一積層シート1と第二積層シート1’とを重畳させる。
さらに、この重畳部の上にガラス基板Gを載置し、該ガラス基板Gにより第一積層シート1と第二積層シート1’との位置関係を固定すると共に、レーザー光によってアラミド紙の表面が溶融された場合に溶着を確実なものとさせるべくこのガラス基板Gで重畳部に対して圧力を加えた状態とさせる。
このとき、レーザー光Rの焦点位置をアラミド紙どうしが面接触している界面よりも僅かに下方となるようにして、この面接触箇所におけるレーザー光Rの断面形状が微小なリング形状となるようにレーザー光Rを照射する。
また、同時にXYテーブルTを操作して、この溶着箇所を重畳部においてXY方向に移動させ、所定の領域ならびに所定のパターンで溶着部20を形成させて樹脂接合体を形成させる。
このようにしてレーザー光を照射することにより、溶着範囲を広く確保することができ、強固な接合部を形成させることができる。
このような点においてアラミド紙どうしが面接触している界面におけるレーザー光のエネルギー密度は、4000W/cm2以上であることがさらに好ましく、5000W/cm2以上であることがより好ましい。
しかも、アラミド紙の空隙部によって、厚み方向のみならず平面方向にも熱が伝達され難く、レーザー光の照射によって発生した熱量が周囲に散逸してしまうことが抑制され発熱した熱をレーザー光照射箇所の温度上昇により有効に作用させることができる。
なお、このような効果については、アラミド紙に限定されること無く、この溶着される表面の部材が不織布状であればアラミド紙の場合と同様に得ることができる。
なお、接合される部材の内、一部材と他部材とで、異なる樹脂材料が用いられて、集光レーザーにより溶着された場合においては、溶着部に明確な界面が形成されず、部材が重畳されている方向に溶着部の材質が一方の材料から他方の材料に傾斜的に変化するように形成させることが容易であり、強固な溶着部分を形成させ得ることのみならず、界面が明確に視認されることを抑制させることができ、あたかも当初から一体的に形成されていたものであったかのような外観を呈示させることができ、その審美性の向上を期待し得る。
実施例1の樹脂接合体を、下記のようなレーザー光照射装置を用いて製造した。

・最高出力:15W

「アラミド紙/接着剤/PENフィルム/接着剤/アラミド紙」の5層構成
なお、各層の材質、厚さ、ならびに分光光度計(PerkinElmer社製、商品名「Lambda−9」)を用いて1490nmの吸光係数を測定した結果は以下の通り。
・アラミド紙:「デュポン社製、商品名“ノーメックスペーパー”(55μm厚さ)、吸光係数1081m-1」
・接着剤:「アクリル系接着剤(30μm厚さ)、吸光係数360m-1」
・PENフィルム:「125μm厚さ、吸光係数94m-1」
なお、積層シート全体として同様に吸光係数を測定したところ783m-1となった。
このとき、レーザー光の対物レンズから、積層シートが面接触している界面までの距離を25mmとし、この積層シートの面接触している界面に直径280μmのリング状のレーザー光が照射されるようにセットして、開口数0.35で14.1Wの出力でレーザー光を照射した。
このようにレーザー照射をしつつ、照射位置を260mm/minの速度で移動させて、約10mm長さの区間の溶着を実施した。
断面観察の結果、約300μm幅の溶着部が形成されていることが確認された。
また、この樹脂接合体のせん断強度を測定したところ約90Nであることがわかった。
溶着部の領域(300μm×10mm)から、単位面積当たりの強度を計算により求めると約3kN/cm2となり、優れた接合強度が得られていることがわかった。
上記実施例1の樹脂接合体に用いた、積層シート単体と、二枚の積層シートが溶着されている溶着部と、溶着部外の箇所とにおいて光透過率を測定した。
この光透過率の測定には、赤外可視近赤外分光光度計(Jusco社製、型名「V−670」)を用いた。
また、上記の赤外可視近赤外分光光度計により光透過率を400〜800nmの区間で測定して、この区間における算術平均を計算した結果を表1に示す。
実施例1の樹脂接合体の溶着部近傍の断面を走査型電子顕微鏡(SEM)で観察した様子を図4に示す。
図4には、「アラミド紙/接着剤/PENフィルム/接着剤/アラミド紙」の5層構成の積層シートが2枚積層された状態が示されており、図中「NMX」は「アラミド紙」を、「ADH」は「接着剤」を、「PEN」は、「PENフィルム」であることを示している。
また、この図4においては、写真中央部において、上方側の積層シートと下方側の積層シートとの界面が消失した領域(溶着部)が形成されていることが示されており、この界面の消失が、溶着部の光透過率向上に寄与していることがわかる。
アラミド紙を100μm厚さのものを用いた積層シートにより樹脂接合体を形成させたこと以外は、実施例1と同様に樹脂接合体を製造した。
この樹脂接合体のせん断強度を測定したところ約20N(667N/cm2)であり、優れた接合強度が得られていることがわかった。

- 樹脂材料により形成されている少なくとも一つの部材が用いられ、該部材の表面どうしを面接触させた状態で接合された接合部を有しており、該接合部には、前記樹脂材料が溶着された溶着部が形成されており、前記部材の表面どうしが面接触された状態で該面接触された箇所に前記部材の少なくとも一方の背面側からレーザー光が照射され、しかも、前記背面側から表面側にかけて集光されるべく前記レーザー光が照射されることにより前記表面の樹脂材料が加熱溶融されて前記溶着部が形成されている樹脂接合体であって、
背面側からレーザー光が照射された部材は、前記レーザー光の波長に対する吸光係数が50〜5000m-1であり、前記接合部で接合されている部材の内の一方の部材と他方の部材とを前記溶着部外で連続して通過する光の透過率をY(%)とし、前記一方の部材から溶着部を通って他方の部材を通過する光の透過率をX(%)としたときに、X>Yとなるように前記溶着部が形成されていることを特徴とする樹脂接合体。 - 前記溶着された部材が不織布である請求項1記載の樹脂接合体。
