Verfahren zur Herstellung von (Meth)acrylsäure
Die vorliegende Erfindung betrifft Verfahren zur Herstellung von (Meth)acrylsäure.
Die Herstellung von (Meth)acrylsäure ist seit langem Stand der Technik, wobei unterschiedliche Methoden angewandt werden, um (Meth)acrylsäure zu erhalten.
Beispielsweise kann α-Hydroxyisobuttersäure als Ausgangsstoff zur Herstellung von Methacrylsäure dienen. Ein derartiges Verfahren wird zum Beispiel in US 3,487,101 beschrieben, wo die Herstellung diverser Methacrylsäurederivate, insbesondere Methacrylsäure und Methacrylsäureester, ausgehend von 2-Hydroxyisobuttersäure in der Flüssigphase, dadurch gekennzeichnet ist, dass die Umsetzung von HIBS zu Methacrylsäure in Gegenwart eines gelösten basischen Katalysators bei hohen Temperaturen zwischen 1800C - 3200C in Gegenwart hochsiedender Ester (z.b. Phtalsäuredimethylester) und inneren Anhydriden (z.B. Phtalsäureanhydrid) durchgeführt wird. Laut Patent werden bei HIBS Umsätzen > 90% MAS-Selektivitäten um 98% erreicht. Über die Langzeitstabilität der flüssigen Katalysatorlösung insbesondere der Erschöpfung des eingesetzten Anhydrids werden keine Angaben gemacht.
DE-OS 1 191367 betrifft die Herstellung von Methacrylsäure (MAS) ausgehend von α-Hydroxyisobuttersäure (HIBS) in der Flüssigphase, dadurch gekennzeichnet, dass die
Umsetzung von HIBS zu Methacrylsäure in Gegenwart von Polymerisationsinhibitoren (wie z.B. Kupferpulver) und in Gegenwart eines Katalysatorgemischs bestehend aus Metallhalogeniden und Alkalihalogeniden bei hohen Temperaturen zwischen 180 - 2200C durchgeführt wird. Laut Patent werden bei HIBS Umsätzen > 90% MAS-Selektivitäten von > 99% erreicht. Die besten Ergebnisse werden mit Katalysatormischungen aus Zinkbromid
und Lithiumbromid erreicht. Es ist allgemein bekannt, dass die Verwendung halogenid- haltiger Katalysatoren bei hohen Temperaturen drastische Forderungen an die zu verwendenden Werkstoffe stellt und diese Probleme bezüglich der im Destillat befindlichen, verschleppten halogenierten Nebenprodukte auch in nachfolgenden Anlagenteilen auftreten.
EP 0 487 853 beschreibt die Herstellung von Methacrylsäure ausgehend von Acetoncyan- hydrin (ACH), dadurch gekennzeichnet, dass man im ersten Schritt ACH mit Wasser bei moderaten Temperaturen in Gegenwart eines heterogenen Hydrolysekatalysators umsetzt und man im zweiten Schritt α-Hydroxyisobuttersäureamid mit Methylformiat oder Metha- nol/Kohlenmonoxid unter Entstehung von Formamid und Hydroxyisobuttersäuremethylester (HIBSM) umsetzt, und man im dritten Schritt HIBSM in Gegenwart eines heterogenen Ionenaustauschers mit Wasser zu Hydroxyisobuttersäure verseift, und man im vierten Schritt HIBS dehydratisiert, indem man in flüssiger Phase bei hohen Temperaturen in Gegenwart eines löslichen Alkalisalzes reagieren lässt. Die Methacrylsäure-Herstellung ex HIBS wird bei hohen Umsätzen um 99% mit mehr oder weniger quantitativen Selektivitäten beschrieben. Die Vielzahl der notwendigen Reaktionsschritte und die Notwendigkeit der Zwischenisolierung einzelner Intermediate, insbesondere auch die Durchführung einzelner Prozessschritte bei erhöhtem Druck, machen das Verfahren kompliziert und damit letztlich unwirtschaftlich. Des Weiteren wird zwingend Formamid hergestellt, wobei diese Verbindung viel- fach als unerwünschtes Nebenprodukt angesehen werden kann, welches teuer entsorgt werden muss.
DE-OS 1 768 253 beschreibt ein Verfahren zur Herstellung von Methacrylsäure durch De- hydratisierung von α-Hydroxyisobuttersäure (HIBS), dadurch gekennzeichnet, dass man HIBS in flüssiger Phase bei einer Temperatur von wenigstens 1600C in Gegenwart eines Dehydratisierungskatalysators umsetzt, der aus einem Metallsalz von alpha- Hydroxyisobuttersäure besteht. Besonders geeignet sind in diesem Fall die Alkali- und Erdalkalisalze von HIBS, die in einer HIBS-Schmelze durch Umsetzung geeigneter Metallsalze in situ hergestellt werden. Laut Patent werden MAS Ausbeuten bis 95% ex HIBS beschrie-
ben, wobei der Feed der kontinuierlichen Verfahrensweise aus HIBS und ca. 1,5 Gew.-% HIBS-Alkalisalz besteht.
RU 89631 betrifft ein Verfahren zur Herstellung von Methacrylsäure ausgehend von 2- Hydroxyisobuttersäure durch Wasserabspaltung in flüssiger Phase, dadurch gekennzeichnet, dass die Reaktion in Abwesenheit eines Katalysators mit einer wässrigen Lösung von HIBS (bis 62 Gew.-% HIBS in Wasser) unter Druck bei hohen Temperaturen 2000C - 2400C durchgeführt wird.
Intensiv untersucht wurde darüber hinaus die Verwendung von Propen als Basisrohstoff, wobei man über die Stufen Hydrocarbonylierung (zur Isobuttersäure) und dehydrierender Oxidation in moderaten Ausbeuten zur Methacrylsäure gelangt.
Es ist bekannt, Propanal oder Propionsäure, die in technischen Prozessen ausgehend von Ethylen und C-I Bausteinen wie Kohlenmonoxid zugänglich sind, als Basisrohstoff einzusetzen. In diesen Prozessen wird in einer aldolisierenden Reaktion mit Formaldehyd unter Dehydratisierung der in situ entstehenden ß-Hydroxy-carbonylverbindung zur entsprechenden α, ß -ungesättigten Verbindung umgesetzt. Auflage, S.305 ff oder Kirk Othmer „Encyclopedia of Chemical Technology", 3. Ausgabe, Vol. 15, Seite 357.
(Meth)acrylsäure dient vielfach als Comonomer zur Herstellung einer Vielzahl von Polymeren. Hierbei werden relativ geringe Mengen an (Meth)acrylsäure benötigt. Diese geringen Mengen rechtfertigen aus wirtschaftlichen Gründen nicht den Aufbau von großen Produktionsanlagen, die zur Herstellung von (Meth)acrylsäure durch Oxidation von Kohlenwasserstoffen oder aus ACH notwendig sind.
Daher besteht die Notwendigkeit (Meth)acrylsäure zu transportieren. Allerdings ist der Transport von (Meth)acrylsäure sehr aufwendig, da (Meth)acrylsäure sehr leicht polymeri-
siert. So bildet (Meth)acrylsäure bei einer Lagerung in fester Form oder bei hohen Temperaturen schnell Polymere. Daher müssen (Meth)acrylsäuren in einem relativ schmalen Temperaturfenster transportiert werden, um eine Polymerisation zu verhindern. Hierbei werden vielfach Polymerisationsinhibitoren eingesetzt, die jedoch vielfach vor der Verwendung ab- getrennt werden müssen.
Des Weiteren können, wie bereits dargelegt, (Meth)acrylsäuren aus α-Hydroxycarbonsäuren erhalten werden. Dementsprechend könnte beispielsweise α-Hydroxyisobuttersäure transportiert werden, um hieraus am Verwendungsort Methacrylsäure herzustellen. Nachteilig hierbei sind jedoch die hohen Transportkosten, die auf das im Vergleich zur Methacrylsäure höhere Molekulargewicht von α-Hydroxyisobuttersäure zurückzuführen sind. Darüber hinaus erfordern sowohl (Meth)acrylsäuren als auch α-Hydroxycarbonsäuren säureresistente Transportbehälter. Daher ist der Transport dieser Verbindungen aufwendig und somit teuer.
In Anbetracht des Standes der Technik ist es nun Aufgabe der vorliegenden Erfindung Verfahren zur Herstellung von (Meth)acrylsäure zur Verfügung zu stellen, die besonders einfach, kostengünstig und mit hoher Ausbeute durchgeführt werden können. Hierbei sollte auch die Erzeugung von geringen Mengen besonders wirtschaftlich sein. Ein besonderes Problem bestand insbesondere darin ein Verfahren zu schaffen, dessen Ausgangsstoffe leicht und sicher transportiert werden können.
Darüber hinaus war es mithin Aufgabe der vorliegenden Erfindung, ein Verfahren zur Herstellung von (Meth)acrylsäure bereitzustellen, bei dem nur eine geringe Menge an Nebenprodukten erzeugt wird. Hierbei sollte das Produkt möglichst in hohen Ausbeuten und, ins- gesamt gesehen, unter geringem Energieverbrauch erhalten werden.
Gelöst werden diese sowie weitere nicht explizit genannte Aufgaben, die jedoch aus den hierin einleitend diskutierten Zusammenhängen ohne weiteres ableitbar oder erschließbar sind, durch ein Verfahren mit allen Merkmalen des Patentanspruchs 1. Zweckmäßige Ab-
Wandlungen der erfϊndungsgemäßen Verfahren werden in Unteransprüchen unter Schutz gestellt.
Dadurch, dass man einen cyclischen Ester in Gegenwart eines Katalysators zu (Meth)acrylsäure umsetzt, gelingt es ein Verfahren zur Herstellung von (Meth)acrylsäure zur Verfügung zu stellen, das besonders einfach, kostengünstig und mit hoher Ausbeute durchgeführt werden kann.
Zugleich lassen sich durch die erfindungsgemäßen Verfahren eine Reihe weiterer Vorteile erzielen. Hierzu gehört unter anderem, dass der eingesetzte Ausgangsstoff leicht, sicher und kostengünstig transportiert werden kann. Hierdurch kann (Meth)acrylsäure kostengünstig zur Produktion von Copolymeren bereitgestellt werden, ohne dass eine kostspielige Produktionsanlage, die (Meth)acrylsäure aus ACH oder durch Oxidation von Kohlenwasserstoffen gewinnt, aufgebaut und finanziert werden muss. Darüber hinaus werden nur geringe Men- gen an Nebenprodukten erzeugt, wobei das Produkt in hohen Ausbeuten und, insgesamt gesehen, unter geringem Energieverbrauch erhalten wird.
Zur Herstellung von (Meth)acrylsäure wird bei dem erfindungsgemäßen Verfahren ein cycli- scher Ester umgesetzt. Hierfür einsetzbare cyclische Ester sind an sich bekannt. Der Begriff cyclische Ester bezeichnet im Rahmen der vorliegenden Erfindung ringförmige Diester, die beispielsweise durch Dimerisierung von α-Hydroxycarbonsäuren und/oder α- Hydroxycarbonsäureestern erhalten werden.
Im Allgemeinen wird angenommen, dass diese Ester der Formel (I) entsprechen
worin die Reste R1, R2, R3 und R4 jeweils unabhängig voneinander Wasserstoff oder eine 1 bis 30 Kohlenstoffatome aufweisende Gruppe darstellen, die insbesondere 1-20, bevorzugt 1-10, insbesondere 1-5 und besonders bevorzugt 1-2 Kohlenstoffatome umfasst.
Der Ausdruck "1 bis 30 Kohlenstoffatome aufweisende Gruppe" kennzeichnet Reste organischer Verbindungen mit 1 bis 30 Kohlenstoffatomen. Er umfasst neben aromatischen und heteroaromatischen Gruppen auch aliphatische und heteroaliphatische Gruppen, wie beispielsweise Alkyl-, Cycloalkyl-, Alkoxy-, Cycloalkoxy-, Cyclo alkylthio- und Alkenylgrup- pen. Dabei können die genannten Gruppen verzweigt oder nicht verzweigt sein.
Erfindungsgemäß bezeichnen aromatische Gruppen Reste ein oder mehrkerniger aromatischer Verbindungen mit vorzugsweise 6 bis 20, insbesondere 6 bis 12 C-Atomen.
Heteroaromatische Gruppen kennzeichnen Arylreste, worin mindestens eine CH-Gruppe durch N ersetzt ist und/oder mindestens zwei benachbarte CH-Gruppen durch S, NH oder O ersetzt sind.
Zu den bevorzugten Alkylgruppen gehören die Methyl-, Ethyl-, Propyl-, Isopropyl-, 1- Butyl-, 2-Butyl-, 2-Methylpropyl-, tert.-Butyl-, Pentyl-, 2-Methylbutyl-, 1,1- Dimethylpropyl-, Hexyl-, Heptyl-, Octyl-, 1,1,3,3-Tetramethylbutyl, Nonyl-, 1-Decyl-, 2- Decyl-, Undecyl-, Dodecyl-, Pentadecyl- und die Eicosyl-Gruppe.
Zu den bevorzugten Cycloalkylgruppen gehören die Cyclopropyl-, Cyclobutyl-, Cyclopen- tyl-, Cyclohexyl-, Cycloheptyl- und die Cyclooctyl-Gruppe, die gegebenenfalls mit ver- zweigten oder nicht verzweigten Alkylgruppen substituiert sind.
Zu den bevorzugten Alkenylgruppen gehören die Vinyl-, Allyl-, 2-Methyl-2-propen-, 2- Butenyl-, 2-Pentenyl-, 2-Decenyl- und die 2-Eicosenyl-Gruppe.
Der Rest R kann Substituenten aufweisen. Zu den bevorzugten Substituenten gehören u.a. Halogene, insbesondere Fluor, Chlor, Brom, und Alkoxygruppen.
Zu den bevorzugten cyclischen Estern gehören l,4-Dioxan-2,5-dion (Glycolid), 3,6- Dimethyl-l,4-dioxan-2,5-dion (Lactid) oder 3,6-Dimethyl-l,4-dioxan-2,5-dion (Tetra- methylglycolid).
Erfindungsgemäß wird durch das Verfahren (Meth)acrylsäure erhalten. Neben Acrylsäure (Propensäure) und Methacrylsäure (2-Methylpropensäure) gehören hierzu insbesondere De- rivate, die Substituenten umfassen. Zu den geeigneten Substituenten gehören insbesondere Halogene, wie Chlor, Fluor und Brom sowie Alkylgruppen, die vorzugsweise 1 bis 10, besonders bevorzugt 1 bis 4 Kohlenstoffatome umfassen können. Hierzu gehören unter anderem ß-Methylacrylsäure (Butensäure), α, ß-Dimethylacrylsäure, ß-Ethylacrylsäure, sowie ß,ß-Dimethylacrylsäure. Bevorzugt sind Acrylsäure (Propensäure) und Methacrylsäure (2- Methylpropensäure), wobei Methacrylsäure besonders bevorzugt ist.
Die Umsetzung des cyclischen Esters kann beispielsweise in der Gasphase oder in flüssiger Phase erfolgen. Vorzugsweise erfolgt die Reaktion in flüssiger Phase. Hierbei kann die erhaltene (Meth)acrylsäure vorzugsweise über die Gasphase aus der Reaktionsmischung abge- trennt werden. Beispielsweise kann der cyclische Ester in einer Destille erhitzt und die entstehende (Meth)acrylsäure über Kopf abgetrennt und kondensiert werden. Die Umsetzung kann mit oder ohne Lösungsmittel erfolgen.
Diese Lösungsmittel können insbesondere dazu dienen das Erhitzen der Ausgangsverbin- düngen zu erleichtern, um Überhitzungen und damit verbundene Nebenproduktbildung zu vermeiden. Hierbei kann das Lösungsmittel nach einem Erwärmen der Mischung auf eine Temperatur oberhalb der Schmelztemperatur des Ausgangsprodukts aus der Mischung abgetrennt werden, bevor der cyclische Ester in (Meth)acrylsäure umgesetzt wird. Des Weiteren können Lösungsmittel dazu eingesetzt werden, die Zugabetemperatur der Eduktmi- schung in einen Reaktor, insbesondere eine Destille niedrig zu halten. Dies kann insbesonde-
re bei kontinuierlichen Verfahren zweckmäßig sein. Darüber hinaus kann hierdurch die Temperatur zu Beginn der Reaktion gering gehalten werden, so dass besonders geringe Anteile an unerwünschten Nebenprodukten entstehen. Lösungsmittel mit einem niedrigen Siedepunkt können bei einer Umsetzung in einer Destille über Kopf abgetrennt werden. Lö- sungsmittel mit hohen Siedpunkten verbleiben bei einer Umsetzung in einer Destille vielfach im Sumpf. Diese Lösungsmittel können aus dem Sumpf ausgefahren und erneut zum Erniedrigen der Verflüssigungstemperatur der Ausgangsverbindungen eingesetzt werden.
Zu den geeigneten Lösungsmitteln zählen beispielsweise Alkohole, Ketone, Aldehyde, Es- ter, Ether, Carbonsäuren, Kohlenwasserstoffe und Mischungen dieser Lösungsmittel untereinander sowie mit weiteren Lösungsmitteln.
Zu den Kohlenwasserstofflösungsmittel gehören aliphatische, alicyclische und aromatische Kohlenwasserstoffe. Zu diesen Kohlenwasserstoffen gehören unter anderem Pentan, Hexan, insbesondere n-Hexan und 3 Methylpentan, Heptan, insbesondere n-Heptan und 3- Methylhexan, Octan, Cyclopentan, Cyclohexan, Benzol, Toluol, Xylol, Ethylbenzol.
Des Weiteren gehören zu den geeigneten Lösungsmittel Carbonsäuren und Carbonsäureester. Zu diesen zählen insbesondere Essigsäure, Ethylacetat, α-Hydroxycarbonsäuren, insbesondere 2-Hydroxyisobuttersäure und 2-Hydroxyisobuttersäuremethylester.
Zu den als Lösungsmittel verwendbaren Ketonen zählen beispielsweise Aceton, Methyl- ethylketon, Diethylketon, Methylpropylketon, Methylisopropylketon, Methylbutylketon, Methyl- 1-methylpropylketon, Methyl-2-methylpropylketon, Ethylpropylketon und andere Ketone mit jeweils 2 oder mehr Kohlenstoffatomen, bevorzugt 4 bis 12 und besonders bevorzugt 4 bis 9 Kohlenstoffatomen.
Zu den als Lösungsmittel verwendbaren Aldehyden gehören beispielsweise Acetaldehyd, Propionaldehyd, Butyraldehyd, Valeraldehyd, Benzaldehyd und andere Aldehyde mit jeweils
2 oder mehr Kohlenstoffatomen, bevorzugt 4 bis 12 und besonders bevorzugt 4 bis 9 Kohlenstoffatomen.
Zu den als Lösungsmittel verwendbaren Ether zählen unter anderem Diethylether, Di-n- propylether, Diisopropylether, Di-n-butylether, Diisobutylether und andere Ether mit jeweils 2 oder mehr Kohlenstoffatomen, bevorzugt 4 bis 12 und besonders bevorzugt 4 bis 9 Kohlenstoffatomen.
Besonders bevorzugt können Alkohole als Lösungsmittel eingesetzt werden. Zu den bevorzugten Alkoholen gehören unter anderem Alkohole mit jeweils mindestens einem Kohlenstoffatom, bevorzugt 2 bis 12 und besonders bevorzugt 4 bis 9 Kohlenstoffatomen. Die Alkohole können eine lineare, verzweigte oder cyclische Struktur aufweisen. Des Weiteren können die Alkohole aromatische Gruppen oder Substituenten, beispielsweise Halogenatome umfassen. Zu den bevorzugten Alkoholen gehören insbesondere Methanol, Ethanol, n-Propanol, iso-Propanol, n-Butanol, 1-Methyl-propanol, 2-Methyl-propanol, tert.-Butanol, n-Pentanol, 1-Methyl-butanol, 2-Methyl-butanol, 3-Methyl-butanol, 2,2-Dimethyl-propanol, n-Hexanol, 1-Methyl-pentanol, 2-Methyl-pentanol, 3-Methyl- pentanol, 4-Methyl-pentanol, 1,1-Dimethyl-butanol, 2,2-Dimethyl-butanol, 3,3-Dimethyl- butanol, 1 ,2-Dimethyl-butanol, n-Heptanol, 1-Methyl-hexanol, 2-Methyl-hexanol, 3- Methyl-hexanol, 4-Methyl-hexanol, 1 ,2-Dimethyl-pentanol, 1, 3-Dimethyl-pentanol, 1,1-Dimethyl-pentanol, 1,1, 2, 2-Tetramethyl-propanol, Benzylalkohol, n-Octanol, 2- Ethylhexanol, n-Nonanol,l-Methyl-octanol, 2-Methyl-octanol, n-Decanol, n-Undecanol, 1-Methyl-decanol, 2-Methyl-decanol, n-Dodecanol, 2,4-Diethyl-octanol, Cyclopentanol, Cyclohexanol, 4-tert.-Butyl-cyclohexanol, Cycloheptanol, Cyclododecanol, 2-(Dimethylamino)-ethanol, 3-(Dimethylamino)-propanol, 4-(Dimethylamino)-butanol, 5-(Dimethylamino)-pentanol, 6-(Dimethylamino)-hexanol, 8-(Dimethylamino)-octanol, 10-(Dimethylamino)-decanol, 12-(Dimethylamino)-dodecanol, 2-(Diethylamino)-ethanol, 3- (Diethylamino)-propanol, 4-(Diethylamino)-butanol, 5 -(Diethylamino)-pentanol, 6-(Diethylamino)-hexanol, 8-(Diethylamino)-octanol, 10-(Diethylamino)-decanol, 12-(Diethylamino)-dodecanol, 2-(Di- (iso-propyl)-amino)-ethanol, 3-(Di-(iso-propyl)-

Weiterhin können ethoxylierte und/oder propoxylierte Alkohole sowie gemischt- ethoxylierte/propoxylierte Alkohole als Lösungsmittel eingesetzt werden, insbesondere R5-(O-CH2-CH2)χ-OH oder R5-(O-CH(CH3)-CH2)X-OH, beziehungsweise R5-(O-CH2-CH(CH3))x-OH, worin
R5 für Ci bis C20-Alkyl und x für eine ganze Zahl zwischen 10 und 20 steht, oder ethoxylierte und/oder propoxylierte Aminoalkohole, wie zum Beispiel
R6 2N(-CH2-CH2-O)y-H oder R6 2N(-CH(CH3)-CH2-O)y-H beziehungsweise R6 2N(-CH2CH(CH3)-O)y-H, worin y für eine ganze Zahl zwischen 1 und 4 steht. R6 steht für eine Alkylgruppe mit 1 - 6 Kohlenstoffatomen, wobei der Stickstoff mit den Substituenten R6 auch einen fünf- bis siebengliedrigen Ring bilden kann. Der Ring kann gegebenenfalls noch durch eine oder mehrere kurzkettige Alkylgruppen, wie beispielsweise Methyl, Ethyl oder Propyl, substituiert sein.
Die Lösungsmittel können beispielsweise durch Destillation abgetrennt werden. Bevorzugt können diese Lösungsmittel, insbesondere die Alkohole über Kopf einer Destille zusammen mit der erzeugten (Meth)acrylsäure aus der Reaktionsmischung entnommen werden. Die so erhaltene Mischung kann anschließend in das entsprechende (Meth)acrylat überführt werden. Dementsprechend stellt die vorliegende Erfindung auch ein Verfahren zur Herstellung von Estern der (Meth)acrylsäure, auch (Meth)acrylate genannt, zur Verfügung. Die Veresterung von (Meth)acrylsäure mit Alkoholen ist seit längerem bekannt und beispielsweise in Ullmann's Encyclopedia of Industrial Chemistry 5. Auflage auf CD-ROM dargelegt.
Die Umsetzung des cyclischen Esters erfolgt in Gegenwart eines Katalysators. Hierfür geeignete Katalysatoren sind an sich bekannt und beispielsweise in DE-OS 10 33 656, DE-OS 10 62 696, FR 12 15 701, DE 630 020, DE 665 369, FR 10 80 212, DE 11 91 367 Bl und DE-OS 17 68 253 dargelegt. So können diese Katalysatoren beispielsweise saure organi- sehe Phosphate umfassen, die auf Kieselsäureträgern oder Graphitträgern aufgebracht sind. Besonders bevorzugt umfassen die einzusetzenden Katalysatoren mindestens ein Metallsalz. Hierzu zählen insbesondere die in den Druckschriften DE 11 91 367 Bl und DE-OS 17 68 253 dargelegten Salze. Beispielsweise können Salze von Zink, Eisen Zinn, Blei eingesetzt werden. Zu den besonders bevorzugten Metallsalzen gehören insbesondere Alkali- und/oder Erdalkalimetallsalze. Beispielsweise kann ein Salz einer Carbonsäure mit 1 bis 10 Kohlenstoffatomen, ein Carbonatsalz, ein Hydroxid, ein Oxid, ein Halogensalz oder ein Sulfitsalz eingesetzt werden. Zu den besonders bevorzugten Carbonsäuren, deren Salze als Katalysator eingesetzt werden können, gehören unter anderem (Meth)acrylsäure, α- Hydroxycarbonsäuren, insbesondere Hydroxyessigsäure (Glycolsäure), 2-Hydroxypropionsäure (Milchsäure) und/oder 2-Hydroxyisobuttersäure, sowie Essigsäure, Propionsäure, Butansäure, Pentansäure, Hexansäure, Heptansäure, Oktansäure und/oder Nonansäure. Die zuvor dargelegten Katalysatoren können einzeln oder als Mischung eingesetzt werden. So können beispielsweise Mischungen von Halogeniden des Zinks, Eisens Zinns und Bleis mit Alkali- und/oder Erdalkalimetallhalogeniden eingesetzt werden. Beson- ders bevorzugt werden die in DE-OS 17 68 253 dargelegten Katalysatoren verwendet.
Besonders bevorzugt umfasst der Katalysator mindestens ein Salz ausgewählt aus Natriumhydroxid, Kaliumhydroxid, Calciumhydroxid, Bariumhydroxid, Magnesiumhydroxid, Natriumsulfit, Natriumcarbonat, Kaliumcarbonat, Strontiumcarbonat, Magnesiumcarbonat, Natriumbicarbonat, Natriumacetat, Kaliumacetat, das Natriumsalz einer α-
Hydroxycarbonsäure, das Kaliumsalz einer α-Hydroxycarbonsäure und/oder Natriumdi- hydrogenphosphat umfasst.
Die Konzentration des Katalysators ist im Allgemeinen nicht kritisch, wobei geringe Kon- zentrationen zu einer etwas längeren Reaktionsdauer führen können. Hohe Konzentrationen sind vielfach unwirtschaftlich. Gemäß einem besonderen Aspekt kann die Katalysatorkonzentration vorzugsweise im Bereich von 1 bis 70 Gew.-%, besonders bevorzugt 2 bis 10 Gew.-%, bezogen auf das Gesamtgewicht der Reaktionsmischung, liegen.
Bei einer Herstellung der (Meth)acrylsäure in Chargen können Katalysatormengen im Bereich von 1 bis 10, besonders bevorzugt 2 bis 5 Gew.-% besonders zweckmäßig sein. Bei kontinuierlichen Verfahren können die zugeleiteten Eduktströmen Anteile an Katalysator enthalten. Vorzugsweise liegen die Mengen an Katalysator im Bereich von 0,1 bis 20 Gew.-%, besonders bevorzugt im Bereich von 0,1 bis 5 Gew.-%. Die Beladung des Kataly- sators mit Edukt kann in einem weiten Bereich liegen. Vorzugsweise werden 0,01 bis 10, besonders bevorzugt 0,05 bis 1,0 und ganz besonders bevorzugt 0,1 bis 0,5 Mol cyclischer Ester pro Mol Katalysator pro Stunde eingesetzt.
Die Umsetzung erfolgt vorzugsweise bei einer Temperatur von 1200C oder mehr, besonders bevorzugt bei einer Temperatur im Bereich von 200 bis 2400C. Die Reaktion kann, je nach Reaktionstemperatur, bei Unter- oder Überdruck durchgeführt werden. Vorzugsweise wird die erfindungsgemäße Reaktion in einem Druckbereich von 0,01-10 bar, besonders bevorzugt 0,05 bis 2,5 bar durchgeführt.
Die Umsetzung kann chargenweise oder kontinuierlich durchgeführt werden, wobei kontinuierliche Verfahren bevorzugt sind.
Die Reaktionsdauer der Umsetzung hängt unter anderem von den eingesetzten cyclischen Estern, der Aktivität des Katalysator sowie der Reaktionstemperatur ab, wobei dieser Parameter in weiten Bereichen liegen kann. Bevorzugt liegt die Reaktionszeit der Umsetzung im Bereich von 30 Sekunden bis 15 Stunden, besonders bevorzugt 15 Minuten bis 10 Stunden und ganz besonders bevorzugt 30 Minuten bis 5 Stunden.
Bei kontinuierlichen Verfahren beträgt die Verweilzeit vorzugsweise 30 Sekunden bis 15 Stunden, besonders bevorzugt 15 Minuten bis 10 Stunden und ganz besonders bevorzugt 30 Minuten bis 5 Stunden.
Gemäß einem besonderen Aspekt der vorliegenden Erfindung kann die Reaktion in Gegen- wart eines Polymerisationsinhibitors durchgeführt werden. Zu den bevorzugt einsetzbaren Polymerisationsinhibitoren gehören unter anderem Phenothiazin, Tertiärbutylcatechol, Hy- drochinonmonomethylether, Hydrochinon, 4-Hydroxy-2,2,6,6-tetramethylpiperidinooxyl (TEMPOL) oder deren Gemische; wobei die Wirksamkeit dieser Inhibitoren durch Einsatz von Sauerstoff teilweise verbessert werden kann. Die Polymerisationsinhibitoren können in einer Konzentration im Bereich von 0,001 bis 2,0 Gew.-%, besonders bevorzugt im Bereich von 0,01 bis 0,2 Gew.-%, bezogen auf das Gewicht des cyclischen Esters, eingesetzt werden. Hierbei können geringe Mengen an Polymerisationsinhibitor auch zu der kondensierten (Meth)acrylsäure zugegebenen werden.
Nachfolgend soll die vorliegende Erfindung anhand von Beispielen näher erläutert werden.
Beispiel 1
In einer Destille wurden 334,75 g Tetramethylglycolid (TMG), das in 180,25 g Aceton gelöst worden war, in Gegenwart des Kaliumsalzes von α-Hydroxyisobuttersäure auf eine Temperatur von ca. 225°C erhitzt. Die Beladung des Katalysators betrug 0,57 mol TMG pro mol Katalysator pro Stunde. Die Reaktion wurde bei Normaldruck über 250 Minuten ausgeführt. Die Ausbeute an Methacrylsäure betrug 70%.
