Verfahren zum Entkohlen keramischer Formkörper
Keramische Formkörper finden heutzutage vielfältige Anwendungen. Neben dem Einsatz als Werkstoff, beispielsweise im Automobilbereich oder in der Medizintechnik. Zahlreich sind auch Anwendungen für elektrische Bauelemente, bei denen die isolierenden, elektrisch leitenden, piezoelektrischen, pyroelek- trischen oder dielektrischen Eigenschaften verschiedener Keramikarten genutzt werden.
Bei der Herstellung eines keramischen Formkörpers wird das Brennen der Keramik in zwei Stufen durchgeführt. In einer er- sten Stufe wird ein keramischer Grünkörper, der neben einem möglichst feinteiligen keramischen Grundmaterial noch einen üblicherweise organischen Binder und gegebenenfalls Lösungsmittel enthält, in einer zumindest Sauerstoff enthaltenden Atmosphäre bei Temperaturen von 400 bis 600 Grad Celsius ent- kohlt. Dabei werden die organischen Bestandteile des Binders oder die sonstigen organischen Zusätze in der keramischen Masse ausgebrannt. Im zweiten Schritt, der bei der eigentlichen Sintertemperatur durchgeführt wird, wird die Keramik durch Sintern auf ihre endgültige Dichte verdichtet. Dieser Prozeß findet bei erheblich höheren Temperaturen statt, üblicherweise bei Temperaturen von weit über 1000 Grad Celsius.
Die Eigenschaften der Keramik sind ganz wesentlich vom Herstellverfahren und insbesondere vom Sinterverfahren abhängig. Die Verfahrensparameter bei Sintern bestimmen die keramischen
Kenngrößen wie z.B. Korngrößen, Korngrenzen, Dichte sowie die davon abhängigen elektrischen und anderen Materialeigenschaften. Bereits ein geringfügiges Abweichen von vorgegebenen beziehungsweise vorgesehenen Sinterbedingungen kann zu einer Keramik führen, deren Eigenschaften sich erheblich von den gewünschten Eigenschaften unterscheiden, und die dadurch für
ein gewünschtes Bauelement gegebenenfalls nicht mehr geeignet sind.
Ein weiteres Problem bei keramischen Formkörpern besteht dar- in, daß die vollständige Entfernung der organischen Bestandteile der Grünkörper nur unter Schwierigkeiten durchzuführen ist. Beim Ausbrennen, auch Entkohlungsprozeß genannt, entstehen oft aromatische Verbindungen, die unter den Bedingungen des Entkohlungsprozesses und insbesondere unter ungenügender Sauerstoffzufuhr in Graphit umgewandelt werden. Dieser widersteht dem weiteren oxidativen Abbau und verbleibt daher größtenteils in der Keramik. Beim sich daran anschließenden Sinterprozeß kann der Graphit bei den dann höheren Sintertemperaturen reduktive Prozesse in der Keramik auslösen, die zu veränderten Keramikeigenschaften führen. Diese können so gravierend sein, daß die Eigenschaften der Keramik dann nicht mehr im geforderten Bereich liegen und die Keramik daher für den gewünschten Zweck unbrauchbar wird.
Aufgabe der vorliegenden Erfindung ist es daher, ein Verfahren anzugeben, mit dem ein keramischer Formkörper unter milden Bedingungen vollständig entkohlt werden kann.
Diese Aufgabe wird erfindungsgemäß durch ein Verfahren mit den Merkmalen von Anspruch 1 gelöst. Vorteilhafte Ausgestaltungen der Erfindung sind den Unteransprüchen zu entnehmen.
Die Erfindung schlägt vor, einen keramischen Formkörper zum Entkohlen mit einer Atmosphäre zu behandeln, oder den Form- körper einer Atmosphäre auszusetzen, die zumindest Ozon (03) enthält. Überraschend hat sich gezeigt, daß durch eine solche Behandlung bereits bei milden Bedingungen und in einer dem bisherigen Entkohlungsprozeß vergleichbaren Zeit eine verbesserte Entkohlung der Keramik stattfindet. Mit dem erfindungs- gemäßen Verfahren wird dabei ein keramischer Formkörper erhalten, der einen geringeren Kohlenstoffgehalt aufweist als
ein keramischer Formkörper, der in einem bekannten Standardverfahren entkohlt worden ist.
Ozon ist eine dreiatomige Sauerstoffmodifikation, die bereits als starkes Oxidationsmittel bekannt ist. Überraschend ist jedoch, daß mit einer Ozon enthaltenden Atmosphäre eine vollständige Entbinderung beziehungsweise eine vollständige Entkohlung keramischer Formkörper stattfinden kann. Die Entkohlung kann dabei als zusätzlicher Verfahrensschritt im An- Schluß an die bekannte Standardentkohlung in sauerstoffhalti- ger Atmosphäre durchgeführt werden. Möglich ist es jedoch auch, den gesamten bekannten Entkohlungsprozeß durch das erfindungsgemäße Verfahren zu ersetzen. Es hat sich gezeigt, daß durch die Behandlung mit Ozon auch der hohe organische Anteil in keramischen Grünkörpern vollständig entfernbar ist.
Das erfindungsgemäße Verfahren kann bei normaler Raumtemperatur (25°C) durchgeführt werden, eine Erhöhung der Temperatur zur Beschleunigung des Verfahrens ist daher nicht erforder- lieh. Bereits bei Raumtemperatur kann ein keramischer Formkörper in einem dem Standardverfahren vergleichbaren Zeitraum entkohlt werden. Obwohl das Ozonmolekül größer als ein entsprechendes Sauerstoffmolekül ist, weist Ozon zumindest die gleiche Beweglichkeit beziehungsweise Diffusionsfähigkeit in- nerhalb der Keramik auf, die erforderlich ist, den keramischen Formkörper durchgehend und vollständig, also auch bis ins Innere des Körpers hinein, zu entkohlen.
Das Verfahren kann in einer Ozon enthaltenden Atmosphäre durchgeführt werden, wobei die übrigen Atmosphärenbestandteile der Normalatmosphäre entsprechen können. Möglich ist es jedoch, zur Beschleunigung des Verfahrens eine reine Sauerstoffatmosphäre zu verwendet, die mit Hilfe eines Ozongenerators mit Ozon angereichert wird. Da Ozon in hohen Konzentra- tionen aufgrund der hohen Reaktivität instabil ist und eine hochkonzentrierte Ozonatmosphäre zur explosionsartigen Zersetzung neigt, ist eine Atmosphäre bevorzugt, die neben dem
zum Teil in Ozon umgewandelten Sauerstoff noch ein Inertgas enthält, wie z.B. die Normalatmosphäre, die ca. 80% Stickstoffanteil aufweist.
Im Sinne einer sicheren Verfahrensführung liegt es auch, die Temperatur, bei der das Verfahren durchgeführt wird, nicht zu stark zu erhöhen, wobei eine maximale Temperatur von circa 50 Grad Celsius als sinnvolle Obergrenze erscheint. Auch eine niedrigere Temperatur als Raumtemperatur ist geeignet, wobei allerdings längere Reaktionszeiten beziehungsweise längere Entkohlungszeiten erforderlich sind.
Das Verfahren ist auf beliebige keramische Formkörper anwendbar und nicht von den Dimensionen des Formkörpers abhängig. Vorzugsweise wird das Verfahren jedoch nur bei solchen keramischen Körpern angewandt, deren gewünschte Eigenschaften nur mit einer vollständigen oder weitgehenden Entkohlung erreichbar sind. Dies trifft überwiegend für elektrokeramische Bauteile zu, beziehungsweise für keramische Körper, die zu elek- trischen keramischen Bauelementen weiterverarbeitet werden.
Diese sind allerdings in der Regel von kleineren äußeren Abmessungen.
Das erfindungsgemäße Verfahren ist geeignet, einen kerami- sehen Körper zu entkohlen, der ausschließlich einen gegebenenfalls (unvollständig) entbinderten keramischen Grünkörper aufweist. Möglich ist es jedoch auch, mit dem erfindungsgemäßen Verfahren ein keramisches Mehrschichtbauelement zu entkohlen, bei dem der keramische Formkörper alternierend kera- mische Schichten und Elektrodenschichten und damit weitere nichtkeramische Materialien aufweist. Solche Mehrschichtbauelemente können beispielsweise ausgewählt sein aus Mehr- schichtkondenstoren, Piezoaktoren oder auch keramischen Widerstandselementen. Es hat sich gezeigt, daß auch keramische Mehrschichtbauelemente unbeschadet mit dem erfindungsgemäßen Verfahren entkohlt werden können. Die innenliegenden Elektroden weisen nach erfindungsgemäßer Entkohlung nur eine gering-
fügig stärkere Oxidschicht auf, als dies mit herkömmlichen Standardentkohlungsverfahren der Fall ist.
Vorzugsweise wird das Verfahren jedoch bei Mehrschichtbauele- menten angewendet, die innenliegende Elektrodenschichten aus Edelmetall aufweisen, welche von Natur aus gegenüber einem oxidativen Angriff weniger anfällig bzw. reaktiv sind. Bei Silber enthaltenden Elektroden wird nach der Durchführung des erfindungsgemäßen Verfahrens beobachtet, daß es zu einer ge- ringfügigen Reduzierung des Silbergehalts kommt, vermutlich infolge der Bildung flüchtiger Silberverbindungen. Die Abnahme der Silbermenge ist jedoch so geringfügig, daß sie vernachlässigbar ist. Bei besonders empfindlichen Bauelementen kann dies durch eine größere Elektrodendicke oder einen höhe- ren Silbergehalt in der oder den Elektrodenschichten zu behandelnder Mehrschichtbauelemente ausgeglichen werden.
Als vorteilhafter Nebeneffekt des erfindungsgemäßen Verfahrens wird beobachtet, daß eine danach hergestellte und gesin- terte Keramik eine höhere Dichte aufweist als eine mit dem entsprechenden Standardverfahren entkohlte Vergleichskeramik. Dies wird darauf zurückgeführt, daß im keramischen Körper bei der Entkohlung verbleibender Kohlenstoff die Sinterung behindert und das Erzielen einer maximalen Dichte verhindert. Es wird vermutet, daß der bei unvollständiger Entkohlung verbleibende Kohlenstoff bei der Sintertemperatur mit dem Sinterhilfmittel reagiert und damit die Sinterung behindert.
Der im erfindungsgemäßen Verfahren enthaltene Keramikkörper mit der höheren Dichte weist dementsprechend auch mit der höheren Dichte verbundene verbesserte Eigenschaften auf als eine entsprechende mit Standardverfahren erhaltene Keramik. Die verringerte Porosität der Keramik führt zu einer höheren Dielektrizitätskonstante ε , so daß die erfindungsgemäße Keramik für alle die Anwendungen besser geeignet ist, in denen dielektrische Eigenschaften und insbesondere elektrisch isolierende Eigenschaften gefordert sind.
Insbesondere weist eine erfindungsgemäß erhaltene Keramik neben der höheren Dielektrizitätskonstante ε eine höhere elektrische Durchschlagsfestigkeit auf, so daß bei gleicher ange- legter Spannung eine verbesserte Durchschlagsfestigkeit damit hergestellter elektrischer keramischer Bauelemente erhalten wird. Bei einigen keramischen Mehrschichtbauelementen kann durch den verstärkten oxidativen Angriff auch auf die innenliegenden Metallschichten ein gegebenenfalls leicht erhöhter ESR-Wert (electrical series resistance) beobachtet werden, der jedoch noch innerhalb der geforderten Spezifikationen liegt, da er nur geringfügig von den entsprechenden Werten einer in Standardverfahren erhaltenden Keramik aufweicht . Diese Steigerung des ESR-Wertes hat einen geringen oder gar keinen Einfluß auf den Verlustfaktor der entsprechenden keramischen Bauelemente. Das erfindungsgemäße Verfahren kann daher vorteilhaft zur Entkohlung von keramischen Körpern eingesetzt werden, aus denen elektrokeramische Bauelemente mit anspruchsvollen Spezifikationen beziehungsweise mit hohen An- forderungen an die Eigenschaften der Keramik gefertigt werden.
Im folgenden wird die Erfindung anhand von Ausführungsbeispielen und der dazugehörigen fünf Figuren näher erläutert.

2 mit Hilfe von Lösungsmittel, organischem Bindemittel 3 und gegebenenfalls weiteren Zusätzen wie Weichmacher, Benetzer, Antihaftmittel und Verdickungsmittel aufgeschlämmt und durch einen Formgebungsprozeß in einen keramischen Grünkörper 1 überführt. Der Formgebungsprozeß kann je nach Dimension des . zu erzeugenden keramischen Körpers ausgewählt sein aus Foliengießen, Folienziehen, plastisches Formen, in Formen gießen, Walken und dergleichen mehr. Der Anteil keramischer Partikel 2 am gesamten Grünkörper ist dabei möglichst hoch, so daß ei- ne möglichst hohe Packungsdichte der keramischen Partikel im Grünkδrper 1 erzielt ist. Figur 1 zeigt diesen Grünkörper ausschnittsweise in schematischer Darstellung.
Dieser Grünkörper wird nun gemäß einer ersten Variante einer ozonhaltigen Atmosphäre ausgesetzt. Dazu wird der Grünkörper in ein geschlossenes Behältnis, insbesondere in eine Reaktionskammer überführt . Über einen Einlaß wird die Kammer anschließend mit einer ozonhaltigen Atmosphäre gespült, beispielsweise mit einer Normalatmosphäre, die durch einen Ozon- generator geleitet wird, wobei der Sauerstoffanteil der Normalatmosphäre zumindest zum Teil in Ozon überführt wird. Bei Raumtemperatur wird der Formkörper 1 anschließend für circa 24 Stunden in dem ozongefüllten Behältnis gelagert. Der über die Zeit abnehmende Ozongehalt der Atmosphäre innerhalb des Behältnisses kann kontinuierlich oder diskontinuierlich nachgeregelt werden.
Die genaue Reaktionszeit bis zur vollständigen Entkohlung ist abhängig von den äußeren Dimensionen des zu behandelnden be- ziehungsweise zu entkohlenden keramischen Körpers, von der
Dichte und von dem gewünschten Entkohlungsgrad beziehungsweise dem Kohlenstoffgehalt . Für ein keramisches Bauelement der Bauform 0805 sind beispielsweise 24 Stunden bei Raumtemperatur völlig ausreichend, um den Kohlenstoffgehalt auf weniger als 0,01% zu reduzieren.
Figur 2 zeigt in teilweiser schematischer Darstellung den entkohlten keramischen Körper 1, bei dem sämtliche organische Bestandteile 3 mit Hilfe des Ozons entfernt sind. Der Körper 1 weist eine Porosität auf. Als Reaktionsprodukte entsteht gasförmiges C0 l H20 und gegebenenfalls in geringen Mengen Kohlenmonoxid. Vorteilhaft wird daher die Abluft des erfindungsgemäßen Verfahrens in einer Nachverbrennungsanlage behandelt, in der nicht vollständig oxidierte Kohlenoxide sowie nicht restlos verbrauchtes Ozon in die unbedenklichen Endpro- dukte C02 und 02 überführt werden.
Der entbinderte keramische Körper wird anschließend in einem herkömmlichen Sinterprozeß, beispielsweise in einer Inertgasatmosphäre bei der gewünschten Sintertemperatur von bei- spielsweise 1300 Grad Celsius gesintert. Figur 3 zeigt im schematischen Querschnitt den erhaltenen keramischen Körper 4, der eine maximal erreichbare Dichte aufweist, die nahe 100% der theoretischen Dichte liegt und der daher keine Porosität mehr aufweist.
Figur 4 zeigt die Abnahme des Kohlenstoffgehalts, der in einer Versuchsreihe anhand mehrerer Meßpunkte während des Verfahrens ermittelt wurde. Der annähernd lineare Verlauf der Meßkurve im beobachteten Bereich zeigt die hohe Wirksamkeit des Verfahrens, die zu einer gründlichen beziehungsweise vollständigen Entfernung des Kohlenstoffs und gegebenenfalls anderer organischer Bestandteile im keramischen Grünkörper führt. Der dargestellte Verlauf zeigt auch, daß mit dem Verfahren ein nahezu vollständiger Entkohlungsprozeß möglich ist.
In einer weiteren, hier nicht näher beschriebenen Variante, wird ein keramischer Grünkörper gemäß einem Standardverfahren entkohlt. Dieses umfaßt ein Erhitzen des keramischen Grünkör- pers in einer Sauerstoff haltigen Atmosphäre bei einer Temperatur von 400 bis 600 Grad Celsius. Nach beispielsweise 24 bis 48 Stunden Entkohlungszeit bei dieser Temperatur wird ein

gen. Dies beweist, daß mit dem erfindungsgemäßen Verfahren auch komplexe keramische Bauelemente wie die genannten Mehrschichtbauelemente gefahrlos und erfolgreich entkohlt werden können. Bei der erfindungsgemäßen Entkohlung von massiven ke- ramischen Formkörpern, die keine Elektrodenschichten oder sonstige Fremdmaterialien enthalten, werden stets verbesserte keramische Kenndaten erhalten, die auch zu elektokeramischen' Bauelementen mit verbesserten Kenndaten führen. Diese Bauelemente werden erst nach dem Sinterprozeß mit Elektroden verse- hen, so daß keine Wechselwirkung mit dem erfindungsgemäßen Verfahren auftritt.
Das erfindungsgemäße Verfahren wurde zwar nur anhand weniger keramischer Zusammensetzungen getestet, ist jedoch prinzipi- eil von der Art der Keramik unabhängig. Auch die Größe der mit dem erfindungsgemäßen Verfahren behandelten Formkörper ist nicht einschränkend. Ein größerer Formkörper erhöht lediglich die erforderliche Reaktionszeit, wie dies jedoch auch in Standardentkohlungsprozessen für voluminöse keramische Körper der Fall ist.
Claims
1. Verfahren zum Entkohlen eines keramischen Formkörpers, bei dem ein ungesinterter keramischer Formkörper einer Ozon enthaltenden Atmosphäre ausgesetzt wird.
2. Verfahren nach Anspruch 1 , bei dem ein keramischer Grünkörper in einem Standardpro- zess unter erhöhter Temperatur in einer zumindest Anteile an Sauerstoff enthaltenden Atmosphäre weitgehend entbindert wird, bei dem der Körper anschließend mit der Ozon enthaltenden Atmosphäre behandelt und vollständig entkohlt wird.
3. Verfahren nach Anspruch 1 oder 2, bei dem die Behandlung mit der Ozon enthaltenden Atmosphäre in einem Temperaturbereich von 15-50°C für mehrere Stunden durchgeführt wird.
4. Verfahren nach einem der Ansprüche 1-3, bei dem der Formkörper nach der Behandlung mit der Ozon enthaltenden Atmosphäre gesintert wird.
5. Verfahren nach einem der Ansprüche 1-4, bei dem der Formkörper ein Mehrschichtkörper ist, der alternierend keramische Schichten und Elektrodenschichten aufweist .
6. Verfahren nach einem der Ansprüche 1-5, bei dem die Behandlung mit einer Normalatmosphäre durchgeführt wird, bei der zumindest ein Teil des Sauerstoffanteils in Ozon umgewandelt ist.
7. Verfahren nach einem der Ansprüche 1-5, bei dem die Behandlung mit einer reinen Sauerstoffatmosphäre durchgeführt wird, bei der zumindest ein Teil des Sauerstoffanteils in Ozon umgewandelt ist.
8. Verfahren nach einem der Ansprüche 1-7, bei dem die Behandlung in einem geschlossenen Behältnis durchgeführt wird und bei dem der Ozongehalt im Behältnis kontinuierlich oder diskontinuierlich nachgeregelt wird.
9. Verwendung des Verfahrens zum Entkohlen von grünen oder teilweise entkohlten stapelartig aufgebauten keramischen Mehrschicht-Körpern für Bauelemente mit alternierenden
Keramik- und Elektrodenschichten zur Erhöhung der Dichte und damit der elektrischen Durchschlagsfestigkeit der späteren Bauelemente.
