Abstract
Description
- Die Erfindung betrifft einen Permanentmagnet vom FeNdB-Typ, der mindestens ein Seltenerdmetall, mindestens ein Übergangsmetall sowie Bor und Kohlenstoff enthält.
- Ein Permanentmagnet dieser Art ist durch die EP 0 101 552 B1 bekannt, wobei als Seltenerdmetall vorzugsweise Nd und als Übergangsmetall Fe verwendet wird. Gute magnetische Eigenschaften weist ein derartiger Permanentmagnet nur dann auf, wenn der Hauptanteil des Magnetgefüges tetragonale Kristallstruktur aufweist. Dies setzt voraus, daß die Ausgangsmaterialien für das Legierungspulver keine Verunreinigungen oder Zusatzstoffe oder diese nur in verschwindend kleinem Anteil enthalten. Derartige Ausgangsstoffe sind aber bei der geforderten Reinheit sehr teuer, so daß der Permanentmagnet nicht kostengunstig hergestellt werden kann.
- Wie die EP 0 320 064 A1 zeigt, können Seltenerdmetalle, wie Nd, Übergangsmetalle, wie Fe, auch mit Kohlenstoff C eine tetragonale Kristallstruktur annehmen und als Permanentmagnet verwendet werden. Eine reine Nd₂Fe₁₄C-Phase, d.h. eine reine Kohlenstoff-Phase, wird dabei schmelzmetallurgisch und nicht pulvermetallurgisch hergestellt.
- Gemäß der US,A 4,849,035 wird eine Legierung aus einem Seltenerdmetall, Eisen und Kohlenstoff angegeben, der auch Bor zugesetzt sein kann, d.h. Kohlenstoff und Bor befinden sich in derselben Ausgangslegierung. Eine ähnliche Legierung ist auch in E.P. Wolfarth & K.-H. J. Buschow: "Ferromagnetic Materials", 1988, vol.4, North-Holland, Amsterdam NL, Seiten 13-14 vorgeschlagen, wobei auch andere Anteile von Kohlenstoff und Bor als in der US-A 4,849,035 genannt sind. Auch die JP-A 62 119 903 befaßt sich mit einer Legierung, in der Seltenerdmetall, Eisen und Kobalt sowie Kohlenstoff und Bor enthalten sind.
- Aus der DE 36 37 521 A1 ist es bekannt, Permanentmagnete auf der Basis RFeB dadurch zu stabilisieren, daß der Legierung Sauerstoff beigegeben wird, der nach dem Sintern auf 0,6 bis 1,3 Gewichtsprozente begrenzt ist. Die Reduktion erfolgt dabei mit Kohlenstoff, der vor dem Sintern der Legierung beigegeben wird. Die erreichte Stabilität des Permanentmagneten ist darauf zuruckzufuhren, daß die seltenerdreiche, nichtmagnetische Phase um die magnetische Phase so mit Sauerstoff angereichert werden, daß diese nichtmagnetische Phase ihre Neigung zur Aufnahme von Sauerstoff - die Ursache für die nicht ausreichende Stabilität - verliert und gegen Umwelteinflüsse stabilisiert wird.
- Es ist Aufgabe der Erfindung, einen Permanentmagneten der eingangs erwähnten Art zu schaffen, der aus preisgunstigeren Ausgangsmaterialien hergestellt werden kann, stabile magnetische Werte aufweist und dennoch im wesentlichen aus magnetischen Phasen besteht. Auch sollen ein geeignetes Legierungspulver sowie geeignete Verfahren zur Herstellung des Legierungspulvers sowie des Permanentmagneten angegeben werden.
- Diese Aufgabe wird bei einem gattungsgemäßen Permanentmagnet mit den Merkmalen des Patentanspruches 1 bzw. den Merkmalen der unabhängigen Anspruche 8, 11 und 12 gelöst.
- Der Permanentmagnet enthält erstmals zwei Legierungsphasen, die jeweils zur Bildung von magnetischen Phasen mit tetragonaler Kristallstruktur geeignet sind. Dabei wird der Anteil von B und C so aufeinander abgestimmt, daß die Bearbeitung unter Sauerstoffanwesenheit erleichtert ist. Der Sauerstoff kann dabei in Form von Oxyden der Seltenen Erden enthalten sein.
- Der zur an sich bekannten Reduktion zugesetzte Kohlenstoff kann zumindest teilweise als Verunreinigung in dem Übergangsmetall enthalten sein und trägt zur Bildung einer kohlenstoffreichen magnetischen Phase bei, so daß die nichtmagnetische Phase anteilmäßig reduziert wird. Da insbesondere schwere Seltenerdmetalle als Oxyde wesentlich preisgunstiger sind, lassen sich die Permanentmagnete mit den beiden magnetischen Phasen preisgunstiger herstellen als die bekannten Permanentmagnete mit nur einer einzigen magnetischen Phase mit tetragonaler Kristallstruktur. Der Kern der Erfindung liegt also im wesentlichen darin, zwei zur Bildung von magnetischen Phasen geeignete Legierungsphasen für die Herstellung eines Permanentmagneten mit unterschiedlichen magnetischen Phasen, jedoch derselben Kristallstruktur zu verwenden und dabei die Vorteile der Herstellung eines Permanentmagneten aus einer mit Sauerstoff angereicherten Legierung, dessen Anteil beim Sintern mit Hilfe von Kohlenstoff auf einen vorgegebenen Wert stabilisiert wird, mit auszunützen. Mit dem neuen Permanentmagneten werden daher die Erkenntnisse der DE 36 37 521 A1 mit den Erkenntnissen der EP 0 101 552 B1 und der EP 0 320 064 A1 in sinnvoller Weise kombiniert, um einen Permanentmagneten zu schaffen, der hohe stabile Werte aufweist, aus preisgunstigen, teilweise mit Sauerstoff oder Kohlenstoff beladenen Ausgangsmaterialien hergestellt werden kann und dessen Ausgangsmaterialien bei der Herstellung leicht bearbeitet werden können.
- Bei der Verwendung des Ausgangsmaterials bilden sich zusätzlich auch unmagnetische Phasen der Zusammensetzung (R)₁Fe₄B₄ und (R)₁Fe₄C₄ sowie Oxyde der als Metalle verwendeten leichten Seltenerdmetalle (LSE₂O₃), die ebenfalls unmagnetisch sind. Der Anteil der Seltenerdmetalle (R) in dem Permanentmagnet wird bevorzugt so gewählt, daß (R) die Summe aus R₁ und R₂ ist, wobei R₁ mindestens ein schweres Seltenerdmetall (SSE) und/oder ein Oxyd mindestens eines schweren Seltenerdmetalls (SSE₂O₃) sind. Dabei sind die Anteile des leichten und des schweren Seltenerdmetalls nach der Beziehung (R) = (R₁)1-x + (R₂)x gewählt, wobei x< 0,8 ist.
- Beim Sintern wird das Oxyd des schweren Seltenerdmetalls zu Metall, während der freiwerdende Sauerstoff (O₂) sich mit dem leichten Seltenerdmetall (LSE) zu der nichtmagnetischen LSE₂O₃-Phase verbindet, wobei im Permanentmagneten ein O₂-Anteil von etwa 0,06 bis 1,3 Gew.-% verbleibt.
- Der Anteil des Übergangsmetalls TM wird so gewählt, daß er aus mindestens 98 % Eisen und/oder Kobalt besteht.
- Bei der Verwendung von Eisen und Kobalt als Übergangsmetalle können sich z.B. auch magnetische tetragonale Phasen der folgenden Zusammensetzung bilden, wenn als leichtes Seltenerdmetall Neodym Nd verwendet wird,
Nd₂(FeCo)₁₄B₁ oder Nd₂(feCo)₁₄C₁. - Das Übergangsmetall kann nach einer weiteren Ausgestaltung auch Zusatzstoffe in einer Menge bis 2 % mindestens eines oder mehrerer der Elemente aus der Gruppe Al, Ti, V, W, Mn, Ni, Si, Cu, Zr, Nb, Ta, Hf, Sn und Pb aufweisen. Als vorteilhaft und sich in der Grenzphase anreichernd haben sich die Elemente Al, Nb, Mo, W, Ta erwiesen.
- Ein Legierungspulver zur Herstellung eines gesinterten Permanentmagneten mit den beiden tetragonalen magnetischen Phasen ist dadurch gekennzeichnet, daß es aus einem Legierungspulver mit der Bor enthaltenden Phase und einem Legierungspulver mit der Kohlenstoff enthaltenden Phase, mindestens einem Seltenerdmetall mit Zusatzstoffen und/oder Oxyden sowie mindestens einem Übergangsmetall mit Verunreinigungen besteht, wobei der Anteil an B etwa 0,9 bis 1,2 Gew.-% und der Anteil an C etwa 0,05 bis 0,15 Gew.-% betragen. Dabei kann ein Anteil an O₂ bi szu 1,5 Gew.-% vorhanden sein. Die Oxyde der schweren Seltenerdmetalle und der Kohlenstoff ermöglichen die Bildung der beiden tetragonalen Phasen mit billigen Ausgangsmaterialien. Im Bedarfsfalle kann zusätzlicher Kohlenstoff und Sauerstoff zugegeben werden, um die angegebenen Anteile zu erhalten.
- Der Anteil der Seltenerdmetalle in der jeweiligen Legierungsphase ist dadurch gekennzeichnet, daß er einen ersten Anteil (R₁) eines leichten Seltenerdmetalls LSE mit etwa 28 bis 34 Gew.-% und einen zweiten Anteil (R₂) mindestens eines Oxyds eines schweren Seltenerdmetalls (SSE₂O₃) mit etwa 0,1 bis 5 Gew.-% aufweist, die zur Herstellung des Legierungspulvers verwendet wird.
- Außerdem wird zur Herstellung des C-haltigen Legierungspulvers kohlenstoffhaltiges Eisen (Fe) und/oder kohlenstoffhaltiges Kobalt (Co) als Ausgangsmaterial verwendet.
- Damit bei der Herstellung des Permanentmagneten ausreichend Sauerstoff fur die Bildung der nichtmagnetischen Phasen und zum teilweisen Abbau von Kohlenstoff, der in Form von CO und/oder CO₂ entweicht, zur Verfugung steht, wird ein Verfahren angewendet, das dadurch gekennzeichnet ist, daß die jeweiligen Legierungspulver der Bor und Kohlenstoff enthaltenden Phasen in der Weise hergestellt werden, daß die Ausgangsmaterialien geschmolzen, nach dem Abkühlen homogenisiert und zu Legierungspulver gemahlen werden, daß beim Mahlen zusätzlicher Sauerstoff (O₂) bis zu einer Endkonzentration von etwa 1,5 Gew.-% zugeführt wird, und daß die Legierungspulver im Magnetfeld ausgerichtet, verpreßt und wie übliche SE-Magnete zu einem Permanentmagnet mit einem Energieprodukt von 20 MOe bis 40 MOe gesintert wird.
- Die Vorlegierung aus den leichten Seltenerdmetallen LSE, den Oxyden, den schweren Seltenerdmetalen SSE₂O₃, den kohlenstoffhaltigen Übergangsmetallen Fe und/oder Co wird mit den Zusatzstoffen, dem Bor oder Ferrobor und dem evtl. zugegebenen Kohlenstoff geschmolzen, homogenisiert und zu Legierungspulver gemahlen. Während des Mahlens kann zusätzlicher Sauerstoff O₂ bis zu einer Endkonzentration von etwa bis zu 1,5 Gew.-% zugegeben werden. Der Kohlenstoffanteil im Legierungspulver wird bis auf etwa 0,2 Gew.-% gebracht und das Pulver dann an Luft weiterverarbeitet. In einer Matrizenpresse wird das Legierungspulver in einem Gleichfeld von etwa 14 kOe ausgerichtet und bei einem Preßdruck von etwa 1 kbar zu Grünlingen verpreßt. So behandelte Grünlinge haben einen Sauerstoffanteil von bis zu 1,24 Gew.-%.
- In einem Vakuumofen werden die Grünlinge auf etwa 1.030° C erwärmt und etwa 3 Stunden lang auf dieser Temperatur gehalten. Ein Teil des Kohlenstoffes der Legierung verbindet sich mit dem Sauerstoff-Überschuß und entweicht in Form von CO und/oder CO₂, welches mit Vakuumpumpen angesaugt und entfernt wird. Die nachfolgende Sinterung bringt den Permanentmagneten auf eine Enddichte von etwa 7,3 bis 7,6 g/cm³. Ein Teil des Kohlenstoffes entweicht und erreicht eine Verminderung des Sauerstoffgehaltes und/oder des Anteiles an Oxyden der Seltenerdmetalle, während der verbleibende Anteil an Kohlenstoff eine magnetische Phase bildet, die zu den hervorragenden Eigenschaften dieses Magneten beiträgt.
- Der Permanentmagnet hat eine ausgezeichnete mechanische und thermische Stabilität und durch die Sauerstoffanreicherung während des Herstellverfahrens ist die Verarbeitung der Legierung wesentlich erleichtert und vereinfacht. Die Hauptphasen des Permanentmagneten sind tetragonal und magnetisch, während nur ein geringer Teil an nichtmagnetischen Phasen im Magnetgefuge entsteht, wobei keine reinen, teuren Ausgangsmaterialien zur Herstellung der Legierung und des Permanentmagneten verwendet wurden.
- Bei der Herstellung des Magneten ist es erforderlich, daß die Legierung homogenisiert wird. Nach der Homogenisierung wird eine Schnellkühlung vorgenommen, vorzugsweise mit einer Kühlgeschwindigkeit von etwa 1.000°-C/min. Nur so kann sichergestellt werden, daß sich auch die tetragonale magnetische Phase mit C, z.B. Nd₂(FeCo)₁₄C₁, bildet.
Claims (14)
- Permanentmagnet vom FeNdB-Typ aus zwei Legierungsphasen, der mindestens ein Seltenerdmetall (R), mindestens ein Übergangsmetall (TM) sowie Bor und Kohlenstoff enthält und der Kristallbereiche einer tetragonalen magnetischen (R)₂(TM)₁₄B₁ Phase neben Kristallbereichen einer tetragonalen magnetischen (R)₂(TM)₁₄C₁-Phase sowie eine unmagnetische seltenerdmetallreiche Grenzphase aufweist, wobei sich die Menge der Boratome enthaltenden Phase zu der die Kohlenstoffatome enthaltenden Phase wie 9:1 bis 99:1 verhält.
- Permanentmagnet nach Anspruch 1,
dadurch gekennzeichnet,
daß er auch nichtmagnetische, tetragonale Phasen (R)₁TM₄B₄ und (R)₁TM₄C₄ enthält. - Permanentmagnet nach Anspruch 1 oder 2,
dadurch gekennzeichnet,
daß (R) die Summe aus (R₁) und (R₂) ist, wobei (R₁) mindestens ein leichtes Seltenerdmetall und (R₂) mindestens ein schweres Seltenerdmetall und/oder ein Oxyd mindestens eines schweren Seltenenerdmetalls sind. - Permanentmagnet nach einem der Anspruche 3 oder 4,
dadurch gekennzeichnet,
daß er eine nichtmagnetische Phase aus Oxyd mindestens eines leichten Seltenerdmetalles aufweist, wobei der Anteil an O₂ im Magnet insgesamt etwa 0,06 bis 1,3 Gew.-% beträgt. - Permanentmagnet nach einem der Anspruche 1 bis 5,
dadurch gekennzeichnet,
daß der Übergangsmetallanteil (TM) aus mindestens 98 % Eisen und/oder Kobalt besteht. - Permanentmagnet nach einem der Anspruche 1 bis 6,
dadurch gekennzeichnet,
daß in dem Übergangsmetall als Zusatzstoffe eine Menge von bis zu 2 % der Atome eines oder mehrerer der Elemente Al, Ti, V, W, Mn, Ni, Si, Cu, Zr, Nb, Ta, Hf, Pd, Sn und Pb enthalten ist. - Legierungspulver mischung zum Herstellen eines gesinterten Permanentmagneten nach einem der Ansprüche 1 bis 7,
dadurch gekennzeichnet,
daß es aus einem Legierungspulver mit der Bor enthaltenden Phase, einem Legierungspulver mit der Kohlenstoff enthaltenden Phase und mindestens einem Seltenerdmetall mit Zusatzstoffen und/oder Oxyden sowie mindestens einem Übergangsmetall mit Verunreinigungen besteht. wobei der Anteil an Bor 0,9 bis 1,2 Gew.-% und der Anteil an Kohlenstoff 0,05 bis 0,15 Gew.-% betragen. - Legierungspulver mischung nach Anspruch 8,
dadurch gekennzeichnet,
daß es einen Anteil an O₂ bis zu 1,5 Gew.-% enthält. - Legierungspulver mischung nach Anspruch 8 oder 9,
dadurch gekennzeichnet,
daß der Anteil der Seltenenerdmetale (R) in der jeweiligen Legierungsphase aus einem ersten Anteil mindestens eines leichten Seltenenerdmetalls mit 28 bis 34 Gew.-% und aus einem zweiten Anteil mindestens eines Oxyds eines schweren Seltenenerdmetals mit 0,1 bis 5 Gew.-% besteht. - Verfahren zur Herstellung einer Legierungspulver mischung nach Anspruch 8 oder 9,
wobei zur Herstellung des kohlenstoffhaltigen Legierungspulvers kohlenstoffhaltiges Eisen und/oder kohlenstoffhaltiges Kobalt verwendet wird. - Verfahren zur Herstellung eines Permanentmagneten nach einem der Ansprüche 1 bis 7 aus einer Legierungspulver mischung nach einem der Anspruche 8 bis 10,
dadurch gekennzeichnet,
daß die jeweiligen Legierungspulver der Bor und Kohlenstoff enthaltenden Phase in der Weise hergestellt werden, daß die Ausgangsmaterialien geschmolzen, nach dem Abkühlen homogenisiert und zu Legierungspulver gemahlen werden, und
daß die Mischung der Legierungspulver im Magnetfeld ausgerichtet, verpreßt und gesintert wird. - Verfahren zum Herstellen eines Permanentmagneten nach Anspruch 12,
dadurch gekennzeichnet,
daß beim Mahlvorgang Sauerstoff bis zu einer Endkonzentration von 1,5 Gew.-% zugefuhrt wird. - Verfahren nach Anspruch 12 oder 13,
dadurch gekennzeichnet,
daß die Mischung der Legierungspulver nach dem Sintern zusätzlich homogenisiert und danach einer Schnellkühlung mit einer Geschwindigkeit von etwa 1000°C/min. unterzogen wird.
